Using Dynamic Simulation Throughout a Process Plant's Life Cycle

Deposit-10/11A is situated in the iron rich Bailadila region of India comprising haematite ore of average grade 65 per cent Fe. The deposit production line was commissioned in the year 2002 having a capacity of 5 Mt/a. The plant has the state of the art mineral processing equipments.The ore is transported from mines to crushing plant by means of dumpers. The ore is comminuted in two stages to get 150 mm top size product and this product is transported through conveyor system and is stored in silos as feed stock for beneficiation plant. In the beneficiation plant this crushed product is wet screened in two stages to produce a product of lump (-150 + 10 mm) and fines (-10 + 3.15 mm). The product of -3.15 mm top size is fed to primary classifier for a size separation at 150 µm. The resultant product (-3.15 mm + 150 µm) is dewatered and transported to fi ne ore product stock yard through conveyor system. The minus 150 µm material from classifier overflow is fed to cyclones (508 mm cyclone battery with an apex of 65 mm) for desliming at 45 µm and to recover ultrafi nes (-150 + 45 µm). The cyclone overfl ow slimes (-45 µm) along with water is treated in lamella thickeners to recover process water. The thickener underflow material is transported to tailing pond (discharge rate is 300 m3/h at a specific gravity of 1.4) by pumping through HDPE (high density poly ethylene) pipeline and the over flow water is being recirculated. The water requirement for beneficiation is approx 1.5 m3 per ton of ore.This paper aims at identifying and quantifying the factors that affect the overall plant performance (grade and recovery) during the different seasonal variations especially in the rainy season (mid-June to end October). The effect of seasonal variations on unit operations such as milling, classification, thickening and filtration are discussed. Specific cases are presented as examples and recommendations are formulated.

I was delighted to be invited to be patron of this Joint Conference, but the challenging task you have set yourselves, and your speakers' depth of expertise, deny anyone, even the patron, the opportunity to be patronizing. Australia's history has been inextricably link- ed with the fortunes of our great mining industry. That link will remain. Just as the gold rushes of the last century, and the discoveries at Kalgoorlie and Broken Hill changed the lives of generations, so the more recent development activity in iron ore, bauxite, nickel, coal, and uranium are having a significant impact on the lives of Australians today. The minerals industry has contributed to Aust- ralia's jobs and prosperity. Mining is not free of problems, but so long as safeguards are strong and appropriate the net benefits the mining in- dustry brings Australia will continue to be enor- mous. We rely on our mining industry to find, prove, develop and sell our minerals profitably, and my Government is committed to maintaining a healthy mining industry.

Continuous improvement in environmental management assists in the achievement of sustainability goals for the processing of minerals. The use of regular internal environmental audits (scored or unscored) which form an integral component of an Environmental Management System (EMS), provide demonstrable evidence of this improvement. Case studies are presented for a number of major coal mines in the Hunter Valley, where regular internal environmental audits have been undertaken every two to three months, over periods varying from 18 months to five years. Examples of the benefits of improved environmental performance (driven by the audit process) to sustainable development are provided.The auditing process as described here for coal mines, and coal handling and preparation plants, is equally applicable to the processing of other mineral ores, metalliferous mines, quarries, and oil and gas projects.

