Steel Dynamics Inc. (SDI) and Tenova Goodfellow Inc. (TGI) have successfully commissioned the first hybrid extractive/laser system for continuous and full spectrum analysis (CO, CO2, O2, H2 and H2O vapor) on two twin shell furnaces at Butler, Indiana. NextGen® technology using off-gas analysis as a main tool for EAF practice optimization is a proven effective method for improving plant productivity. Significant benefits attributed to the NextGen® system are operational cost reductions through the use of real-time dynamic control of chemical energy and improved environmental conditions through reduced GHG emissions. Additionally, the implementation of Tenova’s Water Leak Detection Technology® has shown results as an effective tool for operators to identify in real-time the presence of water during both reducing and oxidizing conditions. This paper will include project details, trials and results and will also outline the latest hardware developments and multipoint capabilities

Rourkela Steel Plant (RSP), which is operated by the Steel Authority of India Limited (SAIL), was inaugurated in 1959 and was the first Integrated Steel Plant in the public sector in India. In 2013, RSP commissioned their No. 5, 4060 m³ Blast Furnace, India's largest. It was built as a turn-key project by a consortium consisting of Danieli Corus and Tata Projects Ltd. and is entirely based on the technology and know-how of Danieli Corus. The new Blast Furnace is the key element of an expansion program that doubles the plant's production capacity and with much of the existing ironmaking capacity reaching the end of its technical and economic life span, it enables RSP to meet existing as well as growing demand for its products. This article discusses how this greenfield Blast Furnace was built in an existing and operating Integrated Steel Plant. It covers the accommodation of land, planning of the new installation to fit the available plot as well as the updated logistical lay-out of the plant. Technical details of the installation are presented, including their consequences for RSP's environmental performance and new perspectives for campaign planning.

Rolling stand 12 (LTx) of long steel, installed in the company A, Piracicaba - SP unit, had presented high levels of vibration, which affected its internal components, such as: shaft, gears and bearings, generating downtime. To evaluate this equipment a study was proposed by the following engineering techniques: Conventional Vibration Analysis, Operational Deflection Shape (ODS) and numerical simulation by the Finite Element Method (FEM). In the Conventional Vibration Analysis, high levels of vibration were observed during manufacturing process, especially when the material reaches the equipment. Impacts generate high values in acceleration, on average 80 m/s² peak to peak. In the moment of impact, misalignment of internal components was observed by ODS. Field results were correlated to those obtained by the Finite Element Method, which allowed to calibrate FEM model. Thus, the most effective structural modification already numerically evaluated was implemented in the system. Afterwards, new measurements by vibration and ODS techniques were performed, and attenuation of vibrational levels and operational mode, which overloaded the internal components rolling stand, were verified.

In steel mills universal joint shafts, slipper spindles and gear spindles are used to overcome the design- and process- related offset between the axis of the motors and the work rolls. At the roll side the available space for the couplings is limited by the minimum work roll diameter. This leads to extremely high loaded components of the universal couplings especially at the roll side joints. Furthermore modern steel mills continuously strive to roll larger plates and materials with increased strength. This requires drive solutions with even higher torque capacity. For these applications conventional design joints are not sufficient anymore. Even alternative solutions such as hybrid- or offset- designs fall short. Therefore the companies Voith and BUMA Engineering developed together the new GearLink drive concept in close cooperation with the Voestalpine Grobblech GmbH. A completely new combination of universal joints and gear couplings offers an up to now unique solution enabling the use of 1,35- times bigger joint with a 2,5- times higher torque capacity and a 20- times longer lifetime. The GearLink system was first time successfully taken into operation at Voestalpine Grobblech in December 2013 and is up to now working without issue.

The customer asked for a 5” angle roll pass design. For this angle, in a normal pass design, a 160mm billet is required. For the production of this billet would be necessary a new 160mm mold for the Continuous Casting Machine, which produces 150mm billets, increasing the complexity of the melt shop. The rolling mill is designed to produce angles up to 4", technical information recommended the replacement of a gearbox because this process would generate torque up to 15% above nominal. An innovative roll pass design was done using 150mm billet using the Aparecido-W Method that cause a higher spread in the first three passes, thus reaching the desired leg length. As this method is not used in any other known rolling mill, a FES (Finite Element Simulation) and FEM (Finite Element Modeling) was done by a Research & Development center which demonstrated that the design was viable. From July, 2018, three tests were done being produced around 700 t of good quality products without difficulty of set up. The rolling mill team carried out this project at a very low cost and in record time of five months. The average torque of the motors was 36%, without overload for the equipment.

