The Kroll process is the traditional method of producing zirconium metal by reduction of zirconium tetrachloride with magnesium metal. This paper discusses the production of zirconium metal in a plasma reactor. Anhydrous low-hafnium ZrCl4 and Mg metal were fed continuously to a 30 kW non-transfer plasma reactor at a rate of 0.31 kg.h-1. Due to losses in the system the recovery of crude product was 77.5 %. After purification to remove unreacted feed material and MgCl2 by leaching, >98 % pure zirconium metal powder was obtained. The overall recovery of purified Zr was 74 %. The conversion efficiency of the process was 95 %.

This paper shows, through a case study, the impact of multivariate grade modelling upon mine design and mine planning. A deposit explored by drill holes is considered, in which the grades of five elements (copper, silver, molybdenum, arsenic, and antimony) are of interest. Forty alternative models of the deposit are constructed by fitting the joint correlation structure of the grade variables and using conditional cosimulation. In addition, a reference model, obtained by averaging the alternative models, is also considered. The study shows that the resulting mine design (final pit characteristics and production schedules) is sensitive to the grade model under consideration, and that the design based on the reference model may not be optimal when compared to the alternative models based on cosimulation. However, when assuming a given long-term plan and extraction sequence, the grades and net present value (NPV) calculated on the reference model are unbiased with respect to those calculated on the alternative models with the same extraction sequence. The latter allow assessing the possible dispersion of the actual grades and NPV around their expected values, and are useful for the planner in order to determine the probability of meeting given production targets and of exceeding or falling short of given threshold grades. Additionally, unlike cosimulation, the separate simulation of each grade variable leads to unrealistic resource models and to biased results in mine design and mine planning. This approach should therefore be avoided, unless the grade variables are spatially uncorrelated.

The aim of the study is to determine if pit lakes are a sustainable coal mine closure option in South African. The water balance, chemistry, limnology, and bacterial population of three selected pit lakes were investigated. The lakes are in the three major coal basins of South Africa and are associated with different lithologies and mining methods. The major factors driving the water balance of the pit lakes are direct rainfall, runoff, inflow from old mine workings, and groundwater infiltration, with the major losses being evaporation or discharge onto surface. The study indicated that pit lakes can be designed as ’terminal sinks’ to provide a sustainable mine closure option. The pit lakes sampled have an alkaline pH, and mostly a sodium/calcium sulphate water with total dissolved solids content of less than 3000 mg/l. The phytoplankton and microbiological data indicates that the pit lakes support aquatic life. The study shows that correctly designed pit lakes can be an environmentally sustainable closure option for South Africa’s coal mines. A suggested design manual has been developed to assist mine owners and regulators in developing sustainable coal mine pit lakes as a closure option.

Ti-64, which accounts for more than 50% of the worldwide titanium tonnage, has found commercial importance in industries requiring components with high specific strength and resistance to corrosion. Investment casting is the preferred production method due to the difficult machinability of the alloy. This study was aimed at investigating the mechanism and the extent of alpha case formation on Ti-64 components cast using the investment casting method with YFSZ (yttria fully-stabilized zirconia) shell moulds after vacuum induction melting. The extent of the reaction between the mould hot face and the molten metal has been studied by varying parameters such as soaking temperature and mould hot face composition, and examining their effects on the reaction with the mould. An increase in the soaking temperature had an effect on the alpha case, both in appearance and hardness, but had no effect on contamination levels by carbon, oxygen, and nitrogen. The depth of alpha case increased with soaking temperature, increasing from 35 µm to 161 µm with an increase in temperature from 1200°C to 1400°C. The micro-hardness profiles provided insight into the effect of the alpha case on the mechanical properties of the Ti-64 alloy by displaying hardness values of 1000 HV0.1 and above, but could not be solely utilized to determine the alpha case penetration depth due to microstructural differences in the unaffected Ti-64, in particular the martensitic microstructure that formed with a fast cooling rate from a higher temperature. Levels of expected contaminants such as Zr, Y, 0, and C were low. The addition of the colloidal zirconia binder affected the interfacial reactions. YFSZ proved to be a thermodynamically stable refractory material, with the alpha case possibly forming as a result of segregation.

