As part of a broad program to optimise the performance of their grinding circuit, BHP Billiton Cannington have installed an OCS© Expert system together with three VisioRockTM online particle size analysis cameras. The main purpose of the system is to stabilise grind size and feed to the flotation circuit. This particular application of OCS© is the first installation to incorporate Metso Minerals Process Technology-Asia Pacific's (MMPT AP) Dynamic SAG/AG Mill Model, which is able to predict numerous mill parameters that were previously unable to be measured with the existing plant instrumentation. Integrated into the logic of the control algorithm are online vision based, particle size measurements of the AG mill feed and recycle crusher product. This paper will describe the history of the project from initiation to date, the model and OCS© logic configuration, and demonstrate the significant benefits realised at Cannington mine.

The mining industry in South Africa faces real challenges with regard to the reduction of safety-related incidents. The purpose of this paper is to highlight the need for alternative interventions in addition to other safety improvement strategies already employed on mines. It furthermore supports an existing paradigm: incident investigations. An investigation into fatalities in the South African mining industry shows that although great progress has been achieved through the reduction in fatalities in all sectors of the industry over the last few years, more can and should be done to achieve status of ?zero harm?. Fatalities and lost time injuries on mines result not only in large financial losses, but also in disruptions of mining operations in general through Section 54 stoppages to resolve the situation. The approach of the paper is therefore not to try and prove whether there is high fatality rate and/or lost time injuries, but in what way incident reconstruction simulations (IRS) can have an impact in the future prevention of such incidents. The challenge therefore lies in the utilization of pro-active systems that would show employees the possible outcomes of being exposed to certain hazards. In real life, these incidents cannot be re-enacted and in most cases we can only learn through the previous mistakes of others. A virtual reality (VR) education and training system will enable employees to be ?exposed? to different hazards in a safe environment, and simulation, in a ?forgiving? environment, of the possible consequences of unsafe acts. According to the Occupational Safety and Health Act (OSHA), unsafe acts and unsafe conditions are indirect causes of safety-related incidents, but there are also direct causes; for example, unplanned release of energy and/or hazardous material, and basic causes, for example, management safety policies, personal factors, and environmental factors. The administrative workload associated with any incident investigation places a large burden on the investigation team, and in most cases other employees are informed through vague administrative processes what the ?real cause? for the incident/accident was. New preventative strategies are often put in place without showing the employees what the real causes of the incident/accident were. This can be mitigated through the use of interactive VR simulations/animations of the hazards that they are exposed to and how to deal with them. If VR interventions are not used as proposed by this paper, the real causes and consequences of almost all fatalities and lost time injuries may never be fully understood. This paper also emphasizes what potential impact IRS could have on the prevention of future mine incidents as part and parcel of a pro-active risk prevention strategy. The intention is therefore not to replace any other risk prevention strategies, but to visually enhance the reality of the incident. "One of the most important performance indicators of a dense medium cyclone (DMC) circuit is the Tromp curve, and by extension the separation density and Ecart Probable (Ep) values. The densimetric profiles of DMC product streams have been traditionally acquired using heavy liquid sinkfloat analysis, which has certain disadvantages, such as the associated safety and health risks. More recently, non-toxic media such as lithium hetero-polytungstates (LST) have been used, with the desired densities being achieved by maintaining the solutions at specific temperatures. However, the high costs of these liquids can be prohibitive. The long turnaround time of the sink-float analysis is a further disadvantage for timeous interventions to the operating set-points of the DMC process.The RhoVol technology can generate the density distribution of a batch of particles in a rapid, accurate, repeatable, and safe manner. Additional data of interest, such as particle size and shape, are also measured and reported on a per-particle basis. Furthermore, samples can be sorted into discrete sorting bins based on any of the measured parameters of the particle, making further analyses of the material possible.This technology has applications across all commodities that use the DMC, particularly in the size fractions –25 +8 mm and –8 +3 mm. To date, laboratory results have proved very encouraging – separation densities are within 5% of traditional sink-float results, and the technology is being introduced to diamond DMC plants. IntroductionDense medium separation is a commonly applied beneficiation technique for the density separation of valuable products from crushed ores. The industrial applications of dense medium separation have been summarized and reviewed by various authors (Scott and Napier-Munn, 2000; Bosman, 2014; Napier- Munn, 2018). Dense medium cyclones (DMCs) are widely used in the coal and diamond industries to produce clean coal or to preconcentrate kimberlitic ores, respectively. Cyclone performance (separation density monitoring) techniques are varied. In the mineral industry. Density tracer tests (Napier- Munn, 1985, 2014; Davis, Wood, and Lyman, 1985) without mineral material, are widely used, although their accuracy in predicting operating cut-points becomes limited once mineral material is introduced. More recently, radio frequency tracers have been also used for the determination of cyclone efficiency (Partition Enterprises, 2017)."

