The latest Draft MPRRB was released for public comment in October 2006. The main purpose of the Bill is to collect royalties at mines developed in terms of new-order mineral rights granted through the MPRDA process. The transition phase stipulated in the MPRDA will be completed by 1 May 2009, on which date mineral royalties will become payable to the state. The royalty rates stated in the MPRRB differ from mineral to mineral and also depend on the degree of refinement. Gold is the subject of this paper, where the royalty rate ranges from 1.5% (for refined gold) to 3% (for unrefined gold) of sales revenue. This royalty is payable regardless of profit, with a maximum 75% relief for loss-making mines. The purpose of this paper is to establish whether or not it would be necessary for gold mines to adjust their mineral reserve statements as a result of this Bill. The methodology is to add the royalty costs stipulated in the MPRRB to the actual quarterly information for the past ten years as reported by the gold-mine members of the COM. The rationale is to investigate the impact this Bill (in its current form) would have had on gold reserves that must be left unmined in the ground because of a higher pay limit. The results of the study point to a significant impact on reserves available for mining with the subsequent shortening of mine lives and retrenchment of workers. Had the MPRRB been effective for the 10 years prior to 1996, it would have resulted in 46 tonnes of gold being sterilised. Stated alternatively, 30 700 workers at COM gold mines alone would have lost their livelihoods.

There are a number of factors that contribute to the profitability of a mine and its associated concentrator. Chief among these is the time taken from the first hoist of material from underground to the first batch of concentrate shipped. The main aim of this project was to integrate the mining model with a concentrator production schedule to minimize the time it would take to produce concentrate (without the concentrator having to stop because of a lack of feed material) in the most capital-effective manner. A secondary goal was to ensure detailed stockpiling requirements, as the concentrator is in an area where 'visual pollution' is to be avoided. To achieve these two goals a dynamic stockpile model was created by utilizing the mine production schedule and breaking it down to a daily production figure. Four different concentrator development models were then proposed. The difference between the mine production and concentrator consumption was integrated over the life of the mine to provide the accumulated stockpile tonnages for both Merensky and UG2 ore. To prevent a situation where the concentrator was operational without any feed, the stockpile levels were never allowed to fall below zero. When a development option was selected, the standard metallurgical performance calculations were used to derive a concentrate production schedule, which was used as a basis for commercial negotiations for the sale of concentrate.

Physical models from equivalent materials satisfying geometrical and physical similarity have been constructed. A special technology of simulating the excavation of an opening at the front part of a tunnel and of measuring the deformation at the tunnel face was applied. The results yielded by the physical models were used to formulate constitution relations in the numerical solution. This coupled modelling enables us to predict the behaviour of tunnel structures more accurately. On a construit des modèles physiques, réalisés en matériaux équivalents et répondant aux conditions de ressemblance géométrique et physique. Sur ces modèles, on a utilisé une technologie intéressante de simulation du forage du tunnel et de la mesure de déformation du front de taille pendant le forage en progression. Les résultats donnés par les modèles physiques ont été utilisés pour formuler les relations de constitution dans la solution numérique. Une telle construction de modèles combinés permet de prévoir plus précisément le comportement de la structure du tunnel. Es wurden physikalische Simulierungsmodelle aus äquivalenten Werkstoffen konstruiert, welche die Bedingungen der geometrischen und physikalischen Ähnlichkeiten erfüllen. Bei diesen Modellen hat man die interessante Simulationstechnologie des Tunnelvortriebs sowie die Verformungsmessung beim Tunnelabbaustoß während des Vortriebsvorgangs eingesetzt. Die Ergebnisse der physikalischen Simulation wurden zur Formulierung von Konstitutionsrelationen in der numerischen Lösung genützt. So eine kombinierte Simulation erlaubt eine genauere Prognose des Benehmens der Tunnelstruktur.

