The challenges of nature for the recovery of metals for a sustainable future continue to present in diverse ways. Base metal deposits are becoming lower grade and more complex. Rare earth metal demand is soaring and must certainly be met from new sources outside of China. Precious metals have soared in value due to increased industrial usage and the importance of these metals as financial instruments. Many of the future sources of precious metals are complex and difficult to process. The field of hydrometallurgy plays an important role in providing technology for extraction of these metals for a sustainable future. Selected examples from the base, rare and precious metals fields will be used to illustrate how current developments are providing metals for our future. The recovery of rare earths by beneficiation, leaching, purification, precipitation will be described from a multi-mineral deposit in Canada. The recovery of metals from complex base and precious metal ores may be accomplished using chloride ? assisted high temperature pressure leaching. Finally, by way of example, the enhanced Galvanox? process for treatment of chalcopyrite concentrates using silver-activated pyrite as a catalyst will be illustrated. This process offers a viable alternative to the conventional smelting of chalcopyrite copper concentrates.

The paper presents the modeling and analysis of oxidation of pyrite copper-zinc ore samples from the Letnee, Yaman-Kasy and Valentorskoye deposits. It is found, that the oxidized samples contain copper and zinc sulfates that are leached under the sample and water contact. It is shown, that sulfide floatability is decreased by the longer-term oxidation.We advise to improve nonferrous metals recovery by joint leaching and ultrasonic treatment of oxidized compounds. Study of the geotechnological processes of non-ferrous metal extraction, on the basis of two copper-zinc ore deposits shows, that heap leaching is of little use for the ores of the Letnee deposit. Leaching results for the Yaman-Kasy ore showed more promise.

The dynamic behaviors of the air bubbles in the dense gas-solid fluidized bed have a significant effect on the performance of dry coal separation. The combined method of experimental measurement and numerical simulation were conducted to conduct the research of the mean diameters and rising velocities of the bubbles in the fluidized bed. The calculation models of mean diameter and rising velocity of the single bubble were proposed. The results indicate that the models of the mean diameter raised by Rowe (1976) and the rising velocity raised in this work could be used to predict the bubble dynamic parameters in gas-solid fluidized bed. With the Geldart B type of magnetite powder as the medium solids and while the gas velocity of 1.5Umf=U=2.2Umf, the mean bubble diameter along the bed height is 36mm<Db<45mm, and the mean rising velocity of the single bubble is distributed in 40~65cm/s. The results of experimental measurement, numerical simulation and model predication provide well agreements finally. Based on the uniform fluctuations of air bubbles diameters and their rising velocities, the separation experiments of 50~6mm dry coal using the mixture of 0.3~0.15mm magnetite powder and <1mm fine coal as medium solids were carried out. The results show that the probable error, E is 0.06, which indicates a good separation performance by using the gas-solid fluidized bed. An attempt has been made to carry out qualitative assessment of mine water discharges from the different mines of West Bokaro Coalfields of Hazaribag district of Jharkhand, India. A total of 33 mine water samples were analyzed for pH, electrical conductivity (EC), major cations (Ca, Mg, Na, K), major anions (HCO3, SO4, Cl, NO3), and heavy metals (Fe, Mn, Cu, Zn, Pb, Cr, Ni, Co, As). The hydrochemical data has been evaluated in terms of major ion chemistry, solute acquisition processes and suitability of mine water for domestic, industrial and irrigation uses. The pH of the analyzed mine waters varies from 5.27?8.43 indicating acidic to alkaline nature of the water. The electrical conductivity (EC) values varied from 276 µScm-1 to 1598 µScm-1 for measured samples and spatial differences between the EC values reflects the wide variation in lithology, surface activities and hydrological regime prevailing in the region. The anion chemistry of the analyzed water samples shows the dominance of SO4 and HCO3 with a minor contribution from Cl, NO3 and F. The observed high values of sulphate in the mine water of the area may be attributed to the oxidative weathering of pyrites. On average chloride is contributing 5% of the total anionic balance (TZ-). Fluoride and nitrate have low concentrations and on average contributing <2% the total anions. The cation chemistry indicates that 79% of the samples are Ca>Mg>Na>K, while the 6% belong to Ca>Na>Mg>K and 1% of Ca>Mg>K>Na. Weathering of rock forming minerals and cation exchange processes normally control the levels of these cations. Concentrations of some heavy metals (Fe, Mn, Ni, Cr) are found to be well above the prescribed permissible levels recommended for the drinking water. The water quality assessment for drinking purposes indicates that most of the mine water having high TDS, total hardness (TH) and sulphate concentrations. This suggests that mine water of the study area is not suitable for direct use in drinking and domestic purposes and needs a proper treatment before its utilization. The assessment of water for irrigation uses show that the water is good to permissible quality and can be used for irrigation uses. However, high values of salinity, %Na, SAR, RSC and Mg-hazard at certain sites restrict its suitability for agriculture uses. Thiol collector mixtures are commonly used in the flotation of base metal sulfides and platinum-bearing ores. There are synergistic benefits claimed for these collector