Mineral processing plants, in general, consist of comminution and separation circuits. Rougher flotation is considered as the heart of the separation circuit with concentrate grade and mineral recovery being the key productivity and quality parameters that affect the downstream operations and profitability. Online prediction of these parameters can help improve process performance in real-time. Past efforts to predict flotation cell performance have focused on building physics-based or machinelearning (ML) based models. Although physics-based models are popular in process design applications, ML models are more appropriate for online monitoring, control and optimisation due to their lower computational requirements. Deep learning (DL) is gaining prominence nowadays for application in industrial operations where a large amount of data is available. We have developed a DL model based on long short-term memory (LSTM) neural networks to forecast the two key performance indicators (KPIs), namely, mineral recovery and concentrate grade in a mineral processing plant. Rougher feed characteristics such as mineral grade and particle size distribution, upstream measurable disturbances such as throughput of the comminution circuit and pulp density, and control variables such as aeration rate, pH, and collector addition rate are considered as explanatory variables to train the model. The model was tested with data from an industrial mineral processing plant. For real-time dynamic predictions, the trained model appropriately accounts for mismatch in measurement frequency of real-time process data and off-line laboratory analysis data. Such a time series model can be used as a state observer in model predictive control techniques for optimal control of unit operations in a mineral processing plant. Selective flotation to separate copper minerals from, for example, Mo- and/or As-bearing minerals is a continuing problem because the selectivity of current systems is imperfect. Selective Cu-As flotation is currently difficult, and the most common Cu-Mo selective flotation method uses NaHS; this must be done in an enclosed system because, under acidic conditions, this method produces hydrogen sulfide. In this paper, some novel alternative flotation processes that use redox reactions are discussed; these methods have a much lower environmental impact. Oxidation and reduction reactions can be used to make copper minerals more hydrophilic and Mo-bearing minerals more hydrophobic. X-ray photoelectron spectroscopy (XPS) analyses indicated that the copper minerals became hydrophilic because hydrophilic iron precipitated and several hydroxides covered the copper minerals’ surfaces, whereas the molybdenum minerals remained hydrophobic because their sulfide surfaces were not covered. Flotation experiments on these minerals after redox treatments indicated that excellent separation of Cu-minerals from Mo-minerals can be achieved. Possible mechanisms for this separation were investigated using detailed surface analyses and thermodynamic calculations. The additives used to initiate the redox reactions are easy to handle and make these new flotation procedures better than current processes because the new methods do not emit effluent gas and because they are commercially viable. The demand for rare earth elements (REE) is increasing rapidly owing to the emergence of new cleanenergy and defense-related technologies. China’s dominates the world production of REE. In this paper, we review the ore characteristics of four typical REE deposits in China and discuss the conventional beneficiation techniques, including gravity and magnetic separation, flotation, and hydrometallurgical processing of these ores. Some of the latest laboratory findings and industrial applications, as well as the development of novel reagents for REE processing in China are presented. The REE beneficiation technologies developed and employed in China could constitute a good case study for many other emerging projects being explored around the world.

Ensuring that all the head ropes on a multi-rope friction winder share the load equally has been a design and maintenance issue since they were first developed. Accurate machining of the rope grooves is necessary to meet this objective. Early analysis of the change of rope loads for ropes in grooves that are mismatched in depth treated the grooves as rigid. Groove depth tolerances deduced from this analysis are stringent and difficult to achieve in practice. Test work indicated that the inherent flexibility of groove lining materials alleviates the load-sharing problem. However, no analysis of rope load changes due to mismatched flexible grooves has been published. In this paper we develop new equations for the rope load variation for flexible grooves. By allowing flexibility to reduce to zero, the corresponding rigid rope groove equations are obtained. New criteria for tolerable groove depth variations are developed from this analysis, which depend on the flexibility of the groove lining material.

The upsurge in cobalt price and demand is propelled by high demand from the electronics and electric vehicle industry. Konkola Copper Mines has cobalt occurring with copper in the ratio 1:10 in ore. The ore is treated in the concentrator and recovered at the smelter as an alloy (Cu 70%, Co 4%–7%, 15% Fe). Subsequent processing of the cobalt alloy is challenging, with very few plants able to treat it, leading to marketing challenges. Konkola Copper Mines sought to improve the cobalt alloy by producing a slag that is easier to handle and process in subsequent processes. Cobalt alloy (3.60% Co, 85.4% Cu) was re-melted in a copper bath four times the mass of the alloy. Silica and lime were added for phase separation and fire refining commenced. Following completion of fire refining and after holding the temperature at 1200°C, cobalt-rich slag was skimmed and blister copper was cast into anodes for electrorefining