Over the past twenty years the 3 MW DC arc furnace at MEFOS has been frequently used for development of new processes. These processes include recovery of valuable metals from slag, sludge and dust from steel and other metallurgical industry, treatment of ashes from power plant and incinerators, smelting reduction of minerals and zinc recovery from EAF dust. The process characteristics of the DC arc furnace operation in terms of: ? selective reduction, ? total reduction, ? process stability and flexibility, ? dust carry-over, ? thermodynamic conditions provided in the hot spot area, ? precision in composing slag products These are analysed and described in this paper based on technical results from selected test campaigns over the years and thermodynamic considerations. The electromagnetic properties of DC arcs beneath the electrode have been studied by CFD simulation. The calculated result enables us to understand some interesting technical phenomena observed. The heat balance has also been considered based on data obtained from test campaigns and heat balance calculation.

Blasting is widely used in mining and basic construction because of its speed and economy to destroy the rocks. Blasting has the advantages of reduced excavation costs and shorted construction time when compared to the use of heavy machinery for excavation and cutting such as that with a tunnel boring machine. There are numerous problems with blasting, including the noise, vibration and fly rock. So it is necessary to accurately evaluate fracture mechanics of rocks on the dynamic loading condition to control the fracture process of the blasting. The tests using Hopkinson's effect for the dynamic condition using the precise detonators were performed for various strain rates on three different kinds of rocks. In the tests using Hopkinson's effect for the dynamic condition, the high-speed camera was used to observe the fracture process of the test sample rocks. As the results of experiments there was an increase in the tensile strength of rock with an increase in the strain rate for three kinds of rock on the dynamic loading. The tensile strength of rocks with high porosity on the water saturation condition was decreased on the both static and dynamic condition. It is clear that the strain rate and water saturation were influenced to the tensile strength of the rocks.

"Large quantities of slag are produced every year and dumped on slag heaps around the world, posing a potential environmental threat due to contained heavy metals content. Slags are waste minerals produced during furnace smelting of minerals. The contained values of base metals may be released into the environment under natural weathering conditions polluting ground and underground water. Copper losses into slag are a continuous problem in pyrometallurgical smelting operations. Due to shortage of ore concentrate, various mining operations have initiated the recovery of copper from dumped slag. The typical process uses crushing, milling and flotation. These operations create excessive liner wear rates during crushing and milling because the bond work index of copper slag is 22 kWh/t and this is considered a very hard slag. The process also has reduced flotation recoveries and requires high flotation reagent consumption. The present work shows that digestion of the milled copper slag slurry with concentrated sulphuric acid at a temperature of 250oC forms a solid cake and leaching of the solid cake with water is a possible option. However, the consumption of sulphuric acid can have a considerable cost on the recovery process. This can be limited by producing a leach residue containing gypsum and silicate materials as amorphous silica which are suitable for use as an additive for Portland cement. Laboratory results show that 90% copper recoveries can be achieved. The leaching is conducted to prevent silica gel formation and iron co-extraction. Leaching is optimum if silica gel-free solutions and good filterable residue are obtained. INTRODUCTION Slag is a waste by-product of smelting and converting operations in metallurgical plants. Both smelting and converting operations are aimed at iron separation from base metal sulphides in non-ferrous metallurgy. The iron sulphide component of the ore or concentrate is oxidized to iron oxide at higher temperatures in the molten form, and then fluxed with silica and other oxide rock minerals to produce fayalite (2FeO•SiO2) slag (Schlesinger et al., 2011). Slags are generally deposited on dumps and considered to be unreactive materials. Smelter copper slag contains significant concentrations of several potentially toxic elements, including arsenic, lead, cadmium, barium, zinc and copper. These elements can be released into the environment under natural weathering conditions and cause pollution of soils, surface waters and groundwater (David, 1998)."

The newly implemented mineral law framework exacerbated the need to clarify the roles and responsibilities of mine and land surveyors in the preparation and registration of plans and diagrams. The main concern is that survey tasks may be performed by persons who are not considered competent under the different laws. The methodology used was to analyse historic and present legislation on the issue in order to formulate a narrow interpretation of the current requirements. The major findings are tabulated to present a summary of who is responsible for which areas of survey.

