The major proportion of South African coal is extracted by the bord-and-pillar mining method which requires that the overlying strata be supported by pillars of coal. The stability of the pillars is a major safety concern. One of the factors which affects the strength of coal pillars is the intensity and nature of discontinuities in the coal seams. Current design methods for pillars assume that al the coal seams have equal strength and are equally disturbed by natural discontinuities, resulting in over-designed pillars in some cases and potentially unstable pillars in others. Research was carried out to determine the nature of discontinuities in coal seams and to assess their potential effect on pillar strength. It was found that large variations exist in the intensity of discontinuities in the different coal seams being mined. In addition, numerical model studies showed that the discontinuities could significantly reduce pillar strength if the width-to-height ratio of the pillars is small, but the effect decreases as the width-to-height ratio increases.

Based on results from triaxial compressive tests, an experimental damage model to simulate post-peak behaviours as well as nonlinear behaviours before peak strength was developed. In order to consider pre-peak behaviours, variations of elastic constants at each damage level were regressed by functions of confining pressure. In addition, post-peak behaviours were simulated successfully by using Hoek-Brown constants. As results, the experimental model could predict nonlinear behaviours, peak strengths and stiffness changes observed in experiments. Basé sur des résultats des essais compressifs à trois axes, un modèle expérimental de dommages pour simuler des comportements de poteau-crête aussi bien que des comportements non-linéaires avant la force maximale a été développé. Afin de considérer des comportements de pré-crête, des variations des constantes élastiques à chaque niveau de dommages ont été régressées par des fonctions de pression d'emprisonnement. En outre, des comportements de poteau-crête ont été simulés avec succès en employant des constantes de Hoek-Brunes. Comme résultat, le modèle expérimental a pu prévoir des comportements non-linéaires, des forces maximales et des changements de riidité observés dans les expériences. Auf Basis der Ergebnisse des dreiaxialen Drucktests wurde das experimentelle Schadensmodell, das sowohl das nicht-lineare Verhalten vor der maximalen Stärke als auch das Verhalten nach der maximalen Stärke simulieren kann, entwickelt. Um das Verhalten vor der maximalen Stärke zu berücksichtigen, wurden die Veränderungen der elastischen Konstante bei dem jeweiligen Schadensniveau durch die Funktionen des begrenzten Drucks zurückgegangen. Außerdem wurde das Verhalten nach der maximalen Stärke unter Benutzung von Hoek-Brown Konstanten erfolgreich simuliert. Schließlich konnte das experimentelle Modell das nicht-lineare Verhalten, die maximale Stärke und die Veränderungen bezüglich der Steifigkeit während der Experimente voraussehen.

Escalating energy and electricity costs have become one of the largest drivers of expenditure in mining operations. Over the last eight years, energy costs have tripled when expressed as a percentage of total expenses in South African mines. In an effort to manage and reduce electricity costs, energy management strategies can be developed, inefficient operating units replaced, and the operation of energy-consuming components of ventilation systems optimized. Power consumption on mines is controlled mainly by three strategies, namely load clipping, by which energy use is reduced for certain parts of the day; load shifting, by which energy use is shifted to other parts of the day; and energy efficiency, by which energy use is reduced permanently. In this paper several projects that were implemented using the first two strategies of load clipping and load shifting are investigated. The actual and potential savings that can be achieved by implementing such energysaving interventions are presented. To reduce the operating costs of ventilating and cooling underground mines permanently, system optimization studies must be completed. Methods that can be used to reduce energy usage by optimizing cooling and ventilation systems are described, and network simulation models that accurately reflect the current and planned ventilation conditions are discussed. These models are then used to examine various options for improving the overall ventilation and cooling strategy. Different optimization scenarios can be simulated, and this assists the design engineer in obtaining the most energy-efficient system that will satisfy design workplace conditions. The final outcome is a reduction in operating costs, which can result in better operating margins and an extension of the life of mine.