mixtures, with mixtures lowering total dosage requirements, improving coarse particle recovery and the rate of flotation. Some of the secondary collectors are known to have frothing effects. Therefore, a previous study aimed to decouple froth and pulp effects and considered only the bubble-particle attachments in the pulp. This was achieved through microflotation experiments, where various ratios of the ethyl and isobutyl chain lengths of xanthates, dithiocarbamates and dithiophosphates were used as collectors. Results from these experiments showed a marked increase in galena recovery using mixtures of xanthate with either dithiophosphate or dithiocarbamate. In the current study, the froth phase was introduced in the form of batch flotation studies to determine whether benefits noted during microflotation experiments would be carried through to a more realistic froth flotation scenario. The findings show that there was no significant difference in the flotation recovery between the best single collectors and mixtures of these collectors. In addition, single collectors that behaved poorly in microflotation experiments showed good flotation performance in the batch flotation experiments. The differences between the microflotation results and the batch flotation results are attributed to differences in particle froth stabilizing properties and/or differences in energy input between the microflotation and batch flotation cells. This paper describes, in detail, results obtained from a research study of a complex iron ore aiming to produce a pellet feed concentrate with at least 65% of Fe and less than 3.5% of SiO2 in the final concentrate. The work includes an ore desliming followed by column flotation at laboratory scale. The ore sample was from Carajás province - Brazil and represents a complex low grade compact itabirite ore, analyzing 35.9% Fe, 45.1% SiO2 and 0.57% of Al2O3. Yet, the feed was treated previously by magnetic separation and grounded to 97% < 20 µm; this sample was named MAG 2. The chemical and mineralogical characterization of the MAG 2 sample showed that Fe and SiO2 grades were 50.7% and 24.3% respectively and was composed mainly by hematite, goethite and quartz. The particle size distribution, using a laser diffraction technique, showed that 90% of the particles were < 18 µm; 50% less than 8 µm and 10% minor than 1 µm. When the cationic reverse flotation without desliming was tested the selectivity of the process was very low and did not meet the concentrate metallurgical goals of the pellet feed product. However, when desliming was applied prior to flotation, a concentrate product with chemical characteristics of the pellet feed was obtained. The best results after desliming and column flotation achieved global iron metallurgical recovery of 72% with Fe grade in the concentrate of 66.5% and 2.1% SiO2 using starch as depressant for the iron oxides minerals at 1200 g/t ? 1500 g/t and an amine as the quartz collector at 100 g/t concentration (pH constant, at 10.5). It is believed that the desliming stage was key in the separation of the iron bearing particles and has a high potential for the flotation process of this type of ores.

Using pure quartz and hematite minerals, the adsorption mechanism of mixed cationic/anionic reagent schemes was investigated through Hallimond flotation studies. The flotation response of quartz and hematite independently with cationic and anionic collectors as well as with mixed cationic/anionic collector systems is assessed. The flotation response as a function of pH and collector concentration was investigated. The single mineral flotation tests in the presence of anionic collectors, quartz does not respond to flotation, but the C12 amine flotation of quartz was observed to be pH and concentration dependent. It was observed that hematite flotation recovery is maximum at acidic pH with sodium dodecyl sulphate (SDS), neutral pH with oleate, and at basic pH about 9.5 with C12 amine. Flotation results with both quartz and hematite indicate an increased adsorption of cationic collector in the presence of anionic collector apart from its own co-adsorption. The incorporation of oleate in between C12 amine molecules decreases the electrostatic head-head repulsion and thereby increasing the adsorption of C12 amine due to attractive tail-tail hydrophobic bonds, besides forming a closely packed adsorbed layer enhancing the hydrophobicity. The increase in oleate concentration beyond C12 amine concentration leads to the formation of soluble C12 amine-oleate complex / precipitate and the adsorption of these species decreased the flotation since the alkyl chains are in chaotical orientation with a conceivable number of head groups directing towards the solution phase. Ammonia and Amonium salts have been recognized as effective leaching agents in hydrometallurgical processes due to low toxicity and cost, easy recovery and high selective recovery of metals. New research findings of considerable advantages of leaching by these agents and elimination of problems associated with acid leaching has resulted in a new approach in the world to this method. The investigations in this field indicate more frequent use of this method for extracting copper from ore and concentrate relative to other basic metals. In this paper, we have attempted to describe the basis and different ammonia leaching methods and present the major research activities in this field for copper. We have also presented the latest findings and related novel processes. Comparative assessment of advantages and disadvantages of this method relative to acid leaching method, kinetic study of copper ammonia leaching and evaluation of Eh-pH diagrams in a system containing water and ammonia are other parts of our study. Finally, by describing the studies on copper extraction from the resulting pregnant solutions, the applicable extraction agents have been reviewed.

