Mining is a business involving extraction of commodities of value to society from non-renewable resources. Consequently there is only one opportunity to extract ore from the ore body in order to unlock the value potential encompassed in the asset. It is therefore imperative that the maximum value is unlocked during the extraction programme, considering the relative wealth generated for shareholders and society, the sustainability of society, the environment and the operation. The bulk of the value that is unlocked is usually embedded in the initial design process. How do you measure sucess The most common measure of success is the return on investment, which is unlocked during the extraction process. This is usually only determined and locked-in during the study process. Another measure of success is the profitability that is achieved on a monthly basis. A further measure would be the enhancement the asset affords to the share price of the operation. Increasing focus on sustainable development requires that the impact on the society and environment received high priority as well. All these measures are largely encompassed in the cash flow and the discounted cash flows. This paper focuses on the dynamics of the cash flow and the most significant elements influencing return in investment. These include the mine design, production volume, sustainability, risk and valuation techniques. When do you add the most value? There are many different phases and definitions noted by different authors to demonstrate and standardise the study process for new projects. This paper is based on a process with 3 major components namely a conceptual study, a prefeasibility study and a feasibility study.

A decision by joint-venture partners Anglo American, Gencor, and the Industrial Development Corporation to proceed with the expansion of the Columbus Stainless Steel plant in Middelburg will contribute significantly towards the economic growth that South Africa needs so desperately. The expanded facility, expected to come on-line in 1995, will be the largest single-plant producer of stainless steel in the world, and the company will rank sixth overall in world production.

Comminution is a critical stage of mineral processing which aims to reduce the size of ore particles through breakage, consequently increasing the likelihood of liberation of valuable minerals. Several factors, such as pre-existing cracks, mineralogical composition and particle size, are known to affect ore breakage behaviour. While investigating the contributing role of each factor is essential to improve understanding of breakage, isolating individual factors by experiment is typically impractical. Numerical techniques such as the Bonded Particle Model-Discrete Element Method (BPM-DEM) have been developed as a means of studying closely controlled breakage conditions. This study evaluates this technique in modelling the effect of pre-existing cracks breakage behaviour for synthetic ore specimens during impact breakage in a short impact load cell (SILC). Synthetic ore was modelled as a collection of discrete entities connected by brittle-elastic beams. Model parameters were calibrated against macroscopic material properties of a conventional homogenous synthetic ore. The extent of pre-existing cracks within specimens was prescribed by varying discontinuities between the connecting entities. An approach with the insertion of seed points was used to model the mineralogy of the specimens. Results showed that pre-existing cracks resulted in a decrease in the fracture force as the crack density increased. Additionally, the irregularity of fracture patterns within rock specimens after impact became more apparent as the crack density increased. The findings were used to emphasise some of the attributable causes of the variation observed between ore hardness characterisation tests and in situ ore behaviour. This paper describes some aspects of the planning of a new colliery which commenced production in the Middleburg district in 1966. An account is given of some of the problems encountered in the early years of operation and of what was done to solve them. The conclusion is reached that design of plant and machinery should be flexible to permit multiplication of units.