Danieli complemented its wide range of production plants for the iron and steel industry with a further step upstream into iron ore pelletizing and beneficiation. Danieli has engineered and constructed a state of the art and fully automated pilot plant facility – pot grate and sinter box – at Altos Hornos de Mexico S.A. (AHMSA) Pelletizing Plant, Monclova, Mexico. Installation and commissioning were completed in October 2009. Key features of the pot grate include the avoidance of the need for operator intervention during the test, automatic system preheat, absence of dead time, heat recuperation system with an air/air heat exchanger, oxygen control in preheating and firing with zirconia oxygen analyzer, possibility to test deep beds up to 625 mm. A series of projects have been accomplished by AHMSA availing of the pot grate facility with the aim to enhance pellet plant productivity and to reduce operating costs. The results obtained by use of Danieli pot grate combined with the experience and skill of plant operators has shown significant technical and economical benefits thus fully justifying the initial investment made by AHMSA and confirming the importance of having an in-house testing facility in order to optimize industrial plant operations.

The purpose of this project is to increase the visibility of which will be daily produced on the hot strip mill (HSM). The forecast was performed through the implementation of an automated tool for weekly HSM production planning. The project was started with the definition of the weekly planning process, through the determination of the main business objectives, like as: priorities of service (customers and delivery date), definition of HSM’s rules and restrictions of operating resources. Using a sophisticated mathematical model, through the computational simulation is possible the experimentation of various production scenarios, allowing the visualization of volumes by type of sequence, clients / priorities, mix to be produced, cylinder change quantity forecast, better forecasting of the productivity of the HSM, consumption of utilities, within others. Main benefits: sequencing which production orders should be produced, reducing unforeseen stops due lack of material, improving the quality of the stock which allows the reduction of the aging of slabs in the slabyard and the vision of customer services. Computational simulation as a weekly planning tool achieve, with other benefits, to present alternatives for better decision making.

The origin and elimination of 3rd octave mill chatter is a frequently investigated topic since tandem cold mills are in operation. So far only chatter monitoring systems have been successfully deployed, but this implies speed reductions and therefore a significant loss in mill output. Primetals Technologies has developed a new system using active injection of damping in order to eliminate 3rd octave mill chatter. The new hydraulics-based ChatterBlock® Control has now been proven successfully in mill operation. 3rd octave mill chatter, typically occurring in a frequency range between 90 and 150Hz, is a self-excited vibration phenomena typically occurring in the rear stands of tandem cold mills. It can produce significant gauge variations and even cause strip breaks. 3rd octave mill chatter is characterized by a quickly diverging vertical vibration of the rolls for specific rolling conditions (material, mill speed, forces, gauge etc.). Its occurrence requires immediate speed reduction of the mill in order to avoid strip breakage and/or strip quality degradation. This phenomenon thus severely limits mill productivity. The first step to proof the industrial feasibility of the new system was its installation on stand no. 4 of a 5-stand tandem mill. The development process and first results of the industrial implementation will be presented in this paper.

The purpose of Sinter plants is to heat iron ore fines along with fluxes and coke fines or coal, to produce a semi-molten mass that solidifies into porous pieces of sinter with the needed size and strength. Fluxes used in the sintering process need to have an appropriate size distribution and TI to avoid generation of fines, which could reduce the productivity of the Sinter. Besides, a homogeneous chemical composition and high absorption characteristics are necessary to control the basicity and to combine the flux with P, S, Si, etc, respectively. PASEK Dunite is an ultramaphic rock exploited in the north of Spain with a basic chemical classification, being olivine and serpentine its principal minerals. It is a very homogeneous and hard stone and its main characteristics are: high hot and cold resistance to mechanical stresses, softening and melting points of a flux not of a refractory material. In addition, due to its mechanical and chemical properties, less fines are generated in the sintering process and during the handling and transportation to the blast furnace, improving the productivity of these processes. In this way, the use of PASEK Dunite allows increasing the homogeneity structure of sinter, reducing the percentage of return fines and improving the Sinter productivity.

