Ferroalloy producers are large-scale users of electrical energy, which in many countries is in short supply and increasingly expensive. Preheating and/or pre-reduction using natural gas, recycled furnace gas or coal fines have lowered the specific use of electricity, but the high energy concentration necessary for most reduction processes can be achieved only by the use of high electric currents. Most countries have insufficient electricity to supply the demands of industry and the domestic consumer, particularly during certain periods of the day and certain times of the year. The generation and distribution of electricity is a large-scale expensive business, which is financed and managed directly or indirectly by government bodies in most countries. Both economic and political imperatives determine how much electrical energy is made available to whom and at what price. In South Africa demand is set to outstrip supply within the next few years, and the local supplier Eskom has moved from a traditional demand tariff pricing structure to a time-of-use tariff pricing so as to limit peak demand usage. This will mean a substantial increase in electricity cost to those users unable or unwilling to reduce consumption during peak periods. The optimal use of the available electrical energy depends both on the process, the furnace size, the configuration and infrastructure of each plant and its cost structure. As the cost and availability of electricity is set to change dynamically, the management of the situation becomes a real time control and optimisation problem. This paper discusses some the process and operational constraints associated with low- or no-load conditions and how to manage the situation. Electrode management will be one of the key issues.

In this study Pt-Al thin films were prepared via electron beam physical vapour deposition (EB-PVD) with an atomic concentration ratio of Pt25:Al75. These films were heat treated at temperatures ranging from 150°C to 650°C for annealing times from 4 to 60 minutes. The resulting microstructure of these thin films were obtained via secondary electron imaging used in conjunction with depth profiling with the aid of scanning auger microscopy (PHI 700).Elemental maps of the micrographs were obtained. Simulations, based on a chemical potential Monte Carlo method1, were run for various interaction parameters. From these simulations theoretical depth-profiles and proposed microstructures were obtained. These were compared to the experimentally measured depth profiles and elemental maps. This paper examines the occupational health and safety performance (OHS) of the South African mining sector against the backdrop of changes in the composition of the sector, international trends in OHS performance, and the agreement on OHS milestones and targets by mining stakeholders at the Mine Health and Safety Summit of 2003. Although OHS performance has improved, progress is slow and there is need for significant rather than incremental change if the targets are to be realized. Since 2003, fatalities and injuries are 20?25% short of annual milestones and not all commodities show consistent improvement. Statistics on occupational health impacts are unavailable, but noise and respirable dust levels are known to be high in mines, with much work lying ahead to address exposures at source. Trends in regulating and addressing OHS hazards are discussed with reference to the notion of ?systems-thinking? and the targets. Efforts to improve OHS and to respond to changes in the sector are constrained by a lack of training and consistency in risk management, guidance for junior, small and artisanal miners, and holistic approaches to risk. For example, treating risk holistically would involve taking proper account of contractors and women in the workplace, and attending to human factors and ergonomics.

The Two Rivers Project is a feasibility study to evaluate the UG2 chromitite layer on Dwarsrivier372KT, Mpumalanga Province, South Africa. The project, which commenced in August 2001, is expected to receive go-ahead early in 2003. The project sponsors (AVMIN 55%, Implats 45%)required project delivery within a short timeframe requiring optimization of the geological and geostatistical programme. Geological modelling was carried out in parallel to the drilling programme, and significant up-front geostatistical preparatory work was done. The time saving was approximately 4 – 6 months on project delivery. The cost saving to the project (excluding NPV considerations) is estimated at R20–30 million. The Mintek Thermal Magnesium Process (MTMP) process is based on DC open arc metallothermic smelting of calcined dolomite at normal pressure and temperatures of 1650?1750°C. The process was demonstrated at the pilot scale in the period 2000?2004. Major changes to the MTMP pilot plant were made throughout the development period, which lasted for about five years. The changes included design and installation of new equipment, modification of existing equipment, changes in the metallurgical approach in terms of feed rates, feed recipes, furnace operating temperatures, cold and hot dolime feeding, and steady and systematic changes in the operating procedures and maintenance of the plant. As a result, the performance of the pilot plant gradually improved from one campaign to the next, in terms of availability and in particular the condensation efficiency. Geologists, engineers, technicians and surveyors have successfully utilized technical software in the mining industry for over 30 years. Software for processing survey, geology, mine engineering and planning information make these functions more efficient by automating repetitive tasks and reducing data processing errors. While these systems have been improved incrementally overtime, new systems that represent giant leaps in technology have been introduced to help mining operations increase productivity and reduce costs. However, their widespread use within the industry has left individual companies without a competitive advantage. Additionally, the ability of these applications to provide the productivity improvements required in today’s uncertain market conditions has since peaked. The next wave of technology—integration of independent software applications—is just starting to emerge and will have a significant effect on the productivity of mining operations. To reap the productivity gains required to remain competitive, mining companies must exploit the collective knowledge and experience of every employee in the organization. Integration of independent software application allows companies to leverage information from all activities, enabling staff to make better decisions to improve productivity. This paper outlines the importance of integration as productivity enabler. Key performance indicators, strategic mine planning, resources management and mine-to-mill integration are discussed as processes that enable productivity. The Gemcom Enterprise Mining System (GEMS)is introduced as the industry’s first integrated solution that enables these productive processes. The paper concludes with a comment on the level of change required to realize the benefits of integration.

