Ferritic stainless steel is utilized to fabricate automotive exhaust systems using a ferritic weld metal. Ductility of the weld metal is higher if its microstructure contains a significant proportion of equiaxed grains. The formation of equiaxed (rather than columnar) grains is favoured by a higher titanium weld metal content. In this study, the Ti content of ferritic stainless steel weld metal was changed by using Tifree (Type 436) and Ti-containing (441) ferritic stainless steel as base metals. The metal-cored welding consumable contained 0.4% Ti. Gas–tungsten arc welding and gas–metal arc welding processes were compared. The weld metal Ti content ranged from zero to 0.5% Ti, as determined from scanning electron microscopy supplemented by inductively coupled plasma optical emission spectroscopy. Cross-sections of the weld beads were subjected to point counting (to estimate the fraction of equiaxed grains) and image analysis (to estimate the average grain size). Point counting proved to be more reliable. The fraction of equiaxed grains was sensitive to the Ti content, but not to the welding process. Below 0.4% Ti, the fraction of equiaxed grains gradually increased with an increase in the weld metal Ti content; above 0.4% Ti, the fraction of equiaxed grains rapidly increased with increasing Ti content. The transition in behaviour at 0.4% Ti corresponded to a Ti content at which Ti-rich precipitates became stable at the estimated liquidus temperature of the weld metal.

In the processing of sulfidic ores, pyrite is usually depressed and ends up in the tailings. However, pyrite is the most common species responsible for acid mine drainage (AMD) due to its spontaneous oxidation. This AMD affects the tailing chemical stability by dissolving some toxic or heavy metals species such as As, Cd, Co, Pb, and Zn, which can migrate into the surrounding ecosystems. Therefore, the strategies to reduce pyrite’s environmental impacts are a crucial point to produce more chemically stable tailings. Consequently, numerous studies have been made to find procedures that could inhibit or restrain AMD. This work aims to develop a procedure for designing conceptual flotation circuits that can produce tailings with low content of pyrite and to assess this type of circuit with traditional flotation circuits. The method consists of applying optimal flotation design where three products are considered: metal concentrate, pyrite concentrate, and tailing with low content of pyrite. Two approaches are considered; in the first, a flotation circuit is designed to generate a concentrate rich in all sulfide minerals and to obtain a tail with low pyrite content. Then, a second flotation circuit is designed for the selective separation of the bulk into metal concentrate and pyrite concentrate. This is called fractional separation design. In the second approach, a flotation circuit design is realised that generate the three products simultaneously. This is called integrated separation design. Both fractional separation design and integrated separation design are assessed in this paper. This methodology is focused on cleaner production (waste prevention and resource minimisation) rather than end-of-pipe technology (treat existing waste). The methodology was applied to a copper sulfide ore from a local company in the Antofagasta region (Chile). This ore contains chalcocite, covellite, iron oxides, and pyrite. To improve the flotation performance of chalcopyrite collector, 2-(tert-butoxy)ethyl xanthate (TBEX) and its derivative O-(2-(tert-butoxy)ethyl)-N-ethyl-thionocarbamate (TBEETC) were designed and prepared by the introduction of a 2-(tert-butoxy) ethyl group into xanthate and thionocarbamate. TBEX and TBEETC were both prepared via the one-pot method with superior efficiency, which has significant commercial implications. The micro-flotation tests demonstrated that compared with sodium isobutyl xanthate (SIBX) and O-isopropyl-N-ethyl-thionocarbamate (Z-200), TBEX and TBEETC both possessed better collecting ability and selectivity for chalcopyrite. DFT calculations and XPS were utilised to investigate the flotation mechanism involving TBEX or TBEETC and chalcopyrite. The results demonstrate that although 2-(tert-butoxy) ethyl group does not interact with minerals directly, its introduction reduces the energy of HOMO, so that they can better accept electrons instead of donating electrons which leads to better interaction with copper atoms rather than iron atoms. The internal rate of return (IRR) is one of the most popular project evaluation criteria in the mineral industry, as well as in other industrial sectors. Analysis of its assumptions reveals, however, that this criterion does not function in the way it is supposed to. The search for a new criterion that would reflect the true rate of return (TRR) of an investment project or the true borrowing rate (TBR) of a borrowing project has led to the development of several approaches, yielding, for the same project, generally different values of the interest rate in question. Two of those approaches have been selected as the most representative and practical. Each has been presented in two variants, and subsequently analysed. As a result, it is shown that the various approaches to the TRR/TBR are all consistent with the net present value (NPV) criterion, and that each can serve as an independent project evaluation instrument, provided its assumptions can be regarded in a given situation as realistic enough.

