Three electric arc furnaces (EAFs) were constructed by Union Carbide at Tubatse Ferrochrome (TFC) in1975. This plant was expanded to four furnaces at the East Plant in 1985 and the gas cleaning system was enlarged without taking flow dynamics into consideration. In order to improve competitiveness, TFC has increased furnace capacity, partially substituted coal for coke, and changed the charge mix. These changes increase the heat and dust load into the air pollution control (APC) system. TFC embarked on a project to improve the APC capacity by: ?Quantifying the required off-gas capacity ?Optimising the aerodynamic flow through the system by means of Computational Fluid Dynamics (CFD) ?Converting the old Brandt Koyo top entry baghouses to bottom entry ?Upgrading the cleaning system ?Installing Gore-tex® ePTFE membrane filter bags The estimation of required off-gas capacity is traditionally done by rule-of-thumb methods such as specific extraction. A more elegant evaluation method was developed for simulating the effects of changes in charge mix on the furnace reaction gas volume and the APC system. Reaction gases are calculated by modelling the reactions taking place in the furnace and off-gas volumes are compared to both fan and baghouse capacity. This enables identification of bottle-necks in the off-gas system. CFD techniques were utilized to evaluate geometric imbalances and propose solutions to ensure optimal use of off-gas capacity. The system modifications were completed over several months and the modified equipment went into service in May2006.

Metallurgical simulation and evaluation of the resource efficiency of whole production processes are of key importance for impact assessment, in terms of environment and resources. Exergy is a measure of resource consumption, taking into account energy, raw materials, water, and chemicals; which allows for the evaluation of different technologies to find the most resource efficient and environmentally friendly process. This paper compares the sustainability for production of rare earth magnets from primary and secondary resources through an exergetic evaluation of the production process, in addition to traditional life cycle assessment (LCA). The methodology makes use of simulation tools for tracking material flow and resources used, based on thermodynamic laws, from ore exploitation to magnet production and recycling. It highlights areas with the greatest potential for improvements in terms of resource consumption and environmental impact generation, having a thermodynamic-validated flowsheet for primary and secondary production of NdFeB magnets, present in several low-carbon technologies, such as wind turbines, electric vehicles, and cooling systems. It demonstrates the minimum exergy destruction for magnet production, through an irreversibility breakdown chart, showing where irreversible material and energy losses occur. Results show that CO2-equivalent emissions for producing NdFeB permanent magnets from primary resources could be twice as high when compared to magnets produced from recycling technologies. The theoretical maximum exergetic efficiency for primary production is 57.61%, whereas for permanent magnets produced from secondary resources, the exergetic efficiency reaches up to 82.89%. Two magnet recycling technologies were evaluated, i.e. in acidic medium and via hydrogen decrepitation, and it was observed that their exergetic efficiency and environmental impact performed better than production from primary resources. Strainbursts are common in overstressed brittle rock around deep mine openings. Such failures are characterized by a biaxial state of stress in the plane of the opening boundary. A zone of compressive stresses imposes initial failures near or at the surface of the opening that results in spalling of thin slabs of rock roughly parallel to the free face. While the failure of rock under biaxial loading conditions is increasingly common in deep underground mines, only a few representative laboratory studies have been reported in the literature, without emphasis on rockbursting aspects, and none in the last decade. This paper presents the results of a testing program on a granite rock type. Biaxial testing, conducted on 100 mm cubic samples, was carried out to examine the influence of lateral confinement and loading rate on the rock’s ultimate strength. The paper reports the test results in terms of normalized biaxial failure envelope s1/sc-s2/sc. A discussion of the failure mechanisms observed is presented. Les coups de toits de déformations sont choses communes dans le rock cassant surcontraint en place autour des ouvertures minières profondes. De telles ruptures sont caractérisées par un état de contraintes biaxiales dans le plan de la périphérie de l’ouverture. Une zone de contraintes compressives impose des ruptures initiales à ou près de la surface de l’ouverture, qui produit des relâchements de minces plaques de roc plus ou moins parallel à la surface. Bien que les ruptures de roc sous des conditions biaxiales sont de plus en plus communes dans les mines à grandes profondeurs, il n’y a eu que quelques études représentatives en laboratoire de publiées, sans emphase sur des aspects de coups de terrains, et aucunes publiées depuis la dernière décennie. L’article présente les résultats d’une campagne d’essais appliquée à un type de granit. La campagne d’essais biaxiaux, sur des échantillons cubiques de 100 mm, avait pour objectif d’examiner l’influence du confinement latéral et le taux de chargement sur la résistance ultime du roc. Cet article fait part des résultats en terme de l’enveloppe de rupture biaxiale normalisée s1/sc-s2/sc. Une discussion sur les mécanismes de ruptures observés est présentée. Dehnungsbrüche findet man häufig in übergespannten spröden Felsen um die Öffnung von tiefen Minen. Solche Brüche sind von einer zweiachsigen Spannung in der Ebene der Grenze der Öffnung charakterisiert. Eine Zone von Druckspannungen verursacht initiale Brüche, entweder an der Öberflache der Öffnung oder in der Nähe. Davon scheiden sich dünne Felsplatten mehr oder weniger parallele mit der freien Wand. Obwohl Felsbrüche unter zweiachsiger Beanspruchung immer mehr häufig in tiefen Minen beobachtet sind, hat man über nur einige repräsentative Laborversuche in der Literatur berichtet. Diese Studien diskutieren das Thema ohne Betonung auf Felsbrüchen, und keine sind in den letzten zehn Jahren erschienen. Die vorliegene Arbeit gibt die Ergebnisse eines Testprogramms auf einem Typ von Granitfels. Durch zweiachsige Prüfungen von kubischen Proben mit Seitenlangen von 100 mm sollte man den Einfluss von seitlicher Ermittlung und der Beanspruchungsrate auf die Bruchfestigkeit des Felsen studieren. Man findet auch die Prüfergebnisse in bezug auf das normalisierte, zweiachsige Bruchkriterium s1/sc-s2/sc. Die beobachteten Bruchmechanismen sind auch diskutiert.

