From December 2013 to February 2014 the Southern Middleback Ranges magnetite concentrator went through a successful optimisation process that included the installation of extra grinding power to treat a wider range of ore types. After the initial improvements, sampling surveys were conducted to identify the mineral deportment through the concentrator. Samples collected during the survey were analysed using X-ray fluorescence, quantitative X-ray diffraction and QEMSCAN™ to cross-validate the analysis. Certain streams were also put through a laboratory-scale Davis Tube Recovery washing process to produce clean concentrates for analysis. The QEMSCAN™ analysis identified various metallurgical characteristics (mineral association, particle sizes, grain sizes, particle densities, etc) and these were evaluated for each separation and comminution stage to both understand the processes involved and identify opportunities for improvement. Key findings from the investigation indicated the importance of understanding the elemental deportment of target elements throughout the various minerals. The standard practice of tracking iron deportment through assay provided misleading results on losses to tail through the plant. The investigation provided insight into both wanted and unwanted minerals and the efficiency of each separation stage. The efficiencies of separation are critical due to their impact on downstream capacity, and the investigation provided insight into where opportunities exist to extract more benefit. Over the last thirty years production of heavy minerals from Australian deposits has dominated the world market. The main incentive has been to suoply the raw material for titanium dioxide based pigments. These ~ninerals include ilmenite, rutile, leticoxene and more recently, synthetic rutile. Inevitably the viabilit/ of developing placer type deposits has seen influenced by other heavy minerals present, such as zircon and monazite, but these have been of secondary importance. For most of the sixties and seventies, Australia supplied the 'najority of free world rutile and zircon, and a large proportion of the ilmenite. With the run-down of rutile- rich reserves in eastern Australia, the emphasis has s:iifted in several countries, including Australia, to fill }the gap with i l Wen i to and its derivatives, leucoxene, synthetic rutile and titanium rich slag. over the next 15 - 20 years, as high grade beach placers in Western Australia are mined out, less traditional sources for mineral sands products will be opened up. Low grade placers (particularly those dominated by ilmenite) will be reassessed in Australia, U.S.A., Africa and Asia, and exploration will shift from beach and dune environment, to heavy mineral concentrations in alluvials, lake deposits and continental shelf deposits. At the same time, production of anatase and bastnaesite will be expanded, as required, from the huge resources contained in carbonatites in 3razil, U.S.A. and China.

At any given time, the tidal force subjects massive regions to a spatially uniform load. The deformation of any large structure due to these forces is proportional to the elastic properties of the structure. In this aspect, the tidal force applies a load in a manner similar to that of a large-scale testing machine. Any anomalies in the measured tidal response must reflect alterations in the average elastic response of the massive structure. In the present work, tidal tilt measurements obtained in the wall of a large dam are used to infer changes in the response of the dam to applied loads. In particular, it is found that the dam response has changed by approximately 13 percent, on average, for two monitoring periods separated by 5 years. It is possible that these changes were produced by the different volumes of water in the dam for the monitoring periods. The tidal measurement technique can also be applied to monitor changes In the average structural response of large underground and surface masses relevant to coal and metal mines.

Laboratory leach tests of Nabarlek uranium ore carried out by the Australian Atomic Energy Commission to compare the effectiveness of Caro's Acid1 (permonosulphuric acid) as an alternative oxident to pyrolusite indicated reduced acid consumption in leaching and lime savings in neutralisation of tailings liquors when using Caro's Acid. Interox Chemicals Pty. Ltd. arranged a plant trial for Caro's Acid at Queensland Mines Nabarlek Plant. The trial confirmed that significant savings in acid and lime can be achieved under plant conditions. Plant operations also demonstrated improved redox potential control was possible using Caro's Acid.

