The semi-solid metal casting process results in a unique solidification path. The microstructural features that were identified during the characterization of the as-cast microstructure, were used as evidence of the process history in order to determine the solidification path followed during the evolution of the microstructure. The morphology of the grains was characterized using SEM and the extent and distribution of the elemental segregation within the grain structure was analysed using EDS. Keywords: MgO-MgR2O3 refractory, SO2-containing gases, chemical attack The reaction mechanisms occurring when MgO-MgR2O3 refractories are exposed to SO2-containing gas atmospheres were examined. The study examined the characteristic structures of magnesite-chrome, chrome-magnesite and magnesite refractories exposed to SO2-O2 gas mixture at temperatures of 700°C to 1350°C. The phase characterization was conducted with scanning electron microscopy (SEM) and powder X-ray diffractometry (XRD). The results show that the physical characteristics of the refractory matrix along the grain boundaries are important refractory features during chemical attack from SO2-containing gas. Upon heating in SO2-containing gas, the changes in phase-chemical compositions and accompanying grain growth causes loosening of the structure and the pore volume promotes gas diffusion. The chemical reactions that occur form stable sulfate compounds identified as MgSO4, CaSO4 and CaMg3(SO4)4, and lead to disintegration of various phase structures and consequently erosion of the refractory. In conclusion, the reaction mechanisms in MgO-MgR2O3 refractories exposed to SO2-containing gases progress through a combination of structural disintegration and chemical attack.

The Bushveld platinum group metal deposits are two distinct, shallow-dipping stratiform tabular orebodies which strike for many hundreds of kilometres. Mining is extensive, with depths ranging from close-to-surface to 2 300 m. The mining method is a variation of planar open stoping. Pillars are widely employed to support the open stopes. In the deeper levels, in-stope pillars are required to fail in a stable manner soon after being cut, and the residual pillar strength is used to stabilize the hanging wall. These pillars are commonly known as crush pillars. Little work has been done in the past to determine pillar peak and residual strengths, and pillars have been designed using experience and formulae developed for other hard-rock mines. This has led to over and undersize pillars with consequential loss of ore, pillar bursts and potential collapses. This paper describes a crush pillar design methodology, and provides design charts. Three mining environments were incorporated in the investigations, which included underground and laboratory measurements, analytical solutions, numerical model sand back analyses. The results of the study are suitable for the areas where the research was carried out, and may also be applied with caution in other similar environments.

"Modern tundishes have evolved as vessels to serve as the final step in refining of molten steel by removing inclusions and promoting thermochemical homogeneity.In this study the flow behaviour in a four-strand tundish was investigated by means of a ½-scale water model as well as numerical modelling. The numerical and physical models were used to characterize residence time distribution and calculate properties pertaining to tundish flow regime. Three different tundish configurations were investigated: a bare tundish with no flow control devices, a tundish with a turbulence inhibitor, and a tundish with both a turbulence inhibitor and a dam.The physical and numerical models showed that a tundish without flow control devices is prone to significant short-circuiting. A tundish with a turbulence inhibitor was shown to be successful in preventing shortcircuiting and provided surface-directed flow that might assist the removal of inclusions from the melt. However, it was also observed that the upward-directed flow caused the maximum turbulence kinetic energy near the surface to increase dramatically. The potential for slag entrainment should therefore be considered during the design and operation of tundishes with turbulence inhibitors."

Pillar extraction at shallow depths with small pillars that were not originally intended for secondary extraction can provide a huge benefit to the coal mining industry in those areas where a significant percentage of the remaining coal reserves are locked up in small pillars at shallow depths and where opencast mining methods are simply not as cost-effective and practical to implement. A system considering all of the pertinent geotechnical and mining aspects for the safe and efficient pillar extraction of small pillars at shallow depths at Xstrata Coal South Africa (XCSA) has been further developed and implemented as part of an ongoing improvement process addressing all of the relevant legal and associated risk aspects. This work follows on from the previous pillar extraction work carried out at the ATC, Boschmans, and Spitzkop Collieries. The process involved a number of in-house workshops and sessions arranged with all key personnel from Tavistock Colliery, and also included Professor Nielen van der Merwe of the University of the Witwatersrand, a world renowned authority on pillar extraction, towards reviewing and developing the Modified NEVID pillar extraction system employed previously at Boschmans Colliery. The system is currently being employed at Tavistock Colliery with success and no major accidents, with around 655 000 t of coal having been successfully extracted from the pillar extraction panels.