The three-product cyclone was originally developed in Russia and is now extensively used in China. The cyclone has recently entered the South African coal industry, and with the obvious advantages that this item of process equipment offers our ever-evolving industry it is safe to assume that it will add value to dense medium circuits in South Africa. Some of the possible applications include: ? Producing multiple products using a single dense medium circuit. These can typically be a primary product with calorific value of 27.50 MJ/kg and a secondary (middling) product with a calorific value of 22 MJ/kg ? High-density separation with a low circulating medium density. Anglo Thermal Coal and Exxaro have pioneered the use of these units at Umlalazi and New Clydesdale respectively. Extensive test work has been performed at Umlalazi to determine the efficiency of the unit and to determine how it compares with the conventional DSM (Dutch School of Mines) cyclone. Some people in the coal industry were initially sceptical and expected the performance of the three-product cyclone to be inferior to that of the conventional dense medium cyclone. The results of the test work have, however, shown that the efficiency of the unit is comparable to that of the cyclones currently employed. A valid concern expressed is the control over the cut-point density of the second stage separation, and work is on-going to find the optimal way to control the secondary separation density. Theoretically, the secondary separation density can be manipulated by changing the orifices of the unit, especially the spigot of the secondary stage. This remains to be proven, and a series of tests is currently being planned. Whatever the result of these tests may be, the three-product cyclone definitely has a place in the South African coal processing industry as it offers a low OPEX and CAPEX solution for producing multiple products from a single circuit, as well as the ability to operate at very high separation densities, while making use of low-density circulating medium. "Ecological footprint analysis (EFA) was first described in 1996 as a measure of carrying capacity appropriated by human activities. EFA is a resource and emissions accounting tool designed to track the demand on the biosphere’s regenerative capacity. Ecological footprints are increasingly used as indicators of organizational and corporate environmental performance and product sustainability. There is a compelling argument to develop an EFA tool for mining companies.To determine the size of a mine’s ecological footprint, land requirements for all categories of consumption and waste discharge must be summed. This land is only made up of the ecologically productive land and water in various classes (cropland, pasture, forests etc.) required on an ongoing basis to provide all energy and material resources consumed and absorb wastes.A challenge in conducting an EFA for a mine is the shortage of accessible data. Undertaking an EFA for a corporation or individual site entails compiling consumption and emissions data (which can be used for other reporting applications). The footprint results themselves highlight the most critical aspects of an organization’s impact on the environment and provide a platform for focusing actions and for educating the workforce to improve their contribution to best-practice operations. This paper discusses the benefits and challenges of undertaking an EFA for a mining company, and provides examples of the various components of ecological footprints associated with mines, as well as showing how an EFA can be used to understand and communicate some of the impacts associated with mining activities.IntroductionFundamental biophysical and economic limits are now being experienced in many countries around the world. Herman Daly, a former World Bank economist, described this scenario as ‘uneconomic growth’, where the costs of growth exceed the benefits (Daly, 2005). This occurs when the economy’s expansion encroaches excessively on the surrounding ecosystem, sacrificing natural capital. Under such conditions the sacrificed natural capital is more valuable that the resulting economic growth. Consequently, the world faces largescale threats to sustainability and especially to the viability and continued existence of the ecosystems that support human settlements (El Zein et al., 2014). In recognition of this sustainability imperative, mining companies are increasingly concerned with their ecological footprint (EF)."

Tati Nickel is currently operating a hydrometallurgical demonstration plant in Botswana, using the Activox® process developed by LionOre Technology to produce nickel cathode and a cobalt salt from a sulphide concentrate. Cobalt is extracted using Cyanex 272. This reagent also extracts all the iron, aluminium, copper, zinc, and manganese from the nickel stream. Versatic 10 carboxylic acid is then used as extractant to recover nickel from the stream, separating it from calcium and magnesium, and upgrading it to provide a suitable advance electrolyte for nickel electrowinning. However, the selectivity of Versatic 10 for nickel over calcium is limited, and gypsum formation in the extraction circuit is a problem when attempts are made to maximize the recovery of nickel. Mintek has developed a synergistic system with Versatic 10 for improved separation of nickel from calcium and magnesium. Laboratory testwork was conducted on the raffinate of the cobalt solvent extraction circuit to optimize the Versatic 10/Nicksyn? (Mintek synergist) system to be employed. Extraction and stripping parameters suitable for this stream were optimized in the laboratory and then applied on the demonstration plant. A commercial batch (0.5 tons) of Nicksyn? reagent was produced for the demonstration plant. The laboratory testwork results and the demonstration plant performance are discussed in detail in this paper.

For practical reasons all basic input data for the gold mines of the Anglovaal Group conform to a regular grid of averages of sample values within 25-ft squares in the plane of the ore body; individual sample values with their metric co-ordinates are input and converted by a computer program to the basic 25-ft square averages. At the Prieska copper mine the bore- hole data are forced on to a regular grid of 15-m squares corresponding to the coordinates of the grid points nearest to the actual borehole intersections. As for the gold mines the Prieska ore body, although some 3 to 30 m thick, is also dealt with on a two-dimensional basis (Krige, 1973). On the gold mines the data subjected to geostatistical analysis cover: gold values (in cm g/t), uranium values (cm kg/t), and channel widths (cm). The gold and uranium values are normalised on the basis of log (value plus constant) and all the geostatistical analyses are performed on these transformed values. The channel widths usually conform reasonably well to the normal distribution and are, therefore, not transformed. At Prieska the metal grades analysed cover the two main products, copper and zinc, as well as the impurities lead and bismuth; in addition the specific gravity values and the hanging- and foot-wall deviations from a projection plane are also handled. These were all previously used on an untransformed basis but because of problems associated with the proportional effect the lognormal-de Wijsian model is now used for some of the grade variables. A computer-aid is described that is designed to calculate steady-state material balances for ore-dressing circuits. The program determines the material balance from a specification of the process condition. No mathematical models or data adjustment techniques are employed. As such the program complements existing simulation and material balance 'smoothing' packages. The process condition is specified using performance indicators. These are significant parameters in the industry with which all practising mineral processors are very familiar. The program employs an equation-oriented technique for material balancing and so has had to deal with the difficulties peculiar to that approach.

