Most copper/cobalt ores from the Central African Copperbelt contain sulphidic compounds, which are not extractable in direct leaching. Roasting provides the possibility to transfer the valuable components into leachable compounds. In an operation window defined by temperature and off-gas composition it is possible to selectively oxidize iron sulphides to haematite and copper/cobalt sulphides to sulphates. Selective sulphating of the valuable minerals is an important condition for the subsequent leaching stage. The dissolved copper and cobalt are recovered by solvent extraction and electrowinning. This technology has been part of an established process for many decades. The concentrates from recent projects on the Copperbelt have lower sulphur contents, and frequently higher copper contents, than those from older projects. The paper shows the consequences of this trend for plant operation and explains useful counter actions by means of case studies. Autothermal combustion is ensured even at very low sulphur contents. Off-gas treatment has so far been based on SO2 removal through sulphuric acid production. The generated acid is used to make up acid losses in the hydrometallurgical plant section. This well-proven process combination is still the preferred route if the feed sulphur content is high enough; however, some cases may require different off-gas cleaning concepts without compromising on clean air quality. Roasting in a fluid-bed furnace remains the core of the technology. Fluid-bed roasters are easy to operate and provide an excellent control of the calcine quality. Different feeding and heat-recovery systems are used to provide a tailor-made solution for each project. Outotec built it first sulphatizing roaster in Zambia about 30 years ago. At that time, the roasting of metal sulphides was already one of the main technologies in the company. Outotec has developed roasting solutions for copper, gold, zinc, lead, molybdenum, and pyrite ores. The continuously expanded and upgraded research facilities provide an excellent basis for developing sustainable, energy-efficient, and economic solutions for copper and cobalt production in Africa.

