The flow in a hydrocyclone classifier is highly turbulent complex nature of multi-phase structure, which has led designers to rely on empirical mathematical models for predicting the performance. A number of classifying cyclone models have been developed and successfully used in mineral comminution circuit simulators over the past four decades (Plitt, 1976 and Nageswararao, 1978). However, most of the mathematical models currently available to describe hydrocyclone classifier performance are based on single average mineral density component behavior. In industrial comminution circuits, the feed to the cyclone composed of a mixture of particles of varying degrees of liberation and sizes. The behavior of multi-component particles in a hydrocyclone is poorly understood and unaccounted for in most of the mathematical model equations available in the literature. There is evidence from a number of experimental data sets indicating the significant influence of the multi-component particles on measured cyclone performance. A concept for modeling the performance of hydrocyclones based on multi-component behavior is proposed in this paper. A set of semi-empirical model equations for cut-size, sharpness of separation are presented and the corresponding model parameters evaluated from the measured data are given.

This paper describes results of laboratory studies on recovery of dissolved uranium values from alkaline leach slurries of a medium-grade uranium ore from Gogi (Karnataka, India) using the resin-in-pulp (RIP) process. Besides anionic carbonate complex of uranium, the other major ionic constituents of the leach solution are CO32-, HCO3-, SO42- and MoO42-. The total dissolved solutes (TDS) are about 45 g/L. Various commercially available strong bases anionic resin-in-pulp (RIP) grade resins ? both macroporous and gel type, were studied with respect to their loading capacity. Parametric variation studies were then carried out with the short-listed resins. Results of the semi-continuous counter-current extraction and elution tests indicated extraction efficiency of about 98% and practically complete elution of the loaded uranium values with NaCl eluant using a gel type polystyrene based resin grafted with quaternary ammonium ion. Alkyl hydroxamic acid was shown to be a suitable collector for the flotation of pyrochlore from carbonatite niobium oxide ores. In the direct batch rougher flotation from the ore without desliming, over 85% of the pyrochlore can be recovered at about 30% mass pull. Cleaner flotation tests showed that the rougher concentrate can be upgraded. The adsorption mechanisms of octyl hydroxamic acid (OHA) were studied by using high purity pyrochlore and calcite mineral samples and employing analytical measurements such as Fourier transform infrared spectroscopy (FTIR), X-ray photoelectron spectroscopy (XPS) and UV/VIS spectroscopy. FTIR showed a shift of the vibrational frequencies of the carbonyl group in hydroxamic acid after adsorption on pyrochlore and calcite, and the shift was more pronounced on pyrochlore. XPS results indicated a lowering of the binding energies (chemical shift) of Nb3d5/2 and Ca2p3/2 electrons on pyrochlore, and the lowering of the binding energies of Ca2p3/2 electrons on calcite, again with the shift being more pronounced on pyrochlore. The results indicated hydroxamic acid formed stronger complexes with pyrochlore than with calcite. Adsorption isotherms indicated that OHA adsorbed more on pyrochlore than on calcite at low concentration. At high concentrations, the adsorption densities on both minerals were similar. All results explained the observed selectivity of the reagents in the flotation of the carbonatite niobium oxide ores.

"More than 85% of phosphorous reserves in China occur as middle-low grade phosphate of sedimentary origin. The main gangues are dolomite, quartz, silicates, and clays. The characteristics of minerals are finely disseminated. Flotation results have shown that the floatability of apatite of this kind of ore is much worse than that of igneous and metasedimentary origin because of its high specific surface area. Although some effective depressants, such as naphthalene sulfonate and phenanthrene sulfonate, are used to decrease the MgO content in the P2O5 concentrate, its presence is still high (about 2%) in the Chinese concentrates. Meanwhile, the wastewater may cause some environmental problems. Batch flotation results and measurements of specific surface area and CO3 2- have revealed that there is a relationship between the floatability of apatite and the surface area.A two-stage flotation flowsheet, which includes a combination of direct and reverse flotation, was developed for beneficiating sedimentary phosphate ores. The direct flotation was conducted in an alkaline medium and most of the apatite and carbonate minerals floated leaving quartz and siliceous gangue in the sink. In the reverse flotation circuit, the floated product was further beneficiated in an acidic medium to eliminate the carbonate as a float product. Apart from the high quality of concentrate, the two-stage flotation also facilitated the treatment and the recycling of wastewater. A wastewater recycling procedure was developed and tested in a continuous flotation process. The key factor was the careful selection of effective and non-toxic reagents."

