The aspect of sustainability of ferroalloy processes has long been a serious matter for consideration in many of the world?s industrialized countries. A number of countries can be named where ferroalloy plants that were once flourishing, have all but disappeared. One of the most important factors playing a role in this type of occurrence is the cost and availability of quality raw materials. Given that all natural resources will be depleted with time, users are compelled to develop new processes that are sustainable in the changing environment. The DC arc smelting furnace is one such process that has proved itself, and has gained increasing popularity over the past two decades. This process, amongst other benefits, directly addresses the use of more readily available and more affordable raw materials in ferroalloy production. Since early in the new millennium, GLPS has been involved in various studies for different clients of furnaces for the production of ferroalloys. Two of these recent studies have culminated in the design, construction and commissioning of DC arc furnaces for the production of ferrochrome. One of these furnaces is a 10 MW unit at Mogale Alloys, and the other a 60 MW unit at the Middelburg plant of Samancor Chrome. This paper discusses the approach taken in the design and construction of these two furnaces, which, although varying significantly in size and capacity, are very similar in many other aspects of their design. How this simple plant generates a large revenue stream. The concept behind the Tailings Scavenging Plant (TSP) is simple: it is a non-complicated modular plant which is designed to be more stable than upstream plants. This, plus the use of ?high energy?, enables the plant to recover any metal missed by the upstream operation. Impala Platinum?Mineral process started pilot plant exercises in June 2003. The pilot plant ran for one year before the capital for the full-scale plant was approved. This year was used to motivate, design and cost a full-scale plant. The metal produced during the pilot and feasibility study enabled this part of the project to run at a small profit. The scale-up to full-scale was relatively simple as the pilot plant had a capacity of 180 m3/hrand the full-scale plant was designed for a capacity of 550 m3/h. The design for the full scale plant was completed in May 2003, with ground breaking taking place on 19 May 2003. The construction phase of the project went well with the commissioning of the first two modules taking place on 22 October 2003. The remaining two modules were commissioned two weeks later. The plant was at full capacity by the 20 November 2003. A review of the plants performance for the first 5 production months is as follows: the plant has required only a few minor modifications and additions, it has run well in excess of 95%availability with no major wear apparent. In addition to this, the plant has produced 3 times the metal forecast.

"Typical operation of industrial Peirce-Smith converters (PSCs) used in copper smelting results in several common phenomena such as excessive splashing, slopping, tuyere blockage, and low converter campaign life due to high tuyere line refractory erosion. These phenomena give rise to an inefficient operation from both a process and an energy perspective.This investigation presents numerical and physical models of flow patterns, mixing, solid-liquid mass transfer, and slag-matte phase distribution in a slice model of an industrial PSC. For physical simulations, a 0.2-scale cold model was developed. Water, kerosene, air, and sintered benzoic acid compacts were used to simulate matte, slag, injected gas, and solid additions into the PSC. The two- and three-dimensional numerical simulations of the three-phase system were carried out using volume of fluid (VOF) and realizable k- e (RKE) turbulence models to account for the multiphase and turbulence nature of the flow respectively. These models were implemented using the commercial computational fluid dynamics numerical code FLUENT.Both numerical and physical simulations were able to predict, in agreement, the mixing and dispersion characteristics of the system in relation to various blowing conditions employed in the investigation. Measurement of mass transfer characteristics conclusively indicated that fluid flow in the PSC is stratified. Both blowing configuration and volume of slag in the converters were found to have significant effects on mixing propagation, wave formation, and splashing.The splashing and wave motion in these converters are known to cause losses of metal/matte and potential production time due to the requirement for intermittent cleaning of the converter mouth, resulting in reduced process throughput. To prevent these losses and hence to increase process efficiency, we propose a combined blowing configuration using top lance and lateral nozzles. The numerical simulations were conducted on combined, as well as lateral, blowing conditions. In comparison, the recent results of the combined blowing concept were found to be encouraging."

Mill relining is a major contributor to overall plant downtime. Reducing the number of mill liner pieces removed from and replaced in the mill has a direct impact on the overall reline time and in turn, mill availability. To improve the mill availability of Ridgeway Operations' 32 foot SAG mill, a number of initiatives were implemented in terms of liner design. These included the conversion of the shell from 40 to 30 rows, reducing the number of pieces from 80 to 60 each shell reline and reducing the number of pieces from 48 to 32 per feed end reline. In addition, modifications were made to the discharge end of the mill to extend the life of the outer pulp lifter and discharge cone, thereby reducing the frequency of change out. The standard radial outer pulp lifter was converted to an angled design. The discharge cone was converted to the BullnoseTM design supplied by Bradken. This paper discusses the design changes made and the expected benefits to the Ridgeway Operations in terms of mill availability improvements.

