This paper describes the new iron and steelmaking process recently commissioned at NZ Steel. Ironsand mined and concentrated at Waikato North head is slurry pumped 18 km to the company's Glenbrook works. Ironmaking includes the direct reduction process pioneered at Glenbrook in the 1970s and a new continuous electric melter. The molten, high carbon pig iron produced is then fed to a vanadium recovery unit and on to the KOBM oxygen steelmaking vessel. Steel is cast into billets or slabs. The new plant, which is the first stage of a fully integrated works at Glenbrook, raises New Zealand Steel's production capacity from 150 000 t/y to 750 000 t/y.

Mining companies are increasingly faced with the challenge of reducing operating costs while maximising throughput and profitability. At the same time, the grade and quality of treated ores are becoming poorer and more variable, resulting in suboptimal process performance.It is now widely accepted that strategies to drive operational goals must revolve around improving plant availability, reliability and process efficiency. In particular, progress in plant automation and control systems has seen a trend towards unified frameworks for control and optimisation of mineral processing plants. These frameworks seek to seamlessly integrate different roles and tasks involved in process operations - IT, automation, plant maintenance and operations. An integrated solution framework for reducing process variability, increasing process efficiencies and maximising plant availability and reliability is discussed within the context of a typical milling circuit. The framework exploits a real-time analysis ægapÆ evident in production operations that prevents timeous identification of equipment and process failures. This is achieved by leveraging predictive analytics for equipment health monitoring, control loop monitoring and advanced regulatory control solutions towards enhanced process performance, improved asset management and regulatory compliance. The framework provides for early and actionable warnings on equipment and process degradation using real-time operational data.Resolving these problems can potentially avoid unplanned downtimes, process instabilities and other operational surprises, thus ensuring optimal plant throughput and optimal process behaviour for improved recoveries. Integrating control systems and plant automation with advanced analytics to analyse and optimise processes enables operations to achieve reductions in the variability of key process parameters. In addition, early detection of equipment malfunction or suboptimal process conditions leads to improved equipment availability and reliability. Ultimately, these operational gains reflect in profitability because of plant throughput and recovery gains. A diesel engine with a misfiring cylinder is likely to break down in a short time when the engine is used without maintenance. The authors have developed a method of detecting the occurrence of cylinder misfiring and specifying the misfiring cylinder by using wavelet analysis and statistical analysis on the root mean square (r.m.s.) values of two kinds of acceleration waveforms. This detection method is considered superior to traditional methods, which require several accelerometers, especially in terms of simplicity. Since the development of the method, research has been conducted on semi-automatic processing of measured signals and signal transmission from the worksite to a remote office. Field tests confirmed that 1 + 105 points of dynamic data could be transmitted through the mobile multimedia network within 15 minutes, and the time for signal processing was within 15 minutes. Final determination on the condition of a diesel engine in heavy machinery could be achieved within 30 minutes. Shortened processing time is expected by improvement of the processing software.

Machine learning is creating value in all facets of the mining industry, from exploration to production. The authors provide an accessible, high-level introduction to artificial intelligence (AI), machine learning (ML), and deep learning (DL); the latter being widely recognised as one of the most powerful forms of ML. In particular, the authors will introduce deep learning models known as convolutional neural networks (CNNs), how they are applied, and the economic considerations necessary for determining when DL may be the right solution to de-risking complex block modelling problems. The authors present preliminary results from the mineral resource modelling study of the Jundee orogenic gold deposit, Yandal belt/gold province, Western Australia. The primary goal was to identify the direction and location of the narrow gold veins more accurately and demonstrate how non-linearly correlated elements are used as direct inputs to the resource model to assist with the target element’s grade prediction. This demonstrates that: (1) existing techniques for finding correlations between assayed elements do not adequately reflect the complex geology of the asset, (2) nonlinear correlations that are difficult to model as simple mathematical functions are representative of geological patterns in a deposit, and (3) non-linearly correlated assayed data, fed as inputs, increase the performance of the resource model as reconciled through blind tests. To conclude, the authors hypothesise that the patterns represented by the DL block models may be revealing the results of overprinting geological processes that generated mineral deposits. For example, the primary hydrothermal processes that deposited metals created depositional patterns that become particularly complex as a result of being overprinted, in part or in whole, by secondary physicochemical processes. This may explain why non-linear geochemical relationships have the capacity to generate more accurate block models of mineral deposits.