A number of shallow coal or hard rock mines employ pillar mining systems as a strategy for roof failure control. In certain platinum mine layouts, pillars are designed to ‘crush’ in a stable manner as they become loaded in the panel back area. The correct sizing of pillars demands some knowledge of the pillar strength and the overall layout stress distribution. It is particularly important to understand the impact of the layout geometry on the effective regional ‘stiffness’ of the rock mass around each pillar. An important design strategy is to model relatively detailed layout configurations which include a precise representation of the local pillar layout geometry and to analyse multiple mining scenarios and extraction sequences to select optimal pillar sizes and barrier pillar spacing. Although computational solution techniques are now impressive in terms of run time efficiency, a major difficulty is often encountered in assigning suitable material properties to the pillars and in devising an effective material description of the layered rock strata overlying the mine excavations. This paper outlines an efficient numerical strategy that can be used to assess large-scale pillar layout performance while retaining the ability to modify individual pillar constitutive behaviour. The proposed method is applied to selected layouts to compare estimated average pillar stress values against values determined by detailed modelling and against observed behaviour.

The evaluation of stress distributions and deformations in the vicinity of tabular mine layouts has been carried out routinely for many years using the displacement discontinuity boundary element method (DDM). In this approach, mine layouts are approximated as irregular shaped planar cracks (or slits) where the ?width? of the crack, corresponding to the excavation height, is assumed to be negligible compared to the in-plane, lateral dimensions. Early implementations of this approach have employed square element tessellations with constant displacement discontinuity component values. This is generally restrictive when considering the analysis of irregular pillar layouts or the intersection of fault planes with excavations. This paper describes a general revision of this approach in which triangular or quadrilateral element shapes are introduced in conjunction with higher order variations of the displacement discontinuity shape functions. This facilitates an accurate evaluation of detailed stress and displacement components close to excavation surfaces and allows the investigation of local damage and failure behaviour associated with particular geological structures such as weak parting bands or weak layers. A method to embed these features in an efficient and accurate multi-level solution scheme is described. This formulation can be extended to allow the analysis of shallow-depth pillar layout problems, facilitating the assessment of the interactive response and stability of shallow depth pillar layouts. A simple deformation model is introduced to facilitate the assessment of pillar failure and bursting potential in shallow mine layouts. The computational techniques described here have been implemented in a computer code called TEXAN (Tabular EXcavation ANalyser) and are illustrated by the simulation of a particular multiple reef pillar mining problem in a shallow depth platinum mine.

"The model described is a design and economic planning tool for analyzing surface mineral deposits. Mineralization, topography, costs and significant geologic features are input to the model. The results are:(i) final pit limits yielding the maximum total profit,(ii) annual cut-off grades and plant sizing yielding the maximum present value, and(iii) annual maps of the pit and annual production statistics for the mine, concentrator and smelter.Additionally, summaries are printed of the block mining sequence and cash flow. A special feature is an option to include dump-leaching operations. Stockpiling of material can also be simulated by the model. The model is built around theories of dynamic cut-off grades and a pit design algorithm. The dynamic cut-off grades maximize present value by examination of all economic and physical constraints for the optimum combination. The pit design algorithm is a set of rules formulated to find the maximum value from a special graph. The graph is different from graphs of analytical geometry, being made up of points and arrows connecting some of the points. These graph elements describe the relationship between any point in the deposit and the material which must be mined to get at that point. The model was designed to bring together the interdependent theories of economics, pit design and production scheduling."

