Beneficiation of alumina rich iron ore slimes is a major challenge for the Indian iron ore industry. One of the methods by which this problem might be addressed is by design/screening of suitable reagents (flocculants/depressants/collectors) which act selectively towards either aluminum containing minerals (gibbsite and kaolinite) or iron bearing minerals (hematite and goethite) in order to separate them. Our earlier work indicates that separation of iron oxide minerals from gibbsite is relatively more difficult than from kaolinite. Accordingly, our research work has been focused on finding selective reagents for iron oxide ? gibbsite separation. We have performed density functional theory (DFT) computations to evaluate the interaction energies of seven different reagent groups - carboxylic acid, flotol, hydroxamic acid, phosphonic acid, iminobismethyl phosphoric acid, xanthate and starch with hematite and gibbsite surfaces. The objective was to identify if any of these groups show selective adsorption towards one of the mineral surfaces. Among all these reagents, starch exhibits the highest selectivity towards the hematite surface with a difference in interaction energy of ~63 kcal/mol between hematite and gibbsite surfaces. This is consistent with experimental findings at our laboratories on slime samples from Noamundi mines wherein it is being observed that usage of starch as a flocculant does lead to an improvement in the final grade of the ore with significant reduction in the Al-content. A binuclear complexation mechanism based on affinity between Fe and Ostarch atoms combined with a geometrical templating effect, arising out of a close correspondence between Fe-Fe distance on the hematite surface and O-O distance in starch, is proposed to explain the strong adsorption of starch on hematite surface. Red mud is the major waste material produced during digestion of bauxite ores with caustic soda in alumina production following the Bayer?s process. Its disposal remains a worldwide issue in terms of environmental concerns. A lot of research and developmental activities are going on throughout the world to find effective utilization of red mud, which involves various product developments. At present, building materials, industries are fast growing industrial sector where the need of various raw materials is enormous. The use of red mud in building material production is one of the options for conservation of natural resources and reduction of environmental pollution. A cost-effective and energy efficient mineral cementation process has been developed at CSIR-IMMT, Bhubaneswar for use of red mud in manufacture of building brick, block and aggregate. The red mud is an alkaline material, which contains both leachable and non-leachable soda along with different mineral constituents of alumina, iron and silica. The effort has been made to use the mineral constituents of red mud to develop cold setting building brick by mineral cementation process using a binder specially prepared from Portland Slag Cement, Lime, Gypsum and Alkali metal sulfates. The red mud has been used from 40 to 70% by weight along with fly ash and binder in development of cold setting building brick conforming to the specification of IS:12894:2002.

A low volatile medium coking coal from Jharia coal field, India was used for this investigation. The proximate analysis of the sample shows that it contains about 25% ash, 21.4% volatile matter and 52.4% fixed carbon. The sizewise ash analysis of -0.5 mm coal indicates that -0.5+0.15 mm fraction contains lower ash (21.9%) than -0.15 mm fraction (29.7%). The flotation characteristics of the -0.5 mm coal were determined by release analysis. The study reveals that recovery of combustible at 15% ash is about 27% and 43% at 17% ash level. The low recovery is due to the presence of high ash in finer fraction. In order to improve the recovery, the -0.5 mm feed was classified into -0.5+0.15 mm and -0.15 mm fractions, and subjected to flotation separately. The recoverable combustible obtained from the release analysis of -0.5+0.15 mm at 15% ash level is 46%. The effect of collector dosage, frother dosage and aeration rate on flotation was studied. The responses of these variables in collectorless flotation of the -0.5+0.15 mm fraction containing low ash were also studied. A lower aeration and frother dosage favored the generation of clean coal with low ash. The ash content in the tailing stream from -0.5+0.15 mm flotation circuit is close to that of the original -0.15 mm fraction. The former is ground to -0.15 mm and the two fractions are processed together. As -0.15 mm fraction contains relatively higher ash, collector aided flotation using sodium silicate was performed to recover the clean coal with 17% ash. The products of the overall flotation circuit having different ash levels were recommended for use in different applications. The reject from -0.15 mm flotation circuit contained 56.4% ash which can be used for fluidized bed combustion (FBC). This eventually leads to complete utilization of coal.