The Brucutu iron ore mine (Minas Gerais, Brazil), is Vale`s largest iron producing operation achieving around 21 million tons by flotation of iron ore pellet feed per annum. The run of mine is mainly composed of hematite (70%) and quartz (30%). After preparation (comminution and sizing), the slurry is submitted to reverse cationic flotation of quartz under basic conditions (pH=10.5). Corn starch (500g/t) is used to depress Fe-bearing minerals and alkyl (C10) ether amine is the collector for quartz. The flotation circuit is arranged in a “coarse” section utilizing dated 28m3 square Wemco cells, and a “fine” section utilizing modern 160m3 tank cells. The “coarse” flotation circuit treats material from the deslime cyclone underflow while the “fine” circuit treats material from the deslime cyclone overflow and the pulp product from the “coarse” circuit scavenger 2 bank. Evaluation of process performance is of high importance as even small gains can lead to large improvements for this high throughput plant. Cell-by-cell samples of the froth products, selected feed and pulp-products were analyzed for flow-rate, overall chemical composition, and particle size distribution. Bank-by-bank samples of the feed, froth and pulp products were analyzed on an assay-by-size basis. In addition, the flotation cells were hydrodynamically characterized and gas dispersion parameters assessed. The detailed experimental program resulted in a thorough characterization of the process and enough information to produce a calibrated floatability component model. Longer mainline residence time results in significant Fe2O3 losses while yielding little benefit in terms of SiO2 grade. Scavenger 2 has twice the residence time of scavenger 1 while having to treat only 10% of the SiO2; resulting in high Fe2O3 recoveries to the froth and poor separation. In addition, it is shown that the Fe2O3 exhibits true flotation behavior resulting in increased Fe2O3 losses. The detailed data collection campaign coupled with in depth data analysis and modelling gives unprecedented information and highlights avenues for optimization that was previously unknown. Spiral concentrators are gravity-based separators widely used to beneficiate coal, heavy minerals and beach sand. It consists of a helicoid trough that spirals downward in the helical configuration around an axial column. The particle segregation takes place based on size and density under the influence of gravity as the particles spiral down within the thin water layer. In the last century, most design modifications of this equipment were based on trial and error based lab-scale experimentations and empirical approach. The use of Computational Fluid Dynamics (CFD) has gained interest in the past two decades to understand the underlying flow physics in the spiral concentrators. In this paper, we used CFD to model the fluid flow and investigate the particle segregation inside a conventional LD9 spiral concentrator. Firstly, the Volume of Fluid model was used to resolve the liquid-air interface. The liquid depth and flow field predictions for varying flowrates were validated against the experimental literature data. One-way coupled VOF-LPT model was then used to describe the particle dynamics in the spiral flow field assuming dilute particulate flow. Moderate dense particulate flow (20 vol.%) was then modelled using the Algebraic Slip Mixture (ASM) model. Four particle-phases representing particles of different sizes of dual-density were simulated, and the component particle segregation was analysed. The hydrodynamic characteristics of a mechanical flotation cell’s transportation zone have significant impact on its metallurgical performance, especially on coarse particles recovery efficiency. However, how to define and adjust the transportation zone was seldom investigated by researchers. In this paper a method will be introduced to define the boundary of the transportation zone by PIV measurement. It is found that the transportation zone can be extended upwards by enlarging the entire rotor-stator assembly from the bottom of tank and increasing the jet angle of the impeller. Two control methods have been validated in industry tests on KYF-160m3 and KYF-320m3 air-forced mechanical flotation cells. The result shows coarse particles recovery are both improved distinctly. It is suggested that enlarging the top transport boundary is able to helpful to reduce the floating distance of bubbleparticle aggregates, which contribute to improve coarse particle recovery in large flotation cells. My opportunity to serve as President of the prestigious Southern African Institute of Mining and Metallurgy (SAIMM) was made possible by an Anglo American scholarship 39 years ago—a pivotal moment that set me on a career path spanning various roles and start-up ventures in the mining industry. Over the past decade, I have been privileged to broaden my experience by consulting across diverse industries globally. This exposure revealed something profound: what I had previously considered mining-specific challenges are, in fact, universal across many sectors. At its core, a mining operation is a complex system of interconnected activities—from exploration through mining operations like drill and blast, load and haul, to beneficiation, and outbound logistics. My cross-industry work has clearly shown that diverse sectors, such as chocolate manufacturing, tissue paper production, toilet paper converting facilities, labgrown diamonds, or high-tech equipment lifecycle management, all rely on value streams of interconnected activities to transform products. The objective is to maximise throughput while effectively managing performance variability. The primary difference lies solely in the specific technical expertise required for each industry, such as chemical, mining, processing, or metallurgical engineering. Across all these industries, I have observed a consistent pattern, that is, performance is primarily driven by individual efforts, where people react and work diligently as situations unfold in real-time. General managers and their teams often operate tactically, focusing on explaining yesterday’s poor performance rather than proactively setting up operations for success. This often resembles an ‘‘under-7s soccer match’’, with everyone chasing the ball. The common response to issues is to add more ad hoc meetings. This effort-driven organisational behaviour persists regardless of whether operations are greenfield digital manufacturing facilities, advanced digital mines with advanced process control, or operations run on paper and Excel spreadsheets for data acquisition. Paradoxically, more real-time data can lead to increased data noise, greater indecision, and sometimes, lower performance. Despite value streams often operating significantly below capacity, organisations continue to invest heavily in additional equipment or in ‘‘glossy brochure promises’’ of Industry 4.0 digital technology and real-time data solutions, which frequently fail to deliver value. This leads to a critical question: Have we underinvested in our most valuable resource— people? Even Tesla faced this challenge with their underperforming fully automated Model X facility. We must shift our focus to designing the ecosystem, or operating model, of our organisations. This extends beyond the traditional triad of people, process, and technology, and moves beyond simplistic views of change management. Artificial Intelligence (AI) has the potential to add significant value, but it also introduces another layer of complexity into designing the organisation of the future. My full presidential address below at the SAIMM AGM discussed the symptoms of an effort-driven organisation and covered the fundamental building blocks and requirements of an operating model, including recommendations on implementing a people-centric approach.

ORMROD (Visitor) A correlation between the potential of a U02 electrode and the rate of recovery of uranium has been proved in laboratory and plant trials. When the recovery rates change because of variation in the concentrations of Fe(III), Fe(II), SO4 'and H+, a positive correlation is observed. However, an 2- increase in the concentration of phosphate in solution produces an increase in the U02 electrode potential but a decrease in the rate of leaching of U02. The correlation between the U02 electrode potential and the rate of leaching of U02 is then negative. It is concluded that, as a control device, the electrode cannot compete with the platinum electrode for use on certain plants. Nevertheless, the U02 electrode will act as a useful warning device if the total concentration of iron in solution decreases to below a level concomitant with the economic recovery of uranium. Furthermore, because of the positive correlation between the U02 electrode potential and the phosphte concentration, the electrode will also be of value in the detection of an increase in the phosphate level in solution. When it was incorporated in a suitable industrial probe, the electrode was found to be able to withstand the rigours of the leaching conditions in a large pilot-plant pachuca, and only failed after six weeks' operation.