One of the key issues facing gold producers is the management of cyanide and the implementation of the International Cyanide Management Code. Many operations now use cyanide destruction processes to ensure that the material being discharged to the tailings dam is compliant with regulatory requirements and the International Cyanide Management Code. One of the problems for operations is the quantification of both cyanide species and their reaction products throughout the leach and destruction circuits. Therefore methods have been developed utilizing high performance liquid chromatography (HPLC) to measure free cyanide, cyanide complexes of metals such as copper and iron, and other species formed from reactions in leaching and cyanide destruction, including cyanate, thiocyanate, and sulphur species (eg. sulphite, thiosulphate and sulphate). This enables a complete mass balance for cyanide and sulphur in both leaching and cyanide destruction. This paper outlines the methodology which has been developed and discusses the application of these methods in the fundamental research currently being conducted on the impact of sulphide minerals in cyanidation and cyanide destruction chemistry.

Selecting ground motion prediction models (GMPM) is crucial in assessing seismic hazard levels in a specific region. This study investigates the influence of ground motion model (GMM) selection on seismic hazard assessment in Johannesburg, South Africa. Most seismic events affecting Johannesburg are related to mining activities and water ingress into the underground mine voids. The most seismically active regions in South Africa include areas around Klerksdorp, Welkom, and Carletonville. These regions experience a significant number of earthquakes, with mining activities being a major factor contributing to seismic events. Ten ground motion prediction equations were selected from regions of similar tectonics setting and were assessed to see if they correspond to the available local data. Six of these were also compared to the ground motions produced by the earthquake of 14 August 2014, which occurred in the Orkney area, one of the mining areas in South Africa. Sensitivity analyses were also carried out to assess the influence of ground motion prediction equations (GMPE) on the seismic hazard of Johannesburg. The results indicate that the choice of GMPM significantly affects the estimation of seismic hazard levels in Johannesburg. Different GMM can lead to varying ground shaking intensity predictions, impacting risk assessments and engineering design considerations. The findings highlight the importance of carefully selecting appropriate GMM tailored to Johannesburg’s specific geological and tectonic characteristics. Understanding how different models perform in this region is essential for accurate seismic risk mitigation strategies.

A failed and stable Upper Group 2 chromitite pillar database was collected in 2007 as part of the PlatMine 1.2 pillar strength project. The database consisted of 177 pillars, of which 33 had failed. Most of the data were collected from various intermediate-depth mines near the town of Thabazimbi. Spans between rows of chain pillars were about 30 m. Pillar loads were estimated using pseudo-3D, elastic, boundary element modelling software. The pillar-load data were evaluated using a maximum likelihood regression analysis to determine strength parameters, following a similar approach to historically acceptable practice. The original formula was named the PlatMine Formula. This paper describes re-evaluations of the database, using a linear formula and several variations of the power formula. The formula providing the lowest standard deviation to the data in the database was considered the best representation of the pillars in the database. Through this rigorous process, a new formula for peak pillar strength was developed for Upper Group 2 chromitite pillars, which is unaffected by volume. The small standard deviation provided by this formula suggests a reliable relationship between strength and w/h ratio, in the w/h ratio range between 1.5 and 4.7. Accuracy, precision, and recall analysis confirmed the efficacy of this equation to the data in the database. Importantly, the new formula provided in the paper does not predict a significantly different strength to the current PlatMine formula, within the confines of the database.

Overexposure to noise remains a widespread, serious health hazard in the US mining and other industries despite 25 years of regulation. Most categories of illnesses and injuries associated with mining have improved, with the exception of hearing loss. The drilling of rock in a confined work environment contributes to high levels of noise exposure in mining. The National Institute for Occupational Safety and Health (NIOSH) is conducting research to reduce the noise exposures of jackleg drill operators and to prevent additional cases of noise induced hearing loss (NIHL) by developing and evaluating low-cost retrofit noise controls for equipment. This report describes the procedure for the measurement and reporting of noise from portable pneumatic tools such as jackleg drills. The technique used in this research allows for the determination of the source A-weighted sound power levels and the radiation patterns in octave and 1/3 octave bands. Overall sound power level is also determined. This paper also reports the results obtained by using this procedure to evaluate a SECO S215 standard production drill and a CSIR Miningtek prototype rock drill incorporating engineering noise control measures. It was found that by using the manufacture?s recommended operating pressure of 496 kPa (72 psi) that the CSIR prototype?s sound power was 10 dB(A) less then that of the SECO S215.

