Ticor South Africa operates a dry mill at the town of Empangeni in the province of KwaZulu-Natal on the east coast of South Africa. The dry mill processes a non-magnetic mineral stream constituting rutile, leucoxene and zircon as major minerals, and minor quantities of ilmenite and other non-valuable minerals. For plant control and optimization, continuous ‘real time’ information about the mineral and chemical compositions in various plant streams is required. The current practice is to take samples at regular intervals and submit them for mineralogical(grain counting) and chemical analyses. However, these methods are time consuming, and in the case of manual grain counting, tedious and operator dependent. Until now an on-line or real-time instant mineral quantification system, which will be of great value in a plant operations environment, has not been available. Blue Cube Systems has developed a mineral quantification system using spectral mineral analysis. It measures and quantifies the composition of mineral samples instantly, providing consistent data in real time. A series of process stream samples from the dry mill mentioned above were used to evaluate the Blue Cube Systems instant mineral quantifier. This article will •describe the procedure of setting up and evaluating the Blue Cube Instant MineralQuantifier equipment •present its results, and •discuss the intended applications.

Production of oxygen on the moon can be achieved by reduction of lunar soil. One such reduction technology, hydrogen reduction, favours a high proportion of ilmenite in the feedstock. Ilmenite is present in lunar soil as a minor mineral phase, but it can be upgraded using electrostatic separation. This study presents the results of a preliminary investigation into the operating parameters and sensitivities of a free-fall electrostatic mineral separator for lunar applications. Samples of ballotini and ilmenite as well as simple binary mixtures of the two were tribocharged on copper and passed through a uniform electrostatic field. The field is varied to change the electrostatic force acting on the particles. The proportion of material reporting to the positive electrode collectors, negative electrode collectors or the central collector was measured to determine the separation performance. The data confirmed that the charge transferred from the tribocharger to each species is in agreement with the triboelectric series; ballotini was found to charge positively on copper and ilmenite negatively. Particle-particle contacts were dominant, however, resulting in a somewhat symmetrical particle distribution in the collectors. These findings indicate that the copper tribocharger design requires optimisation in order to substantially increase particle-wall contacts. Four binary mixtures with feed grades of ilmenite ranging from 5% to 20% were prepared and tested. This study found that a higher ilmenite head grade resulted in a higher concentrate grade (26.3% from a head grade of 20%) with low recovery (3.4%). In contrast, the lower feed grade resulted in a low concentrate grade but higher recovery. The mass yield of ilmenite was 1.4 times greater for the highest-grade feed than for the lowest. A subsequent study into the reprocessing of middling fraction found a nearly constant relationship between cumulative grade and recovery. The Zelazny Most Tailings Storage Facility (TSF) is the largest reservoir of post–flotation tailings in Europe. The total amount of tailings from the mines in Lubin, Rudna, and Polkowice are stored each year at the disposal facility, which reaches approximately 30 million tons. It is crucial to accurately monitor and maintain such a huge storage facility, for the safety and economics of the entire region. In general, the monitoring network installed at the Zelazny Most TSF includes four groups of components: (a) geotechnical network (VW pore pressure transducers and inclinometers), (b) hydrological network (open piezometers, water level gauges, drainage discharge measurements, (c) geodetic survey network (e.g. surface and in-depth benchmarks, laser measurements, GPS measurements within GEOMOS network and (d) seismic network (e.g. accelerometer stations, cone penetration tests.) Apart from the above, chemical water analyses, tests of soil samples, monitoring of spigotting processes, and monitoring of relief wells’ discharge are also conducted. In total, approximately 2900 monitoring instruments are installed within the area of the Zelazny Most TSF. Such large amounts of data from the various information sources makes manual data analysis by the engineers almost impossible. In this paper we discuss a machine learning driven approach to improve the quality of the monitoring and maintenance of such facilities. We focus on the seismic cone penetration test (SCPT) data analysis. First, we carefully describe the collected data, its quality and availability. Then we discuss possible events that can occur in the TSF that need to be predicted using SCPT. Based on the information obtained in these two steps, the applicability of several machine learning methods is estimated. Some of them are then tested on available historical data. The algorithms described in this article will be further developed in the IlluMINEation project (H2020).

