South Africa has produced more than a third of the total gold mined throughout history and remains a major although, until recently, no longer the largest producer of gold. South African gold production peaked in 1970 with an output of 1 000 t, a major component of the western world?s gold production, with the development of the country?s economy having been based largely on this mineral wealth. The costs and difficulties of increasingly deep-level mining, coupled with increasing labour costs and the low gold price until relatively recently, have seen production fall steadily since then, with the closure of many mines including those of the Central Rand Goldfield in the mid seventies. Thus in 1998, only 464 t were produced, with 342 tons being produced in 2004. In 2006, 275 tons of gold were produced and after more than 100 years was the last year as the world?s largest gold producer. In 2008 gold production was 221 tons, making South Africa the third largest gold producer after China (292 t) and the USA (234 t). Gold production would have been lower if it had not been for massive tailings dam retreatment operations that started in the late seventies, including in the Central Rand Goldfield. Mining of a remaining deep and lower grade shallow resources has now also become a major focus and has recently lead to a rebirth of reef mining on the Central Rand Goldfield.

"Kansanshi mine, located in northwestern Zambia, uses conventional openpit mining to produce primarily copper, with gold as a by-product. The ore is extracted from a deposit with highly complex mineralogical suites that are difficult to process, sometimes leading to poor recoveries. The mine was using an ore classification system called ‘Mat-Type’, which classified various ore types into 22 different quality categories, ranging from poor to good quality. Ore with poor recovery was classified as ’poor quality’ ore and directed to long-term stockpiles. Due to a lack of proper integration between the technical and functional areas forming the mine value chain, Mat-Type unintentionally misclassified ore. A geometallurgical analysis was therefore undertaken to review Mat-Type and a new geometallurgical ore classification system, called ‘OXMAT ’, was developed to replace Mat- Type.When implemented, OXMAT eliminated nine of the 22 ore categories and the remaining 13 ore categories could now be more accurately and consistently defined, leading to a significant change in the quantity of ore being mined. OXMAT demonstrated that within a defined test volume of the geological model, waste tonnes could be reduced by 19% while ore tonnes could be increased by 17%. This paper therefore demonstrates the value created through integrated geometallurgical modelling. IntroductionKansanshi mine is located in northwestern Zambia, approximately 10 km north of the provincial capital Solwezi and about 160 km west of Nchanga mine in the Central African Copperbelt (Broughton and Hitzman, 2002). The location of Kansanshi mine relative to other major copper deposits in the Copperbelt is indicated in Figure 1.Kansanshi mine uses conventional openpit mining methods to exploit copper- and gold-bearing veins hosted in a structurallycontrolled mineral deposit. Mining is carried out in two areas of the deposit, the Northwest and Main pits. A third area of the deposit, called Southeast Dome, is currently not being exploited (Figure 2)."

Utilisation of lower-grade (<60 per cent Fe) resources, not utilised in the current products, is crucial to ensure optimal resource utilisation and maintaining/improving future profit margins by reclassifying low-grade material to ore. The purpose of the Sishen Expansion Project (?SEP?) is therefore to investigate the technical and financial viability of producing up to an additional 10 Mtpa of new products at Sishen from material currently classified as low-grade materials. Jigging technology has progressed to a point where Sishen?s 50 to 60 per cent Fe run of mine (?ROM?) material, once considered as waste, can be beneficiated to produce a saleable 64 per cent Fe product. This has been confirmed through appropriate beneficiation testwork. Consequently, Sishen can now produce saleable product from material not currently included in the resource definition, increasing the resource base of the mine significantly and ensuring higher resource utilisation. Mine Planning utilised the geological models to produce detail planning schedules, reflecting the current and SEP plants separately, optimised to comply with product specifications of both the current and SEP plants and to confirm the viability of the low-grade resources identified as SEP feed material. The SEP products specifications have been derived by optimally matching iron ore market requirements with the revised resource base. A 64.0 per cent Fe lump product and a 63.5 per cent Fe fine product are the optimal SEP products. The SEP plant will be able to produce 10Mtpa at an average yield of 60 per cent and a lump to fine ratio of 62 to 38. The plant consists of five major sections namely crushing, material preparation, beneficiation, final product handling and quality control services. Maximum integration with the current Sishen plant was considered. Kumba currently has an agreement with Transnet to rail up to 23.5 Mtpa through the Sishen Saldanha Iron Ore Export Channel (?IOEC?). Transnet and Sishen Iron Ore Company have signed a Definitive Agreement that deals with the expansion of IOEC?s capacity, which increases Kumba?s entitlement from 23.5Mtpa to 35.0Mtpa. The detailed enviro-legal impact assessments for the SEP indicated that the project has low enviro-legal risk as a result of it being a brownfields project incorporated into the current Sishen operations.