With the advent of the First World Conference on Sampling and Blending (WCSB1) in Denmark in 2003 and the subsequent biannual meetings, together with other sampling conferences held on a regular basis, the central tenets of sound sampling practice and theory are spreading throughout the minerals industry. End-users and project houses, or groups who execute the projects, are all now better-informed about the principles of ?correct? sampling and preparation. To support this, many large mining companies now have their own in-house champion who will advise and ensure that the supply of sampling equipment is correct in terms of design and application, which further contributes to improved metallurgical accounting. The presence of a sampling champion also ensures that consistent and acceptable standards in regard to sampling practice are maintained throughout the group. This has, in turn, placed a greater degree of responsibility on the shoulders of sampling equipment suppliers, in terms of their equipment designs and product offerings, as well as applications knowledge for effective installation of equipment on client plants. This paper attempts to highlight the significant challenges that sampling equipment manufacturers often face with regard to complying with the newly understood requirements of best practice and sampling equipment design. Manufacturers invariably face issues with end-users or project houses, including project cost control, restricted headroom for samplers in plant layouts, and a lack of knowledge in certain quarters. These all have a potentially negative effect on the final outcome of a proposed sampling solution or implemented project. In reality, what is intended by all parties and what is ultimately installed are at times very different, with undesirable consequences for all concerned. Against this challenging background, there are, however, a number of instances where intent and implementation are complementary, with very satisfactory results. The use of testwork to establish an economically feasible separating plant has been a long established practice in the mineral processing industry. However, uncertainties in orebody characteristics and equipment/plant operation can have a significant impact on the separation performance of a given project. This paper explores the impact of uncertainties derived during testwork at key processing stages on the overall performance of mineral processing flowsheets. Case studies for both mineral sand and iron ore projects will be used to illustrate the concepts studied in this paper.

The paper describes a computer procedure for evaluating and selecting recoverable reserves in a mine worked by sublevel stoping. The boundaries of the volume to be mined are optimally defined by means of the 3-dimensional Lerchs-Grossmann algorithm, separately applied to both sides of the panels. The procedure, which has been developed for Masua Mine (Sardinia), also provides for smoothing the optimized boundaries, positioning the drilling drifts, interactive design of drilling fans and calculation of tonnage and grade of each volley. These tonnages and grades form the input of another procedure evolved for production planning.

