This presentation addresses the changing regulatory climate towards aluminum dross and salt cake in Europe and in the United States. Although sporadic, the trend in the U.S. continues to be away from command-and-control regulation of these materials. This trend began in the early 1980s when the Environmental Protection Agency was successfully sued in court and prevented from classifying dross as a hazardous material. The situation in Europe is different. Because of Council Directive 96/61/EC from the European Commission, European Union member countries have all passed legislation that will essentially cause all salt cake and drosses to be reprocessed. The implementation date of the legislation varies from country to country: from 2001 in the United Kingdom to 2007 in Germany, France, Austria, Italy, and Spain. The European aluminum industry is urging the EC to use the approach adopted by the U.S. EPA, which declassifies the majority of aluminum drosses and salt cakes.

"Foundry engineers in the traditional foundry usually regard the quality of casting component as the most important issue and leave the energy saving or energy efficiency as the subsidiary one. This frequently causes disproportionate energy consumption as a result of the inefficient casting processes used and increases the production costs. This paper presents the novel CRIMSON aluminium casting process and compares its facility and melting process with traditional melt furnaces and aluminium alloy melting process. A real example is investigated to demonstrate quantitatively how the traditional foundry wastes energy and what the improvement of energy efficiency can be achieved using the new CRIMSON method. The results of this investigation will help the foundry engineer recognize the importance of energy saving and demonstrate how to use this new technology to reduce production costs and carbon footprint without decreasing the quality of the cast component.IntroductionAluminium melting in metal casting industry is an energy intensive process where it is estimated that the energy consumption is in the order of 1,700 ~ 4,700 kWh tonne-1 in using crucible and natural gas [1]. Different countries may use different energy resources for aluminium melting: in US the main energy resources are natural gas, electricity and coke [2] and in UK most of the foundry use electricity, gas and oil as energy resources [3]. Due to the pressure of rising energy price and the strict environment law, it is anticipated that under the right socioeconomic conditions, the efficiency optimisation of industrial process can be an important step toward increased industrial sustainability [4]. In metal casting industry the energy efficiency of a casting facility depends largely on the efficiency of its melting and heat treating performance. In association with the two performances, over 60 % of the total process energy costs are represented in a typical casting facility [5] where there are huge opportunities for metal casting industry to adopt the best energy practices for potential energy saving. How to ameliorate the current processes for increasing energy efficiency will have a vital effect on reducing the production costs and increasing the competitiveness. For instance, by implementing some state of the art technologies such as the CRIMSON method in aluminium alloy casting will make use of such opportunities."

"New metal working processes, such as the mashy-state mixing, mashy-state forging, mashy-state rolling and mashy-state extrusion are developed and applied to manufacture the so-called particle reinforced metals, fiber reinforced metals, particle reinforced cladding metals and so forth. These metal-ceramics composites are made of metal sheets, metal powders, ceramics particles and ceramics fibers. The mashy-state processes are also used to work those composites into bars, wires, tubes, plates, sheets, machine parts and other products. The working conditions necessary to manufacture sound composite products are clarified and the mechanical properties of the products are investigated. Through the investigation, it becomes clear that the mashy-state processes are useful and effective to manufacture metal-ceramics composites. It is al so known that these processes may be applied in various ways to development of new metal matrix compounds. IntroductionThe so-called metal-ceramics composites and processes to manufacture them are now being widely investigated in order to comply with increasing demands for new materials with novel and excellent mechanical properties and functions. The metal-ceramics composites are expected to have superior characteristics with respect to the elastic modulus, hardness, anti-wear resistance, high temperature strength and other mechanical properties to those of conventional metallic materials.The present authors ha v e been investigating into new metal working processes which are based upon the characteristics of metals and their alloys in the mashy-state. In the mashy-state, the metal (or alloy) includes both of the solid and liquid components. According to the fact that the partial melting takes place and the liquid component usually exists at grain boundaries, the metal in the mashy-state has quite different mechanical properties from those of the metal in the solid-state. Because of that the bonding force among grains is very weak due to the partial melting occurred at grain boundaries, the mashy metal has distinctively low flow-stress and high deformability. The mashy metal splits into grains or particles and sticks to others very easily. It is so soft as to be stirred up just like a lump of sherbet, but it is sufficiently viscous to be mixed up with other materials, such as ceramics particles and ceramics short-cut fibers."