Foamed cement packs offer a viable alternative to conventional timber or other forms of packs for permanent underground support. These packs comprise steel mesh and hoop containment with an outer bag for the grout; woven, laminated polypropylene fabric being ideal for the purpose. The grout is supplied in 25kg bags and fed into a purpose ? designed foam placer machine which delivers the foamed grout directly to the packs from 60 metre long delivery hose. Foamed cement grout as a fill material offers attractive properties for support packs, in summary these are: Variable Grout Strength Grout strength is controlled by the grout density being delivered from the placer machine. This can be changed by the machine settings. Strength Development Fast rate of strength development is possible so that support is available quickly. Pack yield The foamed grouts are compressible so that yielding of the grout pack can be achieved without loss of support. Rate of Filling Three sizes of placer machine are available, these use one, two, or three 25kg bags per minute of grout, pack filling time is therefore a matter of minutes, a typical 0.75m diameter pack x 1.2m high taking some 17 minutes to fill. Tests in a 1000 tonne press have confirmed that the above characteristics can be achieved with foamed cement packs at acceptable cost. This will be illustrated in the paper with experience to date.

ABSTRACT We report the results of a model-testing program to evaluate the strength characteristics of non-persistent joints. We describe the conditions under which new tensile cracks generate and propagate to connect existing joints so that the rock mass becomes fractured into several blocks, leading to a low strength. The strength of some models was equal to that along a single joint through the full sample length. In models with two joint sets, failure took place along a composite plane, partly sliding along a discontinuous joint and shearing through the intervening intact block of rock, or else by rotation and sliding of the blocks. This last failure mode could also lead to very low model strength. ZUSAMMENFASSUNG Dieser Bericht beschreibt die Ergebnisse von Versuchen mit Modellfelsmassen um den Einfluâ von unterbrochenen Rissen in ihrer Widerstandsfähigkeit zu untersuchen. Es werden die Umstände beschrieben unter denen neue Zugrisse entstehen, sich verbreiten, sich mit bestehenden Rissen verbinden und die Felsmasse in mehrere Felsblöcke zerlegen und zu einer kleinen Widerstandsfestigkeit führen. Der Widerstand einiger Versuchskörper entsprach der Festigkeit eines Risses der die ganze Länge des Versuchskörpers überquert.Versuchkörper mit zwei Rißfamilien versagten unter einer zusammegesetzten Ebene, zum Teil mit Verschiebungen nach unterbrochenen Rißebenen die sich durch Schnittversagen intakter Felsblöcke verbinden, und zum Teil durch Drehungen und Verschiebungen einzelner Felsblöcke. Die letzte Versagunsart kann zu einer stark verminderten Widerstansfähigkeit führen. RÉSUMÉ Nous présentons les résultats de quelques essais fait sur des modèles évaluant les caractéristiques de résistance des fractures discontinues. Nous décrivons les conditions sous lesquelles des nouvelles fissures de traction peuvent s’engendrer et se propager pour faire la connection avec des fractures existantes, de façon que le rocher se fracture en plusieurs blocs, menant à une résistance réduite. La résistance de quelques modèles fut égale a celle d’une fracture traversant toute la longueur du modèle. Pour les modèles ayant deux ensembles de fractures, la rupture a eu lieu sur une surface mixte, causée d’une part, par le glissement sur une fracture discontinue et d’autre part, par la rupture à travers le pont de matériel intact; ou bien par rotation et glissement des blocs. Cette dernière façon de rupture peut aussi aboutir à une très faible résistance des modèles.