A three-day symposium on the production of clean steel organized by The South African Institute of Mining and Metallurgy, was held in September 1995 at Vanderbijlpark. It was attended by 151 delegates, who represented the whole of the steel industry in South Africa: Iscor Works, Saldanha Steel, Columbus Stainless, Highveld Steel & Vanadium, Iscor Research & Development, University of Pretoria, and Technikon Witwatersrand, as well as the users of steel products were represented. Professor Allan Cramb held the delegates attention with well-presented research and practical information. He obtained excellent interaction with the delegates by responding in depth to the questions put to him during the Symposium. In summary, he emphasized the following aspects of the elimination of defects during the processing of steel in continuously cast materials.

Selection of the most suitable roadheaders (boom type tunnelling machines) for the galleries/tunnels to be excavated in certain rock and under known project conditions is important for avoiding problems during application. This research utilized a multiple attribute decision-making method and studied how this will be applied for the selection of boom-type excavation machines. The Cayirhan Coal Basin was used for selecting roadheaders using the analytical hierarchy process, which is one of the multiple attribute decision-making methods. To conclude, this study reveals that decision-making methods can be used in the process of selecting roadheaders for the excavation of galleries. The quest for efficiency in comminution is an ongoing concern as comminution usually constitutes a major cost component in the metal production industry. Such improvements can be made by circuit optimization or development of more efficient equipment. A novel crusher, known as the rotary offset crusher (ROC), promises to deliver in this space. The ROC was invented in 2002 by Michael Hunt, Henry Simonsen, and Ian Sinclair, but failed to garner enough support to progress to production. The original design concept was recently rekindled, and a laboratory version of the crusher has been built and commissioned at the University of the Witwatersrand. The crusher is simple in design, with two cylindrical discs that are parallel to each other, and, as the name implies, there is an offset between the vertical axes of the discs. The top disc has a conical section on its lower face, and this creates a crushing zone between the opposite faces of the two spinning discs. Centrifugal motion transports particles through the crushing zone. Batch experiments have been conducted with quartz at various crusher settings (discs offset, rotational speed, and vertical exit gap) for various feed size distributions. The indications so far suggest that the disc speed is a key factor affecting the performance. Size reduction ratios as high as 11 were recorded from experiments with quartz at a speed of 830 r/min.