"This article describes the re-engineering principles applied in the design of a personnel transportation system for the Bafokeng Rasimone Platinum Mine in the Rustenburg area of South Africa. It incorporates conveyor belt travelling, chairlift operation, and also includes consideration of proposed changes/modifications to the existing conveyor belt infrastructure.The purpose of the project was to identify, through a process of evaluation, the appropriate option and/or combination of transportation options that would be safe in terms of personnel transportation as well as cost-effective. Alternative measures for transporting personnel (not using belt riding) would have a significant positive spin-off, increasing the availability of the belt and thereby increasing production. This paper explores the feasibility of interventions that would improve safety through eliminating risk associated with personnel transportation as well as contributing towards improving the mine’s position on the cost curve.The design in consideration at the Bafokeng Rasimone Platinum Mine consists of two shaft systems, namely the North Shaft and South Shaft, each comprising twin decline shafts. One of the decline shafts is equipped with a conveyor belt for rock and personnel transportation, and the other with a winder for trackbound material transport. The conveyor belt has been used for personnel transportation since the commissioning of the shafts. The conveyor belt is equipped with platforms for personnel getting off and on the belt and a number of safety devices designed to ensure safety while travelling on the belt. Intensive training in the practical aspects of belt riding is given to every person, and unsupervised riding on the belt is permitted only once belt riding competence is demonstrated. Despite this, the safety results were poor, with 106 injuries between 2006 and May 2013. Fortunately, no fatalities were reported during this period.An investigation of alternative means for personnel transportation or engineered solutions to the current conveyor belt infrastructure in the safest, most effective, and most economical way was therefore needed. There was a major risk of safety-related stoppages being imposed following another belt accident/incident. This would prevent the mine from transporting personnel underground by belt and result in major production losses. From the commissioning of the Phase 2 shaft deepening project on both shafts, dedicated chairlifts have been used for personnel transportation as opposed to the conveyor belt installed in the Phase 1 area. The chairlifts have been in operation since 2004 and no chairlift-related incidents have been recorded thus far. According to safety statistics, it is clear that the chairlift is the safer method for the transportation of people in the shaft.To fulfil the objectives/scope of this study, it was recommended that both primary (new chairlift decline with infrastructure) and secondary options (modifications to the current conveyor belt infrastructure) be considered for implementation on both the North Shaft and South Shaft to reduce or eliminate accidents/incidents as a result of belt transportation. The associated capital expenditure would be approximately R200 million. Considering the future impact on the business as a whole, this would definitely be capital well spent."

In 2023, polymer electrolyte membrane fuel cell membrane electrode assemblies accounted for about 62% of the global fuel cell market share and this demand is expected to grow. Commercialisation requires technologies capable of cost-effective, high-volume manufacturing. The membrane electrode assembly is crucial and represents a significant cost to polymer electrolyte membrane fuel cell manufacturing. Manufacturing the electrode components for membrane electrode assemblies at high volumes can reduce production costs while delivering on the forecasted industry demands. Roll-to-roll is a mature coating technology applied in various manufacturing industries such as batteries, printed electronics, microelectronics, photovoltaics, printing, paper consumables, etc., with significant potential for polymer electrolyte membrane fuel cell manufacturing. While the high-volume production process for membrane electrode assembly manufacturing differs from laboratory-scale, the membrane electrode assembly structure remains unchanged. Roll-to-roll is a continuous coating process with speeds of 10 m/min being achieved. In this work, MicrogravureTM and slot-die coating methods have been adopted and have shown promising outcomes for producing gas diffusion electrodes for membrane electrode assemblies. An overview of the MicrogravureTM and slotdie coating methodologies is provided, and a discussion on preliminary results and challenges are presented. Work on MicrogravureTM gas diffusion electrode manufacturing has already achieved comparable performance with spray-coated gas diffusion electrodes. The influence of coating parameters and drying on the coated catalyst layer quality is discussed.

The science of soil mechanics is 100 years old, and rock mechanics is about 80 years old. While methods of analysis and design have been developed and have evolved over time, these are relatively young sciences. The rapid increases in computing power and new technologies have enabled more sophisticated modelling and monitoring. However, there are still many aspects of soil and rock mechanics that are not well understood. Geotechnical failures, which have major consequences, still occur. These consequences may include environmental damage, major production holdups and associated loss of revenue, damage to infrastructure, and loss of life. High-consequence events, which are rare, are more difficult to anticipate and to design for, because by their nature they involve extraordinary circumstances or conditions, often geological in nature. The risks are usually mitigated by conservative designs and monitoring. Detailed geotechnical investigations help us to understand the natural variability of soil and rock masses and identify unusual or unexpected conditions. Investigating and researching major geotechnical failures is essential to enable these unusual circumstances to be anticipated. In the past, severe unanticipated events may have been treated as natural events or ‘acts of God’. However, society now has much greater expectations and it is essential to have policies and procedures in place that enable appropriate management of these rare, high-consequence risks. A good example is the Global Industry Standard on Tailings Management (GISTM), which was introduced after the catastrophic dam collapse at Vale’s Corrego de Feijao mine in Brumadinho, Brazil. The address will explain the concepts of uncertainty and variability, and how they should be taken into account in geotechnical design. The challenges facing geotechnical engineers, mine owners, and managers will be discussed. referencing a number of real case studies.

