Process and engineering development of the Warner Zinc Process over the past two decades has proceeded alongside the world-wide collection and analysis of operating and cost data of current processing practices from sulphide ores to refined metals. Study of these data shows that recoveries are dependent on mineralogical characteristics of the sulphide matrix and point to the inadequacy of differential flotation as a tool for preparing feed for smelters. The paid-for return at the mine on the combined metal values in zinc rich sulphide ores rarely exceeds 80% and increasingly runs as low as 50-60%. Surveying the possible alternative ways of improving these performances leads to the conclusion that the Warner Process is the only technology in sight that could meet a target of 90% paid-for recovery and that its development has now reached a point where it can be a fully practicable process for all mixed sulphide ores.

Intensive smelting of copper concentrate in Teniente Converter (CT) leads to the production of high grade matte and highly oxidized slag. Smelting slag is processed in Teniente vascular slag cleaning furnace. The slag composition and forms of copper affect the slag cleaning process and final copper content. Converting of high grade matte in Pierce-Smith converter faces some difficulties in proper slagging of iron oxides. Overblowing in copper making stage allows for slag liquidation but leads to high content of copper oxide in converter slag. Converter slag recycling into CT results in the increase of the participation of oxidic copper. Separate treatment of converter slag and its impact on the forms of copper in CT slag has been analyzed. Thermodynamic properties of a system and kinetic limitations pointed out the negative effect of converter slag recycling on the forms of copper and copper recovery in slag cleaning stage. Experimental results of slag cleaning tests in a crucible scale as well as microscopic examination of laboratory and industrial slag samples supported the above analysis and permitted to formulate recommendations of separate processing of converter slag. An enhanced Interest in pyrometallurgical dusts has recently emerged due to increased world-wide environmental concerns. Mineralogical study of dusts samples from lead sinter plants. lead smelters, and secondary steel mill electric arc furnaces has shown that they can be readily studied by reflected light microscopy. These dusts typically are composed of small particles sufficiently large that their mineralogical identification and characterization can be conducted under the reflecting light microscope. Scanning electron microscope-energy dispersive spectroscopic analysis (SEM-EDS) has been used to confirm optical identifications and chemical compositions. The sinter and blast furnace dusts at the Doe Run Smelter at Herculaneum, Missouri are commonly about 20-150 11m. They consist predominantly of galena, chalcopyrite, sinter. slag. coke. and particles. Dusts from remote sampling sites 112-1 mile from the lead smelter are composed of similar particles and abundant fine-grained particles, less than 10 um. of locally derived calcium-aluminum silicates. Electric arc furnace (EAF) dusts are mostly spherical and less than 10 11m. They consist predominantly of iron oxides (magnetite. franklinite. jacobsite and solid solutions of these spinels), zincite. and calcium-iron silicate glass, together with smaller amounts of hematite. sylvite. coke and metallic iron. Reflected light microscopy is rapid provides mineralogical data on individual grains within dust particles. and allows direct observations of textural intergrowths in pyrometallurgical dust particles.

The major obstacle in recycling steelmaking slags to the blast furnace is their phosphorus content. Removal of the phosphorus, which is primarily associated with the silicate and phosphate phases, would allow for greater recycle of these slags for their iron, manganese, and lime contents. Calculations show that separation of the silicates from the oxide phases would remove nearly 90% of the phosphorus from the slag. The variable grain size of the as-received slag made liberation by fine grinding difficult. Therefore, slow-cooling experiments were undertaken to improve the grain size distribution. The grain size distributions were determined using in-situ image analysis. The samples were ground to their apparent liberation size and high gradient magnetic separation was used to separate the magnetic oxides from the nonmagnetic silicates and phosphates. Liberation analysis and modeling was performed on selected separation products for discussion of benefication characteristics.