Scrap printed circuit boards were selectively smelted at 1 200°C to produce a metallic alloy having three phases. These phases were identified as a lead-rich phase, a low tin content alpha bronze phase, and a high tin delta phase. Electrochemical leaching studies on this alloy were done in 1 mol/dm3 sulfuric acid or in 2 mol/dm3 hydrochloric acid (adjusted to an ionic strength of 3 mol/dm3). The lead rich phase was more strongly passivated in sulfate media, and in this medium the high tin content delta bronze was more resistant to corrosion than the lower tin alpha bronze phase. In chloride medium the lead phase and both bronze phases corroded readily, but with current densities about an order of magnitude lower than in sulfate medium (static conditions) for the bronze phases. The high tin delta bronze phase was found to form a passivating layer in sulfate media. A similar layer was not seen in chloride medium. The leaching studies in sulfate medium also showed the existence of an alpha bronze phase of lower tin content in the centres of the alpha phase grains. This phase was quite resistant to leaching in sulfate medium.

The FlashPhos process aims to recover white phosphorus (P4) from sewage sludge by drying, flash combustion/gasification, and carbothermic refining steps. This study evaluates the material behaviour of sewage sludge ash melting and reduction in a refining furnace for the novel FlashPhos process. Thermodynamic modelling in FactSage 8.2 is combined with experiments from a tube furnace to determine the possible phosphorus recovery and minor element behaviour. For the two studied sludges, a yield of 40% and 75% white phosphorus is achieved after 1 hour at 1600°C, corresponding with a 60% and 25% loss to the metal phase. This is slightly above the calculated equilibrium yield of 28%–73%, which depends mainly on the Fe/P ratio of the sludge. Temperature is found to have a significant influence on the final phosphorus yield when leading to incomplete melting of the ash. A clean slag is produced in the process free of heavy metals making it suitable to be used as a cement-like binder material. The main heavy metals that co-evaporate with the phosphorus are Zn, Pb, As, Sb, and Sn. Additional processing steps will be required to remove these to produce a pure P4 product. The metal alloy consists of mostly Fe and P with smaller amounts of other components such as Mo, Cr, Cu, Mn, Sn, Sb, and V. The final slag consists of CaO, SiO2, MgO, and Al2O3 with virtually complete removal of P and heavy metals.

It is commonly accepted that the energy consumption for comminution within mineral processing is responsible for around 3% of the global electrical energy usage. However, it was clearly noted that inside mills, less than 1% of this energy efficiency is actually consumed for particle size reduction. Therefore, monitoring of grinding parameters and modelling of product particle size distribution (e.g. characterised by the 80% passing size P80) play an essential role in operating costs of a mineral processing plant. Several empirical models have been introduced for the prediction of the P80. Since in the industrial scale usually a few numbers of grinding variables are monitored, these models cannot identically be used in plants. In addition, these empirical models do not always indicate the magnitude of correlations between milling variables. This study proposes to introduce the Hilbert-Schmidt independence criterion (HSIC) as an intelligent model for exploring linear and nonlinear relationships between grinding variables and P80 for an industrial scale data assessment. HSIC can rank variables based on their importance and help to select the most effective one for the generation of predictive models. HSIC modelling through various monitored grinding variables (ball charge, feed input rate, F80, power draw and work index) of an industrial plant indicated that F80 as a feed property has the highest effect on P80 of the ball mill products. Modelling results highlighted that the P80 can be accurately predicted, based on effective variables by using a HSIC model. These outcomes showed that HSIC as a powerful modelling tool can assess the relationships between monitored grinding parameters, select the most effective grinding parameters and satisfactorily predict the P80. Pyrometallurgical smelters utilise tap-holes, through which liquid metal, matte and/or slag are tapped at regular intervals. However, tap-hole failures can have a devastating impact on smelters, which includes loss of equipment, human life and business interruptions. Contributing factors to tap-hole failures include poor and/or incorrect refractory material selection, including tap-hole clays. The functions of tap-hole clays in smelters include their ability to be extruded and drilled with ease at the end and beginning of a tap, and their ability to resist chemical wear due to molten metal and slag during tapping. Mintek is currently developing methods of evaluating properties of tap-hole clays with a specific focus on workability, and wear mechanisms of clays due to ferrochrome alloy and slag. Of particular interest to this study was the characterisation of various tap-hole clays. This paper evaluates the chemical and phase chemical properties of three different tap-hole clays. The bulk chemical composition of the tap-hole clays was determined by inductively coupled plasma optical emission spectroscopy, proximate analyses and combustion methods. The bulk phase compositions and specific phase chemical compositions were studied using quantitative X-ray diffraction, scanning electron microscope and electron probe microanalyses techniques. Many mines engaged in deeplevel gold mining in South Africa are experimenting with the use of tailings fills, or are implementing tailings backfilling programmes on a limited scale. The approach varies from mine to mine, depending on circumstances and available fill materials. Several mines are backfilling with a cyclone underflow product; the cyclone overflow is then combined with the balance of the tailings stream and directed to surface disposal. As the extent of backfilling increases, the proportion of the surface tailings stream composed of overflow material will rise, and the properties of the tailings requiring surface disposal will approach those of the cyclone overflow. As the latter will be finer, less permeable and possibly weaker than the total tailings currently being disposed, the design and operation of surface tailings dams will have to be modified. Dams may have to be designed with flatter outer slopes of a reduced maximum height. Lower rates of rise may be required and, as a consequence, larger disposal areas may be demanded. To offset the negative aspects is the fact that the quantity of tailings requiring surface disposal will be reduced. The paper explores the dam-building properties of two cyclone overflow products. It shows that although these materials are inferior in dam-building characteristics to the corresponding total tailings, their geotechnical proper- ties still fall within, or close to, the range of properties typical of gold tailings. Although the design and operation of tailings dams may have to be modified, existing technology is adequate to handle these changes.

