Processing confidence for a bankable feasibility study on a green field heavy mineral deposit is inmost cases achieved only through bulk sample processing. Bulk sample is classified as a large enough concentrate sample that is processed into final products to satisfy market sample demand as well as further processing demands such as smelting. In this case study the demand was to produce 500 tons of heavy mineral concentrate from more than 5 000 tons run-of-mine on are mote location with limited to no infrastructure. The various challenges faced and lessons learned are documented as an outcome of the success of this mission.

"Tenova Pyromet has designed a slag flow control valve that throttles the flow of slag in order to control the tapping rate. In addition, the valve has proved to be a reliable tool for closing the furnace during normal operation as well as emergency conditions. The valve makes use of a water-cooled copper element that is hydraulically operated and attached directly to the slag tap-hole. The equipment is compact, simple to maintain, and cost-effective to purchase and install. It can be retrofitted to most existing slag tapholes with minimal modifications.During the development phase, finite element method (FEM) and computational fluid dynamics (CFD) software was extensively used to model predicted operating conditions and to optimize the design. By using CFD, it was possible to understand the flow patterns inside the copper and to optimize these to improve overall performance.The slag valve was installed and commissioned in 2011/2012 on a 12 MW furnace as part of a new mineral wool plant in the USA. It has performed well since its installation despite operating under conditions in excess of the original design criteria. During the first 6 months of operation it quickly became the preferred method of closing the furnace, although the design intent was for occasional use during emergency shutdown conditions only. Since replacing the mudgun as the main method of closing the tap-hole, a few minor changes have been made to the installation in order to cope with the increased heat load and much higher frequency of use."

The influence of Harold Hotelling?s work in the field of mineral economics is both unusual and outstanding. In the 66 years since its development, theory surrounding the economics of exhaustible resources has only been significantly researched since the early 1970s. At that time a wave of research into the economics of exhaustible resources arose from the threat of global resource scarcity and continued into the late 1990s. Current East Asian and global demand for natural resources as well as mineral and metal commodities, has stimulated interest in the optimal and sustainable exploitation of exhaustible resources to the point that the subject is worthy of review. Hotelling?s theory and the assumptions that he made in establishing a model for the optimal exploitation of mineral resources at the industry level and at the level of the individual mine owner, are examined. He showed that the rate of increase inexhaustible resource prices should be equivalent to the market rate of interest and that in a market with rising prices the rate of extraction should be constant. In markets where demand is stable optimal exploitation requires that the rate of extraction should decline over time, while in a monopoly market he showed that the rate of extraction is retarded. In addition, the effects of cumulative production on costs and prices, the uncertainty associated with estimates of the resource stock, the impact of exploration and issues of intergenerational equity are examined. An analysis of the optimal price path, extraction costs and mineral rents at an industry level is presented as a model. An analysis of the rates of production and optimal benefits at the individual mine level including total, average and marginal costs on the optimal rate of production, is considered. Optimal extraction rates for a mine with a clearly defined concave positive cost equation vary according to the position on the marginal cost curve. The influence of discount rates and the size of the ore reserves on the rates of mineral extraction are also examined and could define the frontier of usefulness for the ?economics of exhaustible resources?.

The KX36 kimberlite was discovered using a high-resolution gradient aeromagnetic survey, with follow-up detailed ground geophysics and deflation soil sampling used to assess and prioritize the geophysical anomalies identified from the initial aeromagnetic survey. Prospect drilling intersected kimberlite in the first hole drilled on the KX36 anomaly. Preliminary evaluation has shown that KX36 is diamondiferous, and a more detailed evaluation and sampling programme is currently underway. The area around KX36 has been prospected by numerous companies over the last few decades, with sporadic kimberlite indicator mineral (KIM) recoveries in regional deflation sampling indicating the possible presence of kimberlites, but without sufficient resolution to ?home in? on specific targets. Previous (lower resolution) aeromagnetic surveys and soil sampling campaigns also did not define anomalies with sufficient detail to guide prospect drilling effectively. The discovery of KX36 highlights the prospectivity of areas of Botswana under deep Kalahari cover that have been explored previously. Total bound moisture (TBM) is a typical quality indicator of industrial-grade gypsum. This gypsum is comprised of three distinct phases, namely anhydrite, dihydrate, and hemihydrate, of which only the latter is of much industrial use. TBM analysis is a lengthy laboratory procedure, and an artificial neural network (ANN) TBM inference measurement is proposed as a fast and online alternative. An ANN inference model for gypsum TBM based on plant data was developed. The inputs to the network were primarily focused on the plant's calciner, and different network topologies, data divisions, and transfer functions were investigated. Furthermore, the applicability of the TBM value as a quality indicator was investigated based on a gypsum phase analysis. A strong correlation between TBM and the gypsum hemihydrate and anhydrite content was found, validating the plant target TBM of 5.8% as a quality indicator. A network topology consisting of one hidden layer with logarithmic-sigmoid (logsig) and pure linear (purelin) transfer functions showed the best performance (R > 90%).

