The complexity of metallurgical processes in the non-ferrous metals industry. especially changes in the process conditions in combination with a diversity of metal processing furnaces, requires a precise knowledge of the system for the selection of refractory products. However, particular importance is still focused on the specific refractory consumption being as low as possible. The addition of recycling material with a high amount of impurities and the increase of low-grade ore concentrates used in the base-metals industry also entails a significant change of slag chemistries, process temperatures, etc., which influence the performance of already approved linings. This acknowledgement of process changes with decreased brick lifetimes provided the motivation for RHI AG to develop high-performance refractory bricks especially for non-ferrous metals applications. The internal laboratory tests with fayalitic slag showed very promising results compared with our approved magnesia-chromite bricks for this application. In order to identify suitable refractory products and to improve the life of the refractory lining, innovative product development has to be undertaken. In addition, the practical corrosion testing methods and facilities available within the RHI Technology Center, such as the induction furnace and the rotary kiln test equipment, allows the best possible understanding of brick wear at a laboratory scale. Based on the results of the test work, the optimal refractory solution can be recommended for a field trial at the customer?s site.

Financial evaluation is necessary to investigate the viability of implementing and/or utilising new technology in mining projects. It establishes a techno-economic base for decision-making and justifies capital expenditure. This paper aims to present a monetary appraisal of the electric rock drilling system in a typical feasibility project, whose purpose is to increase the production rate. The in situ environment is a platinum orebody, and the stoping operations occur in UG2 reef. The results are a function of production requirements, technical parameters and financial outlay of the drills. The costs involved in implementing and operating electric rock drills are assessed to the current method of drilling, namely the compressed air operation. A comparison of the electric and pneumatic rock drills in terms of financial outlays for drilling and service requirements, peripheral equipping and training is discussed. Other factors that affect the business case are technical advantages, safety and risk management and the environmental objective of the company.

