Zincor operates four Lurgi fluidized-bed roasters at its roast-leach-electrowin refinery in Springs, South Africa. In 2006, Zincor?s four roasters had reached ages ranging between 26 and 38 years, while the expected life of this type of roaster is generally 20 to 25 years. Roaster 3 was the first to be rebuilt in 2006 because its condition had deteriorated the most. Roaster 4 is being rebuilt in 2007 and the last two roasters will be rebuilt over the next few years as necessary. The main damage to Roaster 3 was caused by buckling of the roaster steel shell. This caused the freeboard and dome areas to shift, resulting in cracks in the dome brick lining and crumbling of the bricks lining the freeboard. The steel shell buckled owing to the combined effects of excessively high operating temperatures and corrosion. These were caused by the following two main factors: ?Thicker external insulation was installed during a previous maintenance shut, which resulted in an increased steel shell temperature and exacerbated the normal metal fatigue ?SO2/SO3 containing gas that had permeated the brick lining passed through its dew point during frequent planned and unplanned shuts over the life of the roaster. This caused acid formation between the refractory brick lining and steel shell, resulting in corrosion of the shell. The initial plan was to replace only the damaged areas of Roaster 3, but when it was dismantled more damage was found, and the roaster was rebuilding from the tuyeres upwards. During there building the opportunity was taken to modify the design of some of the brickwork to extend its life and make future repairs easier. This paper discusses the mode of failure of Roaster 3 and the lessons learnt during its dismantling and rebuilding.

Hulamin Rolled Products (Ltd) developed a high Mn and Si containing alloy, EN 4017 as a scrap consuming alloy from the waste generated in producing their range of clad products for brazing of inter alia automotive heat exchangers. The multifaceted composition of this alloy (Al -1.2 wt% Si -1.1 wt% Mn -0.2 wt% Mg-0.26 wt% Cu) suggested that it might display some degree of strengthening via precipitate formation of the Mg2 Si-types. The aging isotherms constructed showed that EN 4017 with 0.19% Mg reached a lower peak strength (YS~210 MPa and UTS~260 MPa)compared to the EN 4017 material with 0.43% Mg (YS~270 MPa and UTS~325 MPa). The higher Mg variant of EN 4017 was comparable with the age-hardenable reference alloy EN 6061. Selected area electron diffraction (SAED) studies proved that the microstructure of age hardened EN 4017 contained a combination of ß', ß" and U2 phase after being aged at 175ºC for 65 h. The general microstructure contained precipitate free zones as well as grain boundary Si films, although these did not lead to significant embrittlement. The role of Mn dispersoids in the fracture mechanism of 4017 is also discussed. The article will compare the behaviour of EN 4017 with that EN6061. "Potential metal supply refers to metals to be produced from as yet unknown deposits. Naturally, to measure potential supply requires, among other things, inference to the number of deposits, their tonnage, and their grade Thus, probability distributions were constructed for each 400-square mile cell in Northern Sonora, Mexico. A computer system was developed that simulated the occurrence of deposits for each cell, exploration for the deposits, and their exploitation. Evaluation was performed for each deposit by discounted cash flow analysis.An objective of this study was to explore the effect of the transportation network and required road or railroad construction upon potential supply. Consequently, the evaluation system was designed to consider the spatial location of a simulated deposit to the existing transportation network and the market destination. The construction of linkages to connect the deposit to existing transportation arteries as well as the carrying of the concentrates to the intended market were simulated. in terms of cost. The selection of the path took into account the existing terrain. This was done by digitizing topographical maps and representing the topography of the area by an orthogonal grid of elevations. The optimum route was selected by dynamic programming, meeting a prescribed gradient constraint. The potential supply of each cell was determined, allowing for the infrastructure effect."

The selection of an underground mining method stems from a multivariate analysis that considers geomechanical, geological, economic, and operational parameters. Even after identifying the most compatible method, there is no assurance that the mining company will achieve the best performance. The geological complexity of some deposits requires adaptations of methods described in the literature to obtain more selectivity and reduce mining waste. There are some studies on geometry of underground structures, but a methodology that describes an adaptation of a room-and-pillar mining method for ore bodies with down-dip varying from 20° to 25° is novel. The present work aimed to reduce dilution by adapting the traditional room-and-pillar mining method (TRP) to inclined ore bodies. This new method is entitled short-hole room-and-pillar (SHRP). The equations that measure the dilution are defined according to the geometry of stopes and openings. The results comprise comparative analyses of the operational and planned dilutions to measure the performance of the SHRP method. The average operating dilution of the SHRP method was more than five times lower than the planned dilution according to the TRP method. Low operational dilution indicates high selectivity of the method and its potential to reduce underground mining tailings.

