"This paper explores the complex interrelationship between the resource cycle, recycling and metal production as a function of economics, environmental legislation, and product design. It is argued that central to optimising this resource cycle lies the control in particular of physical separation plants by the application of advanced sensor technology and sorting equipment, as well as suitable control and sampling algorithms supported by optimising mass balance models.Metals are produced through a long chain of processes. For primary resources, metals production goes through mining, mineral processing, ore smelting, conversion and refining steps or via low temperature hydrometallurgical processes, or a combination of both pyro- and hydrometallurgical operations. For the recycling of resources, metals are separated and recovered from metal scrap, which plays an increasingly important role in the world. Metals after being produced, either from primary or recycling resources, have to be further refined or manufactured into various types of alloys and finally shaped into different products for the end-users. Since the end-user discards products the contained materials find their way back into the resource cycle as scrap. Therefore, controlling the metallurgical reactors also controls, in a much broader sense, the material quality in the complete metals cycle, from the production phase, to the end-use phase, up to the recycling phase (Reuter et al., 2003). The recycling phase includes separation of materials into saleable intermediate products, which are reintroduced into the production phase as a recycling resource. Therefore, the metallurgical processes in each unit operation in the metals production and processing chain have to be controlled, so as to achieve optimal performance of high product quality, low energy and materials consumption, and low environmental impact."

The production of minerals for economic use is a two-stage process, involving mining to extract the mineral from the ground, and processing to convert the mineral into a marketable product. Generally, mining and processing have been viewed as self-contained entities. Both have separate objectives, separate cost centres and key performance indicators (KPIs) that do not reflect the customer/supplier relationships that inherently exist. However, mining and processing operations are inter-connected and therefore intimately inter-related with the performance of one operation affecting the performance of another. Optimizing each stage separately without considering the whole system often misses potential economic benefits and energy savings. During the past fifteen years, the authors have been involved in implementing a holistic methodology ?Mine to Mill Process Integration and Optimisation (Mine to Mill PIO)? to maximize the overall profitability of the operation rather than just optimizing any individual process in a mining operation. Metso Process Technology and Innovation (PTI), along with their project partners, have conducted several projects to significantly increase their production- generating typically 5% to 20% higher throughput and improve the overall mine and concentrator performance through PIO methodology. This proven methodology has applications ranging from greenfield projects to long-standing operations with AG/SAG, HPGR or conventional grinding circuits. This paper explains the Mine to Mill PIO methodology and discusses the benefits of such an approach on the energy consumption, the overall costs and benefits of mining operations. The paper also summarizes several case studies illustrating the use of PTI methodology in a variety of applications. "Lead is the most important material able to meet the current demand for energy storage. The lead acid battery is reliable, efficient and inexpensive. Continuous developments in battery construction are providing improvements in all aspects of the batteries’ performance. The lead acid battery is both the main lead product and the main raw material for lead production. More than half of the lead produced is from secondary smelters where batteries are the most important feed material. The environmental pressure on lead production has been increasing for many years, and continues to become stronger and stronger. The lead production processes and technologies themselves will require updating to meet the new regulations. Although they are very strict now, they will become even more so and current technologies may not be sufficient. Because recyclability is a strong point for the lead acid battery, the secondary smelters need to reduce the environmental impact as much as possible. In recent years, the secondary smelters underwent impressive changes in this direction, but some more improvements are possible. Electrochemistry can offer a step change improvement in making secondary lead production more environmentally friendly. Engitec has developed an electrochemical process base on a very high current density (high productivity) cell using an inexpensive electrolyte and at a relatively low cost. In this paper, the latest update on the technology is provided. INTRODUCTION The lead acid battery is considered the “walking dead” by some new technologies trying to replace it. It has played and will continue to play a very important role in our lives because it is inexpensive, fully recyclable and the existing lead and the mine reserves guaranty enough material for the extended future. According to the life cycle, the lead acid battery is the cheapest and the most effective system to store energy. Lead is practically a close loop where lead battery production consumes more than 80 % of the produced lead but contemporarily it is the most important raw material for the production of metallic lead. In fact, nowadays, the secondary production has overcome primary production and this trend is expected to continue. Primary lead is the make-up material for the existing battery production and the source of lead for the construction of the new ones."