This was evident right from the start of the organization of the SAIMM Colloquium on Leaching, which was held at Mintek on the 8th and 9th November, 1988. G. H. HENDERSON INTRODUCTION It is a pleasure to have read Mr Schuman's wide ranging and highly informative paper and also to congratulate him. Before proceeding to give views on the use and preservation of coal in South Africa, it is perhaps apposite to look at the South African scene on the world canvas. Mr Schuman's figures in his Table I are highly revealing. The Table shows expected consumption, export and import demand in the year 1980 by the continents of the world. The Republic of South Africa is shown as one of only four exporting countries at that date, although in the interim, Australia has become an exporter and will continue to grow as an exporter of coal. Huge fields have been proved in recent years. There is reason to think that for some years, coal and its economical uses have been under-estimated. The importation of oil carries a constant question mark and the exciting possibilities expressed in the uses of Dranium a decade ago for power generation, appear to have met with some setback. Present indications are that breederreactors will be delayed until about 1990. The capital cost of such reactors, too, is enormous. By 1980 it has been estimated that 20 per cent of the energy required by the leading ten nations of the world will come from nuclear power, but 80 per cent would then remain for fossil fuels and hydro generation. COAL DEMAND AND USAGE It is of interest to record that coal production in all the countries of Europe has declined markedly in the last 25 years. This is due to competition from oil, gas and nuclear power and also for sociological reasons; but there are signs that efforts will be made to resuscitate, at least in some measure, the mining of coking coals for which there is a strong and growing demand. Possibly all hard coal now mined in Germany has coking properties and that country is self-sufficient in this commodity. Germany might perhaps consider selling coking coal to her neighbours and importing additional coal for power-raising purposes. It has been frequently stated in American publications that the coal reserves of the D.S.A. are sufficient for 1 000 years. What that means, I do not know, but it is at least an indication that America has huge reserves of coal. Domestic and export demand in the U.S.A. in 1968 exceeded production for the first time. In 1969, the United States' output amounted to some 556 million tons, an increase of less than 2 per cent on the previous year. The output achieved fell short of demand, domestic and export, by more than 7 000 000 tons. This has caused and is continuing to cause anxiety in the U.S.A. In many countries young men for a number of reasons, largely environmental and social, are not coming forward in sufficient numbers for mining requirements and the same pattern has revealed itself in the Republic. This is, indeed, alarming because mining men in large numbers will be required to meet the estimated tonnage requirements set out in the following Table: It is difficult to visualise the replacement of these coal requirements either by oil or by nuclear fuels. The coal must be mined and men are required for the purpose. Unless a greater section of the population is allowed to participate in the more responsible aspects of mining, there is a serious likelihood that demand will not be matched by output. In addition to local demand, a lively export trade is possible. Exports are dependent on the future capacity of the South African Railways and Harbours and on Government policy. An export figure of 10000000 tons per year during the decade can be visualised and this figure would raise total estimated sales production to a figure of over 100 000 000 tons in 1980. I. R. M. Chaston* As a gravity concentration man in the midst of so many eminent flotation experts I feel like Daniel. However, I would respectifully disagree with the opening remarks by Mr Viljoen. First, he suggested that gravity concentration of cassiterite was not effective in sizes below 30 microns. In a paper to the Institution of Mining and Metallurgy in 19621, I gave some figures for gravity concentration of deslimed material both for cassiterite and for wolfram which indicated that careful shaking table concentration of fine deslimed material could give recoveries of 75 to 90 percent in the size ranges above 13 micron. These were figures obtained from normal plant operation. It would be interesting to know if any tests were carried out on gravity concentration of the efficiently deslimed feed to this flotation plant to see what the recovery would be. Secondly, Mr Viljoen suggested that gravity concentration plants were expensive. He gives the cost of a flotation plant at R300 000 to treat a feed of 400 t.p.d. to the desliming section or 160 t.p.d. to the flotation cells. From his operating cost figures it would appear that the flotation cost is approximately R2 to R4 per ton of feed to flotation and the total operating cost about R2 per ton of feed. A table plant to treat this tonnage of deslimed feed would consist of about 30 tables and should cost considerably less to install and very much less to operate than the flotation plant. Third, Mr. Viljoen suggests that the concentrate grade from a gravity concentration operation would be unacceptably low. The paper quoted abovel showed that once a primary fine concentrate had been made, giving a suitably deslimed material, further gravity concentration could give concentrates of over 40 per cent Sn with high recoveries. Tailing from this dressing stage was naturally returned to the feed. To give these high grades, sulphides had been removed by flotation but this necessary flotation step is simple and cheap to operate and could be restricted to the final stage when the quantities involved are small. I would agree that flotation has a part to play in fine tin recovery but this role would only seem to become fully effective at sizes below 10 micron and would seem to require, as Mr. Viljoen has suggested, a mechanism for sizing which is effective down to, say, 1 micron. In the meantime it would be interesting to try tabling the flotation tailing to see if it was possible to recover the plus 20 micron cassiterite which is not recovered well by flotation. One point which has been made during discussion is the suggestion that cassiterite particles have a fully hydrated surface at normal pH. I wonder if this layer could materially affect the overall specific gravity of a very small cassiterite particle and, if so, whether gravity concentration of the very fine cassiterite would be improved if carried out in acid conditions, which would inhibit the formation of this hydrated surface. King Mr Viljoen has drawn attention to the difficulties associated with the presence of very fine particles in the flotation pulp and he has indicated that, on the Union Tin plant, they must sacrifice 30 percent of the cassiterite in the minus 7 /Lm material which they separate and lose. He has also indicated that the rate of flotation of cassiterite remained high at these small sizes. The problem arises because the very small particles stabilize the froth making it impossible to handle. These stable froths cannot be easily broken and therefore cannot be pumped and processed. It seems that further fundamental research work on the properties of stabilized froths is urgently required. We have found another difficulty associated with the presence of very fine particles in phoscorite slurries; these particles can be easily floated but with very poor selectivity. We believe that it is possible that a purely physical mechanism such as entrainment is responsible for the collection of fine particles in the froth. We have also demonstrated that the presence of fine particles in the pulp adversely affects the rate of flotation of the larger particles. For esample, we have found an increase in recovery of + 100 um material from 2 percent to 17 percent in a standard laboratory batch flotation test on phoscorite when the - 37 um was removed from the feed. Such interactions between particles are not universally recognised as an important aspect of the complex flotation mechanism. They should appear in any quantitative formulation of the flotation rate process.

