Zincor operates four Lurgi fluidized-bed roasters at its roast-leach-electrowin refinery in Springs, South Africa. In 2006, Zincor?s four roasters had reached ages ranging between 26 and 38 years, while the expected life of this type of roaster is generally 20 to 25 years. Roaster 3 was the first to be rebuilt in 2006 because its condition had deteriorated the most. Roaster 4 is being rebuilt in 2007 and the last two roasters will be rebuilt over the next few years as necessary. The main damage to Roaster 3 was caused by buckling of the roaster steel shell. This caused the freeboard and dome areas to shift, resulting in cracks in the dome brick lining and crumbling of the bricks lining the freeboard. The steel shell buckled owing to the combined effects of excessively high operating temperatures and corrosion. These were caused by the following two main factors: ?Thicker external insulation was installed during a previous maintenance shut, which resulted in an increased steel shell temperature and exacerbated the normal metal fatigue ?SO2/SO3 containing gas that had permeated the brick lining passed through its dew point during frequent planned and unplanned shuts over the life of the roaster. This caused acid formation between the refractory brick lining and steel shell, resulting in corrosion of the shell. The initial plan was to replace only the damaged areas of Roaster 3, but when it was dismantled more damage was found, and the roaster was rebuilding from the tuyeres upwards. During there building the opportunity was taken to modify the design of some of the brickwork to extend its life and make future repairs easier. This paper discusses the mode of failure of Roaster 3 and the lessons learnt during its dismantling and rebuilding.

Gold mineralisation at Bendigo is exclusively associated with quartz reefs, commonly found within or near anticlinal fold hinges. The gold is typically coarse grained (0.5 mm to 5 mm), free milling and displays a complex, nuggetty distribution within the veins. This ore is highly amenable to gravity recovery processes. As the Bendigo operation is not permitted to treat whole ore by a cyanide leach/CIL circuit, the flow sheet is more complex than conventional gold recovery circuits. Primary gold recovery is from a gravity circuit closing the grinding circuit to a bulk gravity concentrate and from a flotation circuit treating cyclone overflow to a bulk float concentrate. The plant capacity is relatively low by current gold industry standards at 600 000 tpa. Re-establishing gold production at Bendigo has presented several challenging, and sometimes competing, issues in process design and operation. The mine, process plant, associated services and infrastructure are at Kangaroo Flat, a low density, semi-rural zone in the southern urbanisation of the Bendigo metropolitan area. One of the main processing challenges during the design was the competing comminution requirement to avoid over-grinding, which would flatten or smear the characteristic nugget gold and hinder effective gravity gold recovery, whilst also providing sufficiently well liberated particles that would respond well to flotation. Important, non-metallurgical challenges were to minimise impacts on the local community from noise, dust, air emissions, visual impact, water egress and off-site traffic.

The Hillendale mine (situated between Richards Bay and Empangeni) and Mineral Separation Plant were approved in 2000. The smelter, just outside Empangeni, consists of two 36 MW DC arc furnaces that were commissioned in 2003. Experiences gained during the initial commissioning of the furnaces proved valuable in later commissioning work, as shown by the increase in ramp-up rates. The capacity of the plant is 250 kt/a TiO2 slag and 145 kt/a of pig iron.

The use of stemming plugs in surface blasting is gaining popularity because of the environmental, technical, and economic advantages. Although previous studies have established the operational effectiveness of different types of stemming plugs, evaluations of the economic and ergonomic impacts are lacking, thereby hindering their application in many mining operations. Consequently, a significant proportion of mining operations end up performing less efficient blasts. We evaluated the effectiveness of three types of stemming plugs by conducting multiple full-scale production blasts. The results show that stemming plugs reduce the need for secondary blasting and increase blast performance. An economicanalysis showed that the incorporation of stemming plugs can reduce blasting costs significantly.