South African platinum mines produce the world?s majority of platinum metal that is used in autocatalysts and jewellery. As the platinum market is forecast to grow at healthy rates into the future, the South African producers, Anglo Platinum, Impala, Lonmin and Northam, are planning to expand in the next decade. Furthermore, a number of smaller producers who are accessing other mineral rights are entering the buoyant market. The South African platinum mines have traditionally exploited the Merensky Reef of the Bushveld Igneous Complex (BIC); however, the mining of this reef is reaching depths that require significant vertical shaft systems and costly refrigeration for access to the orebodies at deeper levels. In the past decade all of the producers have begun to mine the less attractive UG2 reef because of its cheaper mining costs. This UG2 reef contains significant quantities of chromite with typically a chrome-to-iron (Cr/Fe) ratio of 1.35. UG2 ores can contain between 10 and 25% Cr2O3dependingupon the reef width and the selected mining method. It is relatively cheap and easy to extract a portion of the chromite from a platinum concentrator tailings stream at a grade of between 40?42% Cr2O3. However, it is only in recent years that some ferrochrome producers have begun to source some of their chromite from the tailings of platinum producers. South Africa is also the world?s largest single producer of ferrochrome and supplies much of the world?s stainless steel producers and thus the growing market for their product. As the traditional sources of high Cr/Fe ratio ores have been depleted at the shallow economic depths and thus have become more expensive sources of chromite, technical developments have improved the ability to use fine chromite economically to make acceptable grades of ferrochrome. Thus UG2 fines are now becoming possible cheap sources of acceptable feed to the ferrochrome industry. The abundance of feedstock for ferrochrome production and the lessening dependence on mined material will impact upon the structure of the ferrochrome business in South Africa. With continued platinum mining from UG2 reefs, South Africa is set to remain highly competitive in the world?s ferrochrome/stainless steel industry.

Uniaxial compressive strength (UCS) and shear strength parameters(cohesion and angle of internal friction, Cand F) of rocks are important parameters needed for various engineering projects such as tunnelling and slope stability. However, direct determination of these parameters is difficult and requires high-quality core samples for tests. Therefore, this study aimed to explore the applicability of the Brazilian test (BT) - a simple, less sophisticated and inexpensive method for both specimen preparation and testing - to estimate the UCS and shear strength parameters of rocks. Thirty-seven rock types were sampled and tested, 24of which were volcanic, 8 were metamorphic, and 5 were sedimentary. Statistical equations were derived to estimate the UCS and shear strength parameters of rocks using the BT. The validity of the statistically derived equations was confirmed using predictive analytics software (PASW Statistics 18). A strong linear relation was found between BT and UCS values. BT and UCS values exhibited prominent linear correlations withthe cohesion values of rocks. The Mohr envelope was also used to determine the cohesion and friction angle of rocks using BT and UCS values. It is deduced from the current study that the BT values can be used to estimate the UCS and cohesion. However, no relation was observed between the angle of internal friction values and the UCS and BT for all rock types. Therefore, different approaches are suggested for the estimation of the internal angle of friction for application in the preliminary design of projects.