The Samarco pipeline, the longest in the world for iron ore slurry transportation, started operation in 1977 to transport concentrate from the Germano facilities, in the state of Minas Gerais, to the pelletizing plant, located 396 km away, in the state of Espirito Santo, on the south-east coast of Brazil. Designed for a nominal capacity of 12 million tons per year, the pipeline reached 15.5 million/year due to operational improvement and, in late 2005, it was resized to transport 16.5 million tons per year, with the installation of a booster station. In order to ensure the accurate performance of the system, a pipeline cleaning programme was carried out and, since it has been29 years from the operation start-up, precise knowledge of the pipe condition would be fundamental to guarantee the success of the project. The cleaning programme demonstrated the potential of operational gains from this initiative, and its effect on the corrosion control and future measures, which should be permanently adopted to maintain the improved capacity. The intelligent pig runs provided essential data used to establish a pipeline integrity programme that allowed Samarco to develop a pipe repair plan based on the severity and significance of the features and to implement a future pipe replacement plan.

The use of SO2/air gas mixtures as an oxidant to precipitate Mn from Co(II) leach liquors was investigated. The effects of SO2/air ratio, pH and temperature on Mn precipitation were evaluated. It was found that the use of SO2/air gas mixtures resulted in significantly higher Mn precipitation kinetics compared to using air or pure O2 alone. The SO2/air ratio was varied from 0% to 6% SO2(v/v) in air and similar Mn removals were achieved at 0.75% to 3% SO2 at pH 3. The solution pH was varied from pH 2 to pH 4; Mn precipitation did not increase considerably from pH 2 to pH 3, but increased significantly at pH values higher than pH 3. Cobalt co-precipitation also increased as pH increased, with 1% Co co-precipitation at pH 3. An increase in temperature from 30°C to 60°C also increased Mn precipitation and 100% Mn precipitated at 50°C. Cobalt co-precipitation also increased significantly with an increase in temperature. An activation energy of 25 kJ/mol was calculated from the Arrhenius plot, which is an indication that the precipitation reactions were both chemically and diffusion controlled. XRD analysis showed that Mn precipitated in the form of Mn2O3 instead of MnO2 that was predicted from thermodynamic data. SEM and XRD analysis also revealed that the precipitate consisted mainly of gypsum or bassanite (99%), with the Mn containing phase (< 1%) distributed within the gypsum phase. In order to obtain a more suitable separation medium for fine coal, in this paper a pulsed fluidised bed was used to measure the pressure fluctuation, density characteristics, bubble diameter and rising velocity of Geldart A and B particles in the bed by controlling the pulsation frequency and gas velocity, in order to study the fluidisation effect and two-phase distribution of the bed. The results indicated that with the increase of pulsation frequency, the breakthrough point on the fluidisation characteristic curve caused by particle adhesion disappeared, and there was an optimal frequency, which made the minimum fluidisation velocity of particles reach the minimum. In addition, the bubble rising velocity was also simulated. The relationship between them was established using a model, and the error was within 5%. This provides an effective way to predict the bubble velocity, study the distribution of bubble phase, and improve the stability of bed density. After the South Deep complex was purchased by Goldfields in 2006a re-feasibility study was done and the life of mine (LOM) was extended to 52 years. This also implied that the mine?s infrastructure would have to be enhanced. One of the changes was the proposal of five new main orepass systems to be excavated before the mine reaches full production in 2013. Excavations started to show signs of scaling, and in some cases, whole new excavations were lost. This particular area was exposed to very high stresses and the geology was prone to body delimination rendering the relevant areas unstable. This paper investigates the conditions at the location of one of the proposed orepass systems, and the best possible orientation was suggested to ensure that the orepass system would be stable and have a practical life. It was, however, found that the fourth leg of the orepass system would require further support to be classified as stable by the chief rock engineer and the section geologist of South Deep. Several support methods and orepass system linings would then be analysed and evaluated to give calculated recommendations on how to productively and practically support an orepass system. Mechel, a large, integrated steel, stainless steel, and ferroalloy producer in Russia is committed to upgrading its facilities to world class pyrometallurgical process and environmental practice. Yuzhural Nickel currently uses shaft furnaces to produce a matte containing iron, nickel and traces of cobalt. This rather old technology is thermally inefficient and is characterized by high operating costs. Mechel has investigated suitable equipment and processes to upgrade the plant, and awarded a contract for the construction of a 12 MW DC smelter, located near the town of Orsk, to Bateman Engineering Projects in June 2008. The selection of DC furnace technology for laterite smelting can be considered as a strategic highlight for the pyrometallurgical treatment of low-grade lateritic ores, and could be the first industrial-scale implementation of this technology. This project has been designed to achieve multiple goals including the demonstration of the process and associated equipment technology at commercial scale, to confirm the scale-up design parameters of the forthcoming 2 x90 MW, twin electrode DC furnaces, and to prove the environmental emission superiority of closed furnaces. It also provides a valuable operator training platform. This paper deals with the process design, key technology building blocks and design features which have been incorporated to produce a pyrometallurgical vessel capable of (i) resisting slag superheat and chemical aggressiveness, (ii) process fine material without pre-agglomeration, (iii) achieve high nickel recoveries and(iv) being tolerant to the variations in chemical composition of laterite ore. The approach to increasing campaign lives between partial and complete rebuilds, through the use of composite furnace module (CFM) technology originally developed and patented by the University of Melbourne, is also followed in more detail. Unfortunately, results from hot commissioning and lessons learned from initial operation are not available because the project completion has been delayed due to the worldwide downturn in demand for commodities. The Tati Activox® Project will be the first full-scale implementation of the patented Activox® process (The Tati Activox® project was deferred in 2008. Please refer to the Norilsk Nickel press issue on the topic for more info). The process was developed by Norilsk Process Technology and has been tested on Tati mine sulphide concentrates in laboratory, pilot and demonstration plant scales and demonstrated its viability. There are inherent risks to the final scale-up of the process from the demo plant and one of them will be investigated in this paper. Compartment 1 is designed to leach approximately 77% of the total nickel leached. For this reason agitation requirements in the first compartment of the autoclave are reviewed. An attempt is made to minimize the process and mechanical risks associated in achieving oxygen mass transfer into the slurry solution. The agitator powers for oxygen mass transfer are calculated using empirical correlations and compared to demonstration plant testwork. The resulting gassed power per unit volume (P/V) is higher than most commercial autoclaves and raises uncertainty on the viability of using such high unit power inputs. Additionally, there is concern about the ability of the autoclave shell to withstand and support the higher loading of large agitators. An alternative solution to designing for the increased P/V is assessed in which the number of compartments within the autoclave is reduced from 5 to 4 by removing the compartment wall separating compartments 1 and 2. This results in an enlarged first compartment containing 3 agitators instead of 2. Therefore the compartment 1 oxygen demand is supplied through 3 agitators, which lowers the P/V per agitator. The reduction in the number of autoclave compartments raises the potential for short-circuiting the mean flow pattern by slurry particles. Short-circuiting and low velocity zones could result in a lower recovery of metal and localized hot spots, respectively. A computational fluid dynamic (CFD) analysis was conducted to quantify these concerns and also to evaluate further design considerations. The results indicate that the proposed design change to 4 compartments affects short-circuiting. The impact of increased short-circuiting on the overall autoclave recoveries is not quantified, however; it is expected to be negligible based on testwork done in the Tati Demonstration Plant and similar modifications made to another operating autoclave. The CFD analysis also suggests that there will be no low velocity zones within the compartment.