Fluctuations in periodic reconciliations between the mine and the mill are an expected and common experience in mining and processing operations. These fluctuations are caused in part by errors in the estimates of tonnage and grade of the mined material as well as errors in the millÆs assessment of the material processed. Keeping these errors small and unbiased is an important aspect of an efficient operation whose primary goal is to derive maximum benefit from the exploitation of the mineral resource.These fluctuations in periodic reconciliations can also mask subtle but economically important problems which may take years to identify and resolve. Such problems can result from a poorly-conceived model of the mineralisation which affects both the spatial distribution of the ore as well as the tonnage - grade distribution over the range of cut-off grades. Poorly conceived models of the mineral resources and ore distribution can arise as a result of insufficient and inadequate?drilling and sampling of the mineralisation, inappropriate?application of geological?constraints in the estimation process and the use of inappropriate methods to estimate the block grade distribution. This paper presents three case studies from gold and copper mining operations, two of which experienced significant problems with their mine to mill reconciliations over extended periods of time. For the gold mine in case study 1, sampling problems were ultimately considered to be the main cause of the poor reconciliations between grade control predictions and the mill which persisted over a period of 18 months. In addition, incorrect application of resource modelling methods contributed significantly to a mismatching of the mill capacity with the mine at the beginning of operations. For the underground copper mine in case study 2, a change in the approach taken to resource modelling brought marked improvements in ore definition and more accurate predictions of ore grade and better production forecasts.The third case study describes the background to the expansion of production to exploit a large tonnage of lower-grade stockwork mineralisation in an open pit gold mine. Several years of favourable Mine to Mill reconciliation data from the mining and processing of higher grade and lower grade stockwork styles of gold mineralisation provided the confidence in the approach to grade control to support the expansion plans during a period of low gold prices.The paper is intended to complement the discussion of mineral resource estimation methods and risks in Section 6.1.3 of the Mine ManagersÆ Handbook to be published by the Australasian Institute of Mining and Metallurgy (Schofield, 2012).CITATION:Schofield, N A, Moore, J and Carswell, J T, 2012. Sensor-based sorting methods to remove waste or for upgrading ore prior to downstream metallurgical processing is becoming more prevalent for mining operations. X-ray transmission (XRT) sorters are a popular choice for mineral processing plants since they can sort a wide variety of minerals. XRT sorters pass high intensity X-rays through particles to generate images of varying greyscale, based on their effective atomic density. The ore sorter then mechanically separates the particles using algorithms based on the images. A popular test currently used to evaluate the amenability of the ore to XRT sorting is to pass the particles through the sorter and obtain the greyscale images showing mineralogical differences. This test provides information on the mineralogical heterogeneity between ore particles for their separation. However, it does not provide an understanding of the actual mineralogical composition of the ore or information pertaining to which other minerals may respond in a similar manner, nor does it provide liberation information. This paper describes a test that combines high resolution X-ray micro Computer Tomography (CT) combined with QEMScan to obtain information about amenability of ore to XRT sorting and to obtain valuable information that can streamline metallurgical testwork programs. This test also provides information relating to particle thickness and associated X-ray attenuation coefficients, desired mineral presence and mineralogical information relating to associated minerals and clays to assist with developing sorting algorithms. Combining the CT and QEMScan can address many limitations of the current method to determine whether XRT sorting technology is appropriate for particular ores. Mineralogy information from QEMScan can identify incidences of; mineral encapsulation, problematic clays, detrimental minerals as well as calibrate the greyscale values of CT data. Additional 3D CT imaging carried out on cores provides spatial information of the minerals within the ore and mineral grades.

The characterisation of rock fracture networks is an important component of rock engineering applications involving stability assessment or fluid flow analysis. However, the derivation of a reliable rock fracture model remains a very challenging problem in practice. This paper describes a Bayesian framework, in the form of Markov Chain Monte Carlo (MCMC) simulation, for the construction of such a model. Model conditioning using different data sources is discussed including seismic events recorded during hydraulic fracture stimulation, rock face fracture mapping data and downhole geophysical survey data. The freeware FracSim3D is used for the simulations.

