Understanding the behaviour of plasma arcs is an important part of the design and operation of direct current electric arc furnace smelting processes, which are used in the industrial production of many metallurgical commodities. In recent years numerical and computational modelling techniques have begun to illuminate the complexity of arc behaviour and how it is deeply connected to the thermodynamic and physical properties of the arc plasma. Plasma properties may be estimated from first principles using statistical mechanics methods, but this requires as input some knowledge of the composition of the gas phase that occurs over the process during smelting. In this paper the authors describe a workflow using thermochemistry software to predict the expected gas phase composition through a given process, followed by plasma property calculations using an open-source software tool that has been in development for several years. This tool, 'minplascalc' has been in development for several years and is also described in detail here. The workflow is then applied to the calculation of plasma properties of interest for a variety of historical and current pyrometallurgical processes, and the results are compared. The plasma property data are published in an open-access database for general use.

A variety of backfills is presently being placed in different gold mines. The backfills are pumped as slurries to stopes where they are discharged into some form of retaining paddock. The effectiveness of fill as a support medium will depend on a number of factors. These can largely include (i) inherent properties of the material, e.g. particle size, shape, distribution and com- position, and (ii) conditions of placement. The terminology required for describing backfills is introduced, and the various laboratory-measured properties are presented for a variety of fills. Finally, the properties of the fills as they are placed underground are discussed.

Ancient Mining - The following three contributions were received for publication in addition to the preceding papers. 1. Ancient gold-mining sites in the Transvaal G. M. THAIN* Pre-European gold mining and working in South Africa is a tantalizing field for conjecture. Well over thousand sites have been identified in Rhodesia, but here we have had to reach double figures, judging by published accounts. Geologically, the Transvaal is less amenable primitive exploitation, but it difficult to reject the idea that the knowledge gained to the north did not have its influence south of the Limpopo.

The latest Draft MPRRB was released for public comment in October 2006. The main purpose of the Bill is to collect royalties at mines developed in terms of new-order mineral rights granted through the MPRDA process. The transition phase stipulated in the MPRDA will be completed by 1 May 2009, on which date mineral royalties will become payable to the state. The royalty rates stated in the MPRRB differ from mineral to mineral and also depend on the degree of refinement. Gold is the subject of this paper, where the royalty rate ranges from 1.5% (for refined gold) to 3% (for unrefined gold) of sales revenue. This royalty is payable regardless of profit, with a maximum 75% relief for loss-making mines. The purpose of this paper is to establish whether or not it would be necessary for gold mines to adjust their mineral reserve statements as a result of this Bill. The methodology is to add the royalty costs stipulated in the MPRRB to the actual quarterly information for the past ten years as reported by the gold-mine members of the COM. The rationale is to investigate the impact this Bill (in its current form) would have had on gold reserves that must be left unmined in the ground because of a higher pay limit. The results of the study point to a significant impact on reserves available for mining with the subsequent shortening of mine lives and retrenchment of workers. Had the MPRRB been effective for the 10 years prior to 1996, it would have resulted in 46 tonnes of gold being sterilised. Stated alternatively, 30 700 workers at COM gold mines alone would have lost their livelihoods.

The global coal industry has changed significantly in recent years. In this paper we analyse the coal production and consumption, imports and exports, and coal prices in China and other major coal-producing countries during the past four decades. The analysis shows that global coal production and consumption have declined over the last three years, in striking contrast to the continuous growth for most of the past 35 years. Australia, Indonesia, and Russia have become the world’s major coal providers, while China, India, and the USA, and Germany are the major coal consumers. The world’s, and China‘s, coal industry can be classified into four stages of development: the stable growth phase, stable phase, rapid growth phase, and high-quality phase. Coal prices rose in the world’s four major coal markets in 2016 after four consecutive years of falling prices. The elimination of overcapacity and production-optimizing operations in China could assist in achieving a demand and supply balance.