It has been observed that the productivity of ferromanganese furnaces, and the stability of metal and slag compositions, vary considerably according to the type of coke used as reductant. However, the desired properties of coke for optimum furnace performance are not well understood. In this investigation, the behaviour of four cokes, which exhibited a wide range of performance in ferromanganese production, was investigated by means of laboratory simulations of reducing conditions in the furnace. The Stationary Charge in Controlled Environment (SCICE) technique was used to simulate the conditions in the furnace shaft. Batches of raw materials, mixed in the same proportions as used in practice, were heated at fixed rates to 900, 1100 and 1300°C then cooled. The mass loss was used as a measure of the degree of reduction. Conditions in the lower part of the furnace were simulated by means of melt-reduction experiments in which lumps of coke were drilled out to form crucibles in which enriched ferromanganese slags were reduced at 1500 and 1550°C then cooled. An examination of the raw materials and the cooled, reacted charges using a variety of analytical and characterization techniques enabled the sequence of reaction and changes in morphology of the raw materials to be followed. This enabled an understanding of the behaviour of the cokes during reduction to be developed, which was then used to explain the observed performance of the cokes in practice. By relating the observed behaviour of the cokes in the laboratory tests to measurable properties of the unreacted cokes and to their observed performance in practice, it was shown that to achieve high productivity and good furnace performance, cokes should be selected to have moderately high reactivity towards CO2 (Boudouard reactivity) relative to conventional iron blast furnace cokes.

The control of flotation plants is by no means trivial. Flotation is one of the most interactive minerals? processing operations. The interactive nature of flotation circuits results in oscillations of levels and hence of grades and recoveries. Also, poor level setpoint tracking and disturbances have negative influences on grades and recoveries. The result is an unstable plant with limited scope for optimization. An advanced controller, FloatStarTM, has been developed to provide tight control and to reduce the amount of disturbances in flotation levels. It has been shown on a number of plants that the system results in faster and better setpoint tracking, better regulatory control and faster settling times after start-ups and disturbances. The successful stabilization provided by FloatStar has made it easier to investigate the area of optimization on flotation circuits. Mintek has identified the need for a more meaningful set of setpoints or aeration rates to use as a basis for control than levels and have advocated flow control by looking after residence times. When the feed conditions change, the ideal solution would be an algorithm or strategy that finds the new optimum conditions rather than just having an unguided hunt from the previous point. A multivariable flow-optimizing algorithm, a new module in FloatStar, has been developed to calculate optimum level setpoints and/or aeration rates that will aim to optimize the residence times, mass pulls and circulating loads within a flotation circuit. Over the past two years Anglo Platinum made use of the specialist skills of Cyest Corporation to develop a Mine Optimization Tool (MOT) to enhance the current suite of in house mine planning tools and processes. The application was built in a multidimensional modelling environment developed by Cyest called CarbonL. This has allowed complex modelling that is transparent to the business users and therefore is not prone to the ?black box? approach that generally exists with these types of complex tools. The purpose of the MOT is to have an integrated software tool that can schedule production activities by half level for a shaft complex, while at the same time integrating the economics concomitant with that schedule. The tool allows the user to configure all activities relevant to the selected mining method, define the mine design parameters and geological parameters, define scheduling rules and then schedule all activities. This allows the user to test various production strategies and schedules very quickly and easily in terms of shaft value, costs and revenue profiles, labour complement and production ramp up so as to determine the option that best fits the overall strategy. This allows assessments of multiple scenarios in a relatively short period of time, after which only the best option is taken forward for graphic design and scheduling. This paper discusses briefly the rationale behind the Mine Optimisation Tool and the underlying workings of the modules that comprise the tool. It also covers the life cycle of this tool from the original prototype through to the final Mine Optimisation Tool software and discusses the positioning of the final tool.

Traditionally, South African shaft sinking operations have used electric detonators for the initiation of blastholes. Globally, the trend in shaft sinking is to use the shock tube and detonating cord (STDC) initiation system, with value adding benefits. In pursuing this global trend, Cementation Mining of South Africa in partnership with SMX have ventured the STDC route. This paper explores the work carried out to date, and identifies a number of benefits to be gained by using the system.