Caving of the second lift of the E26 orebody at Northparkes Mines was monitored with a comprehensive package of instrumentation, including an ISS seismic monitoring system. Seismicity was collected by an array of 19 triaxial accelerometers and 9 uniaxial geophones, giving a high quality seismic data set. The seismic response to block caving at Northparkes has been divided into two papers. The first paper focuses on the seismicity during undercutting. The second paper deals primarily with the seismicity during cave propagation during initial cave production. In this paper, traditional seismic monitoring concepts are applied to seismicity during cave mining. More than 40 000 seismic events were recorded during cave undercutting between February and January 2004. Events up to local magnitude +1.3 were recorded near the mine during undercutting, with event rates of up to 500 per day. Analysis of frequency-magnitude distributions, S-wave to P-wave energy, and temporal variations in event magnitude all gave insight into the seismicity recorded. In addition, a new technique, called apparent stress time history, was shown to be sensitive to stress change from undercut blasting, and useful to identify significant periods during cave development. A significant difference was identified between the cave back location and the halo of seismic events above the cave. Throughout the undercutting, the a seismic zone of loosening was typically 50 to 70 metres in vertical thickness. Based on the seismicity, a stress driven rock mass failure model is proposed. Early in the undercutting, seismicity and movements in the seismogenic zone were directly triggered by stress change from undercutting. Towards the end of undercutting, seismicity was virtually uncorrelated with undercut blasting, and likely due to the onset of cave initiation.

Determining the optimal position at which tunnelling can commence i.e. the portal, is critical and requires a thorough geotechnical investigation. Methods used to acquire information for the assessment of the ground conditions are discussed in this paper. Selection of the appropriate methods is dependent on the anticipated ground conditions, the phase of investigation and restrictions due to site access and budget. Non-invasive techniques are often used during preliminary phases and invasive techniques for the detailed investigation. The methods used during each phase of investigation are discussed. Two case studies are then presented to provide examples of the investigative methods used in two different environments. The first being a flat featureless site with thick soils and deeply weathered bedrock, while the second is a mountainous site with differentially weathered rocky outcrops. Based on these cases, it is clear that an understanding of the geology and geomorphology of the site is vital to the final geotechnical assessment. This paper focuses on the role of the coal mine surveyor at the start of the 21st century. It demonstrates that surveyors must look beyond their legal appointment and pursue opportunities to add value at an operational or corporate level of the company. It also exposes the shortfall of statutory appointments in defining the surveyor?s role in terms of key business drivers of the company. One such an opportunity is the potential role of the surveyor in mineral accounting and quality assurance to meet mine requirements, market specifications and standards pertaining to corporate governance and reporting. A mining system consists of many sub-systems such as drilling, blasting, loading, hauling, ventilation, hoisting and supporting. During mining operation, these sub-systems may experience various problems that stop the operation because of possible environmental equipment and safety issues. In order to ensure delivery contracts in the required quality and safe mining medium, the operation should be, at least, performed in the specified reliability level of the system. If the system reliability decreases below the specified level, there will be safety and financial losses for the mining company. Therefore, the mine should be maintained by a reconstruction procedure to guarantee the operation continuity. Given that each sub-system has a different reliability function and maintenance cost, the determination of reconstruction time will be a complicated decision making problem. In this paper, the determination of reconstruction time is formulated as a nonlinear optimization problem and solved by genetic algorithms (GA). A case study was conducted to demonstrate the performance of the approach for an underground operation. The results showed that the approach could be used to determine the best action time. Often plant performance suffers as a result of poor control. Poor control leads to low mill throughputs, poor classification and less than satisfactory concentrate grades and overall recoveries. By using the appropriate control tools, substantial gains in plant performance can be made. Mintek?s MillStar and FloatStar controllers have been implemented at various sites across the world. The MillStar controller incorporates leading technology that controls process units from the mill feed through to the flotation feed. Typical results show that milling circuit throughput is increased by 6-10 % and the final product grind size is tightly controlled, thereby enhancing flotation performance. The FloatStar controller is aimed at stabilising and optimising flotation circuits. Through improved level control alone, recovery improvements of up to 1 % have been achieved. Furthermore, by using on-line grade analysers, the controller stabilises final concentrate grades, whilst maximising flotation recovery.

