During the processing of iron ores, a large quantity of low-grade tailings containing abundant iron values in fine particle size range is produced. Due to the increasing demand in the high-grade ores for metallurgical operations and the stringent environmental conditions imposed on mining activity, it is essential to utilise the waste tailing pond slimes. Recovery of iron values from these tailing ponds not only enhances the life of the existing operating mines, but also enables achievement of a sustainable process. Iron ore tailing/slime (-150 μm) is produced after scrubbing and wet screening of a low-grade iron ore. Tailing beneficiation of iron ore has been addressed either by flotation or wet high intensity high gradient separation. The present paper aims to recover iron values from discarded slime containing assay ~56% Fe, ~6.5% SiO2, and ~7.0% Al2O3 from the Noamundi processing plant by using a high gradient magnetic separator (HGMS). In this process, tailings are effectively processed with a vertical pulsating high gradient magnetic separator to produce a relatively high-grade iron concentrate. The results of investigation indicate that this novel process is capable of producing an iron concentrate assaying ~ 60% Fe and ~3.25% alumina with a yield of ~55 % on weight basis and recover > 65 % iron bearing particles from the tailings. More importantly, the corresponding tailing contained ~45% Fe. It was concluded that this novel process may be effectively used to recover iron values from low-grade hematite tailings. Industrial production of titanium occurs via the batch-wise reduction of titanium tetrachloride (TiCl4) with a reducing metal, being magnesium in the Kroll process, or sodium in the Hunter process. In the search for low cost titanium, the CSIR is developing a continuous process to produce titanium powder directly via metallothermic reduction of TiCl4 in molten salt, dubbed the CSIR-Ti process. The move to a continuous process has been attempted by a number of organizations, but was until now always met with failure, due in no small part to challenges inherent in the process chemistry. The reaction between TiCl4 and the reducing metal can occur directly, when TiCl4 or any titanium sub-chlorides present, comes into contact with suspended or dissolved reducing metal. The reaction can also occur indirectly, without any physical contact between the reacting species, via an electronically mediated mechanism. The reaction mechanism via electronic mediation can cause TiCl4 to react at the outlet of the feed port, rapidly causing blockages of the TiCl4 feed line. The electrical conductivity of the metal reactor can also cause the electronically mediated reaction to favour the formation of titanium sponge on the reactor walls and internals, rather than titanium powder. Various methods were investigated to overcome the problem of blockages in the TiCl4 feed line, e.g. mechanical removal, sonic velocities, dilution of the TiCl4 and the use of ceramic feed lines. This article discusses problems experienced with the continuous feeding of reagents, and various methods attempted are shown and discussed. Information is also given on the morphology, chemical composition and suitability of the final titanium powder for powder metallurgical application as presently produced by the CSIR-Ti process. Iron, in the form of steel and stainless steel, is the most commonly used metal in the world. Plain steels corrode and oxidize easily, while stainless steels exhibit improved corrosion and oxidation resistance. It has been found that rare earth metal (REM) additions, such as cerium and erbium, result in the improvement of the abovementioned properties in iron-containing compounds. Gadolinium is a REM, however, there is very little information available on the influence of gadolinium on the microstructure and mechanical properties of iron-containing compounds. Thus, the purpose of this research project was to determine the influence of gadolinium additions on the microstructure and mechanical properties of mild steel and 316 stainless steel. Ten alloys were produced for the purposes of this research. Five of the alloys had a base composition of mild steel while the remaining five had base composition of 316 stainless steel. The alloys for each of the base composition contained gadolinium additions of 0.1, 0.5, 1.2, and 5 weight per cent. The as-cast and the cold-rolled alloys were analysed. The alloys responded well to the cold-rolling with the exception of the 5 weight per cent gadolinium mild steel and stainless steel alloys. These alloys were extremely brittle and underwent a significant amount of cracking during the cold rolling process. A microstructural analysis of the alloys was conducted using a light optical microscope, while the chemical analysis of the alloys was conducted using energy dispersive x-ray spectroscopy (EDS). The resulting microstructures and EDS analyses revealed that the gadolinium displayed minimal solubility in the ferrite matrix of the mild steel alloys and minimal solubility in the austenite matrix of the stainless steel alloys. Instead the gadolinium formed as an interdendritic secondary phase in both alloys. EDS analysis revealed that the secondary phase in both alloys was gadolinium-rich. Vickers microhardness tests conducted on both alloys revealed that the alloys were composite-like, with a hard, brittle gadolinium-containing compound dispersed throughout a softer, more ductile matrix. The corrosion resistance of the alloys was determined through potentiodynamic anodic polarization tests. Two solutions were used for the corrosion rate tests: a 0.5 weight per cent NaC1 solution and a 0.5 M H2SO4 solution. The results from the mild steel alloys revealed that in both the solutions, the corrosion potentials and the corrosion resistance of the alloys increased with increasing gadolinium concentration up to 1 weight per cent. The corrosion rate test results from the stainless steel alloys revealed that the passivation current density and corrosion resistance of the alloys increased with increasing gadolinium concentration in both solutions. The oxidation resistances of the mild steel and stainless steel alloys were determined through the use of a Netzstch Simultaneous Thermal Analyser. For both the mild steel and the stainless steel alloys, it was found that the oxidation resistance of the alloys increased as the concentration of gadolinium increased when compared to the as-received mild steel and stainless steel samples. This could be due to a strongly adhering gadolinium oxide scale that formed on the surface of the alloys and resulted in the protection of the mild steel and the stainless steel.