Rock mass classification systems are extensively used in rock engineering design work, and mine design is no exception. Among the systems most widely used for mining-related design work are the NGI 0-system (Barton et al., 1974), the RMR system (Bieniawski, 1976), the MRMR system (Laubscher and Taylor, 1976) and, more recently, the GSI system (Hoek et al., 1998). Classifying the rock mass is widely seen as being the fieldwork required to characterize the rock mass and enable the application of empirical design methods associated with the different classification systems. This paper argues that it is fundamentally important to recognize the distinction between rock mass characterization and rock mass classification. These two processes should, in most cases, be separated from each other. Rock mass characterization should be used to determine the intrinsic properties of the rock mass independently of the application; i.e. independent from the infrastructure to be designed, the size, shape, and orientation of the excavation(s) or pillar(s), etc. Rock mass characterization should also be compatible with most classification systems and empirical design methods to be used. Rock mass characterization is the background fieldwork required to perform rock mass classification and/or engineering design work. Rock mass classification is the subsequent step to the characterization, and an integral part of the design process. Parameters that vary according to the design, such as the relative orientation of geological structures compared to the opening or the mine-induced stresses, should be calculated as part of the rock mass classification and design process, rather than during the rock mass characterization process. The failure to distinguish between rock mass characterization and rock mass classification can lead to major design errors and poor results.

South Africa had a late start with rapid prototyping (RP), with the first system being available in 1991. Up to 1994 only three systems were available in SA. Through active research participation from the CSIR and a number of universities, supported by technology transfer programmes and industry awareness workshops, adoption of RP technologies started to grow. Internationally, RP grew to the extent that several country-based member organizations were formed, and an initiation meeting of the Global Alliance of RP Associations (GARPA) took place during the SME Rapid Conference in Dearborn, USA in 1998. South Africa (SA) was invited under the auspices of the Time Compression Technologies Centre (TCTC) launched by the CSIR, and received an invitation to become a member of GARPA through the launch of a national, inclusive organization. The latter gave rise to a RAPDASA planning/launch meeting held at the University of Stellenbosch, which culminated in the first RAPDASA international conference held in November 2000 at the CSIR, and the election of a first RAPDASA management committee, also at the 1st AGM held during the conference. RAPDASA has been a pillar of strength since then, with an annual international conference being presented. As South Africa?s RP awareness grew through the RAPDASA and independent activities, so did the availability of RP platforms in SA.SA also became a benchmark for other countries/late adopters to follow, as slowly a position of following became a position of leading through innovative applications. The paper highlights SA?s development approach and history, together with the discussion of case studies in various fields. Contribution to the light metals industry will also be discussed. An inter-disciplinary geotechnical study has been carried out in an Austrian magnesite mine. The paper describes the how geological data, in situ and laboratory tests as well as subjective, empirical, geophysical and numerical methods have been used to identify critical areas in the mine. Keywords: Pyrometallurgy, furnace, calcium carbide, acetylene, Newcastle The manufacture of calcium carbide in Newcastle, South Africa, was started in the late 1950s by a company called South African Carbide, at the Ballengeich site. In 1978, this operation was bought by the forerunner to the present AECI Ltd, a large producer of commodity chemicals at the time. Production continued at this site until 1992. In the meantime, Karbochem, an operating division of Sentrachem Ltd, was also manufacturing carbide in Newcastle, as a building block for the manufacture of synthetic rubber. In 1990, the Karbochem calcium carbide operation was closed down. In 1992, the AECI carbide business and the Karbochem production facility were amalgamated, and production continued under the Karbochem name. In 1997, the Dow Chemical Company bought the holding company of Karbochem, and the carbide business continued operations until 2003. In June 2003, the business was sold to a management consortium as SA Calcium Carbide (Pty) Ltd. Later, in October 2004, 100% of the shares were acquired by the Andina Group. Today, the Andina Group, consisting of SACC from South Africa, CIL from UK, and ANDINA from Argentina, has become a global leader in the manufacture and supply of calcium carbide and calcium silicon, ferro silicon 75% and derivatives, recarburizers with low nitrogen content, acetylene, carbon black, micro-silica, and silicon metal. The production facilities at Newcastle comprise a 52 MVA submerged arc furnace of a closed design, carbon monoxide gas recovery, recovery of fine raw materials via a hollow electrode system, and an extensive computer-controlled process. These all enable an efficient state-of-the-art operation. The downstream processing facilities consist of screening and drumming facilities, milling facilities, an acetylene generation plant, and an acetylene carbon black plant. Clearly, SA Calcium Carbide (Pty) Ltd has a long history of supplying quality calcium carbide to the industries that it proudly serves.