In mining and processing operations where minerals, high in pyrite and low in calcite/dolomite are processed, acid is generated, which needs to be neutralised. Ticor at Empangeni in South Africa (SA) produces rutile (TiO2), leucoxene (TiO2 plus iron compounds), titanium (Ti), zircon (Zi) and ilmenite (TiO2 plus iron compounds). Neutralisation is required in the processing plant where acid is leached into the wash water. This water needs to be treated to a quality suitable for re-use in the metallurgical process or to a higher quality to make it suitable for discharge into the Empangeni sewage system (SA). For re-use the water needs to be neutral and under-saturated with respect to gypsum while for discharge into the sewage system the sulfate concentration needs to be reduced to less than 500 mg/L (as SO4). Acid mine water is generally neutralised with lime. Disadvantages associated with lime are the costs and maintenance of the slaking equipment as well as hazards, associated with handling of the alkali. The cost of powdered limestone (CaCO3) in South Africa, a by-product, is 50 - 60 per cent cheaper than lime. A technology has been developed where limestone is used for neutralisation of acid mine water instead of lime. This development includes: Limestone handling and dosing system. A novel, robust system has been developed where waste CaCO3 from the paper industry is slurried to a constant density. A full-scale plant was constructed to evaluate its performance (Figure 4). The dosing system consists of an inclined slab onto which the limestone is stored and from where it is slurried into a make-up tank. The density of the slurry in the make-up tank is controlled via a loadcell that measures the weight of the tank (operated at constant volume) and activates/deactivates the spray of the recycle slurry onto the slab. Integrated limestone neutralisation/lime treatment process. In this process powdered CaCO3 is used for neutralisation and partial sulfate removal of acid leached from the coal washing plant. The sulfate concentration can be further reduced to below the saturation level of gypsum (ie 1200 mg/L) through gypsum crystallisation by means of lime treatment, resulting in metal precipitation (eg Fe3+ and Al3+). CO2- treatment for CaCO3 precipitation. The pH of the lime treated water can be adjusted to pH levels of 8.5 and lower using CO2. The CO2, generated during limestone neutralisation (Equation 2), can be captured and used in this stage of the process. The first two stages (limestone- and lime neutralisation) of this technology have been implemented on full-scale at Ticor to treat the effluent of the process. The constructed plant is 80 m3/hr and differs from coal processing plants by way of not containing Fe(II) and Fe(III) in the water. The CO2-treatment stage (Stage 3) will soon be implemented at IHM as part of a program to optimise the technology for maximum benefits.

Fortescue Metals Group flagship operation, Cloudbreak, is located in the Pilbara region of Western Australia. The mine is capable of delivering an annualised production rate of 40 Mt/a. Positioned 50 km to the east of Cloudbreak is Fortescue’s Christmas Creek operation, which has a combined processing capacity in excess of 50 Mt/a. Following on from these successes, Fortescue advanced development of its western Pilbara mines at the 60 Mt/a Solomon Hub. These processing installations place Fortescue in a strong position to deliver on a guidance of between 155–160 Mt/a for financial year 2014/2015.As Fortescue enters a phase of asset consolidation and debt repayment over expansion, the business is commanding stronger performance through enhanced plant operating practices and mine site cost reduction initiatives. To this end, the strategic placement of instrumentation is an area being given greater consideration. Access to real-time information pertaining to conveyed materials is of major interest to operators for making timely process control decisions. Fortescue has recognised the importance of accurate and up-to-date process information about their ores and hence, has adopted the use of Scantech’s Geoscan mineral analysers at two of their mines.There are two Geoscans at Cloudbreak; one on the ROM feed conveyor and another on the final product conveyor. These allow the in-feed material grade characteristics to be assessed. Moreover, the final product stream can be monitored to ensure product quality is maintained within acceptable quality tolerances. A third Geoscan is installed at Christmas Creek mine on a conveyor that transfers final products to Stockyards.This paper discusses the use of the Geoscans in these installations, including benefits to Fortescue’s operations, as well as functional considerations such as the impact of maintenance and calibration. The mining industry is experiencing change in the governance of tailings facilities (TFs). Guidance and regulations across many jurisdictions contribute to this amorphous change. The Canadian Dam Association, Mining Association of Canada, Australian National Committee on Large Dams, and the Global Industry Standard on Tailings Management, produced by the International Council on Mining and Metals, are establishing guidelines for more rigorous industry governance. Evolving guidance regarding TFs is developing concurrently with a shortage of experienced tailings engineers, which adversely affects the resource base available to support new governance. This paper presents an updated semi-quantitative estimate of the impending resource shortage of qualified tailings professionals. Updates are provided herein for the estimated number of TFs worldwide, which included available data on active and inactive TFs, as well as the estimated labor resources required to service these facilities. The tailings labor shortage is discussed in the context of academic and professional training currently available to increase the quantity of trained personnel. This paper represents a discrete moment in time as contributions to the available information and inventories accessed continue to improve, but as of today are incomplete. However, the data and information included provide insight into the resource deficiencies currently within our profession, training and education opportunities to address those resource deficiencies, and a snapshot of a recent professional training course offered on mine tailings.