There is much ongoing work in research and development of new processes for the recovery and recycling of met.a.ls and other materials from various waste and scrap streams. Commercialization of such new technologies requires the bringing together and successful execution of a considerable effort involving a variety of activities. These include process conceptualization, research and development, detailed design and construction, and then plant startup and operation. Processes evolve through all of these steps by engineering due diligence, making objective and critical analyses of results, and troubleshooting processing steps to, hopefully, arrive at a sequence that has the best chance to succeed operationally and economically. After a summary review of the above steps, several processes will be described in more detail that provide mostly successful examples of the above procedures. Finally, some observations will be made on areas that will become critical in the near future to the success of new processes for wastes and residues.

"Marangoni convection has a large effect on materials processing since it remarkably enhances heat and mass transport near a free interface. To have a better understanding of the behavior of Marangoni convection in molten salts, observation and calculation of the thermal convection in a column held between a pair of Pt disks (2mm in diameter) fixed to hot thermocouples, were carried out.Calculated flow patterns and absolute values of fluid velocity agreed well with the observed results. When the temperatures of both disks were set equal and the height of liquid column was 2.4mm, four vortexes were generated on the longitudinal plane with a typical velocity of 15mm/s . From the calculated isothermal lines, the behavior of the enhanced heat transport was obvious; fluid heated at the disks was conveyed to the free surface and the cooled fluid at the surface was conveyed to the inner region. Increase in the height of column and/or increase in the absolute value of applied temperature difference lead to increase in fluid velocity lineally in this calculation range.IntroductionIn the processing of many materials, fluid flow of melts has a large effect on refining capabilities and on the characteristics of the produced material. Marangoni convection is generated when a spatial gradient of interfacial tension exists on the free interface due to differences in temperature and/or concentration. This promotes heat and mass transfer locally near the interface.For example, Marangoni convection which are created following the dissolution of interfacially active materials, increases the local corrosion rate of refractories (1-3). In absorption and discharge of oxygen and/or nitrogen in a molten metal, the effective reaction rate of the gas components through the gas-liquid interface increases (4-7). Also in crystal growth, the distribution of defects and impurities in the crystal is affected and this can alter its quality (8-11 ). The temperature distribution is also affected and can greatly change the productivity. For these reasons, the effectiveness of Marangoni convection in refining should be quantitatively clarified and its control should be better understood."

Cyanide is exceptionally reactive, and in typical gold/silver processing liquors, cyanide may be transformed into various species and forms depending on the mineralogy of the ore and chemical make-up of the process water. The exact speciation and relative concentrations depend on the Eh and pH values, as well as the free CN concentration in the system. Very good cyanide balances can be achieved by the judicious selection of the analytical techniques used. The choices an analyst has to make (which analytical methods to use and which ones to avoid) in order to gain better understanding of cyanide speciation and balances in a particular system under investigation will be discussed. Examples of cyanide balances obtained for the laboratory scale tests (agitated leach and column tests) will be presented and discussed.

"The increasing use of coated magnesium in consumer products results in creation of coated Mg scrap during product manufacture and after End-of-Life product treatment. Currently this material is generally not recycled, leaving a material resource unused. Closure of the magnesium cycle in a sustainable manner is necessary. In order to do so, the effect of coatings on the recycling process has to be quantified, predicted and minimized. For this purpose metrics have been developed, based on first principles supported by detailed understanding of the recycling process. The developed 3D metric enables quantitative assessment of the recyclability and links coating design, product design and recycling to each other in a visual manner. The parameters that form the metric can be measured and predicted, hence an engineering basis for Design for Sustainability of coated magnesium is provided.IntroductionEvery product progresses through the four phases of the product life cycle depicted by figure 1. In each phase residues are created. Their amount and composition is largely determined by the complex material combinations created/invented during product design in the manufacture phase. Compared to the ideal cycle the magnesium cycle is far from closed (fig. 2). Most noticeable is absence of the link between the EoL phase and raw materials production. A closed cycle only exists for class 1 scrap, which goes from the product manufacture phase directly to production from industrial material and returns to the manufacture phase as magnesium alloys. The four problematic streams are marked by ???. Coated semi-products are present in two of the four residues, namely in rejects and collected scrap. When these semi-products are recycled the amount and composition of the dross and salt slag residue is affected as well.During product design selection of the coating takes place, fixing the coating character¬istics and properties from this moment on for the rest of its life cycle. The choices made in the manufacturing phase are therefore critically linked to the recyclability of coated semi-products as well as the sustainability of the magnesium cycle as a whole. Sustainable closed life cycles, in which the quality of materials is preserved and residue creation and resource depletion are minimized, can be attained by selecting the appropriate alternative during product design. To realize this the effect of design choices on the life cycle and more specific the recycling process has to be known and quantified."