The construction of one of the world's largest goldrecovery plants to treat run-of-mine ore is progressing on schedule at the President Brand Gold Mine in the Orange Free State. Designed to treat 390 kt per month, the plant will recover 96 per cent of the gold from the ore at a capital cost of 160 million rands in terms of January 1983 money. It will replace the existing gold-treatment installation, as well as provide a 30 per cent increase in capacity. Ten Council meetings were held during the year with an average attendance of eighteen and the standing committees held forty-six meetings. FINANCE The annual accounts, which are attached to this report, show an excess of income over expenditure of R5 051 compared with an excess of expenditure over income last year of R4 608. This major reversal of fortunes is due in the first instance, of course, to the increased subscriptions. There were, however, other important contributors, particularly sales of the Proceedings of the Symposium on Open Pit Mining and profits on the operation of symposia and colloquia. It would appear from a study of the accounts that there has been a substantial drop in expenditure on secretarial fees. In actual fact, however, our total expenditure on secretarial fees was higher. A portion of this expenditure was charged against the administration of the Symposium on Open Pit Mining and, in addition, the charge against the Journal accounts for secretarial fees was increased. It will be recalled that in last year's annual report it was mentioned that subsequent to the new arrangement for publication of the Journal, the expected improvement in the finances of the Journal had been slow in materialising. After a total period of 18 months there was still no sign of improvement and it was accordingly decided to end the arrangement. As a result, the drain on the finances of the Institute was considerably lessened in the second half of the year. During the course of the year Council became concerned about the rapid depletion of our accumulated funds and gave careful and detailed attention to all aspects of the Institute's financial affairs. Particular attention was given to: 1. The fact that the Institute does not have a solid financial backing and must appeal for funds every time any special event such as a symposium is held. 2. The responsibilities of the Institute to the profession and the community, with particular reference to the desirability of establishing Institute bursaries and participating in other educational activities. 3. The rapidly rising cost of living. 4. The immediate financial position of the Institute. 5. The rapidly increasing cost of publishing the Journal due to the increasing number of papers available. In the meantime the immediate financial position of the Institute has improved but as this is due largely to non-recurring or irregular items of revenue, it should not be given undue weight. After careful consideration it was decided that an appeal should be made to industry for financial assistance, which would be used to cover the cost of symposia and other unusual expenditure and also, if possible, to build up the capital resources of the Institute so that there is a solid foundation for the future. Before appealing to industry, Council wished to be quite certain that there could be no criticism of the Institute for not having done our best in a personal capacity. Furthermore, Council examined many comparative statistics, including those circulated to members, which showed that, while expenditure per member has risen at an average annual rate of 7,5% over the last fifteen years, subscription revenue per member has risen at only 3,4% per annum. It was with this background that your Council decided to raise the subscriptions. Initial approaches have been made to the big mining groups and there has been a very generous response, although the details of how financial assistance will be provided have not yet been worked out. It seems likely that some form of affiliated company membership will be the most suitable method of achieving this. When these details have been fixed, it is the intention to extend the appeal to all corners of the mining industry as well as manufacturing and metallurgical industries. It is believed that these measures will ensure that the finances of the Institute are placed on a firm foundation on which the expanding activities can be planned. The MacArthur Forrest Memorial Fund shows an excess of income over expenditure of R73 and the total fund was, therefore, increased by this amount to R4 411. The balance sheet shows that the market value of quoted shares and debentures increased during the year fron R6 540 to R9 160. The market value is now almost exactly the same as the book value. Accumulated funds now amount to R23 010 compared with R17 959 a year ago.