There is often a need to increase capacity through existing mist eliminator installations without significant tower modifications. Often there is not enough extra space outside existing vessels unless more expensive changes can be justified. Also, plant downtime must be considered. The challenge in retrofitting is to overcome velocity limitations inherent in the design while at the same time extend performance capability. The solution most often is to create new ways to add extra filter area while remaining constrained to the existing space. This strategy, however, can dangerously backfire if basic design principles are not followed. Mist eliminator design is a complex integration of many conflicting performance parameters. Often the objective is to increase scrubbing capacity while maximizing collection efficiency and service life and minimizing operating pressure drop (energy cost), particle regeneration (re-entrainment) and overall maintenance costs. Results of plant retrofitting using mesh pads, impaction fibre beds and diffusion fibre beds are presented based on actual plant projects. Often the retrofit project can be more effective by increasing the scope and combining other new plant equipment with the upgrade such as new tower components. In some cases, the type of mist eliminators can be upgraded from impaction type (velocity dependent) to Brownian diffusion type (velocity independent) if additional downstream protection or reduced emissions are desirable, especially at turndown rates. Trade-offs between different fibre bed types and styles are discussed as they relate to performance and maintenance.

Biooxidation, and especially the BIOX® process, is a viable, economical and environmentally attractive process to liberate gold hosted in refractory sulfides by oxidatively leaching the sulfides as soluble sulfates. The moderate to high cyanide consumption during the subsequent cyanidiation of the washed biooxidation residue is probably caused by the retention on the solids of labile sulfur species formed during the multi-electron oxidation process of sulfide to sulfate. In this work the nature and mode of transport of the cyanicides in the products from the mesophile BIOX® process, as well as that of the combined mesophile and thermophile bioxidation process, were considered and strategies to reduce cyanide consumption evaluated. It was found that labile sulfur species were the major cyanide consumers in the mesophile biooxidation product, forming predominantly thiocyanate during cyanidation. The transfer of labile sulfur species was only marginally decreased by more intensive and thorough washing of the biooxidation products with warm and hot water, intense stirring and warm caustic leaching. A major reduction in cyanide consumption was however achieved by using a combined mesophile and thermophile biooxidation process. "Excessive amounts of moisture in product coal can influence the efficiency of downstream utilization processes due to a decreased calorific value and handling problems. Stockpiles can be used to decrease the moisture content of coal by means of gravity drainage and evaporation. This paper is focused on the evaporation of moisture from a coal stockpile surface with the aim of investigating the effect of particle size on the rate of evaporation as well as the depth to which evaporation extends.It was observed that moisture initially evaporates at a higher rate from a stockpile consisting of fine particles (-6.7 mm) than from coarser particles (-13.2 mm +6.7 mm). This high rate of evaporation is restricted to the outer shell of the fine coal stockpile. However, for coarse coal, the porous nature increases the depth at which evaporation occurs. Evaporation of moisture was observed up to the fourth day of each experimental run, after which steady state was obtained. It was shown the water can evaporate from the surface into the body of the stockpile, depending on the coal particle size and void spacing. An experimental reclaim depth of 0.4 m was achieved after 4 days. IntroductionCoal stockpiles serve as surge capacity for downstream utilization processes and can also be used for moisture reduction by means of gravity drainage and evaporation. Excessive amounts of moisture in coal can cause handling problems and, most importantly, will decrease the calorific value, leading to inefficient combustion.Research has shown that evaporation by means of wind and solar action is considerably more effective than gravity drainage(Williams, D.J. 2006), but the effect is limited to a restricted depth from the exterior of the stockpile (Boyapati, E. and Oates, A. 1994; CSEM-UAE, 2010). The effectiveness of wind and solar action can be improved by orienting the stockpile perpendicular to the predominant wind direction, maximizing the surface area of the pile, and reclaiming the coal from the pile gradually in shallow cuts over a large area (Williams, D.J. 2006)."