Grade control and short-term planning are usually based on the samples obtained from blastholes. These samples may carry a large sampling and sample preparation error. At El Tesoro copper mine in northern Chile, an advance drilling grid is used for short-term planning and grade control. These drill holes are sampled well in advance, and a short-term model that incorporates several variables and sophisticated estimation methods can be prepared for decisionmaking. An additional advantage of the advance drilling samples is that reverse circulation can be used instead of conventional down-the-hole equipment, and a very careful sampling and sample preparation process can be implemented, reducing the total sampling error. Advance drilling can be performed on a wider grid than blasthole drilling, hence the decision about the grid requires assessing the economic benefit of different sampling grids. Furthermore, this process allows the cost of poor sampling and the effect of different estimation procedures to be quantified. We demonstrate the optimization of the drilling grid for short-term planning and grade control at El Tesoro mine by means of the economic evaluation of the performance of different drilling grids, with different drilling techniques (which differ in the sampling error). The methodology is based on creating dense (exhaustive) geostatistical simulations of the grade distribution over a volume defined for a production period in respect of the geological model, and assuming each simulation as the true grade distribution. Then, samples are obtained from the exhaustive simulations at a spacing similar to the advance grid to be evaluated, and a sampling error is added. The short-term estimation procedures used on the mine are applied to determine the destination of each block and the profit obtained. This profit can be compared with the maximum profit (unachievable) and with the profit under different sampling errors and grids. The results show that the current 8 x 8 m drilling grid is appropriate and by reducing the sampling error, misclassification is also reduced, leading to an increase in profit of about US$ 5 million in 4 years.

The objective of ergonomics is to enhance the effectiveness and efficiency with which human tasks are carried out. Furthermore, the objective is to improve desirable human values. This can be achieved by enhancing safety, reducing fatigue and stress, increasing comfort, increasing job satisfaction, having greater user acceptance and thereby improving the quality of life. Mechanization has influenced the prevalence of injury, mainly due to the application of human physical effort as the power source. With mechanization, the operator?s function is now essentially one of control rather than being an energy source, however, the risk of injury has not diminished. Mechanization in itself has introduced inefficiencies, health risks and physiological stress. The major objectives of ergonomics are discussed through examples of acceptable and less successful implementation of ergonomics within mechanized mining. The influence of the machine system on the human is addressed and practical solutions to improve and optimize the interaction of the human and the machine are outlined. Furthermore, practical examples of control and display integration, anthropometric and biomechanic influences on design, orientation, posture and stereotypes are used to accentuate the advantages of the application of sound ergonomics principles to the specialized area of mechanized mining.

In this paper some failure phenomena observed in the crossing of brittle rock formations at the Lötschberg base tunnel are presented. A brittle failure criteria, recently developed by Canadian researchers, is applied through finite element calculations together with a semi-empirical failure criterion, to explain these behaviours. Good agreement is found between predicted and observed failures at the tunnel walls. This study also shows some of the limitations of this approach. Dans cet article sont présentés certains phénomènes de rupture observés durant la traversée de zones de roches fragiles lors de l’excavation du tunnel du Lötschberg. Un critère de rupture développé récemment par la recherche canadienne est utilisé à travers des calculs par éléments finis. En parallèle, les résultats sont comparés avec ceux d’un critère semi-empirique. Au niveau des parements, l’ampleur des ruptures observées est assez proche des résultats de calcul. Cette étude a également permis de mettre en avant certaines limites de l’approche choisie. In diesem Artikel werden verschiedene Brucharten dargestellt, die bei der Durchfahrung von sprödem Gestein im Rahmen des Ausbaus des Lötschberg-Basistunnels beobachtet wurden. Zur Erklärung des vorliegenden Verhaltens wurden die erst kürzlich in Kanada entwickelten Theorien zur Beschreibung von Sprödbrüchen herangezogen und bei der Berechnung mittels der Finite-Elemente-Methode und eines semi-empirischen Kriteriums angewendet. Die so vorhergesagten Versagenszonen an den Tunnelwänden stimmen mit den Beobachtungen gut überein. Die Studie hat auch dazu beigetragen, die bei der Anwendung des Lösungsansatzes angetroffenen Schwierigkeiten aufzuzeigen.

Remediation of the environmental (and social) disturbances caused by opencast brown coal mining in the past in north-west Bohemia isa priority for state environmental policy. In order to provide a concept for full restoration of land following disturbance by opencast mining, a special interdisciplinary project supported by a grant from the Czech Ministry of Environment was started in 2000. The initial stage of the project was intended to summarize and evaluate the findings and the works carried out in connection with various reclamation activities in the afflicted area over a period of more than 50 years. The main aims of the three-year project are to make use of the best available landscape environmental management knowledge in order to harmonize the ecological, aesthetic, productive and social functions of new valuable landscape, including the recovery of historical continuity and an understanding of ?landscape memory?. The basic landscape functions were assessed on two different scale levels. On a large scale, the relevant attributes were investigated over the whole area of the Sokolov brown coal basin (220 km2). The data and experience acquired were used to define large-scale guiding principles for the rehabilitation of a post-mining landscape. On a small scale, the basic characteristics and functions of the landscape were analysed in the Litov-Chlum model area (2 km2). The information derived from this analysis was used to formulate a small-scale approach for the rehabilitation of the model area and also to define general methodological principles. Following study of historical South African practice and a review of recent experience gained during the design, construction and testing of the high pressure plugs at the South Deep Water Barrier Project, this paper makes recommendations to improve practice. Initially, site investigation requirements are described with reference to geological, hydrogeological and seismic considerations, including site preparation and pre-grouting of the surrounding rock mass, if permeable. Structural and hydraulic aspects of plug design address topics such as residual permeability, aggressive mine water, plug materials, mortar strength and bleed. In situ thermocouples and piezometers are recommended to optimize the timing of plug tightening and monitor plug performance during service. Plug construction covers aggregate preparation, mortar quality control, plug tightening grouts, injection pressures, records and the overriding need for a method statement specification to control all aspects of plug construction. On completion of the plug, tests to establish surrounding rock stress regime, plug strength, and residual permeability are described to enable a comparison with original design assumptions. Monitoring and maintenance procedures are proposed to ensure satisfactory long-term performance of the plugs.