"The copper smelting industry faces increasingly stringent environmental regulations and must continue driving innovation to reduce energy usage in its production chain. With the coming of age of ‘bottom-blowing’ copper technologies in China over the last decade, much renewed attention has been brought to tuyere bath smelting for clean copper-making. Since bottom-blowing sonic injection was originally developed and implemented in steelmaking in the 1970s and lead smelting in the 1990s, the time seems appropriate to revisit the sonic injection concepts and dispel some myths. After reviewing the trends in the copper industry and providing a brief historical context of research and development related to sonic injection, the author presents a comparison of the main submerged tuyere bath smelting technologies, namely the Noranda Reactor (NR), the Teniente Converter (TC), and the Chinese Bottom-Blowing Smelting Furnace (SKS/BBS) for copper, and the Queneau-Schuhmann-Lurgi Reactor (QSL) for lead. The core of this article, however, consists of a brief description of the fundamental theories for sonic injection (jetting regime) and ‘sonic flow mapping’ to illustrate the relationship between the minimum tuyere back-pressure required to achieve sonic flow and the tuyere internal diameter. The article also offers a comparison between side- and bottom-blowing in jetting regime before concluding with the author’s vision of the new trend in submerged tuyere bath smelting. IntroductionIn the last decade, developments in the copper smelting industry have been driven by two key concepts: (1) increasing cleaner smelting capacity to meet the world’s growing copper demand, as illustrated in Figure 1, and (2) increasing process off-gas capture to comply with more stringent environmental regulations and abide by a corporate social responsibility ethic of a clean work environment (for smelter employees) and clean air (for families living around smelters). The copper smelting industry has also faced some major challenges in the last few decades, including (1) low treatment and refining charges (TC/RC or processing fees) impacting custom smelters, (2) lower concentrate quality and grades with higher levels of impurities (e.g. As and Hg), (3) higher processing and transportation costs due to the rising cost of energy, (4) restrictions in process intensification (tonnage oxygen usage) due to furnace integrity limits, and (5) scarcity of educated and trained personnel due to fewer metallurgists graduating from pyrometallurgical school programmes combined with a high retirement rate of skilled workers."

Pb–benzohydroxamic acid (BHA) (lead complexes of benzohydroxamic acid) exhibits high selectivity but low collecting efficiency in scheelite flotation. This paper reports the manner in which BHA and sodium dodecyl sulfate (SDS) were employed as ligands to coordinate with the lead ions to obtain a colloidal lead-group multiple ligand complex, i.e., the Pb–BHA–SDS, for improving the collecting efficiency of Pb–BHA. The flotation mechanism of Pb–BHA–SDS with respect to scheelite was investigated from the viewpoint of interface science based on the pure mineral flotation, Fourier transform infrared spectroscopy (FTIR), X-ray photoelectron spectroscopy (XPS), and contact angle measurements. The results showed that the BHA and SDS coordinated with Pb2+ to form novel leadgroup multiple ligand complexes, which are different from the traditional understanding associated with the mixed collectors. Pb–BHA–SDS was a better collector with stronger collecting ability and excellent selectivity in regard to a scheelite flotation than Pb–BHA. The addition of SDS to Pb–BHA enhanced the latter’s adsorption ability on the scheelite surface and improved the hydrophobicity of the collector’s nonpolar groups, rendering Pb–BHA–SDS as a more efficient collector at a low dosage. Underground coal gasification (UCG) is becoming more popular as the reserves of good quality, mineable coal are starting to diminish, and yet the global energy demand from coal is still increasing. The purpose of this research project was to investigate cavity formation within a coal block due to the combustion reactions in the context of UCG. The cavity plays a pivotal role in the UCG process, as it is essentially the gasification reactor. Cavity formation in an in situ gasification process using the forward combustion linking method (FCL) had been investigated, and a laboratory model was created to simulate the process. The experiment was performed by drilling a U-shaped tunnel into a coal block, which was then combusted internally with air that was fed through an injection hole. A heating element (at approximately 500°C) was used to supply the required heat for combustion at the base of the injection well. The coal blocks were analysed using micro-focus X-ray tomography. The tomography results showed that the coal tended to crack along the bedding plane after a short duration of combustion, due to either the formation of clinker or the expansion of swelling vitrinite along the horizontal tunnel. The deposit was thicker at the base of the injection well compared to the base of the production well; this may have been caused by the turbulence of the air flow and the relatively high oxygen concentration at the base of the injection well. A comparison of the results with work by Daggupati et al. (2010) showed the same trend, despite the slightly different methodology applied.