Characterisation of non-plastic segregating tailings presents a number of challenges: the material cannot typically be sampled in an undisturbed state, remoulded samples exhibit different behaviour to undisturbed samples, penetration test interpretation methods suffer from uncertainty in their application to many tailings and the tailings gradation changes considerably over relatively small lateral distances and depth. In addition, the process liquor of many Western Australian tailings contains large quantities of salt and other dissolved solids, which can further complicate laboratory test programs. To provide an insight into the variability at a typical gold tailings facility, four gradations of the material were tested to obtain critical state parameters. Historic surficial tube samples were collated and organised by gradation to establish the range of densities typical after settling and air drying. These were then compared to laboratory-accessible densities. Finally, tube samples were tested in the laboratory to observe if the large-strain material behaviour was consistent with the inferred critical state parameters for similar gradations. Site pore fluid was used in the testing of the tube samples in an attempt to assess if the pore fluid modified the critical state conditions of the material.The tube samples tested all exhibited strongly dilative behaviour in undrained shear. Of the four samples tested, only one exhibited behaviour consistent with the inferred location of the critical state line relevant to the material’s gradation. The reasons for the unexpected behaviour of the other three samples include layering within the samples, the potential influence of large quantities of salt in the pore fluid and likely differences in the gradation of the fines components of samples taken from mid-beach and the decant area.CITATION:Reid, D, 2015. Times are changing for the mining industry. Civil society is demanding that miners pay more attention to the ways they impact on, and engage with, communities around their mines. Miners, in turn, are being forced to adapt and learn new social skills for which they were not originally trained. They are doing so in the middle of a broad resources boom, which is adding short-term operating challenges at the same time as miners need to be developing thoughtful solutions to longer term community issues. This paper examines a number of the issues that now loom on the horizon of mining companies. These include: human resources challenges and the crisis in minerals education; continuing community and social expectations of the resources industry and the impacts they will have, for example, on product stewardship, greenhouse gas emissions and the use of increasingly precious water resources; and current impediments to mineral exploration spending.It is concluded that the greatest challenge for the minerals industry is to develop a stronger cadre of local leaders and for the larger global miners to empower their local management to take on stronger public leadership responsibilities. There is a need for executive leadership to remember both the longer term and shorter term cyclical nature of the mining industry in developing solutions to community problems. Above all there is a compelling case for mining industry leaders to be more actively engaged with the wider community in the resolution of these issues.

A recoverable uranium resource, shown to be suitable for in situ leaching, was discovered at Honeymoon in South Australia in 1971. Exploration of the deposit was carried out during the period from 1973 to 1979. Uranium mineralisation occurs in a coarse-grained unconsolidated sand aquifer located in the Yarramba Palaeochannel at a depth of approximately 110 m. Following initial development during 1979 to 1983 and the construction of demonstration leach facilities, the Project was put on hold. Southern Cross Resources purchased the Project in 1997. Government approval was received in March 1998 for the operation of on-site demonstration leach and recovery facilities while an Environmental Impact Statement was prepared and a 1000 tpa commercial production plant was designed. The Environmental Impact Statement (EIS) was released in June 2000 and operation of the test facility was completed in August 2000. Acceptance of the EIS by Commonwealth and South Australian state governments was announced on 20 November 2001. A Mining Lease was granted over the area of the proposed ISL operation on 8 February 2002. Operation of the Project is entirely dependent on using highly saline underground water resources to supply process and human needs. The management of discharge streams from the plant by re-injection was approved. The Honeymoon demonstration plant was the first adaptation of the solvent extraction process to highly saline in situ leach solutions. As such, it incorporated a number of unique operating and installation features. The trial period enabled optimisation of the process chemistry, additives and management and serves as an invaluable base for the proposed plant design and future operation. This paper discusses the nature of the uranium occurrence, the effect of saline water on the leach process and equipment, project design and environmental considerations, the requirements for disposal of discharge streams to minimise the impact on the arid environment and the requirements for rehabilitation following project completion.

Ok Tedi Mine is located eighteen kilometers from the Irian Jaya border in the Star Mountains, Western Province, Papua New Guinea. Sequential flotation concentrators produce a copper / gold concentrate for market, and a pyrite concentrate for environmental containment, with low sulphur tailings from the pyrite flotation sequence being discharged to river. Strict sulphur assay targets are set for the riverine discharge. Current porphyry and skarn ore blends from open pit operations at Mt. Fubilan will cease by 2017. However, drill cores indicate an economic ore body in the skarn ores surrounding and below the current pit limits. With proposed mining from a western pit wall ‘cut back’ and an eastern pit wall underground operation, potential for ore ageing in sub level cave underground stockpiles is apparent. With little information in the literature, Ore Ageing test work at prefeasibility level consisted of multiple one tonne stockpiles of -50 mm crushed rock. For the bankable feasibility study, a successful test work program was implemented utilizing 40 tonne ROM ore stockpiles composed of exposed pit extensions of future ores. Realistic ageing profiles of Skarn ores were obtained from one tonne monthly samples subjected to laboratory testing. Test work outcomes included:• Similar ore ageing profiles from both the pre feasibility study (PFS) and feasibility study (FS) programs, suggesting ore susceptibility to oxidation has greater effect in ore ageing than rock size for Ok Tedi skarns. • Laboratory rougher flotation of pyrite showed significant variation in sulphur recovery rate, suggesting three classes of pyrite floatability.• Laboratory rougher flotation of both copper and pyrite for up to 19 months ore ageing from 11 stockpiles, suggested three stages in the ore ageing process.