"Smelting of scrap copper and residual anodes and cathodes carried out in a reverberatory type furnace. In this, deoxidation process is carried out by wood, which acts as a resource of reduction gases such carbon monoxide, hydrogen and methane. Use of wood causes the formation of soot pollutants and efficiency of oxygen removal from copper is low leading to added costs in removing contaminants. This expensive problem was solved by using of reformed natural gas as a source of reduction gases (CO+ H2).IntroductionThree reverberatory furnaces were used for smelting of scrap copper and residual anodes and cathodes. Each furnace had a 7tpd capacity and was operated at 1183 °C.In this furnace, Step1-compressed air supplied by tubes from the side of the furnace to remove sulfur from copper matte by oxidation .The copper is also oxidized to copper oxide .[1]Step 2- copper from matte is deoxidized by a reductant. Typically deoxidation process is carried out using wood as a resource of carbon monoxide, hydrogen and methane which are the reduction gases. Use of wood causes the following:1- Forms soot pollutants2- Oxygen removal efficiency from copper is low; more contamination in copper matte increased energy in deoxidation3-the process is highly expensive.In the recent trends, this problem has been solved by using reformed natural gas as a source of reduction gases (CO+ H) .This results in 1-Reduced pollution during smelting.2- High efficiency in the removal of oxygen from copper to produce oxygen free copper. The surface of copper produced from this method is smooth which helps in forming and machining.3- Low cost and natural gas is more readily available in Egypt than wood."

"Research and development is currently underway to design an Organic Rankine Cycle (ORC) system with the evaporator placed directly in the hot exhaust stream produced by a gas turbine (GT). ORCs can be used to generate electricity from heat that would otherwise be wasted, thus producing carbon-free energy. In conventional ORC configurations, an intermediate oil loop is used to separate the hot gas from the flammable working fluid. The goal of this research effort is to improve cycle efficiency and cost by eliminating the pumps, heat exchangers and all other added cost and complexity of the additional heat transfer loop by developing an evaporator that resides in the waste heat stream. Direct evaporation – although simpler and less expensive to implement than indirect evaporation of the working fluid – has historically been avoided due to a number of technical challenges imposed by the limitations of the working fluid. The high temperature of the hot exhaust gas may cause decomposition of the organic working fluid and safety is a major concern due to the high flammability of some of these working fluids. The research team has addressed these challenges and developed a new direct evaporator design that can reduce the ORC system cost by up to 15%, enabling the rapid adoption of ORCs for waste heat recovery. The ORC system is intended to integrate with the GT either as a retrofit or to be marketed as a single package, thus maintaining the manufacturer’s warranty.IntroductionWaste heat from turbines and engines used in industrial applications along with waste heat from industrial processes are exceptionally abundant sources of energy. If even a fraction of this waste heat could be economically converted to useful electricity, it would have a tangible and very positive impact on the economic health, energy consumption, and carbon emissions in the U.S. manufacturing sector. Land-based gas turbines are used in a broad range of applications to produce both shaft and electrical power. Most commonly known for generating electricity either as peaking units or as base load units, they are also used to directly drive pumps, compressors or other machinery requiring shaft power. Simple cycle gas turbines have the advantage of a short startup time relative to coal-fired and nuclear units, however, they incur a significant penalty on their efficiency. Large frame gas turbines usually are combined with bottoming steam-based Rankine cycles to increase the overall efficiency of the system and thereby improve their cost performance. Small-frame gas turbines with exhaust temperatures around 500°C could in principle benefit from steam bottoming cycles, but rarely use them in practice because of the high capital cost of the steam system. Particularly for base load small frame gas turbines, akin to those used in pipeline applications, an increase in efficiency is highly desirable."