"Kell is a hydrometallurgical treatment option for the recovery of platinum group metals (PGMs), gold, silver, and base metals from flotation concentrates to refined products on site. The process is cyanidefree, while eliminating emissions of sulphur dioxide, arsenic trioxide, and other toxic species often emitted by smelters and roasters. Kell has been tested on a range of concentrates, including PGMs (UG2, Merensky, Platreef, Great Dyke, Great Lakes, Lake Superior and others), refractory gold-silver, coppergold, and polymetallic concentrates. High extraction efficiencies (>95%) are achieved for value metals (Pt, Pd, Rh, Au, Ag, Ni, Cu, Co) and secondary metals (Sb, Zn, Pb, and others). Studies comparing Kell with smelter-refining show economic benefits: capex 18–33% of smelting; opex 51–66%; electricity consumption 13–46%; and environmental benefits: greenhouse gas emissions 57–61% of smelting, acidification 5–27%, human toxicity 37–62%, and freshwater ecotoxicity 43–55% of smelting. Synergies for Kell plants alongside smelter-refineries include utilization of recovered acid from sulphur abatement systems and excess capacity in precious metal refineries. Kell is unconstrained by concentrate grade and impurities, allowing the co-location of Kell plants for treatment of non-smeltable concentrates alongside existing smelters.Kell has been demonstrated in a nine-week integrated pilot campaign at 1:1000 scale, supporting a bankable feasibility study for a 110 000 t/a plant treating a UG2-Merensky concentrate at Pilanesberg Platinum Mine (PPM), owned by Sedibelo Platinum Ltd, which has along with South African Industrial Development Corporation (IDC), invested in Kell. Zimbabwean Mining Development Corporation (ZMDC) has signed a Memorandum of Agreement (MOA) with KellTech for a centralized PGM concentrate processing plant."

Although many investigations of the deformation behaviour of rocks have been carried out, most of them are carried out in compression. In all rock engineering practice it is usually assumed that the deformation of rocks in tension is the same as that in compression. However, data from numerous researchers have shown that this assumption is not correct for some rocks. A new loading frame for testing rocks in compression and direct tension has recently been developed by the authors, with the capacity to conduct both compression and tensile tests on the same rock sample. The results obtained show that the ratios between the average Young?s modulus in compression (ECA) and in direct tension (ETA) are 1, 1.16, 2 and 6 respectively in four rock types tested. For Poisson?s ratios, analogous relations were obtained. It was observed that, in all cases, the tangent Young?s modulus intension reduces with an increase in the applied tensile stress, while the behaviour of Poisson?s ratio is similar, but shows greater variability. The difference between the Young?s modulus of rocks in tension and that in compression could lead, large errors in calculating induced stresses around underground openings, as well as in determining the Brazilian tensile strength of rocks. This may have a significant influence in rock engineering and therefore more investigation is necessary into the tensile deformation behaviour of rocks and its influence.

The extraction of copper(II) from sulphate solution was investigated using LIX®984N in kerosene. The parameters that could affect the extraction, such as equilibrium pH, extractant concentration, salt concentration, various diluents, and temperature, were separately investigated. On the basis of slope analysis, the complex formed in the organic phase is proposed to be CuR2, where R is the anionic part of LIX®984N. The extraction equilibrium constant and Gibbs free energy ( G) of the extraction process were determined. The positive value of H obtained from temperature variation studies showed that the extraction process is endothermic. The extraction of copper was lowest when chloroform was used as the diluent. Separation and recovery of copper from a synthetic copper-nickel solution containing 6.35 g/L Cu(II) and 0.58 g/L Ni(II) was carried out using 20%(v/v) LIX® 984N. The separation factor ( = DCu/DNi) was found to be pH-dependent. A two-stage batch countercurrent extraction was carried out at an O:A ratio of 3:4 at equilibrium pH 1.05 for extraction of copper from copper-nickel solution, followed by copper stripping from the loaded organic phase with 15% H2SO4 at an O:A ratio of 3:1.