South Africa has extensive mineral processing and extractive metallurgy capacity and infrastructure for metal production from natural resources. Decreasing ore grades, increasing labor costs, and more stringent legislation have made economic metal production from primary resources challenging. Opportunities exist for metal production from secondary resources such as mining wastes and end-of-life consumer goods. The objectives of this study were to evaluate the current status of metal production from secondary resources in South Africa and to identify potential opportunities for further development. Two main classes of secondary resources, namely mining waste and electronic waste, were considered. Primary metal producers are dominating metal production from mining wastes; several of the gold, platinum and chrome producers operate low risk and low cost tailings retreatment facilities that contribute significantly to their overall production. Further opportunities exist in, for example, the treatment of more than 450 estimated gold tailings dumps in Gauteng, as well as metal recovery from slags and furnace dust. The majority of companies involved with electronic waste recycling in South Africa focus on collecting and disassembling; only a few perform preliminary physical processing, with the recovered fractions then being sent overseas for metal recovery. Projections are that the rate of waste generation will increase significantly and that treatment will become critical to comply with more stringent environmental legislation. Projects related to process development, techno-economic evaluations and environmental impact studies for metal recovery from batteries, printed circuit boards, and fluorescent lamps are underway. South Africa is ideally positioned to further explore opportunities for synergistic relations between metal recyclers and primary metal producers. Processing of electronic waste for production of technology metals, for which limited natural resources exist in South Africa, would be a key enabler for local manufacturing industries and expansion of the value chain.

Chemical composition, mineral composition, and iron occurrence state of main mineral are studied, Research of mineral processing technology is carried out according to ore features. The test results indicate, that through staged grinding-staged concentration process, the better separation index is up to 65.54%, iron preparation concentrate grade and 85.66% recovery with the fineness (-200 mesh) 45.88% in the primary grinding ore and the fineness (-200 mesh) 75.50%, in secondary grinding ore in the situation of best magnetic field intensity (roughing 0.2T and cleaning 0.15T).

Microbial pretreatment of a double refractory gold ore was investigated using a white rot fungus, Coriolus versicolor (ATTC 20869) to improve gold extraction. A series of preliminary tests were conducted to determine the amenability of the ore to fungus degradation. Pulp density, temperature, pH and retention times were the process variables considered. Both a single. Stage and two-step processes were studied to establish process conditions. During the single stage process, the ore was contacted with the fungus culture (biotic) for 3weeks at 30°C and pH 10.0. For the two-step process, the first step involves ore contact with the culture medium (abiotic) at 45°C and pH 10.0 followed by fungal contact (biotic) at 30°C. Results indicated that carbonaceous matter is not degraded but passivated by the fungus; as preg-robbing activities dropped significantly from 18.1% to below 1.0%. The single stage process resulted in higher gold recovery than the two-step process Gold ex-traction by cyanidation of the pretreated ore was 78.9% for the single stage compared with 15.0% for the untreated ore. In the two-step process, only 73.3% gold extraction was achieved. Application of the two step process conditions to a high grade flotation concentrate, resulted in 93.3% gold ex-traction as against untreated concentrate of 30.5%. The results show that the microbial pretreatment process degraded sulfide sulfur, passivated carbonaceous matter and enhanced gold extraction from double refractory gold ore and concentrate.