"Catalytic mechanism of CeO2 in combustion of coals was investigated in this paper. Catalytic combustion of four kinds of coals with different metamorphic grades by CeO2 was examined, suggesting that catalytic function of CeO2 increases with increase of metamorphic grade of the coals. One important reason for CeO2 promoting combustion of the coals is that pyrolysis of anthracite is advanced by CeO2, which not only raises the pyrolysis rate and pyrolysis conversion ratio, but increases contents of light components in pyrolysis gas; and both pore space and specific surface area of the pyrolysis char are enlarged by CeO2, which is another reason. In order to realize in situ catalysis for reducing catalyst consumption, it is crucial to increase catalyst particle number and enhance the bonding force between catalyst and coal. In addition, remarkable energy saving effect was observed when a nanometer calcium-based rare earth catalyst obtained by hydro-thermal synthesis was applied to catalytic combustion of coal injection into blast furnace.Introduction Coal combustion is acknowledged as one of the most important coal applications. Since addition of catalysts could reduce the ignition temperature of pulverized coal and accelerate the coal combustion, catalytic combustion is generally accepted as an effective measure to realize fast combustion of coal. Furthermore, different catalysts added may produce different effects on ignition temperature of coal. It is reported activity of catalysts with the same cation follows this order: OH->CO3 2->Cl->SO4 2-; while that of the catalysts which have the same anion follows: Cs+>Rb+>K+>Na+>Ba2+>Li+>Sr2+>Ca2+>Mg2+>Be2+ [1-4] .Due to the special physical and chemical structure, CeO2 plays an important role in the catalysis field. Many literatures point out that CeO2 not only has great catalytic effect on energy conversion, succeeded in catalyzing combustion of gaseous fuels such as CH4, CO, etc. but also can catalyze combustion of some liquid and solid fuels such as JP-10, black carbon, carbon deposit in the automobile exhausts and so on [5-9].Pyrolysis, the first step of combustion, directly influences ignition temperature and combustion rate of coals. So a great variety of catalysts were applied to catalyze pyrolysis of coals. And plenty of studies suggest that the alkali and alkaline-earth metal compounds inherent in the coals show apparent catalytic effect on coal pyrolysis. Meanwhile, addition of alkali and alkaline-earth metals into coal combustion process also indicates obvious catalysis effect, accelerating coal pyrolysis, improving pyrolysis conversion ratio, increasing contents of pyrolysis gases and changing composition of the pyrolysis gases [10-15].Although alkali and alkaline-earth metal compounds have good catalysis effect on coal combustion, their application in the catalysis field was limited because of their erosive attack to the combustion equipments. In contrast, CeO2, as a substitution of the traditional coal catalysts, presents widely potential application due to its good catalysis ability, non-corrosive and nontoxic. However, investigation on CeO2 catalyzing coal combustion is rarely reported. In this work, catalytic mechanism of CeO2 in coal combustion was studied, in an attempt to provide theoretical foundation for developing new catalysis technologies."

Of late, solidification modeling has progressed considerably to emerge as a viable simulation tool for the foundry engineer. A wide variety of tools exist in the commercial market to cater to the various needs of the design/ foundry engineer. In fact, recent developments in the area of solidification modeling have been so rapid that a comprehensive review of the state-of-the-art is very much needed. In this paper, an attempt is made to summarize the various issues of solidification modeling, at the same time addressing the historical evolution of the subject. The various phenomenological issues covered in this paper include: heat transfer, fluid flow during mold-filling, solidification kinetics and microstructural evolution, quick-analysis schemes for approximations, porosity prediction models, and the phenomena of fluid flow in the mushy zone. Modeling issues related to the development of solidification stresses which lead to defects such as hot tears and the development of artificial intelligence concepts in the area of rigging design are also discussed. Due emphasis is given to the various phenomena which add to the complexity of the whole subject, and the various alternatives available for solving a particular problem. For example, the heat transfer problem can be approached by the use of simple modulus schemes or by solving the conduction equation to obtain a more accurate temperature distribution. Similarly the microstructural evolution can be handled in a deterministic way by use of nucleation and growth models, or in a probabilistic way by use of empirical models. The main goal of this paper is to put the multi-faceted problem of solidification modeling in proper perspective so that it can serve as a guide for future developments in this area.

"Joining of silicon carbide with infrared using a mixture of Si-30wt.%C as the brazing material has been investigated. Joining was performed at a temperature of 1500 °C in a flowing argon atmosphere for processing times ranging from 5 to 60 seconds. The joining filler materials include thin film silicon obtained by thinning down silicon wafers to about 70 /!m and graphite powder of a 15 /!m average particle size. Joint strengths were determined with a specially designed shear-in-compression jig for testing shear strengths of brittle materials. Cross section examinations of the joined specimens with optical microscopy, scanning electron microscopy and transmission electron microscopy have shown that all joints are essentially void free with excellent wetting between the base SiC and the brazing material. Silicon carbide in the B form has been identified as the reaction product in the joining zone with a transmission electron microscope (TEM) and selected area diffiaction (SAD) analysis. At 1500 °C with a joining time of 60 seconds, the joint has consisted of primarily SiC. With such a high SiC content in the joint, the joint strength is comparable to those by other joining techniques, such as diffusion bonding, as reported in the literature. A kinetic model for the formation of SiC from liquid silicon and carbon is proposed to explain the observed joint microstructural evolution.IntroductionSilicon carbide is of great interest for high temperature structural applications because of its excellent high temperature strength, wear resistance and anticorrosive characteristics [1]. Even though the interest in SiC is high, the use of the material has been limited by the high cost and difficulties involved in forming components of complicated shapes [2]. It is these limitations that necessitate the development of effective joining techniques that are cost effective and able to provide strong joints."

