Quality control interventions emanate from process upsets and trends that move product quality beyond the natural variation expected in a stable process. The ability to detect upset conditions and react in an effective manner protects both resource utilisation and compliance to specifications. Product quality control on coal processing plants traditionally relies on the reference (combined sampler and laboratory) system to measure product qualities. The introduction of online analyser (OA) technology, applied in different configurations, creates a second source of measurement information for control decision making. The case study was done on the primary sample stream of the final product stream at Exxaro’s GG7 and 8 plants, part of the Grootegeluk complex. It explores the OLA system’s ability to meet the OEM performance guarantee, perform equally to the reference system without analytical delay time, and assesses the effort to achieve this performance in a by-line analyser (BLA) configuration. In the paper, a conceptual comparison of the two measurement systems is done and the theoretical and practical comparison of measurement performance is discussed. Results demonstrate that the OA outperformed the OEM’s performance guarantee and achieved similar levels of performance to the reference system without the response delay. Process and steel chemistry differences in hot rolled Al-killed low carbon strip steel between the hot charge route (HCR) as practised in a compact strip production (CSP) plant and the conventional cold charge route (CCR) have been studied. This was done with reference to differences in reheating practice, hot rolling practice and steel chemistry through emphasis on the effects of solubility and reprecipitation of AlN in the two process/product combinations and its effect on ferrite grain size development. An earlier modelling study on the evolution of the austenite grain size in both of the above hot rolling processes has also now been extended to include an estimate of the possible effects of retained strain after the last finishing pass on the ferrite grain size. As part of this study the equilibrium solubility trends of AlN in a number of boron-free low carbon Al-killed strip steels with low and high sulphur content from the two respective processes was investigated by the thermoelectric power (TEP) technique and differences in the effects through the derived solubility equation of Log[Al][N]=2.6?9710/T at typical slab reheating temperatures was demonstrated. Ferrite grain size modelling using the significantly lower Ar3 transformation temperatures generally found in hot rolled low carbon strip steel produced in the CSP plant using the HCR compared well to the larger grain size produced in the conventional CCR strip rolling plant. "Lump coals are currently employed to replace part of coke in the COREX melter-gasifier for ironmaking. In order to optimize the process, the pyrolysis kinetics of Datong coal used in the COREX process was studied. A sectioning method is proposed to overcome certain shortcomings of traditional methods for studying the pyrolysis of coal. Based on the sectioning method and the characteristics of the coal pyrolysis process, the temperature range was divided into three intervals. In the first, the adsorbed gas and water of crystallization were removed; in the second, the coal was transformed into semi-coke; and finally, the semi-coke was further coked. Three models of reaction were then established to study the different stages of the pyrolysis process: an interfacial chemical reaction model, a random pore model, and internal diffusion with shrinking volume. The results showed that the experimental data fitted the models well, with all correlation coefficients (r2) exceeding 0.97. Finally, the mechanisms of reaction and kinetic parameters for each temperature range were derived, which laid a necessary foundation for optimizing the usage of non-coking coal in the COREX process. IntroductionIn view of environmental concerns and the shortage of good-quality coking coal, the COREX process was designed as a new ironmaking technology, attracting wide attention (Fang et al., 2005). In this process, lump coal and a small quantity of coke are directly charged into the melter-gasifier, where a high-quality reducing gas is generated for the reduction of the iron ore (Kumar et al., 2009). In contrast to the conventional blast furnace (BF) process, non-coking lump coal is used as the reducing agent and as the energy source, and the iron charge consists of lump ore and/or pellets, which results in the elimination of the coke oven and sintering plant as well as a decrease in investment (Kumar et al., 2009; Liu et al., 2012).Although the COREX process has made great progress, in current production practice the energy consumption greatly exceeds that of the BF, and it requires a certain amount of coke to maintain permeability of the semi-coke bed (Wang et al., 2008). In addition, the process consumes a lot of good-quality lump ore and lump coal. The pyrolysis of coal is the first step in most coal conversion processes, such as carbonization, gasification, and combustion (Aboyade et al., 2013). The reaction behaviour of lump coals in the COREX melter-gasifier is crucial, as it determines energy utilization and gas composition, as well as the metallurgical properties and particle size of the semi-coke produced (Prachethan et al., 2011; Zhang et al., 2014). In order to optimize the process and improve its competitiveness, the pyrolysis kinetics of Datong coal used in Baosteel’s COREX C-3000 facility was studied."