There are presently no suitable underground mine production scheduling optimisation models available for application to sublevel stope mining. Scheduling underground production for maximum return is therefore still a manual process, which generally involves scheduling production from the next available highest cash flow stope within the operational constraints of the project. In most mining operations, the scheduling problem is too large and complex to guarantee truly optimal results through manual scheduling. This paper reviews some general optimisation studies that have been proposed for underground hard rock mining. Furthermore, an example of a mixed integer programming model is presented for a small conceptual sublevel stoping operation. Comparative results of a schedule generated by a mixed integer programming (MIP) production scheduling model and a manually generated model on a nine stope example is presented. Results indicate that the potential benefits of the MIP production scheduling model for the purpose of maximising NPV are significant. Finally, a new constraint was formulated to limit multiple exposures of fill masses for use in an existing MIP production scheduling model. Testing of the formulation took place on the central stope of the nine stope example, which showed that the formulation performed its task without breaking other operational constraints.

Palabora Mining Company is operating a copper block cave mine in the Limpopo Province of South Africa. The mine was developed in the late nineties with a target ore reserve of 220 million tonnes of carbonatite at 0.69% copper. At 30,000 tonnes per day the operation had an estimated life of mine of approximately 23 years. Cave induced open pit side wall failure occurred in late 2004 with 130 million tonnes of waste reporting to the bottom of the open pit. This failure resulted in potential sterilization and dilution of the ore reserve and subsequent reduction in life of mine. Physical and numerical modelling indicated potential losses of up to 30% of the original ore reserves. Cave Management tools based on throughput principles are utilized to manage the failed waste ingress and ensure an optimum life of mine. Extracting the maximum rate possible, as soon as draw points are commissioned, with the view of achieving the highest production in the short term, is any mining operation?s goal as more money is required sooner. This approach, of course, improves the cash flow but presents a risk in the cave propagation profile as overall draw control is compromised. At Palabora it is evident from a Mineral Resource Throughput Management (MRTM) point of view that maximum production in the short term is not the solution. If high production rates are achieved and the profile of the cave is not manage correctly, this results in failed waste reporting to draw points earlier with adverse effects on grade. This would effectively and significantly shorten Palabora?s Life of Mine. The applications of good MRTM principles are required to assist the value chain for sustained profitability. The process commenced with change management paving the way for a better understanding and a holistic view for all role players.

Bougainville Copper Limited (BCL) operates a 50 Mtpy copper/gold/silver mine and concentrator on Bougainville Island, Papua New Guinea. BCL has installed an in-house developed data logging and supervisory process control system using a DEC PDP 11/73 mini-computer in the mill and has recently installed a similar system in the crushing plant. Together with the central DEC VAX 11/780 computer, they form part of a high speed, fibre optic, local area network in the concentrator. The in-house developed software, known as BIAS (Bougainville Copper Information and Automation System), was developed as a low cost option to interface to a number of different existing plant input/output systems while providing the capability to make maximum use of computer networking facilities. The package includes the more usual control system colour displays and data logging features, but also makes provision for two novel features: (a) Any user connected to the computer network can access the system displays. This allows metallurgists and management to monitor (but not control) plant operation from their offices. (b) Specialized application programs for performing advisory and supervisory control, dynamic simulation, and data analysis are easily incorporated into the system. The mill process system currently runs rougher/scavenger flotation stabilizing control and general data logging. The crushing plant system currently performs data logging only; however it will soon be augmented with the facility to run dynamic crushing plant simulations. Future developments will concentrate on making greater use of the detailed information available from the mine's fully automatic truck dispatch system which runs on a VAX 11/780 computer. Milling process control will be expanded to examine possible economic control of the operation of regrind and cleaner flotation circuits. An advisory water management system to optimize water supply within powerhouse generating capacity constraint will also be investigated.