To keep the net impact positive is critical for sustainable development. For mineral processing industry, the value of a mineral is in the actual value as perceived by the end user. The process designs, investments in technology development all have direct relationship with the value of use and making a net positive impact on our ecosystem The value proposition has shifted towards raw materials and is a big differentiator. The availability of good quality raw material is difficult or is available at a premium. The challenge today is to develop green technologies that make effective and efficient usage of low grade raw materials The low grade raw materials as available pose a significant opportunity for human race for delivering value. They offer an easier reach to a value as perceived in end use but the journey is full of challenges. The first challenge is development of technology for maximizing grade recovery as required by the downstream process. The second challenge is to make the technology viable so that it contributes value to end use and the third challenge is to keep the net impact of the process positive The mining and mineral processing fraternity, being at the beginning of this value chain is set to take the first step in this journey for a tryst with ultimate human well being. This paper presents the consequences of modernization and expansion of process plant by implementing SAG and Ball Mill and Carbon-in-pulp technology at the Hutti Gold Mine. From the inception of the process plant, it has undergone many changes for the improvement. In the beginning, only gravity recovery of gold was carried out by using Pebble Mills and Strake Tables. Later amalgamation, Cyanidation and Zinc precipitation and finally Carbon-in-pulp gold recovery system was implemented. Grinding plant was modernized by implementing SAG and Ball Mill and Knelson concentrator for free gold recovery as a result, the production rate, rate of recovery, reduced man power, Modernization and expansion of process plant has also yielded in safe and smooth running of the plant. One of Vale?s sponsored research project is aimed at the implementation of a practical scale-up procedure for flotation. In this context, detailed flotation kinetics characterization is of critical importance. This work presents the results of a campaign aimed at characterizing flotation kinetic parameters with respect to particle composition. MLA analysis was carried out for 40 narrow-sized iron ore particles with known flotation time from a controlled flotation kinetic test. The iron ore sample studied (59% hematite and 41% quartz) comes from a mine in the southeast of Brazil and the type of reagents applied are the same as used in the plant. For the reagent conditions tested, the overall rougher concentrate (sink) yielded 79.1%, pure quartz and hematite recoveries to the froth were 56.0% and 4.8%, respectively. The results from the kinetic tests show that the flotation rate of the particles doesn?t vary much (~0.03s-1) with composition and that the fraction of floatable particles in each grade controls the separation action. The results show that the rate of flotation is controlled by transport and that the selectivity is controlled by the fraction of floatable particle of each phase.

