Industrial production of titanium occurs via the batch-wise reduction of titanium tetrachloride (TiCl4) with a reducing metal, being magnesium in the Kroll process, or sodium in the Hunter process. In the search for low cost titanium, the CSIR is developing a continuous process to produce titanium powder directly via metallothermic reduction of TiCl4 in molten salt, dubbed the CSIR-Ti process. The move to a continuous process has been attempted by a number of organizations, but was until now always met with failure, due in no small part to challenges inherent in the process chemistry. The reaction between TiCl4 and the reducing metal can occur directly, when TiCl4 or any titanium sub-chlorides present, comes into contact with suspended or dissolved reducing metal. The reaction can also occur indirectly, without any physical contact between the reacting species, via an electronically mediated mechanism. The reaction mechanism via electronic mediation can cause TiCl4 to react at the outlet of the feed port, rapidly causing blockages of the TiCl4 feed line. The electrical conductivity of the metal reactor can also cause the electronically mediated reaction to favour the formation of titanium sponge on the reactor walls and internals, rather than titanium powder. Various methods were investigated to overcome the problem of blockages in the TiCl4 feed line, e.g. mechanical removal, sonic velocities, dilution of the TiCl4 and the use of ceramic feed lines. This article discusses problems experienced with the continuous feeding of reagents, and various methods attempted are shown and discussed. Information is also given on the morphology, chemical composition and suitability of the final titanium powder for powder metallurgical application as presently produced by the CSIR-Ti process. This paper reports on what appears to be the first discovery of prehistoric mica-schist mining in southern 4frica. The mine concerned was found in a location very rich in rock art that is one of the most important archaeological sites in the Kalahari. The authors conclude that the oval pieces of mica schist that were found at the mine site were used by Khoisan peoples to scrape fatty tissue from hides that were to be cured. Radiocarbon datings seem to indicate that such ovals were used for at least 20 000 years.

The Namakwa Sands heavy mineral deposit is located along the West Coast of South Africa and the mine is a world class producer of high quality zircon, ilmenite and rutile concentrates from essentially unconsolidated marine and aeolian sands of Cainozoic age. The objective of this study was to characterize rutile with respect to distribution, grain size, textures, colour and mineral chemistry within the Namakwa Sands orebody with the aim to explain its overall poor recovery. A representative suite of heavy mineral concentrates from various sections of the orebody and stages in the recovery circuit has been investigated microscopically and by means of SEM-EDS and LA-ICP-MS. The rutile grain size distribution displays a wide range and is directly related to its variable chemistry and consequently density. In placer deposits such as Namakwa Sands, mineral sorting is a function of hydraulic equivalence, and high density grains are smaller than the lighter grains when deposited under similar conditions. Grain size is also a function of sediment maturity, and the highly mature red aeolians and (RAS) component of the deposit has a coarser grain size than the less mature orange feldspathic marine sands (OFS). The above primary characteristics of rutile are responsible for the loss of the coarse-grained fraction during screening and, given the empirically determined relationship that increased substitution elements reduce conductivity, also during electrostatic separation. Provenance studies using geothermometry have shown that the heavy mineral suite has been sourced mainly by the proximal medium-to high-grade Namaqualand Metamorphic Complex. The positive relationship between substitution elements and temperature of formation explains their high concentration in rutile of this deposit. The heterogeneity of rutile, produced by the combination of a high temperature primary source and the typical marine-aeolian placer genesis is deposit specific and unfortunately not conducive to high recovery levels in the current Namakwa Sands beneficiation circuit.

The CSense advanced process control (APC) solution?s main objective was to improve the stability of the pH in the first stage leach process thereby improving nickel and iron extraction efficiencies and reducing the base metal (BM) content in the platinum group metals (PGM) concentrate. By improving the stability of the control of the pH on the first stage leach it had the corresponding effect of improving the Ni extraction efficiency by 0.5% and the Fe extraction efficiency by 3.3%. The system relieved the operators of many decisions that were virtually impossible to make given the complex, variable and real-time nature of the processes in their charge. On the operational side, the operators understand the APC system and they trust it. Another benefit is the reduction in pH peaks in the autoclave, which can oxidize certain elements whereby they become difficult, if not impossible, to leach. These elements go right through the process and end up contaminating the PGM solids, with the result that the entire batch has to be recycled through a lengthy and costly processing pipeline.

