Impact crushers are common machines in comminution plants. Their high size-reduction ratio and relatively simple design, make them a preferred tool even when subjected to harsh wear, and producing a large quantity of fines in some applications. Until now the alignment of the operational parameters was an operator’s responsibility. Due to the random process characteristic this is mostly done based on empirical values and sensor data, such as power consumption. This paper describes a new approach for online process monitoring of the horizontal-shaft-impact crusher. The application of robust, low-cost acceleration sensors enables the permanent observation of the process characteristics. The operational and evaluation methods are determined on the basis of experiments. Subsequently the recorded measurements are analysed in regards of throughput, rotational speed and product particle size distribution. Occurring signal characteristics are described based on physical and technical principles. The measured data of the acceleration sensors at varying operation conditions provide insight in the course of process. The accurate utilisation yields the determination of the preferential process conditions providing the best balance between the pros and cons of an impact crusher. Both the experimental method and the data processing is discussed from a scientific perspective, displaying a completely new approach for the operation of impact crushers. The utilization of biomass as a solid fuel for co-firing has received great attention from boiler manufacturers as a clean coal technology (CCT) option. This research aimed to produce biocoal pellets, as a clean energy fuel, using hydrochar from trees planted to rehabilitate acid mine drainage (AMD) water and fine coal discards. The hydrochar was synthesized by hydrothermal carbonization of Searsia lancea harvested from AMD-contaminated land at a temperature of 280°C and a residence time of 90 minutes. It was blended with discard coal (–1 mm) at ratios of 25% and 50% hydrochar to produce different forms of solid pelletized biocoal (BC). The physicochemical and mechanical properties of each of the biocoal pellet blends were determined. The 100% hydrochar had the highest calorific value of 29.99 MJ/kg, while the raw discard coal had a calorific value of 16.73 MJ/kg. The ash content decreased from 42% in the discard coal to 25% in the blend of 50% coal and 50% hydrochar biocoal pellets. Biocoal pellets comprising 25% hydrochar and 75% discard coal (BC25 HC/75 COAL) displayed the best mechanical properties (compressive strength 3.06 MPa) of all the fuels, but the physicochemical properties were inferior to the BC50 HC/50 COAL pellets. This research has demonstrated that hydrochar synthesized from a tree species planted for hydraulic control of AMD has the capability to act as a binder for improving the mechanical properties and energy characteristics of fine discard coal.

Old, abandoned or in situ processed and storaged tailings can be a potential source of remained valuable metals and minerals. By reprocessing of tailings, it is possible not only to achieve economical profit from recovery of valuable metals, but also to reduce environmental damage caused by tailings such as generation of acid mine drainage from sulfide minerals, mobilization of heavy metals, soils and groundwater contamination. In addition, storage facilities can be successfully redesigned with modern geotechnical requirements and monitoring to avoid a dam collapse of abandoned tailings. In this case study, the processing of low grade abandoned tailings was investigated. Copper (0.15%), cobalt (0.032%) and gold (0.35 ppm) were determined as main valuable and recoverable metals. Cobalt occurs as cobaltite and cobaltiferrous pyrite, while chalcopyrite represents copper. The fine fraction of tailings below 32 μm is enriched with cobalt and copper. Preliminary test-works with initial tailings sample were aimed to recover copper, cobalt and gold. The previously tested magnetic and gravity separation could not recover the metals in a pre-concentration step. Flotation tests of the tailings sample had shown a suitability for flotation without previous regrinding of the tailings. The valuable minerals are first proposed to be recovered by collective flotation, followed by a selective circuit with production of a low grade copper concentrate and a cobalt bearing pyrite concentrate. Based on various tested collectors, amounts of sulfidisation agents and activators, a suitable reagents regime was determined and used for up-scaling by locked cycled test. Drilling exploration over the Wesizwe Platinum Limited?s Pilanesberg Project has identified the Merensky Reef at depths varying from 594 m to 1 552 m depth. Merensky Reef thickness varies from 0.05 m to 3.63 m and contains PGE(4) mineralization above a cut-off grade of 1.0 g/t over intersection widths of 0.95 m to 2.63 m. Four distinct facies types have been identified over the property, viz.1) Normal Merensky Reef, generally 1.2 m thick, bounded by thin top and basal chromitite layers and composed of upper feldspathic pyroxenite and lower feldspathic olivine pegmatoids containing base metal sulphide mineralization overlying poikilitic anorthosites. 2) Single chromitite Merensky Reef, generally0.15 m thick and usually devoid of internal silicate material, overlying variable stratigraphy containing significant base metal sulphide mineralization. 3) Detached Merensky Reef, generally1.0 m thick, bounded by thin top and basal chromitite layers and composed of feldspathic pyroxenite or pyroxenite containing base metal sulphide mineralization overlying Merensky Pyroxenite. 4) Normal footwall Merensky Reef, generally 1.8 m thick, bounded by thin top and basal chromitite layers and composed of feldspathic pyroxenite containing base metal sulphide mineralization overlying norites also containing significant base metal sulphide mineralization. The PGE(4) content?s (g/m2) distribution for the global intersection data appears to be lognormal, and conversion to lognormal space produces a near normal distribution which could be interpreted as a compound lognormal distribution. The mean PGE(4) contents estimated by these three different distributions are the same, and thus do not impact on the contained metal. Data for the Normal Merensky Reef facies type are sufficient to indicate that a normal distribution is followed for this facies type, and therefore does not need to be transformed to log space for estimation of the mean and the 90% confidence limits. A global evaluation based on all of the data is compared with a facies-weighted evaluation. The latter method is noted to provide a better definition of the associated estimation errors and thus potential classification of Mineral Resources. A valuation of $20.95 for Inferred and $41.90 for Indicated PGE(4) ounces is applied to both of the evaluations and compared. The global evaluation is considered to over-value the project by approximately 40%, thus indicating that valuations based on global summary sampling data that have a compound distribution may be materially flawed, and that cognizance of the underlying geology is crucial for unbiased valuation.

