During the solidification process, the flow pattern of the molten steel has significant influence on the formation of solidification microstructure. In present study, the solidification microstructure of 30Cr2Ni4MoV steel ingot under different intensities of mechanical oscillation(forced convection) was simulated by using ProCAST®software. The results showed that the increase of the intensity of oscillation could restrain the development of the columnar grains and refine the grains. As the intensity of oscillation increased, the proportion of columnar grains decreased and the proportion of equiaxed grains increased. When the intensity of oscillation was at a low level, the effect of refining grains could be improved obviously by increasing the intensity. However, as the intensity increased to over 0.833, the effect of refining grains would not be improved.

Based on the anion coordination polyhedron growth unit theory, the polymorph transformation mechanism of antimony white (Sb2O3) in hydro-process was investigated. The new findings had been verified in the commercial-scale test and it was shown that adding a small amount of tartrate ions was economical and effective for polymorph transformation of antimony white in hydro-process.

To date, significant advances have been made regarding the development and commercial implementation of full deposit stripping in the copper industry such as practiced at Copper Refineries, LTD in Townsville, Australia. The paper describes the history and current practice of Electrowinning (EW) plants which may be coupled with solvent extraction. The modular nature and degree of automation are described in relation to the various sizes of operations. Reference is made to the expansion capability of commercial equipment plus associated economics of the mechanical processes for producing full cathode deposits. It is recognized that the technology described may be adaptable to other nonferrous refining areas where feasible. The paper highlights the state of the art in mechanized stripping equipment as applied to current and planned SX-EW plants.

Corrosion mechanisms between high melting synthetic ferronickel slags and refractory were investigated. The used slags were prepared by mixing and melting of specific oxides. Substrates of the applied refractory material and specimens of FeNi slags were heated in a hot stage microscope up to 1650 °C. The experiments were performed under a defined gas atmosphere of 60% CO and 40% CO2. A further examination of the formed phases between slag and refractory occurred by scanning electron microscope. The investigations indicate that the slag penetrates between magnesia grains and partly dissolves magnesia. Spot analyses show that iron diffuses into the magnesia grains, which transform to magnesiawustite, meanwhile SiO2 forms different types of olivine like forsterite and monticellite. Thermodynamic calculations confirm the formation of these phases. The combination of practical lab scale experiments and thermodynamic calculations should finally contribute to an improvement of the refractory lifetime and performance.

Modeling and a screening design of experiment (DOE) was performed with the process variables to identify the greatest effect of variables on the response quality in the dead burning of magnesite refractory in a rotary kiln. Among various interdependent variable factors, the design variables chosen were raw magnesite (RM) feed rate, kiln rotation time i,e, seconds per rotation(SPM) and burning zone temperature (BZT). The response variables chosen were exit gas temperature and density of dead burnt magnesite(DBM). ANOVA and normal plots were used to evaluate the effects.This work had enabled to correlate the BZT, RPM, RM feed with the exit gas temp and density of magnesite produced. The result opens up an avenue to look into the optimum region of operations within the ranges of variables considered in order to conserve energy and to minimize the exhaust gas temperature and to maximize the density of the DBM produced

"An American Iron and Steel Institute Task Force evaluated developing direct steelmaking technology worldwide to seek a replacement for the coke-oven, blast-furnace, basic-oxygen process technology now in use. To remain internationally competitive it is essential to move away from the traditional series of batch processes towards continuous processing and the associated energy savings which are possible with high technology process control systems. The group identified in-bath smelting of iron ore pellets or fines with coal as the process most sui table for domestic raw materials (including abundant scrap) and called for research to study operation with varying degrees of preheat and prereduction of the ore by the gases generated from the coal and various degrees of combustion of these gases above the melt.A coordinated, 3-year, $27 million, direct steelmaking research program is proposed. Concurrent projects include design, construction, and experimental operation of an in-bath smelting pilot plant; modeling, simulations, and laboratory-scale experiments at universities on slag-phase and metallicphase reactions and interactions; and large-scale heat transfer and reaction rate trials. Also included are modeling studies and pilot plant trials of on-stream decarbonization and desulfurization; application of circulating fluid bed technology to fine ore reduction and hot gas cleanup; and specific heat transfer and fluid flow research projects.IntroductionThe American Iron and Steel Institute (AISI), based on the Task Force studying direct steelmaking, believes strongly that a coordinated program of research on the reduction of domestic raw materials to liquid steel should be undertaken as part of the Steel Initiative program. To specify the steelmaking process for development best suited to the American steel industry and domestic raw materials, it was important to determine the state-of-the-art of direct steelmaking worldwide, both as practiced and under development, and then, by expert analysis of the processes and their potentials, to choose the process most likely to provide a domestic competitive edge."

In recent years recycling of household batteries has received increasing attention, primarily for environmental reasons. This article reviews the major battery types and some of the technologies available to recycle them. It also discusses issues such as collection and sorting which are related to battery recycling in the United States. Finally, results from research being conducted by the U.S. Bureau of Mines on the reclamation of nickel-metal hydride, alkaline, and zinc-carbon batteries are presented.