Most copper/cobalt ores from the Central African Copperbelt contain sulphidic compounds, which are not extractable in direct leaching. Roasting provides the possibility to transfer the valuable components into leachable compounds. In an operation window defined by temperature and off-gas composition it is possible to selectively oxidize iron sulphides to haematite and copper/cobalt sulphides to sulphates. Selective sulphating of the valuable minerals is an important condition for the subsequent leaching stage. The dissolved copper and cobalt are recovered by solvent extraction and electrowinning. This technology has been part of an established process for many decades. The concentrates from recent projects on the Copperbelt have lower sulphur contents, and frequently higher copper contents, than those from older projects. The paper shows the consequences of this trend for plant operation and explains useful counter actions by means of case studies. Autothermal combustion is ensured even at very low sulphur contents. Off-gas treatment has so far been based on SO2 removal through sulphuric acid production. The generated acid is used to make up acid losses in the hydrometallurgical plant section. This well-proven process combination is still the preferred route if the feed sulphur content is high enough; however, some cases may require different off-gas cleaning concepts without compromising on clean air quality. Roasting in a fluid-bed furnace remains the core of the technology. Fluid-bed roasters are easy to operate and provide an excellent control of the calcine quality. Different feeding and heat-recovery systems are used to provide a tailor-made solution for each project. Outotec built it first sulphatizing roaster in Zambia about 30 years ago. At that time, the roasting of metal sulphides was already one of the main technologies in the company. Outotec has developed roasting solutions for copper, gold, zinc, lead, molybdenum, and pyrite ores. The continuously expanded and upgraded research facilities provide an excellent basis for developing sustainable, energy-efficient, and economic solutions for copper and cobalt production in Africa.

A solar reflector soiling study was carried out at a ferromanganese smelter in South Africa to assess the soiling rates at different locations around the plant. Several meteorological parameters were monitored to give insight into the conditions that lead to increased soiling. Mineralogical characterization of dust samples collected from the reflectors and the atmosphere revealed that only a certain size fraction is of importance with regard to soiling, and that the dust can be attributed to both raw materials and smelter products. Proximity to the dust source was the primary driver for increased soiling. The site that experienced the most soiling was very close to raw material heaps; this was deemed an outlier and was excluded from the summary statistics. The secondary driver for increased soiling was location relative to the smelter dust sources and the wind’s direction and speed. The reflector set at the best location experienced 13.1% less soiling than the set at the ‘worst’ (but still feasible) location, represented by an averaged mean daily reflectance loss of 0.0186. The study revealed that while there are periods of intense soiling at this particular site, proper planning of reflector location in relation to the smelter dust sources can significantly mitigate the soiling rate.

Blasting is one of the primary functions in any mining operation. Despite the fact that it generally constitutes between 30% to 40% of the mining cost, blasting also affects the cost-effectiveness of down steam activities such as load and haul, safety, tyre life for haul trucks, crushing and milling. Over the past three decades, significant progress has been made in the development of new technology in an attempt to reduce costs and increase efficiencies and productivities of blasting activities. Mine to mill project concepts have paved the way for such developments. Other advancements have included sophisticated computer modelling technologies for blast design and performance analysis. There are many factors that affect the cost of blasting. These can be divided into two categories; controllable and uncontrollable. The latter includes costs related to depreciation, exchange rates and government legislation with the former category including contractor versus owner blasting costs, efficiency and productivity issues and product quality. Controllable factors have one common denominator which can determine their outcome; direct site management influence. Excavator digging rates and final floor conditions give a good measure of blasting performance, and alternatively cost effectiveness. This paper is aimed at benchmarking against a blast optimisation database, understanding the relationship between costs and identifying opportunities for improvement. Understanding the cost drivers allowed a typical cost model to be developed for the current mining operation at Geita and this was used to drive continuous improvement with emphasis on closing the information loop.

