This paper takes a personal look, through the author?s own experiences, at the implementation of innovations in the narrow-seam, hard-rock mining environment of South Africa?s mining industry over the past 40 years. A number of examples are used to illustrate some of the successes and failures over this period. More importantly, the examples are used to illustrate that the bulk of the investment for these projects should have been applied in a manner that could have achieved more sustainable results. The use of the word ?technology? in this context is also examined, as it is the author?s contention that only measuring the performance of machinery fails to encapsulate the potential of the entire system describing the scope of the innovation being implemented. These experiences and observations are projected onto the current backdrop of upheaval in the relationship between key industry stakeholders and the sustainability challenges facing areas of the mining sector in the South African economy. The paper concludes with some opinions on where attention can be focused in order to develop new thinking that can be applied for the safe and economic extraction of the nation?s mineral wealth.

Western Deep Levels (North) is a deeplevel, longwall gold mine. Severe strata control problems and high rates of elastic closure, resulting in high rates of energy release, are associated with mining at depths of up to 3 500 metres. To assist in controlling these aspects of mine design and safety, a waste backfilling system has been designed and commissioned. The integration of such a system into an existing, producing longwall brings many problems of logistics, organization, planning and control. It is the purpose of this paper to examine these aspects of fill management, and to describe some of the practical problems involved with the integration of this project into the mining environment. Although many of the rock mechanics and soil mechanics aspects of backfilling systems are common there are specific problems involved which apply to longwall systems. Very strict guidelines are required for planning personnel to design their backfilling systems for a particular situation. These aspects are examined, and basic models developed which can be used without the necessity of comprehensive input from rock mechanics. A summary of the financial implications is included, and these are examined with regard to possible future applications and expansion of waste filling.

The Kriel Colliery is an Anglo Coal mine which is contracted with Eskom to produce No. 4 seam for Kriel power station. The mine previously found it uneconomical to mine No. 5 seam due to the low qualities and tonnages of the seam, both at the opencast and underground sections. An area has been encountered for the first time at Kriel Colliery opencast pit 5, where the tonnage and qualities of No. 5 seam warrant further investigation. The primary reason for the investi¬gation of No. 5 seam by Kriel Colliery is because of the advantage of the high selling price (R450/t) that the market is currently prepared to pay for the No. 5 seam. The aim of this project is to mine No. 5 seam economically without interrupting No. 4 seam mining operations. The problem is that the equipments that are currently being used at the mine belong to Eskom and are dedicated to mining No. 4 seam only, not No. 5 seam. Through geology investigation, it is found that the whole No. 5 seam (No. 5 seam upper and lower) has an average thickness of 1.8 m. It also contains a parting of carbonaceous shale which divides the seam into two parts. No. 5 seam upper contains less tonnage compared to No. 5 seam lower. The calorific value and ash content of No. 5 seam lower is far better than No. 5 seam upper, but would still require washing the coal. This makes No. 5 seam lower the preferred seam to mine because it meets the requirements of the customer which is Highveld Steel. It is a coincidence that the area containing No. 5 seam under investigation encounters high overburden problems. The problem of drilling to No. 4 seam was going to be encountered because the thickness of the overburden ranges from 35 to 39 m. The Gardner Denver at the mine can drill blastholes only to a depth of 34.5 m, meaning the full overburden will not be drilled at once. This means the mining of No. 5 seam will do favours for Eskom because the overburden thickness will be minimized. This then led to an agreement between Anglo Coal and Eskom to mine No. 5 seam because both companies benefit from the project. In order to identify a suitable mining method for No. 5 seam lower, literature studies took place. It is found that San Juan mine from the USA has similar geological features to Kriel Colliery's No. 5 seam. Through comparisons, it is found that truck and shovel mining would suit the geology of Kriel Colliery's No. 5 seam since San Juan mine is using it. The sequence of mining No. 5 seam lower allows for a clearance of two cuts between the truck and shovel operation and the dragline. The mining sequence of No. 5 and 4 seam will be in the order of top soil removal; soft overburden pre-stripping; pre-strip drilling; pre-strip hard overburden; No. 5 seam lower coaling; interburden drilling and blasting; interburden stripping and No. 4 seam coaling. Financial evaluation of the project shows that a contractor will charge Kriel Colliery (Anglo Coal) approximately R 102.2 million to mine No. 5 seam successfully. The sales of No. 5 seam lower will provide a profit of R99.4 million at a yield of 70% from the washing plant. The project is beneficial to both Eskom and Anglo Coal because Eskom will have eliminated the problem of pre-stripping and Anglo Coal will generate additional profit. Through investigation and analyses of the project, it is proven to be viable and should take place. This is after looking at the advantages that the project has for Anglo Coal and Eskom. No regular monitoring of methane is required in areas of gassy coal mines outby the mining face. Methane ignitions that have occurred in mine outby areas indicate the need to provide better protection to workers. Handheld methane monitors are now used by some miners to make periodic measurements of methane at the working face. The IYONI II gas detector which is incorporated into a miner’s cap lamp and worn on a miner’s helmet can continuously provide an alarm signal whenever methane levels exceed a set level. Tests were conducted to evaluate the performance characteristics of this methane detector by measuring response times with methane gas supplied through a calibration fixture or adaptor. Other response time tests were performed with the detector in an environmental test box. Performance was also evaluated in a full scale test gallery where face methane emission and underground ventilation were simulated. Procedures for calibration by response time measurement of the IYONI II detector have been developed. In limited testing, the IYONI II detector was found to reliably detect the presence of 1 percent by volume methane.