Mechel, a large, integrated steel, stainless steel, and ferroalloy producer in Russia is committed to upgrading its facilities to world class pyrometallurgical process and environmental practice. Yuzhural Nickel currently uses shaft furnaces to produce a matte containing iron, nickel and traces of cobalt. This rather old technology is thermally inefficient and is characterized by high operating costs. Mechel has investigated suitable equipment and processes to upgrade the plant, and awarded a contract for the construction of a 12 MW DC smelter, located near the town of Orsk, to Bateman Engineering Projects in June 2008. The selection of DC furnace technology for laterite smelting can be considered as a strategic highlight for the pyrometallurgical treatment of low-grade lateritic ores, and could be the first industrial-scale implementation of this technology. This project has been designed to achieve multiple goals including the demonstration of the process and associated equipment technology at commercial scale, to confirm the scale-up design parameters of the forthcoming 2 x90 MW, twin electrode DC furnaces, and to prove the environmental emission superiority of closed furnaces. It also provides a valuable operator training platform. This paper deals with the process design, key technology building blocks and design features which have been incorporated to produce a pyrometallurgical vessel capable of (i) resisting slag superheat and chemical aggressiveness, (ii) process fine material without pre-agglomeration, (iii) achieve high nickel recoveries and(iv) being tolerant to the variations in chemical composition of laterite ore. The approach to increasing campaign lives between partial and complete rebuilds, through the use of composite furnace module (CFM) technology originally developed and patented by the University of Melbourne, is also followed in more detail. Unfortunately, results from hot commissioning and lessons learned from initial operation are not available because the project completion has been delayed due to the worldwide downturn in demand for commodities. Certain degrees of safety, economic, and financial risk are implicit in any mining operation. At Thabazimbi Mine, slope stability was one of the major sources of risk, largely due to data uncertainties. Consequently, a risk-based approach in slope design was followed. On 6 June 2015, a slope failure occurred in Thabazimbi Mine’s Kumba pit, involving approximately 65 million tonnes of rock failing into the pit and the valley below. Although the failed mass moved rapidly and resulted in a run-out distance of approximately 900 m, controls had been put in place to successfully evacuate all personnel. Risk assessment during the onset of failure supported the decision to not compromise the safety of personnel in any way, leading to unavoidable equipment loss. This contribution presents the failure as a case study in the context of a risk-based approach to slope design as well as the importance of implementing geotechnical controls to effectively manage slope instability risk. Furthermore, a comprehensive back-analysis was performed, on a fully constrained 3D model, utilising 3DEC software, to gain insights into the failure mechanism. In conclusion, lessons from the Thabazimbi slope failure are valuable as they demonstrate the importance of following a risk-based approach in slope design to effectively manage safety and financial risk in open pit mines.

Pressure leach autoclave circuits are employed in the leaching of ores, concentrates, mattes, alloys and intermediates for the recovery of metals into solution. Once the metals are extracted into solution, the value metals can be recovered by hydrometallurgical means such as by purification followed by electrowinning, hydrogen reduction, pyrohydrolysis, crystallization and other unit operations. In many of these integrated flowsheets the pressure leach step is pivotal to the recovery of the value metals from the host material. Furthermore, the autoclave circuit invariably is a high capital cost component of the plant and an area that is carefully scrutinized when debottlenecking and capacity increases are being considered. This paper identifies a unique proven way of increasing the capacity of existing or new exothermic pressure oxidative leach autoclave circuits by as much as two or three times.

A mine is essentially a series of operations, including drilling and blasting, crushing, milling, flotation, and leaching, that are interconnected and therefore interrelated, with the performance of one operation affecting the performance of another. Optimizing each stage separately without considering the whole system often causes potential economic benefits and energy savings to be missed. However, the PIO methodology is a thorough approach which considers these individual process activities within the context of the whole process. The basic principle is to optimize the process as a whole, rather than each process step in isolation from the others. Metso?s Process Technology and Innovation (PTI) group offers a global consulting service for the mining and construction industries. A significant amount of this consulting work involves process integration and optimization (PIO) studies. When conducting a PIO study, every aspect of the process is considered. In addition to drilling and blasting, transportation, handling and storage, crushing, screening, grinding, flotation, separation, and recovery, other aspects including equipment utilization and energy consumption and even greenhouse gas emissions are also included if necessary. In a PIO project, it is very important to understand what type of material is being processed at any point in time. That is, which domain or domains is the material part of? This is necessary in order to observe the effect of different ore sources (and the blending of sources) on concentrator performance. Linking the ore from the pit to the concentrator required the development of an ore tracking system. As a result, PTI developed a radio-frequency based material tracking system called SmartTag?. This system allows tracking of ore from its source through blasting, run-of-mine (ROM) pads, crushers, intermediate stockpiles, and finally into the concentrator. Using the SmartTag? system, definitive correlations can be made between the performance of the plant and the plant feed characteristics, including the domain from which the feed ore originated. Since its commercialization in 2007, SmartTag? has been used in the majority of PTI?s consulting projects and several permanent systems have been installed worldwide1. Successful applications of the SmartTag? system have encouraged development to allow the system to be used in a wider variety of plants, in particular plants with finer crushing and screening stages. This paper describes how the SmartTag? system is being utilized by PTI and the benefits being gained by its use in PIO projects, as well as presenting some case studies.