This research is about human development and socio-economic progress of the main mining areas of Chile in the period 1990 - 2007, and especially about the positive effects that mining activity has on poverty reduction and indicators related to the Millennium Development Goals of the United Nations. The analysis is doubly interesting, if one considers that the economic and social developments in Chile, recognised and prominent among the Latin American economies and developing nations, are more evident in mining areas as Tarapacß and Antofagasta (northern Chile), which concentrated than more 70 per cent of investments and mining assets in the country. Additionally, the study concludes with methodological reflections for the evaluation of socio-economic impact in the mining industry in developing countries.

A research and testing facility has been developed at Simtars to allow the spontaneous combustion testing of coal on a large scale. In this adiabatic reactor, the coal particle sizing is closer to that which could be found in the goaf and therefore the reaction is more likely to simulate the underground situation. This allows aspects of the spontaneous combustion process and methods for detecting a heating to be investigated which cannot be done in an operational mine. Up to 18 tonnes of run of mine or crushed coal is loaded into the reactor and allowed to self-heat while the temperature and gas profiles within the coal pile are monitored. The gases evolved from the coal are analysed using a fixed gas monitor system and gas chromatography to determine which of the common mine fire indicators and ratios can be used to predict the onset and progress of coal heatings. Benchmarking of the inherent propensity of a coal to spontaneously combust at both the large- and laboratory-scale is also possible by comparing the sample against previously tested samples. It has been found that the coal particle size affects both the time it takes for the coal to react and the location of the developing heating. The heatings generate approximately one metre from the inlet but in the crushed coal case do not progress to an advanced heating stage until the æhot spotÆ migrates towards the coal surface where there is an increased oxygen supply. Physical properties such as the compressive strength of the coal also affect the heating size and the time it takes for a heating to develop. Higher strength coals appear to oxidise more slowly and therefore take longer to self-heat as oxidation of the coal is the heat-generating step in the spontaneous combustion process. The best indicators of the state of the heating were found to be CO make and GrahamÆs ratio which are independent of air flow. Investigation of a potential spontaneous combustion should begin as soon as the CO make or GrahamÆs ratio exceed the background levels. The results from the tests undertaken on a number of Queensland and NSW coals are reported here together with the implications for the mining industry.

Chlorine as a lixiviant for gold possesses a number of significant chemical and Idnetic advantages over cyanide but because of its corrosive and vaporous nature the method of implementation needs to be significantly modified. At comparable reagent concentrations the dissolution rate for gold in the C12/Cl- systems is some 10 - 100 times that achieved in the 02/CN system. The dissolution rate in the chlorine system is largely a function of the concentration of C12, Cl- and pH. Under conditions of low Cl', (less than 50 g/1), the dissolution rate begins to drop off dramatically over the pH range from 3 - 4. Increasing the level of dissolved chloride ions shifts the pH of this rate reduction to around pH 5 at 100 g/l NaCl, and to around pH 6 at 300 g/l NaCl.