Current conditions in the copper market demand that mine and plant operators make budgeted production targets at the lowest possible unit costs. For those companies bringing new production capacity on-line, achieving budgeted production levels as quickly as possible after start-up is vitally important to minimize unit costs and to begin a positive cash flow. Whether the objective is to simply improve unit costs or successfully start-up a new, complex plant, success will be strongly influenced by .the skill levels of the operators :and supervisors. The only way to assure return on plant investment, and to survive during depressed metal prices, is to ensure that plant operators have the knowledge to effectively run the plant. Technology available in computer-based, multimedia training systems, including: interactive animation, videos, voice-overs, schematics, and text can now be used to train operators at their own pace using plant-specific information. Additionally, it has been shown that learning through multimedia provides a higher degree of long term retention than more traditional learning methods.

In this paper, the gas composition calculations on the FeS-H20 system at elevated temperature were performed. The results show that the gas constituents are H20, S02, H2S, Sj, H2, and O2 and the order of the compositions partial pressure is PH2o> PH2 >PSO2 >PSj >PH2S >PO2 when FeS is oxidized into Fe304 and FeO by steam in the temperature of 700°C -960°C, the Claus process occurs with the decrease of gas temperature in the off-gas and the S02 and H2S in the gas are transformed into Sj , the critical temperature for the transformation is 600°C, and conversion percent of Sj is 97% at 330°C,

In-situ composites were produced in both Ti matrix (Ti-20Y) and Mg matrix (Mg-20Ti, Mg- 20Nb, Mg-20Fe, and Mg-8Li) alloys. In Ti-20Y, a < 1010 > fiber texture formed in both the Ti and Y phases, and UTS increased from 240 MPa, (as-cast) to 950 MPa after deformation processing to a true strain of 7.3. Deformation processing produced smaller UTS increases in the Mg-matrix composites, but they showed exceptional resistance to weakening from exposure to elevated temperatures. The Mg-20Fe, Mg-20Nb. and Mg-20Ti composites tolerated 6-hour exposure to 400°C with no reduction in their 250 to 300 MPa room temperature UTS. All composites studied had excellent ductility and machinability.

The adsorption kinetics of AuBr4 on Dowex ® -21K ion-exchange resin were studied and found to be independent of the initial gold, bromine, and base metals concentrations. A commercially-available undivided hypochlorite generating cell was used to generate bromine from simulated mixed halide (Br-/CI-) solutions. Electrolyses were performed with solutions containing very low Br&apos; ion concentrations. The current efficiencies were 80-90%, and Br- ion utilization was maximized. A detailed economic assessment was made considering the capital and the operating costs for a 1000 mtpd gold ore processing plant. The toxicity and discharge levels of bromide, bromine, and cyanide were compared from a detailed analysis of the published literature data. Comparing bromine vapor with hydrogen cyanide gas for a given length of exposure, the lethal concentration of bromine is about 3 times less than hydrogen cyanide. The toxicity of sodium bromide is similar to that of sodium chloride. Acute poisoning to bromides and chlorides is rare because of their low toxicities. The allowed discharge levels of Br-, Br2, and CN- in fresh water are 250, 0.1, and 0.005 mg dm-3, respectively.

