Hematite represents the vast majority of iron ore exported from Australia as the development and processing cost of magnetite is generally seen as a barrier to the development of vast magnetite resources. However, a number of magnetite projects have attracted a significant amount of interest and investment from large Chinese steelmakers.This paper compares the relative merits of the development of Australian magnetite and hematite ore from the point of view of the steelmaker, taking into account the factors that influence the capital costs of the development of the ore types and the relative costs of operating the process plants to treat these ores. By modelling the relative operating cost for the production of hot rolled coil in China for the two ore categories, the paper demonstrates the economic drivers behind the Chinese steelmakers’ large investments in the magnetite resources of Western Australia. It does this by estimating the potential value of magnetite concentrate to the steelmaker in the event that the maximum potential is realised by operating the blast furnace with a 100 per cent pellet burden.Under the conditions described, it was found that direct reduction (DR)-grade magnetite concentrate could command a price premium over 62 per cent Fe fines of up to 46 per cent (December 2014 on a cost and freight (CFR) basis). The corresponding premium for blast furnace (BF)-grade magnetite concentrate is 17 per cent, which demonstrates the dependency on grade.The capital expenses for a 14 Mt/a concentrate plant is estimated at US$3.1 B for BF-grade magnetite and US$3.35 B for DR-grade, with operating expenses at US$45 and US$50 respectively. The corresponding free on board price for a break-even net present value is calculated at US$82/t for BF-grade magnetite and US$90/t for DR-grade. The minimum long-term iron ore price (62 per cent Fe) that would be required to underpin such a project is estimated at US$78/t CFR for BF-grade magnetite and US$68/t CFR for DR-grade concentrate.Apart from the financial benefits, it is demonstrated that the use of magnetite concentrate in ironmaking has the potential to reduce CO2 emissions by approximately 400 kg per tonne of hot rolled coil.CITATION:Mouton, A J J and Edwards, K, 2015. The quality and quantity of Australia’s secondary deposits, which include tailings streams and tailings dams, are higher than most countries’ primary deposits. In addition, these secondary deposits have already been mined and processed, meaning that the recovery of high-grade product requires low capital and operating costs.The most widely used process for the recovery of these valuable fine and ultra-fine hematite iron particles is the wet high-intensity magnetic separation technique, originally developed by Dr Jones over 55 years ago. Many of the original machines are still working today.The aim of this paper is to demonstrate the capabilities in terms of grade and yield of using sophisticated magnetic separation modules. All results and figures are obtained from test work and design and engineering work with material from the Pilbara. In addition, consideration is given to dewatering of iron ore product and tailings.Two types of tailings have been identified for processing. Firstly, tailings that have already been deposited in a tailings storage facility, and secondly, live tailings streams from an existing wet iron ore beneficiation plant. In both cases, the technical and practical results are shown along with relevant flow sheets and plant layouts. Finally, this paper highlights the total predicted power and water consumption, capital requirements and projected operating expenses.The results show that the operating costs are significantly lower than the mining and processing operations that are required for an equivalent amount of iron ore. The recovery of iron depends on various factors but is within the 30–50 per cent range at an equivalent grade to the mainstream product. Another significant benefit is that the magnetic separation process is water positive, meaning that water is released rather than added in the process.The processing of the Pilbara’s secondary deposits will therefore result in an overall reduction in operating costs, an increase in product yield from a plant, extend the life-of-mine and offer environmental benefits by reducing the tailings footprint and water usage.The quality and quantity of Australia’s secondary iron ore deposits and tailings are such that many other countries would judge these as equivalent to primary deposits. The predominant phase in most Marra Mamba, channel iron deposits and detrital iron ore deposits is goethite. Goethite abundant iron ore fines tend to have complex mineralogical associations and fine dissemination of gangue material. These ores are typically challenging to process using conventional beneficiation methods. With declining ore grades, there