Pyrometallurgy offers the most versatile way of processing a large variety of such materials because of its high temperatures, closely-controlled oxidation potential and the availability of commercially-proven reactor configurations. A special desulphurization slag accrues during the processing of iron ore to steel, which is needed to generate high quality steel. Sulphur removing is done by different technologies, but the most common one is the generation of a high sulphur containing slag by sulphur affine elements. Currently, this desulphurization slag is partly recycled, however, huge amounts are still dumped. To utilize this desulphurization slag for future purposes, a recycling process must be established. Therefore, first characterization of this material started some years ago at the Chair of Nonferrous Metallurgy, Montanuniversität Leoben. Subsequent trials in lab scale size were performed, also some investigations for different treatment steps were evaluated, starting with a parameter study in a hot stage microscope at various gas-atmospheres. Finally, the developed recycling process concept was verified in pilot scale trials to confirm the new recycling technology. Due to the successful treatment process, also a patent was applied.

Feedstock powders of metals, alloys and ceramics for thermal spray applications have to meet several specifications. Particle shape, size and distribution, powder flow characteristics and density are the important factors that need to be controlled, in order to ensure high spray efficiency and better coating properties. Thermal plasma technology can be effectively utilized to produce metal, alloy and ceramic powders for spray applications. The present paper describes plasma spheroidisation of commercially available aluminium powder and nickel-aluminium powder blend in a plasma reactor. Results show that the processed powder particles bear spherical morphology with excellent flow characteristics, which make them ideal for thermal spray applications.

The economics of microbial coal desulfurization are affected significantly by the proper selection of the plant site and by maintenance of variables at suitable levels. High sulfur coal particles below 200 mesh show sulfate production rates triple those with 150 mesh coal but grinding costs are greater. Slurry solids density increases from 5% to 20% reduced the rate constant by a factor of 10. Coal added to a batch reactor in the stationary phase resulted in a sudden second exponential sulfate production phase indicating feasibility of lower cost continuous operation. Successful operation in the absence of beef broth, yeast or added nutrients at non-sterile conditions enhanced projected economics. Finally, the need for adequate agitation and aeration was well established.

The tank house of Tamano Smelter has adopted a high current density electrolysis operation applying PRC (Periodic Reverse Current) method and before 1991, it had materialized both high production capacity of 161,000 tons/year and high labor productivity. However, recent rapid rise of Japanese currency in foreign exchange market has urged us to further exert our efforts in reduction of labor cost. In order to achieve this goal of labor cost reduction, we have completed, in 1994, our phase four production expansion project which incorporated significant re-structuring of the organization and we have accomplished annual production of 191,000 tons/year. This project can be outlined as increase of number of cells for electrode exchange per day in the commercial electrolysis process to meet the increased number of cells and increase of the capacity of impurity treatment process. These improvements were done with minimum installation of new equipment and facilities and with achievements in efficiency and manpower saving of the existing facilities. Together with these improvements, rationalization in the starting sheet section was carried out by changing the material of mother blanks as well as changing their maintenance procedures. At the same time, the crane in this section was modified to enable automatic operation by a fuzzy control. As a result, we were able to save manpower equivalent to 5 operators in this section. With these improvements, the production capacity was increased by 18% and labor productivity by 25%.

PT. Smelting Co. was established in February, 1996 to construct and operate the Gresik Smelter and Refinery. The construction work of first Copper Smelter and Refinery in Indonesia was completed in the end of August, 1998 and it was put into the integrated test operation in December, 1998. Gresik Smelter and Refinery is designed to produce 200,000 tpy of copper cathode from copper concentrate supplied from Grasberg Mine of PT. Freeport Indonesia Company in Irian Jaya, Indonesia. As by product 592,000 tpy of sulfuric acid, 382,000 tpy of slag, 31,000 tpy of gypsum and 480 tpy of slime will be produced in the full operation. In early 1998, Phelps Dodge embarked upon a program to investigate alternative technology for the extraction and recovery of copper, and other metal values, from copper concentrates. A review of all of the available process alternatives indicated that many were unsuitable for large-scale commercial application and others were clearly targeted at niche applications where contaminants (and consequently smelter penalties) were driving the decision-making. The result of this development program is the world?s first commercial application of high temperature pressure leaching of chalcopyrite concentrate at Bagdad, Arizona, which was commissioned in the second quarter of 2003. Other related processes are in various stages of development. In addition to the obvious considerations, the economic aspects of this technology have been considered in detail at each step in the development of the program. The technology developments in this area are reviewed with emphasis on the economic viability and commercial application.