Most of the iron ore washing plants set up in India consist of sizing of the ore by dry / wet screening, washing and classification by screw classifiers followed by multi-stage hydrocycloning of screw classifiers? overflow. The underflow of the hydrocyclones forms the concentrate which is used for pellets making. As the cut-point of hydrocyclones is generally at 20 microns, relatively lower diameter cyclones in a cluster with parallel feeding are used. This is found to, often, result in choking of the spigots, at times, by extraneous material as well reporting along with the slurry. It is observed to lead to sub-optimum performance of the cyclones with loss of iron values into cyclone overflow and thereafter into tailings. Analysis of data of an operating beneficiation plant (Beneficiation Plant - 1, BP - 1) of M/s Jindal South West (JSW) Steel Limited, Karnataka, India over a period of one year indicated that weight recovery of the concentrate from two-stage hydrocycloning was 45% (with respect to feed to the cyclones) and assaying 63.43% Fe, 4.43% SiO2 and 2.32% Al2O3. CSIR - National Metallurgical Laboratory - Madras Centre (NML - MC), India developed flotation process for processing screw classifier overflow with a view to improve the recovery of ultrafine iron values from it. Detailed investigations at laboratory scale flotation column and on-site pilot plant trials proved that the production of the concentrate and productivity of the plant could be enhanced by adopting reverse cationic column flotation technology. It was established that a typical screw classifier overflow analyzing 60.54% Fe, 5.95% SiO2 and 3.67% Al2O3 could be upgraded to 64.21% Fe, 2.64% SiO2 and 2.20% Al2O3 with 82.7% weight and 84.7% Fe recovery. This translates into an increase of 80% in weight recovery of the concentrate compared to what is being obtained, at present, by two-stage cycloning. It had an added advantage of reduced SiO2 in the concentrate. Thus, SiO2 in the final concentrate could be reduced to 2.64% from 4.43% by adopting column flotation. The concentrate so generated meets the stringent specifications, especially in terms of alumina in it(should be less than 2.50%) for pellets making. Later, JSW Steel Limited set up the flotation plant in BP - 1 based on the process developed by NML - MC and was commissioned in 2010. The ball level and pulp load play a key role in the operation of industrial scale ball mills. These two operating variables have a significant influence on the performance of the ball mill and any attempts to optimize these devices require manipulating either one or both of these variables. There are several models that can be employed to perform simulations to optimize the performance of industrial ball mills. However, most of these models require ball load and pulp load measurements as inputs to calibrate the model. The changes suggested by the simulator also provide operating regimes that involve moving either the ball level or pulp load and sometimes both of these variables. A ball mill model coded in JKSimMet was used in conjunction with the Sensomag to optimize the secondary ball mill at Waterval concentrator in South Africa. The results show that the perfect mixing ball mill model can be used in conjunction with the Sensomag to optimize the performance of the secondary ball mill.

In order to determine the optimal process parameters of agitation leaching and provide industrial process design parameters, experiments were carried out on leaching behaviors of copper oxide ore with high mud content. Condition tests show that the main factors affect the leaching efficiency as follows: Temperature, Initial acid concentration, leaching time and particle size. As the temperature increases, the copper leaching rate was increased. At 60 ?, the initial acid concentration 80g / L, leaching time 2h, liquid-solid ratio 2:1 and grinding fineness65%-0.074mm, the optimal copper extraction was 83.15%, the acid consumption was 187.91kg / t. ore. The slag produced in metallurgical smelting processes contains considerable amount of valuable metals. The present work focuses on recovery of copper value by froth flotation from the copper smelter slag. The slag samples are subjected to detailed characterization including automated quantitative mineralogy using Mineral Liberation Analyzer (MLA). The MLA results indicate that a part of copper is present in sulphide form in fayalite (iron-silicate) matrix and very poorly liberated. SEM-EDX analyses also reveal that a certain part of the copper is present within the fayalite (Fe-Ca-Si) matrix, perhaps either as lattice impurity or very fine grain. The copper smelter slag is ground in wet mode in a ball mill, to particle size distribution suitable for flotation. Subsequently, the slurry undergoes froth-flotation in lab-scale Denver-type flotation cell. Various combinations of sodium iso-propyl xanthate (SIPX) and alkyl hydroxamate collectors are used along with pine oil as frother. A multiple collector dosage is required for effective