Bateman Minerals & Metals supplies the APIC Technologies which include the under-bed air-pulsed APIC jig and related technologies such as the JigScan controller and advanced mathematical models of the jig process. Bateman have developed a methodology for predicting process performance for jigs from simplified testing and modelling, based on batch equipment matched to industrial designs. Batch tests conducted on laboratory scale air-pulsed jigs can process small batches of material, such as those obtained from drill core samples. The novelty comes from using an advanced jig process model, ASTRAD, to link the results of batch and continuous jigs. The batch jig presented as a novelty in this paper has been designed to be hydraulically equivalent to the full-scale APIC Jig, allowing the generation of equivalent pulse shapes and using JigScan controller. Lump and fine ferrous ore material have been separated in this unit and any feed >1mm can be tested and extracted. The global test procedure and further modelling focus on the stratification of material, with emphasis on key aspects such as pulse shape, feed characteristics and residence time. The splitting of rejects from concentrates is itself more difficult to reproduce in batch jigging, however the ASTRAD model includes a separation imperfection module, and the APIC Technologies have extraction systems adapted to each type of material. Air pulsed batch jigs are available in several locations and are relocatable. They have been used to treat samples from Australia, South Africa and India as part of studies into ore processing using jigs. Each test layer is available for various physical testing procedures (density and chemical analyses). Test-work is performed on a case by case basis, and analysed using an advanced model ?now available over the internet. Some fundamentals of air-pulsed jigging are recapped along with some of the features of APIC jigs. The process of designing a ?hydraulically equivalent? batch jig test is then described. Some results from jigging tests are presented plus the results of the ASTRAD advanced jig model, which was first developed at the JKMRC with ferrous ores and coal and is now being supported and further developed and utilised by Bateman.

The need to establish and harmonise methodologies to quantify air emissions, atmospheric dispersion and the consequences of air pollutants (especially hexavalent chromium) from the ferrochrome industry became important aspects with the increasing demands for comprehensive impact assessments. The paper includes a synthesis of current knowledge on the following aspects: ? Locally and internationally accepted methodologies for the quantification of chromium emissions, including sampling methods and emission factors; ? A compilation of recognised and accepted air quality sampling and laboratory analysing techniques; and, ? Dispersion modelling and impact assessment tools. Depositing and removing materials from the chromium ore stockpile and wind erosion of exposed stockpiles result in mainly chromite emissions unlikely to contain significant amounts of hexavalent chromium. Pre-treatment processes such as drying, crushing and screening also produces chromium emissions, but mainly as trivalent chromium. The smelting of chromium is the major source of chromium emissions - open furnaces have the highest uncontrolled chromium emissions, followed by semi-closed and closed furnaces, respectively. Based on the current knowledge on emission rates, interim emission factors for particulate, total chromium and hexavalent chromium releases are provided. Ambient sampling and analytical methods to determine environmental exposure of the general public require that hexavalent chromium needs to be quantified in very low concentrations. Suggested sampling and analytical methods for both source characterisation and ambient monitoring are provided. The selection between dispersion models needs to be based on the size of the modelling domain and the complexity of the terrain. The discussion on dispersion models includes the US EPA?s Industrial Source Complex Model (Version 3), the AERMET/AERMOD suite of models and the CALMET/CALPUFF suite of models. Guidelines are also proposed for environmental exposure assessments including cancer and non-cancer health effects.