A pilot plant paste thickening campaign was conducted at the Anglo Platinum Limited Mogalakwena South Concentrator plant in South Africa in order to determine the water saving capability of P&TT technology. In the process a simple water consumption model was developed for estimating the overall water consumption of the mine. The model indicates that for the Mogalakwena tailings, significant water savings are achieved by discharging thickened tailing directly to the TSF but only at densities where free water release at the TSF is close to zero. ABSTRACT: Determining tunnel stability is a key issue during preliminary site investigation. In contrast, problems of excavatability have been largely ignored. While the choice of an economic tunnelling method is admittedly a clear priority in the planning stage, special investigations focus-sing on rock fragmentation (e.g. drilling or cutting performance, rock mass blastability or tool wear) are rarely carried out. This paper explores possibilities to quantify key parameters for rock mass excavatability in drilling, blasting and cutting by TBMs and roadheaders. RÉSUMÉE: La détermination de la stabilité du tunnel est une question clé lors des études prélimi-naires. En revanche, les problèmes d'excavabilité sont souvent en grande partie ignorés. Tandis que le choix d'une méthode de percement économique est évidemment une priorité claire dans l'étape de planification, des investigations spéciales se concentrant sur la fragmentation de la roche (par exemple le comportement de la roche au forage, à l’excavation ou au dynamitage et l’usure des outil) sont rarement effectuées. Cet article explore les possibilités pour quantifier les paramè-tres clé de la roche lors d’excavation par forage, dynamitage, au tunnelier (TBMs) ou à l’excavatrice. ZUSAMMENFASSUNG: Beim Tunnelbau wir meist die Vorhersage der Stabilität des ausgebrochenen Hohlraums als Schlüsselfragestellung betrachtet. Im Gegensatz dazu werden Probleme der Gebirgslösung weitgehend ignoriert. Während der Wahl einer wirtschaftlichen Vortriebsmethode während der Planungsphase meist noch eine gewisse Priorität beigemessen wird, werden spezielle Untersuchungen zur Gebirgslösung (Bohr- oder Schneidbarkeit, Sprengbarkeit oder Werkzeugverbrauch) nur sehr selten durchgeführt. Diese Publikation zeigt Möglichkeiten der Quantifizierung von Schlüsselparametern für die Gebirgslösbarkeit auf, also der Bohr- und Sprengbarkeit, der Fräsbarkeit mit Teilschnittmaschinen und der Schneidbarkeit mit TBMs.

This study investigates the effect of ammonium thiosulfate on the leaching of gold from the contacts of unpopulated cut electronic printed circuit boards (PCBs). Studies in the literature show ammonium thiosulfate to be a viable option in comparison to the commonly used but hazardous cyanide leaching route. However, the simultaneous dissolution of Cu interferes with the Au leaching reaction, often limiting the extraction to moderate levels. To optimize the system, an ammoniumthiosulfate system containing 0.5M ammonia, 0.5M ammonium thiosulfate, and Cu(II) sulfate at varying concentrations was studied as an alternative hydrometallurgical option for the recovery of gold from PCB. Tests were done with unpopulated standardized model PCBs (cut to 15 x 30mm pieces). Gold extraction of 47.3% was achieved after a 24-hour leaching experiment with a 0.02M copper background concentration. Further experiments focused using different initial background Cu concentrations (0M – 0.1M) to determine its effect on both gold and copper extractions. An initial Cu concentration of 0.045M resulted in the highest gold extraction, with 93.7% extraction after 6 hours of leaching. Further analysis of the data shows that the kinetic rate of gold leaching is correlated in a first-order dependence with the actual copper concentration in the solution, which increases with the concomitant dissolution of copper and gold from the PCBs. A lower threshold of 0.017M and an upper threshold of 0.15M copper in solution were determined, in between which gold extraction shows this first-order rate increase. The upper threshold is potentially linked to the onset of copper precipitation, which blinds the metal surfaces, slowing further leaching. The findings of this study suggest that in an industrial recovery operation of gold from waste PCB using the thiosulfate method, copper concentrations need to be carefully monitored, and the process should preferably operate with uncut or coarsely cut untreated boards to minimize exposure to copper circuits.

