In recent years, metal-producing companies have increased their investment in automation and technological innovation, embracing new opportunities to enable transformational change. Transformation to a digital plant can fundamentally revolutionize how industrial complexes operate. The abundant and growing quantity of real-time data and events collected in the grinding and flotation circuits in a mineral processing plant can be used to solve operational issues and optimize plant performance. A grade recovery model is used to identify the best operating conditions in real time. The strategy for increasing the value of instrumentation in current plants is reviewed. An optimal Gaudin size distribution model provides augmented information from traditional sensors to find the optimal grind cut size to reduce metal losses in the flotation circuits. Sensors in flotation circuits enable an estimate of the recovery and determination of the optimal froth depth and aeration using an air hold up flotation model. A strategy of classifying data for on-line generation of insights to using operational intelligence tools is described. The implementation of a recovery/grind strategy with industrial examples in non-ferrous mineral processing is presented.

Grinding and Flowing Investigation on Dry Stirred Ball Milling in Order to Determine the Influence of Grinding Aids Huge difficulties of the great ultra fine ground material production in dry stirred ball mill are the cohesion and agglomeration of the particles. During grinding the material stick on the grinding wall and the grinding media furthermore the grinds start cohere, making aggregation and agglomeration to appear. Due to these effects the particle size will not decrease after a certain value during grinding and the energy demand increases significantly. According to experience on fine grinding in ball mill, it is well known that these effects can be reduced with the use of grinding aids. The influence of grinding aids has three different effects: due to the adsorption strength reduction (Rebinder effect) the grinding resistance of the material decreases; the surface energy diminishes and the agglomeration liability decreases; and the flow properties of material improve. The aim of this study is to investigate the flow properties of fine grinds and the effect of grinding aids on flow properties in case of dry stirred ball milling. In addition, the influence of grinding aids was investigated based on the particle size distribution and specific surface area of grinds and the specific energy demand of grinding. The examinations were carried out with three different model materials (limestone, clinker, quartz) using the usually applied grinding aid. The flow properties were measured by the Jenike shear cell; the particle size distribution and specific surface area were measured by laser particle size analyser (Fritsch Analysette 22), grinding energy demand was measured with microcomputer controlled digital energy meter. It can be said that under certain measuring circumstances the influence of grinding aid on flow properties can be demonstrated by Jenike shear cell, so the grinding result is in correlation with the flow properties of grind.

MUCH has been published on highly technical phases of grinding. Very little has been written on how a mill man can improve his operations by determining the optimum size assortment of grinding balls that should be added as a makeup charge. This ball rationing is not to be confused with the ball ration used as an initial charge when the mill is started up. Ball rationing is considered for one or more of the following purposes: 1) to increase throughput of the mill, 2) to reduce the power required per ton of ore ground to the desired size, 3) to reduce steel consumption per ton of ore ground, 4) to improve product size, and 5) to lower retention time of ore in the mill.

Grinding with an electrochemically inert grinding media (i.e., high chrome white iron) shifts the pulp potentials to more oxidising conditions, increases the dissolved oxygen content and reduces the EDTA extractable iron concentration when compared with milling with electrochemically active grinding media (forged steel). These changes in pulp chemistry produce cleaner particle surfaces, reduce reagent consumption, and increase concentrate grades and recoveries. This paper presents a robust laboratory test program that not only demonstrates the changes in the pulp chemistry, but also provide an indication of the magnitude of the metallurgical improvements that are possible. While laboratory studies are interesting, the proof is in the pudding! So, the paper provides an overview of plant trials conducted at several porphyry copper operations around the world: Newmont’s Cadia and Red Chris Operations, as well as Evolution Mining’s Northparkes Operation. These successful plant trials clearly demonstrate that selection of the right grinding media alloy will yield savings in grinding media consumption and reagent consumption as well as increases in revenue through improved copper and gold recoveries. However, many of the porphyry copper mines on the Eastern Pacific are copper-molybdenum deposits. The paper presents laboratory test results for typical copper-molybdenum operations and extrapolate these numbers to what might be expected should a plant trial occur.

The control objectives and constraints for grinding circuits are ana- lysed, taking a single-stage ballmill-cyclone circuit as an example. The design of a hierarchical modular control system is described, for implemen- tation on modern microprocessor-based control systems. Product sizing measurement is identified as a problem area, and a new approach to product sizing inference, from on-line cyclone feed and overflow measure- ments, is presented. The procedure over-comes several practical difficulties of a previously proposed inferential method and is therefore expected to find application in more advanced grinding circuit control systems.