Additive manufacturing can be used to produce complex and custom geometries, consolidating different parts into one, which in turn reduces the required number of assemblies and allows distributed manufacturing with short lead times. Defects, such as porosity and surface roughness, associated with parts manufactured by laser powder bed fusion, can severely limit industrial application. The effect these defects have on corrosion and hence long-term structural integrity must also be taken into consideration. The aim of this paper is to report on the characterization of porosity in samples produced by laser powder bed fusion, with the differences in porosity induced by changes in the process parameters. The alloy used in this investigation is AlSi10Mg, which is widely used in the aerospace and automotive industries. The sample characteristics, obtained by X-ray tomography, are reported. The design and production of additively manufactured parts can be improved when these defects are better understood.

Leinster Nickel Operations, located in Western Australia, consists of an underground and three open pit mines in relatively adverse ground conditions. This paper reviews our ground control practices in the open pits, covering aspects of ground support, wall control and monitoring. These methods have been effective in allowing mining operations to continue beneath unstable slopes. In particular, the use of Groundprobe?s Slope Stability Radar has enabled the Harmony Open Pit to safely operate for months following indication of failure from traditional methods. This case study highlights the benefits of investing in appropriate slope stability monitoring systems.

The growing market demand for lithium is mainly due to its use in the manufacture of batteries for electric or hybrid vehicles and portable equipment (smartphones, tablets, power tools, notebooks, etc.). Currently there is great interest in finding new sources of lithium and technologies for its utilisation. Li-S batteries have received attention due to their theoretically high specific energy density, which is 3 to 5 times greater than that of Li-ion batteries. Unlike Li-ion batteries, of which the main raw materials are lithium carbonate and lithium hydroxide, the main raw material for Li-S batteries is lithium chloride. The anode used in Li-S batteries is metallic lithium, produced by a molten lithium chloride electrolysis process. The extraction of lithium from pegmatites such as spodumene, previously abandoned in the 1990s for being uneconomical, has become attractive due to the increase in prices as well as the need for greater lithium purity of products made from lithium-bearing minerals. The main methods used for lithium recovery from spodumene ore include the sulfuric acid process, the alkaline process (lime or limestone as raw material) and the chlorination roasting process. Thermodynamic modelling using HSC software 5.1 was conducted to predict different reactions that could occur during chlorination roasting of the spodumene/MgCl2+CaCl2 system. Lithium extraction from the solid obtained after the chlorination roasting was also investigated. The results of thermodynamic analysis provided a better understanding of the chlorination roasting process for lithium extraction. Metallurgical tests with a mass ratio of 1:6 (spodumene:chlorides) and molar ratio of 2:1 (MgCl2:CaCl2) allowed over 95% recovery of the lithium contained in the spodumene concentrate. A large opencast gold mining company in Africa had just completed a feasibility study for the expansion of the operations. A traditional net present value project valuation methodology had been used that showed a very positive net present value (NPV). The project team had conducted a qualitative risk assessment that identified and logged all potential project risks and had subjectively incorporated ?risk? via the discount rate and other assumption contingencies around gold price expectations, operating parameters etc. Management requested that an independent quantitative risk modelling approach be adopted to obtain a better understanding of the impact of risk on the overall project valuation and confidence level in the final valuation. A detailed project valuation model was configured in the Carbon Modelling Technology and the stochastic modelling module used to perform the Monte Carlo simulations. Analysis of historical operational performance data relating to actual achievements versus planned and budget determined the historical variability of the underlying parameters as well as variance to budget. This was done at a detailed level for mining rates and costs, processing rate, costs and recovery, and other operational efficiency measures. External market assumptions relating to gold price, exchange rate, and inflation were modelled and the dependency between them modelled using a copula. This case study will demonstrate the approach taken to building and populating the quantitative risk model and the overall results of the Monte Carlo simulation. The final valuation demonstrated that the project had a 44 percent probability of an NPV less than zero i.e. 44 percent chance of project finance loss.