is a need to develop new processing routes for low-grade goethitic ores/fines.Comparative process amenability studies were carried out using two different processing options to recover iron with low alumina and silica content from a low-grade goethite-abundant iron ore fines (-2 mm) sample from the Pilbara region of Western Australia. The first option involved dehydroxylation at 350°C and 400°C, followed by grinding dehydroxylated samples to 100 per cent passing 106 µm and magnetic separation. The second option was processing raw sample by gravity separation using a Floatex density separator. Wet sticky iron ore poses particular difficulties in every aspect of the material handling process. Material hang-ups in bins, pipes and chutes; carry-back and spillage due to insufficient belt cleaning; clogging of screens; malfunctioning of crushers as well as rat holing of gravity reclaimed stockpiles are all predominantly due to the inherent cohesion and adhesion characteristics of the wet, sticky ore (Roberts, 1993). Limited understanding and quantitative measures on the stickiness of such a material significantly lower the mining operation efficiency.This research aims to investigate the cohesion and adhesion characteristics of the wet, sticky ore on physical modelling, experimental techniques and numerical implementation. Initially, the suitable bridging mechanism that contributes to the cohesive and adhesive forces within the iron ore material was identified (Hering, Martin and Stohrer, 1989; Rumpf, 1958). A cohesion/adhesion energy density factor based contact model was then introduced to describe the stickiness of the material. Secondly, an experimental system was proposed to directly test the stickiness of the material. Such a system is able to obtain both the cohesive/adhesive shear force and tensile force of the material at a specific moisture content. Lastly, the implementation of the proposed cohesion/adhesion model into the discrete element modelling (DEM) software was also discussed. A cohesion/adhesion calibration for modelling wet sticky iron ore in DEM was then conducted to ensure the material modelled in the simulation is reflective of the reality.From the study, understanding of the cohesion/adhesion characteristics of the wet iron ore material is significantly enhanced. Experimental and numerical outcomes can be directly applied for better designing or optimising the material handling processes that involve wet sticky iron ore. Sinter can constitute up to 80–85 per cent of the total ferrous burden in modern blast furnace ironmaking operations. The mineralogy and microstructure of iron ore sinter play an important role in determining its physical and metallurgical properties. As a result, characterisation of sinter phases is a cost-effective and complementary tool to conventional physical and metallurgical testing of iron ore sinter in evaluating and predicting sinter quality. Over the years, CSIRO has developed a scheme for characterising iron ore sinter that classifies primary sinter phases such as unreacted and partially reacted hematite and magnetite, and secondary phases, including prismatic high-temperature silico-ferrite of calcium and alumina (SFCA), microplaty SFCA (SFCA 1), dense SFCA, secondary hematite and magnetite, glass, larnite (dicalcium silicate; Ca2SiO4) and remnant fluxes. Quantification of these phases has traditionally been carried out by manual point counting under a petrographic microscope; however, new technologies based on automated optical image analysis, quantitative X-ray diffraction and scanning electron microscopy are now available for evaluation. In this study, two sinter samples of varying chemistry were prepared and characterised using both point counting and automated optical image analysis. The formation of banded iron formation (BIF)-hosted high-grade iron ore deposits in the Hamersley Province, Australia has been debated for decades. Although a structural control on their formation is widely accepted, only the roles of large-scale structures (ie faults and folds) formed by brittle and ductile deformation have been considered to date. However, the deformation of multilayered sequences in the Hamersley Province (ie the Mount Bruce Supergroup), with their contrasting rheological behaviours, creates challenges for understanding the complex structural framework at regional to deposit scales, including the significance for mineralisation and orebody location.Our approach to understanding these complex relationships is based on an established principle of structural geology, which is to extrapolate microscale structures to deposit-scale structures and vice versa, supported by state-of-the-art 3D modelling techniques. Complexly deformed hand samples associated with the Mount Tom Price iron ore deposit (Hamersley Province, operated by Rio Tinto Ltd) have been analysed and visualised