"The purpose of this study was to establish the impact of discount rates on cut-off grades for narrow tabular gold deposits as characterized by the goldfields of the Witwatersrand Basin in South Africa. There are various methods available for determining the cut-off grade, from simple breakeven calculations to sophisticated software packages that consider a variety of inputs to optimize the cut-off grade. For this study a simple financial model was created in Microsoft Excel® that links the ore flow, block listing, and the cash flow. This allows the cut-off grade to be optimized considering how the cost of capital and chosen discount rate affect the cash flow.The discounted cash flow (DCF) and resultant net present value (NPV) are a widely used valuation method for production properties according to the South African Code for the Reporting of Mineral Asset Valuation (SAMVAL Code). The financial model in this study utilizes the Solver function, as well as simple Microsoft Excel spreadsheet formulae to optimize the NPV. Solver was chosen as it is a standard feature in Excel and thus no additional software costs are incurred beyond the basic Microsoft Office suite. For the purpose of this study, just narrow tabular gold deposits of the Witwatersrand Basin were considered. An example of a typical ore block listing, as well as the costing figures, was obtained from an operating gold mine. The results obtained from the study financial model were compared to the current cut-off grades obtained from the mine using their proprietary optimizer program, and were found to be comparable. The methodology utilized for this study thus appears valid.The cut-off grade was optimized considering the cash flow, which includes the variable mineral resource royalty tax, the variable gold income tax, as well as the discount rate. By comparing the resultant NPVs using discount rates of zero, 9%, and 12%, the impact of the discount rate on cut-off grades, resultant life of mine, and average mining grades (AMG) could be compared for the example ore block listing. The South African Code for Reporting of Exploration Results, Mineral Resources and Mineral Reserves (SAMREC Code) does not require operations to state if a discount rate was considered in determining mineable reserves. Mining companies approach the question of applying discount rates in determining their cut-off grades, and thus mine planning strategy, in different ways. Due to the negative impact that optimizing purely on NPV has on the life of mine, some choose to optimize only on profit. Other companies have reverted to utilizing pay limits as their primary grade planning strategy. The calculated cut-off grade is then considered to be another planning indicator rather than a hard determination of mineable reserves."

The induced elastic stresses in the sidewalls of gold-mining tunnels at a depth of 4000 m in the Witwatersrand exceed the peak compressive strength of even the best-quality quartzite rocks. Laboratory tests measuring post-yield stress versus strain response show that brittle fracture occurs, followed by a loss in strength associated with strain-softening behaviour. Numerical modeling based on an assumed Mohr-Coulomb criterion fitted to the test results shows that large ongoing deformations of the sidewall occur, leading to total tunnel failure without adequate support. A methodology is presented to enable a quick assessment to be made of support requirements in terms of ground characteristic curves for numerically derived pressure versus displacement. From these curves, estimates can be made of the force levels for cable bolting and of the thickness and strength requirements for shotcrete linings. As an example of its application, the methodology is used in a comparison of the relative stability efficiencies of a square-shaped tunnel and a horizontal ellipse-shaped tunnel.

The paper presents a basic summary of the approach to hydraulic scale-model tests as may typically be applicable to slurry flow situations. A case study is presented illustrating how hydraulic scale-model tests can be of significant benefit in evaluating the performance of novel or unproven slurry handling equipment. In this case the equipment tested was a fan-shaped expansion piece used to spread the discharge from a launder over the full width of a dewatering screen. The tests showed that the device did indeed distribute the slurry flow both in terms of volume and solids mass, but not perfectly uniformly. Unfortunately the equipment was not taken beyond the model test phase. The scale-model test approach did, however, prove to be very useful as it is considered to have provided a good indication of the expected performance of the full-size unit. Significantly, this was achieved at very low cost compared to the cost of installing the device into the proposed plant and having to later change it out for an alternative or live with the less than optimal performance. The paper illustrates the value that can derive from applying hydraulic scale-model testing techniques to evaluating the performance of new or unusual slurry handling equipment. There is particular value in situations that do not lend themselves to numerical modelling.

Since the discovery of gold on the Witwatersrand in 1886, mining has been at the centre of South Africa’s development. Although mining continues to contribute significantly to the country’s economy, it is a temporary land-use activity, and mine closure is inevitable. This paper reviews mine closure planning at Tshikondeni coal mine, which commenced in 2014 with the initiation of mine closure. The review presents the mine closure processes undertaken at the Tshikondeni coal mine as regulated by South Africa’s principal mining legislation, the Mineral and Petroleum Resources Development Act 28 of 2002, and other relevant regulatory frameworks. To compile this review: (1) A desktop study was conducted; (2) empirical data was collected through one-on-one interviews with research participants at Tshikondeni coal mine; and 3) physical observations were made of the rehabilitation at various mine operations within the Tshikondeni coal mine complex. Research participants consisted of mine officials from different departments, i.e., human resources, and environmental, social, and business strategy, who were directly involved with the Tshikondeni coal mine closure. A questionnaire with semi-structured questions was developed. It was utilised to acquire a better understanding of mine closure planning at Tshikondeni coal mine and identify mine closure processes that aim to achieve post-mining land uses and align with Tshikondeni coal mine’s post-closure strategy, namely the Tshikondeni Legacy Project, with a post-closure strategy that has the potential to transition a mining economy to an eco-tourism economy that can preserve livelihoods and selfreliant communities.

