Anglo Platinum's Polokwane Smelter is situated outside Polokwane, in the Limpopo Province of South Africa. Wet concentrate is received from various concentrators along the Eastern Bushveld Complex. Approximately 60% of the total concentrate received is from UG2 Reef, and 40% is from Merensky Reef. The concentrate is dried in two flash dryers, and smelted in a single 168 MVA furnace. A PGM-rich nickel-copper matte is cast, crushed and transported to Rustenburg for converting. The plant was commissioned in March 2003. The wet concentrate, containing 12-18% moisture, is weighed, sampled by one of two auger samplers, and off-loaded into a concentrate shed, either directly through a grizzly into a hopper, or onto the floor. From the shed the concentrate is conveyed to 12 concrete silos. Each of the two identical flash dryers can be fed from six silos. From the flash dryers concentrate is transported pneumatically to a 3 000-ton dry concentrate storage silo. The flash dryers are rated at a nominal 66 tph of dry concentrate at 14% moisture, while the furnace can smelt 90 tph of dry concentrate. Therefore both flash dryers are required to operate when the furnace runs at design throughput. Each flash dryer consists of a hot gas generator (HGG), a disintegrator and drying column, and a section for gas/solids separation. In the HGG, gas heated up to 700° C is produced from the combustion of coal peas in a fluidized sand bed. The hot gas and wet concentrate are introduced to the disintegrator at the bottom of the drying column. The disintegrator breaks up any lumps of concentrate, and throws the concentrate up into the drying column, where it travels co-currently with the hot gas. A fan draws the hot gas from the drying column and through the gas/solids separation section, which consists of three primary cyclones, a multiclone and a high-temperature bag house. The dry concentrate reports to a 450-ton dry concentrate storage bin. A portion of dry concentrate is recycled to the wet concentrate feed in a paddle mixer, so that concentrate that is too wet does not enter the disintegrator. The drying column outlet temperature is controlled at 120° C. Coal is received by road, screened for oversize and conveyed to a 400-ton concrete silo. From here it is pneumatically conveyed to a small feed bin at each of the HGG' s. The optimization work consists of process control improvements relating to the HGG outlet temperature, to control the drying column temperature during the ramp-up of the HGG outlet temperature and bag filters. Furthermore a heat balance is used to evaluate options to increase the instantaneous drying capacity of the existing equipment. The coal consumption derived from the heat balance is compared with the actual coal consumption. The purpose of the optimization work is to achieve an operating schedule for the flash dryers such that they operate simultaneously for as short time as possible. Most of the time one flash dryer should operate, allowing maintenance to be done on the other flash dryer, while drawing down the dry concentrate stock. As a result of the large volume and variety of data stored since its inception in 1979, as well as the basic versatility of the system, the National Coal Data Base has been performing a number of new tasks for which it was not originally designed. As considerable sets of data are used on almost every project, the use of statistical application programs has become an important processing tool.

After a brief review of the characteristics of clay minerals and their origin, a summary is given of the industrial uses of different types of clay materials. The mining and beneficiation of clays are discussed, with special reference to the upgrading of certain types of materials. The occurrence and resources of the more important varieties of clays are dealt with in some detail, viz residual kaolin derived from granite and sediments, brickmaking clays, refractory clays, bentonite, and palygorskite. The Republic of South Africa is well endowed with a wide spectrum of clay materials, with one important exception. Kaolin suitable for paper coating is not known to occur in the Republic, and efforts to beneficiate and treat local materials to achieve the desired properties have so far been unsuccessful.

Wet end components of centrifugal slurry pumps used in the hydraulic transport of solids are subject to substantial erosive wear. Accurate prediction of the casing wear rate and location for a particular duty is beneficial for correct pump selection and design, maintenance planning, and elimination of emergency shutdowns. CFD multiphase simulation using the Eulerian-Eulerian approach is being applied successfully to determine the velocity fields and solids concentration in the centrifugal pump, allowing for accurate predictions of casing wear patterns resulting from sliding abrasive wear. Simulation results for various single domain and multi-domain (multistage) multiphase simulations are discussed. Emphasis is placed on results from a 3-dimensional, multi-stage transient, multiphase simulation and comparison to field data.