From the point of view of the environmental impact created, dimension stone mining is a relatively benign industry. There are no emissions besides those of the diesel powered earthmoving equipment utilised in its extraction and a small amount of blasting gases. Contamination of water resources is only likely in the event of petrochemical spillages from storage facilities and equipment, and these can largely be either prevented or cleaned up effectively. The major environmental impacts are of a visual nature, while in sensitive areas, habitat destruction and the destruction of archaeological heritage may become significant impacts. The dimension stone industry has grown at an average rate of over 7% per annum since 1986, and is forecast to continue growing at this rate for the foreseeable future. The cumulative environmental impact of the industry will thus become more significant over time. This paper discusses the environmental impacts of dimension stone mining and recommends effective means for dealing with the practical aspects of reclamation and mine closure in dimension stone mining within the context of environmentally responsible business practices. The discussion focuses mainly on the operations of the Finstone Group in Southern Africa, which are considered to be world leaders in the application of environmental management within the dimension stone mining industry, although reference is also made to other situations which the authors have encountered at dimension stone quarries around the world.

This research focuses on the co-firing of discard coal with refuse-derived fuel (RDF) to utilize this abundant resource in South Africa for energy generation and reduce the volume of waste disposed of at landfills. The potential of a coal with a high ash content (> 40%), which is a grade used in some power stations in South Africa, and its combustion compatibility with two different RDFs in terms of emission reductions has been established. Gaseous emissions and ash residues from the combustion and cocombustion of the coal, two different RDFs and coal/RDF blends of different proportion were analysed. One of the RDF samples contained mostly paper (PB) and the other mostly plastic (PL). Co-combustion ash from the discard coal and RDFs showed a decrease in chloride and alkali metal contents as the coal ratio in the blend increased. The slagging propensity of the co-fired blends was found to be very low, while the propensity for fouling decreased from high to medium for all the blends with < 75% RDF. Cocombustion of RDF with coal showed a decrease in SO2 emissions from 387 ppm (discard coal) to 50 ppm for the sample containing 25% coal discard plus 75% PL. A 15% PL to 85% coal blend also reduced NOx emissions from 145 ppm (100% PL) to 88 ppm. The lowest CO2 emission observed was 6000 ppm for the blend of 85% discard coal plus 15% PB. It was established that the most favourable fuel blend that can produce the lowest sulphur emissions if used for power generation is the 25% coal discard plus 75% PL sample.

Approximately 20% of current world copper cathode output is produced using a hydrometallurgical process route, generally referred to as the leach–solvent extraction–electrowinning flowsheet. Since its commercialization in the late 1960s, steady improvements in the performance and efficiency of the solvent-extraction reagents and equipment, combined with significant developments in leaching and electrowinning, have made an ever-widening range of ore types amenable to this technology. Following successful implementation on all major continents, a large proportion of growth in recent years derives from the re-emergence of copper solvent extraction in the Central African Copperbelt. This review provides a brief history of the development and evolution of copper solvent extractants and mixer-settler contactors, and the significance of the Copperbelt region in achieving commercialization and acceptance of the technology. The opportunities and challenges presented by the abundant high-grade oxide ores of the Copperbelt are contrasted with the processing of solutions derived from the low-grade mixed oxide–sulfide ore bodies that are prevalent in other geological regions. The current status of hydrometallurgical copper production in the African Copperbelt, within a global context, and a medium-term outlook for the technology are discussed.