In this study the applicability of a batch press to predict the energy consumption and particle size distributions for medium-pressure roller presses was investigated. The relationships between energy consumption, feed size and product size are discussed with reference to Hukki?s interpretation of Bond?s and Rittinger?s laws, as well as the particle size parameter used. It was found that the comminution laws have limited utility for the characterization of the performance of the medium-pressure roller crushers or the batch press used, and also depend on the particle size distribution indicator used. It was also found that the batch press is not a suitable simulator for medium-pressure roller mills as it was notable to predict the energy requirements, or to predict the size distributions that would be obtained for the ores evaluated.

"The ventilation of underground coal mines plays an important role in minimizing the risk of methane and coal dust explosions. The ability of ventilation, with the use of line brattices (LBs), to remove methane and coal dust in empty headings is dependent on the amount of air leaving the LB and entering the heading. The quantity of this air depends on the associated system variables, namely heading dimensions, settings of the LB, and velocity of air in the last through road (LTR). However, the exact effect of these system variables on the flow rate at the exit of the LB in an empty heading is not known. The installation of LBs in South African coal mines is generally carried out based on experience. This can result in overor under-ventilation and may increase the cost of providing ventilation or cause accidents, respectively. In this paper, using computational fluid dynamics (CFD), the air flow rate at the exit of the LB in an empty heading was estimated using full-scale three-dimensional models. The CFD model used was validated using experimental results Firstly, the settings of these three system variables were varied, the flow rates at the exit of the LB were measured, and finally the results were used to calculate the effect of each system variable. The outcome is a mathematical formula that can be used to estimate air flow rate at the exit of the LB in empty headings for any practical scenario.This paper will help the coal mining sector in South Africa by providing estimation models based on scientific reasoning for the installation of LBs, and will also serve academia as part of the curriculum towards educating future mining engineers."