"Ferrochrome (FeCr) is vital for the production of stainless and high-alloy ferritic steels, since it is the only source of new Cr units. FeCr production is an energy-intensive process. The pelletized chromite prereduction process is most likely the FeCr production process with the lowest specific electricity consumption (SEC), i.e. MWh/t, currently in operation. However, due to increases in costs, efficiency, and environmental pressures, FeCr producers are attempting to lower their overall energy consumption even further. Recently, it was proven that pre-oxidation of chromite ore prior to pelletization and prereduction significantly decreases both the SEC and lumpy carbonaceous reductants required for smelting. This paper presents the first attempt at conceptualizing the technoeconomic feasibility of integrating chromite pre-oxidation into the prereduction process. Financial modelling yielded a net present value (NPV) at a 10% discount rate of approximately R900 million and an internal rate of return (IRR) of approximatelyy 30.5% after tax, suggesting that the implementation of pre-oxidation prior to pellet prereduction may be financially viable. Sensitivity analysis indicated that the parameter with the greatest influence on project NPV and IRR is the level of prereduction. This indicates that the relationship between maintaining the optimum pre-oxidation temperature and the degree of prereduction is critical for maximium process efficiency. IntroductionStainless steel is a crucial alloy in modern society. Virgin chromium (Cr) units used in the manufacturing of stainless steel are obtained from ferrochrome (FeCr) – a relatively crude alloy consisting predominantly of Cr and iron (Fe) (Murthy, Tripathy, and Kumar, 2011; Beukes, van Zyl, and Ras, 2012). FeCr is produced mainly by the carbothermic reduction of chromite ore in submerged arc furnaces (SAFs) and direct current arc furnaces (DCFs) (Neizel et al., 2013; Beukes, Dawson, and van Zyl, 2010; Dwarapudi et al., 2013). The energy required to heat, smelt, and reduce the chromite ore to the metallized state is supplied by electricity (Pan, 2013). FeCr production is an energy-intensive process, with a specific electricity consumption (SEC) varying from 2.4 MWh/t to more than 4.0 MWh/t FeCr produced, depending on the process applied (Pan, 2013; Neizel et al., 2013). Daavittila, Honkaniemi, and Jokinen (2004) stated that the typical operational costs of FeCr smelters can be divided into four categories, i.e. chromite ore (30%), carbonaceous reductant (20%), electricity (30%), and other production costs (20%). This makes electricity consumption the joint largest factor that influences operational costs in FeCr production."

