Cement production requires significant energy, and entails high costs and CO2 emissions. This is because the clinker requires very fine grinding. Grinding aids can improve production and fineness and decrease energy consumption by reducing the agglomeration of particles and protecting the balls and liners in the mill. In this study we compare the effects of three different grinding aids on clinker grinding using a ball mill. A commercial grinding additive, triethanolamine (TEA), and two industrial grinding aids (GAA079 and GAA088) were compared by ball milling tests, with additions of 0.05, 0.25, 0.50 and 1.00 wt%. The industrial grinding aids were characterized using gas chromatography-mass spectrometry (GC-MS). Particle size and morphological analyses were performed using SEM and XRD. The best results were obtained with 0.25% GAA088, which has a higher active component of diethanolamine isopropanolamine (DEIPA) than TEA. The unique combination of TEA and DEIPA in GAA088 enhances grinding efficiency and significantly improves the particle size distribution compared to TEA alone.. The grinding aids produced smooth rounded particles, which have a smaller specific surface area, enhancing the quality of the cement. XRD showed no significant structural distortion with or without grinding aids, and it was also found that the grinding aids helped decrease ball coating during grinding. The use of grinding aids can significantly improve clinker production and fineness while decreasing energy consumption, which can help reduce the costs and CO2 emissions associated with cement production.

Consideration is given to the problem of the estimation, from limited data, of the likely grade and tonnage for a new mining property that is to be exploited by the selective mining of two metals that have substantial contributions to make to the total revenue. In particular, the case of a new gold and uranium mine in South Africa is analysed as follows. (I) The applicability of the underlying lognormal bivariate model for different support (i.e. ore unit) sizes is examined. (2) The necessary parameters for the bivariate lognormal models for different block sizes are estimated from abundant chipsampling data from a section of the Hartebeestfontein Gold Mine using alternative approaches, and the results are compared. (3) A method is given for obtaining the necessary parameters for a tonnage-grade relationship relative to a joint pay limit from the very limited information likely to be available at the end of the exploration stage of a gold mine, and the results are compared with those obtained from the large volume of data available from a minedout area.

Rheological measurements on pulps from South African gold mines by G. s. HANSFORD, Ph.D. (Pennsylvania), M.Sc. (Cape Town), C. D. LEVY, B.Sc. (Eng.), and J. W. DE KOCK, Ph.D. (Cantab.), B.Sc. (A.I.C.) (Visitors) A method is described for the determination of the rheological parameters of a fast-settling slurry with conventional viscometric measuring equipment. The effect of concentration, temperature, and pH on these parameters is investigated. The results agree with those obtained by previous workers using different viscometers, but this method allows a more detailed characterization of all the properties. From a literature survey, two semi-empirical equations were found that allow the effect of concentration, temperature, or pH on the rheological parameters to be correlated.

This paper investigated the pre-concentration amenability of sovite (carbonatite) ore to enhance the grade of rare earth elements (REE) bearing minerals by rejecting calcite, and to improve total rare earth elements (TREE) recovery using gravity and magnetic separation. A high proportion of calcite affects downstream processes like leaching due to high acid consumption. Multiple flowsheets combining gravity and magnetic separation were employed to target > 60% TREEs recovery to the final concentrate and > 60% calcite rejection to the tailings. Head analysis of the feed showed the sample’s main constituents as Fe (15.61%), Ca (16.04%), SiO2 (7.13%), and lastly TREEs (1.12%). Mineralogy liberation data at 2mm top size indicated poor liberation of TREEs, with the majority of minerals displaying < 30% mass greater than 80% liberated. Grain size distribution data showed that the majority of REE minerals are fine grained and report to the < 20 μm size class. Calcite liberation mineralogy showed < 60% mass greater than 80% liberation.A combination of a single-stage shaking table with a wet high intensity magnetic separator at a magnetic intensity of 7520 G was found to be the optimum flowsheet. For a shaking table feed with P80 of 150 μm followed by tails regrind to P80 of 45 μm as feed to wet high intensity magnetic separator, the overall mass balance results showed that 60.5% TREEs are recovered to the concentrate while 63.0% calcite is rejected to the tails. Bubble size plays a key role in determining flotation efficiency. Bubbles can be formed by passing air through pores. Bubble detachment from a pore is driven by lifting forces including buoyancy force and momentum force. Enhancing the momentum force is the key to accelerate bubble detachment and to minimise bubble size. Recent studies show that replacing steady air with oscillatory air supply could significantly decrease bubble size by enhancing the momentum force. To date, the underlying mechanism for the improved momentum force with oscillatory air supply is not yet clear. This work, for the first time, developed a qualitative model for the momentum force as a function of frequency, on/off time ratio and gas flow rate. It was found that the momentum force was positively correlated with the frequency as well as the air flow rate, and was negatively related to the on/off time ratio. During the period October 2003 to June 2004, a containerized optical sorting pilot plant was operated at Kloof Gold Mine on a waste rock dump. In this paper, we describe the test work and its results leading to the decision to operate this pilot plant. This paper presents the operational data and financial figures achieved during this project, in particular, for the month of June 2004 when the plant was run at full capacity on three shifts, 24 hour operation. These results are also extrapolated and presented to show the profitability of such an operation at today?s gold price levels and cost structure.