Unique mineralogical and petrological properties of black shale in the copper ore deposit of the Foresudetic Monocline (SW Poland) resulting from three lithological layers have been described in terms of its unfavorable behavior in the ore processing circuits. A concept of processing of a part of the black shale fraction from the flotation circuit of the concentrating plant by separating a by-product enriched in the shale matter was presented. This by-product represents the tailings of the first cleaning flotation and, as a hard-to-treat circulating middlings, overload the cleaning operation in the flotation circuit. It was found that the investigated by-product cannot be effectively up-graded using standard xanthate flotation. This is due to a fine dissemination of sulfide minerals in the dolomitic and clay shale particles significantly enriched in organic carbon. The content of the organic carbon is similar to that in the petrographically "pure" black shales. After a comprehensive examination of the shale by-product it was recognized that the investigated middlings can be regarded as a specific shale concentrate for individual processing. The effect of non-oxidative leaching of middlings with sulfuric acid on their further flotation was presented. It was shown that non-oxidative leaching is a selective process, in which calcium and magnesium carbonates decomposition leads to effective liberation of sulfide minerals which were finely disseminated in the hydrophilic carbonate gangue. Leaching of the flotation feed with sulfuric acid selectively decomposes carbonate minerals and consequently enhances flotation results. Saturation of leaching slurry with gaseous carbon dioxide favorably creates non-oxidative conditions and leads to a great decrease of the electrochemical potential of sulfide particles as well as hinders their solubilization. Partial carbonates leaching from middlings resulted in evident liberation of valuable minerals. Consequently, it resulted in an increase of both recovery and grade of concentrates obtained by flotation of shale by-product after non-oxidative leaching.

SX-EW), nickel (Moa Bay and Caron process), zinc (roast ? leach ? electrowin and zinc pressure leach), gold (cyanidation) and uranium (acid sulfate leach). Of course this success extends to many of the metals found in nature. Recently, the importance of hydrometallurgy appears to be increasing with hydrometallurgy viewed as an attractive alternative to both traditional mineral processing and conventional smelting/converting/refining. This increasing interest has led to intensive study and increasing application. Selected developments include:Copper ? the Mt. Gordon process and new concentrate processes such as INTEC, Activox, CESL, Dynatec, Total Pressure Oxidation, MIM Albion, BioCop, and the AAC/UBC Process.Nickel ? Voisey Bay process for hydrometallurgical treatment of Voisey Bay concentrate, HPAL processing of laterites at Murrin Murrin, Bulong and Cawse, atmospheric leaching of laterites, heap bioleaching of nickel sulfides by Titan Resources (Australia).Zinc ? establishment of zinc leach, solvent extraction and electrowinning technology for treatment of the Skorpion deposit in Namibia, new developments in atmospheric and pressure leaching, the Hydrozinc process.Gold ? development of a number of thiosulfate leaching processes for recovery of gold from refractory carbonaceous ores or concentrates."

In the flotation in highly concentrated electrolyte solutions not only ionic strength but also chemical composition, flotation pH and mineral properties play an important role. As a result an improvement or depression may be observed. A strong improvement in the floatability of hydrophobic bituminous coals and other inherently hydrophobic minerals is characteristic for the "salt flotation process", which is carried out in concentrated electrolyte solutions at natural pH and without addition of any flotation reagents. However, pH is a key factor when saline and hipersaline waters with hydrolyzing metallic ions are used as process water. In the case of flotation of Cu-Mo sulfide ores in seawater, molybdenite is strongly depressed by the Mg2+ hydrolysis products when pH is raised to depress pyrite. Process water with a high content of Mg2+ and Ca2+ ions, and this also includes seawater, have deleterious effect on the anionic flotation of industrial minerals with fatty acids. The flotation of potash ores is carried out in NaCl-KCl saturated brine (6-7 mole/L of NaCl and KCl) with the use of long-chain amines. Such a high electrolyte concentration changes dramatically the amine Krafft point making the collector insoluble in brine; its mode of action entirely differs from that in conventional flotation processes.

In recent years, coal beneficiation has gotten considerable attention. Selective oil agglomeration has been accepted as the best method to produce clean coal with a high removal of pyrite sulphur. In this study, spherical oil agglomeration of Datong coal fines was carried out using diesel oil as a bridging liquid. The oil agglomeration has a surface properties based on coal cleaning technique. The effects of fundamental parameters have been investigated including the concentration of bridging liquid, the size of coal particle, the solid content of slurry, the agitation time and rate, pH, surfactants on the agglomeration performance and various salts on the ash rejection and removal of pyrite of the agglomerated products. The optimum conditions of particle size, diesel concentration, solid content, agitation speed and time, pH and the dosage of active agent have been determined as less than 8µm, 20wt%, 1200r/min and 10 minutes, 7.5g/t and 100g/t, respectively. Under these conditions the ash content in the products can be achieved 1.5% below, the ash rejection was up to 92%. It has been observed that ionic strength of the aqueous medium affects the agglomeration performance. The precombustion coal cleaning process based on improved selective agglomeration results in high ash and pyrite sulphur removals. Over 80% removal of pyrite sulphur can be achieved from run-of-mine coals by offering a more cost-effective sulphur reduction solution rather than any other SO2 removal technology. In addition, the removal of pyrite sulphur is very necessary for not only the prevention of environmental pollution but also economical reasons.