Spring steels are usually classified as medium to high carbon low alloy steels with very high yield strength, enabling the part to return to its original shape regardless of significant bending or twisting. Despite the fact that plain carbon steels are suitable for small springs, larger and high performance springs usually requires alloy steels such as Cr-V or Si-Mn in order to achieve an even microstructure throughout the cross section. Clutch diaphragm spring is a high performance part that requires very good cleanliness and microstructure homogeneity, thus requiring an alloy steel. In this paper was studied, in an industrial scale, the process parameters and critical characteristics for the development of a Cr and V alloyed high carbon sheet steel for the production of clutch diaphragm spring. The steel was characterized throughout the entire process (casting, hot rolling, cold rolling + batch annealing and heat treated) using tensile test, hardness test, optical microscopy (OM) and scanning electron microscopy (SEM) to assess the mechanical and metallurgical properties of the studied steel. The results have shown the material’s microstructure evolution after each main stage of the process, from a ferrite-bainite/perlite based microstructure as hot band to fully spheroidized as cold-rolled/annealed and then fully martensitic as ready-to-use part.

Roll grade evolution in plate mill applications is traditionally following the development in hot strip mills. New grades normally find their way into service only after being successfully implemented in hot strip production. The majority of the plate mills worldwide are using work roll grades that have been invented before the 1980’s. But today the demands in the mills are pushed by sophisticated product mixes and longer rolling campaigns. The result of this development is a higher wear rate on the work rolls and as a consequence roll hardness is increased and advanced roll materials are used. The backup rolls are also affected by this. The wear rate is higher and the mechanical impact in terms of contact pressure and work hardening is increasing. This paper outlines the results of the roll grade development at Gontermann-Peipers and introduces new materials for work and backup rolls for plate mills.

Hot Blast Stove Systems are an important equipment of a Blast Furnace plant. During the last years, performance requirements and operation practice for the Hot Blast Systems have changed and have a big influence on the Blast Furnace operation. Therefore it is necessary to keep the Hot Blast System in proper condition in order to maintain the production capacity of the Blast Furnace. It is important for operators to know the condition and relevant constrains of a Hot Blast Stove Plant. Assessing its condition on a regular basis, especially in advance of a Blast Furnace relining is therefore advisable. Considering the individual condition of the Hot Blast Stove Plant, improvements in operation, but also specific and dedicated repairs might be implemented. Design improvements can be implemented as well during such repairs. This paper will describe some of these design improvements, will illustrate their implementation in new hot blast stoves but will also describe repair methods for existing stoves. In addition new developments became popular during the last decade, like the so called Dome Combustion Stoves, which was invented already 30 years ago in Western Europe. Paul Wurth’s development in this regard will be discussed in this paper as well.

Industrie 4.0 is slowly but surely arriving in the melt shops. Furnaces are being equipped with more and more sensors, digital models are increasing the degree of automation, and information is being shared between different aggregates within the plant. Because the electrode control system plays a key role in electric steelmaking, it naturally assumes an important position in the melt shop’s Industrie 4.0 strategy. In addition to reliable, state-of-the-art core regulation functionality, monitoring and reporting tools and the ability to communicate with other equipment are also required. Therefore, the latest generation of our electrode control system, the Melt Expert, was developed based on Industrie 4.0 design principles. Intelligent plant condition diagnostics, performance monitoring, and user-defined reporting are essential modules in this new system. With these functionalities, electrode control systems are developing into the information and control center of the furnace. A newly developed software app brings most relevant process information to mobile devices. This feature allows steelmakers to keep an eye on the performance of their equipment anytime and anywhere. This paper describes the new features of the electrode control system and shares our customers’ operational experience. Our focus is on the practical aspects of plant status monitoring, KPI reporting, and diagnostic functionality as well as the improvements achieved.