"Electron microbeam analysis of metallurgical samples covers a broad field and has applications in the areas of minerals processing, hydrometallurgy, pyrometallurgy, physical metallurgy and corrosion.Some idea of the possibilities of microbeam techniques can be illustrated by examining the following example of a run of mine gold ore sample. Milling and bulk chemical analysis of the ore will provide major and minor element analysis as well as the gold grade. More detailed chemistlY can also reveal the presence of trace elements that may be advantageous or deleterious to downstream processing. Electron microbeam analysis can provide additional information in the form of - size, liberation, association and composition of the gold, the percentage of refractory gold, the size, liberation, association and composition of enclosing sulphide or arsenide phases and the levels and association of the trace elements that may affect processing. In most cases electron microbeam analysis compliments bulk chemistry, and does not replace it. Both techniques should be used in parallel for maximum effect.This paper touches on the origin and history of electron microbeam techniques, as well as the theory behind microbeam analysis and processing. The more common types of instruments and their applications will also be dealt with briefly - more details on, and examples of, the applications and choice of technique will be covered in the presentation.Mosely first discovered, in 1913, that the frequency of emitted X-radiation excited by an electron beam is a function of the atomic number of the analysed element. This discovery led to the development of spectrochemical analysis. The forerunners of the electron microanalysers of today, however, were only invented during the nineteen fifties. The electron microprobe was developed in parallel by Castaing and Guinier in France and by Borovski in Russia, but Castaing's design was the basis of modern microanalysers. The initial area of analysis was brought down from over 1 mm2 to less than 2 µm, as it is today. In 1956 Cosslett and Duncumb invented the scanning electron microprobe, where a beam of electrons could be scanned across an area of a sample. This, in turn, led to the development of the electron microprobe with both scanning and point analysis capabilities that we know today.Essentially, all electron microbeam instruments operate by the production of a beam of electrons from a filament in a vacuum (i.e. an electron gun). The electron beam leaves the gun and is accelerated and focused by a series of electromagnetic lenses while passing down an evacuated column. The electrons eventually strike the surface of the sample to be analysed and may travel through a thin sample (transmitted electron microscopy) or react with a thicker sample to produce several reflected kinds of radiation."

"The decreasing availability of resources amenable to surface operations has led to increasing numbers of underground mines, with trends indicating this will continue into the future. As a result, there is a need for additional optimization processes and techniques for underground mines, with many analogous methods having already been developed for surface mining. Current methods for design and optimization of stope boundary selection and scheduling mainly involve heuristic methods which focus on a single lever. Individual optimality may be approached, but globally optimal results can be obtained only by an integrated, rigorous approach. In this paper we review previous methodologies for stope boundary selection and medium- to long-term scheduling and highlight the need for an integrated approach. Previous integrated approaches are reviewed and an improved modelling system proposed for shorter solution times and greater applicability to mining situations. Randomly generated data-sets for gold-copper mineralization are used to investigate the model performance, describing solution time as a function of data complexity.IntroductionThe increasing need for mineral resources is driving an increase in underground mines. Lower grade mineralization with larger amounts of overburden is becoming economically viable due to technological advances; however, the software and tools available for strategic underground mine planning are not well developed. Advances in the methods used to determine underground layouts and scheduling must occur to ensure underground mining is as optimized as open pit operations, as underground mining involves many more technical restrictions.The process of determining stope boundaries and scheduling is an example of an aspect of underground mining amenable to optimization (Topal and Sens, 2010). The current industry standard for medium- and long-term planning for sublevel stoping (SLS) is to exclusively determine stope outlines and then determine an appropriate sequence and schedule accordingly. This process violates the concept of optimality as integrating the constraints imposed by pre-determining stope outlines does not allow for considerations in scheduling to influence boundary planning (Ataee-Pour, 2005). An integrated planning process that combines both stope outlines and scheduling would approach the optimal solution and hence generate more value for operations. This investigation specifically deals with the underground sublevel stoping (SLS). Other underground mining methods such as block caving, sublevel caving, and room and pillar mining have unique characteristics and therefore require specific stope boundary/production scheduling considerations."