The coking coal or clean coal from raw material division, Tata Steel Ltd. is a prime source of energy for inhouse steel making. Coal reserves of semi soft coking coal at West Bokaro is beneficiated by dense media cyclone and froth flotation processes to produce clean coal. In dense media cyclone process two byproducts-middling and rejects are also produced along with clean coal. With the growing demand for clean coal, it becomes imperative to maximize the recovery of clean coal in beneficiation processes. This will help, not only in reduction in cost of production, but also in raw resource conservation, and proper utilization. In this context, a case study was conducted at West Bokaro to identify opportunities for clean coal recovery from by-products. This paper mainly discusses the process for recovery of clean coal from byproducts and study of further liberation of clean coal from byproducts for economic consideration.

Large-scale separation or flotation cells, used in the primary extraction in the oil sands industry, are integral parts of the overall process of bitumen extraction. Good regulation of the interface level between the bitumen froth and the middlings in these cells can result in a significant improvement in bitumen recovery and throughput, and heavily influence process economics. Automatic control of such industrial processes presents challenges such as multi-phase flow dynamics, variable process gain and time delays, poor quality of measurements and significant disturbances. This paper details a case study application of development of multiple models of the dynamics of the interface level and the design of model predictive controllers (MPC) for a separation cell process. A Model predictive controller (MPC) using linear models is designed and implemented in real time on an industrial separation cell. The industrial implementation results show that the MPC scheme provides significant benefits over the current operations which use a PID controller. The benefits include significant reduction in the variance of the interface level resulting in higher bitumen recovery and smoother downstream operation plus energy savings due to reduced underflow pump speed.

Enormous amount of iron ore fines is generated, due to partly soft and friable nature, during mining. Coal fines are also produced during their processing. These fines cannot be used directly in ironmaking reactors. Utilization of these fines for extracting metal is of vital concern for resource conservation and pollution control, and therefore, a novel concept of agglomeration by cold-bonding is developed. Composite briquettes/pellets of iron ore fines with coal fines were prepared in the laboratory by cold-bonding technique. Various binders such as lime, Ca(OH)2, slaked lime, dextrin, molasses, fly ash etc were employed either alone or in combination in different proportions for making composite briquettes/pellets. It was possible to obtain dry strength of composite briquettes more than 300 N/briquette in some cases and more than 200 N/briquette in many trials. The combination of fly ash with slaked lime and molasses produced the highest strength, more than 400 N/briquette. Drop strength and shatter index values of composite briquettes/pellets were also measured. In briquettes, best compressive strength (978 N/briquette) is observed by using polyvinyl alcohol (PVA) binder. In pellet, best compressive strength (362 N/pellet) is achieved by PVA; shatter index (0.1%) and dry drop strength (158 numbers) are also good. Compressive strength above 200 N/pellet is obtained by fly ash, slaked lime and molasses combination.

"After almost 100 years, since the first commercial application began in Australia, flotation has shown an extraordinary growth and nearly 2 billion tons of ore per year are presently treated by flotation processes. During this time flotation has promoted a wide scope of research activities ranging from fundamental chemistry and hydrodynamic studies to studies of industrial operations. In general, fundamental studies have been mainly related to ideal situations. In recent years, however, large efforts have been focusing on achieving a better insight into the actual sub-processes provided by the development of new and more sophisticated instrumentation. Since the massive incorporation of flotation columns, around 15 years ago, a renewed interest in flotation fundamental studies, process modelling and new cell designs have been observed worldwide. The key role of the froth has been recognized as an independent and sometimes rate limiting process step. Thus, separation of pulp and froth process stages seems the most appropriate in terms of process modelling, diagnostic, design and scale-up purposes.In relation to flotation equipment development, until the middle of the 1970’s, only the sub-aeration mechanical cells were dominant. Since the 1980’s, the use of pneumatic cells and forced air mechanical cells has emerged strongly. Also, in the last decade, flotation equipment has shown a dramatic increase in size, reaching values of 200m3 in unitary mechanical cells and more than 300m3 in columns. The general feeling, however, is that, despite the great advance observed in terms of process knowledge, the mechanisms and principles of industrial flotation cells design and scale-up are still not fully understood.Advances in process instrumentation and control now in use allow for more efficient operations, both in metallurgical performance and savings in operating costs."