"In 2013, the commissioning of the MillStar Stabilisation and FloatStar Stabilisation and Optimisation controllers were completed at the Cerro Bayo Silver (Ag) mine in Patagonia, Chile. The MillStar control system has stabilised the feed to the SAG mill as well as the density at the discharge end of the SAG mill and ball mill. The FloatStar Stabilisation and Optimisation controllers have successfully stabilised and optimised the flotation circuit to ensure consistent product quality within desired specifications.The mill feed is controlled utilising the MillStar Solids Feed controller. Additionally, the solids to liquid ratio into the SAG mill was controlled utilising the Mill Inlet Ratio controller in conjunction with the Solids Feed controller. The discharge end of the milling process is a highly interactive and complex system. The use of a Robust Nonlinear Model Predicative Controller (RNMPC) was ideally suited to control this section of the process. On the Cerro Bayo milling circuit, the RNMPC was used to control the mill discharge sump level and the primary cyclone feed density to produce a more consistent feed to the flotation circuit.Three levels of the FloatStar control system were installed, for flotation stability, concentrate flow stability as well as grade optimisation. The Level Stabiliser was used to stabilise the level control on 6 flotation banks. The Flow Optimiser was commissioned on the Rougher, Scavenger and Cleaner concentrate sumps to stabilise concentrate flow from the flotation cells. The Grade Recovery Optimiser was commissioned on the Roughers section. A number of instrumentation challenges were identified which limited the overall benefit derived from the system. Once these were addressed, the performance was optimised. The overall benefit provided by the system was observed in terms of the improvements in Ag recovery."

As opposed to large household appliances, in the processing of which dissambling has an important role, this possibility is pushed into the background as the size decreases. The practicable solution is physical liberation of the used small electronic household devices (by comminution) and separation of the liberated components according to their physical properties. In the first phase of the experimental work the structural/material composition of the typical products (mixer, kitchen robot, hair dryer, coffee machine, iron, bread toaster, vacuum cleaner, oil fryer) was determined. In the second phase a physical liberability test for each appliance using a rotary shear/shredder for crushing and a hammer shredder for milling was carried out. In the third phase the experimental separability tests using an air classifier and a shaking air table, as well as an eddy-current and an electrostatic separator were performed. In the present paper the results obtained using the air classifier and the electrostatic separator, are reported. To follow the life of a grain a new methodological procedure was elaborated. The particle size fractions after comminution were sorted into material fractions (copper, aluminium, plastics, etc.), then separated, and finally the recovery of the material components in the products were determined. Furthermore, the joint separability was investigated from two points of view: 1) for grain fractions and 2) for each waste appliance. Research and Development Centre for Iron and Steel (RDCIS) a unit of Steel Authority of India Limited (SAIL) is continuously engaged in reduction of energy consumption at SAIL plants by implementing innovative and new concepts. In this regard, continuous efforts are being made to recover waste heat in Sinter Plants. This paper discusses existing waste heat recovery measures taken and proposed measures planned in Sinter Plants. One such effort is on waste heat recovery from sinter coolers. Hot sinter is discharged to the crusher at the end of the sinter machine at a temperature of 500 to 800°C. Temperature of hot sinter is brought down to nearly 100°C in the sinter cooler with air-cooling. The air after cooling the sinter is generally discharged to the atmosphere at about 225 to 300°C. It is planned to recover heat from the hot air that is being released to atmosphere and heat the process water, which is being added at ambient temperature in mixing drum at Bhilai Steel Plant. The temperature of raw sinter mix will be raised by addition of this hot water, which will help in improving the productivity of sinter machine. It is estimated that Waste heat recovery to the tune of 1.5 to 2.0 Gcal/h is possible with reduction in CO2 emissions in the range of 4000 to 5000 ton/year. The novel approach that is being adopted is addition of hot water in mixing drum for higher sinter productivity for the first time in India. It is investigated systemically in this paper that the granularity of the precursor, ZnC2O4?2H2O, is influenced by synthetic conditions. Instantaneously adding of precipitation agent is able to control the mean size of precursor ZnC2O4?2H2O under 300nm, which has great function to obtain