Cyanides are utilized in many industrial applications including preparation of chemical intermediates, electroplating, and&apos; mining, Cyanide has been utilized in chemical warfare operations as well Cyanide is also synthesized and found in plants and animals including man where it is thought to perform multiple functions. A variety of enzymes are known to detoxify cyanide under different conditions. These include rhodanese, 3-mercaptopyruvate-sulfur transferase, thiosulfate reductase, cystathionaseand albumin. Cyanide appears tQ exert its toxic effect primarily by inhibiting cytochrome oxidase? although other enzymes are also inhibited. Therapeutic antagonist categories to treat cyanide include methemoglobin formers such as nitrite, sulfane-sulfur donors such as thiosulfate, metal salts or complexes such as cobalt and cyanohydrin-forming compounds such as dihydroxyacetone or alpha keto-glutaric acid. Advantages and disadvantages of each category will be discussed. Newer compounds under development have been found that may allow for prophylactic therapy for cyanide poisoning with minimal side effects; In addition, portable co-oximetry devices may provide real-time measurement of cyanide in field units.

At KGHM Polska Miedi S.A. a direct flash smelting process is used for smelting of chalcocite concentrate for the production of blister copper. The paper presents a model of complex oxidation process of single concentrate grains smelted at KGHM. The description covers main chemical reactions, phenomena of heat and mass ex-change inside the grains and between a grain and the surrounding space. In the model, two zones describing the course of process inside the grain were distinguished: ? The first one, which moves faster towards the centre of a grain, both organic and carbonate carbon are freed. The process takes place without the presence of oxygen and results in an increase of the temperature in the core of the particle. ? The second zone moves slower into the grain and the rate of the movement is deter-mined by the presence of oxygen. In that zone the sulphur is eliminated and the oxidation of the organic compounds vapours moving from deeper layers of a grain takes place. Based on the results of laboratory tests, the coefficients that describe the oxygen transportation into the grain and decide the progress in the chemical reaction were determined. The paper contains the results of model calculations for single grains reacting in environment of various content of oxygen as well as the results of model calculations for the laboratory reactor system.

The behavior of single drops with gas evolution at the interface is of interest because this is one of the important reactions that occur in oxygen steelmaking vessels, where a large amount of iron-carbon drops are dispersed in an oxidizing slag. The carbon dissolved in these drops, reacts with the slag to form CO, which is evolved as a gaseous phase. A room- temperature model was used to study the nature of this type of reaction including the effect of various factors such as viscosity and the presence of surface active impurities. Experiments were done for reacting drops over a wide size range to observe various regimes of behavior. Large single drops were levitated in a counter current flow to produce a sufficiently long residence time to allow the study of the various stages in the reaction. The emphasis of this work was to obtain photographic evidence of a high quality to describe all possible modes of behavior, and so a lot of effort was given to developing and perfecting experimental techniques.

One of the most essential factors for a custom smelter to strengthen its competitive power is to Improve its comparative standing in purchase of concentrates from the world market. It is especially critical for Japanese smelters who depend almost 90% of their raw materials on import. In order to accomplish this breakthrough, the development of the new technology which enables us to treat concentrates containing higher Impurities is inevitable. Nippon Mining Company Ltd. made an intensive research on processing complex ore for three years from 1979, and successfully developed an original hydrometallurgical process to treat converter dust for eliminating impurities from the copper smelting circuit. The commercial plant was constructed at the Saganoseki Smelter & Refinery in 1982, and its nine years operation has been satisfactorily proven the advantages of the technology. The concept of this process and its operational performance are discussed.

"Ferrous and Non-ferrous industry in India is undergoing a transition to meet the growing demand and a new thrust to Research & Development (R&D) is mounting. On one hand, to meet the target laid by the policy in the Iron and Steel sector of 110 million tones production by 2020; on the other, innovations taking place in light metal production technology; both have necessitated greater attention to development of industrial ecological framework. Industrial ecology provides a number of new challenges as well as opportunities for the industry. The development and growth in a particular industry should have a trend towards reduced energy consumption, reduced resource consumption, thereby reducing the cost of production. Technology management strategies will have a key role in achievement of these targets. The paper describes recent developments in technology management, importance of R&D and case studies on adoption of energy efficient & CO2 reduction technologies in metal industry in India. In the end suggestions for future are made.IntroductionInternational Energy Agency [1] has assessed that nearly one third of the World’s energy consumption and 36% of CO2 emissions are attributed to manufacturing industries. In case of ferrous and non-ferrous metals, the resource equality and product quality finally determine the energy share across the countries. In the overall, Iron & Steel industry accounts for about 19% of total industrial energy used. The saving potential for non-ferrous metals is estimated to be anywhere between 13 to 25 % of the energy consumed depending on the level of resource quality. The projections are that energy consumption worldwide in Industry sector would increase 1.8% per annum up to 2030 on average, and up to 2.5% in developing countries."