This paper discusses the mine planning process for Letseng diamond mine in the Kingdom of Lesotho, in conjunction with the various software packages used during the process. The major pillars of the long-term mine planning process at Letseng are pit optimization followed by pit design and scheduling. Letseng uses Gemcom Whittle and GEMS for pit optimization and design and Runge XPAC for scheduling. The output of the mine planning process results in the generation of published mineral reserves and provides input into the Letseng overall business plan. The results of trials with three stope-face cleaning systems are described. Two of these systems were based on armoured chain conveyors, and the third on a reciprocating-flight conveyor. The operational elements of each system are discussed with reference to their effectiveness, and many problems are highlighted. It is concluded that the reciprocating-flight conveyor is superior, and has the potential for being developed into a system yielding a labour productivity of more than 30 m2 per worker per month and a face advance of 15 m per month working one shift a day.

The last seven hot rolling passes of the ferritic stainless steel AISI430 were simulated on a Gleeble-1500D® thermo-mechanical simulator to investigate the effect of temperature, strain rate, and interpass time on the texture. The compression tests were carried out over a wide range of strain rates (0.1 s-1 to 5 s-1) and temperatures (1100°C to 820°C) with different interpass times (2, 10, 20, and 30 seconds). The dynamic recrystallization to dynamic recovery transition temperature was determined from examining the relationship between the mean flow stress and the inverse of the deformation temperature in multi-pass tests. It was found that the texture in the central layer of the compressed sample is a strong recrystallization-type. The through-thickness textural and microstructural banding, to a large extent, were found to be weakened by hot deformation in the two-phase (a+ ?) region, as opposed to the single-phase (a) region.

This paper reviews the history, sources, mineralogy, extraction metallurgy, conversion, and enrichment of uranium in South Africa. Over the past 40 years extraction plants were built at 27 sites, an9.over 140 kt of uranium have been produced. Older plants have had to adapt to changing market conditions, no single technology has had the opportunity to become entrenched, and costs have been reduced to a third of those of the original flowsheet. The research efforts aimed at developing the country s nuclear raw materials have been particularly rewarding, as they have enabled South Africa to become a world leader in the extraction of uranium from low-grade ores and to develop methods for uranium enrichment and the production of nuclear fuels.

Sphalerite flotation using copper sulfate has been performed in the industry for decades and the mechanism of Cu activation is well established. Despite its ubiquity, many practical questions surrounding copper sulfate persist. It is not clear how iron selectivity is achieved in zinc circuits given the propensity of iron sulfides to be activated by copper. Also, the large variation in copper sulfate dosages across different plants and ore types cannot be explained. Lastly, Zn flotation with greatly reduced copper sulfate dosages attracts significant interest and has been demonstrated in certain laboratory settings, but no information is available on why those laboratory solutions have not been adopted in plant practice. Flotation studies are presented that demonstrate that Zn flotation with very low copper sulfate dosages is possible when using certain novel collectors that are not practised in the industry. However, these reagent schemes are impractical because of a heretofore unappreciated and critical role that copper sulfate plays in Fe rejection. With both very low and standard copper sulfate dosages, copper sulfate influences both Zn flotation and Fe rejection. The results highlight the multifaceted role of copper sulfate in zinc flotation and the need to holistically consider complex systems’ behaviour to understand flotation reagent mechanisms and optimise plant performance. We report on the development of a finite-element method model for a pilot furnace for the production of manganese alloys. The model is a multiphysics model that addresses material flow, electrical conditions, heat transfer, and physical and chemical transformations. It is capable of studying both quasi-steady and transient states in time-dependent simulations. The model includes common charge materials and fluxes and can simulate production of both ferromanganese and silicomanganese alloys with acid and basic slags, as well as changing charge compositions. The model output provides access to the material distribution in the furnace during furnace runs, temperature profiles, current paths, energy balances, and alloy and slag production rates and compositions.