Weakening rocks by taking advantage of microwave-induced microcracks is a promising solution for comminution processes. This paper investigates the effects of microwave treatment of the rock/or samples in single and multi-mode cavities. Based on the experimental results of using a 2.45 GHz microwave generator, the performance of different cavity setups and their impact on the energy effectiveness of the microwave irradiation was examined. Physical interpretations were drawn from multiple experiments with a relatively wide range of power rates and exposure times. Both basalt and kimberlite samples were used in experiments, and their results were systematically compared. For single-mode cavity tests, a microwave applicator waveguide antenna was placed at different distances from the samples to evaluate the effects of sample positioning on microwave heating, both numerically and experimentally. Eventually, cavity performance was assessed by using calorimetric test results, and strength decay was documented based on the spallation of the samples. It was found that the singlemode cavity setup has unique properties that can significantly improve the electromagnetic heating and therefore, strength degradation process. In this paper we present The Ultimate Flotation Cell, a newly developed flotation cell that is proving very popular in the industry. All flotation cells have only one purpose and that is the recovery of the required product, the patented impeller and disperser system of the Ultimate Flotation Cell allows total flexibility in order to achieve the optimal recovery. This ability to tune the cell performance provides the optimization of the ?capture? (collection) stage, all existing models address the need for a wide bubble size distribution (100µm-2 mm) to obtain a better flotation size-by-size, Yoon, 1999,Yoon 2000, Franzidis and Manlapig, 1999. The Ultimate Flotation Cell provides flexible performance optimization. This ability to optimize the flotation regime particular to a specific ore is achieved by the following factors: ? The impeller allows vastly improved air induction rates compared to conventional and sparged cells. This ability to induce and disperse large quantities of air, in a controlled manner, allows the cells to be tuned to give the optimal Sb by varying the rotational speed via a VSD which every cell is fitted with. ? The patented impeller gives a very constant and stable air induction rate, which ensures that the cell?s circulation pattern is constant, giving a very stable surface, allowing optimal froth depth. ? Although conventional dart valve, level control can be offered, great success has been achieved with a simple draft tube/sand relief device. ? The cells have a inlet design similar to the old Denver ?Cell-to-Cell? design, which guarantees the at lease one pass through the mixing zone in each cell. We show that the prioritization of business improvement and performance management decisions may be significantly improved by taking into account the systemic effects of changes made in a single process area. To do so we build a model of a mining value chain, taking into account consequential downtime that arises from downstream and upstream starvation and choking effects of each activity. Introducing the concept of internal capacity, this approach yields insight into the relative importance of key metrics such as loading and hauling rates. We suggest that a holistic view of this type should be a core component of business improvement and performance management decisions.

The development of 3D multi-parametric models facilitate the provision of resource information well in advance of the mining face. Using the model, one can evaluate mining areas not only for grade and tonnage predictions but also for predictions of rock mass quality. Blast design and milling requirements can be derived from the rock mass quality predictions. This information can be used for overall mine planning and evaluation, costing, production optimization and slope design. This allows the full range of mining activities and costs to be interconnected, there by lowering costs and improving efficiencies through the application of the multi-parametric model. Feasibility studies for new projects require an expected budget expenditure estimate to within5% of actual costs. This level of accuracy is expected by mining companies and investors but cannot be achieved without a sound knowledge of the rock mass variability. By developing a 3Dmulti-parametric model as part of the feasibility study and using the same geological model exploration boreholes, a significantly better understanding of the rock mass conditions can be obtained. This rock mass information can be used for equipment selection, economic pit layouts, processing plant design, underground mining layouts and support requirements, to name but a few design parameters that depend on rock mass conditions. The initiative at Anglo Platinums, Potgietersrust Platinum Ltd.?s (PPRust) operation, has delivered significant results showing improvements across the mine to mill value chain. These include increased loading rates, reduced electricity and crushing consumables, as well as higher plant throughput. The ore reserve model has gained international acceptance as an invaluable tool for a mining operation. Certainly most financial organizations will not invest in a mining project that does not have an ore reserve model. There is the potential for multi-parametric models to be recognized as vital tools in the mining process, as is the case with ore reserve models.

Identifying the exact borders of geological domains and assessing the uncertainty of these borders are crucial steps in resource estimation. This potential field method was designed to build 3D geological models from data available in geology and mineral exploration, namely the geological map and a digital terrain model, structural data, borehole data, and the geologist’s interpretations. The resource evaluation of a copper ore deposit is often performed in three steps: (i) delimitation of the boundaries of the units corresponding to the various geological formations or ore types; (ii) estimating densities; and (iii) estimation of grades within each unit. In simple cases (e.g., a series of sub-horizontal layers), the geometric model can be built using 2D geostatistical techniques (kriging or co-kriging of the elevations or thicknesses of the various horizons) which also quantify the uncertainty of the model. A 3D model of Cu grade is generated using ordinary kriging; however, the indicator kriging method is run to design a 3D model of rock types by incorporating the drilling results. Block models of geophysical and geological characteristics are included in a similar 3D mesh to investigate their relationships in copper mineralisation.