"The flexibility of the PlantStar control platform has enabled Mintek to investigate and easily develop new control strategies for both milling and flotation. This includes a Solids Feed Controller, a Safety Limit Controller, Mill Power Optimiser and Flotation Optimiser, amongst others.The solids feed controller was developed for minerals processing plants using a specialised time delay compensator. Using conventional time delay compensators that are purely model based, results in robustness problems due to model uncertainties. The Mintek Solid Feeds Controller makes use of a plant model, but compensates for model inaccuracies, giving more controller stability and a more robust delay compensation algorithm.The safety limit controller has been developed to switch smoothly between normal and safety control loops without bumping the process. The safety loop output is chosen in accordance with a predefined list of priorities and whether the respective constraint boundaries are exceeded.The Mill Power Optimiser helps to find the power peak on the mill power curve. This insures maximum grind with maximum throughput. It also prevents power dips due to mill overloads, making the milling circuit easier to operate.The flotation optimiser algorithm analyses trends of all accessible variables in the process. The algorithm uses this information to calculate operating conditions that will control the residence times, mass pulls and circulating loads within a flotation circuit to a specified setpoint. Research is being done to now optimise these setpoints in order to achieve better recovery."

Froth flotation is a selective separation process and rarely used for beneficiation of limestone in the world as compared to other minerals and also mostly known conventional methods of up gradation of ROM including wobbling, selective mining, sorting, preblending etc. Limestone is mainly used in the manufacture of cement, steel and chemical industries. High grade limestone deposits are depleting day by day and the requirement of the industries have to be met by beneficiating the low grade limestone deposits in the world. And because of marginal quality of limestone, it cannot be directly used in cement industry. At ACC Madukkarai cement works, Coimbatore, Tamilnadu, full fledged mineral beneficiation process is adopted to enhance the quality of low grade lime stone from 38-42 % CaO to 45-47 % CaO and silica reduced from 19-22 % to 11-13 % by use of oleic acid (commercial grade and vegetable origin) 0.38 kg/ton of limestone and caustic soda 0.05 kg/ton of limestone. In the current energy-sensitive world, sustainable development in the mineral industry will require new, better and more efficient processes. Novel comminution methods, which offer the prospect of achieving the required outcomes of size reduction and mineral liberation at lower energy consumption, are continually being sought. In the past five years, extensive research using high voltage pulse electrical comminution technology has been carried out at the Julius Kruttschnitt Mineral Research Centre (JKMRC), in collaboration with selFrag AG. The major outcome of this research is the development of the concept of pre-weakening ore particles by electrical comminution procedures to reduce the energy consumption in the downstream grinding circuit. The research has also verified the preferential liberation of valuable minerals by electrical comminution. Given the advantages, several potential applications of electrical comminution in the mineral industry are proposed, including AG/SAG mill feed pre-weakening, pebble treatment, ball mill feed pre-weakening, early recovery of the liberated valuable minerals, crack/micro crack generation for improved leaching, and smelter slag treatment. For the mineral industry to utilize electrical comminution, two emerging issues identified from the research need to be address. They are the energy consumption by electrical comminution in the locked cycle treatment and the facilities scale up necessary to move this technology from the laboratory to the plant. The Bayer process used for refining bauxite to smelting grade Alumina serves as the linchpin of the Aluminum production industry worldwide. Even though the process is well established, the presence of impurities in the liquor affects the quality of product and imposes a major economic cost on the industry. This review article focuses on the issues pertaining to Gibbsitic (Al2O3.3H2O) precipitation circuit. The comprehensive review provides a basic understanding of the aluminum trihydrate precipitation and agglomeration phenomena. Crystal growth rate and agglomeration play a significant role in determining the output PSD of agglomerates. Hence, the effect of certain thermodynamic and hydrodynamic parameters along with the impact of impurities (oxalates, aldols, acids etc.) and additives on hydrate growth has been reviewed.