In the 1960s it was suggested that the volume of stope convergence, and hence the rockburst hazard, could be reduced by the emplacement of backfill. Recent advances have facilitated the placement of large quantities of backfill underground, and a reassessment of its potential benefits as part of a regional support strategy is now timely. In this paper the principal criteria of effectiveness of backfill are taken to be its impact on face energy release rate (ERR) and average pillar stress (APS) levels, and maximization of acceptable ore extraction ratios. The possible effects of backfill on excess shear stresses (thought to modulate large seismic events) are also briefly reviewed. Analytic solutions describing backfill properties and their impact on ERR and APS in certain idealized geometries are also presented, and compared with the results of an extensive suite of computer simulations, in which parameter sensitivities are explored. Results indicate that a regional support strategy is required at depths exceeding 2 km in order to maintain acceptable levels of ERR, and backfill ribs can on their own fulfil this role at depths less than 3,3 km. At greater depths use of stabilizing pillars becomes imperative, but here too supplementary backfill ribs can reduce ERR and APS levels and permit significant increases in ore extraction ratios.

Methods based on regionalized variables theory, commonly known as geostatistics, have been widely used since more than three decades to predict/estimate spatial distributed data, namely mineral resources, with quite good results. However, some restrictive theoretical assumptions, such as the need of some kind of stationarity of data and the linearity of the predictor/estimator, are often wrong options in many applications. An alternative approach based on a finite mixture modelling, or cluster weighted modelling (CWM) technique, is presented and compared, in its theoretical and practical aspects, with the geostatistical methodology. CWM is a general non-linear framework based on the estimation of joint density functions allowing the calculation of the conditional probability function of the target values given their locations. Validation tests are performed in a 2D case study, where testing data proceeds from a soil contaminated by a heavy metal. The results of ordinary kriging and CWM estimations show a very good agreement with actual data. China?s engagement with the African continent has increased impressively in the past decade. Even though China is not the African continent?s largest stakeholder, the rapidly increasing engagement is evident in the huge number of Chinese migrants that have come to Africa in the wake of unprecedented trade and investment levels, as well as in increasing diplomatic and political interactions, which has taken most other commercial partners by surprise. All but four countries in Africa have adopted the ?One China?1 policy stance; and in so doing opened the door for new or strengthened commercial dealings with China, including increasing investments into Africa?s extractive industries. This has been particularly evident since the turn of the century, with a clear shift in China?s policy towards Africa elevating the continent in China?s foreign policy objectives. As such, Africa has become a strategic focus2 for Chinese outward bound and internationalizing companies, especially in the extractive industries. This planned shift in focus is based largely on geo-strategic and commercial needs and interests, rather than previous ideological ones.3