This paper covers in situ stresses in the Earth?s crust prior to any man-made disturbances, such as mining. It introduces the Southern African Stress Database, which contains primitive stress measurements obtained from locations spread all over southern Africa. The measured stress data shows large variability without any visible trends, except a relationship with increasing depth. The stress database is reviewed briefly, establishing means to measure the variability or dispersion in the measurements, and showing that the dispersion is not as much a result of experimental error as it is a feature of primitive stress. The paper demonstrates from the beginning that the state of stress in rock is highly variable, but that there are well-defined maximum and minimum limits to all the stress components in rock. Formal error analysis is introduced to check the consistency of the database and to separate out a database of consistent stress measurements for use in a primitive stress model. The aim is to provide a picture of primitive crustal stress based on objective stress measurements together with interpretations of how the primitive stress can be affected by the five main influences; namely, depth, rock mass properties, tectonism, isostacy, and erosion. Four elementary models for primitive stress are introduced and compared with the measured data. It is quite clear that none of the elementary models is sufficient to describe the data. In the absence of a better model, this paper suggests a generic model based on the Hoek-Brown failure criterion and the consistent stress database, since it incorporates the variability in the stress tensor that is likely to be encountered underground all over southern Africa. A simple mathematical model is presented that relates the 'head' developed at the surface of pulp in a tank to the power dissipated by the air in producing it. The value for the head is then used in the calculation of the superficial circulating velocity of the pulp and the area of the overflow, and the product of these two values gives the pumping rate of the pulp. Thus, the superficial circulating velocity, and hence pumping rate of the pulp, are related directly to the flow-rate of the air. This hypothesis was tested with good results in an air-agitated pachuca tank (of 1 m in diameter) fitted with a draught tube. The method can also be used for the prediction of the pumping rates in production-scale vessels.

"The performance of ground support systems under dynamic loading is typically assessed in a qualitative and subjective manner. As a result, it is difficult to develop an explicit knowledge on the mechanisms of action and interaction of support elements subjected to rockbursts. This paper examines rockbursts that have occurred at Creighton, Copper Cliff, and Coleman mines since 2000, 2004, and 2006, respectively. The mines are located in the Sudbury Basin, in Ontario, Canada. The majority of pertinent information was obtained through on-site field assessments, seismic system records, and numerical elastic stress modelling. Passive monitoring is used to link the evolution of the frequency and severity of rockbursts to the evolution of mining and support practice at the three mine sites. Based on the collected data, ground support elements that enhanced the capacity of support systems to withstand dynamic loads are identified. IntroductionThe selection of appropriate mining methods, extraction sequences, rock mass de-stressing techniques, and ground support systems is of great importance in mitigating the level of rockburst-related risk. In burst-prone conditions, the design of support systems should account for the anticipated dynamic load demand and the capacity of the available support options. Furthermore, an economical design should, implicitly or explicitly, take into consideration the consequences of a rockburst and its impact on worker safety and mine productivity. Stacey (2012) has argued that we have a limited understanding of the mechanisms of rock mass behaviour in seismic conditions. This is compounded by a ‘lack of understanding of the mechanisms of action and interaction of support elements under dynamic loads’ (Stacey, 2012). Consequently, the design of support systems required to manage dynamic loads is usually based on experience. The assessment of the dynamic performance of ground support systems is typically subjected to qualitative (and sometimes subjective) interpretations from ground control personnel."