In this paper, a methodology for a computerised recognition of joint sets on 3D point cloud models of rock masses is presented. The process starts with classifying joints on a 3D rock mass surface through training a deep network architecture and validated using manually labeled datasets. Then, individual joint surfaces are identified using the Density-Based Scan with Noise (DBSCAN) clustering algorithm. Subsequently, the orientations of the identified joint surfaces are computed by fitting least-square planes using the Random Sample Consensus (RANSAC). Finally, the joint planes are classified into different joint sets, and the dip direction and dip angle for each set are calculated. The performance of the proposed methodology has been evaluated using a case study. The results show that the presented procedure is fast, accurate, and robust.

"Falls of ground pose costly hazards to personnel and equipment and thus measures should be taken to prevent them. This study endeavours to improve the support systems used in geotechnically poor ground at a Zimbabwean platinum mine by analysing the status quo and recommending an effective support system. Various techniques were used to determine the quality of ground conditions, predict the rock mass behaviour, and to identify the appropriate rockbolt type. An analysis of the current ground control methods and their limitations was also undertaken.The results showed that the current support system and mining practices in poor ground need to be modified to improve safety and productivity. Stoping overbreak is influenced by poor ground conditions and the explosives currently used. The use of emulsion is recommended to replace ANFO. Redesigning of pillars is also recommended in poor ground conditions. An evaluation of the current roofbolt system indicated an opportunity for improvement. With new insight on the performance of the shorter length roofbolts currently in use, a new support system was recommended taking into consideration cost-benefit analysis. Barring down using pinch bars in poor ground was seen as a risky and time-consuming exercise, hence the use of mechanical scalers is recommended to achieve zero harm and to meet production targets. Smoothwall blasting is recommended in poor ground to minimize excavation damage. Other recommendations include the use of hydrological surveys to determine groundwater levels and implement corrective measures. Both empirical and numerical modelling approaches need to be utilized in determining the optimum support. IntroductionThe presence of geological discontinuities such as faults and joints weakens the rock mass. Adequate support is critical in achieving zero harm in underground mines. This paper reviews the current support systems used in poor ground conditions at a Zimbabwean platinum mine. The area of research is located on the Great Dyke of Zimbabwe. The mine exploits platinum group elements (PGEs) and base metals. It is shallow, having a maximum depth of less than 300 m. The Great Dyke is the second largest reserve of PGEs, following the South African Bushveld Complex (Oberthur et al., 2012). It is a linear layered intrusion that extends for about 550 km with a maximum width of 11 km (Prendergast, 1989). The generalized section of the Great Dyke is almost like a trumpet, comprising layers that dip towards the centre. The reef exploited at the mine, the Mineralised Sulphide Zone (MSZ), is located in the pyroxenite layer, which is hosted in the ultramafic sequence. The MSZ is a uniform layer about 2– 3.5 m thick, dipping at around 10–14° from surface outcrop towards the axis of the basin, and located between bronzite and websterite horizons. The visible disseminated sulphide mineralization shows a typical and consistent vertical distribution of platinum group metal (PGM) and base metal values. The research was undertaken to review the current support systems used in geotechnically poor ground conditions in a bid to improve both safety and productivity."