flotation of non-sulphide copper phases associated fayalite and alkyl hydroxamate is identified as one of the effective collector for non-sulphide minerals. The copper recovery can be enhanced by 7-10% with a combination of collectors as compared to conventional sulphide flotation using only xanthate type collectors. The separation in gravity concentrators is based on the density difference between valuable and gangue minerals. In addition to density, many auxiliary parameters like particle size, shape, feed rate, pulp density etc. plays an important role in the separation. The performance efficiency of gravity units is largely based on the interference of such auxiliary parameters during separation. Many gravity concentrators are used for the beneficiation of cassiterite ores and performance of which are varying with different feed material, particle size and required enrichment from the unit. Selection of gravity units is generally based on laboratory testing and data collected from the previous experience. In the present investigation cassiterite ore collected from Uljin deposit, South Korea has been subjected to various gravity units like jig, spiral, and Knelson concentrator with the intension to pre-concentrate the ore. Second stage concentration was carried out using shaking tables. The article mainly summarizes performance evaluation methods employed for gravity concentrators. Selection of gravity circuit for the beneficiation of cassiterite was made on the basis of the recovery-grade curve, and Tromp curve methods. Extensive exploration for uranium metal by the Department of Atomic Energy in India led to the discovery of new carbonate host rock uranium deposits Tummalapalle and Gogi, which are located in southern part of India. Alkaline leaching at elevated temperature and pressure using autoclave is the central unit process in the overall strategy for extraction of uranium from these new ore deposits. Autoclave leaching is affected largely by intrinsic nature of the ore and by the process variables and the equipment settings. In order to understand such a complex process and also to be able to predict the process performance under randomly (ore grade, uranium mineralogy, gangue mineralogy etc.) and consciously perturbed variable settings (partial pressure of oxygen, temperature, concentration of leachant, stirring speed and time), sound and robust mathematical models are needed with analytical and/or numerical solutions. Present investigation attempts to develop a variant of kinetic correlation based on shrinking core model for batch alkaline leaching process in an autoclave. The leaching model incorporates particle size distribution according to popular Gates-Gaudin-Schuhmann equation, rather than assuming a single mean size for all the particles participating in the leaching reaction. Kinetic experimental data generated in autoclave leaching of Gogi uranium ore was used to evaluate various constants of the model developed. The ore sample used for experiments assayed 0.21 per cent U3O8. The partial pressure of oxygen was varied between 0.15 to 6.5 atm, temperature from 343 K to 438 K, concentration of sodium carbonate leachant in the range 0.47 g mol/L to 0.94 g mol/L, and the stirring speed from 573 rev/min to 900 rev/min in the experiments. The goodness of fit of the leaching process model is found to be >0.95. Morphological studies carried out on leached and unleached particulate matter using Scanning Electron Microscopy with Energy Dispersive X ray analyses are included in the present study.

Theoretical study of the behavior of grinding medium presented by TBP (tetraballpebs) was conducted by computer modeling of the position of grinding medium at different speeds and different drum fill factor. For the modeling were used known equations of motion derived for the ball load. Algorithm was created by SolidWorks software, allowing determination of center of gravity of the load in the mill and energy for grinding. These results were compared with similar results obtained by ball grinding medium. The capabilities of both grinding media are demonstrated by graphics under the following conditions: 1.Equal dimensions of the experimental model of the mill; 2.Equal mass of the grinding loads; 3.Comparison of grinding bodies with the same number, mass and density. In a small-scale mining in Brazil?s northeast, scheelite were exploited since 1940?s using a traditional gravity concentration flowchart (composed by jigs and shacking tables) that operates with low efficient for fine particles. Tailing of this plant was submitted to chemical, mineralogical and size characterization. Results pointed 50% smaller than 74µm with a grade of 0.11% WO3. The particle?s size is an important operational variable to heighten recuperation by shacking tables. Tests using Falcon SB40 centrifuge concentrators and shacking table were realized, optimizing their operational variables. Based on the tests results a new flowchart was proposed for concentrating and tailings recovery.