The new caving megaprojects that are planned to go into production in the next decade have scheduled horizontal developments at very high rates, which are difficult to achieve. Research has been conducted that seeks to model the construction times for underground developments to determine the feasibility of achieving the planned rates. However, these previous attempts do not consider all the operational aspects that make up the mine development cycle. Here, we present a discrete event simulation (DES) model that individualizes each unit operation of the development cycle to determine the construction rates that new projects will be able to attain. The developed model was applied to the New Mine Level (NML) of the El Teniente Division (DET). The results indicate that it would be impractical to achieve the advance rates scheduled in the original plans if the unit operations of the mine continue to be executed using the status quo. The metres developed after six years in the sections analysed can be significantly improved by changing the maintenance strategy for the equipment (457 metres increase), orepass availability (194 metres increase), and the initial planning sequence (1 598 metres increase). It is recommended that the mine implements a flexible maintenance strategy, defines a strategy to ensure and increase orepass availability to contractors, and makes use of current simulation tools for a more robust development sequence planning.

There are no manuals or handbooks for budding mill superintendents or process plant managers. Most who obtain this level of responsibility have gained their training from watching the good and bad of their predecessors and the successful ones have themselves graduated from the school of hard knocks. This paper attempts to provide some helpful guidelines and direction for those who aspire to better manage a mineral processing facility. The authors have 20 years combined experience in senior management roles at nine different mineral processing operations in Australia and overseas, covering gold, base metals and mineral sands. This summary of tips and pitfalls will hopefully benefit future leaders in mineral processing and metallurgy.

In China, thin coal seams are rich in resources but are technically challenging. The mineable reserves in these seams account for 20.4% of the total coal resources, while the current production accounts for only 10.4% of the total annual production. Characteristics such as narrow mining space, low level of mechanization, poor working environment, and high cost of mining, restrict the development of mining safety and efficiency. Recently, fully mechanized mining technology has developed rapidly for thin coal seams, the level of yield and efficiency has reached or exceeded the international standard, and some state-owned key coal mines are considering automation of their mining process. In thin coal seams with hard stone bands that contain concentrations of pyrite, a specialized software, LS-DYNA, is used to calculate the rational blasting parameters that are used in the deep-hole pre-splitting blasting. Using this method the hard stone bands are fractured effectively, and hence increasing the coal productivity. In addition, mining advance rate were increased by enhancing the level of fully mechanized equipment and safety improved by increasing gas drainage from the gas outburst prone seam located some 7 m below the coal horizon. At present, thin coal seam mining technology faces many challenges, including the low level of equipment automation, the low advance rate in mixed coal-rock ground, and the large number of the mine personnel underground. By lowering the labour intensity and improving efficiency through automation and other measures, more efficient working faces can be implemented in thin coal seams.

Geotechnical monitoring plays an important role in the detection of operational safety issues in the slopes of open pits. Currently, monitoring companies offer several solutions involving robust technologies that boast highly reliable data and the ability to control risky conditions. The monitoring data must be processed and analysed so as to allow the results to be used for several purposes, thereby providing information that can be used to manage operational actions and optimize mining plans or engineering projects. In this work we analysed monitoring data (pore pressure and displacement) and its correlation with the tension and displacement of the mass of an established failure slope calculated using the finite element method. To optimize the back-analysis, a Python language routine was developed using input data (point coordinates, parameter matrix, and critical section) to use software with the rock mass parameters (cohesion, friction angle, Young’s modulus, and Poisson’s ratio). For the back-analysis, the Mohr-Coulomb criterion was applied with the shear strength reduction technique to obtain the strength reduction factor. The results were consistent with both the measured displacements and the maximum deformation contours, revealing the possible failure mechanism, allowing the strength parameters to be calibrated according to the slope failure conditions, and providing information about the contribution of each variable (parameter) to the slope failure in the study area.