This study explores the use of backfill in hard rock bord-and-pillar mines to increase the pillar strength and extraction ratio at depth. The use of backfill will also minimize the requirement for tailings storage on surface and the risk of environmental damage. A literature survey indicated that backfill is extensively used in coal mines, but rarely in hard rock bord-and-pillar mines. To simulate the effect of backfill confinement on pillar strength, an extension of the limit equilibrium model is proposed. Numerical modelling of an actual platinum mine layout is used to illustrate the beneficial effect of backfill on pillar stability at greater depths. The magnitude of confinement exerted by the backfill on the pillar sidewalls is unknown, however, and this needs to be quantified using experimental backfill mining sections equipped with suitable instrumentation.

The aim of this study was to examine the effect of grain size distribution control of the raw material mixture on the permeability of the green sinter bed and the properties of the produced sinter. This was achieved by evaluating the granulation characteristics of the sinter mixture (moisture content, granulation time and mean granule diameter) in terms of its green bed permeability, and evaluating the productivity of the sinter bed, the coke rate, tumble index (TI), abrasion index (AI), reduction disintegration index(RDI) and reducibility (RI) of the produced sinter. The raw sinter mixtures contained combinations of Thabazimbi iron ore, Sishen iron ore, coke, lime and return fines. The grain size distributions were controlled by removing the ?0.5 mm size fractions of the return fines and coke, and the ?1 mm size fraction of lime. Of the examined mixtures, a mixture of 20 mass% Thabazimbi iron ore, 80 mass% Sishen iron ore and fluxes where the coke, lime and return fines were all sized had the highest granulation effectiveness and permeability. The sintering properties of the mixtures in which the grain size distributions were controlled, were very similar for all the mixtures, but superior to the base case mixture in which the grain size distribution was not controlled. Ferrochrome (FeCr) is a vital ingredient in stainless steel production and is commonly produced by smelting chromite ores in submerged arc furnaces. Silicon (Si) is a componrnt of the FeCr alloy from the smelting process. Being both a contaminant and an indicator of the state of the process, its content needs to be kept within a narrow range. The complex chemistry of the smelting process and interactions between various factors make Si prediction by fundamental models infeasible. A data-driven approach offers an alternative by formulating the model based on historical data. This paper presents a systematic development of a data-driven model for predicting Si content. The model includes dimensionality reduction, regularized linear regression, and a boosting method to reduce the variability of the linear model residuals. It shows a good performance on testing data (R2 = 0.63). The most significant predictors, as determined by linear model analysis and permutation testing, are previous Si content, carbon and titanium in the alloy, calcium oxide in the slag, resistance between electrodes, and electrode slips. Further analysis using thermodynamic data and models, links these predictors to electrode control and slag chemistry. This analysis lays the foundation for implementing Si content control on a ferrochrome smelter.