Porphyry copper deposits are the most important source of copper and also gold within the orogenic belts. These deposits are characterized by low grade copper ore (0.2% to 1% copper) and host precious metals like gold, silver and platinum. A characterization tool has been developed for complex porphyry type copper-gold deposits with an aim to quantify copper and precious metal deportment. This quantification is a challenging task due to low grades and also due to the presence of both visible and invisible precious metal content in different sulphide and non-sulphide phases. Studies were initiated on various complex, ore deposits and also on samples representing various processing streams such as flotation and leach products. This paper presents the development of a systematic approach to diagnostic metallurgy using state-of-the-art optical and automated mineralogy, micro-probe, dynamic SIMS and TOF-SIMS analysis for quantification of invisible and visible precious metals content in various species. The relevance of this characterization to metallurgy will also be briefly discussed in this paper.

The processing of banded iron ore by direct anionic and reverse cationic flotation to produce pellet grade concentrate is investigated. This low-grade iron ore, known as banded hematite quartzite (BHQ) contains 41.8% Fe, 41.5% SiO2, 1.2% Al2O3, and 0.5% LOI. The flotation behavior of BHQ is studied by varying the effect of concentration of collector, frother, dispersant and pH. Oleic acid and dodecylamine are used as the anionic and cationic collectors respectively. The parameters that gave the best results in cell flotation are utilized in 100 mm diameter flotation column. All the results are compared with regard to the iron grade and recovery in concentrate. It is observed that, anionic collector with dispersant dosage of 220 g/ton, at pH ~8.5 is selective and yielded a high-grade iron concentrate with low silica as impurity. Also, it is possible to achieve an iron concentrate with 64% Fe at 30-37% weight recovery. The characterization studies of the BHQ ore using X-ray diffraction (XRD) technique and liberation analysis with QEMSCAN® are carried out. The sample contains 58.8% hematite and 37.7% quartz and the liberation of hematite particles are found to be 90.3% in -25 µm size. An alternative statistical modeling approach called response surface methodology was also undertaken to optimize the operating parameters in order to maximize the iron grade and recovery. The predicted results by the model are in agreement with the experimental values.

Biomining technology focuses on achieving effective recovery of precious metals from their ores and concentrates using microbial techniques. Biomineral extraction of manganese from low-grade manganese ores using bioleaching was investigated in this paper. Five fungal strains were selected for screening of bioleaching of low-grade Mn ore collected from Sanindpur iron and manganese mines, Koira Sector, Keonjhar, Odisha, India. A fungal strain, Aspergillus niger was selected as it showed high efficiency of manganese leaching. Growth of the fungus was determined in terms of sbiomass dry weight and the final pH was monitored. The selected fungal strain was used for bioleaching of low-grade manganese ore of -150µm size particle size at 2 % pulp density with 2g/100ml sucrose concentration for duration of 20 days. About 60 % of Mn bioleaching was obtained with A. niger. The fungal species proved to be useful for manganese biomining.