In August 1965, the late Mr Alan Smith, then Mill Superintendent at Gold Mines of Kalgoorlie (GMK), Australia, asked me to investigate the planting of vegetation on the GMK slimes dams in order to ease the dust problem in urban and industrial areas-a problem that is caused largely by dust from these barren slimes dams. My early sources of information were the comprehensive papers in various issues of the Journal of The South African Institute of Mining and Metallurgy. However, the climate of Johannesburg differs from that of Kalgoorlie. The average Johannesburg rainfall, which falls mostly in summer, is 730 mm, and the average maximum summer temperature is 26°C (top 34°C). The winters are cool, the average maximum being 18°C (low -7°C). Kalgoorlie, on the other hand, receives, on average, 257 mm of sporadic rainfall, has hot dry summers with an average maximum of 35°C (top 45°C), and cool winters with an average maximum of 18°C (low -2°C). My obvious choice was to look at established trees growing on the GMK lease. A number of Athel pines were growing vigorously adjacent to the Oroya mining and geology offices and also on a nearby sand dump. The Athel pine (Tamarix aphylla), which is native to North Africa, Asia, and India, was originally introduced into Australia in 1936 by Mr Essington Lewis, then manager of BHP. His cuttings were planted in Whyalla, where some difficulty had been experienced in finding trees and shrubs that would flourish despite the district&apos;s low rainfall. In August 1965, cuttings of approximately 20 cm length and 1 cm diameter were taken from the GMK trees, stripped of leaves, and placed in jars of water in the sun. When the cuttings had sprouted both leaves and roots, they were planted in local soil in tins (about 20 cm high and 10 cm in diameter), and watered daily. In October 1965, when the new shoots were about 8 cm long, the trees were transplanted onto a lower flat section¬approximately 30 m wide, 30 m long, and 2 m high-of the Trafalgar slimes dam. No additional soil or fertilizer was used, and the trees were planted in their tins, the bases of which had been removed (the tin would eventually rust away). A few common varieties of non-prickly cactus and two native salt bush (spp Atriplex) were also planted, but did not survive, probably because of the acidity of the slime. During the summer of 1965/1966, Kalgoorlie&apos;s rainfall was 88 per cent above the average, and this probably helped the trees to survive. The moisture content was usually about 2,5 per cent from about 10 cm below the surface, and the pH value of the slime (d80 approximately 75 µm) was about 6. The trees were watered twice a week for the first four months and then left untended. By 1974 they had grown to only about 0,7 m, which indicated that their growth in slime was very slow. Other Athel pines were planted on the wall of the dam, but did not survive beyond 1974, probably because of the steep (about 500) slope and the hardness of the walls, which were initially formed by hand-shovelling of the slime as the height of the dam was raised. Five of the six Athel pines planted in 1965, which probably reached maturity (approximately 5 m in height) in 1981-16 years after being planted-have survived. In the early 1980s, waste rock had to be dumped on the dam, but the management of KMA (now KCGM) took care to ensure that the trees were not buried. Trials are being conducted on other tailings dams so that the performance of cuttings taken from the trees on Trafalgar dam can be compared with that of cuttings taken at various sites in Western Australia. It might also be worth while for an attempt to be made to strike cuttings from Trafalgar dam in pots containing different mixtures of soil and slime.

The BCL furnace is scheduled to restart operations after being placed on care and maintenance in 2016 due to depressed nickel prices. The decision to start operations after such a stoppage ought to be led by a techno-economic evaluation of process options to make operations more resilient. For BCL, the decision lies between using the existing flash-smelting furnace (FSF) or a top-submerged lance (TSL) furnace. Available studies show that the FSF combined with other converting technologies is cheaper to operate; however, such studies are based on flowsheet simulation results of single copper concentrates and therefore do not provide a full scope of practical capabilities based on smelter operator skills. Using a t-test on normalized prior operational data from three Cu FSF and two Cu TSL, it was found that the only statistical differences between the operating costs of the FSF and TSL technologies are in the coal use for heating the feed blow and number of rebuilds: the FSF consumes coal to heat the feed blow and the TSL requires 2.4 rebuilds during a course of a single FSF campaign. A summative operating cost comparison over the existing BCL FSF 11-year life shows that BCL can decrease operational costs by some BWP 55.5 million if the operation were to change to the newer TSL technology. The savings derive from reduced coal use, which is normally associated with heating the blow when using the FSF. Despite the TSL carrying added costs of 2.4 rebuilds during a life time of one FSF furnace campaign, the cost associated with the TSL rebuilds of approximately BWP 1.3 million is minimal compared with the overall operational expenditure decrease that BCL will incur on using the TSL technology. In terms of the technology, BCL can have higher Ni–Cu recoveries at lower operational costs by elimination of Ni–Cu losses and eliminating the slag-cleaning furnace by converting to a TSL furnace.