The effects of welding current, electrode force, and welding time in a resistance spot weld were studied to investigate the effectiveness of welded joints between a thin EN10130: DC04 material and a thicker 817M40 part, through analysis of the microstructural and mechanical properties. All welded specimens were subjected to tensile testing at room temperature (25°C) and sub-zero temperature (–46°C) to test the strength of the welded joints. No full button failure was observed at either room temperature or sub-zero temperature after optimization of the weldng parameters. The fusion zone was observed to consist mainly of martensitic phase, due to rapid quenching, while the HAZ was composed of clusters of martensite in a ferrite and bainite matrix. The base 817M40 metal remained fully ferritic after welding. The hardness was found to increase with increasing welding current. An increase in nugget size, indicating good fusion of the weld, was observed with an increase in the welding current.

Metal dusting is a corrosion phenomenon that occurs in strongly carburizing gas atmospheres at elevated temperatures. Reaction kinetics and product characterizations of Alloys 602CA and 800 were examined by scanning electron microscopy with energy dispersive X-ray analysis (SEM-EDX) and X-ray diffraction (XRD).The results showed that Alloy 602CA is more resistant to metal dusting than Alloy 800. Visual examination and SEM surface analysis showed that Alloy 800 suffered metal dusting attack after a relatively short exposure period. The amount of coke deposits increased on Alloy 800 with increased exposure from 96 to 336 hours. X-ray diffraction on the reacted surfaces identified graphite and austenite in both alloys and some iron oxides/spinel for Alloy 800.

The aim of this study was to examine the effect of grain size distribution control of the raw material mixture on the permeability of the green sinter bed and the properties of the produced sinter. This was achieved by evaluating the granulation characteristics of the sinter mixture (moisture content, granulation time and mean granule diameter) in terms of its green bed permeability, and evaluating the productivity of the sinter bed, the coke rate, tumble index (TI), abrasion index (AI), reduction disintegration index(RDI) and reducibility (RI) of the produced sinter. The raw sinter mixtures contained combinations of Thabazimbi iron ore, Sishen iron ore, coke, lime and return fines. The grain size distributions were controlled by removing the ?0.5 mm size fractions of the return fines and coke, and the ?1 mm size fraction of lime. Of the examined mixtures, a mixture of 20 mass% Thabazimbi iron ore, 80 mass% Sishen iron ore and fluxes where the coke, lime and return fines were all sized had the highest granulation effectiveness and permeability. The sintering properties of the mixtures in which the grain size distributions were controlled, were very similar for all the mixtures, but superior to the base case mixture in which the grain size distribution was not controlled. The key driver for choosing a circulating fluidized bed (CFB) boiler is the ability to burn a wide range of fuels with highly efficient combustion while meeting low emission requirements. Reduced sorbent and water consumption compared with pulverized coal (PC) plants and the ability to deal with corrosive fuel constituents while still meeting local regulations make a CFB boiler-based power plant particularly attractive. CFB-based power generation is particularly relevant in coal mining areas. During mining, a portion of the roof and floor material may be extracted along with the coal seam in order to create adequate working height for the equipment and miners. Therefore, run-of-mine coal which comes directly from the mine contains impurities. The raw coal can undergo a washing or screening process in order to improve its quality by reducing the ash content in the fuel in order to sell it on the export market or to comply with domestic customer requirements. The coal discarded from the washing process usually has a high ash content and difficult mechanical properties resulting from the initial properties, the mining, and the coal cleaning processes. It can contain a large volume of stones or can be very fine as a result of the washing treatment. To create value from burning this discarded coal, the boiler supplier has to meet several technical challenges in developing the appropriate design. This paper highlights the performance achieved with Alstom's CFB boilers developed for power generation over the last two decades to extract value from discarded coals. Emile Huchet Power Plant is the first 125 MWe CFB unit developed for burning coal slurries (called schlamms in France). The Emile Huchet discarded coal fuel is a very fine high-ash residue with an average particle diameter by mass (d50) of around 80 µm as received from the washing plant. The paper describes the performances and the basic design of the CFB boiler to manage such a fine fuel. The performances of two other CFBs of approximately 300 MWe output in operation in the USA and PR China are also mentioned to demonstrate the capability of this technology to burn either low-volatile bituminous or anthracite waste coals. The significant issues experienced during commissioning are reported, and the conceptual choices for burning such fuels are mentioned.