Bulk Ore Sorting (BOS) has the potential to add significant value to mining operations by manipulating the feed grade and throughput to the processing plant. However, assessing the performance of BOS is complex, as it is influenced by geology, equipment, spatial and time domains. This increases the risk (real and perceived) of the technology. To manage risk, brownfield operations have the option to: (a) first test the variability in feed grade using a detector on the feed conveyor and subsequently construct the diverter and associated materials handling equipment when the value is established; or (b) conduct site trials with standalone sorting plants. The approaches described for brownfield projects are not available for greenfield projects where the in-situ heterogeneity needs to be quantified and translated into an economic evaluation to test the viability of BOS. Ausenco has developed a methodology that allows assessing the in-situ ore heterogeneity and uses an in-house technoeconomic model to determine the value of BOS for greenfield projects and assess the effects of sorting performance on project economics. The in-situ grade heterogeneity can be measured on a length of drill core and fitted to a mathematical model to assign a heterogeneity index. Given the spatial location, this heterogeneity index can be mapped across a deposit in combination with the average grade. Linking this information with relevant mixing models can determine the likely technical performance of BOS at an operation. However, the real value is only realised when this technical understanding is linked with an economic model and used to optimise the mine plan. Three case studies will be presented that show how Ausenco applies this methodology to assess the value of bulk ore sorting for greenfield studies.

Independence Group’s Jaguar Mine treats a polymetallic ore producing a copper concentrate and zinc concentrate. Effective separation of the sulfides requires relatively fine grinding with flotation feed P80 of about 75µm. Zn losses to final tails are greater than 60 per cent and <32 µm. When magnetic conditioning was first installed in 2010 it showed about an 8 per cent reduction of zinc in final tail and on some ores a similar benefit for silver as well. Current testwork is showing about a 12 per cent reduction in zinc and silver in final tail, consistent with the original testwork. Sizing of the final tail during the tests showed that the reduction of zinc and silver losses were only in the <32 µm fraction, as would be expected from an aggregation process. However, the most surprising result was about a 4 per cent reduction in zinc and silver in the plant feed with a >99 per cent statistical certainty. The reduction in zinc and silver in the feed is also only in the <32 µm fraction. Therefore, because the magnetic conditioning of Zn flotation feed cannot impact plant ore feed grade the hypothesis is that the magnetic conditioning is reducing the fine mineral from downstream processes, like filtering and thickening, returning to the plant feed in the recycled process water. This hypothesis is consistent with plant observation of dirty concentrate thickener overflow and measurements of solids in the overflow, as well as the average % Zn grade in cyclone overflow that correlates with the magnetic conditioning ON and OFF days. Tata Steel Netherlands (TSN) aims to reduce its CO2 emissions by 35–40 per cent by 2030 and become CO2 neutral by 2045. A first step to reach these targets is via the utilisation of an Electric Arc Furnace (EAF), which will run on a mixture of high proportion of Direct Reduced Iron (DRI) and scrap. For an EAF operation, optimisation of slag chemistry is important to achieve the right mix of basicity (for refining especially dephosphorisation), foaming, volume (rate) and refractory life. Slag composition and rate can vary widely depending on the process variables like charge mix, charge composition, feeding rate, oxygen lancing, external carbon injection/addition, fluxing and refractory erosion/corrosion. Moreover, it is important to note that the slag composition and rate are ‘transient’ parameters and change throughout the heat. This makes all the dependent phenomena and/or outcomes transient as well. To describe all these effects simultaneously and be able to realistically simulate the EAF operations, a validated dynamic process model is important in the absence of real plant data. In this study, a validated dynamic EAF process model based on the concept of Effective Equilibrium Reaction Zone (EERZ) has been utilised to analyse the impact of high DRI industrial scale EAF operations on the transient slag characteristics – including slag volume (rate), composition, phases, solid fraction and viscosity. Simultaneously, the model is able to predict the impact on steel and offgas characteristics. Case studies were performed with 70 per cent DRI:30 per cent scrap mix considering both low and high-grade DRI. Both melting and refining aspects of the process including continuous feeding, arcing program, carbon addition, fluxing and oxy-lancing were considered.