The West Wits Line first began yielding gold in the mid-1930s and is among South Africa's leading gold-producing areas. Gold mining operations are carried out amidst the occurrence of seismic events which cause both damage to underground excavations and injury and loss of life to production personnel. The feasibility of establishing a system to minotor the seismicity on all the Gold Fields mines was investigated during the early 1980s. This led to the establishment of a centralized seismic network in 1981. The system was structured around three major objectives. It uses Perkin Elmer (now Concurrent Computer Corporation) 16 and 32 bit mini-computers. The hardware in use at both the central and remote sites is outlined, giving a good insight into the role of computers in the system. The system software reveals the fast flow of data through the network; it can be divided into three categories: (1) data logging and transmission - remote sites, (2) data capture and communications - central site, (3) applications and research - central site. Several examples are given which show how the system is measuring up to its objectives. These case studies also indicate how the computers are effective in representing the seismic data collected. It is concluded that the use of computers enables the pin-pointing of seismic events on the West Wits Line within about 3 -4 minutes of their occurrence. The choice of hardware is largely dependent on the objectives of system, and the Gold Fields Network has chosen mini-computers because of the speed of communication and the large amount of data and storage required for research applications.

My opportunity to serve as President of the prestigious Southern African Institute of Mining and Metallurgy (SAIMM) was made possible by an Anglo American scholarship 39 years ago—a pivotal moment that set me on a career path spanning various roles and start-up ventures in the mining industry. Over the past decade, I have been privileged to broaden my experience by consulting across diverse industries globally. This exposure revealed something profound: what I had previously considered mining-specific challenges are, in fact, universal across many sectors. At its core, a mining operation is a complex system of interconnected activities—from exploration through mining operations like drill and blast, load and haul, to beneficiation, and outbound logistics. My cross-industry work has clearly shown that diverse sectors, such as chocolate manufacturing, tissue paper production, toilet paper converting facilities, labgrown diamonds, or high-tech equipment lifecycle management, all rely on value streams of interconnected activities to transform products. The objective is to maximise throughput while effectively managing performance variability. The primary difference lies solely in the specific technical expertise required for each industry, such as chemical, mining, processing, or metallurgical engineering. Across all these industries, I have observed a consistent pattern, that is, performance is primarily driven by individual efforts, where people react and work diligently as situations unfold in real-time. General managers and their teams often operate tactically, focusing on explaining yesterday’s poor performance rather than proactively setting up operations for success. This often resembles an ‘‘under-7s soccer match’’, with everyone chasing the ball. The common response to issues is to add more ad hoc meetings. This effort-driven organisational behaviour persists regardless of whether operations are greenfield digital manufacturing facilities, advanced digital mines with advanced process control, or operations run on paper and Excel spreadsheets for data acquisition. Paradoxically, more real-time data can lead to increased data noise, greater indecision, and sometimes, lower performance. Despite value streams often operating significantly below capacity, organisations continue to invest heavily in additional equipment or in ‘‘glossy brochure promises’’ of Industry 4.0 digital technology and real-time data solutions, which frequently fail to deliver value. This leads to a critical question: Have we underinvested in our most valuable resource— people? Even Tesla faced this challenge with their underperforming fully automated Model X facility. We must shift our focus to designing the ecosystem, or operating model, of our organisations. This extends beyond the traditional triad of people, process, and technology, and moves beyond simplistic views of change management. Artificial Intelligence (AI) has the potential to add significant value, but it also introduces another layer of complexity into designing the organisation of the future. My full presidential address below at the SAIMM AGM discussed the symptoms of an effort-driven organisation and covered the fundamental building blocks and requirements of an operating model, including recommendations on implementing a people-centric approach.