This study has investigated the efficacy of the gravity beneficiation method based on gravitation and centrifugal forces for manganese ore. Powdered samples of manganese ores from the Unagad deposit in Mongolia were analysed for their element and mineralogical composition using ICP-MS and X-ray powder diffraction (XRD). The analysis presented the mineralogical compositions of the ores as hydro goethite, manganese minerals and magnetite, gangue minerals as quartz, albite, orthoclase and microcline of manganese ore. Manganese minerals are white in colour and have micro-veinlet, fine grained-aggregates associated with gangue minerals. The most important manganese minerals are hausmannite, pyrolusite, rhodochrosite, and manganosite. The composite of feed containing 17.31 % Mn and 36.3 % SiO2 was processed in a shaking table. In the experiment, a concentrate assaying 41.37% Mn was obtained from this composite with 65% recovery. In another experiment, f80=0.074 mm particle size ore was used in the MGS concentration test. A concentrate containing 38.34 % Mn with 75.2% recovery was produced in this experiment. The results showed that it is possible to obtain concentrate through gravity processing of manganese ore, which is an economically beneficial process for producing a product of a standard requirement. A partial shaft pillar extraction project was embarked on at a mine in the West Wits mining region in South Africa. Prior to the extraction, a rock engineering assessment was conducted with the main objective being to establish which areas of the shaft pillar could be extracted without unduly affecting the stability of major infrastructure within the shaft pillar. Standard numerical modelling methods were used to conduct this assessment and several areas were identified for extraction. However, during the extraction process, it was found that the infrastructure was affected more than was originally predicted by linear elastic modelling. In addition to this, several large events resulted in far more large aftershocks than would normally be predicted. In order to gain an understanding of this phenomenon, seismic data was integrated with numerical modelling as follows: > The seismic data in the form of displacements was integrated in 3D space within the model to assess the effect of static stress changes associated with seismic activity > Data from large events was integrated onto specific structures, where displacements associated with large events were integrated onto the plane of structure in question. This paper describes the methodology and results obtained from each of the above processes and include insights into the mining process that were previously unfathomable using standard linear elastic numerical modelling. The way forward for this rock engineering assessment of partial shaft pillar extraction is also discussed.

The South African mining industry continues to be a major source of employment at a time when at least 25 per cent of the working age population is unemployed. At the same time the industry faces a skills shortage in many of the disciplines necessary for its future health. The University of the Witwatersrand, University of Pretoria, University of Johannesburg, and University of South Africa have historically produced mining graduates for the South African industry, with any shortfall being met by the recruitment of overseas graduates. More recently the global shortage of engineers and other mining industry professionals has seen a reversal of this trend and a very significant emigration of well-educated and highly skilled personnel. The traditional career path for mining graduates is in production and mine management. However, there is the parallel and possibly more pressing need for specialized skills in such fields as ventilation, rock engineering, mine planning, mineral resource evaluation, and mineral asset valuation. It is in these essential areas that chronic shortages continue to hamper the development of the industry and may well frustrate its ambitions to be safe, healthy, and profitable into the future. The permeability of skills across sectorial boundaries within the mining industry requires that skills shortages in the platinum sector are not looked at in isolation, but within the context of the entire industry. This paper reviews the efforts being made by the universities at both undergraduate and postgraduate levels to meet the needs of the South African mining industry, in terms of the required numbers and the range of specialized skills.