well-dispersed ZnO nanoparticles in the next step, pyrolysis. The pyrolysis kinetics model of ZnC2O4?2H2O powder is obtained. Two steps take place during the pyrolysis. The first is dehydration, which the pyrolysis kinetic model is 2(1-a)2/3(chemical reaction), A=8.3×108s-1, E=(75.82±3.00) KJ/mol. The second is formation of ZnO, which the pyrolysis kinetic model is (1-a) (random nucleation and latter growth), A=8.45×1028s-1, E=(360.54±12.00)KJ/mol. ZnO nanoparticles obtained by pyrolysis take on self-growth behavior. It is resulted that for precursor ZnC2O4?2H2O pyrolysis time takes obvious influence on the partilces size under 420?, 500? and 600?. Finally, a new flow sheet for synthesis of ZnO nanoparticles is investigated, in which blendes is used as raw material and hydrometallurgy is introduced into it. The whole flow sheet has no industrial wastes, that is all byproducts can be used in the flow sheet recycled, resulted in the de-crease of productive cost and industrial wastes.

The selection of leach reagent mainly according to the ratio of useful mineral to gangue in mineral raw material and the structure of mineral raw material. Besides that the price of reagent, the capability of reagent decomposing mineral and its causticity on equipment is also supposed to be in regard. On common conditions, the scandium content in mineral raw material is low, even Sc concentrate of specimen-Yunnan rare earth ore which contain Sc used in this experiment only is 148 g/t. Moreover, in enlarging scale experiments the content of scandium in leach liquid is only 3.6g/t, meanwhile various and complicated impurity existing in it. At present, both domestic and abroad has succeed in enriching scandium from vitriol solution, while enriching scandium from hydrochloric acid only has been studied in some minority units, which is not reported to be practical in industry. Therefore, this item offer a new research issue on Sc?s extract, which is as well as the task of this research. Spectrum analysis, chemic component analysis and scandium content have been made in main mineral measurement on rare earth with Sc in the paper. Based on characters of sample, select hydrochloric acid, vitriol and nitric acid as leach reagent and make different blueprints to accomplish the experimental research about selecting leach reagent. In the aspect of rare earth leach scandium leach density is researched, leach liquid to solid rate, leach temperature, leach time, leach granule rate and leach solution. This experiment claims that in the optimal experimental ambience, leach rate of vitriol is 58.18%, the leach rate of nitric acid is 50.73% and the leach rate of hydrochloric acid is 59.34%. Among them, hydrochloric acid has the best effect, therefore this experiment choose it as the leach reagent.

"Buzwagi Gold Mine (BGM) is operated by Acacia Mining and located in the Lake Victoria Goldfields of central Tanzania. The mine treats a sulphide copper-gold ore to produce gold in form of doré bars and a concentrate containing gold, copper and silver. The BGM comminution circuit includes a primary crushing stage with a gyratory crusher and two grinding circuits using a Semi-Autogenous Grinding (SAG) mill and a ball mill. Currently, the grinding circuits are inefficient in achieving the aspired product fineness of xP,80 = 125 µm even at low to normal throughputs (450-600 t/h). An optimization study of the circuit performance was conducted to improve product fineness through circuit surveys, experimental lab work and simulations. The analysis of survey data revealed inefficient grinding operation characterized by ball mill product (xP,80 > 400 µm) coarser than designed and higher hydrocyclone cut sizes (xT > 200 µm), too. In MODSIM several options were simulated such as reduction of vortex finder and apex diameters, reduction of SAG screen aperture, and modification of cyclone feed density. An improvement of product fineness could be achieved by simulation of the cumulative changes but it was also concluded that the current equipment cannot achieve the target. Further simulations showed that a second ball mill might help to achieve the desired fineness as well as an increase of grinding throughput by up to 26 %. INTRODUCTION Simulation of comminution, particularly grinding and classification, has received great attention for many years, due to the fact that the unit operation is by far the most important both in terms of energy consumption as well as overall plant performance (King, 2001; Wills et al., 2006). The use of simulation is advantageous due to low cost as well as its ability to consider many variables simultaneously. Moreover, there are some benefits for optimizing grinding operations by simulation like decreased unit operating costs, increased capacity, and improved performance of downstream processes due to improved feed size distribution. This paper presents an optimization study for the grinding efficiency at Buzwagi Gold Mine. This was achieved through three full scale circuit surveys, lab work and simulations with MODSIM."

