The complexity of metallurgical processes in the non-ferrous metals industry. especially changes in the process conditions in combination with a diversity of metal processing furnaces, requires a precise knowledge of the system for the selection of refractory products. However, particular importance is still focused on the specific refractory consumption being as low as possible. The addition of recycling material with a high amount of impurities and the increase of low-grade ore concentrates used in the base-metals industry also entails a significant change of slag chemistries, process temperatures, etc., which influence the performance of already approved linings. This acknowledgement of process changes with decreased brick lifetimes provided the motivation for RHI AG to develop high-performance refractory bricks especially for non-ferrous metals applications. The internal laboratory tests with fayalitic slag showed very promising results compared with our approved magnesia-chromite bricks for this application. In order to identify suitable refractory products and to improve the life of the refractory lining, innovative product development has to be undertaken. In addition, the practical corrosion testing methods and facilities available within the RHI Technology Center, such as the induction furnace and the rotary kiln test equipment, allows the best possible understanding of brick wear at a laboratory scale. Based on the results of the test work, the optimal refractory solution can be recommended for a field trial at the customer?s site.

The growing market demand for lithium is mainly due to its use in the manufacture of batteries for electric or hybrid vehicles and portable equipment (smartphones, tablets, power tools, notebooks, etc.). Currently there is great interest in finding new sources of lithium and technologies for its utilisation. Li-S batteries have received attention due to their theoretically high specific energy density, which is 3 to 5 times greater than that of Li-ion batteries. Unlike Li-ion batteries, of which the main raw materials are lithium carbonate and lithium hydroxide, the main raw material for Li-S batteries is lithium chloride. The anode used in Li-S batteries is metallic lithium, produced by a molten lithium chloride electrolysis process. The extraction of lithium from pegmatites such as spodumene, previously abandoned in the 1990s for being uneconomical, has become attractive due to the increase in prices as well as the need for greater lithium purity of products made from lithium-bearing minerals. The main methods used for lithium recovery from spodumene ore include the sulfuric acid process, the alkaline process (lime or limestone as raw material) and the chlorination roasting process. Thermodynamic modelling using HSC software 5.1 was conducted to predict different reactions that could occur during chlorination roasting of the spodumene/MgCl2+CaCl2 system. Lithium extraction from the solid obtained after the chlorination roasting was also investigated. The results of thermodynamic analysis provided a better understanding of the chlorination roasting process for lithium extraction. Metallurgical tests with a mass ratio of 1:6 (spodumene:chlorides) and molar ratio of 2:1 (MgCl2:CaCl2) allowed over 95% recovery of the lithium contained in the spodumene concentrate. Changes in flotation performance have been correlated to changes in froth structure, velocity and stability. Literature has shown that when the aeration rate is varied for a specific float cell, the recovery of the valuable mineral reaches a peak which also coincides with a peak in the air recovery – a measure of froth stability. Peak air recovery optimisation methodology is a way to use direct readings of physical phenomena by froth cameras to optimise the metallurgical performance of a flotation plant. The aim of this paper is to show the transient nature of the peak air recovery value and the variety of conditions required to attain the peak air recovery on an industrial flotation plant with tight base-layer control of the feed and internal conditions. Industrial site tests that were conducted under controlled conditions showed different peak values at significantly different corresponding aeration rates during normal operation. The measured peak air recovery points corresponded to maximum PGM recovery during normal flotation, as expected. This dynamic nature of the peak air recovery point conditions has not previously been discussed in literature and indicates the need for online measuring equipment and informs the design of process control algorithms required to exploit the phenomenon for optimisation. The dramatic strengthening of the rand against the dollar as well as a decline in quantity and quality of locally available concentrates have had a dramatic impact on Zincor?s operations during the previous two years. Zincor has responded with the implementation of a number of technical improvements to the process to decrease cost and increase revenue and plant flexibility. Among the initiatives is the pre-leaching and pelletising of the zinc concentrate, de-bottlenecking and process improvements in the leach and purification circuits, the introduction of cathode washing and automated cathode stacking in the cell house and the installation of a new furnace to produce pre-alloyed jumbos. This paper will describe these initiatives and others that Zincor have recently taken to stay competitive in changing global base metals market.

Portable X-ray fluorescence (pXRF) analysis has been widely adopted in the geochemical and environmental field as a cost-saving alternative to standard analyses. This paper outlines the efficacy of a method for indirectly quantifying organic copper content in solvent extraction circuits via stripping of the chelated metal with concentrated sulfuric acid in a single contact and subsequent pXRF aqueous analysis. pXRF analysis is common within the mining industry but presents unique challenges with liquid analysis, the most prevalent of which are briefly discussed. This method was developed specifically for mining operations with regional constraints and limited resources. Providing an in-field alternative to flame atomic absorption spectrophotometry and inductively coupled plasma optical emission spectroscopy, this entirely mobile XRF analysis method produces consistent and accurate results within minutes and at a fraction of the cost.