Fluid-bed technology is a key pyrometallurgical step for processing a vast number of ores and concentrates. Over the past 50 years, considerable research and development efforts have been made by Metso Outotec to expand the application window of this technology. This paper illustrates different processing routes where fluid-bed technology plays an important role in the production of the copper. The fluid-bed processes utilized are partial, sulfate-producing, and dead roasting. The focus of this paper considers the advantages of the dead-roasting process. This “zero waste” process can provide copper oxides, steam, electrical power, and sulfuric acid for new and existing solvent extraction–electrowinning plants. In a case where an operation is running out of oxidic ores and concentrates, fluid-bed roasting can be applied to close this gap and provide the required copper oxides in a sustainable way.

It is well known that carbon management is essential for minimising soluble gold losses in carbonin- leach (CIL) and carbon-in-pulp (CIP) circuits. Even so, carbon measurements remain predominantly a manual operation with a low amount of control and automation around CIL and CIP reactors. Carbon inventory, i.e. knowing the carbon concentration in each reactor, is crucial for good carbon management. CarbonSense, a novel in-situ measurement system, was therefore developed for continuous monitoring of the carbon concentration in each reactor and paves the way for more advanced control in gold operations. The carbon management and optimisation system is based on Outotec® HSC Sim dynamic process simulations where each process component is modelled in detail. Generated models are validated with real data from a particular operation. The simulator will allow for the carbon control sequence to be realistically tested and the efficiency optimised by controlling the feed and discharge pumps in a hazard- and risk-free process environment. Furthermore, by combining CarbonSense and Outotec® gold courier (online soluble gold measurements) continuous feed-forward and feedback information can be obtained. The optimiser will then define the best running parameters based on the cost function of gold production versus intrinsic factors such as utility costs and adsorption time. Eventually, the application can be installed parallel with a real process island and it can be continuously calibrated with real-time process data. The dynamic model will then create future predictions for the entire process island. The example case presents a CIL circuit, which is simulated using Outotec® HSC Chemistry Sim and operated through Outotec® ACT (Advanced Control Tool) application. Hons (Rhodes), Ph.D (Cape) (Visitor) Some of the problems encountered in the calculation of the relative weight strength of explosives are discussed, and a realistic model of the behaviour of explosion products in a borehole is proposed. The heat flow from condensed to gaseous products is calculated as a function of time, and the relationship between the pressure and the volume of the product gases is found by a consideration of the compression of the rock between radial cracks. Work done on the burden is assumed to cease when the cracks first appear at the face. Reasonable values of burden and crack velocities are obtained from the model. Calculations of the relative weight strengths of aluminized mixtures of ammonium nitrate and fuel oil show that the increased density resulting from the addition of aluminium is the main advantage to be gained.

In mine production scheduling problems are well-known, where most are categorised into deterministic and non-deterministic NP-hard problems because of their complexity. Many researchers have attempted to solve the problem by applying various optimisation techniques. While using traditional methods they observed extreme difficulty in solving highly complex problems. In the 1990s, many researchers addressed long-term production scheduling (LTPS) by using simulated annealing, the genetic algorithm, the tabu search algorithm, and the ant colony algorithm. These algorithms are known as the meta-heuristic algorithms, and have proved to be the most efficient algorithms for solving LTPS thus far. The firefly algorithm is one of the best methods for visualising problems related to LTPS, and provides the best possible optimisation. It is one of the simplest methods, and easy to apply to any NP-hard problem. The experimental, and comparison with other recently published algorithms shows that the proposed algorithm is feasible, and is an effective approach for long-term production scheduling problems. The results indicated that a better solution is obtained by the proposed method, compared to other methods in terms of cumulative net present value, and average ore grade. Additionally, the CPU time via the proposed model is roughly 2.52% higher than the other method.

Fiber-Optic Sensing and UAV-Platform Techniques for Innovative Mineral Exploration (FUTURE) is a joint European Union and South African consortium project funded under ERA-NET Cofund ERA-MIN3. The project aims to develop cost-effective and novel seismic methods to image geological structures ahead of the mine face, ultimately leading to improved decision-making and safer mining practices. In this study we present results from numerical simulations conducted at South Deep Gold Mine for active in-mine seismic surveys. The study uses a finite differencing code known as WAVE3D, which models models the propagation of a seismic wave generated by stress pertubations that are applied to a defined grid. The numerical simulation model included two major ore bodies (Black Reef and Ventersdorp Contact Reef) and mine tunnels. The model was constrained using laboratory physical property measurements from underground borehole samples such as seismic velocities (e.g., compressional and shear waves) and bulk densities. Two case studies were created, one modelled the active shots and receivers on surface, and the other modelled the shots at depth (in a mine tunnel at ~4000 m depth) with receivers on surface. In both cases, the objective was to investigate the wavefield propagation through the rockmass between the mine tunnel and surface. The simulated wavefield produced by the source located along the mine tunnel was successfully recorded on surface. The surface-recorded wavefield exhibits clear one-way P-wave arrival times at approximately 450 ms to 500 ms, which can be used to calculate the surface-tunnel P-wave refraction tomogram. The results from the study were used to constrain the design, and for the acquisition and processing of the real surface and in-mine seismic surveys acquired under the FUTURE project.