Due to not to being our own sources, some energy sources such as oil and natural gas which are used frequently, are not reliable energy sources for our country. Coal is an important energy source that Turkey also has a certain reserve as many countries have. To be able to use for many years the reserves of this source that comes from fossils, there is a great need to make more investigation and development activities on it. On behalf of using more productively the current sources, briquetting facility is represented that commenced production in The Aegean Lignite Establishment in 2005 which is in Manisa, Soma. This facility is a part of General Directorate of Turkish Coal. This facility is run by Soma Coal Establishment that works in return for royalty in a licensed field that belongs to TKI. As the demand of market for 0.5 mm dust coal diminishes, we had to accumulate and stock unmerchantable dust coal. Besides, we have intermixed 0.5- 1 mm powder coal and 0.1 ? 0.5 mm fine powder coal obtained as a result of washing in coal washer with thermic coal with low price as we could not find a client in the market. In this study, the production stages of briquette coal with high quality produced as a result of pressing by mixing 0.5- 1 mm powder coal and 0.1 ? 0.5 mm fine powder coal with molasse and lime, quality control, and data?s obtained about calories and solidity of products were presented. By briquetting of 0.5- 1 mm powder coal and 0.1 ? 0.5 mm fine powder coal washed in coal washer, it became possible to sell these coals on a high unit price and by providing the demand of coal of the market, we contributed to productivity of our firm. In the last 4 years, the high price of silver attracted more interest for improving its extraction. Metallic silver and silver minerals require a high concentration of cyanide and show slow leaching rates and poor extraction. This investigation determined the effects of dissolved oxygen, lead nitrate and a pretreatment on silver leaching from slurry containing quartz mixed with metallic silver and high purity acanthite. Stephanite, pyrargyrite and polybasite were also used in the study. The silver minerals were characterized by chemical assay, X-ray diffraction analysis (XRD), image analysis (MP-SEM-IPS) and electron microprobe analysis (EMPA). Increased dissolved oxygen of the slurry produced the fastest silver leaching kinetics. The leaching of silver from high purity acanthite was determined under various conditions and compared to a new process called ?CANMET Enhanced Leaching Process (CELP). For a slurry containing acanthite, a 23% improvement (from 76% to 99%) in silver extraction was obtained with the CELP. In presence of pyrargyrite and polybasite, silver extraction increased from 75% to 90% and 86% to 99% respectively using the CELP. No improvement was obtained for the slurry with stephanite (99% extraction in 72 hours). However, the sliver leaching rate was much faster with the CELP. XPS analysis of individual silver mineral particles showed that CELP leached surfaces were considerably more oxidized relative to the conventional cyanidation leached surfaces. Leaching of two gold/silver ores indicated that the efficiency of the CELP increased with the refractoriness of the sample. Gold extractions were comparable for the two technologies while silver extraction improved up to 5% (70g/t) for the CELP. The final leach solutions contained lower concentrations of copper, which consequently reduces the effluent treatment costs.

Fly-ash was used as adsorbent to remove butyl xanthate from aqueous solution in this study. Adsorption kinetics investigation reveals that the adsorption process abides by the Lagergren-second-order Kinetic Model, and fine fly-ash prepared by grinding has a higher second-order adsorption rate as 1.25 g/mg?min and a higher saturated adsorption amount as 10.92mg/g. Four influencing factors as adsorption temperature, solution pH, consumption of fly-ash and adsorption time were investigated. Testing results indicate that butyl xanthate removal rates declines slightly with the temperature increase within the range of 15-50?, increases slightly when pH rises from 7.27 to 8.01 and then declines from 99.65% to 98.25% when pH rises from 8.01 to 11.10. An enhancement of removal rates can be observed by increasing the consumption of the adsorbing agent or prolonging the adsorption time. Thermal desorption was adopted to regenerate the used fly-ash, and test results show that fly-ash possess good regeneration performance and could be used as adsorbent repeatedly with little influence on the adsorption capacity.