Previously, the grade of ore at the shaft head was taken to be equivalent to the grade measured in the faces by means of chip sampling. The tonnage mined from the stopes is determined from survey volumetric measurements. Estimates of shaft head grade and tons include the grades and tons of waste, development ore, sweepings from old areas, and other sources, not all of which are sampled. The tonnage of ore delivered at the shaft is often estimated using skip factors. These factors are subject to manipulation and not all the skips are filled to the same level. Consequently, both the grade and tonnage of ore delivered at shaft head are subject to a measure of uncertainty. For many years, these uncertainties have led to disputes between shaft managers and metallurgists over the reconciliation between shaft tons and grade and plant tons and grade. These problems are compounded when several shafts feed a central processing plant. Shaft bonuses and a shaft?s profitability are affected by poor gold allocation methods. Without measurement of the grade and tonnage from all shafts, a poorly performing shaft could benefit at the expense of the other shafts. In order to improve the measurement of grades and tonnage at the shaft head, which is the custody transfer point between the mine and surface operations, South African mining companies have developed a methodology to measure the mass of ore from each shaft using rail weighing equipment, and the run-of-mine grades delivered from each shaft using cross-stream (go-belt) sampling. Harmony Gold Mining Company has implemented the rail weighing and go-belt sampling methods for their shafts. This paper deals with the statistical tests on the procedures and control measures that are in place to establish confidence in the gold allocations. The metal accounting system for examining the allocations follows the first principle of the AMIRA P754 Metal Accounting Code of Practice namely ?The metal accounting system must be based on accurate measurements of mass and metal content. It must be based on a full check-in check-out system?. The check-in is mass and grade of run-of-mine ore and the check-outs are the plant input grades and the recovery and residue from the plant. The balances between check-in and check-out are the subject of the statistical analyses, which have been conducted using the classical statistical tests and procedures that are generally used in all fields of endeavour. It is concluded that the gold allocation procedures that rely on go-belt sampling and rail weighing of ore from shafts has been successfully implemented, and that the system, which has been in operation at Harmony since 1993, has won general acceptance from stakeholders, with the gold allocations being perceived as being fair to all. Apart from the on-mine issues of bonuses and fair allocations, accurate metal accounting assists in the broader issues of generating accurate production figures for management. An added benefit of weighing and sampling ore at the shaft head has been that shafts now have daily moving average grades, which are used for grade control. The go-belt sample at the shaft head is the first accurate sample of production in the value chain from face sampling to gold bullion. This study deals with the development of some new theory concerning the bias which will result from the employment of the t-estimator if in fact the underlying distribution of ore values is not lognormal. It is found that the t-estimator is robust as long as the logarithmic variance is small and the shape factors of the transformed distribution are not unduly large. The choice of the threshold parameter [t] for the t-estimator is important, and some hints are given how to estimate it if the sample size is small, as en- countered in borehole valuation problems.

Flumes are ubiquitous throughout the mining and minerals processing industries as well as being used in the polymer processing and pulp and paper industries. With the increased demand for the transport of highly concentrated slurries in rectangular open channels, there is an impetus for a better understanding of the role of rheology in flow hydraulics. Until recently, design of such channels has been based on either the Chézy or Manning equations used for modelling open channel flow of Newtonian fluids. This has been done for modelling turbulent flow of low concentrated slurries with some success. However, this is not the case for highly concentrated slurries where the flow in the channel is no longer turbulent. Unlike Newtonian fluids, work carried out on flow of pseudo-homogeneous, non-Newtonian fluids in open channels is somewhat limited. Moreover, these results have been published in a variety of sources. This paper attempts to give a critical review of the work carried out on Newtonian and non-Newtonian flow of pseudo-homogeneous non-settling slurries in rectangular open channels. A comparison is also made of the models based on power law, Bingham plastic and Herschel-Bulkley fluids for laminar and turbulent flow in rectangular open channels.