The inaccurately drilled blastholes from the planned locations cause changes in the spatial distribution of explosive energy; some areas of the blast may receive a surplus of explosive energy, while others see a reduction. This results in less uniform fragmentation, reduces the efficiency of mining operations and increases costs. Additionally, it can lead to slope stability issues, flyrock, and uneven benches. To mitigate these problems, this study attempts to reduce differences in the explosive energy distribution (EED) through an optimization approach that adjusts the height of explosive columns in blastholes. Two optimization algorithms, the Genetic Algorithm (GA) and Tabu Search (TS), are tested. The latter is preferred for its local search neighbourhood strategy that gives superior computation times. Applications on different blast patterns result in improvements of 0.53–1.54%, or 2.14–3.94% when only the affected blocks are considered.

Creatine was used as a lixiviant for gold dissolution from gold ore. The effects of creatine concentration, temperature, leach time, and pH were examined for their influence on extent of gold dissolution. The results show that at a temperature of 75°C and pH 11.5, gold dissolution increased from 51% to 88% on increasing creatine concentration from 25 to 50 g/t. Further increase in creatine concentration showed a negative effect on the gold dissolution. Gold dissolution increased from 47% to 87% by increasing the temperature from 25°C to 55°C, and from 61% to 89% by increasing pH from 10 to 11.5. Under the optimum conditions of solids’ content of 30%, pH 11.5, creatine concentration of 100 g/t, temperature of 75°C, and hydrogen peroxide addition of 2%, about 90% of the gold could be dissolved from the ore after 24 h. A comparison between creatine and cyanide leaching showed that 90% gold dissolution was achieved at a cyanide concentration of 300 g/t, which is three times higher than the creatine concentration under optimal conditions.

In metal mines, comminution is commonly used to liberate minerals for subsequent mineral concentration processes, such as flotation, magnetic separation and gravity separation. However, ores are aggregates of valuable minerals and their disseminated gangue minerals, and these minerals exhibit diverse comminution behaviours. In carbonate-bearing iron ores, hematite, siderite, and quartz are the predominant minerals, of which hematite is the objective recoverable mineral. In this regard, the present study aimed to identify the imperfections in siderite minerals by X-ray computed tomography (XCT), and thus quantitatively characterise their size and shape in terms of Feret diameter and aspect ratio, as well as other parameters. XCT images indicated the protogenetic ubiquity of pores <5 μm in diameter and cracks of 7-8 μm inside siderite particles. In the ground product of artificially mixed siderite and hematite, siderite particles were smaller than hematite particles. Siderite particles had a larger surface area and greater surface roughness than hematite particles of the same volume, which was attributable to the intrinsic holes and cracks in siderite particles. This study provides an insight into the relationship between the inherent imperfections of minerals and their comminution properties. Potholes on the Merensky and UG2 reefs in the Bushveld Complex occur as near-circular to elliptical depressions or slumps on the reef horizon, normally presenting as severe disruptions which prevent economic extraction. Within the pothole, the reef and other strata may either be attenuated, absent, or highly deformed, this being the result of the overlying hangingwall strata having slumped down. The hypotheses for pothole formation involve several mechanisms, including downward erosion, upward fluid movement, or synmagmatic deformation. When potholes are exposed in mine workings, significant fracturing is often observed. This fracturing is particularly evident in anorthosite rock types. Stress measurements were conducted in a pothole on the Merensky Reef to determine if the fracturing was due to high stress conditions. The paper describes the measurement results and numerical modelling that was done to determine the influence of depth and mining on the stress condition at the site. The results show that high stresses do exist in at least some potholes, and that current formation theories do not adequately explain the measured stresses. In support of understanding the high local stress associated with the pothole, the study explored several rock engineering modelling processes to validate the conditions of the study site and enclosing excavations. A better understanding of the stress conditions in potholes with additional data could lead to more appropriate support design and avoidance of potential rockbursts in these structures.