This paper investigates the effect of chemical and physical operational parameters on the reverse flotation of Timbopeba itabirite iron ore in a pilot-scale pneumatic flotation cell. Operational parameters include collector and depressant dosages, feed rate, superficial gas velocity and solids concentration. Results show that increasing collector dosage results in an increase in quartz recovery, particularly for the coarser quartz where recovery increases by nearly 30%. Increasing depressant dosage results in a decrease in both quartz recovery and hematite loss, for the coarser hematite particles. Increasing the feed rate has no effect on quartz recovery or hematite loss, suggesting that the pneumatic flotation cell is not residence time constrained. Increasing the superficial gas velocity results in an increase in quartz recovery to an optimum at a Jg of around 0.6 cm/s after which it decreases significantly, particularly for the coarser particles where recovery decreases by as much as 50%. Decreasing the solids concentration does not affect quartz recovery but results in significant decreases in hematite loss. Here, fine and coarse hematite loss decreases from around 25% to 12% and 10% to 2% respectively. Superficial gas velocity and solids concentration are operating parameters which have the largest effect on the flotation performance of the pneumatic flotation cell. Results suggest that this flotation cell should be operated at relatively low superficial gas velocities and solids concentrations. However, these are pilot-scale findings and would need to be tested at an industrial-scale where different operating conditions may be optimal. The catalytic converter industry is composed largely of global multinational manufacturers who supply to vehicle manufacturers (original equipment manufacturers ? OEMs) from facilities strategically located internationally, including plants in South Africa. The South African catalytic converter production facilities were established at the request of the OEMs and commenced manufacture in the early 1990s. This near 100 per cent export focused industry exists in South Africa because of the incentives offered by the Motor Industry Development Programme (MIDP), which ultimately provide the OEM with import duty rebates. The South African catalytic converter industry is a complex vertically-integrated supply chain with a local content in excess of 85 per cent, substantially more than any other exported automotive component. The industry remains one of the very few downstream manufacturing industries where South Africa has a significant global footprint. This is even more important when it is considered that this industry is the key end-user for two of South Africa?s most important mineral resources, namely platinum group metals (PGMs) and chromium, and is in an industry which will see massive global growth as the developing nations of the BRICs grow their auto industries. In over 15 years of existence in South Africa, the catalytic converter industry has achieved remarkable growth, averaging compound growth in the region of 14 per cent per annum. The industry is the highest contributor to automotive component export revenue. South Africa holds >8 per cent% of global PGM reserves. During 2011, South Africa supplied 59 per cent, 29 per cent, and 72 per cent of the global demand for platinum, palladium, and rhodium respectively, as well as over 50 per cent of the global chromium demand. Global autocatalyst production remains the largest consumer of PGMs, and South Africa alone beneficiated 15 per cent of locally mined PGMs in the production of catalytic converters ? all is converted from PGM sponge (powdered metal) into PGM solutions for coating onto catalysts. Beneficiation of PGMs also takes place via the production of jewellery and electronic goods; but compared to catalytic converters, this volume is negligible. The industry is also the largest consumer of locally produced stainless steel (>50 000 t/a), exceeding 38 per cent of local consumption. The industry is a substantial generator of highly skilled employment, with over 5 000 direct jobs (excluding OEMs and stainless steel manufacture) and an estimated more than 30 000 indirect jobs resulting from upstream and side-stream suppliers. The industry places a high focus on skills transfer and development, with all companies providing high-tech training and education both locally and overseas. The industry has invested in excess of R5 billion in plant, equipment, people development, and process development over the last 15 years to support transfer of production and new technologies to South Africa. This has resulted in significant skills development in the support industries as well as within the catalytic converter industry. The current projections for local PGM beneficiation via catalytic converters reflect a downward trend as a result of production being moved to other global locations due to uncertainty around changes to government incentive programmes. The industry is currently capacitated to support 23.7 million units per annum. During 2011 it utilized about 70 per cent of this capacity, but forecast projections suggest that this will be at 46 per cent of this level by 2016. At full capacity the industry would represent 19 per cent of global autocatalyst production compared with the current 13 per cent in 2011. The industry believes that there is potential to make South Africa the preferred location for catalytic converters worldwide, given suitable support from the mines and Government.

Rockburst events have been a serious problem for many years in many mines worldwide, and in particular at El Teniente mine in Chile. El Teniente is the largest copper mine in the world, located in the Andes Cordillera where high stress levels are present due to intensing mining activity in addition to complex geology. Consequently, the study and management of the rockburst threat are necessary. In this work, the case of the Diablo Regimiento (DR) mine within El Teniente is studied. The energy capacity of dynamic support systems is determined for different tunnel geometries based on two kinetic methodologies, using data from DR. Initially, rockburst potential is determined by means of a stress analysis around different tunnel geometries through the boundary elements method. In the first methodology a yielding zone (YZ) is estimated for each excavation geometry using the finite element method FEM. The second methodology involves the definition and determination of a critical strain energy (SE) around each excavation geometry using a FEM numerical analysis. In both cases, peak particle velocity PPV is estimated by a scaling law, which is subsequently adjusted due to tunnel amplification effects. According to the results, and knowing the working energy capacity applied in DR mine, it was found that the values of energy capacity for the rock dynamic supports were better estimated by the YZ-PPV approach than by the SE approach.