Gold has been a metal of special importance for mankind for several thousand years. Its outstanding chemical resistance is an important property of this noble metal, but becomes a disadvantage when it comes to gold recovery. The established processes are based on highly aggressive and toxic reagents. Different alternative leaching reagents with a significantly lower toxicity proved to be promising alternatives in the last decades. Major research activities in this field focused on gold ores, so that leaching of secondary resources were not described sufficiently. Based on literature research and extensive experimental investigations, a reagent assessment was conducted for hydrometallurgical gold recovery from electronic waste. It was found that besides thiourea and halides, thiosulfate in particular represents an alternative of major relevance. A variety of different electronic waste (e-waste) specimens were investigated to identify suitable leaching conditions. As a result, an almost complete and selective gold recovery in less than 48 hours from different electronic waste types and components was achieved by thiosulfate leaching. Within the experiments conducted, it was found that the leaching behaviour of cyanide alternative lixiviants differ strongly from leaching of primary ores. Advanced high-strength steels (AHSS) are sophisticated materials being developed by the steel industry to mitigate challenges related to the performance of motor vehicles. To meet the requirements of AHSS, the ferromanganese alloys (FeMn) utilized in the production of the steel are required to contain acceptable levels of unwanted impurities, i.e. P, S, N, H, and C. The focus of the current study was to investigate dephosphorization of ferromanganese to produce a low-P alloy that could be effectively utilized in the production of AHSS. The study involved conducting laboratory-scale testwork to study the efficiency of CaO-based slag systems to dephosphorize FeMn alloys. The addition of Na2O, CaF2, and BaO to MnO-CaO-SiO2 slag was considered. The test work was carried out in a 25 kW induction furnace at temperatures of 1350°C, 1400°C, and 1450°C. The P partition coefficient (Lp) remained small at <1, which is an indication that dephosphorization had not been achieved. The baseline slag, comprising 40%CaO-40%SiO2-20%MnO, reported higher Lp values. Addition of Na2O and CaF2 did not show any further benefit. Substituting half of the CaO by BaO, resulted in similar Lp values to those of the baseline slag under conditions of 1350°C and 1450°C at 30 minutes. In summary, based on the Lp values obtained, the conditions investigated with the CaO-based slags appeared to have been unfavourable for dephosphorization of FeMn alloys, as most of this impurity element remained in the alloy.

"SynopsisCalcined basic nickel carbonate (BNC) concentrate was smelted in a pilotscale DC arc furnace to produce a nickel metal. The furnace was continuously operated for 12 days (24 hour/day), during which twelve different smelting conditions were investigated, with the major variables being reductant type and feed rate, flux composition and addition, and BNC feed rate.The 200 kW DC arc furnace was operated at power levels between 110 and 165 kW and at a total feed rate of 78 to 96 kg/h, resulting in an average slag and metal tapping temperature of about 1650°C. A total of 7.2 t of BNC were smelted, producing about 5.44 t of nickel metal and 2.94 t of slag. Nickel recoveries of 96.4% and higher were achieved, and the slag nickel content was as low as 0.1%. The major impurities in the metal were iron (mostly from oxygen lancing) and carbon. The calculated feed carry-over was less than 0.85% and the graphite electrode consumption was between 2.8–3.3 kg/MWh.IntroductionOne of the most distinctive advantages of DC open-arc smelting is the ability to process fine raw materials without any major issues with regard to the operability of the furnace, metal recovery, and metal quality. This has been demonstrated in Mintek’s DC arc pilot plant facilities over a period of about three decades (Curr et al., 1983). The materials that have been processed include laterite (Kotze, 2002), chromite fines (Curr et al., 1983), manganese fines (Lagendijk et al., 2010), PGM concentrates (Shaw et al., 2013), electric arc furnace (EAF) dust (Denton et al., 2005; Abdellatif, 2002a) and stainless steel (SS) dust (Denton et al., 2005; Abdellatif, 2002a; Goff and Denton, 2004), and petroleum fly ash (Abdellatif, 2002b). The top particle size of such materials can vary from a few millimetres (e.g. laterite) to micrometres (EAF and SS dust). Dusting, whether due to physical carryover of feed or to the arc side reactions, has been proven to be a non-issue. As such, the applications of DC open-arc furnaces have the potential to be extended to other raw materials such as particulate nickel oxide, which has a particle size much less than 100 µm.Nickel oxide is typically produced from laterite ore by sulphuric acid leaching, purification, and precipitation as basic nickel carbonate (BNC) (Rhamdhani, Jak, and Hayes, 2008) or as mixed hydroxide precipitate (MHP) (Mackenzie, Virnig, and Feather, 2006), and finally calcining at moderate temperatures (800–1200°C). The NiO product is very fine, with an average particle size in the range of 10–20 µm and a NiO content of more than 99%."