HPGR equipment has been well proven to be energy-efficient in the first stage of grinding in iron ore beneficiation plants. Numerous advantages of utilising HPGR grinding prior to ball mill grinding, such as reducing the power consumption in a ball mill through generation of micro-cracks, has been thoroughly studied. Less attention has been paid to efficiency of the HPGR circuit rather than the downstream ball mill circuit. In this study the HPGR circuit has been optimised through feed size reduction by crushing, and feed iron content upgrading by dry cobbing. This optimisation leads to better operation of the HPGR, and a smaller product size which is expected to result in a lower wear rate of ball mill liners and balls. It is also expected that the top size of the ball mill balls be reduced. Additionally, by reducing the feed size of HPGR from 30 mm to 15 mm, it is possible to achieve similar K80 of HPGR product in lowered pressure, i.e. 2.5 N.mm-2 instead of 3.5 N.mm-2 which translates to ease of operation. Similarly in a given roll pressure, smaller feed sizes result in higher specific throughput of ~10% which means higher production capacities. The results also reveal that this optimisation increases the concentrate weight recovery by about 10%. It also results in slight increases in the Fe grade of the product iron concentrate. Wire-arc additive manufacturing (WAAM) is a directed-energy deposition technology that uses arc welding procedures to produce computer-aided designed parts, such as three-dimensional printed metal components. A challenge of additive manufacturing is the anisotropy. Interstitial elements play a significant role in the mechanical properties of Ti6Al4V of different grades. In this research, the mechanical properties of Grade 5 and Grade 23 Ti6Al4V were compared for this application. Samples were extracted from WAAM-produced Ti6Al4V walls in different directions (horizontal and vertical) and at different positions (top and bottom). The samples were subjected to optical microscopy and tensile and hardness tests. Grade 5 Ti6Al4V samples were found to have greater strength, greater hardness, and lower ductility, owing to the higher content of interstitial elements compared with Grade 23. The bottom samples had higher strength than the top samples, which is attributed to thermal cycling during manufacturing, resulting in different microstructures.

Mineral processing plants have complicated control strategies, with different control layers, multiple interacting loops, and feedforward disturbance rejection. The complicated control strategies mean that oscillations can arise and propagate to multiple loops and degrade the control performance. Oscillation detection techniques, such as the spectral envelope method, can be applied to detect oscillations within an observation window. However, the start- and end-points of the oscillations within the observation window cannot be identified with current oscillation detection techniques. The start- and end-points would be useful to label the oscillatory intervals, and then to use these labels to identify process conditions associated with the oscillation. In this paper, a pattern recognition technique, Density-Based Spatial Clustering of Applications with Noise (DBSCAN), was used to label oscillation intervals. An oscillation diagnosis workflow combining spectral envelope and DBSCAN was demonstrated on an industrial case study of oscillations in a flotation circuit concentrate sump. The workflow successfully detected the oscillation, labelled the oscillatory intervals, and enabled accurate root cause analysis. The impact of time series features, namely the signal power ratio () and the oscillation frequency, on the performance and optimal parameter selection of DBSCAN was also investigated. Low oscillation frequencies and low s negatively affected the performance of DBSCAN. Additionally, the results indicated that higher oscillation frequency was related to higher optimal values for the lag parameter. Iron Age metal working in the Magaliesberg area by H. M. FRIEDE, Ph.D. (Visitor) Evidence of smelting and metal working in the Magaliesberg comes mainly from three sites: Broederstroom (Pretoria District). Uitkomst Cave (Krugersdorp District), and Olifantspoort/Olifantshoek \Rustenburg District). The analyses of copper ores found at or near these sites are reported. as are the analyses of twenty-six samples of slag from the Magaliesberg area and other sites in the Transvaal. Iron implements and copper ornaments found at the Magaliesberg sites are described. and the analyses of some of these specimens are reported and discussed. A metallographic report on two iron objects from Broederstroom points to similarities in the smelting and forging techniques that were practised in the Transvaal and Nigeria during the Early Iron Age.