Coal mining ceased at Strongman Mine this year after 70 years of production. Underground mining finished in 2003 and opencast methods began in 1998. During the life of the mine, 8 million tonnes of coal was extracted from two underground mines and 1.2 million tonnes removed through opencast methods. Strongman Mine is within the Grey Coal Fields; various seams have been extracted from the Rewanui Coal Measures. Coal extracted was predominantly of thermal or semi-soft specifications and characterised by low sulphur and low ash.   The area has steep topography, high rainfall (>3000 mm/yr) and is particularly exposed to westerly quarter winds. Strongman 1 and 2 underground mines are located in the steep, narrow valley which leads to the Strongman Opencast at the top of the valley. Subsidence from underground mining combined with spontaneous combustion, has resulted in an underground fire which has had substantial surface effects. Opencast mining in the steep topography resulted in several landslides at the perimeters of the site. These factors, along with water management, topsoil management and erosion control have added to the complexity of rehabilitating the site.   Rehabilitation of the site is well underway, including infrastructure removal, final landform creation and revegetation of the Strongman Opencast footprint (~45 hectares). Some innovative methods of rehabilitation have been trialled. Successful trials such as helicopter-seeding and moss hydro-seeding on highwalls are now routinely used along with traditional revegetation practices. 18 hectares disturbed land has been replanted with 88 000 seedlings, and another 200 000 seedlings are scheduled for planting over the three years. Fire management is an ongoing challenge; however thermal photography shows a steady decrease in hot areas which have been contained by grout curtains.   Mine closure is some time away and will occur after all standards set by Solid Energy and regulatory bodies are achieved.

PT Freeport IndonesiaÆs copper/gold operation disposes of approximately 222 000 dry metric tonnes of tailings per day via two thickeners. Reduction of the flocculant dosage rates in each of the tailing thickeners has been achieved with the installation of Clarometers«, modifications to the existing operating DCS control strategy and a change in plant flocculant. This has reduced the flocculant consumption rate in the last twelve months by approximately 20 per cent. It has also highlighted the disparity in the settling rates of the two thickeners. Collaborative efforts between Cytec technical site engineers and Freeport operational personnel have made possible the overall gains achieved in the tailings thickener optimisation.