Additionally, aspects of rectangular furnace design and the features of the copper cooling system for the side wall will be emphasized. Finally a state-of-the-art design tool as well as a new invention to improve slag cleaning technology will be featured, which shows great potentials especially for the PGM and copper related industry. Platinum metal prices have risen significantly during the past 18 months, and have remained at elevated levels. Driving these bullish prices are sustained jewellery demand, mainly from the Far Eastern markets, and ongoing autocatalyst usage in response to ever more demanding global environmental legislative requirements. Within South Africa, the areas north and south of the Steelpoort River in the Eastern Bushveldare well known for their significant resources of platinum. The bulk of the resources have lain dormant in anticipation of the very situation that is currently occurring in the marketplace. Anglo Platinum is the largest primary platinum producer in the country, and is uniquely positioned to take advantage of the current elevated metal prices and shortfall in supply of platiniferous metals. In addition to its production capabilities, Anglo Platinum holds an extensive portfolio of mineral reserves and resources which underpin its ability to implement expansion projects to continue growth in platinum group metal production. It also has access to, and is actively expediting, the exploration of a range of properties where the company can further expand current production capacity or supplemented depleted production levels.

This paper examines manning best practice in the Australian mining industry, comparing the mining of gold with mining of other commodities. In particular, the paper considers a range of mining operations and their manning levels as measured by operational benchmarking. The benchmarking results presented cover 7 open pit and 14 underground studies of gold mines in Australia from a database of over 50 studies. The data were collected as part of AMC?s benchmarking and operational improvement studies conducted between 1999 and 2009. The results examine overall manning levels in mining, processing and administration functions. Manning levels for a range of mining methods, including open pit and underground methods, are segmented. Productivity measures such as ore tonnes per man day and metres developed per man day are presented and where direct relationships can be established, the relationships are described. The proportion of supervisory to operations personnel and labour costs as a percentage of total operating costs is highlighted. Minimum manning requirements for the range of mining methods are indicated, irrespective of the size of the operation. The benchmarking results provide guidance by indicating a range of manning numbers and trends which are likely to be appropriate for the scale and type for a range of mining operations. When combined with benchmarked productivity and cost data, manning results help identify potential areas for business improvement, driving gains in the efficiency of labour. Finally, the paper considers perspectives on best practice for manning and the limitations in application of this type of analysis in a global context.

The study investigates the effect of prior corrosive exposure on crack growth resistance behaviour of thin sheet (3 mm thick) aluminium alloy 2024-T3 at slow strain rates. Compact tension specimens were exposed to standard corrosive environments that simulate accelerated atmospheric corrosion attack. Two corrosive environments were considered – an exfoliation corrosion (EXCO) solution and a 3.5 wt% sodium chloride solution. The unloading compliance R-curves of the two-hour EXCO-exposed specimens revealed a significant degradation of approximately 11% in the crack growth resistance behaviour (Kc_e values) compared to the baseline (air-exposed) values. Furthermore, secondary intergranular crack formation was also revealed in the plastic zone ahead of, and adjacent to, the crack tip of these specimens; which formed during the crack growth resistance loading. It is postulated that the observed degradation of the Kc_e values of the EXCO-exposed material is due to hydrogen embrittlement since the exposure times for the EXCO evaluation were limited to ensure that uniform corrosion dominated; that is, significant penetration of corrosion damage and pitting due to localized corrosive attack did not occur. The sodium chloride-exposed specimens revealed a similar degradation (13%) after 24 hours exposure. However, slight intergranular corrosive attack and isolated pitting were observed on the exposed surfaces prior to crack growth resistance loading, resulting in notch effects that could assist in crack growth. Pitting and intergranular corrosion were, however, not observed at the pre-crack tip. The relative contributions of the notch effects and the hydrogen embrittlement during the degradation of the KR performance are, therefore, unclear.