In the day-to-day life the copper business of today is influenced directly by the ever-increasing general concern about the environment. In addition to that the inherent shortcomings of the copper smelting business, have since many years been the falling real price level of the metals and the relatively high initial capital investments required for the production units. These shortcomings have been compensated for by high productivity, low specific operating costs, low metal inventory and unbeatable technological superiority. Thus today more than 50 % of the world primary copper is today produced by utilizing Outokumpu Flash Smelting Technology. This figure is expected to grow at an increasing speed in the near future. Characteristic for the Outokumpu Flash Smelting technology is high flexibility for a wide grade of concentrates and the highest sulfur capture owing to at the same time competitive investment and operational costs. The Flash Converting technology offers new options for copper production and optimization of the mine- concentrator-smelter production chain. In the following years it is expected that the trend in copper making is that higher grade concentrates are produced at the mines. Thus increasing amount of high grade concentrate will be available for direct-to- blister Flash Smelting causing an overall cost reduction in copper smelting i.e. both in capital and operational costs. In the &apos;90s new technologies based on Outokumpu Flash Smelting technology have been taken into operation, thus eliminating the non-continuous Peirce-Smith converting process step. New innovative solutions have been used in the latest projects, as in Kennecott Utah Copper, where the new Kennecott-Outokumpu Flash Converting process was started up in 1995. Also, in 1995 the new DON process was started at Outokumpu Harjavalta nickel smelter followed by the Fortaleza nickel smelter in Brazil in 1997. The aim of the continuous development work at Outokumpu has been the expansion of the direct-to-blister process towards lower grade concentrates. The most recent example of this is the start-up at the Olympic Dam smelter in Australia, where the existing direct-to-blister Flash Smelting furnace was replaced with a new one having a capacity of 200 000 t blister copper per annum in just one smelting step.

Gécamines is the world largest cobalt producer with about 60 % of the Western World production. During the last ten years, its annual production varied from 5,400 to 14,600 t/year. The actual cobalt production capacity of Gécarnines is 18,000 t/year and could be increased in the near future if necessary. Cobalt is presently produced at the Shituru plant by an old in-pulp electrolysis process and in Luilu, by electrolysis of a clear weakly acidic solution. The Shituru Cobalt quality is lower than the Luilu one. For that reason, part of the Shituru Cobalt is fire refined and cast into granules. Large efforts have been succesfully accomplished to improve the cobalt quality. This has been made possible by a better knowledge of the purification processes and of the electrolysis parameters.

The sulfide smelting industry is striving for up-scaling their operations by increasing the throughput and efficiencies of the furnaces. The physical phenomena related to refractory materials prevailing in smelters and furnaces are highly complex. The refractory materials are exposed to fairly high temperatures, thermo-mechanical stresses, penetration of pores, erosion and chemical corrosion. The application of numerical simulation tools is needed for the refractory engineering task to consider those phenomena and to evaluate the impact of operational regimes on the refractory design and finally on the integrity of the furnaces. The work discusses case studies of simulations addressing problems and questions related to the refractory design process. Practical simulation approaches which employ simplified models are introduced as the engineering process demands results in a reasonable time.

Halide media are considered as suitable alternatives to cyanide for extracting gold and have received much attention lately. The extraction of gold by iodide-iodine mixture has been patented and briefly studied without much attention given to the fundamental aspects of this process. This paper reports recent studies on the kinetics of gold extraction in iodide media, using hypochlorite, iodine and hydrogen peroxide oxidants. The kinetics of dissolution was found to be dependent on the solution pH, reagent concentration and most importantly the iodide- oxidant molar ratio. Without proper control, the gold surface can be passivated due to the formation of solid products. Thermodynamic modelling was carried out to determine the equilibria governing the dissolution process. The formation of AuI solid was also identified as a possible product during the dissolution.