With traditional grade control processes, geological models are created by geologists at the completion of the data collection stage and wireframe construction is closed off at a set date to allow for time to complete the estimation process. Any issues identified at earlier stages or the addition of new data requires the estimation process to be started again. Alternative interpretations are explored only if time allows and often in a limited fashion. An alternative workflow has been developed at the Waihi Underground Gold Mine utilising Leapfrog Edge and Seequent Central. Geological and grade control models are created, dynamically linked, and saved as separate branches. A project geologist is able to work on the grade control model and a mine geologist on the geological model simultaneously. This allows for a non-linear modelling workflow with continual review and feedback. The introduction of new data can occur right up to the model due date, with data collection, validation, alternate interpretation, and review happening incrementally. Models are categorised and stored in Seequent Central according to project status. An approved version of the geological model and grade control estimate are uploaded at the time of release and transparently capture all data used at a point in time, as well as the review process. Dynamically updating models for grade control has reduced turnaround time while increasing accuracy and quality. Estimates of individual domains are vastly improved from being able to rapidly evaluate the effects of model parameter changes in real time and 3D. Development and stope design directly benefit from these streamlined processes, with higher quality, timely production occurring as a result.

Blast exclusion zones are instrumental in protecting equipment and personnel. When there is no constraint in footprint, the exclusion zone can be enormous, practically eliminating the hazard of flyrock. Unfortunately, this may not always be the case and in many circumstances the blast design needs to be altered to suite such scenarios. When a conservative design approach is taken, it could completely eliminate any form of ejection, whether it is from the free face or the bench itself. The degree to which typical flyrock models describe fragment motion through air with ballistic flight equations are not justified when such a high level of control is applied. German hard coal mining operations have decreased for more than 40 years. Current political decisions are leading to a discontinuation of subsidised black coal mining by the year 2018. This decision will, however, be reviewed once again in the year 2012. The enormous increases in productivity, which were achieved in previous years, have so far not led to an achievement of market requirements. Coal mining at depth of more than 1200 m in multiple seam environments is not yet competitive in global comparison. In 2008 the 24 faces left in eight mines produced about 20 million tonnes of usable steam coal. Management and the workforce will be reduced in parallel; from today until 2012 by more than half. The average age of personnel is increasing dramatically and nearly no new personnel are recruited. With this background in mind, increasing continuously coal mining productivity becomes more and more difficult. Above all, this goal was reached by mechanisation, then by increasing the mining machine power and then by enhanced machine control systems. The first attempts to automatically operate full face equipment from above ground were in the early 1980s. After successful automation of the face equipment, the emphasis is now on mine logistics. Autonomous monorail transport was introduced and tested in 2007. Since the development rate of machine improvements has its limits, the focus is on the full interaction of the total production system. Here information technology (IT) becomes important; the driver for more productivity. Actual developments aim for the complete and general homogeneous IT infrastructure both above ground as well as underground. The explosive environment needs high level investments in safe technology, eg access points for WLAN and fibre optics for underground use (ATEX certification). New technology availability also drives the enhancements of management and process control systems. Innovations in the mining industry often comprise technology advances through the adoption of well-known technologies. With virtual reality (VR) teaching and training systems advanced computational instruments, both in software and hardware development, were applied in the German coal mining industry for ten years. Widening lists of applications as well as the encouraging achievements show the economical benefits of investing in virtual reality technology both for teaching and training and for knowledge management. The paper discusses the actual technical achievements as well as in IT infrastructure utilisation and also in employment of virtual reality based systems. Special focus and deeper insight will be given to the fibre optics and WLAN hardware integration as well as software developments. The pocket personal computer (PC) is used to enhance underground material transport and data acquisition. The knowledge-based maintenance system (KBMS) integrates real-time virtual reality knowledge elements, such as repair process descriptions. It gives access to expert documentation by intelligent search algorithms and 3D representations of major mining machinery.