A stepwise arrangement of flotation cells is the most common layout of a flotation circuit in the mineral processing industry. In such a design, slurry flows from upstream to downstream by means of gravity, and the middling products are returned to previous stages by pumps. This paper will introduce an alternative solution in which the forced-air and slurry-induced flotation cells are adopted so that all the flotation cells can be placed on the same horizontal platform and no pumps will be needed for middling product transferring. The technology of the forced-air and slurry-induced flotation cell will be described in detail, including unique features, the working principle and the related fundamental problems. The comparison of capital investment, operating cost and metallurgical performance will be made between the conventional stepwise arrangement and the samelevel arrangement technology based on industrial practice. Geostatistical modelling aims at providing unbiased estimates of the grades of elements of economic interest in mining operations, and assessing the associated uncertainty in these resources and reserves. Conventional practice consists of using the data as error-free values and performing the typical steps of data analysis - domaining, semivariogram analysis, and estimation/simulation. However, in many mature deposits, information comes from different drilling campaigns that were sometimes completed decades ago, when little or no quality assurance and quality control (QA/AC) procedures were available. Although this legacy data may have significant sampling errors, it provides valuable information and should be combined with more recent data that has been subject to strict QA/QC procedures. In this paper we show that ignoring the errors associated with sample data considerably underestimates the uncertainty (and consequently the economic risk) associated with a mining project. We also provide a methodology to combine data with different sampling errors, thus preserving the relevant global and local statistics. The method consists of constructing consistent simulated sets of values at the sample locations, in order to reproduce the error of each drilling campaign and the spatial correlation of the grades. It is based on a Gibbs sampler, where at every sample location, the actual sample value (with error) is removed and a conditional distribution is calculated from simulated values at nearby sample locations. A value is drawn from that distribution and kept only if it satisfies some statistical requirements-specifically, the global relative error and local means and variances must be reproduced. All sample locations are visited and simulated sample values are generated iteratively, until the required statistics are satisfactorily attained over all sample locations. This generates one realization of possible sample values, respecting the fact that the actual samples are known to carry an error given by the global relative error. Multiple realizations of simulated sample values can be obtained by repeating the procedure. At the end of this procedure, at every sample location a set of simulated sample values is available that accounts for the imprecision of the information. Furthermore, within each realization, the simulated sample values are consistent with each other, reproducing the spatial continuity and local statistics. These simulated sets of sample values can then be used as input to conventional simulation on a full grid to assess the uncertainty in the final resources over large volumes. The methodology is presented and demonstrated using a synthetic data-set for clarity.

The growing market demand for lithium is mainly due to its use in the manufacture of batteries for electric or hybrid vehicles and portable equipment (smartphones, tablets, power tools, notebooks, etc.). Currently there is great interest in finding new sources of lithium and technologies for its utilisation. Li-S batteries have received attention due to their theoretically high specific energy density, which is 3 to 5 times greater than that of Li-ion batteries. Unlike Li-ion batteries, of which the main raw materials are lithium carbonate and lithium hydroxide, the main raw material for Li-S batteries is lithium chloride. The anode used in Li-S batteries is metallic lithium, produced by a molten lithium chloride electrolysis process. The extraction of lithium from pegmatites such as spodumene, previously abandoned in the 1990s for being uneconomical, has become attractive due to the increase in prices as well as the need for greater lithium purity of products made from lithium-bearing minerals. The main methods used for lithium recovery from spodumene ore include the sulfuric acid process, the alkaline process (lime or limestone as raw material) and the chlorination roasting process. Thermodynamic modelling using HSC software 5.1 was conducted to predict different reactions that could occur during chlorination roasting of the spodumene/MgCl2+CaCl2 system. Lithium extraction from the solid obtained after the chlorination roasting was also investigated. The results of thermodynamic analysis provided a better understanding of the chlorination roasting process for lithium extraction. Metallurgical tests with a mass ratio of 1:6 (spodumene:chlorides) and molar ratio of 2:1 (MgCl2:CaCl2) allowed over 95% recovery of the lithium contained in the spodumene concentrate. One of the earliest records of metal recovery by solution leaching is described by Agricola as 'juice of rock' in the 1550s. In these early years of hydrometallurgy and civil engineering, few controls and systems were employed to enhance recovery and protect the environment. Since that time, leaching (dump or heap) operations have made significant strides in increasing metal and solution recovery while protecting the environment, all goals of a sustainable operation. It is now recognized that the design and operation of modern heap leach facilities requires contributions from many fields of study, including hydrometallurgy, civil engineering, geotechnical engineering, unsaturated-flow hydrology, mine planning, geosynthetics engineering, geochemistry, process engineering, mechanical engineering, and electrical engineering. While advancements in these fields have resulted in more sustainable heap leach operations, challenges in the industry still exist. A number of heap leach operations exhibit poor or lower-than-predicted metal recovery, loss of solution flow and control within the ore heap, loss of ore heap stability under leach, failure of liner and/or solution recovery systems, and overtopping of process water ponds. A number of these issues may be the result of several compounding conditions. For example, poor metal recovery may be due to an inadequate scale-up assumption (scaling laboratory tests to field-size heaps), lack of control of the in-heap geochemical environment, changes in ore mineralogy from the original design, changes in mechanical and hydraulic properties of the ore from the original design, ore handling and pre-treatment, inadequate solution management system, and inadequate solution application. The purpose of this paper is to present and discuss issues that may affect the sustainability of a heap leach operation. Since sustainability encompasses a broad range of topics and issues, the focus of this paper will be on issues affecting metal and solution recovery, solution flow and containment, and stability of the ore heap.