A variety of processing problems in the hydrometallurgical extraction of uranium in the U.S.A. are contrasted with those in South Africa. In U.S. plants, for example, problems are often encountered in the separation of vanadium, molybdenum, and uranium, and in the contamination of the circuit with organic acids. South African plants often experience problems with dissolved silica in the feed, clarification of feeds, and problems associated with synthetic polyelectrolytes. Individual situations are examined, along with the analytical techniques that assist in solving specific problems. Successful approaches that have been applied to mechanical and chemical problems in' uranium solvent-extraction plants are discussed.

The vertical stirring mill’s fine grinding equipment is affected by the operating conditions during the grinding process. The grinding media has a great influence on the energy consumption and particle size distribution. This paper investigates the fine grinding performance of nano-ceramic balls and steel balls of the same weight for magnetite by a wet grinding process in a vertical stirring mill, where 15 mm nano-ceramic balls and 12 mm steel balls are used as grinding media to carry out batch grinding tests. We have observed that the newly qualified particle content of the nano-ceramic balls is higher than steel balls of the same weight at the same specific energy. The reason may be the advantage of a greater surface area and volume filling rate with the nano-ceramic balls. Moreover, the specific energy of nanoceramic balls is less than steel balls of the same weight under the same grinding fineness. In addition, energy efficiency indicates that the nano-ceramic ball has a higher energy efficiency than a steel ball of the same weight. This is due to the light bulk density of nano-ceramic balls. The application of a nanoceramic ball in a vertical stirring mill will improve iron ore grinding performance. Drying, calcination, prereduction, and smelting are the main steps in conventional crude ferronickel production. Industrially, these steps are conducted using the rotary kiln-electric arc furnace (RKEF) process. In this paper, calcination characteristics of Sivrihisar laterite ores from the Central Anatolia region are investigated. The extent of elimination of chemically bound water and other volatiles was studied by experiments conducted at various temperatures in the 250?800°C range. Phase changes were examined using X-ray diffractometry. For the particle size used in the study, 300°C was determined to be almost sufficient for complete transformation of goethite to haematite, and 700°C was required for effective elimination of all volatiles in the ore.

Recovery of precious metals from hydrochloric solution using sulfur-impregnated carbonaceous adsorbent was examined. Sulfur-impregnated adsorbent with adsorption abilities of precious metals can be prepared from activated carbon using pyrolysis at 600 oC under 10 % H2S gas flow, and the adsorbed Au and Pd were precipitated as metal phase on the surface of the adsorbent. The adsorbents after precious metals adsorption were burned at 700 oC to obtain the residue mainly containing precious metals. The adsorbent was found to be highly efficient and selective for the uptake of precious metals, especially Au, in the presence of excess base metal ions from simulated spent automotive catalyst eluted solution using a column pack test. "Mill liner wear is a major cost item in the mining industry and there is continuous research to prolong the life of the liners. Over the years it has become apparent that even though high-chromium white cast irons are highly efficient as abrasion-resistant materials, a combination of wear resistance and fracture strength remains difficult to achieve. Increasing the hardness of the high-chrome white cast iron (HCWCI), which improves the resistance to abrasion wear, is often accompanied by a deterioration in fracture strength. Operational conditions inside the mill require that the liner should be made of highly wear-resistant material with some fracture strength. Vanadium additions ranging from 0.2 to 3 wt% were made to HCWCI in an attempt to refine the microstructure. It was found that an increase in vanadium content promotes grain refinement. A content of 1.5-3 wt% gave the best results as measured by the maximum breaking strength.IntroductionOver the years it has become apparent that even though high-chromium white cast irons are highly efficient abrasion-resistant material, a combination of excellent wear resistance and fracture strength remains difficult to achieve. The exceptional wear resistance of highchromium white cast iron (HCWCI) is attributed to hard chromium carbides embedded in an austenitic/martensitic/pearlitic matrix. When the chromium contents exceed 12 wt%, interconnected MC3-type carbides of conventional cast irons are replaced by rodshaped and isolated M7C3 carbides (Powell, 1980), leading to an improvement in the impact toughness, ductility and fatigue resistance. However, the main M7C3 carbides in HCWCI are hard and brittle and can provide an easy path for crack propagation. This limits the applications of HCWCI, particularly in severe impact conditions. Most operations involving HCWCI are in crushing and grinding and the life of a part/liner is limited by its wear resistance. However, improving the wear resistance of HWCI comes at the cost of a significant reduction in fracture strength. Concerns about premature failure of HCWCI mill liners in the mining industries prompted a study to improve the wear resistance and mechanical properties of HCWCI."