Too often in mine planning, maximising revenue-generating material takes precedence over minimising costs. The ability to target both revenue and cost optimisation enables mine plans to fulfil corporate objectives of targeting maximal project net present value (NPV). The state of current mining costs and increasing government regulations in Australia are forcing many mine planners to pay closer attention to cost minimisation. Dumping waste material, which ultimately forms waste landforms, represents a large cost to mining operations. A general mine, with a waste to ore strip ration of 6:1, allocates approximately 32 per cent of total mining costs to waste haulage alone (Gregory, 2003).Most scheduling packages do not dynamically build economic or minimal cost dumps as part of the scheduling process. In most cases, waste dumps are built after a mining schedule has been defined. Automated software is now available which dynamically schedules the pit and waste dumps together. The overall shape of the waste dump is therefore dictated by minimum cost or minimum haulage hours.The purpose of this paper is to compare dynamic pit and waste schedules to traditional methods which apply haulage estimations after defining the mining schedule. This paper includes a case study on the large open pit operation at Tropicana Gold Mine, a joint venture between AngloGold Ashanti Australia Ltd (70 per cent) and Independence Group NL (30 per cent). The operation will focus on mining three large open pits over a 13-year mining life. A total of 397 Mt of waste is mined and directed to multiple destinations including waste dumps, the run-of-mine (ROM) pad and tailings storage facility (TSF) perimeter.Due to these complexities, management of the haulage fleet, especially during the critical period of operation readiness and start-up, is essential. Critical infrastructure such as the TSF and ROM pad will need to be built early and these areas, as well as the sequential development of the waste dump, will need to be developed within the constraints of structured mining fleet build-up.This paper investigates the influences of haulage estimation accuracy and compares traditional approaches for waste planning to automated approaches using EVORELUTIONÖ.CITATION:Graskoski, S, Craig, S and Myburgh, C, 2013. Woodcutters is a polymetallic vein-style deposit hosted by sediments of the Palacoproterozoic Whites Formation which forms part of the sedimentary sequence in the central Pine Creek Geosyncline. Past production and identified resources total over eight million tonnes at 5.5 per cent lead, 12.1 per cent zinc and 110 gA silver. The local geology is influenced by Archaean basement highs; the Rum Jungle and Waterhouse Complexes. Unconformably overlying basement are interbedded clastic and crystalline carbonate units (Batchelor Group) representing cyclic changes in the depositional environment. These exhibit onlapping features with the underlying rocks. Sediments of the overlying Frances Creek Group suggest a quiet period during subsidence and subsequent increase in water depth (the carbonaceous dolomitic shales and the interbedded dololutites of the Whites Formation) followed by proximal uplift resulting in the inundation of turbiditic flows (Acacia Gap Quartzite). All of the Palaeoproterozoic rocks show evidence of being affected by penecontemporaneous, basement circling faults with steep dips. The stress regime during the deposition of the Frances Creek Group was characterised by alternating episodes of thrusting and transpression. Periods of relaxation also occurred. The compression resulted in major NS strike-slip (transpressional) faulting, en-echelon NNE trending folds and NW-SE tensional cross faults. Thrusting produced N-S striking, steep dipping reverse faults and a possible decollement immediately above the Batchelor Group. Relaxation is evidenced by the intrusion of lamprophyre dykes and dolerite sills (Zamu Dolerite). Mineralisation at Woodcutters occurred in faults within the Whites Formation, probably synchronous with deformation and the deposition of the upper parts of the Frances Creek Group. Greenschist facies metamorphism occurred as the rocks were further buried. Several massive sulphide bodies occur at Woodcutters. A number of features influence the location and shape of these bodies. They are: ò the N-S transpressional faults and in particular associated dilation zones; ò intersection of the N-S transpressional faults with the axial plane of the NNE trending Woodcutters Anticline; ò intersection of the N-S transpressional faults with the NW-SE cross-faults; ò intersection of dololutite rich units with the NS transpressional faults where local replacement takes place; ò thickening of the lithological units in the vicinity of the anticlinal axis; and ò the anticline doubly plunging to both the north and south. The mineralisation exhibits vein-like features as well as epigenetic textures. Its boundaries are sharp, its thickness varies rapidly down dip and along strike, and no alteration halo exists though stringer veins of quartz-carbonate-pyrite ¦ sphalerite/galena occur in close proximity. A number of sulphide mineral assemblages have been recognised, each separated by periods of deformation and partially replacing the earlier assemblages. Vertically continuous zonation patterns highlight the presence of rich galena-sphalerite-silver in zones of maximum dilation and pyrite-arsenopyrite-gold concentrated at the along strike peripheries. The genetic model proposed has the mineralisation occurring whilst the transpressional regime was active. It was deposited from the same fluid that elsewhere in the Geosyncline formed the stratiform deposits higher in the sedimentary pile. Hydrocarbons sourced from the organic-rich Whites

IGO Ltd’s (IGO) Nova Operation (Nova) is 160 km east-north-east of the town of Norseman in Western Australia (WA). Discovered by Sirius Resources NL (Sirius) in 2012 and acquired by IGO in 2015, the Nova-Bollinger Deposit (Nova-Bollinger) occurs within the Fraser Zone of the AlbanyFraser Orogen. Nova-Bollinger is a complex nickel-copper-cobalt (Ni-Cu-Co) magmatic intrusive sulfide deposit, which is characterised by high-grade folded and undulating breccia lodes that host the bulk of the payable metals. Significant sulfide mineralisation is also found in several magmatic intrusive styles including net-textured, disseminated and blebby styles. A smaller but material volume of sulfides has also been remobilised into the deposit’s footwall rocks as ‘stringer’ bands in metasediments, or as discrete massive sulfide lenses. When interpolating Mineral Resource estimate (MRE) block grades in the presence of locally varying grade connectivity trends, such as folds or undulations, the sample search neighbourhood, which is used to identify the composites subset that is used for each block estimate, should be oriented to match the local trends. In theory, the most robust method of estimation where locally varying angles (LVAs) are applied to search neighbourhoods, are techniques where the composites and the blocks to be estimated are transformed to an unfolded coordinate system (UCS). However, UCS methods can be tedious to implement and require subjective decisions to be made that cannot always be fully defended. An alternative LVA method commonly used in the industry is dynamic anisotropy (DA), which is much simpler to implement and is often assumed (but not that often demonstrated) to result in similar results to UCS-style estimation. In 2018, Nova’s Mine Geology team (MGT) estimated the grades and density of the Nova-Bollinger MRE using the UCS approach. For the 2020 MRE update, Nova’s MGT tested and compared the USC grade interpolation method with the DA approach. As applied to the Nova-Bollinger’s 2020 MRE, the comparison, advantages and disadvantages of the two estimation methods are the subject of this paper