The minerals industry is committed to the principles of sustain-ability. Reducing water consumption is a priority area, especially for regions of water scarcity. This paper presents a systemic optimization of the water balance of the Skorpion Zinc refinery with the aim of reducing water consumption. An Aspen Plus simulation of the process is used. The validity of the simulation is tested by measuring key output variables and comparing results to plant data. A number of water minimization scenarios are investigated, Including unit operation and circuit configuration changes. The scenarios leading to the largest reduction in water consumption are through the full recycle of treated effluent water, which results in water savings of up to 19%. Reducing process water and/or recycling of untreated water is prohibited by the build-up of trace elements, which affect product purity. The Skorpion process already features a highly optimized water balance, with unit operational changes merely resulting in a shift in the water balance. The paper describes the design options available for the simultaneous production of liquid sulphur dioxide, via cryogenic condensation, and sulphuric acid in a sulphur-burning sulphuric acid plant. The impact of the operating conditions of the cryogenic condensation on plant capital and operating costs are discussed, with the main focus on the optimization of the most important economic and operative drivers of the non-ferrous mining industry, such as energy efficiency, reliability, and availability. A case history relevant to an integrated sulphurburning plant producing liquid sulphur dioxide and sulphuric acid, recently started up in the Democratic Republic of Congo, is described. "In previous work by the authors, it was established that additions of 0.2 at.% Ru to an Fe-40 at.% Al alloy improved the corrosion and oxidation resistance of the alloy. The alloy was produced by mechanical alloying and spark plasma sintering and the work showed that nonequilibrium processing was able to significantly refine the grain size of the material. The sintered material had a higher hardness than the as-cast material and the change in grain size did not significantly affect the oxidation and corrosion. In the present research, the mechanically alloyed powder was coated onto a mild steel substrate using cold-spray coating at a gas pressure of 10 bar and a temperature of 500°C. The coatings were found to be 5–10 um thick, although thicknesses of up to 30 um were observed. The coated materials were subjected to oxidation and corrosion tests to determine the effectiveness of the coating in increasing the oxidation and corrosion resistance of mild steel. This was done to determine the effectiveness of cold-spray coating as a technique to coat these mechanically alloyed powders. IntroductionPrevious work conducted by Mintek (Couperthwaite et al., 2013, 2015) investigated the effect of precious metal additions on the structure, oxidation and corrosion properties of an Fe-40 at.% Al (Fe- Al) alloy. Initial work determined that additions of more than 0.5 at.% precious metal did not improve the oxidation and corrosion properties of the materials and in some cases even decreased the resistance to corrosion. Further work identified Pt and Ru as beneficial additions to the FeAl alloy. Four alloys were then produced by mechanical alloying and sintering (FeAl–0.2 at.% Pd, FeAl–0.2 at.% Ru, FeAl–0.5 at.% Ag, FeAl–0.5 at.% Pt). These alloys were all successfully produced by melting and casting and mechanical alloying sintering and it was found that the nonequilibrium processing greatly decreased the grain size of the materials compared to the ascast materials. It was found that the additions of Ru and Pt were still the most beneficial to the oxidation and corrosion properties, with Ru being considered the most beneficial."

This paper reviews the development and suitability of various important thermophysical and electrical properties with respect to base metal mattes. Areas of focus include the critical validation of measurements of viscosity, density, surface and interfacial tension, electrical conductivity, and an overview of the various experimental methods used to determine these properties. Accurate physical property data of mattes are critical in process modelling and computational fluid dynamic modelling of smelting and converting operations employed in the extraction of copper, nickel, cobalt and platinum group metals.

Designing and optimising flotation circuits are critical for mineral beneficiation plants, and therefore several procedures have been published. The modelling of flotation circuits with the objective of design and optimisation is problematic in that different approaches are used for the modelling of flotation units and regrinding units. Usually, regrinding models are based on particles characterised by their size, while flotation models are based on species characterised by fast and slow classes. The relationship between particle size and liberation can be used, but it requires laboratory studies that are time-consuming and costs are high. It is therefore not surprising that few studies on flotation circuit design and optimisation include flotation units and regrinding units simultaneously. In this paper, it is proposed to model the regrinding stage using species characterised by fine-slow, medium-fast, and coarse-slow flotation species. In deep, the regrinding model is derived from a population balance approach based on flotation species. The fraction of these species at the feed and product of the grinding unit is determined by flotation tests. Then, based on these data, the model parameters can be determined by a regression estimation procedure. A local ore was used to validate the model. A physical modelling approach was adopted to simulate the process of cave mining propagation at various horizontal to vertical stress state ratios, and image data was captured and used to characterize the resulting failure mechanisms. Image processing was integrated into the study to determine minor principal strains in models to identify where critical extensional strains had been exceeded relative to crack propagation. The study exhibited a scale factor magnitude of 119 using a calculated critical extensional strain value of 0.014% for the modelling material used. It was perceived that cave propagation occurred through successive parallel extensional ‘fracture bands’ in all cases, as noticed in models of prior studies, deviating from that described by the Duplancic model. Cracks tended to bisect regions of minor principal strain equal to the critical extensional strain, which suggests ‘fracture banding’ is an acceptable failure mode for brittle, rock-like materials. Moreover, it was found that models with lower horizontal to vertical stress ratios (K ratios) showed a greater degree of vertical development of the caving mechanism (at similar vertical stresses), while the vertical extent of the cave was suppressed in models with higher K ratios. Models subjected to larger vertical stresses experienced slower cave formation in latter time-steps. These models exhibited larger two-dimensional caved perimeters and areas, respectively.