The smelter objective is to process wet concentrate to produce crushed, slow-cooled, sulphur-deficient nickel-copper matte rich in platinum group metals (PGMs), gold, and base metals for despatch to the Magnetic Concentration Plant at the Base Metals Refinery. Throughout its history, the smelter complex has been continuously upgraded in line with increasing production demand, changing feeds, environmental initiatives, and advances in available technology. The smelter receives filter cake and slurry from Anglo Platinum concentrators and joint ventures. Wet concentrate is fed through a flash drying process utilising coal-fired, fluidised bed hot-gas generators, to produce dry feed material for the electric furnaces and slag-cleaning furnace. For primary smelting, two electric furnaces are used, each with a rated capacity of 34MW. Furnace matte, containing the bulk of the base metal sulphides and PGMs, is tapped periodically into refractory-lined ladles and granulated using high-pressure water jets, then dried through electrically powered pneumo-driers to become the main feed to the Anglo platinum Converting Process (ACP). Slag is tapped semi-continuously, granulated, and treated through the slag mill. The ACP treats the combined matte output of Waterval, Polokwane, and Mortimer smelters. It is a top-blown furnace, with furnace matte, air, and oxygen being injected into the converter via a lance submerged in the slag. Converter matte is tapped and bottom cast into moulds, slow-cooled, crushed, and despatched to the refineries. Slag is granulated and dried for recycling to the slag-cleaning furnace. ACP slag is fed to the slag-cleaning furnace along with a reductant and a sulphur source. Slag-cleaning-furnace matte is granulated for processing by the ACP, while slag is granulated and processed in the slag mill. The slag mill and flotation circuit treats granulated slag from the electric furnaces and slag-cleaning furnace to recover entrained matte containing valuable PGMs and base metal sulphides.

A common problem encountered in British coal mines is bearing failure on conveyor system idler rollers, which on occasions has led to fires. The UK Mines Inspectorate initiated a study of such failures to assess the potential for ignition of explosive atmospheres. As part of this study HSL have developed a system to measure the temperatures generated within the bearings during controlled failure. Temperatures are measured using both infrared thermal imaging and contact thermometry. The work to date has shown that temperatures well in excess of the auto-ignition temperature of methane can occur.