An overview of methods of manufacture is presented, as well as the results of laboratory experiments on the making of stainless clad steels. , It is concluded that stainless clad steel can be made in South Africa with existing rolling equipment, and that good bonding between the two materials depends on clean mating surfaces, proper edge welding, and a minimum reduction of 25 per cent at a rolling temperature of 120O"C. In practice, a minimum reduction of 70 per cent at 1100cC is recommended. : Suggested applications for clad steel include parts and equipment for the chemical, petrochemical, marine engineering, and mining industries, for the building sector, and for household appliances.

BEEDON AND C. J. JONKER* Dr Bleloch's paper has outlined the advantages of recycling stack-gas of low nitrogen content in the blast furnace. In the first instance it would appear to be extremely beneficial in controlling the hearth temperature and allowing a 100 per cent oxygen-blast to be used. On a second point however we have to disagree. It is claimed that heat is liberated in the combustion zones by the oxidation of CO to CO2 near the tuyeres and in the subsequent reduction of the CO2 by CO. The author has hypothesized as follows, and we quote: 'The C+CO2=2 CO reaction in the outer combustion zone at about 1 700°C is no longer endothermic due to loss of stability of CO2 and its consequent dissociation into CO and free oxygen.' This statement requires closer examination. If we consider the individual events occurring with the CO in the recycled topgas, with the oxygen in the blast and with the coke in the burden, as done by Dr Bleloch, the following heat considerations emerge. All heats of reaction are calculated from the enthalpy values of each reactant and product, as well as the temperature dependence of their molar heat capacities. (a) At the tuyeres: CO+1/2 O2-+CO2 . . . . . (1) CO, CO2 at 500°C; O2 at 25°C. ?H reaction = -65 000 cals/mole CO The reaction (1) is exothermic. (b) In the outer combustion zone: CO2+C?2 CO . . . . . . . . (2) C, CO at 1 700°C; CO2 at 500 0C. ?H reaction = -56 000 cals/mole CO Reaction (2) is endothermic. The overall heat gain of reactions (1) and (2) is ?H=+56 000 - 65 000= -9000 cals/mole CO i.e. the overall reaction is slightly exothermic, the amount of heat liberated is however smaller than suggested by Dr Bleloch. (c) The dissociation CO2+CO+1/2 O2 . . . . . (3) is a highly endothermic reaction at 1 700 0C, requiring 82 000 cals/mole CO2 to proceed to completion. Furthermore, this reaction (3) is energetically not favoured to proceed, as can be observed from the free energy-temperature relationship of figure (3), which favours the formation of CO2 at 1 700 0C. Hence direct dissociation of CO2 at 1 700 0C appears to be unlikely.* The concept of recycling topgas is however still intriguing from many other points of view. Apart from providing a very efficient method of hearth temperature control, it will create a much higher CO partial pressure in the stack. The paper will place into perspective the contribution that platinum makes to the South African economy. It will use statistics from official sources, namely the Department of Minerals and Energy, the Department of Customs and Excise, the South African Reserve Bank and Statistics South Africa. Surprisingly few people are aware of these statistics, especially Supply and Usage tables, published by Statistics South Africa, and trade statistics, published by the Customs and Excise division of the South African Revenue Service. The paper will therefore contain a concise explanation of input-output tables and supply usage tables, as well as the derivation of gross domestic product and an outline of the System of National Accounts, of which Input-Output Tables and supply and usage tables are components. GDP is a commonly used, but poorly understood, measure of the wealth of an economy. The paper will explain the methods used by SSA to calculate this indicator and its place in the System of National Accounts (SNA). South Africa exports almost all its platinum production (87.5% in 2002). Exports are a final demand, as opposed to intermediate demand from secondary industries, and therefore do not enter the value-adding process, which is the essence of GDP. By definition, therefore, platinum on its own is not a major contributor to GDP. The platinum industry does, however, have an impact (known as the multiplier effect) on other sectors of the economy. The paper will explain the meaning and derivation of these multipliers, using a model based on an Inverse Leontief Matrix.