Owing to the high ore grades in the African Copperbelt and variable acid consumption, agitated leaching is common practice and is used more widely in Africa than in other regions. Two common challenges for agitated leach–solvent extraction circuits are higher presence of colloidal silica in the pregnant leach solution and elevated levels of total suspended solids. Both can negatively affect the physical and metallurgical performance of the solvent-extraction circuit, and lead to higher processing costs or reduced copper production. Operating in organic continuity is preferred to address such challenges, but is not always possible: additional treatment options may be advantageous. For this reason, Solvay recently introduced ACORGA® CR60LT, a new chemical additive to address these concerns. Continuous addition to the pregnant leach solution improves physical performance without negatively affecting Cu transfer or cathode quality. Results and benefits from commercial utilization of ACORGA® CR60LT at different operations in the Copperbelt are reviewed

Among different pre-treatment methods, a high voltage electric pulse was recently developed and is gaining popularity due to multi-benefits such as pre-weakening along the grain boundaries, as well as size reduction to improve the liberation characteristics. In this paper, the pre-treatment using high voltage electric pulse of lithium-bearing granite ore was studied to understand the morphology through texture, as well as the friability of the particles. To understand the phenomena, SELFRAG, a laboratory facility used for generating high voltage electric pulse and key operating variables were varied. The role of applied voltage (94.5-195.5 kV), number pulse (3-87), and the frequency of pulse (1.3-4.7 Hz) was varied to understand the liberation characteristics as well as energy consumption. Characterisation tools such as optical, and electron microscopy were used to describe the pre-weakening phenomena through textural features. Further, the energy required to break the particle to finer sizes as well as friability were determined and described. We show that the prioritization of business improvement and performance management decisions may be significantly improved by taking into account the systemic effects of changes made in a single process area. To do so we build a model of a mining value chain, taking into account consequential downtime that arises from downstream and upstream starvation and choking effects of each activity. Introducing the concept of internal capacity, this approach yields insight into the relative importance of key metrics such as loading and hauling rates. We suggest that a holistic view of this type should be a core component of business improvement and performance management decisions.

There are many underground mining software tools available to plan and schedule the development of underground mines. A shortfall of these tools is the optimization of the underground equipment and strategy in order to maximize the development rate. This paper will illustrate how the SimMine® software was used to maximize underground development at Petra Diamonds' Cullinan Diamond Mine. It will also determine the effect of various development strategies and equipment capacities on the underground development rate and pinpoint potential bottlenecks in the mine development cycle.

Tech.). Natal (Member) The de-watering, spray drying, and converter operations at Impala are described, aspects that may be new to the minerals industry in South Africa being elaborated. Air-pollution control necessitated the installation of a sulphuric acid plant to limit the emission of sulphur dioxide to the atmosphere. Closer control of the smelting and converting operations was required for successful operation of the acid plant on the inherently Iow and varied concentration of feed gas from converter blowing. Approximately 82 per cent of the sulphur entering the smelter is converted to sulphur dioxide, of which 67 per cent is fed into the sulphuric acid plant.

The presence of dust and fume suspended in the freeboard region is a common feature of the operation of direct current (DC) plasma smelting furnaces. This occurs primarily as a result of the use of fine feed materials together with the open-arc, open-bath operation of such smelters, and is exacerbated by the high velocities and turbulent mixing of the gas in the vicinity of the arc jet. Dust and fume losses into the furnace off-gas system can be significant in some cases and may have economic, operational, and environmental impacts on the process. A computational modelling study is presented in which the concentration of dust material was considered as a continuous field subject to a governing partial differential equation. Settling behaviour was calculated as a function of particle size, local gas/plasma temperature, and other physical properties. Development of the coupling between the concentration field and a magneto-hydrodynamic description of the arc is shown, and the resulting models were used to compute various aspects of the behaviour of the concentration field in the arc region for a variety of furnace conditions. Time-averaged as well as transient models of the arc were used to generate the results presented. Qualitative case studies produced several practical suggestions for furnace operation, including increased dust capture by the bath when feed ports are located closer to the electrode, and the possible effects of feed segregation in the furnace freeboard based on dust particle size and density.

(A.I.C.) (Visitors) A method is described for the determination of the rheological parameters of a fast-settling slurry with conventional viscometric measuring equipment. The effect of concentration, temperature, and pH on these parameters is investigated. The results agree with those obtained by previous workers using different viscometers, but this method allows a more detailed characterization of all the properties. From a literature survey, two semi-empirical equations were found that allow the effect of concentration, temperature, or pH on the rheological parameters to be correlated.