WeissThe reasons for failure of computer applications in the mineral industry and the direction of future developments.The Chairman opened the discussion by elaborating on the disappointment felt by some authorities with the lack of progress in the application of computers in the mineral industry during the last ten years, and posed the question to the panel : 'Do you agree that the computer age has not come up to expectations?'Mr Langton said that although there seemed to be a tremendous amount of brainpower applied to the theoretical side, he thought that the production men had not got all the help from computers that could have been given to them. The computer, said Prof Griffiths, is as yet a new tool which should not be used to do old things in old ways. To learn to use the computer will take time. After all, he said, it had taken 400 years after the introduction of the printing press to achieve general literacy, and perhaps it will take 40 years after the introduction of the computer to achieve `numeracy'.In Mr Weiss' view, the reason for the feeling of disappoint¬ment lay in the focussing of attention on the computer. The blame, if any, lay with the people surrounding the computer, that is, the analysts and programmers, to whom the emphasis should be shifted.Prof Hawkins said that he thought that some applications of the computer in the mineral industry had been successful, such as, for example, the compilation of payrolls. Reasons for failures in other areas were to be sought in the fact that the people connected with computers had failed to realise that they were merely part of a system. They had not understood the power structure of the organization which their work tended to change, and were therefore not prepared for the inevitable conflict with the production men.In Mr Splaine's view the production man had not received the assistance he could have had from the computer people because he may possibly not have allowed this to happen.Prof Bleksley concluded from these opinions that the promise which computers had ton years ago had not been fulfilled and added that the opinions expressed by the panel had intruded on his next question which was: 'Is the reason for this that people are involved?Prof Hawkins elaborated on his previous theme, namely, that of computer people in relation to management. Com-puter people, he said, were trying to impose change on management but were not prepared to share the responsibility for these changes. In fact, they wanted their work to be distinct and separate, and, as far as management was concerned, changes would be made when management believed that these would be less agonizing than no change at all."

Discrete element methods (DEM) have provided the ability to resolve the complex phenomena experienced by ore within comminution devices such as tumbling mills. The new developments in DEM techniques and the corresponding increase in computational power have made it more feasible to study the movement of individual ore particles as they traverse a tumbling mill. A range of information can be extracted on individual particle impact histories, such as kinetic energy at the time of collision, velocities of individual particles, per-particle stress tensors, impulse, and collision energy. DEM codes have been modified to provide required information that can be analysed in associated software to investigate the impact of varied operational parameters on the resultant granular dynamics. This paper explores the reaction of individual ore particles to the breakage environment within a tumbling mill using DEM techniques and studies the stressing conditions that would lead to either impact or abrasive breakage. Hydrogen peroxide is often used as an oxidising agent in experimental waste electronic equipment (WEE) leaching work. However, the high cost of peroxide is a negative factor in its consideration in further process development. A few studies have reported on the efficient application of peroxide addition schedules to ensure optimum reagent consumption. Large quantities of unleached substrate material contained in WEE feed material result in a large dead volume of material in the leaching reactor. This factor necessitates fast reaction rates to enable the use of a high feed material throughput reactor to enhance overall project viability via hydrometallurgical processing. In this study the effects of hydrogen peroxide addition schedules on base metal leaching efficiency and solution temperatures were tested at laboratory scale. The results showed that overall peroxide consumption can be optimised to lower levels by matching peroxide additions to the particular feed material’s leaching behaviour. A simplified integrated model for peroxide decomposition is used to explain its effect on solution temperatures and leaching rates. From the point of view of the environmental impact created, dimension stone mining is a relatively benign industry. There are no emissions besides those of the diesel powered earthmoving equipment utilised in its extraction and a small amount of blasting gases. Contamination of water resources is only likely in the event of petrochemical spillages from storage facilities and equipment, and these can largely be either prevented or cleaned up effectively. The major environmental impacts are of a visual nature, while in sensitive areas, habitat destruction and the destruction of archaeological heritage may become significant impacts. The dimension stone industry has grown at an average rate of over 7% per annum since 1986, and is forecast to continue growing at this rate for the foreseeable future. The cumulative environmental impact of the industry will thus become more significant over time. This paper discusses the environmental impacts of dimension stone mining and recommends effective means for dealing with the practical aspects of reclamation and mine closure in dimension stone mining within the context of environmentally responsible business practices. The discussion focuses mainly on the operations of the Finstone Group in Southern Africa, which are considered to be world leaders in the application of environmental management within the dimension stone mining industry, although reference is also made to other situations which the authors have encountered at dimension stone quarries around the world.