An investigation into the use of impinging stream (jet) reactors for the leaching of a free milling ore produced an increase in gold recovery by 10% while decreasing leaching time by up to 90%.Tests on refractory ores demonstrate no apparent improvement in recovery. However, leaching kinetics are dramatically increased when these ores are subjected to jet reaction prior to agitation.

Zimbabwe Alloys has been producing Low Carbon Ferrochrome since 1953. A number of operational and technical advances have been made since then. Some of these advances improved production significantly. Process control, however, remained a challenge not only in the production process itself but also in the handling of finished product. In addition the handling of the slag created an environmental problem. Process control issues were addressed by Zimbabwe Alloys Limited and Japan Metal & Chemicals (JMC) entering into a Technical Transfer Agreement. The aim of the technical transfer was to improve production, alloy quality and, thereby, the financial performance of Zimbabwe Alloys. In addition, the Low Carbon Ferrochrome production process was made environmentally friendlier by modifying the final slag handling methodology. The aspects that are covered and discussed in this paper are, ladle refractory lining changes, improved control of the process, changes in the alloy casting methodology and granulation of the final slag. The improved control of the process was enhanced by the conversion from ladle duplexing to argon purging, introduction of on-line sampling and introduction of second stage process. The combined effect of the above was a significant improvement on on-grade material production, production efficiencies, unit cost of production and a cleaner working environment.

Over the past decade there has been a great deal of research into the use of virtual reality (VR) and computer graphics in the mining industry. Much of this has led to developed applications including training simulators and accident reconstruction. One other area where there is considerable potential for virtual reality is that of mining ergonomics. This paper identifies those common ergonomic limitations associated with mining equipment that can be effectively modelled using VR techniques. From this, two simple models have been developed, namely (i) remote control continuous miner operation and (ii) free steered vehicle sight-lines, which demonstrate the practical use of VR in this area.

The slags produced by the Imperial Smelting Process (ISP) are based on the system ZnO-?FeO?-Al2O3-CaO-SiO2. The slag chemistry is important to the process since it determines the fluxing practice and the operating temperature of the furnace required to produce fluid slag. The paper presents the results of the first systematic experimental investigation of these ZnO-containing slags in equilibrium with metallic iron, and provides information on the primary phase fields and liquidus temperatures in these slags over the range of compositions used in ISP practice. A feature of the slags is the presence of alumina, which has a major influence instabilizing the spinel phase. This information presented in the form of pseudo-ternary sections ZnO-?FeO?-(Al2O3+CaO+SiO2) enabling the data to be readily used by plant engineers. Paper written on project work carried out in partial fulfilment of BSc (Eng) (Chemical) degree This paper details the formulation of a mathematical model for the simulation of a primary bioleach reactor, with specific reference to the leaching of pyrite. The model is based on the direct reaction mechanism, where the leaching of pyrite is said to occur via a two-step process. The process involves the formation of ferrous?iron through the chemical leaching of pyrite and subsequent bacterial oxidation of ferrous-iron back into ferric-iron. At steady state the rate of chemical leaching and bacterial oxidation are linked by the ratio of ferrous-iron to ferric-iron in solution. The extent of conversion of pyrite in the reactor system is described using the segregated flow model, with the exit age distribution of the solid phase being described by the Tanks-in-Series model. The final phase in model formulation involves the inclusion of steady state material balances on the bacteria and fluid phase components. The model is compared to pilot plant data and laboratory data for two different types of pyrite concentrates, with simulation results showing that the model is in good agreement with the data. The rules regarding CPD have been gazetted under Government Gazette No. 28328, Board Notice 131 on 23 December 2005, and they also appear on the ECSA website?www.ecsa.co.za. Uranium is a naturally occurring radioactive material in the earth?s crust. Geological processes have resulted in concentration of uranium into ore mined for its gold content in South Africa. This uranium is present in the form of discrete particles of uranium minerals, generally oxides, which are normally insoluble. Chemical and physical processes during gold mining and extraction, particularly when carried out in conjunction with uranium extraction and sulphuric acid manufacture, act on the uranium minerals and the radioactive decay products of uranium. This may result insignificant accumulations of radioactive materials in certain parts of the process. There are a number of naturally occurring radioactive materials in the earth?s crust, such as Uranium-235, Thorium-232, andPotassium-40. This paper focuses on Uranium-238, together with its decay products, and how they affect the gold mines. Water plays a significant role in the redistribution of radionuclides, both as a physical transport medium, and as a solvent in which chemical reactions take place.