Middleburg Ferrochrome (MFC), a company in Samancor Chrome, commissioned a new ferrochrome smelter in March 2009. This is a 60 MW DC-arc furnace with a DC power supply for the smelting of Transvaal chromite ore fines. With the benefit of 12 years' experience with this technology while operating a 44 MW DC-arc furnace, MFC mitigated all known challenges and considered up-scaling risk in the new plant, which had a rapid ramp-up to full power in 02 of 2009. Good operating practices, as made possible by robust equipment selection, including a thyristor rectifier set of proven technology, and operation with optimal slag chemistry, leads to a safe and effective plant operation. With the optimized furnace design and a correctly sized power conditioning system, using only standard (static) harmonic filters and a correctly sized smoothing reactor, the arc furnace is not a 'dirty load' for the utility, staying well within IEC limits for power quality. A patented arc compensation system is installed and allows for full arc position control (to compensate for magnetic field induced arc deflection) so that a symmetrical crucible is maintained, significantly benefiting refractory life. The principal benefits gained from the MFC process is the fact that ore fines are processed, without metallurgical coke, and higher chrome recoveries are achieved compared to other smelting technologies when using a DC open arc for smelting. Coal produced in underground mines is transported to the surface by means of conveyor belts throughout long roadways. The combustion of belts puts a large number of employees at great risk. Underground collieries differ from other underground mines -due to the combustible nature of the product. The most prevalent cause of belt fires in underground coal mine is spontaneous combustion due to oxidation of the coal, which also enables the conveyor belt to burn over time. In 2014, a belt fire in an underground coal mine in Manisa-Soma, Turkey caused 301 fatalities. A study has been conducted on this accident for approximately 3 years, consisting of combustion tests in a purpose-built research gallery, comparison of the test results with mine records of the accident, and CFD modelling of the mine environment. The intensity of the fire was sufficient to redirect the air flow underground, causin large amounts of toxic gases to fill almost the entire mine in approximately 15 minutes. It is recommended that CFD analysis be used in planning emergency action strategies in underground mines.

In engineering design of operators? compartments, in underground mining equipment, ergonomics principles are often neglected or not given the full recognition they deserve. This paper defines ergonomics, applies it to machinery in an underground mining environment, and describes the ergonomics analysis undertaken during the design phase of an EJC extra low-profile mining loader. Encompassing the design of the operator?s compartment of this new loader, this paper illustrates the importance of ergonomic principles within the collective design process ensuring that it is fully integrated into the design approach. An ultimate aim of this study is to ensure that all future designs follow this route to guarantee not only the outcome of a highly efficient, cost effective and productive machine but that it is also takes the human factor into account, not only in maintenance but also in operation. Maximizing comfort will have the ultimate outcome of actually increasing productivity beyond expectations.

BHPBilliton is a large (US$32bn market capitalization) diversified mining group. Significant organic growth is planned through the development of a number of mining, processing and oil and gas projects, totalling some US$5.2bn over the next three years. The investment standards underpin the capital approval process, and incorporate the requirements for range and risk analysis of key input variables, including mineral resources. Public reporting codes for mineral resources and ore reserves (such as JORC) stipulate deterministic reporting of estimates, but are generally silent on any requirement for range or risk assessment, although they acknowledge the risk and uncertainty in the production of resource estimates. In contrast, public reporting of petroleum reserves allow for the use of either deterministic or probabilistic estimation, and for the latter, mandate the level of confidence required for proven versus probable reserves. Conditional simulation techniques, popular in the petroleum industry, provide an ideal tool forrange and risk assessment of the range of outcomes of key resource parameters, such as tonnagesand grades. Examples of a diamond deposit and of a porphyry copper deposit are presented. The understanding and quantification of mineral resource risk through a technique such as conditional simulation provides quantified information on the potential upside or downside. This study examined an alternative technique of extracting tungsten from wolframite ore using a fusion method with ammonium phosphate salt. Current techniques use alkali salts to decompose tungsten ores and use various purification methods to produce ammonium paratungstate, which is a key intermediate precursor in the extraction of tungsten. In this study, a two-step extraction process, which involves thermal decomposition of the ore using fusion and a separation stage, is examined. The novelty of this technique is the ability to completely decompose wolframite ore and form an unstable tungsten oxide phosphate (WO2(PO3)2) compound. The instability of WO2(PO3)2 in deionized water enables selective isolation of tungsten as insoluble precipitates of WO3 and WO2. The decomposition reaction of WO2(PO3)2 is influenced by the presence of oxygen and determined to be first order under ambient conditions. Scanning electron micrographs and X-ray diffraction analysis showed above 80% of the tungsten precipitated compared with the amount that remained in the filtrate solution.