Deciding on plant-scale reagent dosage regimes and air rates is a topic of ongoing investigation and high importance. The current work explains some techniques that have proven useful in deciding on plant-scale flotation operating regimes. Specific focus has been placed on the reagents: frother and depressant, as well as some discussion around the control of air rate and froth depth. Air rate has been selected based on its effects on the froth phase. Froth velocity and froth height above the cell lip are the two variables measured and used to select the operating air rate. Pulp level is then adjusted to increase or decrease mass pull. A technique has been developed using the Anglo Platinum Bubble Sizer on an industrial flotation cell to determine the relationship between bubble size and frother concentration. This technique has been extended to measure the equivalent frother concentration or frothabilities of various streams on a rougher bank. A mass balance for frother was performed successfully, and this provided a better understanding of the way frother moved in the rougher bank. With this knowledge, more informed decisions can be made about frother addition required in subsequent flotation stages. For depressant, a new protocol for deciding on dosage rate has been developed. The depressant dosage should be based on the amount of fresh feed material reporting to a bank. Currently 400 g/t of fresh feed has been assumed a reasonable starting point with promising results. Improved froth stability and grades were observed. There is scope for more accurately defining the optimal dosage rate. Importantly, the combined effect of changing the chemistry and the hydrodynamics together has been demonstrated. A significant upward shift in the grade-recovery relationship for a cleaner bank was observed.

This paper investigated the ability of eight common hydrodynamic models – tanks in series (TIS); three compartmental model configurations (Comp-1, Comp-2 and Comp-3); advection dispersion (AD); piston exchange (PE); piston exchange-diffusion variant (PE-D) and piston dispersion exchange (PDE) – to simulate residence time distribution (RTD) data generated from tracer tests conducted on a packed bed composed of different size fractions of malachite ore. The chosen materials were packed into 0.1 m internal diameter columns to a depth of 0.155 m and drip irrigated at 5.11 L/ m2.h. The four size fractions tested were: 1 – 2 mm, 2 – 2.8 mm, 4.75 – 5.6 mm and 13.6 – 16 mm. Step-up tracer tests were conducted using potassium chloride. The results showed that an increase in the particle size of the malachite ore had little effect on overall bed porosity but resulted in significantly lower values of liquid holdup. Two of the monoporosity models tested, TIS and Comp-2, were the most affected by the changes in bed size fraction due to their inherent inability to cope with high degrees of non-ideal flow present in the larger particle systems. The dual porosity models performed relatively better with the dominant trend being a reduction in dynamic to total liquid holdup as particle size increased. Of all the models tested, the PDE and TIS models were the best and worst performers respectively, with R2 values averaging at 0.997 and 0.679 across all experiments respectively. Though the Comp-1, Comp-3 and PE-D models also performed well, the addition of the dispersion coefficient to take the axial spread of fluid molecules into account added a layer of complexity that allowed the PDE model to perform relatively better than the other dual porosity models. The experiment with backfill at Harmony was mainly an attempt to improve the ground conditions in a particularly tricky section of the mine. A deslimed tailings system was selected for financial reasons, ease of installation, ease of operation and its low level of mechanization. The design of the system has three aspects: firstly, to define the parameters of the backfill material itself; secondly, to design a reliable plant which could consistently produce the desired material in sufficient quantities; and, thirdly, to design a fill distribution system for maximum reliability in the shaft, minimum pipe line velocity, pressure and cost in the horizontal sections and consistency and reliability at the delivery end. The system was successfully constructed and commissioned in a short space of time at a relatively low cost. It has now reached its full potential, and very encouraging results have been achieved with regard to cost savings, ground conditions, ventilation and accident statistics.