It is now common to have archival history of thousands of sensors sampled every second over long time. Yet we frequently have process engineers complain:??.We are drowning in data but starving for information??. How can these rich data sets be put to use? This paper addresses the issue of information and knowledge extraction from data with emphasis on process and performance monitoring including fault detection and isolation. Most of the major plant, factory, process, equipment and tool disruptions are avoidable, and yet preventable fault detection and diagnosis strategies are not the norm in most industries. It is not uncommon to see simple and preventable faults disrupt the operation of an entire integrated manufacturing facility. For example, faults such as malfunctioning sensors or actuators, inoperative alarm systems, poor controller tuning or configuration can render the most sophisticated control systems useless. Such disruptions can cost in the excess of $1 million per day and on the average they rob the plant of 7% of its annual capacity. Over the last decade the fields of multivariate statistics and data visualization and analysis methods have merged to develop powerful sensing and condition-based monitoring systems for predictive fault detection and diagnosis.These methods rely on the notion of sensor fusion whereby data from many sensors or units are combined with process information, such as physical connectivity of process units, to give a holistic picture of health of an integrated plant. Such methods are at a stage where these strategies are being implemented for off-line and on-line deployment. The Sydvaranger magnetite mine was shut down in 1996 due to low iron ore prices. It was reopened in 2009. The flowsheet has remained more or less as in the old plant, based upon two grinding steps followed by magnetic separation. The Sydvaranger magnetite is free of harmful elements and should therefore be sold on the high quality market. This requires a concentrate containing less than 2 % SiO2. In the old plant, this grade was achieved by amine flotation. Amine was preferred as collector because it could be used in process water from the sea. The use of amine has been restricted by the Norwegian pollution authorities during the time the mine was shut down. Test work to replace cationic with anionic flotation is therefore done. Research on activation of quartz with Ca or Mg ions prior to anionic flotation was shown by basic research in the period from 1960 to 1980 to be effective under simplified laboratory conditions. This old research has now been followed up from a practical/empirical point of view. The basic work was mainly done on quartz and iron minerals only. In this case, an actual feed containing a number of minerals common in iron ores is used, in order to demonstrate that a commercial process is possible. Calcium activation is shown to work excellently but requires too high pH to be environmentally and economically attractive. Magnesium activation is a more difficult process, because the maximum concentration of MgOH+, which was shown to be the activator, is about 100 times lower than the alternative CaOH+. Flotation success depends partly upon the ore, some amphibole minerals are more difficult to float than pure quartz. Ordinary batch flotation test work is time consuming. A South African microflotation test cell has shown promise, because work can be focused upon flotation of the more critical coarser fractions of the Sydvaranger ore. An albitization granite type tantalum-niobium ore from Jiangxi Province, China was taken as the research object in this paper. The main valuable minerals in this ore are tantalite-columbite and uranmicrolite, and the minerals that can be comprehensively recovered include cassiterite, sulfide minerals, topaz, zinnwaldite, and quartz-feldspar. Based on the research results of process mineralogy, the roughing process of gravity separation for coarse particles combined with flotation for fine particles is proposed. The combined cleaning process of flotation-gravity-magnetic-electric-hydrometallurgical separation is adopted for the rough concentrate of gravity separation while the combined cleaning process of gravity-flotation- hydrometallurgical separation is adopted for the rough concentrate of flotation. High intensity magnetic separation is used to separate and recover zinnwaldite and quartz-feldspar from gravity tailings. By mineral processing for the crude ore containing (TaNb)cassiterite concentrate is 0.0003% with a grade of Sn 63.22% and a recovery of Sn 47.42% while the yield of sulfide concentrate is 0.0783% with a grade of Pb 33.15% and Zn 27.09% which can be separated to get lead and zinc concentrate respectively. The yield of topaz concentrate is 0.1545% and the topaz mainly distributed in the size range of -0.4+0.074mm, which can be made into abrasive products of different particle sizes after classification. The yield of zinnwaldite concentrate is 16.91% with a grade of Liwhiteness of 75%, which is a glass-ceramic material of good quality. 