The Tellnes open pit mine in Southwestern Norway has been operating since 1960. The maximum height of pit walls is currently about 150 meters with the current mine plan extending this distance to 400 meters with slope stability being a major controlling factor. As a result of unfavorable combinations of directions of major joints and faults, local stability problems have occurred several places in the pits walls. Stability problems have affected the reliability of main transport roads on several occasions. Most of such incidents have occurred during heavy rainstorms and during periods of repeated freezing/thawing. This paper reviews some of the stability problems and the measures taken to deal with such stability problems.

Teck Metals Ltd operates an integrated zinc-lead complex at Trail, British Columbia, Canada. Since 1997, KIVCETTM flash smelting technology has been utilized for the treatment of zinc plant residues and lead concentrates. Trail Operations’ furnace uses four water-cooled jackets for bullion tapping. This paper provides an overview of KIVCET bullion tapping for the past 16 years, and discusses successes and challenges encountered with respect to operations, training, and monitoring.

The use of geometallurgical modelling is becoming more common in concentrator plant design and during the operational phase. Predictive modelling aims to define optimised process parameters for the concentrator plant to accommodate variability within the ore feed. The main objective of this study is to show how the metallurgical response of different types of ore blends can be simulated using kinetic models derived from experimental flotation tests with different geometallurgical end-member ore types and their blends. For these validation tests, four different end-member ore types containing different ratios of chalcopyrite, chalcocite and oxidised copper minerals from Rich Metal Group’s Madneuli copper-gold mine, Georgia, were tested. Kinetic flotation tests, including both rougher and cleaner flotation tests, were carried out. The simulations were performed using HSC Chemistry software based on mineral compositions of the ores and kinetic models using rectangular distribution equations and flowsheet model. Simulated and experimental results of copper grade, copper recovery and concentrate mass pull correlated well with R2 values of >0.95. Based on these results, the metallurgical response of different ore blends can be simulated based on the flotation kinetics of end-member ore types. The use of this kind of simulation will create savings during the test work phase and increase the flexibility and predictability in the processing stage. Dry air classification is a well-known technique used for decades in the cement industry to separate material in the size range of 0.01-1.0 mm. Additionally, in corresponding dry grinding circuits with effective machines such as High Pressure Grinding Rolls (HPGR), the energy consumption can be reduced compared to wet applications. These dry systems are not state of the art in minerals processing plants, but first prototypes have been installed and an increasing number of projects are starting to evaluate this option. One challenge in this field is the mineral composition of ores, which have, by far, a higher variety in density and size than those of cement. High density particles such as iron- containing ones have higher settling rates than low density silica particles of the same size. The main question to answer in this paper is how to evaluate this effect, so a quantitative method using Mineral Liberation Analyses was developed to calculate two-dimensional partition curves. Additional statistical analyses allow for isolation and quantifying the interaction of density and size, enabling engineers to consider this effect for the sizing of process plants. Zincor uses O2 enrichment (up to 26% O2 in the fluidizing air) to increase the processing rate of zinc concentrates in the fluidized bed roasters. The aim of this study is to determine whether O2 enrichment can be reduced by introducing micro-pelletized concentrate into the feed blend, while maintaining current roaster feed rates and calcine quality. It was found that, with a load of 20% micro-pellets introduced into the feed blend, that O2 enrichment could be reduced by 60%. It was determined that entrained particles spend on average between 0.46 hour and 2.44 hour in the roaster, compared to particles remaining between 3.93 hour and 4.00 hour in the bed overflow. This compares well with a radioactive tracer test performed by Spira. The required reaction time for micro-pellets was found to be less than the residence time inside a Zincor roaster. The result achieved indicated that the average particle residence time inside the roaster was increased successfully in order to compensate for the longer reaction time required to roast micro-pellets at lower levels of O2 in the fluidizing air.

Methods of research and control of the intensity of gas inflow to undersoil layers, after the mines were abandoned are presented in the paper. Gas migration causes them to penetrate to lower storeys of buildings and earthen structures being a menace to people's health and life. The results of measurements of gas concentration in undersoil layers, gas emission to atmosphere and their accumulation in buildings on the territory of closed down mines are presented.