The comminution in a high-pressure roller mill is modeled by an energy-based population balance approach considering three aspects of breakage taking place in the active zones of the mill: the interparticle breakage in the high-compression zone, the breakage at the edges of the rolls, and the pre-breakage in the acceleration zone. Together with an appropriate model of classification, this model can be used to simulate steady-state performance of closed-circuit grindings with high-pressure roller mill. After a brief description of the basic modeling approach, the algorithm of the steady-state calculation for a generalized grinding-classification circuit is presented, from which the circuit configurations commonly met in industrial practice can be derived. With an iron ore as feed material for example, simulation results are shown and discussed in respect of circulating load, specific energy consumption and product fineness for closed-circuit grindings under various operating conditions. The effects of stressing intensity, working gap, classifier parameters as well as circuit configuration on the overall circuit performance are investigated systematically by means of computer simulation.

The objective of this work is to investigate the inadequacies of current CFD based methodologies of model development for predicting combustion behavior of pulverized coal in furnaces. In the present paper, a steady state CFD model was used for in-depth analysis of pulverized coal combustion. The model accounts for turbulence, coal combustion, convective and radiative heat transfer and motion of coal particles. It also uses coal combustion models to account for important processes such as devolatilization, combustion of char and the evolution of fuel nitrogen during coal combustion. The model predicts fluid flow, heat transfer, progress of combustion and pollutant formation (NOx, etc.). The model uses several parameters, which need to be tuned with experimental data, which is not only limited in quantity but also insufficient in detail. Various existing methodologies like part calibration method for tuning of the parameters are discussed. In the present work, the parameters associated with coal combustion models were tuned and validated with published data obtained from an experimental furnace using one such part calibration methodology. The results clearly show that the model predictions differed with the experimental data not only quantitatively but also qualitatively. These discrepancies were attributed to part calibration methodology. A detailed parametric study was carried out to demonstrate the importance of parameters from various classes, namely, combustion kinetics, heat transfer, process and geometry parameters, and CFD model parameters. This investigation clearly indicates that parameters from different classes have significant effect on combustion behavior. The discrepancies in current methodology are discussed and a need for comprehensive methodology is highlighted. The importance of the grinding environment and its effect on sulphide minerals flotation behavior has been known for many years. The grinding environment may play a role in controlling fine and coarse particle flotation along with dissociation of different chemical species in grinding environment. Dissociation of different chemical species and ions within the process water may result from changing the grinding environment. The mining and mineral processing industry undertakes activities that may impact on water resources. These include use and storage of chemical storm-water management, process water management, mine dewatering and management of tailings. In mineral flotation understanding and controlling water quality is paramount important not only because of its effect on flotation but also with respect to control the quality of the water which is released to the environment. Releasing of different anionic and/or cationic chemical species in the process water results from the interactions among different mineral within the ore, process water, and the milling environment. In fact grinding mill acts as an electrochemical reactor which affects the flotation performances of different value minerals as well as the quality of the tailing products. An increasing in antimony content in process/discharge water at Boliden?s Tara processing plant in Ireland to above limitation level was reported in April 2010 which needed to be controlled. An increase up to 6 times of the permitted level was reported which needed an immediate action to control due to environmental considerations. Therefore attempts were made to detect why this higher amount of Sb is released and how to control and minimize its release to the process/reclaim water. This paper discusses how/why Sb content in process/reclaim water was increased by changing the mill electrochemistry and the strategies were taken into considerations to control it. Different strategies, including electrochemical controlling of the milling section, Fenton process, using Bauxsol in treating the process water, etc., have been considered and tested which are described herein. All strategies taken into consideration for solving the problem were successful which indicated good understanding of the issue and good decision making. Furthermore, for each solution the capital and operational costs were roughly estimated. Accordingly, the