We investigated the association between standard threshold shifts (STSs) and exposure to noise and platinum mine dust (PMD), using demographic data, five years of annual audiometry screening results, and noise and dust exposure data. Miners’ age, sex, percentage hearing loss (PLH), and dust and noise exposure data were gathered, and a linear mixed effects regression model used to predict STS. Average occupational exposure levels to noise and dust were calculated from recorded measurements. A total of 12 692 records were analysed. Most miners were male (89.6%) and more than 50% were younger than 41 years. More than 70% were exposed to > 85 dBA noise and 58% were exposed to 1.5–2.99 mg/m3 PMD. Changes in hearing levels ranged from 8.3 dBHL at baseline (2014/2015) to 10 dBHL in 2016 (STS), with no changes thereafter. The model showed that the estimated effect on STS for males was 27% and 21% higher than for females, for the left and right ear, respectively The estimated effect of age, PLH, noise exposure and years of exposure on STS was < 10% for each variable. There was no statistically significant association between PMD and STS. The combined effects of age, sex, years of exposure to noise, and noise exposure levels, and strength of associations can be used to predict STS for this group of miners. Our findings may be used to measure the efficacy of the mine’s hearing conservation programme.

Recent developments in survey techniques and measuring equipment now allow for an accurate assessment of external coating condition and cathodic protection performance. These developments build on 20 years of experience of using Direct Current Voltage Gradient (DCVG) and Close Interval Potential Survey (CIPS) methods. The techniques use the latest advances in measurement systems coupled to a bespoke data processing system. The paper describes tests and trial surveys carried out on a hydrocarbon transmission pipeline in West Africa during 2005. The survey works described and conclusions drawn are from the data collected. Of particular interest are the apparent capacitance effects which are thought to occur under disbonded coating and the characteristics that these may show on the integrated CIPS and recorded DCVG profiles. This paper was originally presented at the Cefracor conference in Aix, France, in June 2006 The pipeline was originally installed on a phased basis between 1989 and 1994. The external coatings were three layer polyethylene factory coating and shrink sleeve field joint coating. An impressed current cathodic protection system was installed. The pipeline has subsequently been affected by disbondment of the coatings. It was a primary objective of the trials to attempt to identify such affected areas. In addition to a technically detailed account of the survey works undertaken and the results obtained the authors will consider the practical and commercial aspects of these surveys with input that provides a perspective from the specifier, pipeline surveyor, pipeline operations personnel and the pipeline owner. It is intended that the data presented will provide greater awareness of the benefits and limitations of the techniques used and their role for both stand-alone interpretation and the integration of the survey information with other inspection methods used for external corrosion assessment. The application of the described techniques is well developed and proven to locate and characterise through?coating defects and to provide a full audit of cathodic protection status. However, the possibility of the techniques being able to indicate disbonded coating is unproven and further tests and trials are planned which may allow a greater understanding of the electrical characteristics which are believed to be associated with disbonded coatings which may or may not be filled with an electrolyte. Further work is currently planned in West Africa, South Africa and Scotland in order to improve the understanding of this technique and to determine if the reported indications do actually represent a method of locating disbonded coatings. Industrial production of titanium occurs via the batch-wise reduction of titanium tetrachloride (TiCl4) with a reducing metal, being magnesium in the Kroll process, or sodium in the Hunter process. In the search for low cost titanium, the CSIR is developing a continuous process to produce titanium powder directly via metallothermic reduction of TiCl4 in molten salt, dubbed the CSIR-Ti process. The move to a continuous process has been attempted by a number of organizations, but was until now always met with failure, due in no small part to challenges inherent in the process chemistry. The reaction between TiCl4 and the reducing metal can occur directly, when TiCl4 or any titanium sub-chlorides present, comes into contact with suspended or dissolved reducing metal. The reaction can also occur indirectly, without any physical contact between the reacting species, via an electronically mediated mechanism. The reaction mechanism via electronic mediation can cause TiCl4 to react at the outlet of the feed port, rapidly causing blockages of the TiCl4 feed line. The electrical conductivity of the metal reactor can also cause the electronically mediated reaction to favour the formation of titanium sponge on the reactor walls and internals, rather than titanium powder. Various methods were investigated to overcome the problem of blockages in the TiCl4 feed line, e.g. mechanical removal, sonic velocities, dilution of the TiCl4 and the use of ceramic feed lines. This article discusses problems experienced with the continuous feeding of reagents, and various methods attempted are shown and discussed. Information is also given on the morphology, chemical composition and suitability of the final titanium powder for powder metallurgical application as presently produced by the CSIR-Ti process.
