This article deals with a project to reduce the preparation time and threading the coils in the input section of a pickling line coupled to the cold strip mill (PLTCM) at ArcelorMittal Vega. The project developed serves for the detection and elimination of bottlenecks in the input section. The project was conceived by the philosophy of the Theory of Constraints (TOC) and Lean Six Sigma (6 sigma), here seen as sequencing serial / parallel in the preparation and threading the coils. In this context, a proposal to modify the automatic sequencing and reduction of interruptions due to failure of the automation / equipment confirmed its effectiveness reducing the total time preparation time and threading the coils in the entry section by 15%. This project was developed without investment costs, bringing gains on the order of US$613,769.00.

When austenite is deformed above the Ae3 temperature, partial amount of it transforms dynamically into ferrite by a displacive mechanism. After unloading, it retransforms back into the stable austenite by a diffusional process. This influences the rolling load which decreases under isothermal condition or does not increase with decreasing temperature as rapidly as expected under cooling. Plate rolling simulations under isothermal and continuous cooling conditions were carried out on a 0.09 wt.% Nb X-70 steel. Pass strains of 0.2 were employed together with interpass times of 10 s, and 30 s for the cooling conditions and 0.3 with interval of 10 s at 900 °C for the isothermal experiments; strain rate of 1 s-1 was used during the simulations. The mean-flow-stress (MFS`s) behavior of both conditions indicates that dynamic transformation and dynamic recrystallization were taking place during straining. The critical strains for the initiation of dynamic transformation fell around 0.06 while the critical strain for DRX was 0.12. It has been shown that ferrite is formed due to the applied deformation of roughing passes and increases its volume fraction throughout the finishing rolling stage. Under cooling conditions, the ferrite formation is also favored as the temperature approaches the Ae3 line. Such ferrite forms when the driving force for dynamic transformation is higher than the total free energy barrier preventing its formation. This obstacle consists of the free energy difference between austenite and ferrite as well as the lattice dilatation work and shear accommodation work. The addition of Nb retards the retransformation of the ferrite into austenite. Moreover, holding times after rolling increases the amount of austenite available for microstructure control on subsequent stages. The reduction behavior of iron ore pellets in gas-based DR shaft processes has been studied at COREM since the late 80s. At that time, a new DR characterization test called COREM R180 was developped in collaboration with ArcelorMittal Mines Canada (former Quebec Cartier Mining) and ArcelorMittal Long Products Canada (former ISPAT Sidbec Inc.). This paper describes COREM’s approach to improve its understanding of the relations between iron ore pellet microstructure and pellet quality. The differences between the DR90 and the R180 tests are discussed. The evolution of the microstructure during reduction of both tests is also described. The reduction steps during the two tests are put forward as an important factor impacting the microstructural changes as well as the test results.

Steel Dynamics Inc. (SDI) and Tenova Goodfellow Inc. (TGI) have successfully commissioned the first hybrid extractive/laser system for continuous and full spectrum analysis (CO, CO2, O2, H2 and H2O vapor) on two twin shell furnaces at Butler, Indiana. NextGen® technology using off-gas analysis as a main tool for EAF practice optimization is a proven effective method for improving plant productivity. Significant benefits attributed to the NextGen® system are operational cost reductions through the use of real-time dynamic control of chemical energy and improved environmental conditions through reduced GHG emissions. Additionally, the implementation of Tenova’s Water Leak Detection Technology® has shown results as an effective tool for operators to identify in real-time the presence of water during both reducing and oxidizing conditions. Government regulations around the world concerning environmental care are becoming more stringent, also including regulations and restrictions of depositing and use of dust, sludge and slag generated in the iron and steelmaking process. With this scenario, by-products such as iron containing dust, sludge, oxide fines, mill scales and slag, become a valuable resource and recycling may be a profitable activity within a plant. Up to ten percent in mass of the total steel output of dust, sludge and mill scale by-product materials and more than 40% of slag by product are generated within an integrated steel plant with an iron content ranging from 50% to 65% for fines and up to 25% for BOF-slag. Slags are being widely recycled and used in the cement industry, as is the case for BF slag, and in the construction industry in the case of BOF slags and EAF slags. However, value of BOF unmodified slag is typically low and environmental regulations limit the usage of the unmodified BOF slag. This paper describes innovative solutions for recycling of fines using cold briquetting technology and the modification and granulation of slag from steelmaking that increase the value of the by-product and yield a marketable product.