This paper describes experimental investigations into the reductive decomposition of arsenopyrite/pyrite (FeAsS/FeS2), a gold and silver bearing iron/arsenic sulphide using metallic iron powder. The main objective was to establish and experimentally confirm the thermodynamic and kinetic feasibility of reductively decomposing the sulphide matrix for precious metals recovery. In this context, cyanidation leach tests were conducted on the reductive leach residues. The arsenopyrite/pyrite flotation concentrate, mainly studied in the hydrochloric acid medium, decomposed through the non?oxidative chemical dissolution reaction and the reductive decomposition reaction for the arsenopyrite and pyrite components, respectively. Desulphurization levels below 65% were achieved at pH values below 0.15 and iron to concentrate ratios above 1, and the system was characterized by overall very slow kinetics. The reaction system had a direct linear relationship with iron to concentrate ratio and an inverse relationship with pH. An analysis of the pyrite/iron galvanic system showed that pyrite forms a partially inert cathodic surface on which the anodic dissolution of iron occurs, supported by the hydrogen evolution reaction. This phenomenon explained the low desulphurization levels and the mineral decomposition seemed to be restricted to the non?oxidative chemical dissolution reaction for the arsenopyrite component. The cyanide leach of the reductive leach residues showed very little improvement in gold recovery. The reductive leach process for arsenopyrite/pyrite has considerable limitations in terms of both desulphurization and precious metals liberation. GENERAL BUSINESS The Chairman announced that a visit to the South African Railways Workshops in Bloemfontein had been arranged for the 23rd July, 1969 and expressed the hope that this would be well patronised. TALKS The Chairman called first on Mr D. E. Couperthwaite to present his paper on 'Heavy media separation' and then on Mr A. F. Leger to present his paper on 'Engineering plastics'. Both presentations, which were illustrated with diagrams, proved of great interest to all members. A vote of thanks to both speakers was proposed by Mr T. Zadkin. CLOSURE After thanking the speakers, the Chairman thanked all present for their attendance and declared the Meeting closed at about 9.30 p.m. Refreshments were then served.

This Spotlight gives a brief summary of the proposed 1991 tax amendments of relevance to mines and mining houses. It should be read together with the author's article South African mining tax in the 1990's', which appeared in the August 1990 issue of this Journal. A number of tax amendments of relevance to the mining industry were proposed by the Minister of Finance in his March 1991 budget speech. In addition, certain other measures that may be implemented were set out in the budget review document released at the same time. A word of caution is necessary: these measures will become law only if and when they are enacted in the appropriate legislation. When this legislation is tabled in June, it may not contain all of the measures discussed below, some of the measures may appear in modified form, and other measures not discussed at the time of the budget may well appear. Unless otherwise stated, the 1991 tax amendments will affect companies with years of assessment ending in the twelve-month period to 31st March, 1992.

The Zinifex Century Mine employs a large number of Detritor mills for fine and ultra-fine grinding to liberate silica and sphalerite at 80 per cent passing 7.5 microns before final zinc flotation. A joint project between CSIRO Minerals and the Zinifex Century Mine was carried out to evaluate the Detritor mill performance. Plant surveys were conducted around the Detritors in conjunction with laboratory tests. The survey data showed that the Detritors in the ultra-fine milling circuit performed well. They reduced a feed F80 sizing of 46 microns to a product P80 sizing of 7.5 microns at a gross energy consumption of 37.2 kWh/t. Scale-up of ultra-fine milling Detritors was studied using a 0.55 kW laboratory batch unit and a 355 kW full-scale Detritor by processing Century zinc concentrate with 1 mm sand media. The results indicated that the 0.55 kW laboratory mill underestimated the energy consumption of the full-scale Detritor by about 20 per cent for a product P80 of seven microns. The performances of a horizontal IsaMill and a vertical Detritor were compared as ultra-fine milling devices for processing Century zinc concentrate. The experimental data demonstrated that, when using the same grinding media, the energy efficiency of the two mills is similar despite the difference in mill designs. The Detritors used for regrind duty at the Century Mine performed poorly when processing feed at 80 per cent passing 88 micron. The energy consumption was high and the product size distribution was broad with particles above 100 microns in the feed unbroken and particles below ten microns overground. A coarser ceramic media of 3 mm was therefore tested in a laboratory Detritor to process the regrind Detritor feed as an alternative to the 1 mm Colorado sand used at the Century Mine. The ceramic media reduced the energy consumption significantly and produced a narrower product size distribution, which is more desirable for the downstream flotation process.

Rockburst events have been a serious problem for many years in many mines worldwide, and in particular at El Teniente mine in Chile. El Teniente is the largest copper mine in the world, located in the Andes Cordillera where high stress levels are present due to intensing mining activity in addition to complex geology. Consequently, the study and management of the rockburst threat are necessary. In this work, the case of the Diablo Regimiento (DR) mine within El Teniente is studied. The energy capacity of dynamic support systems is determined for different tunnel geometries based on two kinetic methodologies, using data from DR. Initially, rockburst potential is determined by means of a stress analysis around different tunnel geometries through the boundary elements method. In the first methodology a yielding zone (YZ) is estimated for each excavation geometry using the finite element method FEM. The second methodology involves the definition and determination of a critical strain energy (SE) around each excavation geometry using a FEM numerical analysis. In both cases, peak particle velocity PPV is estimated by a scaling law, which is subsequently adjusted due to tunnel amplification effects. According to the results, and knowing the working energy capacity applied in DR mine, it was found that the values of energy capacity for the rock dynamic supports were better estimated by the YZ-PPV approach than by the SE approach.