The Mount Isa Mines (MIM) Copper Concentrator has an extensive history of reagent trials, with different reagents coming in and out of favour over the years. The research and use of carbon depressants is particularly prevalent, as carbonaceous pyrite is a major source of concentrate dilution. Years of research led to the use of naphthalene sulphonate due to its excellent carbon depression properties. However, due to rising reagent costs carbon depression ceased in the late 1990s. This led to the loss of knowledge about the use and value of naphthalene sulphonate. Cyanide is used at the Copper Concentrator for the sole purpose of pyrite depression and over the years multiple projects have been devoted to finding alternatives to it. In 2012 the neighbouring MIM Lead-Zinc Concentrator replaced cyanide with naphthalene sulphonate which resulted in cost savings and the elimination of a hazardous reagent. In 2013, plant trials were conducted at the Copper Concentrator in hopes to replicate the outcomes obtained at the Lead-Zinc Concentrator. The results of the trials conducted at the Copper Concentrator showed that naphthalene sulphonate could not replace cyanide and this work was set aside to pursue more promising projects. Further research conducted in 2014 found that mineralogy and a better understanding of the depressing mechanism of naphthalene sulphonate held the key to improved pyrite depression at the Copper Concentrator. The findings showed that Mount Isa copper ore contains two forms of pyrite; euhedral pyrite (cubic pyrite) and framboidal pyrite (carbon rimmed spheres of pyrite), both of which require different reagents to sufficiently depress them. Naphthalene sulphonate was found to be an excellent carbon depressant, suitable for depressing graphite and framboidal pyrite, whilst cyanide specifically targets euhedral pyrite.In 2015 laboratory test work was conducted to examine the use of naphthalene sulphonate in conjunction with cyanide to selectively target both forms of pyrite. This work led to a full plant trial, the results of which showed a significant increase in plant performance, with higher copper concentrate grades and recoveries being achieved. In the 10 years from 1998 to 2008 the annual number of fatalities in the Australian mining industry has plateaued (MCA, 2007-08 and abc.net.au website). Despite significant efforts to eliminate fatalities, this is not a comfortable statistic in this very public performance indicator.GHD has been working with the mining and minerals processing industry to identify the key risks that lead to fatalities utilising a semi quantitative risk assessment technique (SQRA®), initially developed to assist Major Hazards Facilities prepare Safety Cases (OH&S, 2007-08) in response to the Longford Incident in 1998 (Dawson and Brooks, 1999).Workshop cross functional teams are assembled from the sites and led by the GHD facilitators to identify the incident types that can have fatal consequences, the causes of those incidents and the controls that are utilised (or could be utilised) to reduce the risk. The risks for each incident type are quantified to produce a risk profile for the facility and the critical controls – the controls that have the greatest impact at reducing the risk of fatality – are selected. These controls are assessed for their adequacy and improvement actions are identified. Prioritisation of the actions is achieved by re-estimating the incident risk profiles.A review has been undertaken using a small sample from the more than 100 individual studies that GHD has completed at mining and minerals processing sites. The five most significant risks reported by sites are:1. Fall from Heights,2. Vehicle/ Vehicle and Vehicle/Pedestrian interactions,3. Entanglement,4. Molten Metals and Materials, and5. Electricity.The most significant reductions in risk identified were found to be by implementing engineering controls. Examples include:1. Chutes to contain splashes and spills of molten materials,2. Redesigning instrument and equipment layouts to take personnel away form high risk areas,3. Designing remotely operated equipment to remove personnel away from high risk areas,4. Proper fire fighting equipment provisions such as deluges around flammable materials, and5. Adequate risk assessment to ensure equipment is designed to handle the real situations and not a design case to meet an arbitrary specification.All of these cases and many of the actions identified in the studies could have been handled through better design and construction early in the life of a project rather than retrospectively fitted after operations have begun.