Over the last 25 years the thin slab casting and rolling process has been gaining a major market share in the production of hot rolled strip, progressively eroding the areas previously of exclusive domain of conventional mills. This is mainly thanks to the competitiveness of the process over conventional ones, and to the growing ability of this technology to cover the majority of market niches, well beyond the boundaries of the commodity market. After having significantly contributed to the continuous expansion of this production mode and after an extensive campaign of theoretical research and physical testing in reference plants, Danieli has progressively developed over the years a new generation of thin slab casting and rolling layout, marking a new phase in the evolution of this process. The new step-ahead is epitomized by the name QSP-DUE. This configuration belongs to the Quality Strip Production (QSP) family, which is Danieli’s strip-quality-oriented thin slab based plants. The innovative features of the process are embodied in the acronym DUE, which stands for Danieli Universal Endless (Danieli patented technology – US patent n. 8087449, January 3rd, 2012). What makes this new concept different is the ability of “universal” rolling modes thanks to the fact that, now, within one single plant it is possible to perform coil-to-coil, semi-endless and endless rolling modes, making this plant a major technology innovation compared to the previous generation.

This paper will cover a back up roll bearing technological upgrade, being implemented at the TERNIUM SIDERAR Hot Strip Mill (HSM), in San Nicolas, Buenos Aires, Argentina. This change was motivated by increased operating loads, which caused the original bearings to be outside the designed bearing rating. The problems were first identified by bearing seizures in some stands, and later followed by cracks forming in the back up roll neck areas due to fatigue and overload. MORGOIL engineers worked together with TERNIUM SIDERAR engineers in analysing the problem and to upgrade the mill with the newest and most economical technology. The upgrade consisted of changing the bearings to the latest generation MORGOIL bearing: the KLX, which within the same space, increases bearing capacity around 25%. This was accomplished re-utilizing all chocks. The new bearing allowed for a re-design of the geometry of the back up roll neck, making it much stiffer than the original design, and eliminating fatigue failures. In addition, an upgrade to hydraulic mounting and dismounting using the MORGOIL® HB lock was also implemented, as well as changing to the newest MORGOIL® HD seals. With the MORGOIL® KLX® upgrade, TERNIUM SIDERAR HSM increased load capacity, allowing them to roll products that were not even considered decades ago. Both older oil film bearings and roller bearing mills have been successfully upgraded while reusing existing chocks and in many cases rolls. Solutions are customized to the customer’s equipment and goals.

This paper presents the TMT “3D TopScan” profilemeter, which is a Radar-based profilemeter that measures the total burden surface within a few seconds and on a continuous basis. This equipment is based on an electronically steered solid-state radar scanner, such that a very large amount of surface data is collected within short time intervals. These new electronically steered antenna systems are the key to meet the demands for both accuracy and speed. The TMT probe is installed at a fixed location at the top cone, such that it does not interfere with the charging, enabling a continuous measurement and a compact design.Blast furnace charging optimization can be achieved based on its measurement data. The burden surface is continuously measured every few seconds, enabling the blast furnace operator to detect any details including asymmetries or irregularities in the surface pattern. A variety of process analysis tools are available. Due to the continuous and fast measurement, the burden descent speed can be supervised without process interruption on an ongoing basis. More accurate process models (layer models) than ever are obtained which fully consider the unsymmetries.This technology, developed by TMT Tapping Measuring Technology, is successfully in operation at Salzgitter Flachstahl GmbH at their blast furnace B. The probe and the data evaluation tools combine today’s technological capabilities in measurement technology with the practical requirements of blast furnace operation.

The erosive wear caused by the impact of solid particles against a surface is a tribological phenomenon present in many segments of the industry, such as transportation, aerospace, mining, power generation, among others. The most usual method to set the wear rate is by measuring the mass loss of the material. In order to apply one technique with potential to determine the rate of erosion wear, this study developed a dedicated equipment and conducted preliminary erosion tests monitored by non-destructive testing known as acoustic emission technique (AE). This can be defined as a technique able to detect mechanical waves generated by the release of elastic energy accumulated in the material. Erosion tests were performed in order to evaluate the ability of equipment to collect data from AE and to correlate these data with the wear of the samples. Samples of low carbon steel eroded by the impact of angular aluminum oxide particles suspended in air at three different velocities: 45, 57 and 67 m/s. The impact angle between the particles and the sample was set at 30 degrees and the test temperature at approximately 20°C. The wear rate has changed with the velocity in accordance with the kinetic energy of the particles and the AE parameter RMS showed sensitivity to the variation of particle impact velocity and to the wear of the sample eroded. The rate of AE signals collected over time correlated with the flow of particles striking the sample, and with the parameters of energy, rise time and duration of the signal.