2O5 0.0346%, Sn 0.04%, Pb 0.10% and Zn 0.33%, the tantalum-niobium concentrate with a yield of 0.00278%,a grade of (TaNb)2O5 53.61% and a recovery of (TaNb)2O5 44.49% is obtained. And the yield of 2O 1.34% and Rb2O 0.40%. The yield of quartz-feldspar concentrate is 30.42% with a grade of K2O+Na2O 8.98% and Fe2O3 0.11% and a natural All of tantalum, niobium, cassiterite, topaz, zinnwaldite, quartz, and feldspar are recovered effectively. This paper presents gold occurrence investigations on the altered rock gold deposit from Jiaodong area of China, and comparisons of gold occurrence in the ore samples from different mining levels. According to the results, the chemical and mineral compositions of raw materials from different mining levels are quite similar. However, the relative content and grain size of gold minerals are quite different between the two mining levels of -130m~-340m and -550m~-650m. In the ore of upper mining levels of -130m~-340m, electrum is the dominant gold mineral and accounts for about 80% of the total gold minerals, while native gold is minor and accounts for about 20%. As for the ore of deep mining levels of -550m~-650m, the major gold mineral shifts to native gold which accounts for 67%, while the ratio of electrum drops to about 33%. Coarser gold grain size was observed in the upper mining level ore with a mean size of 33.05µm while the gold grain size was much finer in the ore of deep mining levels with a mean size of 22.85µm. Furthermore, the gold mineral associations also show different patterns between the upper mining level samples and the deep mining level samples. Of the three observed gold association types such as inclusion gold, fissure gold and interparticle gold, more inclusion gold was found in the ore of deep mining levels. The inclusion gold accounts for 62% in the ore of deep mining levels, while that in the ore of upper mining levels accounts for about 56%. Further study revealed that the dominant gold associated minerals are pyrite and sulphides and only a small amount of gold is associated with quartz and silicates. It was shown that the altered rock gold ore from Jiaodong area can be regarded as a free milling gold ore, but the processing parameters should be optimized for the ores in different mining levels according to the different gold occurrence. In addition, it was predicted that enhanced gold liberation is necessary for the ore in deep mining levels.

The paper discusses the experiences of a fast-track curriculum designed to provide the industry with engineers capable of working in minerals processing industry. The course has been done once before and the second course has been started. Students chosen have graduated from other fields of engineering. For the first course, twelve students were chosen from 152 applicants and for the second the twelve students were chosen from 96 applicants. The basic idea of the curriculum is to alternate between theoretical studies at the university and working experience periods at industrial sites. In addition, there are several one week assignment tasks at industrial sites. The theoretical periods are six to eight weeks long and there are three of them. During the first period, the teaching concentrates on unit processes and their chemical and physical background. The theme of the second period is mineral engineering systems; flowsheet development, process dynamics, control systems etc. The last theoretical period teaches environmental issues, leadership, project work and other similar topics. Each of the theoretical periods ends with an assignment week at industrial sites. The assignments are designed to wrap up the teachings of the period. For the industrial periods, the students are given learning goals, which have been discussed and designed with their industrial mentors. They are required to find relevant literature, make experimental designs, implement those designs, present the data, and make conclusions of their results. During these periods, a weekly meeting over the Internet is compulsory. As an air bubble approaches a mineral surface, a thin liquid film (TLF) is formed in between. The excess pressure (p) in the film determines the kinetics of drainage, which is of critical importance in flotation. We have developed a new method of monitoring the kinetics for both stable and unstable wetting films and analyzed the results using the Reynolds lubrication theory. It has been found that initially a TLF is thinned by the Laplace pressure (pcur) due to changes in bubble curvature and subsequently by the disjoining pressure (?) created by the surface forces present in a wetting film. In the present work, we have derived an analytical expression for determining ? from the temporal and spatial profiles of TLFs on mineral surfaces. The results show that ? > 0 in a film formed on a hydrophilic surface and ? < 0 in a film formed on a surface hydrophobized by collector. Thus, the role of collector in flotation is to create a hydrophobic force and hence a negative disjoining present in wetting films. It is also found that smaller bubbles can create higher Laplace pressure, which helps the TLF drain faster.