This work evaluates the deformation behaviour, at warm working temperatures, of green particle-reinforced aluminium composites produced by powder blending in a high-energy ball mill. The work focuses on metal matrix composites (MMCs) based on the 2124-Al alloy, reinforced with 10 or 15 vol.% SiC and metal matrix nanocomposites (MMNCs) based on the 2124-Al alloy, reinforced with 5 or 10 vol.% Al2O3. Three batches for each powder were blended and powder properties such as particle size distribution (PSD) and shape were consistent after blending. It was observed that a more uniform distribution of the reinforcement phase in the aluminium alloy matrix was achieved in 2124-Al/Al2O3 than in 2124- Al/SiC composites. The powders (unreinforced 2124-Al and blended) were initially over-aged at 350°C for 2 hours to reverse any natural ageing that may have occurred prior to use. The over-ageing was incorporated to improve compressibility of the powders with the aim of achieving green compacts with higher integrity. Uniaxial compression tests performed at ambient temperature on a Gleeble® 3500 thermomechanical simulator were unsuccessful as the green compacts fragmented. Engineering stress-strain curves showed that green compacts of unreinforced 2124-Al, 10%SiC MMC and 5%Al2O3 MMNC deformed in a similar manner at ambient temperature and had the same compressive fracture stress of approximately 170 MPa. When the deformation temperature was increased from ambient to warm working temperatures (170–280°C) it was observed that electrical resistance heating (the heating mode of the Gleeble®) of unreinforced Al alloy, MMC and MMNC green compacts did not occur. This was attributed to the high electrical conductivity of aluminium, which resulted in poor heat generation due to the low electrical resistance in the samples. It was presumed that the small sample size (d=8 mm, h=12 mm) also caused rapid heat loss. After further experimentation, the green compacts were heated successfully by insulating the samples to retain heat. It was found that at 280°C, increasing the soaking time from 6 to 20 minutes decreased flow stress and improved plastic flow in the 2124-Al/10%SiC green compact.

n interesting situation arose last week when two Vaal River residents wrote to me (and a third telephoned) giving me details of how Sasol wanted to develop an open-cast coal mine on the south bank of the Vaal, just upstream of the Barrage. This is agricultural land and is across the river from Millionaire?s Row, where a number of wealthy people have built river-side mansions. The mine would be hidden by a 30 m-high (10 storeys) earth wall set 300 m back from the edge of the river. It could operate 24 hours a day.

The long-term open-pit mine production scheduling problem (OPMPSP) is typically solved in two broad stages. The first stage entails optimisation of the ultimate pit limit, which delimits the economical final pit and maximises the undiscounted value of the deposit. The second stage entails optimisation of the long-term open-pit mine production scheduling, which maximises the discounted value of the deposit. The long-term OPMPSP is a type of an NP-hard problem, such as the travelling salesman problem (TSP), because it is intrinsically complex to solve since it incorporates both hard and soft constraints. Therefore, metaheuristic approaches have been used to find global optimum solutions to the long-term OPMPSP. This paper presents a metaheuristic approach utilising a dual interchange algorithm (DIA) to solve the long-term OPMPSP. The DIA is a parent algorithm which supervises two subservient algorithms, namely, simulated annealing (SA) and Tabu search (TS). The DIA selects the better solution generated in each run from the two algorithms, and simultaneously penalises the algorithm that produced an inferior solution, while rewarding the one that produced a better solution. The DIA was tested on the three-dimensional Arizona Copper Deposit (KD) dataset, which is publicly available for research purposes from the online MineLib repository. It was set to generate net present values (NPVs) in five-minute intervals and the solution improved until it plateaued at about 30 minutes of runtime. The NPVs compared favourably to those obtained on the same KD dataset but obtained over 24-hour runtimes, when solved using simulated annealing and Tabu search algorithms, and the NPV generated from the work of Muñoz (2012) using the modified TopoSort as found on the MineLib repository at the time of this study. Therefore, this paper demonstrates that DIAs can be developed and used to solve the three-dimensional long-term OPMPSP.

Currently, in several caving operations, the spacing between the drawpoints is determined by consulting Laubscher's design guide (Laubscher 1994, 2000), a methodology based on the gravity flow characteristics of the caved rock. Laubscher's methodology is based upon the height of interaction between adjacent flow zones, but does not allow calculation of primary recovery for a given layout. In this paper the authors present a technical and economic methodology based on the flow that occurs near the drawpoint and the associated development costs to estimate the optimal spacing. The flow model at the drawpoint was validated at the El Teniente mine, which extracts coarse caved rock. To validate the flow model, small-scale simulations using drawpoint clusters were conducted and results compared to extracted grades, marker recovery, and drill holes to determine ore remnants that are part of the production control programme at the mine. The results indicate that primary recovery depends on the height of interaction, which varies with the friction angle of the caved rock and the spacing between adjacent drawpoints. Primary recovery estimations indicate values from 85 per cent to 97 per cent depending on the drawpoint spacing used. Extrapolations were then conducted to estimate the primary recovery for different drawpoint configurations planned to be used in the New Mine Level of the mine. The results indicate that the optimal drawpoint spacing is 32 m x 20 m with a through length of 18 m. The methodology developed may be used to estimate optimal drawpoint spacing for block caving mines under different metal prices and mine cost conditions.