Shear-flow coupling tests are conducted using an original apparatus, and a shear-flow coupling model using Geographic Information System (GIS) is developed in order to evaluate shear-flow coupling properties of a rock joint. Shear-flow coupling tests indicate that the hydraulic conductivity of joint once decreases, and then rapidly increases at the shear displacement near the peak shear stress. The proposed model simulates the test results relatively well. However it indicates that it is difficult to apply the local ‘cubic law’ model in the initial shear stage, in which the change of selective flow path is remarkable. Scher-Fliess-Kopplungsversuche werden mit einem neuartigen Versuchsgerät durchgeführt und mithilfe von Geo-Informationssystemen (GIS) gedeutet, um so ein Modell für die Scher-Fliess-Kopplung in Gebirgstrennflächen zu entwickeln. Die Versuche zeigen, dass die hydraulische Leitfähigkeit zuerst abnimmt, dann aber schnell wieder zunimmt sobald die maximale Scherfestigkeit erreicht ist. Das vorgestellte Modell bildet die Testergebnisse relativ gut nach. Es zeigt auch, dass es schwierig ist, das lokale Cubic Law im Initialstadium der Scherbeanspruchung anzuwenden, in dem die Variationen selektiver Fliesswege gross ist. Les essaies hydro-mécaniques couplés en cisaillement sont réalisés grâce à un appareil éxperimental prototype et un modèle de couplage hydro-mécanique utilisant le S.I.G (systeme d'information géographique) développé dans le but d'évaluer les propriétés hydro-mécaniques des joint rocheux. Les résultats indiquent que la conductivité hydraulique des joints décroit puis augmente rapidement en se rapprochant du pic de cisaillement. Le modèle proposé simule relativement bien les résultats expérimentaux ; mais indique également qu’il est difficile d’appliquer localement la loi cubique au début du cisaillement où, les changements d’orientation dans le réseau d'écoulement sont considerables.

The Mintek Thermal Magnesium Process (MTMP) was successfully demonstrated in November 2004. The pilot plant was operated continuously for 8 days, during which about 30 tons of magnesium producing recipe was smelted in a DC (direct-current) arc furnace at a feed rate of 525 kg/h. The furnace was operated at power levels of 700 to 850 kW, resulting in slag tapping temperatures of 1600 to 1700°C. Magnesium extraction averaged 77 per cent and was as high as 85 per cent during good extraction periods. The furnace generated 70 to 85 kg/h magnesium vapour that was delivered to the condenser where the temperature was controlled at 680 to 720°C. The novel condenser captured the magnesium in a liquid state, which was tapped periodically as required. In total, 15 magnesium-tapping operations were carried out, proving that online magnesium tapping can be consistently performed without any major difficulty. About 3500 kg of crude magnesium was produced with a quality that was similar to, if not better than, that of the Magnetherm?s crude metal. The condensation efficiency averaged 85 per cent, and peaked at 87 per cent, which exceeded the target of 80 per cent set for the pilot scale. A brief magnesium market study was also carried out. Magnesium demand is expected to keep on growing by 6 to 8 percent over the next 10 years and could reach 2 million tons by the year 2020. The growth will be mainly in the die-casting sector for light-weight automotive applications. China is likely to remain the dominant supplier of primary magnesium but competitively priced non-Chinese magnesium producers will be needed to sustain the anticipated growth of 6 to 8 per cent over the next 10 years. In addition, a prefeasibility study was undertaken for a commercial plant. The study confirmed the relatively low capitalcosts of the MTMP process, as well as the competitiveness of theoperating costs, as compared to the industrial electrolytic process.