The prediction of rock properties from indirect testing methods is important, particularly for preliminary investigations since indirect tests are easier and cheaper than the direct tests. In this study, we investigate the predictability of the uniaxial compressive strength (UCS) and Brazilian tensile strength (BTS) of rocks from the indentation hardness index (IHI) obtained using point load apparatus. Forty-six different rock types, 14 of which were igneous, 15 were metamorphic, and 17 were sedimentary were tested in the laboratory. The UCS and BTS values were correlated with the corresponding IHI values and the results were statistically analysed. The influence of rock classes on the relationships was also investigated. A strong correlation between UCS and IHI was found for all data. The correlation between BTS and IHI is not as strong as the correlation between UCS and IHI. However, it is in the acceptable limits. When the regression analyses were repeated for igneous, metamorphic, and sedimentary rocks, the correlation coefficients were generally increased. The results show the UCS and BTS can be estimated from IHI. In addition, the effect of rock classes on the relationships between IHI and both UCS and BTS is important.

Optimization of current control systems, proper maintenance and efficient training of personnel are recommendations made to control the amount of dust that underground employees are exposed to on a daily basis in the coal mining industry. This dissertation forms as part of Sasol Mining?s commitment to protect the health and safety of their employees by suppressing and controlling dust at their mines. This study aims to understand the relationship among mining processes, exposure to dust and dust suppression control measures. The research phase of the project was done at the Sasol Mining Secunda complex where underground visits were undertaken to investigate current control systems and also new systems that are being implemented by Sasol Mining. This work was important because it helped determine the sources of dust underground and also to identify the shortcomings of current control systems and to test the efficiencies of the new systems implemented at Sasol Mining. The most important result of the research work was the identification of which underground operators were exposed the most to dust as this assisted in designing a dust suppression system for the areas where these operators worked. The main conclusions of this study are that the current control systems are sufficient for controlling dust and ensuring dust compliance if they are used efficiently and maintained properly.

The paper describes work undertaken to identify the influence of the matrix structure on the metal dusting rate of stainless steel alloys. Specifically, the difference in metal dusting rate between austenitic and ferritic stainless steels of similar chromium contents was investigated. The alloys were exposed to metal dusting conditions and their performance compared by weight loss, optical microscopy, scanning electron microscopy, transmission electron microscopy, X-ray diffraction, and Raman spectroscopy. The specific gas mixture used for all the tests were 18.9% CO-79.1% H2-2% H2O at 650°C. For austenitic stainless steels, Types 304, 321, 316, and 316Ti were compared to two ferritic grades, namely Types 430 and 441. The resistance of the ferritic grades was found to be significantly better than that of the austenitic grades. This was attributed to greater permeability of chromium through the matrix structure to maintain the protective oxide scale. The results will be used in the development of novel alloys to combat metal dusting.

Recent experience has shown that all underground workplaces in the Campine Coalfield in Belgium will require controlled cooling within three years. Considering the socio-economic and legal importance of the climatic problems underground, IREA has undertaken studies in forecasting the climate of future workplaces, planning the necessary cooling equipment and optimizing efficiency in the existing cooling equipment. These studies are being carried out using the climate forecasting program of Bergbau-Forschung. So far, the German model has been obliged to utilize manually measured data from a few workplaces in the Campine. As the model does not fit very well with these measurements, it has been thought necessary to' develop a system of continuous data acquisition and transmission. This system is being tested in the Beringen mine of the N.V. Kempense Steenkollenmijnen. In the first part of this paper the digital tranmission system is described; in the second the sensors used to collect the necessary climatic data are presented, and in the third some results are given.

The CSense advanced process control (APC) solution?s main objective was to improve the stability of the pH in the first stage leach process thereby improving nickel and iron extraction efficiencies and reducing the base metal (BM) content in the platinum group metals (PGM) concentrate. By improving the stability of the control of the pH on the first stage leach it had the corresponding effect of improving the Ni extraction efficiency by 0.5% and the Fe extraction efficiency by 3.3%. The system relieved the operators of many decisions that were virtually impossible to make given the complex, variable and real-time nature of the processes in their charge. On the operational side, the operators understand the APC system and they trust it. Another benefit is the reduction in pH peaks in the autoclave, which can oxidize certain elements whereby they become difficult, if not impossible, to leach. These elements go right through the process and end up contaminating the PGM solids, with the result that the entire batch has to be recycled through a lengthy and costly processing pipeline.