The prop is the most important part to ensure the proper functioning of hydraulic support. When the hydraulic support is impacted by the roof, the prop is prone to extrusion deformation, expansion, and even bursting. In order to study the stress on a doubly-telescopic hydraulic support prop under impact load, an impact simulation was carried out based on the drop weight method. First, the impact model of the hydraulic system of the prop was established in AMESim software and the dynamic response curves of the bottom and middle cylinder of the prop obtained. Then, according to the conservation of energy, the pressure formulaes in the hydraulic cylinder of the prop under impact load were derived and verified by the AMESim simulation results, and the maximum pressure on the inner surface of the hydraulic cylinder of the prop obtained. Lastly, the transient dynamic simulation of a hydraulic support prop was carried out in ANSYS Workbench software, and cloud diagrams of stress and deformation of the prop obtained using Workbench simulation. The AMESim simulation process describes the change in fluid pressure in the prop, and the pressure formulae can be used to estimate the internal pressure of the prop under impact load. The finite element analysis results show that the stress of the middle hydraulic cylinder is much greater than that on the bottom hydraulic cylinder under impact load, which can provide a reference for prop design.

In engineering design of operators? compartments, in underground mining equipment, ergonomics principles are often neglected or not given the full recognition they deserve. This paper defines ergonomics, applies it to machinery in an underground mining environment, and describes the ergonomics analysis undertaken during the design phase of an EJC extra low-profile mining loader. Encompassing the design of the operator?s compartment of this new loader, this paper illustrates the importance of ergonomic principles within the collective design process ensuring that it is fully integrated into the design approach. An ultimate aim of this study is to ensure that all future designs follow this route to guarantee not only the outcome of a highly efficient, cost effective and productive machine but that it is also takes the human factor into account, not only in maintenance but also in operation. Maximizing comfort will have the ultimate outcome of actually increasing productivity beyond expectations.

The sulphide flotation circuit at First Quantum Minerals’ Kansanshi mine in Zambia produced over 100,000 t of copper in 2019. For this circuit, mineralogical analysis has shown that the majority of the copper lost is hosted in fine liberated chalcopyrite, which is a paramagnetic mineral. The objective of this work was therefore to improve fine chalcopyrite recovery in the sulphide flotation circuit at Kansanshi, using a magnetic conditioning technology to agglomerate fine paramagnetic minerals. This theoretically increases the probability of attachment during collision and therefore improves recovery. A four-month paired ‘t’ test plant trial was carried out and comprised of consecutive ON-OFF periods with and without magnetic conditioning in the rougher flotation bank of the sulphide circuit. The experimental design involved assessment of recovery by size based on daily and weekly composite samples of feed and tails, sized using both wet-screening and cyclosizer. Both the daily plant data and the sized samples showed an increase in Cu recovery with magnetic conditioning ON. A 0.56% copper recovery improvement was measured with magnetic conditioning at a 99.4% confidence level. Keywords: Flotation, fine mineral, chalcopyrite, magnetic aggregation

Despite the widespread use of DEM to simulate particle processes, comparatively little work has been done to evaluate its accuracy. One of the reasons is a lack of available measurement techniques that can capture dynamic information at the momentum transfer timescale which is lower than 10-6 s - typical of the kinetics occurring within the drum. This work makes use of Positron Emission Particle Tracking (PEPT), an in-situ method capable of measuring 3D kinematic data at 1000 frames per second. PEPT measurements are performed using 3 mm and 5 mm mono-size glass beads in a 300 mm diameter rotating drum at critical speeds that are relevant to industry. We undertake systematic ‘tuning’ of DEM with a view to optimising the agreement between experiment and simulation. To ensure an equitable comparison scale, both the DEM and PEPT data are coarse grained within representative volume elements. Heavy mineral deposits are a source of the economic important element titanium, which is contained in minerals such as ilmenite, pseudorutile and rutile. In the Ranobe heavy minerals deposit these minerals occur not only as primary unaltered minerals but also display various degrees of alteration resulting in an increased titanium content of the deposit. The presence of the various FeTi-oxide minerals? textural relations is a reflection of geological processes and may ultimately be used to unravel the geological history of the deposit. These minerals have different chemical and physical properties that influence metallurgical tests and the quality of products produced from various mineral beneficiation streams. It is therefore of metallurgical importance that the minerals are well characterized, defined and monitored during preliminary beneficiation tests.