Over the last several decades mineral concentrate long distance slurry pipelines have been installed and successfully operated. Nearly all were installed via the buried construction method. Their record of depend ability and economy has been well proven. However, these systems operate in regions where seasonal soil frost penetration is shallow or non-existent. In recent years interest in long distance mineral concentrate pipelines in northern cold regions has been increasing. For cold regions one must consider seasonal temperatures and soil frost penetration in order to ensure reliable operations through the year. Herein a case study is developed where heat balance and temperatures for small and large diameter long distance slurry pipelines are compared. The study development is as follows: ?Rheological properties are analysed over range of temperatures from near freezing (4ºC; 39ºF) to relatively very warm (40ºC; 104ºF). ?Then assuming similar climatic conditions, soil properties, and pipeline length, a study is carried out for two pipeline diameters, namely: a small diameter (nominal8 inch; 219.1 mm) and a large diameter (22 inch; 558.8 mm). ?The study focus is on maintaining slurry temperature above freezing throughout the pipeline length by illustrating a decision based on burial depth versus coating the pipeline with insulation.

All underground openings are three-dimensional, and in many cases it is not valid to analyse two-dimensional sections. This has been a problem in the past owing to the magnitude and complexity of three-dimensional stress analysis. In this paper a three-dimensional boundary element approach, using non-conforming quadratic elements, which is specifically applicable to underground excavations, is described. In addition, the philosophy of application of stress analyses is discussed. Three case histories are presented to demonstrate the practical nature of the approach as a tool in solving mining problems.

Float-and-sink analysis is widely used in the coal industry to obtain washability data, yielding important information about beneficiation potential and performance. This method is associated with health and environmental problems, and research into alternative densimetric methods is important. The RhoVol is a new technology developed by De Beers Group Technology South Africa (DebTech) for the image-based generation of densimetric data from ores. The analysis is done on a per-particle basis, within a size range of +3 mm –8 mm. In this paper we compare the established methods used for the float-and-sink analysis of coal with a new method using RhoVol. The aim of the study was to determine the validity of the information obtained from the RhoVol analyser by performing comparative densimetric analysis on three different coal samples. The results showed that the RhoVol method was more rapid, safe, and precise, but tended to consistently underestimate the density of the coal sample, probably due to varying coal porosity.

Kleinkopje Colliery has five Wemco drums that were installed and commissioned in 1978. Over the years, there have been remarkable changes in mining and geological conditions at the colliery. First, an increase in the percentage of fines was recorded, which resulted in an uneven split or an imbalance in silo levels between material feeding the cyclone (-12 mm) and Wemco drum (+12 mm) sections respectively. This problem was solved by doing modifications around the banana screens to allow finer material to the drums. The imbalance challenge was then followed by spontaneous combustion that takes place in situ and results in low product yield. The results obtained from efficiency tests indicate that although there is a limit in the percentage of -6 mm material in the feed, Wemco drums are still very efficient and applicable to the current mining conditions. These results also suggest that it is essential to lower the throughput when the drums are treating low yielding coal.

Global trends stipulate the need to optimize existing assets while reducing environmental impacts. This paper illustrates the procedure that was followed to achieve such goals at one of the coal burning flash dryer units at an Anglo American smelter. An in-depth study of the process and related literature led to the development and installation of a revised control philosophy. This system includes modifications to the existing regulatory control structure as well as a hybrid rule-based and model-predictive advanced process control (APC) layer. Since commissioning of the APC, this flash dryer?s average throughput has increased by more than 6%, despite higher feed moistures. Furthermore, even though coal consumption has increased slightly, operating efficiency has improved by close to 5%. This was made possible by improving stability of the drying column outlet temperature by approximately 40%, which in turn enabled selection of a more optimal setpoint. Recent data has shown that APC utilization now exceeds 95%. This is indicative of a successful controller installation with good site acceptance. The same philosophy has therefore since been rolled out to most of the other flash dryers in the group.