"In general, the occurrence of microporosity during metal casting is due to the combined effects of solidification shrinkage and gas precipitation. The governing equations for fluid flow and hydrogen evolution indicate that porosity formation and fluid flow are strongly coupled. However, in most studies on microporosity, it is considered that the porosity formation does not influence the fluid flow in the mushy zone. In this study, a computational methodology is presented for the numerical simulation of interdendritic fluid flow and microporosity evolution. The solution algorithm presented includes a fully coupled, implicit treatment of microporosity and local pressure in the mushy zone. The effects of microporosity evolution due to the local pressure drop in the mushy zone, and pore expansion in casting regions where liquid feeding alone cannot compensate for the solidification shrinkage are also considered. It is shown that neglecting the effect of porosity formation on the pressure in the mushy zone yields higher pressure drops. By its growth, microporosity partially compensates for the solidification shrinkage, reducing the feeding demand. A reduced feeding demand requires less fluid flow to compensate for solidification shrinkage, and results in smaller pressure drops in the mushy zone. Therefore, in order to accurately describe casting defects, comprehensive models of fluid flow, heat transfer, and solidification must include the effect of microporosity as well.IntroductionIn the terminology commonly used by foundrymen, porosity is usually considered to be either ""hydrogen"" or ""shrinkage"" porosity. Hydrogen porosity is the term given to porosity that is generally rounded, isolated, and well distributed. Porosity that is interconnected or clustered, and of an irregular shape corresponding to the shape of the interdendritic region, is usually termed shrinkage. In general, the occurrence of microporosity in aluminum alloys is due to the combined effects of solidification shrinkage and gas precipitation [1]. Continuum models [1, 2- 7] have been used to predict the level of porosity in castings. A number of other studies have also attempted to understand the phenomena of porosity formation and pore growth [8-10] and pore morphology [11].The governing equations for fluid flow and hydrogen evolution indicate that porosity formation and fluid flow are strongly coupled. However, in most studies [4, 9, 10], it is considered that the porosity formation does not influence the fluid flow in the mushy zone. Kubo and Pehlke [3] presented a methodology for the prediction of microporosity distribution in shaped castings by considering the effects of both the hydrogen precipitation during solidification and the pressure drop in the mushy zone. In their approach, the local pressure and porosity were computed in an uncoupled manner based on a ""flux of interdendritic liquid"" criterion, i.e., either pressure or porosity was first computed using the other variable at the previous time step. Their approach has been used with little change in numerous studies [6, 12, 13]. Recently, Kuznetsov and Vafai [14] presented a fully coupled, one-dimensional model for the computation of pressure and porosity. They showed that neglecting the effect of porosity formation on the pressure in the mushy zone yields higher pressure drops and an over-prediction of final porosity. They also showed that the influence of porosity formation on the pressure is larger at lower pressures in the mushy zone."

The chalcopyrite ore's anodic and cathodic electrodissolution are studied using a Porous Pulsed Percolated Electrode (3PE) reactor. Stationary solid electrode experiments are also performed to explore the mechanism of electrochemical dissolution of chalcopyrite. Experiments with a low - grade natural ore have been carried out at 25 "C in solutions containing 1 M NaCl and 1 M HCl. Galvanostatic and potentiostatic conditions are employed. The influences of current and potential on selectivity of the chalcopyrite ore dissolution are assessed. Anodic oxidation of this ore leads to a preferential dissolution of iron bearing minerals, whereas cathodic reduction is more selective with respect to chalcopyrite. However, in both cases the electrochemical dissolution is incomplete and the current efficiency is low. Design of the actual reactor has to be modified to increase the bed conductivity and to allow continuous experimentations.