Rio Tinto’s Argyle Diamond Mine has a history of underperformance with delivery of ore from the underground operation to the surface for processing with no real clarity in sources of loss and value. In order to increase underground production performance, the basic concepts of the Theory of Constraints model were applied to the Argyle underground production system. This prompted a revised view on bottlenecks and contributors to value loss and ultimately leading to record breaking mine performance. System loss reporting to demonstrate the best opportunity to drive value, departmental detail to develop tools to identify improvement opportunities and clarity across the team to ensure alignment and clear lines of communication were critical to the project success.

In a tailings storage facility, the chemistry of pore water is a function of oxidation and dissolution of sulfide minerals, containing metals and metalloids, the neutralising effect of gangue minerals and the geochemical processes controlling solute equilibria such as pH, redox potential, precipitation, ion exchange and adsorption. On the other hand, the changes in geochemical composition of tailings feed over time is a function of spatial variability within the orebody and modifications in processing method. Tailings properties such as pyrite content, pH, concentration of deleterious elements, surface chemistry, pore water chemistry and particle size are already shaped in the dynamic environment of a process plant.To engineer desired environmental outcomes, a new research framework is needed. The new approach should follow the physical and geochemical processes of tailings feed and construct models that can be used for the prediction of seepage water quality and dust propagation and evaluate the potential re-processing of tailings or production of tailings with desirable surface chemistry, particle size and internal structure. The challenge of developing tailings engineering model is not in laboratory techniques, but more of the overall communication of results and establishing the link between disciplines. It requires investigating geochemistry across mining and processing for improved environmental outcomes at tailings storage facilities.The paper reviews the current tailings management practices by comparing the geochemistry and mineralogy of tailings and the chemistry of seepage water from three Australian case studies in the context of geology, mineral processing and climate. Traditionally, operators on mineral flotation plants have relied on visual inspection of the froth surface when making adjustments to process set-points. Machine vision systems are being developed to relate froth surface descriptors, which can be consistently measured in real time, to flotation performance. By investigating the impact of various selected operating variables on both froth surface characteristics and metallurgical performance it is possible to develop a management strategy for the control and optimisation of the process. This paper presents the results of testwork conducted at Kennecott copper mine which investigates the relationship between the froth colour and the concentrate grade and discusses the factors which affect the froth colour. This work shows that the main factors that influence the froth colour in this system are molybdenum, copper and iron concentrate grade, pulp and concentrate per cent solids and pulp iron grade.It goes on to develop models to predict the concentrate grade based on colour information and velocity and stability information. It also shows that the most accurate prediction is made with combined colour and stability information.