The Tellnes open pit mine in Southwestern Norway has been operating since 1960. The maximum height of pit walls is currently about 150 meters with the current mine plan extending this distance to 400 meters with slope stability being a major controlling factor. As a result of unfavorable combinations of directions of major joints and faults, local stability problems have occurred several places in the pits walls. Stability problems have affected the reliability of main transport roads on several occasions. Most of such incidents have occurred during heavy rainstorms and during periods of repeated freezing/thawing. This paper reviews some of the stability problems and the measures taken to deal with such stability problems.

The U.S. Bureau of Mines has developed a microcomputer-based mineral modelling system that enhances analytical capabilities of the agency. It draws upon the extensive data base previously developed for the Bureau's Availability studies. The model is first formulated as a generalized network flow optimization problem, the optimal flows from which are fed into a transportation algorithm. The goal of the modelling system is first to fulfill prespecified demand at the minimum opportunity cost and second to identify feasible, optimal trade patterns. The system facilitates the analysis of policy issues on a real-time basis and supports the Bureau's mission to assess mineral resources.

In order to add value to South Africa?s gold reserves AuTEK, a joint venture between Mintek and Anglogold-Ashanti, was started in 2000 with the aim of developing new industrial uses for gold. Accordingly gold catalysts are being made in kilogram quantities by Project AuTEK and sold toend users and other interested parties under the trade name AUROliteTM. Although these materials are optimized for use in CO oxidation applications, demonstration of appropriate activity, selectivity and durability in both liquid- and other gas-phase reactions has been shown1. The review below highlights the recent use of these materials, and other gold catalysts, in reactions of commercial interest.

Pillar strength is affected by pillar shape, but this has largely been ignored in past research studies. Bord-and-pillar layouts are typically designed using empirical strength equations developed for square pillars. Owing to the poor quality of pillar cutting, many hard-rock pillars have an irregular shape and it is not clear how this affects pillar strength. Furthermore, the strength of rectangular pillars in comparison with square pillars is also difficult to quantify. The ‘perimeter rule’ is widely adopted for rectangular pillars, but its applicability for pillars with irregular shapes has never been tested. We used numerical modelling in this study to investigate the effect of pillar shape on strength. An analytical limit equilibrium model of a square and a strip pillar also provided useful insights. For slender pillars, the strength of a long rib pillar is essentially similar to that of a square pillar. In contrast, for rib pillars with a large width to height ratio, there is a substantial increase in strength. The study found that the perimeter rule should not be used for irregularly shaped pillars. Displacement discontinuity modelling, using a limit equilibrium approach, is proposed as an alternative to determine the strength of these pillars.

Grains are subject to contamination by mycotoxins which are metabolic by-products of various fungi. The fungal infestations produce local concentrations of the mycotoxins thousands of times higher than the average. These facts make the sampling of the grain for assessment of the mean mycotoxin levels potentially very difficult. In the context of sampling theory, this morphology of the infestations creates a very high distributional and intrinsic heterogeneity of the grain shipment. The distributions of mycotoxin concentrations in seaborne shipments that exist at loading and the number and intensity of infestations that develop under shipping conditions are unknown. All grain shipments carry spores that may give rise to mycotoxin-producing colonies; moisture and temperature determine the final extent of the problem. This paper develops the value of the sampling constant with respect to intrinsic heterogeneity based on data on observed Ochratoxin A (OTA) concentrations in individual wheat kernels. A useful relationship between the distribution of mycotoxin concentrations on a kernel to kernel basis and the distribution of concentration over subsamples is developed.