"The mining operation at Namdeb’s Southern Coastal Mine (SCM) is unique. It targets gravel layers up to 30 m below sea level, which continue to dip deeper, further west, under the Atlantic Ocean. On this storm-dominated coastline, severe water seepage into mining areas, rugged orebody footwall characteristics, and highly variable resource grades all contribute to a challenging operational environment. Namdeb has a proud history of innovation, and as the mine progresses further westwards and associated technical and economic challenges increase, this innovative culture has become essential to the future of the mine. The Theory of Constraints (ToC) has been widely used at SCM, and across the mining discipline, to focus efforts on improving overall business profitability. Through analysis of the mining processes, opportunities were identified, solutions developed, and initiatives implemented with staggering results across all three mining disciplines, i.e. stripping, load and haul, and bedrock bulking and cleaning. This paper outlines the solutions adopted and the results of the ToC analysis. IntroductionSouthern Coastal Mine (SCM) is one of three Namdeb operations located in the southwestern corner of Namibia, between the Orange River in the south, the Namib Desert to the east and the Atlantic Ocean to the west (Figure 1). These three geographical features set the backdrop for the world’s greatest marine diamond mining placer (Badenhorst, 2003). SCM is situated along the coastline extending from the mouth of the Orange River to Chameis Bay approximately 120 km to the north. The active mining area, called Mining Area 1 (MA1) is, however, limited to very narrow strip, 30 km in length, in the south of the licence area, close to the town of Oranjemund.Namdeb, a wholly owned subsidiary of Namdeb Holdings, is a 50/50 joint venture between De Beers and the Government of Namibia. Diamonds were first discovered along the Namibian coastline in April 1908, close to the town of Luderitz, but mining operations started in the SCM mining area only in February 1929 (Schneider, 2009). Initially all Namdeb mining operations exploited massive land-based deposits, producing nearly 40 million carats from MA1 between 1920 and 1977 (Schneider, 2009) when mining targeted onshore raised beaches west of the high water line. Since 1977 however, SCM and Namdeb have developed a unique mining method to economically extract the resource which extends westward under the Atlantic Ocean."

Dr. K. Gebhard In his excellent and comprehensive survey on the future development of the Iron and Steel Industry in South Africa, Mr. Coetzee has also mentioned the direct reduction processes as a possible method of converting iron ore to iron. Mr. Coetzee has made it quite clear that at this stage one should not consider these processes as a 'magic formula' which herald a 'break through'. I agree entirely with this point of view. Once upon a time I held the opposite view, but in the meantime I have revised my views. To do so, I had 40 years at my disposal. In 1930 I had the privilege of being connected with the first commercial sponge iron plant in Germany1 - a plant which was capable of producing 40 tons of sponge iron a day. We were determined to prove that the blast furnace would become obsolete in the near future. We considered it as an unnecessary detour to convert iron ore first into an iron-carbon alloy, which contained further quite a number of undesirable elements, and to remove this carbon by an endothermic process. Direct iron-making seemed to be a logical short cut. Unfortunately, we were not able to establish this 'short cut,', but the life of our sponge iron plant was cut short. We had solved all technical but not the economic problems. Basically the positon is still the same today - mainly economic and to a lesser degree technological aspects determine the rate at which sponge iron plants are installed. More has been said and written than done about direct reduction plants. I think that there are two main reasons for this stagnation in the introduction of direct reduction processes. The first reason is that modern blast furnaces are just too good and too economic ever to be replaced by direct reduction processes on a large scale. This, of course, already limits the field of application for direct reduction plants. The second reason is that sponge iron production and utilisation is based on technical considerations, which increase not only the production cost of sponge iron but also the conversion cost to steel to such an extent that under special conditions only are direct reduction plants an economic proposition.