In the copper electrorefining process, the dissolution of anodes is significantly reduced or even stopped when the passivation phenomenon occurs. The results of this phenomenon are increasing energy consumption, residual formatting, and voltage levels in the cell. In this study, the electrochemical behaviour of blister copper in the presence of sodium persulfate (PDS) was studied. The electrochemical methods of LPR, Tafel, and Electrochemical Impedance Spectroscopy (EIS) were used. The results showed that the addition of sodium persulfate activates the electrode surface and increases the open circuit potential. In the presence of PDS, the polarisation resistance of the electrode shows an increasing or decreasing tendency, based on the PDS concentration. This tendency is probably due to the formation of surface layers (such as slime layer or copper sulfate) and dissolution of this layer at various concentrations of PDS. The lowest polarisation resistance of 1.8 ohms and the highest corrosion current of 60.6×10-3 and 36.6×10-3 A/cm2 from LPR and Tafel techniques respectively were obtained at the concentration of 40 g/l PDS. Based on the results of potentiodynamic and electrochemical impedance spectroscopy tests, the addition of sodium persulfate to the solution reduces the corrosion resistance, therefore the passivation time of the blister copper anode increases. A flowsheet incorporating rotary-drum filtration for the solid-liquid separation step, followed by solvent extraction for uranium purification, is used as a standard against which four flowsheets are compared. These flowsheets employ either counter current decantation or belt filtration for solid-liquid separation, and either solvent extraction or continuous ion exchange plus solvent extraction for the purification step. Sales revenue, taxation, capital expenditure, and operating costs are estimated. These factors are taken into account in the calculation of an incremental net present value for each circuit by the discounting of cash flows at 25 per cent per year over a projected life of 15 years. For the material used in these examples, the highest net present value results from the circuit that employs belt filtration followed by continuous ion exchange and solvent extraction.

Mr Chairman, members of the executive committee, the sub-committee, distinguished speakers at this opening plenary session, delegates, affiliates, ladies and gentlemen. It is with pleasure that I have been called upon today to make these opening remarks and officially welcome you al at this auspicious assembly, the Fifteenth Congress of the Council of Mining and Metallurgical Institutions. Not only am I pleased to open the proceedings at this plenary session but for me to do so at Sun City in the North-West Province makes me doubly pleased. It is my wish that al delegates and their companions will enjoy the activities that are planned throughout the Congress and leave here with minds refreshed and stimulated by the technical sessions and memories enriched by being in such a unique and truly delightful setting as exists here at Sun City. The mix of delegates present reflects CMMI activities in many countries throughout the world-Australia, Japan, China, United Kingdom and South Africa among others. When it comes to mining and related activities, South Africa has a place at the top, a dominant role in platinum, gold, chromium, vanadium, dimension stone, coal and so forth, and here in the North-West Province we can proudly declare that some 25 per cent of the revenue from minerals in South Africa, namely R47 billion come from this area. Furthermore, we lead in the production of platinum group metals with 94 per cent of South Africa's total sales and thus hold first place in the world, 46 per cent of dimension stone sales, 32 per cent of chromate and 25 per cent of gold sales.

Reichert cone concentrators are used successfully in many applications, but have as yet not found favour in the gold mining industry on the Witwatersrand, because, for optimum operation, the cones need to have specially designed feed-preparation and circuit details. In addition, good liberation of the valuable minerals is essential. Gravity tests, in which a pilot plant was used on refractory gold ore, showed that 94 per cent of the gold could be extracted after gravity concentration and preferential grinding, roasting, and cyanidation of the concentrate, whereas 96 per cent could be extracted by flotation followed by the same preferential treatment. However, the capital and operating costs for gravity separation are expected to be considerably lower than those for flotation.

The Samarco pipeline, the longest in the world for iron ore slurry transportation, started operation in 1977 to transport concentrate from the Germano facilities, in the state of Minas Gerais, to the pelletizing plant, located 396 km away, in the state of Espirito Santo, on the south-east coast of Brazil. Designed for a nominal capacity of 12 million tons per year, the pipeline reached 15.5 million/year due to operational improvement and, in late 2005, it was resized to transport 16.5 million tons per year, with the installation of a booster station. In order to ensure the accurate performance of the system, a pipeline cleaning programme was carried out and, since it has been29 years from the operation start-up, precise knowledge of the pipe condition would be fundamental to guarantee the success of the project. The cleaning programme demonstrated the potential of operational gains from this initiative, and its effect on the corrosion control and future measures, which should be permanently adopted to maintain the improved capacity. The intelligent pig runs provided essential data used to establish a pipeline integrity programme that allowed Samarco to develop a pipe repair plan based on the severity and significance of the features and to implement a future pipe replacement plan.