with 3D explicit (Move™, Midland Valley Ltd) and implicit modelling software packages (Leapfrog™, AranzGeo Ltd) and supported by microstructural investigations (optical and X-ray microscopy) and fieldwork.Our study shows that the deformation of BIFs in the central Hamersley Province is controlled by microscale chemical processes (ie dissolution precipitation creep) due to rheological differences between iron oxide and chert layers, contrasting fluid flow properties and layer thickness variations. These processes account for the removal of vast amounts of silica, its transportation by diffusion in the presence of a fluid and reprecipitation at low-pressure sites. Mining operations have large power requirements. The biggest consumers of energy are the drives for the mills located in the concentrators. Assuming that the decision is made on how many mills are needed and how big these mills will be, it can be determined how these mills should be driven. The decision as to which drive should be applied depends on design limits for different mechanical or electrical drives, anticipated operation modes, capital expenditure optimisation and lifecycle cost optimisation.The task for the engineer specifying the drive equipment is to select a drive solution that can debottleneck the operation, avoid interruption of production and enhance the reliability of the process. At the same time, the engineer must choose a design that enables cost optimisation either in a single investment or in relation to the total cost of ownership (TCO).This paper outlines different mechatronic or electric drive alternatives for tube or horizontal mills applied in the mining industry, along with their advantages and disadvantages. The iron ore mining industry is currently going through an adjustment from high to more moderate growth as China’s economy transitions from capital-intensive investment to a more services-oriented economy. We are now witnessing a renewed focus on productivity improvements and cost savings as planned expansions are completed. Despite the scale and importance that the mining industry plays in the global economy, innovation literature is generally more targeted at faster-moving industries with shorter innovation timeframes and lower capital requirements. To fill this gap, VCI set out to understand the state of innovation in the mining industry in 2014. This State of Play report aims to give an objective appraisal of the strengths and weaknesses of innovation in mining. The report has three sections covering both the structure and delivery of innovation in mining:Ecosystem – focused on understanding how the iron ore mining innovation ecosystem system works, including the roles of large and small miners, service companies, researchers and governments. Our recommendations focus on what is required for the system to work well and improve the level and quality of innovation in the industry.Strategy – how do companies define their innovation strategy in relation to their corporate strategy? How are these related to prevailing global and industry trends? How do they communicate this with their business? How successful are they? These are among the questions that this section attempts to answer. Our recommendations are pitched at the executive leadership of iron ore mining and service companies.Delivery – focused on how companies develop and deliver innovation, looking at the success of different structural options, leadership and culture, partnerships and the best approaches to change. X-ray fluorescence (XRF) is a widely accepted technique for the elemental analysis of iron ores and their concentrates. Wavelength-dispersive, or WDXRF, and energy-dispersive, or EDXRF, spectrometers offer distinct advantages for particular applications, elements and concentration ranges and are, therefore, more complimentary than people might realise. A key example is the ability of EDXRF to identify, and often quantify, unexpected elements in production samples that would typically be missed by routine WDXRF. It is the role of the exploration geologist to create wealth through the discovery, delineation and characterisation of economic mineralisation. This requires a critical depth of geological understanding.Unfortunately, the resource industry is well known for its cyclic nature. Many of the current generation of workers have only ever experienced the boom of the ‘super-cycle’ and are only just discovering the negative side to the business. For the case of the geologist and especially the exploration geologist, the magnitude of peaks and troughs are usually amplified and may become destructive to all parties. During the uptime a healthy stream of exploration good news becomes the staple diet of company releases, in particular those of junior companies attempting to bolster the share price. The geological knowledge and experience gained thus forms a significant