In heap leaching the transport of the acid from the drippers to the surface of the ore particles is a major factor in the overall performance of a heap. This flow behavior is complex as the flow is unsaturated and occurs along a tortuous set of inter-particle channels and connections. Previous modeling of this system has used equations from oil and ground water flow to model these systems, but the applicability of these models with the larger particles found in typical heaps is suspect as these systems are not necessarily capillary dominated. In particular, as the characteristic particle size goes from below to above a few centimeters, the flow changes from capillary to gravity dominated. This means that typical heap leaching heaps cover this interesting, but complex, transitional fluid flow regime. In this paper a set of experimental studies of this flow, including PEPT (positron emission particle tracking) based tracer experiments, highly accurate liquid holdup measurements and axial dispersion experiments using salt tracers will be presented. In this study, flow through mono-dispersed particle beds was carried out. In particular, the hysteresis in the liquid holdup as the liquid flow rate into the particle bed is varied is investigated, since this hysteresis means that the relationship between flow rate and holdup is history dependent, an effect not included in models currently used to describe fluid flow in heaps. Bentonite is an important industrial mineral with very wide application areas. Its unique colloidal, swelling, thickening and adsorption properties make it a useful agent in drilling, metal casting, and iron ore pelletizing, environmental, food, cosmetics, pharmaceuticals and many more industries. Because of its swelling property, bentonite suspensions can only be prepared at rather low solid coentrations, i.e. 8-10%. In order to process bentonite in slurries with high solid content, it was thought that a non-polar organic solvent, instead of water, can be used. Not only large amounts of bentonite can be dispersed in organic solvents but also the solvents may be regenerated. The bentonite obtained through such a process must either equal or better properties than those of untreated bentonite. In this study, the effect of organic solvents such as acetone, methyl-ethyl ketone and n-haxane on the main properties of bentonite, such as water adsorption and rheology, was investigated. The proposal of the nip zone angle determination in HPGR crushing process is presented in the paper. Knowledge of the nip zone angle value, in turn, makes it possible to determine the real maximum pressing force in the high-pressure comminution. Two methods of determination of this maximum pressure were proposed and verified. The first method is based on the roll?s geometry, and the change of the HPGR chamber?s volume together with the roll rotation, while the second one considers the outlet gap width impact. Results of the nip zone angle calculations according to both methods are similar and show convergence with the real operating conditions. The verification was carried out in a piston-die press, and experimental results show that methodology of the nip zone angle determination presented in the paper has its practical confirmation. A proper determination of the nip zone border makes it possible to calculate the comminution probability of given type of material and is a basis for the HPGR crushing process modeling and optimization. Yuanjiacun iron ore located in Shanxi province of China has finely disseminated grain size and contains refractory iron-bearing silicate gangue minerals such as chlorite. Therefore, a large amount of secondary slime (the content of -10µm fraction was up to 32.92%) was produced inevitably in fine grinding process, and chlorite was also enriched in concentrate from the content of 4.3% to 14.8% after high intensity magnetic separation. These two characteristics result in the difficulty to deal with Yuanjiacun iron ore by flotation. In this test work, contrast tests between single reverse flotation and selective flocculation desliming-reverse flotation were conducted on Yuanjiacun iron ore. The test results show that after selective flocculation desliming, the iron grade of cationic reverse flotation concentrate increases by 6.15% and the recovery increases by 7.25%; the iron grade of anionic reverse flotation concentrate also increases by 2.15%. Furthermore, analyses of grain size composition and mineral composition were carried out on separation products, the results indicate that selective flocculation desliming plays a dual role of optimizing grain size composition of flotation feed and removing iron-bearing silicate gangue minerals (chlorite) effectively.