As part of an investigation of possible water-saving measures at Anglo American Platinum's Mogalakwena Mine in Limpopo, South Africa, a study was made of conditions on the wet beaches of two adjacent tailings dams, each serving a separate plant on the mine. For one of the dams, a special catamaran was designed and constructed to enable the full length of wet beaches to be accessed and sampled immediately after a layer of tailings had been deposited. For the other dam, the wet beach was accessed using conveyor belting and scaffold planks. The length of the beaches was 400 m on the first dam, and 200 m on the second, and each was sampled at 50 m intervals. The parameters reported in this paper, for both beaches, are: > Water content profiles along each beach from the surface to as deep as 2.5 m, at times ranging from 12 hours to 6 weeks from the end of deposition > Particle size distributions at the surface, down the full length of the beaches > Measurements of feed relative density, tonnage and volume, decant and drain flow volumes, as well as rainfall and evaporation for both dams. The surface water contents shortly after deposition have been used to establish the relative density of the settled, decanted tailings and its variation down the beach. This data, combined with the decant and drainage flows, is used to establish the calculated and actual water recoveries from both dams.

During the past ten years there has been an upsurge of interest in the development of selective ion exchange resins and solvents, and of ion-exchange and solvent extraction equipment tailored to the special requirements of mineral-processing circuits. It is therefore not surprising that the recent Symposium on Ion Exchange and Solvent Extraction in Mineral Processing, held at the National Institute for Metallurgy (NIM) on 7th and 8th February, 1980, was a resounding success. This Symposium, organized jointly by NIM. Ion exchange and solvent extraction The Symposium on Ion Exchange and Solvent Extraction in Mineral Processing, which was organized jointly by the National Institute for Metallurgy, the South African Institution of Chemical Engineers, and the South African Institute of Mining and Metallurgy, was held in Randburg on 7th and 8th February, 1980. Analytical chemistry The Fifth International Conference on Analytical Chemistry, organized by the Chemical Society, is to be held at Lancaster University, England, from 20th to 26th July, 1980. Coal mining The First International Symposium on Thick and Steep Seam Coal Mining will be held in London from 18th to 21st May, 1980. Mineral processing The XIV International Mineral Processing Congress will be held in Toronto from 10th to 16th October, 1982. This study investigated the corrosion rates of various steel types and coatings used for friction rock stabilisers in a deep-level gold mine under diverse underground environmental conditions. Testing was conducted in situ within ramps, intake airways, and exhaust airways, and through simulated laboratory experiments. Results revealed that environmental variations significantly influence the corrosion performance of different materials and coatings. Duplex coatings, made up of galvanised steel with an organic paint layer, demonstrated the highest corrosion resistance. Zinc-based coatings provided moderate protection, while 3CR12 stainless steel and uncoated S420 carbon steel exhibited comparatively poor resistance under both aqueous and atmospheric conditions.

Application of dynamic simulation for a base metal processing plant is discussed. The plant receives ore of variable quality from two pits and blending had to be applied to maximise recovery. The plant employs multiple stage crushing, screening, dense media separation, two-stage milling, flotation and further filtration. Stockpiles and bunkers are used in the plant to cater for breakdowns and operating delays, the latter being appropriately incorporated in the model. A detail dynamic simulation model was constructed from the rock face to the filtration plant to assist the plant design, notably with definition of the ore blending method, sizing storage capacity and in-plant conveyors. The plant model was broken down to capital equipment items and various feed types and mass balances were tested to ensure that the production target is met. The dynamic simulation tested the proposed blending method, identified bottlenecks, produced risk profiles for all strategic storage facilities and overall helped minimise the project risks and improve confidence in the plant design. The relationship between the aspect ratio and physical fields in aluminium reduction cells wase studied numerically. The aspect ratio was firstly defined and 7 kinds of 320 kA cells with different aspect ratios were put forward. By using numerical simulation, the relationship between the aspect ratio and the electric-magnetic flow fields, magnetohydrodynamic stabilities, and thermal stability was discussed. It is concluded that the electric-magnetic flow field distributions are greatly affected by the aspect ratio. From the perspective of magnetohydrodynamics stability, the larger the aspect ratio is, the more stable the cell will be. A larger aspect ratio is more beneficial for the thermal stability under the same current density.