"Parts manufactured through power metallurgy (PM) typically contain pores that can be detrimental to the final mechanical properties. This paper explores the merits of 3D X-ray computed tomography over traditional microscopy for the characterization of the evolution of porosity in metal injection moulding (MIM) and direct powder rolling (DPR) products. 17-4 PH stainless steel (as-moulded, as-debound and sintered) dog-bone samples produced via MIM and Ti-HDH strips (as-rolled and sintered) produced via DPR and were analysed for porosity. 3D microfocus X-ray tomography (XCT) analysis on specimens from both processes revealed spatial variations in densities and the existence of characteristic moulding and roll compaction defects in agreement with traditional microscopic microstructural analysis. It was concluded that micro-focus XCT scanning can be used to study MIM and DPR parts for the characterization of the amount, position and distribution of porosity and other defects. However, the majority of the sub-micron sized pores could not be clearly resolved even at the highest possible instrument resolution. Higher-resolution scans such as nano-focus XCT could be utilized in order to fully study the porosity in MIM and DPR parts. IntroductionMetal injection moulding (MIM) is a novel process, which combines the advantages of powder metallurgy (PM) and plastic injection moulding. MIM has found widespread applications in the cost-effective production of high-sintered density small parts with complicated shapes and mechanical properties equivalent to those of wrought materials (German and Bose, 1977; Machaka and Chikwanda, 2015; German, 2013). There are four basic processing steps involved in MIM, namely; feedstock preparation, injection moulding, debinding and sintering. These steps are discussed in greater detail elsewhere (Machaka, Seerane and Chikwanda, 2014; German and Bose, 1977; Machaka and Chikwanda, 2015; German, 2013).Feedstock preparation involves mixing metal powder with a carefully selected composition of polymeric binder materials at a specific temperature. The feedstock is then granulated and injected into a predefined mould die with the desired shape. The part produced during the moulding step is referred to as a ‘green’ component. The green component typically contains no porosity since the spaces between adjacent powder particles are readily filled with the binder materials (German and Bose, 1977; Li, Li and Khalil, 2007). Debinding is the systemic removal of the binder components by chemical, catalytic, or/and thermal means while maintaining the shape of the component. The part produced after the debinding step is referred to as a ‘brown’ component. Debinding is known to be the source of porosity in brown components (Ji et al., 2001; Tsai and Cen, 1995). Finally, the brown debound part is sintered to full or nearfull density (Sotomayor, Varez and Levenfeld, 2010). The sintering step and associated densification closes up the majority of the pores. Sintered MIM parts are typically sintered to high density (95–99%) and retain an irreducible amount of residual porosity (Barriere, Liu and Gelin, 2003; German, 1990)."

Although remote sensing technology has been available for many years, it has rarely been used for monitoring mining activity. Recent studies indicate that remote sensing is also a valuable tool for managing and planning certain aspects of the mining operation. In this paper, we examine areal expansion of marble quarries and the affected vegetation over a period of 10 years in the Mugla region in Turkey, using geographic information system (GIS) and remote sensing (RS) techniques. Images captured by ASTER Level 3A01 (3D Ortho Data Set), Landsat 5, and Landsat 7 satellites between 2001 and 2009 were used for the analysis. Changes in the natural vegetation as a function of the production level in the marble quarry were calculated using the normalized difference vegetation index. According to the study results, land cover and natural vegetation decreased by less than 3 per cent and 1 per cent respectively between 2001 and 2009, following an upsurge in mining activity in the region.

The mining industry in South Africa faces real challenges with regard to the reduction of safety-related incidents. The purpose of this paper is to highlight the need for alternative interventions in addition to other safety improvement strategies already employed on mines. It furthermore supports an existing paradigm: incident investigations. An investigation into fatalities in the South African mining industry shows that although great progress has been achieved through the reduction in fatalities in all sectors of the industry over the last few years, more can and should be done to achieve status of ?zero harm?. Fatalities and lost time injuries on mines result not only in large financial losses, but also in disruptions of mining operations in general through Section 54 stoppages to resolve the situation. The approach of the paper is therefore not to try and prove whether there is high fatality rate and/or lost time injuries, but in what way incident reconstruction simulations (IRS) can have an impact in the future prevention of such incidents. The challenge therefore lies in the utilization of pro-active systems that would show employees the possible outcomes of being exposed to certain hazards. In real life, these incidents cannot be re-enacted and in most cases we can only learn through the previous mistakes of others. A virtual reality (VR) education and training system will enable employees to be ?exposed? to different hazards in a safe environment, and simulation, in a ?forgiving? environment, of the possible consequences of unsafe acts. According to the Occupational Safety and Health Act (OSHA), unsafe acts and unsafe conditions are indirect causes of safety-related incidents, but there are also direct causes; for example, unplanned release of energy and/or hazardous material, and basic causes, for example, management safety policies, personal factors, and environmental factors. The administrative workload associated with any incident investigation places a large burden on the investigation team, and in most cases other employees are informed through vague administrative processes what the ?real cause? for the incident/accident was. New preventative strategies are often put in place without showing the employees what the real causes of the incident/accident were. This can be mitigated through the use of interactive VR simulations/animations of the hazards that they are exposed to and how to deal with them. If VR interventions are not used as proposed by this paper, the real causes and consequences of almost all fatalities and lost time injuries may never be fully understood. This paper also emphasizes what potential impact IRS could have on the prevention of future mine incidents as part and parcel of a pro-active risk prevention strategy. The intention is therefore not to replace any other risk prevention strategies, but to visually enhance the reality of the incident. Determination of the optimum production schedules over the life of a mine is a critical mechanism in open pit mine planning procedures. Long-term production scheduling is used to maximize the net present value of the project under technical, financial, and environmental constraints. Mathematical programming models are well suited for optimizing long-term production schedules of open pit mines. There are two approaches to solving long-term production problems: deterministic- and uncertainty- based approaches. Deterministic-based models are unable to deal with grade and geological uncertainties, which are two important sources of risk in mining industries. This may lead to discrepancies between actual production obtained by these algorithms and planning expectations. In this paper, a new binary integer programming model was developed for long-term production scheduling that incorporates geological uncertainty within the orebody. Then, traditional and uncertainty-based models are applied to an iron ore deposit. Results showed that the uncertainty-based approach yields more practical schedules than traditional approaches in terms of production targets.