Iluka Resources Ltd developed the Jacinth-Ambrosia Mine (Jacinth) in the Eucla Basin during 2009 and 2010. In this arid climate the operation relies on hyper-saline groundwater from a palaeochannel for process and potable water supplies. The water is hyper-saline, acidic and mildly reducing, with high ferrous iron concentrations. Ferrolysis commences on exposure of water to oxygen, resulting in increased acidity and the conversion of dissolved ferrous iron to insoluble ferrihydrite. The unstable groundwater forces a careful balance between interventions relating to maintaining pipeline efficiency, corrosion protection and processing aspects. Providing an oxidising environment at the head of the pipeline will result in the precipitation of akaganenite and goethite in the pipeline, which over time reduces pipeline efficiency. However, sending too much ferrous iron forward may reduce processing performance.The processing plant experiences changes in water chemistry in response to the variability of iron concentrations and pH within the pipeline, and the spatial and chemical variability of ore. As the main orebody at Jacinth contains little buffering capacity a source of carbonate in the overburden is carefully used to allow the cost-effective control of process water pH.This paper highlights the importance of understanding the chemistry of saline make-up water, ore, and overburden when designing water treatment facilities and heavy mineral processing facilities.

Since the mid 1950s, limonite deposits of a new type have been found in the northwest of Western Australia. The deposits consist of extensive fossil valley fillings up to several hundred feet in depth, of medium to high grade limonite, frequently containing limonitized fossil wood, and of Mesozoic or Tertiary age. The distribution of the deposits is closely linked with hilly outcrops of Archaean and Proterozoic jaspilite in the headwaters of the old valleys, from which the iron has been derived by leaching, and presumably re-precipitated by a process not unlike that which operates in forming bog iron deposits. Due to the relative resistance of tlie limonite to erosion, the rejuvenation of streams in the area in recent times has left limonitic remnants as mesas up to· several hundred feet above the levels of the present creeks, the courses of which generally are adjacent to or within a few miles of those of the old limonite filled valleys.The Robe River limonite deposits are the largest of this type known and can be traced for approximately 130 miles along the old stream, over 30 sq. miles of limonite remnants remaining at the present time.The present quantity of limonite in this system alone is probably in excess of 5,000,000,000 tons, and the original quantity must have exceeded four times this tonnage when allowance is made for erosion.Some thousands of millions of tons of this material contain in excess of 54 per cent Fe, with approximately 10 per cent combined water. The chief impurities are SiO2 and Al2O3, and minor elements are not present in objectionable amounts. A portion of these deposits was extensively tested by The Broken Hill Proprietary Company Limited (the B.H.P. Co. Ltd.) during 1962-1964. Most of the data presented in this paper are based on the work done on these deposits which are typical of those discussed. The overall problem of the origin of the limonite is discussed. It is apparent that the limonite originates from the jaspilitesof Archaean and Proterozoic age which form the highlands at the upstream ends of the deposits. The Carajßs iron ore deposits contain approximately 17.5 billion tons of ore with >64 per cent Fe and occur in the eastern part of the Amazonas Craton. They are hosted by jaspilitic banded iron-formation (BIF) of the Carajßs Formation which, together with metavolcanic rocks, comprise the ~2.75Ga Grpo Parß Group of the Itacai·nas Supergroup in the ~1000 km long, E-W trending Carajßs Synclinorium. The Carajas Formation comprises discontinuous layers and lenses of partly dolomitised BIF (17 - 43 per cent Fe and 35 - 61 per cent SiO2) and lenses of high-grade iron ore, cut by mafic sills and dykes. The high-grade iron ores occur as large tabular bodies of friable (soft) hematite with smaller lenses of hard (compact) hematite. The hard hematite ores typically occur at the contact with the underlying volcanic rocks and are surrounded by an aureole of hydrothermal carbonate alteration. BIF that has been overprinted by dolomite and magnetite crystallisation has recently been discovered at depth in the N4E Mine. With increasing amounts of carbonate, the original lamination (microbanding) and other fine primary structures in the BIF have been progressively obliterated resulting in alternating carbonate and iron oxide mesobands. The friable hematite ore that is characteristic of the Carajßs deposits results from ongoing weathering and leaching of the carbonates from this type of altered BIF. The hard hematite ores probably result from more extensive early oxidation. The association of both carbonate-altered and jaspilitic BIF with the N4 Mine is similar to that observed at the Mount Tom Price deposit in Western Australia, where carbonate-altered BIF occurs below massive hematite ore with a jaspilitic halo developed above the orebody. This indicates that as at Mount Tom Price, hydrothermal carbonate alteration and associated loss of silica from BIF may be an important step in the formation of these giant hematite deposits.