"This paper describes the design of an SABC grinding circuit using CEET technology applied to grindability data produced from testing 100 samples and distributed across the blocks of a mine plan using a geostatistical approach. The data distribution required the identification of the location of the sample points and a geological plan of the 130 million ton Ruby Creek orebody together with a mine plan of about 11000 blocks to be mined during the proposed 18 year life of the mine. The mill design was then made with consideration for the estimated hardness of each block in terms of both SAG and Ball milling with allowance for annual periods when the ore is harder to grind. Operating specifications were selected to achieve an optimum of capital and operating costs through use of the CEET program. The geostatistics assigned the statistical error that arises from having a limited amount of sample testing data to the hardness estimate of each block of ore in the mine plan. The final design could then include a quantification of risk and determination of safety factors based on the accuracy of block hardness estimates and CEET model fitting.INTRODUCTIONThe traditional approach to plant design involves the extensive testing of a single large composite sample or a small number of composite samples that are reputed to represent the ore body. It is accepted that the tests used can accurately measure in the laboratory the grindability of the sample by a process representing that to be used in the plant. The size of equipment required to achieve a specified throughput and product size is then calculated from one of a variety of models that have been developed by metallurgists over years of trial and error. Since these tests and models are tried and tested, they are accepted as reasonably precise; however during the operation of the resulting plant the design is sometimes found to be inadequate. It is then suspected that the flaw in the design process lies in the samples not being sufficiently representative of the ore body, since using only a single or small number of composite samples does not recognize the variability of the hardness of the ore, nor does it allow for the lack of precision in the hardness value used in the design.This paper outlines a design procedure suited to an orebody that is described by a geostatistical analysis of a reasonably large number of small samples of drill core. The analysis required the identification of the location of the sample points and a geological plan of the orebody, together with a mine plan of the blocks to be mined during the proposed life of the mine. The mill design was then made using the estimated hardness of each individual block with an allowance for annual fluctuations in the grindability of the ore. The geostatistical analysis assigned a statistical error to the hardness estimates of blocks and of each production year such that the final design included risk estimates and safety factors based on the possible errors that arise from having a limited amount of sample data (Kosick et al. 2002)."

In 2007 Copper Mountain Mining determined that there were sufficient resources to consider reopening the Similco Mine near Princeton, BC. The mill facility that had been built by Newmont Mining in 1972 was closed in 1996 and all of the process equipment removed. The mill had been built on the west side of the Similkameen River to facilitate mining of the Ingerbelle Deposit. In 1980 construction was completed on a primary crusher and cable belt to deliver ore across the Similkameen River from the Copper Mountain deposit to the Ingerbelle mill. With the decision to restart mining of the Copper Mountain deposit, the decision was made to design and build a 35,000 tpd grinding and flotation mill near the mining operations. This paper discusses the application of historical operating data for the selection of the mills for the new grinding circuit and provides an overview of the grinding circuit design.

"Continuous control of the final grinding product size is important to optimize gold liberation for Gold Milling operations. At Meadowbank Mine an on-line Particle Size Monitor has been employed successfully to achieve the targeted final grind which leads to optimizing the gold recovery at maximum grinding circuit throughput. The live monitoring of the final product particle size leads to a maximum grinding circuit throughput every minute during the process. This paper discusses the optimal utilization of the Particle Size Monitor to assist the Mill operator to maximize the grinding circuit throughput as the milling conditions change due to variable ore processed at Meadowbank Mine. Also the paper includes the usage of the Particle Size Monitor to guarantee the final grind target at each instant of the process.IntroductionAgnico-Eagle is a Canadian-based company that Trades on the TSX & NYSE (AEM). It owns eight mines (8) operating in Nunavut, Quebec, Finland and Mexico and has more than 7,500 employees (Figure 1). 1.6 M ounces of gold were produced in 2015 and the annual average annual production from 2016 to 2018 is forecast to be approximately 1.53 million ounces of gold.The Meadowbank Mine is located in Nunavut, Canada (Figure 2). The mine opened in 2010 and from 2010 to 2014 a total of 1.8M oz of gold was produced. The milling rate is 4.2 Mt per year with an average mill throughput of 11,900 tpd or 496 tph. Average annual gold production over life of mine is expected to be 450,000 ounces. Meadowbank has 775 employees, of which 265 are Inuit or 36% of the total workforce. Estimated life of mine is 2010 to 2018. Gold production in 2015 was 381,804 oz. Meadowbank was Agnico-Eagle’s largest Gold producer in 2015."