Sb content in process/discharge water was controlled to a value lower than allowed limitation, i.e., 1 ppm. Fly ash is a by-product from coal-fired power stations that is captured from the exhaust gas stream by electrostatic precipitators (ESPs) or bag houses. It is mainly derived from the inorganic components in coal but also contains residual carbon from unburnt fuel (measured as LOI). In the past, nearly all fly ash was sent to landfills or tailings ponds by power generators but this trend is quickly changing due to landfill costs, sustainability requirements and the inherent value in correctly processed fly ash. The main property that makes fly ash suitable for recycling is its use as a pozzolan. Pozzolans exhibit cementitious properties that make them suitable for partial cement replacement, and that can have beneficial properties for concrete mix designs. Fly ash can be used to replace up to a third of the of the Ordinary Portland Cement (OPC) requirement. Suitable fly ash nearly always requires the removal of the less reactive coarser fraction from the finer fraction. Due to the pozzolanic nature of fly ash, it must be processed dry and separation is normally required at 45 micron. In response to the increasing demand from a range of dry classification applications, Metso purchased an established air classification technology suitable for both mining and construction applications. The classifiers intelligent design efficiently utilizes the air flow which keeps power requirements low whilst including a scrubbing/recirculating function within the classifier that allows extremely efficient separations even at very fine sizes. This technology is of global interest to Fly Ash processors, but should be of particular interest in India which is both the second largest cement producer in the world as well as producing 80% of its power from thermal sources. This paper is intended to give a brief overview of fly ash and requirements for use as a pozzolan, air classification of fly ash and a case study from an established and experienced fly ash producer. "With the trend of increasingly more mineral resources turning low-grade and refractory, more and more new ore bodies being developed worldwide are more finely grained, which drives the rapidly development and application of techniques related to tower mills (vertical spiral stirred mills). However, the lacking in fundamentals of fine grinding, as well as standard procedures for equipment selection and scale up, seriously restraint high efficient application of tower mills. Taking grinding media motion characteristic and grinding intensity as a breakthrough point, this paper studies mechanisms behind how critical parameters affect grinding efficiency of tower mill, including ratio of screw pitch and diameter, agitator rotation speed, grinding media size. Several sets of orthogonal test are conducted on the quartz ore using the grinding system of KLM-3 tower mill. All the tests are under the same character of feeding mineral and undergo the consistent sampling for at least 60min grinding time. The input power is measured by a torque measurement system and the grinding products are analyzed by the laser particle size analyzer. The test results show the influence of parameters on grinding efficiency. Among the three important parameters, the effect of grinding media diameter is the biggest, followed by the agitator tip speed, and finally the ratio of screw pitch and diameter. For the different particle size of grinding products, the best combination of grinding parameters is different, with the mineral size becoming finer, the ratio of screw pitch and diameter become smaller, the diameter of grinding media become smaller, while the agitator tip speed does not change too much. The conclusions of the study help us to improve the grinding efficiency of the tower mill, to assist in the selection and optimization of working parameters, establish new scale up method on the basis of grinding model and eventually provide theoretical basis of rational selections of structural and media physical parameters within tower mill."

Large-scale separation or flotation cells, used in the primary extraction in the oil sands industry, are integral parts of the overall process of bitumen extraction. Good regulation of the interface level between the bitumen froth and the middlings in these cells can result in a significant improvement in bitumen recovery and throughput, and heavily influence process economics. Automatic control of such industrial processes presents challenges such as multi-phase flow dynamics, variable process gain and time delays, poor quality of measurements and significant disturbances. This paper details a case study application of development of multiple models of the dynamics of the interface level and the design of model predictive controllers (MPC) for a separation cell process. A Model predictive controller (MPC) using linear models is designed and implemented in real time on an industrial separation cell. The industrial implementation results show that the MPC scheme provides significant benefits over the current operations which use a PID controller. The benefits include significant reduction in the variance of the interface level resulting in higher bitumen recovery and smoother downstream operation plus energy savings due to reduced underflow pump speed.