This paper outlines the DPC process as na economic and environment friendly option for the use of cultivated forest as a source of raw material for metallurgical charcoal.The DPC process was specially developed to bring logistic, environmental, technical, economic and global energy efficiency when compared to termal1 the existing biomass carbonization process. The DPC process utilizes the volatile materials (condensable and non condensable) as a source of the energy required by the carbonization process guarantying its complete combustion. As result the DPC process avoids the burning of termal1 the loaded wood, obtaining a higher charcoal to biomass yield, and avoids the emission to the atmosphere of polluting gases. Gases emitted by the carbonizing wood have na energy termal1e enough to dry the wood soon after its harvesting. By avoiding the storage in the field during na average of 150 days, the resulting economy is quite significant. As a termal1e1 the higher charcoal to biomass yield na termal1e1e economy is obtained through the reduction of the cultivated forest term. This paper emphasizes the economic advantages of the DPC process.

Monitoring systems are highly critical components in the safety of tailings storage facilities (TSF). Internet of things (IoT) platforms present a unique way to improve TSF monitoring systems. Since there are so many available IoT technologies, this conference paper aims to create a focused list of IoT options for improving TSF safety. To achieve this aim, a brief qualitative review of available literature and state of the art technologies is presented in Section 2. The article further assists this aim by summarizing the benefits of IoT platforms which have been found in the literature. With respect to findings, literature suggests that while sensor technologies have existed as solutions for tailings dams for many years, IoT greatly reduces the cost of deploying, monitoring, maintaining, and gaining insight from these sensors. Additionally, IoT removes the need for manual data collection from sensors, enabling the monitoring of tailings dams from miles away and the use of new sensor technologies. Therefore, as a conclusion, this article recommends that IoT capable monitoring systems be considered for use in TSF monitoring.

This report gives in the first part the metallurgical basics for the production of AHSS grades in integrated steel plants starting at the melt shop and ending at the annealing lines of the cold mill. The corresponding process and plant technologies in each production step with its specifics and rules are explained. In the second part by way of example the practical requirements for TRIP 780 steel grade are highlighted like a recipe for process control in the steel plant, hot and cold rolling mill, annealing line and finally skin pass mill. Measuring of mechanical technological properties on samples shows that the specifications according to DIN EN 10268 are fulfilled.

Boron steel is used in the industry due to its great wear and impact resistance. During the hot rolling production of 15B29 steel flat bars it is a recurrent problem that the bars will present warping while on the cooling bed. Control this phenomenon is an opportunity to have better productivity, preventing metallic losses. Through the observation of the macro and microstructure samples produced with different reheating temperatures and cooling rates, it was found the presence of residual stresses and cracks on warped bars macrostructure. The residual stresses appearance suggest that the material cooling is too fast. Billets temperature on the reheating furnace of 1230°C reduced to 1100°C and the production pace slowed down. Bars temperature when arriving the cooling bed was reduced from higher than 670°C to 625°C. The results obtained made it possible to produce the material with better quality, reducing the warping effect at the cooling bed. The major influence on the materials warping was identified as the cooling rate at the cooling bed and the reheating furnace temperature was adjusted to provide a homogeneous temperature along the bars.

El presente trabajo pretende encontrar la ruta para incrementar la productividad y reducir el costo de transformación en una acería eléctrica, mediante el uso de la tecnología disponible en el mercado. El método para alcanzar los resultados se enfocan en una drástica reducción de los tiempos de transformador conectado (power-on), los tiempos de transformador apagado (power-off) asi como la reducción en los consumos de las materias primas e insumos para la fabricación de acero por la ruta del horno eléctrico. La experiencia de Adelca arroja resultados que sobrepasan el 100% de productividad y 30% de reducción en el costo de transformación de la palanquilla. Los resultados obtenidos sin duda alguna servirán de una guía probada para quienes buscan un mejor desempeño en el negocio del acero.

Dewatering stage is among the most important industrial unit operations, and is wide adopted in many different industries, due the fact that a large portion of industrial products is produced using suspensions of solids in liquids. Nowadays the mineral processing tailings disposal is a big problem due the environmental degradation produced. The phosphate rock processing in Anglo American Phosphate Brazil, situated in Catalão/Go/Brazil, generates around 180 t/h of tailings for a plant feed of 480 t/h (approximately 37,5% of the processing plant feed), with 5 to 10% of solids and approximately 14% of P2O5. Nowadays the tailings are sent direct to the tailings dam. The present work proposes the paste production using with the tailings from phosphate rock processing plant divide in two different stages. The first one composed by the free settling of the material in presence of industrial flocculants in a graduated cylinder with 2.0 L of internal volume for one hour, in the same way it must occur in conventional thickeners. After that time, the clarified liquid was drained and the remaining pulp was sent to the second stage consisting in the tailings vacuum filtration. Ten different flocculants and nine different filter media were tested. The found results were satisfactory for paste tailings production with solids percentage around 65%.