The kinetics of the electrolytic oxidation of cyanide to cyanate on PbO2-coated stainless steel anodes have been studied by both experimental and theoretical means. The anodes were based on 316 steel and performed in a satisfactory fashion. The pH of the studied KCN solutions exhibited a constant value about 11. Values for all the kinetic parameters have been determined and a mechanism for the studied reaction is proposed.

The tribological load is the load on forging tools resulting from the relative motions between the plastically deformed workpiece and the die. In comparison to many other forming processes hot die forging has an especially disadvantageous tribological system. The advantages of the application of hard coatings, which are well known for cutting tools, are to a much lesser extent explored for casting, extrusion, molding and forging tools. Increasing the lifetime of these tools is an important task in surface engineering because of the complex loading conditions and often complicated tool geometry. The plasma-assisted chemical-vapor-deposition (PACVD) technique is well suited to depositing hard coatings onto large dies and molds. The aim of this study is to present and discus results obtained on a duplex PACVD hard coating in an industrial application like the hot forging of automotive parts. A new generation of vacuum-melted and remelted (VMR) hot-work tool steels has been developed; these can reach a hardness of 58 HRc, and have a fracture toughness at this hardness equivalent to that of standard hot-work tool steels at 45 HRc. This offers one of two advantages: the steels can be used at the higher hardness to provide resistance to wear or deformation, or, when used at a hardness of 47?49 HRc for hot forging, to provide temper resistance, nitriding behavior and adhesive wear resistance. The results presented here are from a preliminary investigation. The experimental results indicate that the introduction of a proper duplex PACVD hard coating will lead to an improved wear resistance and a longer lifetime for the hot-forging dies. Furthermore, by using a hard, low-friction coating excellent anti-sticking properties can be obtained. At this stage of the investigation it is also necessary to carry out pilot trials to determine the wear resistance and the tool life in practice.

A novel solvent extraction process in which the emulsion is generated by bottom gas injection rather than mechanical stirring has been developed. This process has a number of advantages over the mixer-settler unit or the spray column in terms of simple equipment configuration and the ease of cleaning and process control while providing a large interfacial area for mass transfer. The equipment consists of a horizontal cylindrical vessel in which the two immiscible liquids flow countercurrently. High-strength gas jets are injected from the bottom at certain intervals along the length of the vessel. The gas jet creates a plume zone consisting of an emulsion of the two liquids which contains a large interfacial area for rapid mass transfer. The two liquids then disengage and flow in the opposite directions before entering another plume zone. Thus, the process combines the simplicity of a cylindrical vessel, having no moving parts, with the contacting efficiency of a mixer-settler. The gas can be recycled in a closed loop, thus eliminating mist and other emission problems. These advantages would be especially significant for treating large-volume/low-value liquid streams which contain hazardous substances and/or suspended solid particulates.

The synthesis of titanium diboride (TiB2) by carbothermal reductions of TiO2 and B2O3 was investigated. For this aim, TiO2, B2O3 and carbon black powders were dried, weighed out and mixed in stoichiometric molar proportions (TiO2:B2O3:C = 1:1:5). The experiments were carried out in a graphite resistance furnace in argon media using different range of temperature (1400- 1700 °C) and time (0 and 15 min). The phase analyses observation of the products were examined by using XRD.

A processing flowsheet has been developed for treating substandard lead-containing polymetallic bulk concentrates and intermediate flotation products containing precious metals, which comprises oxidizing roasting in a calcination kiln and electrothermic smelting generating low volumes of off-gas. The proposed flowsheet also incorporates a dust collection system and sulfur dioxide recovery from off-gas. It is proposed to implement this process by using a reaction smelting technique. For this purpose, the charge to be fed to the smelting furnace after its calcination in a drum-type rotary kiln must have a ratio of sulfide sulfur to sulfate sulfur of at least 1 :2. Electric smelting makes it possible to produce lead bullion that also collects the precious metals contained in the feed, as well as copper-lead matte and slag containing zinc. The recovery of lead into lead bullion and into matte is approximately 83% and 14%, respectively (thus the overall recovery is 97%); the total recovery of gold and silver into lead bullion and matte is 98%; th\lt of copper into matte is 89%; the recovery of zinc into slag is 96%; and that of sulfur into sulfuric acid or gypsum is 90%. After the recovery of zinc from slag, the latter can be utilized in the construction industry.