A partial shaft pillar extraction project was embarked on at a mine in the West Wits mining region in South Africa. Prior to the extraction, a rock engineering assessment was conducted with the main objective being to establish which areas of the shaft pillar could be extracted without unduly affecting the stability of major infrastructure within the shaft pillar. Standard numerical modelling methods were used to conduct this assessment and several areas were identified for extraction. However, during the extraction process, it was found that the infrastructure was affected more than was originally predicted by linear elastic modelling. In addition to this, several large events resulted in far more large aftershocks than would normally be predicted. In order to gain an understanding of this phenomenon, seismic data was integrated with numerical modelling as follows: > The seismic data in the form of displacements was integrated in 3D space within the model to assess the effect of static stress changes associated with seismic activity > Data from large events was integrated onto specific structures, where displacements associated with large events were integrated onto the plane of structure in question. This paper describes the methodology and results obtained from each of the above processes and include insights into the mining process that were previously unfathomable using standard linear elastic numerical modelling. The way forward for this rock engineering assessment of partial shaft pillar extraction is also discussed.

China?s engagement with the African continent has increased impressively in the past decade. Even though China is not the African continent?s largest stakeholder, the rapidly increasing engagement is evident in the huge number of Chinese migrants that have come to Africa in the wake of unprecedented trade and investment levels, as well as in increasing diplomatic and political interactions, which has taken most other commercial partners by surprise. All but four countries in Africa have adopted the ?One China?1 policy stance; and in so doing opened the door for new or strengthened commercial dealings with China, including increasing investments into Africa?s extractive industries. This has been particularly evident since the turn of the century, with a clear shift in China?s policy towards Africa elevating the continent in China?s foreign policy objectives. As such, Africa has become a strategic focus2 for Chinese outward bound and internationalizing companies, especially in the extractive industries. This planned shift in focus is based largely on geo-strategic and commercial needs and interests, rather than previous ideological ones.3

"Sampling error and bias, especially the Increment Preparation Error (IPE), are introduced when the tool allocated to do the job fails to extract a representative sample. This is the case with chip sampling; the tool can only extract haphazard shapes of loose or fractured material and not always from within the demarcated sample area. Increment Extraction Error (IEE) and Increment Delimitation Error (IDE) could be severe, but are found to be relatively unbiased. The uncontrolled action of the sampler in discarding excess sample material after sample collection has a significant impact on the error and bias introduced with each and every extraction. A new type of bias, referred to as the ‘waste discard bias’, arises when samplers select what portion of the excess sample material to discard at the sample site. Material visually identified as waste is discarded in preference to mineralized broken ore if there is an excess of sample material. This results in a considerable error in the analytical results. The bias is proportional to the reef-waste ratio in the demarcated sample. IntroductionTwo types of ‘sampling’ are distinguished, namely sampling of particulate materials (broken ores) and sampling of solid, unbroken in situ mineralized reef. This study considers only chip- or face-sampling of in situ, goldbearing, carbon-rich conglomerates typical of the Upper Witwatersrand Supergroup and examines where components of sampling error and bias, clearly specified in the Theory of Sampling, may arise during the practice of ‘face sampling’. Many millions of face samples have been extracted from Witwatersrand-type mines using a hammer and chisel, and detailed descriptions (standard operating procedures) of how the samples should be taken have been developed by many mining companies. There is, however, no taxonomy or nomenclature for managing or reporting the different types of errors associated with chip sampling. The Theory of Sampling compiled by Pierre Gy in the early 1950s provides, comprehensive nomenclature of sampling errors that is applied to particulate sampling of ore in a lot, a stockpile, or a moving stream on a conveyor belt. The taxonomy and characteristics of sampling errors, grouped according to the sources from which they arise, and identified by Gy (1973, 1979, 1982, 1992, 1995, and 1998) are shown in Figure 1. This classification of errors is used extensively in regard to the sampling of particulate materials in the mining and minerals industry, but not in regard to chip sampling. A relatively small mass (hundreds of grams) of representative particulate material for estimating the average grade of a much larger mass (thousands of tons – the ‘lot’ in the Theory of Sampling) is extracted by the chipping or cutting of a representative rock ‘sample’ from the stope face."