"The meaning of the term ""process control"" has evolved significantly since its widespread use began in the manufacturing industries in the 1940s. Further, the scope of process control applications has drastically increased both in terms of the breadth of industries using process automation technologies and the vertical integration of these technologies within a single industry. This evolution and integration of process control technologies within the manufacturing industries has proceeded to such an extent that process automation is an integral part of modern business practices.This paper will examine the current status of process control technology from simple process regulation through process performance optimization to business planning. Each layer of the operations automation hierarchy will be discussed both in. terms of the current state-of-the-art and the directions in which these technologies are evolving. The key tools and tasks necessary for success at every level of the automation hierarchy will be introduced. Finally, the critical challenges that must be faced in accomplishing the goal of complete Computer Integrated Manufacturing (CIM) will be described.Finally, although this paper addresses issues of practical importance to any manufacturing company, the discussions will be framed in terms of the particular challenges facing and the opportunities available within the materials manufacturing industries."

Iron, chloride and manganese are the three major impurities transferred to copper electrowinning tankhouses via chemical and/or physical entrainment. The control of these impurities via bleeding of tankhouse electrolyte is costly. Recently, Eichrom Industries have developed an improved iron control process and tested this process in a pilot study at the Girilambone Copper Company (GCC). The patented process utilizes a fixed bed ion exchange reactor filled with Eichrom's Diphonix® resin. Iron is loaded on the resin and subsequently eluted by a cuprous sulfate eluant. The control of chloride and manganese has been studied using different chemical techniques. The removal of chloride from electrowinning electrolytes was tested using precipitation of chloride as cuprous chloride. Copper wire cuttings are used to produce cuprous ions. Chloride levels are reduced to around 30 ppm in electrolyte at 40°C. The removal of manganese using a precipitation process practiced in zinc electrowinning purification has been tested for implementation. The process involves reacting manganous ions in solution with permanganate ions. The reaction produces an insoluble manganese dioxide reaction product. The bench scale and pilot plant results from testing of these purification processes are reported.

Although many works have been reported on the semisolid casting, the mold filling behavior of semi-solid alloys has not been so well understood. This paper compares the physical and numerical simulation results on the mold filling behavior. Physical simulation was performed by using solid-water mixture. The numerical simulation was made under the assumption of one phase flow with an effective viscosity. It was found that the solid particles stabilize the flow greatly if the kaction solid exceeds about 0.4, because viscosity increases greatly. The overall flow behavior can be estimated by the numerical simulation. Interesting flow behavior was also found which can not be observed in the case of one phase flow and which is difficult to simulate by the one phase flow assumption.

A particularly dramatic example of the shifting economic balance is the fact that Japanese productivity growth has been five times greater than that of this country since 1960. In face, Japan's productivity now exceeds that of the United States in such critical industries as steel, transportation equipment, electronics and electrical machinery.American employees have experienced the competitive consequences of this nation's lagging industrial performance. Between 1980 and 1984 alone, the population of non-farm employees engaged in manufacturing dropped from 22.4% to 20.6%. This reduction in manufacturing must be arrested.Commissions RecommendationsThe comprehensive set of recommendations offered by the President's Commission recognized the nation's ""key competitive advantages"", technology and human resources, and calls for their strengthening. Particular emphasis is placed on manufacturing technology and the fact that this country does not translate research into new technologies rapidly and fully.""Perhaps the most glaring deficiency in America's technological capabilities has been our failure to devote enough attention to manufacturing or 'process' technology. It does us little good to design state-of-the-art products if within a short time our foreign competitors can manufacture them more cheaply. The United States has failed to apply its own technologies to manufacturing. Robotics automation and statistical quality control were all first developed in the United States but in recent years they have been more effectively applied elsewhere""."

"This paper will discuss the recent situation and future of the zinc industry from the technical point of view. It includes recent problems faced by the zinc industry and technological developments. One of the biggest problems of the zinc industry is raw materials. Traditional zinc concentrate becomes much complicated with respect to its chemical and physical properties. Thus, each process faced various problems. Also, secondary resources, generating so called recycling processes, become much more important. Recycling is, of course, a very important aspect for sustainable development of society. Secondary raw material also includes a great variety of impurities not included or very low levels in traditional zinc concentrate. Some problems are caused by these impurities. To overcome these problems some technological challenges have been taking place. Details will be discussed in the symposium.IntroductionZinc is a very useful metal based on its elechtro-chemical, chemical and physical properties. The most important usage is galvernizing of steel which is used for automobile, construction and a very wide range of other indutries. Also, zinc is used for dicasting and other alloys such as brass. Smelting of zinc is different from other metal because of its electro-chemical properties. Many parameters should be controled compared with other metals such as iron and copper. Typical zinc smelting processes are the Imperial Smelting Process (ISP) and the electlolytic process. The ISP process is a pyro-metallurgical process using a blast furnace. The electrolytic process is a hydrometallurgical process. Both processes are energy intensive, and the smelting process cost is increasing because of higher energy costs. The situation of the ISP is very severe because of higher coke prices. Recently, many ISP plants have been shut down because of economic reasons"