Mintek has developed the EnviroplasTM process for the treatment of solid wastes from the metallurgical industry, especially steel plant dusts, without requiring agglomeration to produce inert slag and at the same time recover metal values such as nickel, chromium and zinc. The products that are generated in the plasma-arc process are usually a metal and a non-toxic slag, which are tapped from the furnace in liquid form. The metal is mainly composed of chromium, nickel and manganese. During the production of stainless steel between 30 and 70 kg of dust and fine waste is generated per ton of steel. Mintek has successfully processed around 1000t of AOD/EAF dust on a toll treatment basis in order to recover the contained Cr and Ni. The metal produced contained 18.5 per cent Cr, and 5.5 per cent Ni. All slag samples tested conformed to US EPA regulations for disposal. The chromium and nickel recovery to metal was 90 and 98 per cent respectively, on a once through basis i.e. no baghouse dust recycle. Slag tapping temperatures varied between 1650°C and 1750°C. The average actual energy requirement excluding furnace heatlosses of smelting steel plant dust with anthracite as reductant was 1.36MWh/ ton of dust. The total mass of feed reporting to the off-gas stream was 10 per cent. The average ZnO content of the fume was 35.5 per cent.

This paper deals with various factors affecting the strength of chromite briquettes which plays a vital role in the smelting of charge chrome / ferro chrome production. Appropriate briquetting parameters like molasses and lime binder level, molasses quality, particle size distribution and segment condition etc. are essential to guarantee quality briquettes in the successful use of briquette and chromite ore fines. In developing a technology for briquetting of chromite ores, it is important not only to study the grain size characteristics of the chrome ore fines but also to make an informed choice of the type and quality of the binder and the condition for producing a physically and chemically competent green and cured briquette. This paper also describes the effect of strength of briquettes on various parameters of charge chrome production as the use of quality briquettes in the production of high carbon ferrochrome alloys has a number of operational, metallurgical and economic advantages. It is also a requirement for submerged arc furnace operation that the charge be adequately porous to allow gaseous products of the reduction reaction to escape from the furnace charge burden without hindrance. Otherwise, furnace material would erupt causing electrodes and furnace other equipments damage and risking the safety of the work force. The briquette, because it replaces lumpy charge but has an advantage of smaller size, allows for an uniform and porous charge so that the ascending gaseous products can escape freely. Finally this paper deals with furnace operational results with varying proportion of briquettes having same strength.

The effect of carbon material properties on the rate of MnO reduction from ferromanganese slag by solid graphite was investigated. A sessile drop technique was used to study the reduction rate of a synthetic slag containing 45 wt% MnO at 1500 and 1600 ºC. Different types of graphite substrates were used and the con-tact angle between slag droplets and substrate were measured in-situ. Moreover, the slag droplet volume during the interaction with the graphite substrates was calculated and normalised. The mathematical relationship between the slag density during the reduction and the normalised slag droplet volumes during the reduction were derived and the MnO reduction curves were then calculated. A method for measuring the slag reactivity of solid carbon was defined and used to qualify the propensity of the different graphites to react with the liquid slag. Some supplementary studies such as manganese evaporation measurement and EPMA analysis for determining the extent of MnO reduction were also carried out. It was observed that there is nota significant difference in the wetting angle of the graphite substrates by the slag, and the wetting is not changed within the temperature range of 1500-1600ºC. However, the changes in the contact angle during the slag reduction at 1600ºC are more than at 1500ºC. The kinetics of MnO reduction is dependent on the type of graphite and it is more dependent on the graphite properties at lower temperatures. On the other hand, the dominant properties of graphite on the reduction rate vary with temperature. A multivariate analysis on the graphite properties and the parameters related to the slag reactivity indicated that the kinetics of MnO reduction is mainly dependent on the temperature, and then on the graphite properties. It was also found that at1500 ºC the surface area and the CO2 reactivity are the most important graphite properties for the slag reduction, suggesting that the reactivity of carbon is rate controlling at 1500 ºC. However, the porosity related parameters are the most important graphite properties at 1600 ºC, suggesting that CO gas desorption is rate controlling at high temperatures.