Controlling a wide range of minerals processes with single control system is an ordinary way to operate in mines all over the world these days. However the potential of these systems is not yet fully recognized nor utilized. The key issue is to manage the information in a way that enables automating the day-to-day tasks, quality control and safety functions. At the same time it provides means for optimization and constant improvement of processes creating a working environment where the system helps employees to do their key tasks instead of searching, modifying, and transmitting the huge number of information arising every day. The distribution of control system nodes enables the other processes to run heedless of a problem occurring in one of the sub-processes. Also the control room can be in remote location such as in large city removing the need to travel substantially long distances to plant sites every day. When all essential information is brought to the same place there is less risk for a mishap to happen due to information breaks that are often the cause of them. One of the biggest single reasons that result in production losses are break downs of machinery usually caused by normal wear, misuse, incorrect utilization rate etc. For this reason it is important to measure the condition of machines using vibration measurement and diagnostics. By moving from failure or time-based maintenance towards predictive or performance maintenance generates eventually a steady and predictable process but also results in significant long term savings. The mineral process at Talvivaara mine is based on bioheapleaching, whereby metals are leached from ore as a result of bacterial action. Bioleaching is a fairly new technology used in metals recovery. Therefore it is important for the mine to collect and analyze data from different stages of the minerals process. Talvivaara mine?s Metso DNA system has integrated machine condition monitoring and information management. These are not only necessary but also crucial in environmental conditions where the outside temperature can drop below -35°C, where ice and snow dominate the landscape and impact the equipment for four months a year and where distances between equipment can be up to 7.5 kilometers. Today, arsenic has become a much greater problem than before because of the limitations introduced by WHO and USEPA that are lowered from 0.05 ppm to 0.01 ppm. In the nature Arsenic is mostly found as inorganic compounds in the forms of arsenite (As+3) and arsenate (As+5) in aqueous solutions. Arsenic contamination in ground and surface waters has been encountered in almost every country. This element has a carcinogenic effect and can occur in natural sources and anthropogenic sources such as metal mining, groundwater usage and industrial activities. In this study adsorbing colloid flotation was applied in the presence of aluminum sulfates. In the experiments SDS and K-Oleate were used as collectors while MIBC was the frother employed. The effects of collectors and aluminum/arsenic ratios on the removal of arsenic were examined under various pH values. It was found that arsenic removal enhanced with increasing aluminum concentration. Furthermore, it was observed that pH was a very critical parameter in all experiments. The best results were obtained when initial As: SDS: Al concentrations were 10:40:40 ppm at pH 5.5. At this concentration, the efficiency of arsenic removal found to be 99.9%. In this paper, the author makes a description of High Gradient Magnetic Separator with Horizontal Magnetic Line, and puts its emphasis on analyzing industrial production data using high gradient magnetic separator with Horizontal Magnetic Line to separate weakly magnetic minerals. It is found that as the rougher for weakly magnetic minerals separation, High Gradient Magnetic Separator with Horizontal Magnetic Line has more stable metallurgical performance and cheaper running costs than other types of High Gradient Magnetic Separator when the properties of the ore change greatly and there is in the case of embedded fine particle size distribution. The process flow-sheet adopted in treating hematite iron ore in India through wet circuit generates not only 15-25% slime of Run-of-Mine (ROM), but also results in loss of very high quality fine iron ore particles along with it. As the reserves of hematite iron ore is depleting, it is necessary to explore the possibility of upgrading other types of low grade iron ore and slime for recovery of iron minerals; extensive research in this field is being carried out. While beneficiation of low grade ore is yet to be established, slime beneficiation has been quite successful and many installations of slime treatment plant are underway. In SAIL mines, the slime is mainly the discarded particles from Classifiers, which are less than 0.2 mm sizes. R& D initiative has been focussed on the beneficiation of the slimes (49-60% Fe, 3-10% Al2O3 & 4-10% SiO2) of Dalli mines to generate concentrates assaying 62-64% Fe, 2-3% Al2O3, 3-4% SiO2 and a few innovative facilities for the same has been introduced at this mines of Bhilai Steel Plant (BSP). At Dalli mines, the slime is of very poor quality. A typical slime analysis assays 48.54% Fe, 15.1% SiO2, 8.5% Al2O3 and consists nearly 60% (by wt.) particles less than 38 micron. Slime analysis revealed substantial quantity of very high density mineral particles, those causes jamming of Thickener due to faster settling. A novel technique has been implemented to classify the concentrate ore particles from the gangue mineral particles by processing through Fluidized Bed Classifier (FBC) system, which is a gravity concentrator, to treat 50% of the slime generated and the rest is treated through de-sliming hydro-cyclone followed by Medium Intensity Magnetic Separator (MIMS). A special self-vibrating launder has been designed and introduced into the system to recover tiny iron ore particles, which could not get captured by the permanent Neodymium rare earth magnet in MIMS. The classified iron mineral particles from FBC are further treated in a battery of hydro-cyclones followed by modified Slow Speed Spiral Classifier (SSSC) unit. Multiple feed entry system to the SSSC unit is unique and use of particular feed entry point depends on the desired quality of the product and thus converted to a beneficiation equipment rather than mere de-watering unit. By processing slime in FBC system, the valuable iron ore particles with 62.5% Fe, 5.2% SiO2, 2.23% Al2O3 has been recovered from the slime at a material yield of 30%. And very high valued concentrate particles with more than 65% Fe has been sorted out through the magnetic separation route. The overall extra production of beneficiated slime concentrate is 40-45 tph with 63-64% Fe from a slime feed of 120-130 tph solid. This paper outlines few new approaches in iron ore slime beneficiation at Dalli mines for maximum recovery of valuable minerals.