The efficiency of high capacity SAG mills which consume large amounts of energy depends on the grinding and slurry discharge systems. A 9.7 m × 4.8 m SAG mill with radial pulp lifters is used at the Sarcheshmeh copper complex grinding circuit. The process audit indicated that the pulp discharge system was not efficient, judging by the amount of slurry flow back and carry over. These events limited the discharge rate and increased the wear rate of the lifters and grates. With the objective of finding a new design for pulp lifters, a 3D DEM software (KMPCDEM ©), along with the plant operational data and photographic evidence was used. The KMPCDEM © software was used to compare the efficiency of the radial and curved pulp lifter design based on the material flow. The slurry flow was analysed in terms of ease of discharge and lifter wear rate. It was found that changing the radial pulp lifters to curved pulp lifters could improve the discharge efficiency,and decrease wear rate of the pulp lifter in particular at the base of the pulp lifters. The simulation results showed that if curved lifters with a radius of 0.3×mill radius are used, the amount of slurry flow back and carry over will be negligible. It is predicted that by installing the curved pulp lifters, the capacity of the mill increases by 10% and the pulp lifter service life improves by at least 20%. Iron, in the form of steel and stainless steel, is the most commonly used metal in the world. Plain steels corrode and oxidize easily, while stainless steels exhibit improved corrosion and oxidation resistance. It has been found that rare earth metal (REM) additions, such as cerium and erbium, result in the improvement of the abovementioned properties in iron-containing compounds. Gadolinium is a REM, however, there is very little information available on the influence of gadolinium on the microstructure and mechanical properties of iron-containing compounds. Thus, the purpose of this research project was to determine the influence of gadolinium additions on the microstructure and mechanical properties of mild steel and 316 stainless steel. Ten alloys were produced for the purposes of this research. Five of the alloys had a base composition of mild steel while the remaining five had base composition of 316 stainless steel. The alloys for each of the base composition contained gadolinium additions of 0.1, 0.5, 1.2, and 5 weight per cent. The as-cast and the cold-rolled alloys were analysed. The alloys responded well to the cold-rolling with the exception of the 5 weight per cent gadolinium mild steel and stainless steel alloys. These alloys were extremely brittle and underwent a significant amount of cracking during the cold rolling process. A microstructural analysis of the alloys was conducted using a light optical microscope, while the chemical analysis of the alloys was conducted using energy dispersive x-ray spectroscopy (EDS). The resulting microstructures and EDS analyses revealed that the gadolinium displayed minimal solubility in the ferrite matrix of the mild steel alloys and minimal solubility in the austenite matrix of the stainless steel alloys. Instead the gadolinium formed as an interdendritic secondary phase in both alloys. EDS analysis revealed that the secondary phase in both alloys was gadolinium-rich. Vickers microhardness tests conducted on both alloys revealed that the alloys were composite-like, with a hard, brittle gadolinium-containing compound dispersed throughout a softer, more ductile matrix. The corrosion resistance of the alloys was determined through potentiodynamic anodic polarization tests. Two solutions were used for the corrosion rate tests: a 0.5 weight per cent NaC1 solution and a 0.5 M H2SO4 solution. The results from the mild steel alloys revealed that in both the solutions, the corrosion potentials and the corrosion resistance of the alloys increased with increasing gadolinium concentration up to 1 weight per cent. The corrosion rate test results from the stainless steel alloys revealed that the passivation current density and corrosion resistance of the alloys increased with increasing gadolinium concentration in both solutions. The oxidation resistances of the mild steel and stainless steel alloys were determined through the use of a Netzstch Simultaneous Thermal Analyser. For both the mild steel and the stainless steel alloys, it was found that the oxidation resistance of the alloys increased as the concentration of gadolinium increased when compared to the as-received mild steel and stainless steel samples. This could be due to a strongly adhering gadolinium oxide scale that formed on the surface of the alloys and resulted in the protection of the mild steel and the stainless steel.