The Intec Copper Process is an environmentally advantageous hydrometallurgical process for the production of high purity copper and associated precious metals from copper sulphide concentrates. The process uses a mixed chloride-bromide lixiviant in an elegant cyclic circuit to leach the copper into solution, rejecting the iron as stable hematite rather than as unstable jarosite. After purification of the pregnant liquor, copper is electrowon at London Metal Exchange Grade A purity, while the anodic energy of the cell is stored as the soluble species, HalexTM, for recycle as the regenerated lixiviant to the leach circuit. Both gold and silver are leached and recovered directly from this cyclic process without resorting to cyanide leaching of the residue. No liquid emissions result from the Intec Copper Process, whilst spent air and water vapour from the leach are released to the atmosphere. The sulphur in the minerals reports to the solids residue in elemental form, without the need for expensive handling of voluminous gaseous sulphur dioxide streams found in smelters. A significant difference to competing smelting and hydrometallurgical processes is that any mercury entering the process from the sulphide concentrate feed is recovered rather than reporting directly to waste or polluting the environment. Outside the process circuit itself, the Intec Copper Process has several notable environmental advantages over competing technologies: Flexibility of scale with low capital and operating costs allow operation directly at the mill head at production rates as low as 15 000 tpa, significantly reducing environmental impacts from concentrates transport. The ability to handle low-grade and dirty concentrates often allows greater recoveries in the mill, improving both the economics and environmental acceptability of a mine by reducing metal losses to tailings. A comparison of the total energy requirements of the Intec Copper Process with those of competing technologies shows that the Intec Copper Process has the lowest energy consumption of any of the known hydrometallurgical processes, as well as improving upon pyrometallurgy under appropriate conditions.

The challenges facing the iron and steel industry on a global scale include depletion of resources, excessive energy consumption and CO2 emissions. The demand for iron products in Zimbabwe is increasing due to massive infrastructural development like the expansion and improvement of mines, transportation systems and water reticulation systems. In Zimbabwe, cast iron is mainly produced from recycling scrap metals. However, there is currently a shortage of scrap, which has resulted in the vandalism of state-owned properties such as bus terminals and railway wagons and lines. Nevertheless, Zimbabwe is rich in limonite ores, which are idle, and it is the aim of this research that this ore be effectively used to produce feed for the blast furnace. The Blast furnace is still the dominant route for producing cast iron where sintering and coking processes are the main routes for preparing the Blast furnace feed. Sintering limonite ore fines produce a product of poor grade because of the high value of loss on ignition that has a negative impact on Blast furnace efficiency. Furthermore, the sinter plant and the coke making plant are a source of huge environmental pollutants. Since low-grade Zimbabwean coal fines are also available in abundance, they were used in the preparation of the composite materials ensuring maximum utilisation of this resource. Results showed that the limonite ore-carbon composite pellets sample with the binary basicity ratio (CaO/SiO2) of about 0.27 and coal addition of 2.5 wt per cent achieved above the minimum physical quality requirements for pellet of drop number of at least 4, a dry compression strength greater than 2.2 kg/pellet and an indurated compression strength greater than 250 kg/pellet. Limestone was used as the binder avoiding the addition of more impurities from bentonite since the limonite ore has a high SiO2 content of about 8.78 wt per cent.