Technology is advancing at a rate that makes it extremely difficult for the mining industry to keep pace. Many advances occur within a given piece of technology and often this is missed by the disciplines that could have gained advantage by its implementation. Often this may have been simply an aspect of cost exceeding benefit. However, there are some technologies that potentially have such a far-reaching impact on the mining industry that the benefits simply outweigh the cost. The application of 3D laser scanning in the mining industry has the potential of taking the concept of &apos;Google maps?&apos; underground. This presents an opportunity where the virtual world of underground can be traversed with relative ease and many aspects of measurements could be obtained without having to visit the working place again, potentially saving countless man-hours and still delivering precision work with significant savings in downtime, stoppages, and exposure to safety incidents. Anglo American Platinum maintains its competitive advantage though the review and application of appropriate technology. This paper describes the 3D laser scanning trial at one of Anglo American Platinum&apos;s new shafts, and goes on to show the benefits encountered through the application and the involvement of the various MRM disciplines.

"Pressure leaching is an option for copper recovery from chalcopyrite. Leaching takes place at high temperatures and pressures in the presence of an oxidizing agent. This work shows how the performance of pressure leaching circuits may be improved by optimizing the configuration of autoclaves and the heat removal method. The objective was achieved by creating an autoclave model that combines mass balances, energy balances, and population balances. A base case circuit consisting of a single autoclave was chosen, and this base case was compared with options for increasing capacity by adding more autoclaves to the circuit. These capacity increase options include circuits in which the additional autoclave is added in parallel, in series, and in series with thickening between the two autoclaves. The copper extraction, productivity, and cooling requirements for these options are compared. The series circuit with interstage thickening has the highest extraction and productivity; however, the cooling duty in the first autoclave is high. In addition to comparing circuit options, three options for heat removal were investigated: cooling coils, quench water, and flash recycling. The flash recycle option results in the highest copper extraction, and the quench water option the lowest copper extraction. IntroductionBackgroundCopper sulphide ores and concentrates containing chalcopyrite are typically hard to leach under atmospheric conditions. Smelting of these ores may also be a challenge, due to the inability of smelting processes to handle low-grade ores, as well as impurities such as arsenic and antimony. Alternative hydrometallurgical routes to treating chalcopyrite are therefore required. One option is pressure leaching, which is the focus of this work.In the pressure leaching process, sulphide ores and concentrates are leached in autoclaves at temperatures of 200 to 220°C and a pressure of about 3000 kPa (Schlesinger et al., 2011). An oxidizing agent, usually oxygen, is required to oxidize sulphide ions to sulphate ions. The oxidation of sulphur to sulphate is exothermic; consequently, a method of heat removal is necessary in order to maintain the temperature in the autoclave."

Hydrometallurgical processing of complex ores and concentrates is becoming increasingly important as the mining and metallurgical industry seeks to exploit mineral deposits that are difficult to treat using conventional mineral processing and pyrometallurgical technologies. Mineral processing is often challenged by the difficulty or inability to separate valuable minerals into marketable concentrates. Hydrometallurgical processing, using selective leaching technology, can often ?chemically beneficiate? such difficult deposits. Pyrometallurgical treatment of base metal concentrates is capital intensive and subject to ever more stringent environmental control. Hydrometallurgical processing is generally lower in capital cost for an equivalent metal production rate and avoids the gas and dust issues associated with pyrometallurgical processing. The possibility of by-product recovery may also increase with hydrometallurgical treatment. Two examples of new technology or flowsheet development for treatment of complex ores and concentrates are used as illustration. These include the El Boleo process of Baja Mining for recovery of copper, cobalt, zinc and manganese from a complex clayey ore and the PLATSOL? process for recovery of copper, nickel, cobalt, platinum, palladium and gold from a bulk sulphide concentrate.