and integral part of the value and therefore, future of a company. On the downturn it is often viewed that geologists are a luxury, an optional extra and a burden on the bottom line with companies entering a period of memory loss and myopia.Retention of geological knowledge however remains critical as projects, companies and cycles mature. Beyond exploration per se, this knowledge becomes both fundamental in de-risking and commercialising an asset (through development or divestment) and in positioning the company for cyclic or counter-cyclic opportunities.The growth and retention of this knowledge base is difficult to quantify in terms of direct value but becomes one of a successful resource companies greatest assets. At worst, its loss can lead to millions of investors’ funds wasted on missed opportunities, drilling, or poorly designed plant and mine.But the rocks are around for the longer haul and pay little notice to the vagaries of the scurrying of Man.This paper reflects on some of the authors own observations through 25 years of iron ore exploration, in why it is critical to always rigorously question the prevailing geological (mis)understanding and the technical and commercial benefits which that may bring, and looks forward to the future.CITATION:Kepert, D, 2015. Arrium’s OneSteel Whyalla Steelworks in South Australia is a fully integrated plant which operates a single blast furnace. The key operational objective has been to maintain high process availability and stability while maximising the process efficiency and the produced hot metal quality. All ferrous raw material input feeds are sourced exclusively from company iron ore deposits in the nearby Middleback Ranges. The Whyalla blast furnace has mostly operated using a combination of a high percentage of pellet feed, produced in Whyalla, together with screened lump ore.The unique ironmaking challenge has always been to extract the maximum value from the ferrous burden feed available locally. In earlier times, high-grade hematite lump ore was available for both screened lump ore and pellet production. Blast furnace trials from acid to fluxed pellet feed commenced in 1977. The furnace pellet feed has been wholly fluxed since 1981. Many pellet/lump ore feed mixes and significant pellet chemistry composition design changes have been made over the years. These changes have been aimed at best balancing the ferrous burden availability/cost and the optimum reducibility/high temperature melting behaviour of the charged ferrous feed within the blast furnace. In more recent times since 2007, the Whyalla blast furnace operation has transitioned from a hematite based pellet feed to a magnetite based pellet feed while there is an ongoing contest dealing with diminishing absolute quality/increased variability raw material feed inputs.The paper will detail key elements of the Whyalla blast furnace operational philosophy with regards to ferrous feed use and process optimisation. The discovery and delineation of significant mineralisation in the Eliwana region continues Fortescue Metals Group’s strong exploration success. In the decade after the first hole was drilled into Christmas Creek in mid-2004 a total of over 11 Bt of hematite-goethite mineralisation have been delineated supporting the raising of $13 B, construction of five mines, 620 km of rail and a five-berth port. As of June 2014, Fortescue was shipping at the rate of 155 Mt/a. The area including the Eliwana and Flying Fish deposits is one of a number of future growth opportunities that Fortescue is currently evaluating.The Eliwana and Flying Fish deposits occur on the south dipping limb of the Brockman Syncline/Jeerinah Anticline. The Eliwana group of deposits are hosted by the Brockman Iron Formation with the Flying Fish/Broadway group hosted by the Marra Mamba Iron Formation.Structurally the area is dominated by moderate southerly dips of the regional dome and keel style folding. The regional limb is locally cross-cut at a small angle by asymmetric north facing Ophthalmian folds trending 110°. These fold sets, in part, preferentially host subsequent supergene mineralisation. Faulting is only locally apparent.Early phases of exploration commenced in 2006, with mapping of Flying Fish and reconnaissance drilling in 2007. However, due to the concurrent discovery (Clarke et al, 2009) and subsequent fast tracked development of Solomon channel iron deposit and Firetail bedded iron deposit (Simpson et al, 2011) priority was placed on developing Solomon due to its relative proximity to existing Fortescue infrastructure. Staged follow-up drilling of both Marra Mamba and Brockman targets at Eliwana was progressively undertaken from 2008 onward.As of 20 May 2014 a total of 1494 reverse circulation (RC) holes for 54 248 m and 13 diamond holes had been completed, resulting in the delineation of a Mineral Resource of 740 Mt.