This paper describes DRA?s involvement with the expansions at Tati Nickel, Phoenix Mine, that have taken an initial plant design of 3.6 Mtpa (originally built by Murray & Roberts), up to 5 Mtpa, and eventually 12 Mtpa capacity. Initially, the plant could not achieve the design name plate capacity for the first few years of operation, as a consequence of the notoriously hard and abrasive nickel ore affecting primarily the operation of the crusher circuit. In order to extend the life of mine, Tati? assessed and then redefined the mining plan, choosing to increase the Phoenix mine reserves to a lower cut-off grade. In order to increase nickel units produced, the concentrator had to therefore treat additional tonnage at lower head grades. Site investigations and field tests around the comminution circuits are outlined, indicated that the milling circuit could be increased to 650 tph, from the initial design of 470 tph, for a similar feed grade and recovery. A project was initiated to debottleneck the crusher circuit and achieve the new target throughput. (Project 5M). This was followed by a feasibility study of the impact of pre-concentration by DMS, which after promising laboratory tests, was followed up with the installation of a 200 tph ?demonstration? plant. The success of this demonstration plant provided the impetus to expand the supply to the 5 Mtpa mill from a large preconcentration stage. A gyratory crusher (one of the largest and most powerful) will receive ore directly from the open pit operation, feeding into a secondary-tertiary crushing plant followed by a modular DMS preparation circuit. Four large DMS processing modules have been installed to treat the tonnage, with high expected rejection levels. Finally a review of the DMS process capability on an ostensibly disseminated micro-gabbro nickel ore is given, which shows the remarkable impact that preconcentration can have on an operation, both in terms of profitability and a successful process ?expansion?. The performance of the DMS plant has significantly extended the life of mine, allowing the mine to significantly reduce mine cut-off grades and curb its previously selective mining practice.

Most coal plants must run under conditions of varying feed conditions or are asked to produce qualities different from that used in the design. This can cause overloaded conditions as the ?bottlenecks? within the plant, depending on plant operation or as the feed changes. During plant design, geological information can be used to determine washability envelopes and blends that may be expected. Historical data can also be used to develop a size distribution envelope as well as to assign reasonable models for each of the unit processes. In operation, a plant can be sampled to determine changes and to refine process models. The information obtained can then be used in an accurate simulation to define how the plant can deal with the changing environment. This paper uses Limn: The Flowsheet Processor to simulate the coal plant in detail and will produce an accurate model, in terms of equipment sizing as well as water, medium, and solids balance, for each change in feed condition. It will show examples of running the simulation through complete density and size ranges and will determine the equipment required to address each part of the performance envelope.

Most flotation plants use a static reagent scheme, i.e., a set combination of collectors, frothers, and modifiers. This scheme is usually developed and refined over time to deliver optimal (not necessarily the highest) performance when the major ore types are fed to the plant. However, when ore types or mineralogy coming to the plant change substantially (and this often happens as different areas of the pit(s) are mined and crushed at the same time), there are upsets in the process, typically leading to lower recoveries. Adapting to this variability is usually done only when performance drastically suffers, and the changes made may be too late and bring additional variability in performance. The premise for SmartFloat™ is that the reagent suite needs to be dynamic, adapting continuously to changes in the ore and operating conditions. Solvay has combined advanced analytics and data science techniques with its expertise in flotation reagent chemistry to systematically and automatically achieve the above, and in real time. Thus, SmartFloat™ is optimizing the reagent suite continuously, removing the additional variability created by belated human interactions resulting in a better and more stable process. In addition, this advanced approach allows for continuous improvement by identifying poor performing ore domains and improving the reagent suite using Solvay’s FM-100 approach to design appropriate solutions.

The theme of this Colloquium, survival strategies, not only conveys a sense of urgency but also takes cognizance of the fact that, as in the political arena, tough decisions have to be made and acted upon in the years to come. It is therefore appropriate that the SAIMM, as spokesman for the metallurgical industry, should be dealing with these issues at this time, and I wish to commend the organizers of this Colloquium for focusing on a mater as important as the future of this great industry. In view of this, I regard it as an honour and privilege to officiate on this occasion, where the best of South Africa&apos;s brain power in the metallurgical field will be harnessed with a view to moulding strategies for survival.

Anhydrous zirconium tetrafluoride can be used as a precursor for the manufacturing of nuclear-grade zirconium metal. This can be done by fluorinating plasma-dissociated zircon with ammonium bifluoride in a batch reactor. This paper describes the batch process. It was proved that anhydrous zirconium tetrafluoride can be manufactured by this route as confirmed by X-ray diffraction. The process shows potential for scaling up to the kilogram scale and possibly the tonnage scale.

Mine ventilation in the German coal mining industry is concerned mainly with problems of thermal environment arising from greater depths and with increasing emission of methane gas. The development of computer techniques over the past ten years for solving these and ancillary problems is reviewed. The emphasis from a planning and control point of view falls mainly on ventilation network calculations, temperature predictions and advance estimates of methane emission.