Spiral concentrators are compact, cost-effective and generally efficient gravity concentration separators for a wide range of applications (for example: coal, beach sands, iron ore, chromite and tantalite). Large mineral processing plants consist of thousands of spiral concentrators resulting in large plant footprints (capital intensive) and the adjustment of splitters is time consuming, impractical and is in many cases neglected?high capacity (HC) spiral concentrators aim to address these shortcomings. As a result Exxaro Namakwa Sands is currently investigating high capacity spiral technology for the spiral circuit upgrade at the primary concentrator plants (PCPs). This article summarizes the rougher spiral performance evaluation that was conducted on different types of spiral concentrators (the traditional MG4 spiral concentrator and the high capacity (HC) spiral concentrator) under different feed conditions. In addition, the effect of slimes on the spiral concentrator performance was also investigated. Slimes rheology was linked to the poor concentrator performance at the higher slimes concentrations. The test campaign shows a sacrifice in recovery under design-feed conditions can be expected when using high capacity spiral concentrators in the rougher stage when compared to traditional spiral technology currently in use. Both spiral concentrators show a detrimental impact of slimes on the performance, but the high capacity spiral concentrator is more sensitive to the higher slimes conditions.

The paper covers many literature reports of processes using nitrogenous species as an oxidant for processing refractory gold ores, especially development in the pretreatment of refractory gold minerals by nitric acid. These processes include the high-pressure and the atmospheric-pressure oxidation methods. High-pressure oxidation processes are difficult to carry out, because they require high-capital cost autoclaves. Atmospheric-pressure oxidation processes are easier to manipulate, but complete absorption and reuse of NOx is difficult or multiple-stage absorption must be established for its reuse. The dewatering of coal, and particularly fine coal, continues to challenge coal prepatration engineers to find a cost-effective solution. With known world oil reserves being depleted daily, it is envisaged that the future price of coal may justify the use of thermal drying to achieve lower coal product moisture levels. The effect of exposure of the coal to elevated toemperatures on the mechanical strength of the coal was investigated. It was found that temperature does not play a major role in determining the volume breakage of a particle and that other variables such as orientation during impact has a much greater influence. A double breakage mechanism was reported during the grindability tests. Surface, as well as volume breakage, occurs for the first 4 minutes while only surface breakage takes place thereafter. Due to this double breakage action, it was found that exposure to temperature does play a role in the amount of breakage and breakage rates during grindability tests. It was also concluded that a particle will break to an optimum size due to impact, after which only its surface will grind away as it is subjected to breakage forces.

The role of research and development In the South African gold-mining industry Presidential Address given by M. D. G. SALAMON, Fellow, Dipl. Eng. (Mining) (Hungary), Ph.D. (Durham) The decision of the gold-mining industry in 1974 to embark on a major ten-year research and development programme was widely publicized at the time. In choosing a subject for this address, I felt almost obliged to use this opportunity to give an account of the progress of this undertaking. On reflection, however, I felt that a simple progress report would not suffice. It seemed important that the programme should be shown in persepective, and that its aims should be outlined to the mining and metallurgical engineering community, many of whom are vitally concerned with the well-being of the gold-mining industry.

Iron Age metal working in the Magaliesberg area by H. M. FRIEDE, Ph.D. (Visitor) Evidence of smelting and metal working in the Magaliesberg comes mainly from three sites: Broederstroom (Pretoria District). Uitkomst Cave (Krugersdorp District), and Olifantspoort/Olifantshoek \Rustenburg District). The analyses of copper ores found at or near these sites are reported. as are the analyses of twenty-six samples of slag from the Magaliesberg area and other sites in the Transvaal. Iron implements and copper ornaments found at the Magaliesberg sites are described. and the analyses of some of these specimens are reported and discussed. A metallographic report on two iron objects from Broederstroom points to similarities in the smelting and forging techniques that were practised in the Transvaal and Nigeria during the Early Iron Age.