"The comminution circuit at Barrick Cortez Gold Mine uses an open circuit primary jaw crusher followed by a standard SABC grinding circuit. The grinding circuit incorporates a 26’Ø x 11’ SAG mill, an Omnicone 1560 pebble crusher and a 16’Ø x 28½’ ball mill. Both mills are driven by 4500 HP motors.In 2007, several comminution circuit studies were performed to assess circuit performance and map a course for improvement. This paper discusses the results of those studies including an analysis of mine-to-mill opportunities, grinding work index efficiency, and ball mill functional performance. Subsequently, improvements to the circuit were made to enhance operating efficiency. Specifically, improvements to the pebble crusher liner configuration, advanced process control system (expert system) and ball mill classification and ball charge are discussed. In addition, other current and future improvement opportunities are discussed.INTRODUCTIONThe Barrick Cortez property is expanding to include the new Cortez Hills open pit and underground mines. Ore from these new mines will be processed in the existing Pipeline mill facility. In conjunction with ore characterization work, performance of the comminution circuit needed to be quantified. Thus, in 2007, the comminution circuit was surveyed and opportunities for improvement identified.Figure 1 below shows the Pipeline mill flowsheet. It is a standard SABC grinding circuit using an open circuit primary jaw crusher followed by a 26’Ø x 11’ (7.92m Ø x 3.35m) SAG mill, in closed circuit with a Omnicone 1,560 pebble crusher, and a 16’Ø x 28½’ (4.88m Ø x 8.69m) ball mill. Both mills are driven by 4,500 HP (3,357 kW) motors. The SAG discharge screen aperture is 5/16” (8 mm) x 1-1/16” (27 mm) slots. Ball mill circuit classification is done with Krebs D20B cyclones."

"The roaster facility at Barrick Goldstrike Mine treats double-refractory sulfidic/carbonaceous gold ore. Prior to oxidation in the roasters, the ore is ground in two parallel dry grinding circuits utilizing 19’ Ø x 75’ double rotator mills. The design plant throughput was 12,000 dstpd. However, process improvements have significantly increased throughput rates by 25-50%. The current daily throughput record is 20,078 dstpd. Grinding circuit improvements contributing to this success include feed size reduction, ball size optimization, automatic ball charging optimization, and operating strategy changes. In addition to the changes already made, this paper discusses future optimization initiatives including on-stream particle size analysis and “real-time” ore hardness determination techniques.INTRODUCTIONBarrick Goldstrike Mines is located 29 miles Northeast of Carlin, Nevada, USA. Through 2001, the property has produced over 23 million ounces of gold making it one of the premier gold operations in the world.Prior to Barrick’s ownership, the property began producing gold from a small heap leach operation in 1975. The small-scale heap leach production continued through 1986, and in January 1987, Barrick acquired the property. Increased exploration activity by Barrick significantly increased gold reserves. In August 1988, a 4,500 dstpd mill facility was commissioned to treat high grade oxide ore. Also, heap leach operations had significantly expanded. In 1990, the mill was expanded to 6,000 dstpd, and the first autoclave was commissioned to treat refractory sulfide ore. By the end of 1996, the mill and pressure oxidation facility had expanded to 16,000 dstpd and heap leaching had ceased as oxide reserves were exhausted. In 2000, a roaster facility was commissioned to treat double-refractory sulfidic/carbonaceous ore."

"Resurrected from its former life at the Big Bell operation, the grinding circuit at Evolution Mining’s Edna May operation in Western Australia has many a story to tell. The task of optimising a plant designed for another orebody provides as many challenges as opportunities. Initially faced with a blend of primary and oxide ore, the circuit achieved in excess of 320 t/h until the oxide was depleted, leaving only the much harder primary feed.The 2.0 MW semi-autogenous grinding (SAG) mill and 3.7 MW ball mill were assisted by a 150 kW pebble crusher, but the power limitation of the SAG mill resulted in a drop in throughput. Edna May personnel have been involved in a number of progressive improvements to restore the design capacity of the concentrator and work towards 3 Mt/a or even higher ahead of the gravity and leach recovery circuits.These improvements include: a crush forward configuration of the SAG mill scats partial to full secondary crushing variable speed drive upgrade of the SAG mill lifter and grate design changes ball mill circuit grinding efficiency.This paper summarises the chronology of events that has resulted in significant improvements in throughput by conventional (and in some cases, novel) methods of reconfiguring the existing grinding mills. Phosphate mines in Florida are continuing to encounter higher dolomitic content host rock with the phosphate pebbles(1) necessitating a change in grinding conditions and/or circuits, One of these changes is to install hydrocyclones and close circuit the mill as opposed to the traditional open circuit grinding plant. Close circuiting of the grinding mill with hydrocyclones allows one to take advantage of reduced process mill power requirements by circulating the coarse mill discharge back into the mill for multiple chances of particle breakage. Additionally, as in this case, the hydrocyclones de-slime the pebbles, allowing for more efficient use of grinding power by reducing the amount of dolomitic material recycled to the mill.