Due to the increasingly stringent requirements and the needs of the automotive industry, galvanizing lines for automotive products have to be modernized and improved. Beginning of 2017, SEGAL, a Tata Steel CGL located in BELGIUM and fully dedicated to automotive market, placed an order to increase the line capacity from 550kt/year to 600kt/year to process a wider range of steel grades and improve the product quality according to automotive requirements. To improve quality, a major revamping of the skin pass was necessary. The objectives were first to increase the work roll diameter from Φ560mm to Φ650mm to be able to transfer the required roughness with low elongation on soft material and second to increase the rolling force and tension to reach higher elongation on high strength steels. The result was the adaptation of the whole skin pass mechanics. Old mechanical elongation system has been replaced by a completely new single AC motor with helical gearbox at each bridle roll. John Cockerill achieved such complicated revamping in a very short time since the shutdown started only 6 month after the contract signature. The shutdown down schedule has been optimized with pre-erection works and the teams working 24/7 to implement all the changes. The complete project (skin pass, furnace, loopers) have been adapted during the three weeks shutdown. Today the customer can use both 560mm and 650mm work roll diameters. Thanks to the use of the new 650mm work roll diameter, the customer is able to make the same elongation using a bigger roll force (average 20% more), which has strongly improved the roughness transfer to the strip and the removal of the defects. SEGAL is really satisfied able to produce and supply higher quality automotive products to his customers.

ArcSaveTM is a new generation of electromagnetic stirrer (EMS) from ABB for electric arc furnace (EAF) operation. Its goal is to improve the safety, increase the productivity and reduce costs. Electromagnetic stirring in the melt bath during arc furnace operation will affect the scrap smelting, bath temperature distribution, refining reactions, and also the tapping practice. This paper has summarized the investigation results obtained from the first ArcSaveTM system installed in a 90 ton EBT arc furnace in USA. The hot test results show that ArcSaveTM has enhanced the heat and mass transfer in the arc furnace process. This results in a faster scrap melting rate, lower slag superheat during arcing, more homogenous melt bath, higher decarburization rate and higher EBT free opening frequency. ArcSaveTM has also reduced the tapping temperature and tapping oxygen in the steel. This brings a higher scrap yield and saves ferroalloy consumption in the downstream ladle furnace operation. The lower energy consumption, short tap-to-tap time, and consistent furnace operation bring increased productivity and safety.

A pitting corrosion study of welded joints of lean duplex stainless steel (LDSS) UNS S32304 has been performed. LDSS S32304 thick plates were welded by different processes commonly employed in equipment and piping construction: SMAW (Shielded metal arc welding), GMAW (Gas metal arc welding) and FCAW (Flux cored arc welding). The electrochemical behavior of different weldment zones (fusion zone (FZ), base metal (BM) and heat affected zone (HAZ)) was characterized both independently using an electrochemical microcell and together through whole sample analysis. The electrochemical method applied was performed in acidified glycerin, a process fluid of the biodiesel industry. The results were correlated to the microstructural features of the materials. Based on the results, is possible to conclude that the breakdown potential (Eb) of the fusion zone (FZ) was higher than the Eb obtained for the heat affected zone (HAZ). In general, top samples show higher breakdown potential than root samples and also the samples welded using filler metal 2209 has a better anodic behavior than the filler metal 2307. According to the results, GMAW welding process with 2209 as filler metal was revealed as the optimum chosen for application of 2304 duplex stainless steels in this case.

The application of thermo-mechanical control processing (TMCP) in hot rolling of steels has become a common routine since the last 60 years. The understanding of the physical metallurgy behind TMCP played a major role in the early developments. Physical and numerical simulation works are performed firstly to derive the fundamental metallurgical knowledge and secondly to conceive existing TMCP practices. In this paper, a summary TMCP techniques is presented. The occurrence of dynamic transformation of ferrite in the austenite region is shown by means of synchrotron light diffraction methods. This phase transformation mechanism is taken into consideration and its effects on TMCP are proposed in an exploratory way.

With the onset of the global economic crisis in 2008, and more precisely from 2009, production routes in iron making as blast furnace, sinter and coke oven, indicated a significant increase in frequency as well as intensity of undesirable incidents. The cost impact of such deteriorations of the production chain cause significant losses ranging up to several hundred million dollars annually. On the other hand, opportunities for processes improvement are contributing to enhance process efficiency and results, and also reduce or even avoid losses from unexpected incidents. The use of specialized services for processes has gained projection along the plants and emerged as an attractive alternative to increase results by increasing the performance and reducing costs and expenses. Process Services are formatted to achieve cooperative and customized solution during planned or urgent interventions, conducting feasibility studies, process improvement, training, among others, providing knowledge, information and crucial actions to preserve and optimize processes and plant facilities.