Vale (previously CVRD û Companhia Vale do Rio Doce) evaluates the microstructure of sinters in order to understand their characteristics and behaviour in the agglomeration process, and the correlation with conventional quality parameters. Efforts on image analysis development are in progress between Vale and PUC-Rio in order to improve both the qualitative and quantitative evaluation of a representative portion of material. In the present work, digital microscopy techniques were developed allowing this kind of assessment. Employing a motorised and computer controlled optical microscope, low magnification mosaic images covering complete sinter samples were automatically obtained. The mosaics provide a powerful qualitative overview of the whole sample while allowing low resolution quantitative evaluation of the major phases. In addition, quantitative results for phase fractions were compared for the same sample regions at three magnifications (5x, 10x and 20x objective lenses). A single field (1 x 1) at the lowest magnification corresponds to mosaics of 2 x 2 and 4 x 4 images at the higher magnifications. The automated system allows perfect registration between the mosaics and the single image. Changes in phase discrimination were evaluated as a function of optical resolution, and phase fractions obtained by interactive segmentation of the image histograms were compared. While finer dark phases, eg silicates, were only visible with the best optical resolution, coarser phases such as haematite and pores were measured at all resolutions. For haematite, magnetite, ferrite and pores, the largest relative error in area fraction, between the images obtained with the 5x and 20x lenses, was 12 per cent. The results for silicate were less accurate with a relative error of 44 per cent. The results indicate that digital microscopy provides a flexible method for qualitative and quantitative evaluation of these materials.

Depending on the geological setting, waste rock from mining can present risks to achieving acceptable closure outcomes. In the Pilbara iron ore mines, the majority of waste rock is geochemically inert. However, small percentages of pyritic material with the potential to generate acid and metalliferous drainage (AMD) require considered management within mine waste stockpiles designed to minimise AMD release to the environment. Reserves of high-grade quartz gravel, lignite and timber suitable for the production of silicon metal and ferrosilicon on large scale occur within 40 miles of Bluff Harbour. Undeveloped hydroelectric power resources on the Clutha River are located within 50 miles of the most promising quartz gravel deposits while ooencastable lignite, potentially suitable for electric power production, occurs in the same locality as the quartz gravels. A preliminary study of production economics indicates that the commercial feasibility of silicon/ferro-silicon production would depend mainly on the cost of electric power, total capital cost of plant, and the market value of the products. The proximity of Bluff Harbour is advantageous for the export of products.

The Yabulu refinery of Queensland Nickel Pty Ltd located near Townsville now imports more than three million wet tonnes per year of nickel laterite ore from New Caledonia and Indonesia, making it the largest importer of any commodity in Australia. The project has illustrated that importing untreated bulk ore and re-exporting high value products makes good economic sense for the company and the nation. The economics of this exercise have been considerably enhanced in the past year by changing the project's principal product from nickel oxide sinter to refined high purity nickel metal. It is one of the few operations in the world where nickel ore is transformed to nickel metal at a single site. Several novel technological processes were developed at Yabulu and incorporated into the refinery to allow this product transition to occur. By utilising internally developed technology the new processes were installed at a capital cost of less than $10 million. It is unique for a large nickel producer to completely change the quality of its entire product range many years after the plant was constructed and considerable attention to marketing the new products has been required.