The Elizabeth Bay aeolian deposit in Namibia comprises a sedimentary package of diamondiferous grits that have been deposited, reworked and concentrated to various degrees by dominant southerly winds. Diamond concentration in these deposits is highly variable and often unpredictable. The deposit is marginal from an economic perspective and therefore requires selective mining which in turn requires correct sampling and accurate estimation. Three methods of sampling have been used at Elizabeth Bay for mineral resource estimation: (i) pit samples utilizing an excavator to produce a sample 1 to 3 metres deep with a 10 to 20 m2 footprint, (ii)GB50 grab sampling with a 3.34 m2 footprint and (iii) a BG36 bucket auger drill with a 5 m2 footprint. Pit sampling, being easy to execute, has been the most widely used despite a limited penetration ability and, at times, questionable integrity. The GB50 grab sampling tool was tested at Elizabeth Bay and although it had better penetration ability and sample integrity, it struggled with cemented horizons. No sample optimization was conducted prior to the GB50 grab sampling. The latest phase of sampling was conducted using a BG36 bucket auger drill which is capable of penetrating thick overburden, penetrate cemented horizons and provides an acceptable sample support size. Geostatistical simulation methods were applied to establish the optimum sampling parameters required to estimate a mineral resource at an indicated level of confidence. The results show that a 5 m2 sample support size is adequate and that a 50 m 100 m sample configuration is optimal. Sample data obtained from the three methods confirms that the BG36 bucket auger tool combined with the parameters identified in this exercise produce the best results for diamond resource estimation.

The impoved densification of sludge from neutralized acid mine drainage. by D. J. BOSMAN, B.Sc., (Member) The paper describes an investigation aimed at finding a solution to the accumulation of acid mine drainage in the old workings at Coronation Collieries, Kromdraai. The problem involved the neutralization of the acid in the water, without the large volumes of sludge and the large amounts of dissolved solids that usually result from neutralization. Pilot-plant work on the site using a limeneutralization process developed at Bethlehem Steel Corporation (U.S.A.) showed this to be a feasible method. A sludge of 22 per cent density was obtained under optimum operating parameters. The amount of suspended solids in the overflow water was very high, but this does not give rise to concern because the full-scale plant at Kromdraai will practise secondary sedimentation by running the thickener overflow through large dams with a theoretical retention time of 25 days. An analysis of the theory underlying the process is also made.

"Developing a greenfield mining project is a complex exercise: doing so in an increasingly volatile, uncertain, and ambiguous global economy adds significantly to this complexity. In the context of an elevated cobalt price, this paper outlines the metallurgical and process development of the Mutoshi copper–cobalt project for copper cathode and cobalt hydroxide production in the Democratic Republic of Congo. Chemaf has a long production history on the Copperbelt, a region widely perceived to be tough to operate in. This history stretches back to 2001, during which time the company has developed two copper–cobalt processing facilities. The experience gained in the development and operation of these two facilities has been used extensively in the Mutoshi copper–cobalt project. The metallurgical test work, process design, and project delivery approach are presented. Additionally, the decisions taken to minimize risk and maximize upside to the project are discussed. IntroductionChemaf (Chemicals of Africa), a mining company located in Katanga province of the Democratic Republic of Congo (DRC), has been operating since 2001 with two major copper– cobalt processing facilities: the Usoke and Etoile plants. In 2016, Chemaf acquired the Mutoshi mine, which belonged to Gecamines and had been explored by Anvil Mining since 2004 under a joint venture with Gecamines. Chemaf appointed African Mining Consultants Ltd (AMC) to undertake a preliminary economical assessment, then develop a JORCcompliant Mineral Resource estimate and finally a full life-of mine feasibility study. Both a Mineral Reserve and Mineral Resource were developed and the final life-of-mine feasibility study is to be published shortly. A metallurgical test work programme was initiated and carried out by Chemaf’s research and development laboratory with assistance from the Chemaf process team. After completion of the initial test work, Chemaf developed a process design criteria document for a 20 kt/a copper cathode and 8 kt/a cobalt in hydroxide production plant, followed by a flow sheet and supporting METSIM mass balance. As the drilling progressed, the plant design capacity was revised to 16 kt/a cobalt production. The life of the mine at this production rate is over 40 years."

Tapping a blast furnace is necessary not only to deliver the product, but is also essential for the safety of the furnace and workers in the cast-house. This paper will highlight the practices at ArcelorMittal’s blast furnaces in the Vanderbijlpark Works, with specific focus on tap-hole design and monitoring as well as casting practice. Extension of the tap-hole life and hearth campaign will be illustrated with reference to the methods of maintenance of the tap-holes, troughs, runners, and cast-house equipment. The importance of proper cooling, good thermocouple installation, and temperature monitoring will be explained.