Process control optimisation depends a lot on the availability of timely data from production to give operators a chance to make adjustments before potential process upsets or disruptions happen. A lot of data is already available with newer and updated machine technologies, but what about the process upsets coming from the raw materials that we use? They are natural products and therefore they are not of a stable composition or mineralogy. The production process depends on a certain chemical or mineralogical stability of the raw materials when they come to a roaster, kiln or sintering stage. Only then can the proposed reactions take place and the equipment be operated at stable temperatures. Laboratory analytical technologies have the limitation that they depend on representative samples and have a long time delay. Therefore online (real time) analysers are used nowadays in mining applications to obtain an early indication of the actual mined or to-be-processed ore. Most available technologies can only analyse inorganic content on an oxide or elemental level. Near infrared (NIR)- based online analysers can overcome that limitation and give a real time analysis of organic as well as inorganic composition, if required on a mineral level. The paper will present two case studies where the NIR online technology was successfully adapted.: a) Optimising refractory gold ore processing at the Goldstrike roaster operation b) Optimising the sinter process at a Japanese manufacturer. "The hydrofluoric acid (HF) industry in South Africa uses normalized mild steel (SA 516 Gr 70) for the storage and distribution of its technical-grade product (70% HF). The technical-grade acid is split from the anhydrous hydrogen fluoride (AHF) product during distillation just after HF is produced, in a stainless-steel-lined kiln, from the reaction of calcium fluoride (CaF2) with sulphuric acid (H2SO4). Uniform corrosion of the storage tanks is mitigated during commissioning by contacting the steel with 70% HF. A corrosive reaction takes place (2H+ + 2F- + Fe - H2 + FeF2) to form scale inside the tank which diminishes the attack of the steel by fresh HF, thus prolonging the service life expectancy of the vessels. This iron fluoride scale in the vessel grows continually, resulting in corrosion of the vessels continuing at a predictable rate (approx.0.5 mm/a) since the first commissioning of the tanks at Necsa in 1993. In early 2012, an increase in the average corrosion rate of the tanks to 3 mm/a measured at and below the liquid band in the storage vessels was noted. Three months later the corrosion rate had increased to 30 mm/a, just before the first leak from the tank was detected. The tanks were decommissioned shortly afterwards and an investigation revealed that the rapid corrosion was due to the presence of increased levels (>50 ppm) of nitric acid (HNO3) in the tanks, which attacked the fluoride layer protecting the steel.The oxidation characteristics of high concentrations of HNO3 with low concentrations of HF on stainless steel surface treatment are well documented. The effects of low levels of nitric acid on the corrosion of steels in sulphuric acid are also known, but no suitable published data currently exists on corrosion by high HF concentrations with low HNO3 concentrations. Establishing the rate and mechanism of corrosion by HNO3 (0.1 to 1%) in 70% HF is currently a high priority for the HF industry in South Africa and will become increasingly important in the near future due to depleting fluorite reserves and cheaper, but less efficient, processes producing H2SO4 with higher impurity levels, which were not anticipated in the original plant design. The aim of this study is to simulate the corrosion conditions in the plant on a laboratory scale in order to establish the corrosion characteristics of the steels used in the HF plant, which are increasingly exposed to the HNO3 impurities that tend to concentrate in the final technical-grade HF acid product."

The flotation of sulfide ores that contain carbonaceous gangue requires significant operational and chemical intervention to achieve suitable metallurgical outcomes. Carbonaceous gangue dilutes concentrate grades, alters the froth behaviour, reduces operational stability, adsorbs reagents, and reduces value recovery. Carbon management processing strategies like preflotation and depression are often presented as point solutions. Moreover, oversimplified mechanisms of carbon depressants belie their complex and nuanced impact on flotation behaviour. Optimising the flotation of carbonaceous sulfide ores requires a holistic consideration of interactions between the carbon management reagents and the processing strategy, ore mineralogy, flotation behaviour, flowsheet, and all other aspects of the flotation system. Examples are shown where conventional, simplistic mechanisms of carbon depressants fail to explain the observed flotation behaviour. The multifaceted impacts of carbon depressants on froth behaviour, collector performance, and value recovery highlight the need for a holistic approach to carbon management. A common method for the recovery of copper is by heap leaching, solvent extraction, and electrowinning. During solvent extraction, the solution is continuously recycled, and it is necessary to remove impurities that build up in the raffinate. For the process investigated in this study, the main impurities include Fe, Co, As, and Zn. Recovery of these impurities can provide economic benefits while adhering to legal and environmental constraints. Such impurities are often removed by precipitation utilizing a neutralizing agent, such as limestone or lime, but it is also possible to remove the impurities by sulfide precipitation. Sodium hydrosulfide (NaHS) is used to selectively precipitate copper, arsenic, and zinc from a solvent-extraction raffinate stream. The resulting sulfide precipitate is bagged and sent to a roaster for further treatment. The design of the sulfide precipitation was investigated to optimize the processing conditions (including temperature, pressure, and residence time), the materials of construction, and the toxicity and explosive nature of the hydrogen sulfide gas produced