"In 2015 operations under the ownership and/or management of all Newmont Mining Corporation subsidiaries (Newmont) produced 5.7 Moz of gold and 619 Mlb of copper from mining operations in five countries, with well over 100 Mt of ore processed by various grinding technologies. Processing methods used in the extraction of metals include flotation, oxidation, conventional cyanidation and heap leaching. The grinding technologies applied in milling operations feeding metal recovery processes include conventional wet grinding semi-autogenous grinding (SAG), rod and ball, dry grinding, concentrate regrinding and ultra-fine grinding, and ball milling of high pressure grinding roll product. SAG/ball (SAB) configurations represent the dominant comminution flow sheet within the company and the circuit configurations employed include SAB, SABC-A, SABC-B and single-stage (SS) SAG milling, with SAG mill feed ranging from run-of-mine (ROM) ore through to secondary crusher product. The collective experiences earned from designing, operating and debottlenecking these various comminution circuits provide many lessons that can be applied to the design and optimisation of future operations. This paper provides an overview of Newmont’s diverse comminution circuits, discusses recent performance and offers some insight into optimisation and design considerations based on recent experience in both endeavours.Citation:Giblett, A and Hart, S, 2016. Optimizing and adjusting the particle size composition of grinding products is of great significance for improving economic benefits and resource recovery and utilization. In this study, grinding contribution and quantitative separation of impact and grinding mechanism in cylindrical mill were creatively researched, and the grinding technical efficiency of impact and grinding was coupled to the grinding technical efficiency of grinding in drop-off mode. The results showed that the contribution rate of impact and grinding in grinding in drop-off mode varied with the grinding time. On the whole, the contribution rate of impact action increases with the grinding time and gradually becomes stable, and the contribution rate of grinding effect was just the opposite. Under the experimental conditions, the main contribution of the grinding process is impact action, and the contribution of grinding action is auxiliary. In addition, the contribution rate of impact and grinding effect in grinding in drop-off mode was also related to the feed particle size. The contribution rate of impact effect decreased with the decrease of feed particle size, while the contribution rate of grinding increased inversely.

A microcomputer based control system has been developed and implemented at ZC Mines (now Pasminco Mining). The control system maximises throughput at a product size set point while maintaining a "safe" cyclone underflow and mill operating pulp density.To characterise mill and cyclone operation over a range of ore types, 60 circuit surveys were carried out by ZC Mines personnel over a period of four months. The data for each test were model fitted to check for data consistency and to accurately estimate circulating loads.The model fitted results were combined with instrument readings (including in-stream analysis probe assays) and the data checked for ability to predict key variables such as product size and underflow density from measurable inputs.In the resulting control scheme, panicle size and underflow density are not monitored directly, but are predicted by regression equation models based on directly measured variables. The tonnage control loop uses a dynamic model to maximise responsiveness.The system provides a data log output to an mM compatible personal computer at programmable intervals. Comparative data logging over a period demonstrates substantially smoothed circuit performance.The grinding control system was originally implemented using Fischer and Porter micro-DCI controllers. The program has also been implemented on a distributed control system using a sequence oriented programming language.