"One of the major environmental impacts of mining is the destruction of habitat. The koala (Phascolarctos cinereus) is an iconic Australian marsupial that has been severely affected by land clearing and its decline is continuing. This has placed pressure upon mining companies and government agencies to ensure koalas are managed throughout the life-of-mines - from land clearing through to rehabilitation of post-mining landscapes. This paper reports on the æKoala VentureÆ research partnership between The University of Queensland and Rio Tinto. As part of the Koala Venture program we examined koala use of two types of restored environments: rehabilitated mined land (20 sites) natural regrowth forests (six sites), at Blair Athol Coal Mine in Central Queensland, Australia. Searches for koala scats revealed evidence of koalas in ten per cent of rehabilitated sites (2/20) and 33 per cent of natural regrowth sites (2/6). Two factors were identified as being of greatest importance in facilitating koala recolonisation of restored habitats. Firstly, all recolonised sites were located close to native forest occupied by koalas (mean 135 m ¦ 52). Proximity to source animals is considered crucial to recolonisation of suitably restored habitats. Secondly, three of the four recolonised sites were dominated by koala food trees, most of which were large enough to be utilised by koalas. Availability of suitably abundant food resources is, therefore, also considered crucial. The requirement for these two factors, in combination, is highlighted by the absence of koalas at several sites that contained abundant food trees, but that were distal to areas with source animals, and vice-versa.Our research demonstrates the enormous potential for restoration of wildlife habitat on post-mining lands, even for species with specific requirements such as the koala. Northparkes is located 27 km north of the township of Parkes in central New South Wales, Australia. The operations consist of underground block cave mines and an ore processing plant, which produces high-grade copper and gold concentrate. Production is currently sourced from the E48 Lift 1 block cave mine and open cut stockpiles. Mining commenced at Northparkes in 1994 as an open cut operation. Underground block cave mining began in 1997. Northparkes was the first mine in Australia to use the highly efficient block cave mining method, which relies on gravity and natural rock stresses to fragment and recover the ore.The E48 extraction level is located approximately 581 m below surface and consists of ten extraction drives and 214 drawpoints. Several stress measurements carried out at various levels in both E26 and E48 indicated a low underground regional stress environment and a low to moderate stress state in the E48 orebody. The E48 block used a post undercut strategy that was initiated in 2009, with production commencing in September 2010 and cave-through to the surface occurring approximately four months later in January 2011. Changes to the cut-off grade and fixed prices meant that Northparkes was able to develop an additional two drives to the north of the existing cave and one additional drive to the south. Modelling of the cavability of the additional drives indicated that the cave would not readily propagate to sufficient height of draw to mobilise the ore and tended to arch over to the existing cave shape. Based on modelling and a desire to reduce the risk of the project, preconditioning was adopted. Along with the requirement of safely hydrofracturing an active cave, a measure of the success of the preconditioning was desired. For a multitude of years fine iron ore, -1 mm, across the world has been deposited as discard material in tailings facilities. This contributes to environmental problems, decreases plant yield and increases the cost of processing. Fine iron ore recovery processes are often deemed unfeasible or uneconomical, due to the complexity of the reclamation thereof in comparison with high-grade ores. However, recent advances in the recovery of fine iron ore using the Optima Classifier® has shown great promise. The Optima Classifier® is a new hindered settling separator that makes use of an upward current of water for density separation. It’s unique design combines three different separating zones for increased efficiency and recovery. In this study the potential of the Optima Classifier® to produce a +63 per cent Fe concentrate from -1 mm feed material was evaluated from a standalone and process perspective. It was found that a +63 per cent Fe product can be produced from a single stage, using the Optima Classifier®. Fine iron ore feed with an average head grade of 50 per cent Fe was upgraded to average concentrate grades of 63.2 per cent Fe. Displaying upgrade ratios of up to 1.26 in a single stage. A three-stage, rougher, cleaner and scavenger system did however show the best performance with recoveries of up to 70 per cent, yielding 56 per cent of a 63 per cent Fe product. Furthermore, the dewatering of the product and tailings was evaluated using the UltraG ultra-fine dewatering screen ensuring dry, stackable material. The tailings could be used in codisposal, while loads on thickeners and filter presses are significantly reduced. The high throughput of the Optima Classifier® ensures a small plant footprint, minimal civil and structural requirements and low operating utility consumption such as electricity, minimising the carbon footprint of a fines beneficiation plant. The Optima Classifier® in combination with the UltraG dewatering technology has provided a platform for economical recovery of fine iron ore, both current arising and historical. All commercially available zircon sands contain radioactivity sourcing from the decay of trace amounts of contained uranium (U) and thorium (Th). The fine particle size zircons of the Horsham area in the Murray Basin region of Victoria, Australia, contain significantly more (about twice) Th+U than those commercial zircon sands. The marketability of these fine-grained zircon sands is likely to rely on the removal of these radioactive impurities. CSIRO Minerals have been working for some time to develop processes for the removal of the radioactive impurities from zircon. It is generally agreed that it is quite impossible to leach U and Th from zircon, however, the Heat and Leach (HL) process, described in detail in Aral and McDonald (1999), reduces the radionuclide levels significantly. The identified (HL) process aims to leach uranium and thorium selectively from a decomposed zircon. The novelty of the process is that a large part of the leached product can be reconstituted to a low radiation zircon by a subsequent heat treatment. The HL process uses a flux mixture of sodium carbonate and calcium borate to decompose the zircon at relatively low temperatures (900 to 1150¦C) and a weak acid (0.5M HNO3; 80¦C/0.5 h; pulp density ten per cent) to leach the radionuclides selectively. The process leaves the major components (ZrO2 and SiO2) behind with little loss. The HL process for example lowers the U+Th content of a Murray Basin zircon from 1000 ppm to 400 ppm U+Th. Among the radionuclides more U progeny is removed than the Th series radionuclides. This is very significant as the radioactivity of U series is 2.5 times more that from the Th series. Therefore the reduction in the radioactivity level of zircon is more than the reduction in Th+U indicated by XRF analysis. A schematic flow sheet of the HL process is shown in Figure 1. Although the HL process successfully lowers the radionuclide levels in zircon sands, the final product contains significant amounts of sodium (up to 14 per cent Na2O) and small amounts of CaO. By comparison, the sodium content of the commercial zircon sands is in general 2O. Zircon is used mainly as an opacifier in tile glazing where the addition of ten to 15 per cent zircon to a translucent base glaze gives the sanitary white colour to the tile surface. Opacification is the result of the refractoriness of zircon particles at the glaze firing temperatures that is generally around 1050¦C.