"A well-performing solvent-extraction circuit is a key part of producing good quality copper cathode. To ensure consistent operation, a good understanding of the circuit’s operation and an ability to rapidly troubleshoot key parameters is required. This paper briefly discusses the modeling of solventextraction circuits. The paper then goes on to discuss the determination of key performance parameters from plant data and comparing these with the circuit models to quantify circuit performance. The identification and troubleshooting of circuit issues is presented with a worked example. INTRODUCTIONA well-performing solvent-extraction (SX) circuit is a key part of producing good quality copper cathode. To ensure a consistent, high-quality operation, a good understanding of the circuit performance is required. Evaluating the performance of an SX circuit is an extensive topic. The objective of this paper is to focus on the evaluation that the metallurgist should be performing on a regular basis using flow and concentration data. This paper does not cover important topics, such as crud management, phase continuity, or organic management. Some basic SX modeling concepts are first be presented. The calculation of the parameters is then presented with a brief discussion and recommended ranges (where applicable). A worked example is used to provide a basis for further discussion on the evaluation of the calculated parameters and use of data collected.BASIC SOLVENT-EXTRACTION MODELING CONCEPTSThis section presents the basic modeling concepts used in SX simulation packages currently available. SX reagent suppliers have invested significant time and effort into collecting data on the performance of their reagents under different conditions. Based on these data, suppliers have developed packages which they normally make available to their clients for free. These are typically used for process design and plant optimization studies. For example, BASF developed ISOCALCTM and CYTEC Industries developed MINCHEM® and MEUMTM.Chemistry of Copper Solvent ExtractionLiquid–liquid extraction involves the selective transfer of a substance between two immiscible liquid phases by controlling the relative solubility in each phase. In the case of copper SX, the exchange is typically achieved by an oxime-based chelating mechanism. In particular, mixtures of aldoxime and ketoxime are normally used in conjunction with modifiers. The issue of evaluating the economic impact of large mineral projects in developing countries was studied by the use of econometric models. The evaluating system is demonstrated by its application to an example from Namibia. Three-dimensional graphics are used to illustrate the procedures leading to an assessment of the economic effects of the mineral development. The analysis allows the assessment of the overall economic consequences of mineral developments where there is a need to incorporate in the evaluation issues that are broader in scope than the pure financial objectives. Sets of technical coefficients are exploited for the development of input-output models of the productive structure of an economy. The models are refined to incorporate country-specific behaviours. The increased flexibility of the enhanced semi-input-output model permits a more confident investigation of the economy wide effects associated with a new project in the mineral sector of a developing country. Synthetic measures of profitability at market and shadow prices are introduced, and the cost/benefit ratio is used to rank mineral projects according to their economic profitability. The cost is the capital mobilized for the development of the project and for increasing the productive capacity of the related satellite industries. The benefits are identified with the economy-wide increase in value added induced by the project. 80th costs and benefits are initially valued at market prices. Their ratio is likely to be an index of economic profitability superior to measures that concentrate exclusively on the benefit side of projects. To allow for market distortions, the concept of shadow prices is introduced, and accordingly project-related costs and benefits are re-evaluated. A new cost/benefit ratio at shadow prices is recalculated, which is more meaningful to the policy-maker than decision-making based on socio-economic issues.

Sulphuric acid plants now and then see unexpected increases in SO2 emissions. Our experience is that it is not always easy for the acid plants to pin point the exact reason for the SO2 increase. Sometimes a catalyst bed is sacrificed even though reliable emperature readings and gas analyses could have verified satisfactory activity, hence the leaking heat exchanger is never discovered and after the shutdown the SO2 emissions are still too high. This paper will look into some basic catalyst management tools: Good record keeping is a necessity for collection of representative catalyst samples, reliable operating data is an inevitable starting point for all analysis and trending of operating data is a must for plant optimisation and troubleshooting. In addition these catalyst management tools will give a continuous updated knowledge of the catalyst status in each bed providing the basis for a more effective replacement strategy. The most typical reasons for increasing SO2 emissions will be presented together with easy guidelines for cross-checking of operating data, temperature optimisation and good record keeping.