The purpose of the project was to propose a coal clearance system (coal transportation system from the mining face to the plant) that could be used for the planned underground operations at Zondagsfontein Colliery. Components of the current coal clearance system were overlooked during feasibility studies. Subsequent studies of the coal clearance system revealed that the combined capacity of the two trunk belts does not match that of the shaft (main) belt. As a result production downtimes will be encountered due to bottlenecks in the system. Ways of addressing this challenge were analysed by weighing both advantages and disadvantages and ultimately a surge bin option was selected. Belt conveyor simulations were conducted in order to determine the optimum capacity of the surge bin. The configuration of the surge bin in relation to the two trunk belts was chosen by considering development cost, advantages, and disadvantages of each option. It was concluded and recommended that a 500 tonnes capacity surge bin is required to remove the bottleneck from the system.

A selective dispersion process is presented and the work carried out to find optimum process conditions to minimise the colouring material in ground calcium carbonate (GCC) is described. The feed material is the overflow product from a hydrocyclone which results from using a Denver Attritioning machine with semi-autogenous grinding for one hour and a 1:1 ore/water ratio. By using sodium silicate (SS), with pH 9 and pulp density 5%, the iron content (as colouring impurities) is decreased from 0.21% in the original concentrate to 0.12% in the final concentrate. The degree of whiteness reached is improved to 85% from 63% in the original material. However, by using hexametaphosphate (SHMP) at pH 10 at the same pulp density, the iron content decreased to about 0.073% and hence the whiteness degree increased to about 96%.

To simulate brittle rocks, a mixture of glastone, sand and water was used as a model material. Thin galvanized sheets were used to create joints in blocks made out of the model material. To investigate the failure modes and strength, both the intact material blocks as well as jointed model material blocks of size 35.6 × 17.8 × 2.5 cm having different joint geometry configurations were subjected to uniaxial and biaxial compressive loadings. Results obtained from the intact model material blocks are used to validate a new intact rock failure criterion for biaxial loading. Results obtained from both the intact and jointed model material blocks are used to develop a strongly non-linear new rock mass failure criterion for biaxial loading. In this failure criterion, the fracture tensor component is used to incorporate the directional effect of fracture geometry system on jointed block strength. The failure criterion shows the important role the intermediate principal stress plays on rock mass strength. Es wurde das Versagensverhalten und die Festigkeit von intakten Blöcken sowie durchtrennten Blöcken mit unterschiedlicher Trennflächengeometrie untersucht. Aus den Ergebnissen der Versuche an intaktem Material wurde ein neues Versagenskriterium für biaxiale Belastungen validiert. Die Ergebnisse der Versuche an intakten und durchtrennten Blöcken wurden verwendet, um ein neues stark nicht-lineares Versagenskriterium für geklüftetes Gebirge unter biaxialer Belastung abzuleiten. Darin wird der Bruchtensor verwendet, um den Einfluss der Trennflächengeometrie auf die Festigkeit zu erfassen. Das Versagenskriterium stellt heraus, welche Bedeutung die mittlere Hauptspannung für die Gebirgsfestigkeit hat. Un mélange de platre dentaire, de sable et d’eau a été utilisé pour développer un matériau analogue des roches fragiles. De fines feuilles galvanisées permettent de créer des discontinuités représentatives des discontinuités naturelles dans des bloques fabriqués avec ce matériau analogue. Les modes de rupture et la résistance, tant pour le matériau intact que pour le matériau avec ses discontinuités, ont été étudiés sur des blocs de 35.6 × 17.8 × 2.5 cm soumis à des efforts de compression uniaxiaux et biaxiaux. Différentes configurations de géométrie de discontinuités ont été considérées. Les résultats obtenus à partir des blocs intacts permettent de vérifier un nouveau critère de rupture pour les roches intactes soumises à des efforts biaxiaux. Les résultats obtenus, tant avec les blocs intacts qu’avec les blocs avec discontinuités, sont utilisés pour développer un nouveau critère de rupture, fortement non linéaire, pour les massifs rocheux soumis à des chargements biaxiaux. Dans ce critère de rupture, un tenseur de fractures est introduit pour caractériser les effets directionnels de la géométrie des systèmes de discontinuité sur la résistance des blocs avec discontinuités. Ce critère de rupture démontre le rôle important de la contrainte principale intermédiaire sur la résistance des massifs rocheux.