This paper presents the TMT “3D TopScan” profilemeter, which is a Radar-based profilemeter that measures the total burden surface within a few seconds and on a continuous basis. This equipment is based on an electronically steered solid-state radar scanner, such that a very large amount of surface data is collected within short time intervals. These new electronically steered antenna systems are the key to meet the demands for both accuracy and speed. The TMT probe is installed at a fixed location at the top cone, such that it does not interfere with the charging, enabling a continuous measurement and a compact design.Blast furnace charging optimization can be achieved based on its measurement data. The burden surface is continuously measured every few seconds, enabling the blast furnace operator to detect any details including asymmetries or irregularities in the surface pattern. A variety of process analysis tools are available. Due to the continuous and fast measurement, the burden descent speed can be supervised without process interruption on an ongoing basis. More accurate process models (layer models) than ever are obtained which fully consider the unsymmetries.This technology, developed by TMT Tapping Measuring Technology, is successfully in operation at Salzgitter Flachstahl GmbH at their blast furnace B. The probe and the data evaluation tools combine today’s technological capabilities in measurement technology with the practical requirements of blast furnace operation.

This paper presents a mineral liberation study on two iron ore samples from the Quadrilátero Ferrífero, in Brazil: compact itabirite of low-grade metamorphism (CI) and friable itabirite of high-grade metamorphism (FI). The quartz liberation spectrum for both samples have been obtained through QEMSCAN analyses, carried out for several comminution degrees, to compare the liberation characteristics and to evaluate the evolution of the quartz’s liberation degree after fragmentation. The results have shown significant differences in liberation spectrum between the itabirite samples studied. The liberation process of FI was easier than of CI, due its high porosity and larger crystal size compared with CI, which has shown more complex mineral assemblages with low porosity and smaller crystals. The quartz liberation spectrum has shown that grinding at P95 of 0.210 mm for the FI sample, and of 0.045 mm for CI sample, should result in satisfactory liberation for subsequent concentration step.

The present study focuses in the simulation of pattern formation by ion beam sputtering on a material surface. This process is responsible for the appearance of unexpectedly organized patterns, such as ripples, nanodots and hexagonal arrays of nanoholes. A numerical analysis of preexisting patterns is proposed to investigate surface dynamics, based on a model derived from a Kuramoto-Sivashinsky anisotropic equation, in a two dimensional surface with periodic boundary conditions. While deterministic, its highly nonlinear character gives a rich range of results, making it possible to describe accurately different patterns. A finite-difference semi-implicit splitting scheme is employed on the discretization of the governing equation. Simulations were conducted with realistic coefficients related to physical parameters (anisotropies, beam orientation, diffusion). The study dealt with a random and a monomode 1D structure initial condition in order to understand how the shape and wavelength of the initial pattern evolve with time. Ripples and hexagonal patterns were observed in the results, being physically consistent with the phenomenon. Moreover, the Method of Manufactured Solution has been used as verification of the developed numerical scheme.

The current economic crisis and growing environmental issues have led the steel industry to face the simultaneous effects of low demand and production overcapacity in a globalized steel market, whilst confronting high energy prices and the need to comply with the green economy. Heat Recovery from waste gas of the Electric Arc Furnace (EAF) represents one of the greatest opportunities to reduce the consumption of primary energy and reduce the CO2 emissions in steel industry. The heat of the off-gas, if recovered and converted into electrical power, can make the whole Fumes Treatment Plant autonomous from the electric point of view, thus making it a “Zero-Energy FTP”. The concept is to substitute the Cooling Components (Water Cooled Panels and Air Cooler) are substituted with Heat Recovery Components (Hot Water Cooled Panels and Heat Exchanger). The recovered heat can be converted into power by using an Organic Rankine Cycle (ORC) turbine. The heat recovered by the HWCP and the Heat Exchanger is characterized by a variable thermal power, which affects the efficiency of the downstream ORC System. Danieli, in collaboration with the University of Udine, has developed the Thermal Stabilizer Unit (TSU). Danieli has realized the first step towards Zero Energy FTP at ABS steelmaking plant (Italy) by installing a CHR® - Clean Heat Recovery. This plant has been started up on 17th October 2014. The HMI of the CHR® is integrated in the HMI of the furnace, so all the process could be kept under control by the furnace operator. At ABS recovered thermal power reaches 5.5 MW. The max power production reached with CHR plant in ABS (over 1MW of electric power) consents an annual saving of approx. 500,000 EUR.