In some mining situations, backfills are not only required to be free-standing but are also expected to provide hangingwall support. It may therefore be specified that the backfill withstand a certain calculated stress within a given time. Given the materials available, the choice of backfill composition is not always straightforward, and an approach to the evaluation of cemented tailings backfill is therefore proposed. The general use of such a method will greatly assist in both the scientific analysis of the material properties for industry-wide purposes of comparison and decision-making as regards the choice of fill.

The dynamic behaviour of plant circuits and the available instrumentation determine the control strategies that are appropriate for the duty of the mineral separation plant. Although steady state modelling is appropriate to provide the main requirements of grade and throughput capability of a plant, it is the dynamic characteristics that determine the tolerance of the plant to disturbances and also its controller ability. This paper explores these issues with respect to the additional use of dynamic modelling to achieve these objectives.

This paper examine the optimization of a beneficiation plant for recovering marketable barites from crude ores of different characteristics. The plant, part of a mining complex in Sardinia, consists of a jig section integrated with a flotation line. The problem has been studied using a suitable model of the process, based upon experimental and field data pertaining to both the characteristics of the feed material and the performance of machinery. Data have been automatically processed with the aid of a computer to find the optimum setting of each section, in order to maximize profit for each kind of ore separately fed to the plant. Moreover, the advantages of blending the various concentrates - not all of them individually marketable - are also demonstrated. The overall economic result can be improved provided suitable proportions of each kind of ore are fed to the plant. Such information is fundamental for the long-term planning of exploitation of available reserves, and provides guidelines for further prospecting. The paper illustrates the washability characteristics of the ore's and describes in detail the model adopted. The results of data processing are then presented in the form of computer graphs and discussed. Finally, conclusions are drawn regarding the advantages of resorting to Operations Research as an aid to management.

In a gold CIP/CIL circuit, adding new circuit water to a final tails thickener and then directing the thickener overflow to the head of the circuit significantly reduces the cyanide concentration at the TSF discharge spigot. The new water is used to dilute the final tails. The dilution and recycle of the tails in this manner may have the added benefit of reducing reagent consumption, in some cases to the point where the reagent savings justify the expenditure and Cyanide Code compliance is achieved at no extra cost. Potential circuit configurations and water recycles can be modelled by splicing a flowsheeting and thermodynamics package, such that changes to the composition of the water can be reduced to chemical speciation with a Gibbs free energy minimisation enabling a complete understanding of the circuit water chemistry.

The fundamental ideas of Computer Aided Lignite Mining (CALM) with respect to hardware and software used at Rheinbraun are explained and outlined in detail. The computers used in the main data processing department and in the different departments in the mines are described. Special emphasis is laid upon the network connecting the computers at different places for data-exchange. Concerning technical applications, the main facilities of CALM are deposit and pit modelling, complex geomechanic computations and mass calculations, data recording from the production process in the pits and refining plants, and detailed information and planning systems for water management and mining equipment. Concerning administrative applications, the main facilities of the software are the accounting system with cost controlling and planning, the materials management system with stock control, forward planning and computer supported order procesing, a system for the administration of property within and surrounding the mines, and systems for personnel administration and payroll. The various software systems developed for these application and the influence of data processing technique, such as data base management and the interconnection of data processing systems, are demonstrated.