A risk study was carried out at the Cerrejon coal mine in order to assess the impacts of pit slope failure in terms of safety of personnel and destruction of equipment with economic consequences. Results of the assessment enabled the definition of risk treatment requirements and the identification of key aspects to consider in a risk treatment plan. The approach included the following tasks: (1) Assessment of the total probability of failure (POF) representative of the stability conditions of typical footwall and highwall slopes. For this purpose, stability analyses were carried out to define the Design POF, which accounts for the variability of strength parameters and represents the normal conditions considered for slope design. Strength parameters for highwall slope analysis were derived from borehole data obtained with a geotechnical drilling campaign. The Total POF was estimated through the use of Source Response Diagrams (SRD) in order to incorporate other sources of uncertainty not accounted for, like changes in geometry, variability of rock conditions due to geological or operational factors, changes in groundwater conditions and occurrence of seismic events. (2) Assessment of the consequences of footwall and highwall slope failure on safety of personnel. The assessment was performed through the use of event tree analysis to establish the probability of fatality caused by slope failures, from the Total POF defined in the previous task. This analysis required the evaluation of personal exposure to slope failures. Also, the assessment included benchmarking of acceptability criteria in terms of probability of fatality and the evaluation of options of risk mitigation to comply with these criteria. (3) Assessment of the consequences of footwall and highwall slope failure in terms of economic losses associated with impact on equipment. The analysis included the evaluation of equipment exposure to slope failures, and it was performed through event tree analysis to establish the probability of an economic loss associated to total or partial lost of equipment, from the total POF value defined in the first task. The magnitude of the economic losses was estimated from the costs of damaged equipment, lost production and site restoration. Options of risk mitigation were also examined in terms of economic losses. The risk assessment process applied to the Cerrejón mine showed how the system can be applied to evaluate the consequences of failure in terms of personnel safety and economics and to identify the more adequate risk mitigation options. The system can be an extremely powerful tool in the mine design process and provides the opportunity to rationalize the geotechnical information requirements, once the risk criteria have been defined by management. The main purpose of this paper is to present the process; therefore, the emphasis has been put on the methodology followed rather than on the actual results obtained.

Keywords: drying, steam drying, concentrates, copper, lead During the past twenty years steam drying has become a prominent technology for drying of non-ferrous metals concentrate. This is mainly because of its low energy consumption and very low emissions. The first applications of significant capacity were stationary steam dryers, which however, faced severe challenges in maintenance costs and availability. That technology was soon replaced by Kumera?s rotary steam drying technology, which has been the dominant technology in new dryer installations world-wide for the past ten years, ever since the first installation in Hamburg in 1999. There are ten Kumera steam dryers in operation today and five more to be commissioned during 2011. Practically every dryer is different owing to continuous development, new innovations and operational experience with continuous feedback from the operators. Most significant improvements relate to capacity increase with the Kumera steam-dryer family, new feeder systems at the wet end, a completely new design of the dry material discharge with increased availability, heating element design and material selection, and control systems. This paper discusses the modifications and improvements introduced which have enabled the Kumera steam dryer to become the global leader in new dryer installations.

Laser surface alloying was used to develop copper and molybdenum aluminides by injecting premixed copper and molybdenum powder particles into a laser-generated melt pool on an aluminium substrate. Different laser processing parameters were used to produce the composite thin layers on the substrate material. The microstructure and phase constituents of the composite layer were studied by means of scanning electron microscopy (SEM), energy dispersive spectroscopy (EDS), and X-ray diffraction (XRD) techniques. Experimental results show that the matrix structure of the metal matrix composite layer consists of ?-CuAl2and MoAl5. Surface hardness was increased by a factor of 3.

Titanium bearing resources can selectively be chlorinated at temperatures below 200°C if the Ti02 in the feed is nitrided before chlorination. However, the nitriding reaction is highly endothermic, requires highly reducing conditions, is only thermodynamically favourable at elevated temperatures, and is affected by mass and heat transfer restrictions. At the required processing conditions, problems might also be experienced with sintering and with melting of slag forming components in the raw materials. A test programme was undertaken to study the effects of raw material type, temperature, gas composition, bed depth, carbon to raw material ratio and residence time in order to simulate conditions required for scaling up a nitriding process. In contrast to previous experience with low-grade titanium-bearing slag containing about 30% Ti02, ilmenite and chlorinateable slag do not form melting phases under the studied nitriding conditions and hardly sintered at all. Both feed materials can readily be nitrided with conversions in excess of 90% at temperatures around 1300°C and using bituminous coal as reducing agent with fixed carbon in excess of 1.1 times the stoichiometric requirement. The conversion decreases as the bed depth of the feed material increases and the N2/CO ratio in the gas decreases. Analysis of the relative rates of mass and heat transfer into the reacting beds of ilmenite and slag showed that the heat transfer rates are more limiting than the mass transfer rates. In order to increase the throughput that can be achieved in a kiln, it would be necessary to take special measures to enhance the heat transfer rates into the mass of reacting material. One such a measure is to pre-form the mass of reacting material into thin-walled, hollow brick shapes prior to introducing it into a kiln. Depending on bed depth, temperature and N2/CO ratio, required residence times in the high temperature zone of the kiln can vary between about 6 and 10 hours. "Advanced planning and automation are increasingly important in modern mines. Sophisticated methods for long-term mine planning are often used, and the advent of autonomous machines makes the actual operation more predictable. However, the interface between these two timescales, i.e. the scheduling of the mobile production fleet, often limits the ability to operate mines at maximum profitability. We show how scheduling the production fleet in an underground mine can be modelled as a flow shop. A flow shop is a general abstract process formulation that captures the key properties of a scheduling problem without going into specific details. Thus, the flow shop enables mine scheduling to reap the benefits of scheduling research from other industries. We review recent results from the mining community and the flow shop community, and introduce scheduling methods used in these two fields. This work aims at providing value to researchers from the mining community who want to leverage their skill set, as well as to theoretical researchers by presenting the mining process as a potential application area. Lastly, we discuss the results, and outline some future challenges and opportunities facing the industry. IntroductionThe margins in underground mining are constantly under pressure since costs increase as the mine becomes deeper. One major component influencing the operational performance, and thus the profitability of an underground mine, is how the mobile machinery and staff are coordinated. Today, the coordination of the underground fleet, i.e. scheduling of the machines, is mostly done manually, with methods that are stretched to their limit and with no guarantees on performance. According to a survey of more than 200 high-level executives in mining companies around the world (Mincom, 2011), the top challenge for modern mines is to maximize production effectiveness, rather than improving the reliability of individual items of equipment. This highlights the importance of coordination on a system level.The effectiveness of mine production can be increased by introducing supportive algorithms in the scheduling process. These algorithms enable mines to construct optimized schedules with respect to custom metrics. Additionally, manual scheduling is a tedious and error-prone task where the performance is heavily dependent on the scheduler. To reduce the staff dependency, supportive algorithms can help to achieve more uniform outcomes, resulting in a more predictable process. In turn, this increases the transparency of the mining process through the entire production chain. It is worth noting that automatic scheduling has proved beneficial in many other industries, such as chemicals and metals (Floudas and Lin, 2004; Tang et al., 2001)."