The concentrations of selected trace elements (As, Cd, Hg, and Pb in run-of-mine (ROM) coal, discard, and coal product were investigated to assess the efficiency of beneficiation in reducing trace element concentrations and ascertain any implications regarding environmental compliance to regulatory frameworks. Samples were collected from a colliery in Mpumalanga Province twice a month for a period of 24 months. The samples were ashed to approximately 0.21 mm, then digested in a mixture of 70% HNO3 and 40% HF and analysed using inductively coupled plasma-mass spectrometry (ICP-MS). Except for Pb, the mean concentration of all elements decreased from the ROM stage to the coal product stage. The order in which trace elements occurred from the highest to lowest throughout the production chain was Pb>As>Hg>Cd. With the exception of Cd, the mean trace element concentrations in the discard were above the total concentration threshold (TCT) set for landfill disposal. The As, Hg, and Cd concentrations in the product were well below the thresholds for all land uses. However, Pb concentrations in the product coal were above legal limits, which is of concern with regard to environmental compliance and the performance and marketability of the product.

Aluminium alloys have gained popularity in many industries due to their high strength and low weight. One shortcoming of aluminium alloys is their poor resistance to abrasion and erosion wear compared to materials such as stainless steels. In this project, aluminium alloy 2014 (AA2014) was coated with a 1.5 mm thick laser-deposited layer composed of silicon, copper, and aluminium with the aim of increasing the wear resistance. The amount of silicon, copper, and aluminium added to each sample was determined by a mixtures model. It was discovered that the Al-Cu system is very sensitive to silicon additions and that wear resistance depends on the primary phase to solidify as well as on the final phase distribution. Two primary phases were identified; alpha aluminium and theta intermetallic. It was observed that the clad layer increases both the hardness and wear resistance of AA2014, and that the material solidifying as primary alpha aluminium displayed a lower hardness but higher wear resistance than the samples containing primary theta phase. All clad layers performed better in terms of wear resistance than the unclad samples. The knowledge gained and principles used in this project could be applied to many other aluminium alloys.

"One of the most important performance indicators of a dense medium cyclone (DMC) circuit is the Tromp curve, and by extension the separation density and Ecart Probable (Ep) values. The densimetric profiles of DMC product streams have been traditionally acquired using heavy liquid sinkfloat analysis, which has certain disadvantages, such as the associated safety and health risks. More recently, non-toxic media such as lithium hetero-polytungstates (LST) have been used, with the desired densities being achieved by maintaining the solutions at specific temperatures. However, the high costs of these liquids can be prohibitive. The long turnaround time of the sink-float analysis is a further disadvantage for timeous interventions to the operating set-points of the DMC process.The RhoVol technology can generate the density distribution of a batch of particles in a rapid, accurate, repeatable, and safe manner. Additional data of interest, such as particle size and shape, are also measured and reported on a per-particle basis. Furthermore, samples can be sorted into discrete sorting bins based on any of the measured parameters of the particle, making further analyses of the material possible.This technology has applications across all commodities that use the DMC, particularly in the size fractions –25 +8 mm and –8 +3 mm. To date, laboratory results have proved very encouraging – separation densities are within 5% of traditional sink-float results, and the technology is being introduced to diamond DMC plants. IntroductionDense medium separation is a commonly applied beneficiation technique for the density separation of valuable products from crushed ores. The industrial applications of dense medium separation have been summarized and reviewed by various authors (Scott and Napier-Munn, 2000; Bosman, 2014; Napier- Munn, 2018). Dense medium cyclones (DMCs) are widely used in the coal and diamond industries to produce clean coal or to preconcentrate kimberlitic ores, respectively. Cyclone performance (separation density monitoring) techniques are varied. In the mineral industry. Density tracer tests (Napier- Munn, 1985, 2014; Davis, Wood, and Lyman, 1985) without mineral material, are widely used, although their accuracy in predicting operating cut-points becomes limited once mineral material is introduced. More recently, radio frequency tracers have been also used for the determination of cyclone efficiency (Partition Enterprises, 2017)."