South Africa holds approximately three-quarters of the world?s viable chromite ore resources and dominates the global production of ferrochrome. Albeit completely unintended, small amounts of Cr(VI) are formed during ferrochrome production. Certain Cr(VI)species are regarded as carcinogenic, hence making the treatment of some ferrochrome waste materials necessary. In this paper, the Cr(VI) treatment strategies currently employed by the South African ferrochrome producers are investigated by means of a literature review and a questionnaire survey. From the discussion, it is evident that various treatment strategies are available to deal with Cr(VI)-containing waste in the ferrochrome industry. However, by far the most commonly applied treatment strategy remains the aqueous reduction of Cr(VI) with ferrous iron. The advantages and the correct application of this strategy, together with the disadvantages and pitfalls, are argued. Innovative improvements on historic practices are also discussed

There are many near-surface deposits with considerable vertical extent that have the potential to be mined by a combined method of open-pit and underground methods. In this regard, there is often a point called ?transition depth? where a decision has to be made whether to continue deepening the pit or change to underground methods. Recently, optimization of the transition from open-pit to underground operation has become an important challenge in mining engineering. Optimally, to model the transition problem on the basis of maximization of the profit from open-pit and underground mining, (0-1) integer programming has been used. In this method, block economic values of open-pit and underground methods should be imported to the transition model. A hypothetical example is presented in order to assess the model in detail.

Deep underground mines use refrigeration systems to provide a reasonably comfortable ambient environment to increase productivity and to maintain safety as a priority. Deep level gold mines maintain the environment at an acceptable temperature, i.e. 27°C. However, the increasing cost of doing so through refrigeration is becoming a significant factor in the economic viability of mines. This paper discusses of the important facet of energy losses in cooling reticulation systems, laying with the specific emphasis on the subject of chilled water transport pipe insulation and its thermo-dynamic relationships. Aspects relating to the deterioration of open cell-type insulation materials such as polyurethane/styrene foams and the use of Phenolic resins that have good fire retardation properties have been investigated. The thermal conductivities of these insulation media are good (meaning below 0.05 W/°C)However, they are known to be negatively influenced by water vapour ingress and vapour pressure differences that result in the ingress of water into the material by means of absorption, condensation, hygrospicity, permeability and capillary action, to name a few of many. The overall effect on mine cooling efficiency takes in the two forms: first by the loss of refrigeration or increased chill in the water temperature arriving in a given section and second, by a loss in transfer efficiency when the gap between the arriving water temperature and the actual air temperature decreases. The Skorpion process comprises three processing steps-atmospheric leaching in sulfuric acid, zinc solvent extraction and electrowinning to produce special high grade zinc. The major mode of impurity transfer was attributed to crud runs in the solvent extraction circuit. Crud may be described as a heterogeneous, partly inorganic, partly organic mass of material which accumulates predominantly at the interface between organic and aqueous solutions. The paper describes the root causes of the crud formation in the solvent extraction circuit and optimization strategies which are being followed to prevent impurity excursions in electrowinning. In this study, sulfide-type inclusion morphologies of a Ca-treated hot-rolled wheel steel, Grade-X, were investigated. The specimens taken from the hot-rolled products of Grade-X heats were studied. The size and distribution of elongated sulfide inclusions were examined for the heats of different S levels. Elongated sulfide inclusions were either not observed or rarely encountered when ladle analysis S content was below 50 ppm. The size and relative abundance of sulfide inclusions were reported to increase markedly when the S composition was greater than or equal to 70 ppm and the Ca/S ratio was less than 0.50. The effect of Ti addition (0.010?0.020% Ti) on sulfide-type inclusion morphologies was then investigated for heats having a sulfur content higher than 50 ppm. Addition of Ti was found to have a partial effect on decreasing the size of sulfide-type inclusions under real steelmaking conditions. Keywords Sulfide inclusions, Ca-treatment, titanium.

"Platinum is a highly valuable resource, its safe and economic extraction is paramount. The success of platinum mining by the bord and pillar method depends heavily on a comprehensive and dependable pillar design method. Pillars need to be large enough to safely support the load and small enough to avoid loss of resources. A critical evaluation of current pillar design systems used in narrow-reef platinum mining was undertaken using practical experience from a large feasibility-stage platinum exploration project, supplemented by observations from several platinum mines in Zimbabwe. An extensive literature survey was undertaken in order to determine the current status of design systems. Through this approach, the shortcomings of current pillar design systems are highlighted. Areas are proposed for further research to obtain a better understanding on how additional factors influence pillar system stability. The exploration work highlighted how rock mass classification methods can be utilized in determining the overall strength of pillars. Current pillar design systems for narrow-reef platinum mining consider width-to-heightratio (usually with different exponents for width and height) and the strength of the pillar material. However, there are many more important factors that are not considered and which have a bearing on pillar system stability. An in-depth study of these parameters with a view to establish effective narrow- reef platinum mining pillar design systems needs to be undertaken. IntroductionPillars have been used as a means of support since the early days of mining. Pillarsupported mining methods such as bord and pillar require a reliable design system for them to be successful. This paper presents an evaluation of the current hard-rock mining pillar design systems as applied to a practical large-scale narrow-reef platinum mining feasibility study. It is vital to have a dependable pillar design system for economic and sustainable mining. Using an extensive database collected from the project, the pillar strength formulae were tested and several discrepancies noted. This necessitates the establishment of more reliable pillar design systems. In narrow-reef platinum mining, large compressive stresses accompanied by geological and geotechnical factors contribute to pillar instability. A well-formulated pillar design system is required that accounts for such factors so as to minimize pillar failures."