Uncertainties in the forecasting of the volume of groundwater likely to enter underground workings present difficulties for mine management in planning and costing the water-related activities of mining. This paper describes a technique that was developed to assess future inflows into a gold mine in the Orange Free State. The approach employed was based on the interactive operation of two separate computer models: a regional-flow model and an inflow model. As a first stage, a regional finite-element model of groundwater flow was set up and calibrated. Predictive runs were made to establish the influence of mining on the water levels from base-line conditions. This step was necessary since observations of the regional water levels were sparse. The predicted water levels were transferred to the inflow model, and the future flowrates were calculated. Both models were calibrated by trial and error until a satisfactory match was obtained between historical records and the values predicted by modeling. In this way, an improved monitoring system to record regional water levels and pressure heads within a mine was established. By the use of information, the initial model predictions can be refined as mining progresses. The models used are based on a non-linear relationship between the area mined and the inflows. A phased behaviour in the rates of inflow increase was noted. In conclusion, the modeling approach can provide mine management with guidelines for dewatering requirements. The confidence levels depend upon the records that have been collected during the mine's history.

Mining and plant disciplines can benefit from pre-concentration of UG2 platinum ores in a dense medium separation (DMS) plant. The main benefit of DMS is the selective discard of waste from the feed stream, thus improving project economics while reducing the power and water requirements for processing. On the mining side, with the correct combination of variables, implementing DMS as a pre-concentration step can reduce cut-off grades and, as a result, increase ore reserves. In addition, the use of DMS technology gives the mine team the opportunity to consider alternative mining methods for an operation. The challenges of balancing the mining tonnage, methods, and resulting grades with the process plant size, recoveries, and DMS discard volumes have resulted in the development of a model to optimize value on new projects or existing operations. This paper will focus on these benefits from a mining and plant perspective, quantifying the water and power savings, and look at the economic benefits of pre-concentration and the effect of metal prices, plant feed grade, and DMS efficiency in different mining environments.

Over many decades, numerous feasibility studies have demonstrated, that the production of sulphuric acid remains the most viable option of sulphur recovery from smelter off gas and abatement of SO2 emissions to the atmosphere. This is particularly more pronounced as smaller but more concentrated off-gas flows are to be treated from smelters, and enhanced sulphuric acid processes be-come available. Off-gas handling systems represent a significant capital and operating cost burden to the metallurgical operation. Modern pyrometallurgical smelter processes for sulphide ores based on the use of oxygen-enriched air, produce relatively small off-gas flows with high SO2 concentrations in the smelter gas of 30?60 %-vol. of SO2. This is a prerequisite for substantial cost reductions in the smelter off-gas handling and treatment system. As an alternative to sulphuric acid production, numerous scrubbing concepts with alkali or dual-alkali combinations as well as organic absorbents have been proposed. Also the reduction of the SO2 to elemental sulphur has frequently been studied. Very few of those alternative processes have been built in industrial scale, but all were generally characterized by none sustainable operation due to cost reasons, problems with issues related to chemicals used and by-products or poor availability. Thus the traditional concept of converting the SO2 to sulphuric acid is most common, although regarded as un-economic, but is at least a proven, environmentally sustainable and reliable way of sulphur gas processing. With the high acid price levels these days, operating companies are even able to generate significant revenue with their otherwise ?fatal? acid. Even though smelter gas is available at high SO2 concentrations, in a conventional acid plant one would add large amounts of air to dilute the gas down to a suitable concentration of 12?13 (14) %-vol. SO2. Dealing with higher SO2 concentrations in smelter acid plants is not feasible, as the gas exit temperature of the catalytic oxidation step would exceed the allowable limit for the catalyst. Hence those conventional acid plants are characterised by the use of large equipment, i.e. high capital cost, high energy consumption and limited flexibility. The newly developed LUREC® process can handle off-gas with significantly higher gas concentrations, even in excess of 25 %-vol. SO2. It is entirely based on well-proven equipment and unit operations. The first industrial application, operating with 16?18 %-vol. SO2 will be presented in this paper, along with the fundamentals of the process. It will be demonstrated that the process requires inherently lower capital cost, fewer operating cost, offers better energy recovery and lower emissions as compared to conventional design. While most existing smelter acid plants would have some built-in spare capacity, any significant increase of smelter capacity, say of 30%, can basically not be accommodated without installing an additional parallel new acid plant unit. An add-on LUREC® module can remove any such restriction, while simultaneously de-bottlenecking the existing acid plant. The paper also discusses the present status of the add-on technology for smelter acid plant expansions with respect to technical boundary conditions of different process alternatives as well as economic and environmental aspects. Application of the LUREC® process to modern smelter acid plants operating with high SO2 gas concentration, will lead to a substantial reduction of the specific size of the gas processing equipment and equivalent savings in capital and operating cost. The LUREC® process is patented worldwide by OUTOTEC.