Empirical pillar design methods are commonly used in the mining industry. The parameters within which these methods are valid are frequently unknown to the user or ignored. In addition, empirical design may not consider essential parameters such as blasting effects, orebody dip and the presence of geological structures, which all adversely affect the stability of the pillars. This can result in potentially serious pillar design strength over-estimates. Although the commonly based tributary area method is generally conservative, as the spans are seldom that large relative to the depth, failing to consider other relevant parameters can result in errors. Problems associated with an under-designed pillar can range from a local pillar collapse to a catastrophic chain reaction collapse (or run). Over-designed pillars are generally safe but reduce the extraction of the orebody, thus adversely affecting the profitability of the mining operation. We used laboratory tests and numerical modelling to understand the effects of pillar orientation, blasting and the presence of discontinuities on pillar strength. Reduction factors were developed with these models to be implemented in conjunction with the existing empirical pillar design methods. For any pillar or mine design, once it is implemented, the actual performance of the system must be checked regularly by observation and monitoring and adjusted if needed. The pillar design approach outlined in this paper can better optimize the pillar mining method by considering other generally ignored but important parameters, thus improving safety, productivity, and economic aspects.

Only minor improvements to this method of rockbreaking have been made since the general introduction of pneumatic rockdrills for stoping 50 years ago and, more recently, of drillsteels tipped with tungsten carbide. The combined total cost of drilling and blasting amounts to almost R0,50 per ton of rock broken, which is just short of one quarter of the direct cost of stoping or development. Rockdrilling accounts for about R0,25 of the total cost of rockbreaking, of which RO,12 represents labour costs and R0,13 the cost of drillsteels, rockdrill spares and power. Mine air compressors use over 7 X 108 kWh of electric energy a year, amounting to 7 percent of the total electric power used by the gold mining industry. The efficiency of percussive rockdrilling is, therefore, of considerable significance to mining costs. Over the past four years the Mining Research Laboratory of the Chamber of Mines of S.A. has been engaged in experimental studies of percussive drilling. These experiments were conducted at test sites on Robinson Deep Gold Mine and Vlakfontein Gold Mine, made available by Gold Fields of South Africa, Limited. Three rockdrills, designated types A, Band C, of different manufacture, were used in the experiments which involved the measurement of the following operating characteristics: 1. Throttle air pressure 2. Applied thrust 3. Penetration rate 4. Air consumption 5. Blows per minute 6. Drill steel revolutions per minute. The results of these investigations are presented in three parts. Part I, "The theory of percussive rockdrill operation" which provides a concise, mathematical description of the performance of a percussive rockdrill in terms of its principal mechanical dimensions and operating conditions, and an analysis of the bit and gauge wear of drillsteels. Part II, "Measurements of percussive rockdrill performance" in which the experimental results are presented in terms of thrust-penetration rate curves at different throttle air pressures and throttle pressure-air consumption curves, which are shown to agree well with the predictions of theory. In addition, data relating gauge wear on the drillsteel and penetration rate to the distance drilled are discussed. Part III, "Practical implications" in which an analysis of the status of thrusting devices is made and the benefits that would derive from using uptimum thrusts are discussed.