1. INTRODUCTION We have a moral responsibility towards the world to reduce the harmful deposits we emit into the environment arising from beneficiation technologies. Industry has not willingly spent money to limit these emissions because it affected their profit margin with the end result of emitting harmful elements into the environment. Governments have thus rightly stepped in and enforced systematic reduction of these emissions through legislation. In the past beneficiation of sulphur bearing ores was typically done through hydro-metallurgical concentration, smelting, followed by Sulphur removal by converting processes like the Pierce Smith converter. The latter two processes emitted substantial quantities of Sulphur into the atmosphere. Spiralling costs and legislation have resulted in the quest to develop more efficient and environmentally friendly processes to achieve the same end results. New hydro-metallurgical processes like the ActiVox process has completely eliminated the pyro-metallurgical processes. Kansanshi are also operating a similar process. It however elicits other ground water and spillage pollution hazards and problems of it?s own. Various improvements has also been made to the pyro-metallurgical stages, examples being combined smelting and converting with the Noranda reactor, the Codelco CMT furnace, one step flash smelting/converting or the Mitsubishi continuous smelting, converting and slag cleaning process. The new converting processes are also normally enhanced using oxygen leading to higher SO2 gas strength with only a marginal increase in off-gas volume. These processes have led to better efficiencies and a more controlled environment that reduces pollution, but does not eliminate it completely. The fact that there are still more than 70 existing Pierce Smith converter plants throughout the world that needs to be replaced or upgraded at tremendous capital cost, means that we will have the environmental problems for some time to come. The need thus exists to cost effectively get these existing plants into a state where they meet the new environmental regulations, community and safety requirements. This paper will concentrate on just one aspect of this quest, i.e. reduction/removal of off-gasses emanating from the converting of non ferrous sulphur mattes to achieve higher or specialised grades of refined metals.

The pump is the heart of most industrial and mining plants, providing the energy to separate valuable minerals from process feed. The actual effect of the pump, both in terms of production costs and overall process efficiency, is often assumed or misunderstood by engineers due to insufficient pump performance data. Pump performance can be understood and corrected, where required, through continuous performance monitoring, leading to dramatic improvements in both pump life cycle costs and system efficiencies. The performance of every pumping application is subject to variation and the main contributing factors are as follows: ?Unavoidable deviations from pump supplier curves ?Pump wear ?Pump curve derating factors for slurry pumping ?System curve variation ?Deviation from basic principles of centrifugal pump operation. These are discussed in detail through case studies and the author?s personal experiences. This paper shows ways to minimize the effect of these variations, thereby reducing performance loss and preventing damage to the pump. The paper discusses the benefits of efficient pump operation, the requirements of pump performance monitoring, and its practical application to pump operation in the slurry and water environments. The cost of remedial actions is explored and compared against the savings in both power and plant reliability, resulting in a reduced life cycle cost of the pump.