"In mechanized mining, poor equipment efficiency (availability, utilization, productivity, and quality) can endanger the success of the operation. This case study will show how an initiative to improve equipment performance developed into a comprehensive turnaround plan for the mine that placed it in the forefront of performance achievement.As part of a company-wide review process, poor overall equipment effectiveness (OEE) was identified as a major reason for the mine not achieving its targets. A project to improve the OEE identified eight improvement areas (elements) that contributed significantly to the poor performances. Measurement metrics were determined for these elements, followed by determination of baseline and target (improved) key performance indicators (KPIs). Cost savings associated with the improved efficiencies were calculated and tracked throughout the project. The mine team determined the specific actions required to achieve the target KPI in each element. These were individually developed and managed like mini-projectswith allocated responsibilities for delivery. The paper will indicate how this OEE improvement initiative triggered an improvement in almost all sections of the mine. Soon after launch, the initiative gathered momentum as the KPIs starting to improve. A visible tracking system exists at the mine and each employee can see the improvements and feel the success. The original eight elements were extended by five more, and the mini-projects grew as participants saw the success of the initiative.This paper concludes that through management and worker involvement, visible measurement and controls, and carefully chosen improvement elements, the mine was turned around. It is now achieving and exceeding its targets, and employee relations and motivation as well as safety have improved considerably. All of these achievements are reflected in the bottom line."

Bateman Modular (previously Van Eck and Lurie) has been building and supplying the mining industry with modular DMS plants for the last 30 years. These DMS modules range in capacity from 1 tph to 200 tph. The most popular unit produced by Bateman Modular over the years has been the 50 tph module. Development In the last 7 years a need has arisen from the industry to provide Modular DMS plants that can treat higher tonnages (150 to 200 tph). The first DMS provided to the mining industry based on the modular concept was a 150 tph DMS Module to MIBA in the DRC. Since then Bateman Modular has provided some 14 Mega DMS modules over the last 7 years with the latest two orders from Debswana (Damtshaa double up project) and Namdeb. Ever since the first Mega Module was supplied Bateman Modular has been improving the Modules. Implementation The modules can be supplied in different configurations so as to improve the overall availability of the plant. Two off 150 tph DMS modules were supplied for a Transhex operation. This allowed the client to still operate one DMS module while maintenance is being performed on the other DMS module. The client also has the option of choosing a single module. Successes The following list of projects provides the base for the success of the Mega Modules.

The target in grinding circuit operation is usually to maximise the throughput and energy efficiency while keeping the product particle size on an optimal level for downstream operations. Furthermore, feed ore variations in size and hardness need to be compensated in order to stabilise the process. This is a challenging task for any circuit and requires good instrumentation, combined with careful control design. This study investigates the control of a two-stage iron ore grinding circuit with an AG and pebble mill at LKAB Kiruna KA3 concentrator in northern Sweden. A new control approach based on multivariable model predictive control (MPC) is designed, implemented and evaluated for the circuit. Additionally, advanced instrumentation including a volumetric charge measurement for grinding mills is utilised. The MPC control approach starts with step tests that are used to model the effect of manipulated variables (MVs) like feed rate, water addition and primary mill speed on controlled variables (CVs) such as final product particle size, power consumption and volumetric charge of the mills. In the control implementation phase, the models are then utilissed together with current process measurements and known operating limits to predict optimal future changes for the manipulated variables in order to reach the desired process output values. It is shown that the new control approach improves the stability of the circuit and reduces energy consumption. Keywords: Model predictive control, grinding, optimisation

Refractories and slags play a vital role in the production of stainless steel. They are in intimate contact with the steel at temperature, and chemical reactions between the three can and do occur. These interactions can be beneficial, in the case of active tundish and ladle slags, and negative in the case of refractory erosion and slag entrapment. This paper presents the results of both plant trials and laboratory investigations of steel/refractory and slag/refractory interactions. The interaction mechanisms observed are described leading to selection criteria for new refractory products. Keywords: slags, steels, refractories, reaction mechanisms.