ABSTRACT – This paper investigates the possibility of interpreting the shear band evolution in hard soils and soft rocks as the result of shear propagation from pre-existing natural defects. Thesis done through the application of the principles of Fracture Mechanics, a Slip-Weakening Model(SWM) being used to simulate the non-linear zone at the tips of the discontinuity. Experimental observations have been carried out on prismatic samples of Beaucaire marl through biaxial compression tests in plane strain conditions. A numerical simulation confirms the validity of the proposed approach. RÉSUMÉ – Cet article présente la possibilité d’interpréter l’évolution des bandes de cisaillement dans les roches tendres et les sols raides comme le résultat de la propagation pour cisaillement à partir d’un défaut préexistant. Le Slip-Weakening Model (SWM) a été employé pour modéliser la zone non linéaire a l’extrémité d’une discontinuité. Nous présentons des observations expérimentaux obtenues à travers des essais de compression en déformation plane sur des échantillons prismatiques de marne. La simulation numérique d’un essai confirme la validité de la méthode proposée. KURZFASSUNG – Die vorliegende Arbeit versucht die Ausbreitung von Scherzonen in(bindigen) Böden und im Lockergestein anhand der Entwicklung von Scherrissen ausgehend vonexistierenden Schwachstellen zu erklären. Die Umsetzung erfolgte mit Hilfe der Bruchmechanik,für die Modellierung der nichtlinearen Zone an den Rissenden wurde ein Slip-Weakening-Modell(SWM) eingesetzt. Es wurden zweiaxiale Druckversuche an prismatischen Probekörpern vonBeaucaire Mergel unter der Bedingung eines ebenen Verzerrungszustandes durchgeführt. Dienumerische Untersuchungen bestätigten die Annahmen der untersuchten Theorie.

Energy & Densification Systems (EDS) has developed patented new technology crushing/milling equipment. The EDS Multishaft Mill is a compact vertical mill – utilising high-speed impacts to break down particles with large reduction ratios, low energy consumption and improved liberation. The milling action combines several processes to provide a multitude of output products to satisfy various specifications. Comminution often accounts for more than 60% of the total power consumption on a mine. Two of the key problems to be solved in comminution is to bring down the specific energy required to reduce particle sizes; and to improve liberation or improve the efficiency of the beneficiation and recovery of the required elements. The EDS Mill has shown extensive improvements in both these areas with energy efficiencies up to 75% better than conventional milling equipment and improving liberation beyond the standard beneficiation processes. Conventional comminution equipment requires massive, heavy parts to be moved or rotated, consuming a lot of energy in doing so and not inputting that energy into the breakage of particles. In the EDS Mill, ramping up the relatively small shafts to speed is all that is required. Once at speed, the momentum, together with the minimal amount of constant drive required, means that the energy can be transmitted directly and efficiently into breaking down the particles. The high-speed impacts allow for a shattering effect of the particles and this quickly generates a high ratio of fines. Furthermore, the single impact force breaks particles in a very different manner to conventional compressive force breakage. With compressive force breakage, the particle breaks from point to point. With high-speed impact force breakage, the force tends to migrate through the weakest areas of the particle, which tend to be the mineral boundaries.