Efficient recovery of precious metals from process solutions is essential for improving process economics. Traditionally, precious metals are relatively effectively recovered from waste streams via precipitation or cementation. However, these approaches have a number of drawbacks, including poor water balance, creation of environmentally unfriendly waste streams, and losses of precious metals. Ion exchange technology is an alternative for the recovery of precious metals from waste or low-grade streams. This technology allows the recovery of the precious metals to extremely low levels (micrograms per litre) with relatively high upgrade ratios from the solution onto the resin without major water balance concerns, while the impact on the environment could be minimized or avoided. Research was conducted on the recovery of platinum group metals and gold from different low-grade and waste streams from one of the precious metals refineries in South Africa by means of ion exchange. Various functionalities and matrices (granular and fibrous) of ion exchange materials were evaluated. The results from these studies indicated that in some cases ion exchange could be very effective for the recovery of precious metals, and that the PGM concentration could be reduced to < 1 mg/L. The upgrading ratios of the various PGMs onto the specific fibres were relatively high for the specific streams evaluated, which might in some cases justify incineration of the loaded material instead of stripping and recycling the adsorbent. The cost of direct incineration for one of the waste streams tested would be less than 1% of the value of the PGMs recovered. However, the adsorbent has to be carefully selected and the process design optimized for each specific stream.

Ore mineralogy defines the properties during processing and metal extraction. Fast and frequent monitoring of the mineral content and related process parameters brings value to the mining operation and material processing. Decreasing ore qualities and increasing prices for raw materials require a better control of processed ore and a more efficient use of energy. Traditionally quality control in mining industries has relied on time consuming wet chemistry or the analysis of the elemental composition. The mineralogy that defines the physical properties is often monitored infrequently, if at all. The use of highspeed detectors has turned X-ray diffraction (XRD) into an important tool for fast and accurate process control. XRD data and their interpretation make the difference in the identification of minerals, in describing their distribution in ore bodies and in their beneficiation during processing. The use of statistical techniques such as Partial Least-Squares Regression (PLSR) or Principal Component Analysis (PCA) on XRD raw data has been successfully trialled to determine raw materials and processed ores, in addition to well established methods for mineral identification and quantification. PLSR can be used to correlate process parameters directly from the XRD pattern without investigating the mineral content. Hidden information present in the XRD pattern but not determined with traditional methods can be used to improve the characterisation of the analysed materials. The practical use for the direct determination of process relevant parameters during exploration and ore beneficiation will be illustrated in several case studies from mining and ore processing. A methodology for building pragmatic physics-based models is here adapted to predict the erosion of ladle linings in the steel industry, in order to support operators when deciding whether the lining can be used safely for another heat. A defective lining may allow 140 t of molten steel to spill, with disastrous consequences for workers and plant. The adopted work flow for the development, challenges faced, and some model results are presented. One key learning outcome is that model development should allow time for maturing the process understanding, as well as for many iterations by ‘questions-responses and actions’ at various stages in the model development. Good interaction between the development team and industry case owner is an important success factor. Combining or extending the model with the use of machine learning and cognition-related methods, such as knowledge graphs and self-adaptive algorithms, is discussed.

Geological and sampling information has been digitized and stored on magnetic files.The figures derived for each block entail the calculation of the diamond size frequency distribution, the diamond density distribution and the ore reserve by using the density distribution.The diamond size frequency distribution is used for estimating the revenue in an ore block.A description is given of how a linear programming system can be used for production planning."

Drill-hole spacing analysis (DHSA) and optimization are becoming commonplace for uncertainty assessment and management in the mining industry. However, there is no standardized DHSA workflow, and the outputs of certain methodologies are not interchangeable. We group available simulation-based DHSA methods according to their accounted uncertainty into (i) raw uncertainty, assessed by drawing realizations from synthetic data-sets with the drilling spacings to be tested; and (ii) model uncertainty, in which these synthetic data-sets are used to assess the variation between the estimated model and the (unknown) actual value. DHSA workflows available in the literature ignore the differences between both types of uncertainty. Commonly, the DHSA algorithm is chosen without a detailed analysis of its uncertainty output, which may lead to misleading results and suboptimal decisions. While available solutions are based only on assessing raw or model uncertainty, the proposed approach simultaneously analyses both and their relationship for models at different stages of the mine. The integrated analysis results deliver more information to support decision-making than available methods. Principles, practical considerations, and discussions of the advantages of the proposed integrated analysis are presented. The approach is applied to a real gold deposit to illustrate its use.