This paper describes experimental investigations into the reductive decomposition of arsenopyrite/pyrite (FeAsS/FeS2), a gold and silver bearing iron/arsenic sulphide using metallic iron powder. The main objective was to establish and experimentally confirm the thermodynamic and kinetic feasibility of reductively decomposing the sulphide matrix for precious metals recovery. In this context, cyanidation leach tests were conducted on the reductive leach residues. The arsenopyrite/pyrite flotation concentrate, mainly studied in the hydrochloric acid medium, decomposed through the non?oxidative chemical dissolution reaction and the reductive decomposition reaction for the arsenopyrite and pyrite components, respectively. Desulphurization levels below 65% were achieved at pH values below 0.15 and iron to concentrate ratios above 1, and the system was characterized by overall very slow kinetics. The reaction system had a direct linear relationship with iron to concentrate ratio and an inverse relationship with pH. An analysis of the pyrite/iron galvanic system showed that pyrite forms a partially inert cathodic surface on which the anodic dissolution of iron occurs, supported by the hydrogen evolution reaction. This phenomenon explained the low desulphurization levels and the mineral decomposition seemed to be restricted to the non?oxidative chemical dissolution reaction for the arsenopyrite component. The cyanide leach of the reductive leach residues showed very little improvement in gold recovery. The reductive leach process for arsenopyrite/pyrite has considerable limitations in terms of both desulphurization and precious metals liberation. The present study investigates the feasibility of using some materials as start-up slags for the extraction of magnesium metal from Egyptian dolomite ores by the Magnethermic technique. The reduction of roasted dolomite (dolime) takes place in a closed evacuated electric arc furnace (small Magnetherm reactor) using ferrosilicon as a reducing agent and liquid start-up slag as a reduction bath under an inert atmosphere. The operational parameters affecting the stabilization of the start-up slag composition and the extraction of magnesium such as reducing agent stoichiometry, reduction temperature, and time were investigated. The dolomitic charge was in the form of sintered briquettes. The charge was reduced under an argon atmosphere in the Magnetherm reactor for constant period and constant temperature. The results showed that the clinker can be used as a start-up slag for the magnethermic process. Also, the optimum conditions for the extraction process were found at 2XSi stoichiometry to give maximum reduction of 80% after 15 minutes reduction time at a temperature of 1550°C. XRD and XRF measurements were used to determine the phases present and the extent of reduction of magnesium, respectively. A modified in situ leaching method for extracting gold from oxidized gold ores using a non cyanide lixiviant is proposed. A non cyanide lixiviant is suggested because of the obvious concerns posed by injecting cyanide bearing solutions into the subsurface. Oxidized gold ores are the initial focus because earlier research on the use of sodium thiosulphate as a lixiviant under anaerobic conditions indicated that the presence of pyrite led to rapid thiosulphate breakdown. A reconnaissance research programme, involving ore characterization and hydrometallurgical testwork on samples from four Australian ore deposits and preliminary reactive transport modelling studies was carried out. This work showed that lixiviant-oxidant combinations of sodium thiosulphate and ferric EDTA, and iodide and iodine are both capable of extracting high percentages of accessible gold from the selected samples under anaerobic conditions. The ore characterization and reactive transport studies, suggested that both physical and chemical methods of permeability enhancement may be required to lift bulk permeability and the availability of gold for dissolution to sufficiently high levels to obtain adequate gold recoveries. Physical permeability enhancement could be achieved by blasting and/or hydraulic fracturing of the ore. Assuming that such methods prove to be both necessary and economically viable, the mining method would no longer be regarded as simple in situ leaching. Therefore, the term ?in place leaching? has been adopted for the proposed gold extraction system