Compressed air is widely used on South African gold mines. However, due to recent and proposed future electricity tariff increases it is quickly becoming too expensive to produce and use. Boxfront chute systems at ore passes were focused on during this study, and a number of alternative power sources were examined. After comparing primarily costs, and secondarily safety and practicality, of a number of systems based on water and hydraulic oil, a system making use of either air or water was determined to be the most cost effective. A payback time of 8 years was calculated, which will be significantly less taking into account the avoidance of failures due to electricity and water shortages, which would not affect this system due to its ability to swap between either air or water. It was recommended that this system be installed at all boxfront chutes as soon as possible so that the company can begin to benefit from the cost savings.

X-ray photoelectron spectroscopy showed that the adsorption of gold cyanide on carbon in the presence or absence of electrolytes and acids proceeds by the same mechanism. Although the identity of the gold cyanide adsorbate is not known, the mechanism appears to have an initial adsorption stage that involves the adsorption of an ion pair: Mn+[Au(CN)-2]n where Mn+ is a metal ion (for example Na+, K+ and Ca2+) that has a lower solubility than the Au(CN)-2 anion in the adsorption medium, followed by a reduction step in which either a sub-stoichiometric Au(CN)x surface species or a cluster-type compound of gold is formed.

South Africa has the world?s largest in situ deposits of platinum group metals, but economically exploitable resources are shrinking due to escalating costs and technical challenges. The South African National Research and Development Strategy comments that an increase in the knowledge intensity of the resource-based sectors is required to turn these resources to account. Highly trained human resources, continuous improvement, technological innovation, and smart acquisition of know-how will become the major differentiators in the global mining market. Mechanization and, ultimately, automation in mining have the potential to reverse the negative mining trend and resolve safety and other challenges. However, the adoption rate of mechanized mining in platinum (and hard-rock gold) has been slow for various reasons. Changing systems from conventional drill?and-blast to continuous mechanized mining is a big step-change endeavour. The problem of transformation is discussed, and the discipline of systems engineering is examined because of its successful application in aerospace and defence.

The quality control of a two-stage coal washing process involves several complex components that need to be modelled accurately, to enable autonomous control of the process. The first objective is to develop a method to track the material through the washing process, while ensuring accurate washing prediction models are used. This was achieved through a digital twin model of the Grootegeluk 1 coal processing plant. The model is the amalgamation of manipulating and combining of data-sets from the plant historian, geological wash tables, and mining dispatch servers. This information is then used to control and set the processing medium densities of all 15 modules on the plant, 10 modules in the primary wash and 5 modules in the secondary wash. This controller has been successfully implemented and controlled the plant for 10 days.

In the 21st century, dynamic, accurate digital 3-D geological models are essential to the pursuit of safe, efficient and profitable mining. This is particularly true for the deep-level underground mines in South Africa. The Sirovision® solution is a collaboration project between the Australian CSIRO (Commonwealth Scientific and Industrial Research Organisation), Datamine Software Ltd. and AngloGold Ashanti Ltd (AGA). The purpose of the project is to provide a fully integrated digital rock face imaging, geological mapping and modelling system for the AGA gold mining operations. The CSIRO-developed Sirovision® Stereo Camera Rig (SCR) consists of two digital cameras, alighting system, a laser guidance system and image processing software. The imaging system works on the principles of photogrammetry, i.e. overlaying of two 2-D images with a central focus point, with mathematical algorithms extracting 3-D information from the 2-D image pair. The output from matching several image pairs is a computer-generated, full 3-D, virtual copy of the mining excavation. The image resolution and relief ares of sufficient quality to distinguish different rock types and structural contacts. Functionality within Datamine Studio3 is used to add geological intelligence to the 3-D images provided by Sirovision®. The geologist identifies and ?draws? lines representing geological features directly onto the image. By utilizing the inherent ?topography? of the 3-D image, the software is able to convert the lines into 3-D surfaces, ready for use in the 3-D geological model. Subsequent to promising underground test results from AGA?s Sunrise Dam Gold Mine (SDGM) in Australia and other mining operations worldwide, it was decided to test the Sirovision® system in the South African deep-level gold mines. The first underground tests at Moab Khotsong Mine began in January 2009. The objectives of these tests entailed the capturing of 3-D images of selected development ends, mapping of geological features onto the 3-D images and integration of the mapping data with the 3-D geological model. Some downsides have cropped up during the feasibility testing, related to practicality of the SCR for acquisition of 3-Dimagery in the deep-level underground operating environment. These constraints will have to be addressed prior to operational implementation. Facing such difficulties is not unusual when attempting to implement new technology in such a challenging working environment and testwork is still in progress at the mine in order to prove the concept of using this technology in a Witwatersrand underground gold mine. The great advantage of the Sirovision® solution is that it offers the geologist the opportunity to work remotely on a 3-D virtual copy of a mining excavation, without the heat, humidity, hazards and time constraints associated with physical mapping in an underground workplace.