Metal sulphides are usually semiconductor and their electrical conductivity is low; therefore they are sources of electrons and promote electrochemical reactions. This phenomenon is of significant importance in sulphide flotation. The formation of a hydrophobic surface on the sulphide minerals is the result of various electrochemical reactions. Potential difference in the mineral-liquid interface plays an important role in the kinetics of the reactions, and consequently, on the flotation behaviour of sulphides. The value of the potential difference is influenced by different oxidation-reduction reactions at the interface area, and is measured by a two-electrode system in which an electrode is applied as reference electrode. In this study, we attempted to measure open-circuit potentials of pyrite, pyrrhotite, and steel electrodes with respect to the reference electrode. To verify the results, two reference electrodes, saturated calomel and gold, were used. Time-potential relations with respect to both reference electrodes show that the potential of both pyrite and pyrrhotite increases with time; however, this trend decreases for steel except when at pH 12. The results show a potential drop by an increase in pH value, except for steel, for which the opposite holds. This paper discusses galvanic interactions between minerals and grinding media in the grinding circuits, as well as among other minerals in the flotation processes.

The purpose of the study was to investigate the factors which affect the performance of the loading and hauling fleet and also find possible solutions to eliminate these factors, so that the daily tonnages required could be produced .This is due to the high demand of manganese required by clients. The investigation strongly focuses on the performances of the three 777D Caterpillar trucks and the R984 C Liebherr Litronic Hydraulic Excavator. In the content of the study, these machines are used to remove and move the low grade manganese (also known as the top cut overburden) in order to expose the high grade manganese from north pit to dump 4. The objectives of the project were to determine the actual performance of the loading and hauling fleet per shift, compare the actual and the theoretical performance and identify areas that need to be improved. To achieve the goals set for the project, a number of activities were carried out. ?Perform a time study to compare the performance of the loading and hauling fleet with the manufacturer specifications ?Match the equipments analysis for Loading and hauling ?Road conditions analysis ?Rolling resistance and Road Gradients analysis ?Operating cost analysis.

The purpose of this article is to show how a representative overall equipment effectiveness (OEE) measurement can be calculated for an underground coal mining bord and pillar batch process. The calculation method, the typical losses (which include planned and unplanned availability losses, coal quality losses, and process rate losses) and the underlying logic are presented and discussed. It is argued that the current traditional underground bord and pillar mining process can currently provide a maximum theoretical OEE of only 49 per cent, while a realistic benchmark target should be in the order of 37 per cent, which relates to an average of 2400 t per shift or 1.2 Mt/a. In addition, it is argued that the current bord and pillar process is the current bottleneck to further improvement past the 2400 t per shift benchmark, and that fundamental process changes will be required to eliminate this bottleneck.

"To be able to responsibly develop a multiphysics model of the steel belt sintering (SBS) process used to sinter chromite fines, it is important to have a comprehensive understanding of the process. This understanding was gained through a site visit, observation of the process in operation, and interaction with the operators. Material characterization will also reveal much about the process that is not yet fully understood. A well-defined and representative mass and energy balance will also give valuable insight into the process. The plan for the multiphysics model aims to combine a computational fluid dynamics (CFD) model with a discrete element method (DEM) model.To obtain a more accurate mass and energy balance representation of the SBS process, it was decided to develop a dynamic distributed parameter model of the mass and energy balance. This model will be used to gain better understanding of the SBS process so that a more complicated multiphysics model can be developed later. The reason for this is because the SBS process is very dynamic, with a large temperature distribution throughout the length of the process. In its current state, the mass and energy balance model is capable of handling solid and gas material packages and exchanging heat between these packages where they are mixed, and is able to model the heating of the gas by burning CO gas. The next step in the development of the model will involve enabling it to handle evaporatoin of liquid water, burning of solid carbon in the pellets, reduction of iron oxide in the pellets with the CO gas formed from carbon combustion, and then oxidation of the reduced iron in the oxygen-rich cooling zones."

Maximizing shareholder value has become a common aim for mining companies. This paper discusses the results of a number of studies developing strategic mine plans, covering a wide range of commodities, styles of mineralization, mining methods, and processing facilities, for single and multiple deposits. It has become evident that traditional methods and conventional wisdom often do not in fact achieve these goals. Operating policies at many mines ensure that shareholder value is not maximized. Changing the overall strategy can provide significant value gains. Typically, the new optimal plan involves a significant increase in the cutoff grade, at least in the earlier years. An increase in the underground development rate or open cut stripping rate is often associated with this, at least in the short term, to establish the new strategy. Cost minimization is found to be counter-productive. Counter-intuitive plans are often found to be optimal. For example, optimal cutoffs for different parts of an underground mine may be significantly different, even if mineralisation and cost structures are similar. Sub-optimal strategies are also frequently found to have a significantly greater financial risk than optimal plans, which have been found in many cases to be relatively insensitive to changes in major value drivers, such as metal prices. This paper shows how identifying and then operating within the framework of an optimal strategic plan can have substantial benefits over being continually driven by short-term tactical issues.