This paper deals with the influence from blast induced stress waves on the performance of shotcrete support in the Kiirunavaara mine. Time histories of stress waves from blasting were obtained from measurements during production blasts in the mine, followed by failure mapping. A finite element model, consisting of beam and spring elements, was used to calculate the shotcrete response to vibrations from blasting. The modelling approach was similar to that of a building during an earthquake, with accelerations measured in-situ used as loads. The analysis showed that the calculated adhesive stresses exceeded the strength in the interface between rock and shotcrete near to the blasted ring. It also indicated that tensile rock failure did occur. These types of failure will presumably result in ejection of joint defined rock blocks or rock slabs and will require a ductile support, such as fibre reinforced shotcrete. The predicted failure was confirmed by the mapping, which also showed that the zone of failed shotcrete was much larger in areas with plain shotcrete compared to areas with reinforced shotcrete. L’influence de l’onde de pression générée par les sautages à la mine de fer de Kiruna sur la performance du béton projeté est étudiée dans le présent article. Les ondes créées par les sautages ont été enregistrées et les domages résultants ont été cartographiés. La réponse du béton projeté aux vibrations de sautage est étudiée à l’aide d’un modèle d’éléments finis, constitué de poutres et de ressorts. L’approche est similaire à celle d’un immeuble subissant un tremblement de terre, avec les accélérations internes utilisées comme charges. L’analyse montre qu’à proximité des sautages, la contrainte adhésive dépasse la résistance de l’interface roche-béton. L’analyse confirme aussi l’existence de ruptures en tension. Ces types de rupture induisent probablement l’éjection des blocks définis par les structures du massif rocheux et requierent un support ductil, comme du béton projeté renforcé par exemple. Le type de rupture est confirmé par les observations de terrain, qui montrent aussi une extension plus importante des domages lorsque le béton projeté n’est pas renforcé. In diesem Konferenzbeitrag geht es um den Einfluss, der aus einer Sprengung hervorgerufenen Schwingungswellen auf die Ausführung der Spritzbetonverstärkung in dem Kiirunavaara Bergwerk. Die Aufzeichnungen der Schwingungswellen von Sprengungen gemäß einer Fehlerkartierung beziehen sich auf Messungen, die während der Sprengungen durchgeführt wurden. Ein Finite Elemente Modell, bestehend aus Stab- und Federelementen, wurde für die Berechnung der Spritzbetondeformation in Bezug auf die Schwingungen aus Sprengungen angewendet. Die Modellierungsmethode war ähnlich der eines Gebäudes während eines Erdbebens anhand der gemessenen Beschleunigungen vor Ort, die als Lasten benutzt wurden. Die Untersuchung hat gezeigt, dass die berechnete Haftspannung größer war als die Festigkeit in der Verbindung zwischen Gestein und Spritzbeton in der Nähe des Sprengungscentrums. Die Analyse hat gezeigt, dass die Zugfestigkeit des Gesteins versagte. Diese Arten von Versagen werden als Folge der Herausnahme von Gesteinsbrocken oder Gesteinsplatten erklärt und benötigen eine faserverstärkte Spritzbeton. Das vorausgesagte Versagen bestätigte sich beim Kartieren, welches auch zeigte, dass die Zone des versagenden Spritzbetons in Bereichen mit unverstärktem Spritzbeton viel größer war als in Bereichen mit armierten Spritzbeton.

Lonmin, earlier than any other primary platinum producer, had to deal with the concentrating and smelting of UG2-rich ores and concentrates respectively. Smelting was performed at a fairly modest scale compared to the company's industry peers in the platinum group metals (PGMs) industry, and was focused on smelting concentrates obtained through low mass pulls while still maintaining high recoveries at its concentrators. Lonmin gradually smelted larger quantities of UG2 concentrates. Initially two 2.3 MW Infurnco furnaces were commissioned in 1982, followed by three 5 MW circular 3-electrode Pyromet furnaces in 1991. Deep electrode immersions and moderately high hearth power densities were used in all the designs. Lonmin decided to continue with circular furnace technology when it planned its new high-intensity No. 1 Furnace. Neither Lonmin nor the technology supplier and EPCM company foresaw the challenges that scale-up would bring when applied to the smelting of UG2-rich concentrate blends. Superimposed on the high chromite content, was the low base-metal loading, mineralogical difficulties, and fine particle size that resulted from milling of all concentrates (especially UG2 and recycle materials within the smelter). Through a process of fundamental diagnoses of furnace run-outs and wear patterns observed during repairs, the main challenges operating this high-intensity furnace were identified as sulphur vapour corrosion of the copper coolers, uneven and unpredicted movements of refractory bricks with associated copper cooler lift and matte tapblock movement, the formation of three-phase 'mushy' zones, high refractory and taphole wear rates, uncertainty in matte level and associated insufficient matte buffer height, and high furnace operating temperatures. These factors seldom worked in isolation and will be explored in more detail in the paper. The variability in furnace feed characteristics led Lonmin to redesign Furnace No. 1, to invest in backup furnace capacity, and to invest in improved monitoring and control. These improvements consisted of online and high-frequency off-line monitoring of feed chemistry and mineralogy, online pressure monitoring of water-cooled circuits, an alternative matte liquid level measurement in the furnace, and electrode immersion estimation. Improvements were also made at the converters by installing and utilizing optical spectral analysis of the converter flame to characterize converter behaviour and achieve the desired iron end-point for white matte. This paper also briefly discusses the current and future expansion plans, as well as ancillary operations at the smelter such as flue-gas handling and materials handling.