The data on heat stroke cases reported during the past five years were examined to determine the influence of age on the incidence of heat stroke. Relating the age distribution of these cases to that of the total number of Bantu mine workers showed clearly that the older men run a significantly higher risk of developing heat stroke than the younger men. Although the number of Bantu over 40 years of age in the industry is less than 10 per cent of the total they nevertheless accounted for 50 per cent of the fatal heat stroke and 25 per cent of the nonfatal heat stroke cases during the period under review. Age must, therefore, be recognised as a causal factor in heat stroke and the worker over 40 years of age should be allocated to work on surface, or in cool areas or to non-strenuous and supervisory tasks in hot areas.

Over many decades, numerous feasibility studies have demonstrated, that the production of sulphuric acid remains the most viable option of sulphur recovery from smelter off gas and abatement of SO2 emissions to the atmosphere. This is particularly more pronounced as smaller but more concentrated off-gas flows are to be treated from smelters, and enhanced sulphuric acid processes be-come available. Off-gas handling systems represent a significant capital and operating cost burden to the metallurgical operation. Modern pyrometallurgical smelter processes for sulphide ores based on the use of oxygen-enriched air, produce relatively small off-gas flows with high SO2 concentrations in the smelter gas of 30?60 %-vol. of SO2. This is a prerequisite for substantial cost reductions in the smelter off-gas handling and treatment system. As an alternative to sulphuric acid production, numerous scrubbing concepts with alkali or dual-alkali combinations as well as organic absorbents have been proposed. Also the reduction of the SO2 to elemental sulphur has frequently been studied. Very few of those alternative processes have been built in industrial scale, but all were generally characterized by none sustainable operation due to cost reasons, problems with issues related to chemicals used and by-products or poor availability. Thus the traditional concept of converting the SO2 to sulphuric acid is most common, although regarded as un-economic, but is at least a proven, environmentally sustainable and reliable way of sulphur gas processing. With the high acid price levels these days, operating companies are even able to generate significant revenue with their otherwise ?fatal? acid. Even though smelter gas is available at high SO2 concentrations, in a conventional acid plant one would add large amounts of air to dilute the gas down to a suitable concentration of 12?13 (14) %-vol. SO2. Dealing with higher SO2 concentrations in smelter acid plants is not feasible, as the gas exit temperature of the catalytic oxidation step would exceed the allowable limit for the catalyst. Hence those conventional acid plants are characterised by the use of large equipment, i.e. high capital cost, high energy consumption and limited flexibility. The newly developed LUREC® process can handle off-gas with significantly higher gas concentrations, even in excess of 25 %-vol. SO2. It is entirely based on well-proven equipment and unit operations. The first industrial application, operating with 16?18 %-vol. SO2 will be presented in this paper, along with the fundamentals of the process. It will be demonstrated that the process requires inherently lower capital cost, fewer operating cost, offers better energy recovery and lower emissions as compared to conventional design. While most existing smelter acid plants would have some built-in spare capacity, any significant increase of smelter capacity, say of 30%, can basically not be accommodated without installing an additional parallel new acid plant unit. An add-on LUREC® module can remove any such restriction, while simultaneously de-bottlenecking the existing acid plant. The paper also discusses the present status of the add-on technology for smelter acid plant expansions with respect to technical boundary conditions of different process alternatives as well as economic and environmental aspects. Application of the LUREC® process to modern smelter acid plants operating with high SO2 gas concentration, will lead to a substantial reduction of the specific size of the gas processing equipment and equivalent savings in capital and operating cost. The LUREC® process is patented worldwide by OUTOTEC.