Gold mineralisation at Bendigo is exclusively associated with quartz reefs, commonly found within or near anticlinal fold hinges. The gold is typically coarse grained (0.5 mm to 5 mm), free milling and displays a complex, nuggetty distribution within the veins. This ore is highly amenable to gravity recovery processes. As the Bendigo operation is not permitted to treat whole ore by a cyanide leach/CIL circuit, the flow sheet is more complex than conventional gold recovery circuits. Primary gold recovery is from a gravity circuit closing the grinding circuit to a bulk gravity concentrate and from a flotation circuit treating cyclone overflow to a bulk float concentrate. The plant capacity is relatively low by current gold industry standards at 600 000 tpa. Re-establishing gold production at Bendigo has presented several challenging, and sometimes competing, issues in process design and operation. The mine, process plant, associated services and infrastructure are at Kangaroo Flat, a low density, semi-rural zone in the southern urbanisation of the Bendigo metropolitan area. One of the main processing challenges during the design was the competing comminution requirement to avoid over-grinding, which would flatten or smear the characteristic nugget gold and hinder effective gravity gold recovery, whilst also providing sufficiently well liberated particles that would respond well to flotation. Important, non-metallurgical challenges were to minimise impacts on the local community from noise, dust, air emissions, visual impact, water egress and off-site traffic.

Strategic decisions in the mining industry are made under multiple technical and market uncertainties. Therefore, to reach the best possible decision, based on information available, it is necessary to integrate uncertainty about the input variables and model financial risk of the project?s merit measures. However, this provides few useful insights to decision-makers unless accompanied by modelling management responses to uncertainty resolutions. It is widely acknowledged that conventional decision-support methods based on static, no-change, discounted cash flow (DCF) techniques such as net present value (NPV) and internal rate of return (IRR) tend to provide inaccurate value estimates. This could mislead the strategic decision-making process and result in significant value losses. This paper aims to model financial risk related to uncertainty about market variables such as metal prices and foreign exchange rates. Other sources of risk that are related, for example, to geology and production costs are not considered in this work. The article outlines a flexible financial model that integrates uncertainty about market variables and management flexibility to react to uncertainty resolutions into mine project valuation using a real-options valuation technique based on Monte Carlo simulation. Significance of information generated from this simulation-based flexible valuation model to the strategic decision-making process is tested using an illustrative case study of a Canadian mining project. The project is a typical multi-metal, open pit mine that produces copper and gold. In this case, there are three uncertain market variables, which are: copper and gold prices and US$/CAN$ exchange rate. Financial valuations are carried out using both the conventional static DCF method and a flexible real-options model. In the flexible model, management flexibility to decide whether to go ahead with the next expansion or terminate production operations is integrated. Results show how the flexible financial model can enhance the decision-making process.

This paper investigates the effect of chemical and physical operational parameters on the reverse flotation of Timbopeba itabirite iron ore in a pilot-scale pneumatic flotation cell. Operational parameters include collector and depressant dosages, feed rate, superficial gas velocity and solids concentration. Results show that increasing collector dosage results in an increase in quartz recovery, particularly for the coarser quartz where recovery increases by nearly 30%. Increasing depressant dosage results in a decrease in both quartz recovery and hematite loss, for the coarser hematite particles. Increasing the feed rate has no effect on quartz recovery or hematite loss, suggesting that the pneumatic flotation cell is not residence time constrained. Increasing the superficial gas velocity results in an increase in quartz recovery to an optimum at a Jg of around 0.6 cm/s after which it decreases significantly, particularly for the coarser particles where recovery decreases by as much as 50%. Decreasing the solids concentration does not affect quartz recovery but results in significant decreases in hematite loss. Here, fine and coarse hematite loss decreases from around 25% to 12% and 10% to 2% respectively. Superficial gas velocity and solids concentration are operating parameters which have the largest effect on the flotation performance of the pneumatic flotation cell. Results suggest that this flotation cell should be operated at relatively low superficial gas velocities and solids concentrations. However, these are pilot-scale findings and would need to be tested at an industrial-scale where different operating conditions may be optimal.