"Face mapping is a simple but invaluable means of geological and geotechnical data acquisition whereby intact rock properties, rock mass properties, discontinuity properties, and structural orientation can be assessed. Although traditionally done via direct contact with the mapping face through techniques such as line mapping or window mapping, remote face mapping using various digital techniques has become increasingly popular in recent years. Sishen is a large open pit mining operation requiring a comprehensive geotechnical data-set to evaluate pit wall design and stability with the necessary level of confidence. Geotechnical borehole data, face mapping data, geotechnical laboratory testing data, and implicit structural models provide the main sources of this information. Although a large geotechnical borehole database has always been maintained at the mine, face mapping has in the past been restricted to sporadic and isolated stability assessments. In 2013 the mine acquired a terrestrial laser scanner with the resolution, photographic capabilities, and software required to carry out geotechnical face mapping. A face mapping procedure was set up based on accepted face mapping methods, the data requirements of the mine, and capabilities of the laser scanner system. Mapping data obtained from the scans was integrated into the Acquire geological data management system, a purpose-designed structured query language (SQL) database system used for storing the mine’s geotechnical data. Within the geotechnical design process, having face mapping data available has improved confidence in the properties of the rock mass and structural environment, allowing for better definition of geotechnical design sectors. Overall, the face mapping and geotechnical analysis features of the terrestrial laser scanner in use make it an invaluable geotechnical data capture tool, provided a system is in place to store mapping data in a manner that allows for meaningful rock mass and structural information to be produced. IntroductionFundamental to the geotechnical design process is the acquisition of a reliable and complete geotechnical data-set. Geotechnical data acquisition will typically commence during the early stages of a project and continue well into the operational life of the mine, with the data confidence progressively increasing as the amount of data captured increases. Sishen mine currently bases all open pit geotechnical designs and geotechnical risk assessment on geotechnical borehole data in conjunction with interpreted structural models. Boreholes are logged and the data is captured in an ongoing process. This process forms the initial step in the geotechnical design and risk assessment process whereby the raw data is used to classify the strength properties for each lithology, provide inputs for geotechnical block models, and ultimately provide the inputs for slope design analyses. To date, borehole data has provided the only largescale, organized data-set for input into geotechnical analyses at Sishen. Although borehole data is the best and most comprehensive form of geotechnical data, there are some shortfalls that can be addressed by other data collection methods. Water-cooled copper tap-hole blocks provide an effective means of extending the life of tap-hole refractories, as the lower temperature of the refractory material inhibits wear and other damage and promotes the formation of a protective frozen slag layer. This is particularly beneficial during prolonged tapping cycles. The copper block forms an integral part of the lining, and provides mechanical support to the refractory, facilitating rapid replacement of tapping channel bricks without disturbing the surrounding lining. Safety considerations are an important design factor, and the positioning of the water channels is optimized to prevent leaks although the copper is not in direct contact with the molten fluids during normal operation. Water-cooled copper blocks designed by Tenova Pyromet have successfully been utilized on metal, matte, and slag tap-holes for a number of processes, including nickel, platinum group metals, and mineral wool.

Electrical tomography has developed rapidly over the last few years in its sophistication and practical use to enable three-dimensional information on the distribution of phases within flowing mixtures to be observed1. This paper reviews the current state of application from the industrial perspective, drawing on applications case studies based on scaling studies in the laboratory right through to installations on plant. In the laboratory, applications have looked at scale-up of mixing2 processes involving gas-liquid and solid-liquid suspensions3 with a particular interest in verifying computational fluid dynamics simulations or in checking scale-up design4,5. In the processing plant, the circumstances are usually bespoke and may range from simple detection of the degree of homogeneity of a flowing mixture through to the need to measurement a sophisticated batch process such as crystallization, sedimentation, filtering and drying. Examples drawn from the chemical and pharmaceutical industries will be presented and related to the benefits that can be gained through application of the method.

The Jayant opencast operation is one of the largest opencast coal mines in India. Prior to 2008 the mine experienced a number of dragline dump failures, which was a major hindrance in sustaining production. Northern Coalfields Limited (NCL) and the mine management engaged several design, research, and academic institutions to carry out dump slope stability studies, particularly of dragline dumps. BirlaInstitute of Technology prepared a report on the investigations in May 2009. In this paper we review the findings of the report and the measures taken to tackle the safety aspects of dragline dumps.

The practice of ilmenite smelting in electric arc furnaces has been researched and published over the last few decades. An issue that has not been addressed is the understanding of the properties of ilmenite smelting reductants, and linking these properties to the subsequent smelting behaviour in the furnace. The reduction mechanism of ilmenite smelting is not fully understood, but it is believed that the Boudouard reaction plays a role. This paper investigates the behaviour of a number of reductants when reacted with CO2 at different temperatures. Keywords Boudouard reaction, carbon reactivity, reductants, ilmenite smelting.