Globally, the demand for mineral products is ever increasing. Extraction of these mineral resources results in the continuous production of a huge volume of waste material, including tailing dumps. The mass of tailings usually exceeds the actual resource and often contains hazardous contaminants. This study investigated the effects of tailings disposal on soil, water, and air quality in the Nampundwe area. Water, soil, and dust samples were collected from different locations in the surrounding communities. The constituents analysed in the samples included copper, cobalt, iron, sulfate, and silica. According to the results obtained, some seepages occurred from the tailings impoundment to the shallow aquifer in the area. However, the general water quality meets the Zambia Environmental Management Agency (ZEMA) statutory limits. Recorded concentrations of sulfate (1500 mg/l), copper (1.5 mg/l), cobalt (1.0 mg/l), iron (2.0 mg/l), and silica were between 0.003 mg/l and 705 mg/l, which is far below ZEMA’s statutory limit. Silica concentration was also evident in the air. The highest concentration recorded was 260 ppcc (particle per cubic centimeter) recorded in July 2019 from the northern direction of the tailings dam. The concentration was below the statutory limit of 350 ppcc. The topsoil from the northern part of the tailings recorded a silica dust concentration of 39.9 ppcc. Iron was evident in the underground soil with a concentration of 8.01 ppcc, cobalt 0.005 ppcc, copper 0.051 ppcc, while sulfate was recorded as 0.41 ppcc.

Inorganic acids such as sulphuric acid have found use together with certain reducing agents in leaching of copper-cobalt oxide ores. These reagents are not ideal due to the adverse effect the inorganic acids generally have on the environment and the high costs of the reducing agents. In this study a copper-cobalt oxide ore from the Central African Copperbelt was leached in two different environments; sulphuric acid in conjunction with hydrogen peroxide as a reducing agent and tartaric acid. The effects of acid concentration, reducing agent concentration, and temperature were independently determined for both leaching environments. The sulphuric acid concentration was varied between 0.4 M and 1.2 M and the concentration of hydrogen peroxide between 4.0 M and 6.5 M, while the tartaric acid concentration was varied between 0.15 M and 0.35 M. The temperature was varied between 20°C and 50°C. The results showed that the extraction of both copper and cobalt increased with sulphuric acid concentration, reaching a peak at approximately 0.8 M and then decreasing at higher acid concentrations. A similar increase and decrease in metal extraction was observed when the reducing agent was increased. In leaching with tartaric acid, the extraction of cobalt was much higher than that of copper, although extraction of both metals increased with acid concentration. Additions of small amounts of hydrogen peroxide were found to increase cobalt extraction in tartaric acid but had a minimal effect on copper. An increase in the solution temperature had a significant effect in the organic acid environment, with the effect on cobalt extraction being much more pronounced than on copper.

The quest for efficiency in comminution is an ongoing concern as comminution usually constitutes a major cost component in the metal production industry. Such improvements can be made by circuit optimization or development of more efficient equipment. A novel crusher, known as the rotary offset crusher (ROC), promises to deliver in this space. The ROC was invented in 2002 by Michael Hunt, Henry Simonsen, and Ian Sinclair, but failed to garner enough support to progress to production. The original design concept was recently rekindled, and a laboratory version of the crusher has been built and commissioned at the University of the Witwatersrand. The crusher is simple in design, with two cylindrical discs that are parallel to each other, and, as the name implies, there is an offset between the vertical axes of the discs. The top disc has a conical section on its lower face, and this creates a crushing zone between the opposite faces of the two spinning discs. Centrifugal motion transports particles through the crushing zone. Batch experiments have been conducted with quartz at various crusher settings (discs offset, rotational speed, and vertical exit gap) for various feed size distributions. The indications so far suggest that the disc speed is a key factor affecting the performance. Size reduction ratios as high as 11 were recorded from experiments with quartz at a speed of 830 r/min.