Beneficiation studies were conducted on a Portuguese feldspar ore, in order to obtain final products capable of being used in the ceramic industry. A simple scrubbing operation is enough to break the lumps in the feed. The ore deposit contains ca 35 x 106tonnesfrom which, by screening, three main products could be obtained. This paper focuses on the beneficiation of the 500/74 µm fraction, which constitutes about 27% of the ore, assaying 9.42% Al2O3,equivalent to approximately ca 46% feldspar, with a mean iron content of 0.29% iron oxides. Magnetic separation and froth flotation testwork was carried out, in order to decrease the iron contamination and increase the feldspar content. Magnetic separation alone decreased the iron content of the feed to values between 0.04 and 0.08% iron oxides with an average yield greater than 90%. Flotation with HF, provided a feldspar recovery of 45?46% with a concentrate assaying 17.6% Al2O3. The use of H2SO4, gave a recovery of 35?36% of feldspar concentrate, assaying 16.1% Al2O3. However, economic and environmental advantages of using sulphuric acid may compensate for the lower mass recovery. The iron content of0.12% iron oxides in these concentrates, could be reduced to 0.04?0.05%, by further magnetic separation.

Paper written on project work carried out in partial fulfilment of B. Eng (Metallurgical Engineering) degree This work was done to characterize the leaching of a uranium containing pulp processed by a South African producer to identify parameters that could be adjusted to increase the extraction of uranium in the existing circuit. Batch leach tests were used to characterize the leach properties and especially the influence of the oxidant concentration on the leaching achieved. It was found that relatively high extraction could be obtained even at room temperature by using a high liquid-to-solids ratio and that increasing the oxidant concentration significantly improved the leaching of the uranium minerals.

The name FISH (Fully Integrated Sort House) refers to a class of technology deployed at Jwaneng Mine final diamond recovery. The FISH concept is based on three pillars, namely: ?Improved sorting efficiency FISH is based on laser technology, which is more efficient than hand sorting for certain product categories. Laser sorting is based on measuring in-elastically scattered light from molecules and this is referred to as Raman spectroscopy. The Raman scattered light occurs at wavelengths that are shifted from the incident light by the energies of molecular vibrations ?Availability of production information Roller gap diamond size distribution information is generated on line for upstream process optimization ?Improved product security A ?hands-off? philosophy reduces security risk during operation and maintenance of the plant. In addition, a number of lessons were learnt about the application of new technologies in the industry: ?The required human competency profile demanded by new technology should match the available competencies of the operational staff ?An integrated information management system should be fully functional for both production management and diamond control purposes ?Operational feedback must be correctly evaluated to identify design, maintenance, training and operational issues so as to accelerate the maturity of the new technology within the time span of the sustainable operations project ?Project execution and technology maturity risks have to be evaluated and married to ensure risk mitigation by means of suitable project resource and contracting model selection.

Expert Online, as a software system, is aimed at providing plant operators in the minerals industry with effective training and on-the-job assistance. It incorporates a number of features to achieve this goal, of which the most important is its ability to explain the dynamics of the plant and control system in simple language, mimicking an informed plant expert who has online access to the inner workings of the plant and control system. This is made possible by a novel form of Artificial Intelligence, called the Interpreting Expert System. Previous implementations of the IES were only capable of explaining controller actions. Expert Online will extend this capability to also perform the more difficult task of explaining process behaviour. Expert Online will implement three main processes, namely the accumulation of data from the controllers and plant models, the interpretation, processing and filtering of that data and lastly communicating the relevant information to the user, both as written messages and in other audio-visual forms. Although Expert Online is aimed at the operator, other plant personnel, like supervisors and plant managers, will also benefit from it. This paper focuses on the structural and functional design of Expert Online for implementation on the latest version of Mintek’s open control platform, PlantStar, highlighting advances and additions since the previous implementations of the Interpreting Expert System and concluding with an example illustrating some of the principles.

Several longwall faces in India have collapsed due to adverse geological conditions and/or inadequate capacity of powered supports. Thus it is imperative to access the capacity of a powered support and its interaction at longwall faces of varying geomining conditions in advance with lots of confidence. To achieve this, an index has been developed to ascertain the front leg pressure (FLP) of chock-shield support and roof-to-floor convergence (RFC) at longwall faces. The index called ?Longwall Face Stability Index? (LFSI) has been developed using statistics and Finite Element Modelling (FEM). The front leg pressure (FLP) and roof-to-floor convergence (RFC) predicted from the LFSI are validated with the field monitored data from two longwall panels. In this study, an attempt is also made to incorporate various geomining conditions into the finite element models typical of longwall mining practice. The index has taken into account the wide variations of geomining parameters like thickness, young?s modulus and friction angle of main roof (small, large), coal type (soft, hard), powered support capacity, and depth of coal seam. Thus, LFSI can be thought of as an index representing combined effect of roof type, geomining conditions and powered support capacity.