Air leakage through rock fractures in coal mining is a major cause of coal spontaneous combustion. In order to overcome the deficiency of the existing fire control technology and prevent coal spontaneous combustion by isolating coal from oxygen, the article proposes a novel technology of inorganic solidified foam (ISF) with high expansion to fill fractures effectively. ISF consists of fly ash, cement, setting accelerator, redispersible polymer powder, water and aqueous foam. For preparing homogeneous and stable ISF, a preparation system with a pore type foam generator, a mixer device installed with a hollow shaft and helical blades, air compressor, slush pump and monitoring instruments was developed, and the working principles of key devices were elucidated. Based on a series of experiments on the different ratios of each component material and technological parameters of the preparation system, ISF with a foam expansion ratio of 8~10 and dry density of 250–400 kg/m3 was prepared. The relationship between elastic compressive strength, modulus of elasticity and density was summarised. Based on the injection experiment for fracture of loose coal pile with high temperature, the characteristics of sealing air leakage, compressive strength, thermal insulation, flow and cooling of ISF in the fresh state were investigated, indicating that ISF can effectively cut off the air leakage and cover the coal sample to reduce the temperature in the earlier stage, and ISF can remain stable and not crack. The ISF was applied to Luwa coalmine to seal small coal pillar pressure fractures and loose coal fractures in goaf. After press-casting the ISF in Luwa coalmine, the pressure-difference of inner-outer increased, meaning the effect of external conditions on the pressure-difference decreased, showing that it could plug the air leakage effectively.CITATION:Qin, B T, Shi, Q L, Lu, Y, Zhu, C, Li, F L and Jia, Y W, 2015.