"Both Polish and European hard coal mining nowadays faces the need of deepening shafts (significantly in some cases) or extending mining hoists, due to the exploitation of deeper coal deposits.In order to protect the crew working within a shaft, rope safety platforms (artificial shaft bottoms) are employed. Old solutions, based on rigid steel constructions with the external damping layers made of e.g. slag and up to several tens of metres long, are intended to absorb the energy of approximately 5 t mass falling a distance of 700 m. However, current requirements often assume a drop of 20 t to a depth of 1000 m or even more.More modern safety platform structures, made of one or more support rings with steel ropes stretched on them (rope platforms), are more compact (up to 3 m high) and lighter than traditional solutions. Multi-ring rope platforms with additional damping layers filling the empty spaces between the ropes are able to absorb sufficient energy to meet the current requirements.Single- and double-ring platforms have been employed in Poland to absorb the energy of approximately 5 t dropping to a depth of 900 m. They have been developed (and some have already been implemented) by SADEX Ltd. and are protected by various patents and patent applications.This paper presents a design for a triple-ring platform structure with six rope nets. FEM analysis was used to model the performance of the platform. According to the simulation, a 20 t mass falling from 1000 m (>100 m/s) will destroy all the nets, breaking most of the ropes and deforming the support steel boards placed on the nets, but will ultimately be stopped by the platform, as its kinetic energy falls to zero."

Successful prediction of the collection efficiency of cyclone separators is a necessary step in cyclone design and verification. Aside from standard empirical relations, CFD modelling is widely adopted to supplement the design of cyclone units in relation to the desired separation performance. Nevertheless, effective adoption of numerical modelling is sometimes prevented by large modelling errors, especially for small size particles which are more subject to turbulence effects than larger particle classes. In the past, this motivated the adoption of more refined turbulence modelling approaches, such as large-eddy simulations. These approaches provide greater insight into time dependent behaviour, while leading to larger computational cost with respect to more standard approaches. In this paper, an effective Eulerian-Lagrangian Reynolds-averaged Navier-Stokes (RANS) approach is investigated, which is able to predict the complete separation efficiency curve with satisfactory accuracy, without requiring prohibitively long computational times. An assessment of the proposed approach is carried out against experimental data from large laboratory scale cyclones, in the form of mean and fluctuating velocity profiles from LDA measurements (Hoekstra, 2000), as well as with respect to the experimental separation curve (Zhao, 2005). The final application to a full-scale industrial cyclone unit is then carried out with the aim of tuning the cyclone design to the separation efficiency curve as required by downstream processes. In the mining and metals industry, business strategy demands that leaders extract more from any set of capital assets. This improvement is achieved through a combination of continuous improvement and upgrading of the assets. Continuous Improvement involves a series of incremental changes in the workplace to stabilize the process, remove waste, and test the limits of process capability. Enhanced Technology involves the replacement of an existing as set with a different process or equipment, to achieve a similar function in a more efficient and effective manner. The paper compares and contrasts the two methodologies and outlines the key business considerations which dictate how and when to select one or other improvement method. The paper also addresses the implications for these two improvement methods for those undertaking R&D in support of the mining and metals business.

Some years ago, Ferroatlantica developed a new type of electrode known as the ELSA electrode. In this electrode there is a central graphite core that provides support, surrounded by an annulus of Søderberg paste that gets baked during operation. This technology has been implemented on several silicon furnaces around the world, and was reported on during the previous Infacon conference. In all electrodes, but particularly in the ELSA electrode, the quality and consistency of the paste are important for correct operation. As the type of paste varies between customers and between countries, Ferroatlantica has developed a quality control procedure for their customers of this technology. This procedure is geared to the point of view of the customer rather than the paste producer. The analysis is based on the desired flow pattern of the raw paste and on the desired mechanical and electrical properties of the baked paste, as experience has shown that these are the most important parameters to monitor in order to avoid having problems with the resulting electrodes. This paper discusses these methods of paste analysis in the light of complementary studies that have been done when there has been an electrode breakage in the different plants.