Automation of the conventional grinding circuits of Palabora Mining Company (PMC) required that adequate instrumentation and a control system had to be put in place, after which extensive testing had to be done to evaluate different grinding control strategies. The objective was either to optimize the particle size from the grinding circuit, or to increase milling circuit throughput while maintaining particle size at existing levels. Prior to automation of the process as described below the circuits were controlled manually. No on-line information on cyclone feed densities, cyclone feed flow or cyclone overflow particle size was available. This type of control relied heavily on interpretation of the process parameters by the operator and on his ability to make informed decisions on what the set points should be. An integral component of the automation process was the installation of a SCADA package (SysCad SDX) for implementing the on-line control strategy. A self-correcting model for prediction of cyclone particle size was developed and implemented on the SDX. The model is calibrated using values from the particle size analysers while they are operational. If the particle size analysers choke or fail for any reason, the model continues to provide a good estimate of the particle size. This technique ensures that a continuous particle size indication is available compared to the intermittent reading from the instrument. The continuous signal allows particle size to be used as a process variable for control purposes. A strategy was developed and implemented which allows for the production of a controlled grind size from the conventional milling circuit to the flotation circuit. The grinding control strategy allows for the control of particle size from the individual cyclone overflows. This strategy allows the operator of the process to increase or decrease production rate by specifying a coarser or finer grind size required for flotation.

Introduction The cost of grinding may be divided into a fixed equipment cost portion and an operating cost portion. The fixed equipment cost is the amount of money required to purchase the grinding mill itself. This amount may be kept separate from the installation cost which, often, is taken as a percentage of the fixed equipment cost. A good average is 43%; therefore a $100,000 ball mill would cost approxi¬mately $143,000 installed. Operating costs are variable and paid per unit time for power, liner replacement, grinding charge replenishment, labor, and mainte¬nance including major parts replacement. Such costs depend on the geographical location and will vary with the cost of labor. Operating costs are difficult to estimate. Most mining companies consider such information proprietary. This section provides a means to obtain an estimate of the equip¬ment cost of a grinding mill with a rated accuracy of±l0%. Compara¬ble methods to determine operating costs are not available. Such costs are presented in table form with suggestions for updating them. Esti¬mating the cost of liners and steel replacement is possible as described in a later section. Capital Costs of Grinding Mills Grinding mill costs have been related,124 by means of equations and corresponding graphs, to the nominal horsepower requirements of mills. All graphs are based on a Marshall and Stevens cost index for Mining and Milling of 300, where a cost index is a ratio used to estimate current prices of equipment from obsolete prices. Where (Cost Index Now) Cost Now = (Cost Then) (Cost Index Then) (I) For example, the cost of an autogenous mill that requires a 3000¬hp motor is estimated as $500,000 (Fig. 95). This was the estimated price when the M&S (Marshall and Stevens, Mining and Milling) cost index had a value of 300. If the index is currently at 400, then the estimated current price of the autogenous mill is: Cost Now = ($500,000) (400) (300) = $667,000 Most professional journals will publish current values of cost indices at least once a month. In subsequent pages, each graph of grinding mill cost vs. mill horsepower has an associated graph of capacity vs. horsepower along with a table that relates mill size to horsepower. The associated graph and the table must be used with caution, since both apply to an average ore under average conditions. Example calculations showing how graphs should be used are shown in the following. It should be stressed that the cost data incorporated herein ex¬cludes the cost of pumps, motors, lines, and classifiers, unless other¬wise stated. Costs are not direct quotes; they are the averages of quotes supplied by manufacturers and analyzed by means of regression analysis. Example 1. In Copper smelter Aurubis Bulgaria, the copper in slag from the Flash furnace and the Converters is recovered by flotation. The scheme of slag processing is crushing, two stage grinding (autogenous and ball) and flotation. Till 2010 the grinding cycle in the plant was in two stages ? the first stage was AG Mill 70?23 working with a classifier and the second stage was ball mill 3.6/5.5 working with a hydrocyclone. In 2010 a new AG Mill 65x78 with hydrocyclone was put in operation in order to increase throughput of the plant. The second stage of the grinding cycle is with the same ball mill. The Old AG mill processed 55-60 t/h slag with particle size -0.071 mm 75% or over 75 t/h with particle size -0.071 mm 35-40 %. The new AG Mill was designed for throughput 105 t/h with particle size -0.071 mm over 70 %. After the start up there were some problems with the equipment ? block up of AG Mill?s grate and pumps for feeding of the hydrocyclone. For optimization of the process a lot of general tests were made. One of the main problem was a wearing of the sand nozzles. Different materials (rubber, ceramic, metallic) for the sand nozzles were tested. The openings of the grate were changed. This paper presents: ? the optimal technological parameters of the old and the new working scheme; ? how the technological parameters of the new working scheme change when the hydrocyclone works with different nozzles; ? the effect of the change of the grate openings; ? the problems with the increase of the circulating load; ? a final decisions for improvement of the grinding cycle work.