"Geometallurgy brings together geologists, mine planners and process engineers to extract meaningful mineralogical and textural information from an orebody, with a view to predicting its metallurgical response. Preferably, automated analytical techniques, which provide mineralogical and textural information, should process a large number of samples quickly, relatively inexpensively and reliably. Microfocus X-ray computed tomography (µXCT) is capable of producing 3D volumetric information on texture and mineralogy that satisfies some of these criteria. µXCT has been used extensively to study the porosity and internal pore structure of iron ore pellets as part of downstream processing. It has not been widely applied to earlier mineralogical and textural analysis of unprocessed ore, due to the limited ability of X-rays to penetrate high-density samples. Telfer Gold Mine is a gold-copper mine in the eastern Pilbara of Western Australia, owned and operated by Newcrest Mining Limited. TelferÆs ores are processed by a dual train, 21 Mt/a, concentrator where gold is primarily recovered by gravity concentration and the flotation of a gold-bearing copper concentrate. A minor portion of TelferÆs gold is also recovered to a pyrite concentrate that undergoes treatment via carbon-in-leach (CIL) cyanidation. The gold recovery of the CIL circuit is below the industry standard and operates with a high reagent consumption rate.With a new fine-grinding facility, the Telfer process plant will have the ability to liberate copper and gold from the pyrite concentrate and recover these by flotation prior to the existing leaching circuit. This process will improve overall gold and copper extraction, while reducing reagent consumption in the CIL circuit.This article is an overview of the development of this methodology. Size-by-size analysis and mineralogical studies of monthly composites identified factors limiting the CIL gold recovery and the causes of high reagent consumption. Laboratory studies confirmed a relationship between the regrind product size and gold leach recovery. The addition of an intermediate flotation stage ensured that the regrind circuit will improve overall recovery while at the same time reducing operating costs. Without the addition of a flotation stage, the additional reagent consumption from regrinding alone would be prohibitive towards increasing recovery. Pilot scale studies confirmed the conditions required to selectively recover gold and copper from the pyrite concentrate as well as establishing the full scale regrinding energy requirements. Quantitative mineralogy is an established discipline in the geosciences and is aimed at providing mineral grade and texture information for geological and mineral processing applications. The two core technologies underpinning Quantitative Mineralogical Analysis (QMA) are Scanning Electron Microscopy (SEM) in combination with Energy-dispersive X-ray Spectroscopy (EDS). Technologies such as QEMSCAN and MLA are now routinely used to optimise the performance of large-scale mineral processing plants in the base and precious metal sectors. One of the major disadvantages of the QMA methods used today is extensive sample preparation requirements which make application of this technique to real-time mineralogical characterization not feasible. A breakthrough has been achieved by the National Research Council Canada in collaboration with CRC ORE by developing a novel Laser Induced Breakdown Spectroscopy (LIBS) based technology capable of real-time mineralogical characterization of process streams without sample preparation. The potential applications of this technology include, but not limited to, in-pit muck piles, underground draw points, cross-belt analysis as well as slurries. This paper describes the development of the LIBS-based technology from a proof-of-concept (TRL2) to the construction of a prototype sensor and its validation in a simulated environment (TRL5). Future work is being planned to test and further validate the LIBS sensor on a mine-site which will progress the technology to its next readiness level (TRL6).

In skewed distributions seen in many geochemical data sets, samples at the extreme ends of the distribution are often termed ‘outliers’. Samples considered as outliers can often make exploratory data analysis and resource estimation more difficult and less reliable. Such outlier samples may be legitimate because they are part of a natural high- or low-grade tail in the distribution. How these samples are identified and dealt with in resource estimation can often be a material issue for the Competent Person, particularly under the latest edition of the JORC Code (JORC, 2012). This paper discusses the identification and characterisation of outliers and high- and low-grade tails and proposes methods to deal with them in estimation.For dealing with outliers and high-grade tails ,very simple approaches, such as top-cutting through to more advanced geostatistical approaches, are discussed. The strengths and weaknesses of each approach are also outlined. Some examples of how the underlying geological understanding of a deposit influences the view of outliers and low-/high-grade tails is provided. The importance of documenting, communicating and challenging a given geological model is also discussed. Finally, some ideas for dealing with the uncertainty created by outliers are outlined.CITATION:De-Vitry, C, 2014.