Optimized CAPEX, OPEX, new products, yield and product quality in new process equipment as well as by upgrading of existing facilities are the key factors for success and profitable operation. For this, innovation in processes and design is crucial. Danieli can support their clients by offering innovative and well-thought-out process equipment and upgrade solutions. In 2018, Danieli has put into operation a complete cold processing complex in Turkey, which includes a new continuous pickling tandem mill featuring latest generation of market oriented technologies. In this line, dedicated to run a broad range of size and grades (IF to AHSS as DP1000), the highly efficient Turboflow® pickling process was selected. This technology already proved its efficiency and ability in former applications handling ultra-thin gauges at speeds even exceeding 400 m/min in the pickling tanks. The 5-stand 6-high OSRT tandem mill features important developments, like actuators to improve significantly strip flatness and a special air knife arrangement on the tandem mill exit side to generate perfect strip surface cleanliness. In galvanizing lines, the zinc pot is the most effective area to reduce costs in operation and consumables and increase the product quality. Danieli has spent significant efforts in developing most advanced technology for the wiping process. A fully integrated system solution has been designed to perform a wiping process with high quality, economy, accuracy and productivity. Center part is the newly developed X-Jet / Compact X-Jet air knife, added by new generation electromagnetic stabilizer as well as robotic systems to reduce human intervention and health risks in this area. This technological package is ideal also for upgrade of existing lines, typically generating a return of investment less than 1 year. On top, Danieli has developed advanced automation systems including L2 and L1 controls to achieve outstanding product performances.

Today we are talking about Industry 4.0, as the latest revolution of industrial processes and progress, considering that the steam engine (Industry 1.0), railways and cars, mass production in the 1920th (2.0), Industrial Automation (3.0), and finally integrated manufacturing, integrated communication, and internet (4.0) can be seen as the state-of-the-art situation in industry, nowadays. Similar to the Industry progress, we can approach the rolling process of material, which started about 150 years ago in a very basic way. Steam engine- and belt driven-mills were very operators’ intensive, brutal and risky to operate. Mechanical improvements brought throughput, safety and quantity, as also quality of the products. The rolling of steel, in particular of rails, beams, rebar, strip (focus in this paper) and plate has enabled the large scale transport and travel, the building of bridges and buildings, the manufacturing of ships and cars. From single stands to continuous rolling trains the production and quality of mills increased significantly. From ingots and blooms to slabs, we have to admit a big jump in which has changed the face of the world significantly. Thin Slab Rolling has revolutionized the output and the throughput of rolling mills (Generation 3.0 to 5.0). Finally, Endless Rolling, has boosted the quality and quantity of rolling mill processes and permitted nowadays to enter in market niches which were not thinkable a decade ago. Mastering the automation and applying reliable systems (mechanical and electronically) of drives, actuators and sensors, as also communication and information interchange to all levels of automation are the success factors of such complex mills, we call herein after “Rolling Mills of Generation 6.0”.

The purpose of the Basic Oxygen Steelmaking (BOS) is to refine the hot metal produced in the blast furnace into raw liquid steel, which may be subsequently refined in the secondary steelmaking shop. Appropriated fluxes for the BOF could require low melting point to reduce the energy consumption, to reduce the energy to fluidity the slag at lower temperature and to melt at lower temperature than steel. It is necessary a good Tumble test result and the fluxes do not generate fines which could obstruct the blowing plugs, so we would have a homogeneous flux. A homogeneous chemistry that allows to control the basicity (Si and MgO levels) and a high absorption characteristics to combine the flux with P, S, Si, etc. are necessary. PASEK Dunite is an ultramaphic rock exploited in the north of Spain with a basic chemical classification being olivine and serpentine its principal minerals. It is formed by orthopyroxene, clinopyroxene and olivine in variable proportion. Dunite is a very homogeneous and hard stone. The main characteristics are: High hot and cold resistance to mechanical stress (shatter / crushing / abrasion), softening and melting points of a flux, not a refractory material, large porosity which is increased more than 20% when dunite is heated at BOF process temperature, and high absorption level, and stable components with low melting points. PASEK Dunite is a good flux in BOF process and its use is recommended if the BOF process produces pig iron with low Si content, generates high levels of slag and it is necessary maintaining the basicity index and the MgO amount and with high value of hot metal ratio (high amount of phosphorus to remove).