Strategic mine planning is concerned with the decisions that determine the value of the business, while tactical planning deals with the tasks to realize that value. When tasked with formulating a strategic mine plan, the mining engineer often turns to commercially available software. However, these software packages have limited applicability to the RBM situation. Adopting a simpler, back to basics approach founded on a deep understanding of the economics of the orebody has the advantage of providing a clear logic to guide tactical planning. By creating a coherency between strategic mine planning, and tactical planning the likelihood of successfully executing the plans and attaining the value promised by the strategic plan is increased. This paper describes the reasons why RBM embarked on a strategic mine planning process, the rationale of choosing the process, and the process itself.

The stability of pillars is analysed on the assumption that pillars shed load in a stable manner if the slope the strata load-deformation relation is steeper than that of pillars in the post-peak regime. Concepts of local stiffness, mine structural stiffness, and critical stiffness are discussed. Procedures are described for the determination of strata stiffness for various pillar layouts by use of the available boundary-element computer programs. The postpeak stiffness of pillars is assessed from the available data relating to the post-peak load-deformation relationship and width-to-height ratio. Stability analyses are carried out by the contrasting of strata stiffness with post-peak pillar stiffness. It is shown that the strata stiffness becomes unacceptably small for a stable yield-pillar layout when the span exceeds about 5 times the depth. The strata stiffness is found to increase, thereby increasing the stability, as the span-to-depth ratio, number of pillars, and percentage extraction are decreased. It is also found that the stability in a yield pillar becomes difficult to achieve when al the pillars in a layout are in the descending part their post-peak load-deformation curve

Project evaluation is completed through individual studies covering technical and financial aspects of the mine to market. These studies are completed at various levels of detail depending on where the project evaluation is in the project's life cycle. The competency of the studies varies in relation to the quality of data, level of the skills employed, control, management and reporting structure. The focus of this paper is managing elements of the study, looking at the cost of opportunity to influence the project, against the value added. Selection of the study manager and study teams is central to getting an integrated project evaluation addressing the correct issues completed on time. Retention of key personnel can reduce rework which, in turn, can reduce time and cost impacts. It is important to have a work breakdown structure at the outset so that the study teams have a common numbering and naming system that will integrate areas, equipment, budgets estimates and accounts. Having set up the evaluation groups and provided training in the study procedures, understanding the scope and schedule are vital elements in producing a project evaluation that addresses the opportunities and the risks of the final project. Arriving at an accurate capital budget requires integration of the research controlled through common systems. Project evaluation process must also address how the project is to be delivered.

This paper describes the development of large-scale thermal-plasma systems, which was motivated, in general, by the potential cost savings that could be achieved by their use as a replacement for the more conventional methods used in the generation of thermal energy. The anticipated cost savings arise not only from the use of plasma-generating devices but from the manner in which they have been interfaced with a furnace to process particular materials, mostly as fines. Thermal-plasma systems fall into two categories: non-transferred-arc and transferred-arc devices. In general, transferred-arc devices have been interfaced with open-bath furnaces in which melting or smelting processes carried out, while non-transferred-arc devices have normally been applied to shaft furnaces. Water-cooled transferred-arc devices are somewhat limited in power (about 5 MW) because of the relatively voltages (300 to 500 V) that can be attained in open-bath furnaces, where very long arcs are undesirable, and because only relatively low levels of current can be carried. Graphite electrodes can overcome the restriction current, and power levels of 30 to 50 MW seem feasible, even with one electrode, if direct current is used. Multiple water-cooled devices are capable of attaining similar power levels, but the capital costs are much higher. Costs due to electrode wear are lower for water-cooled systems, but expensive gases are needed for transferred-arc devices. Mintek conducted extensive pilot-plant work in which water-cooled devices were used initially but graphite electrodes were used subsequently to produce ferochromium from fines. Transferred-arc open-bath configurations were used. This work led to a decision by Middelburg Steel & Alloys (MS&A) to install a 16 MVA furnace of semindustrial scale to produce ferochromium aloys based on the ASEA d.c. arc furnace developed for the Elred process. Non-transferred-arc devices have atained reasonable scale-up to the 6 to8 MW power level, and high-voltage operation, which is inherent in such devices, has enabled lower currents to be used. Nevertheless, multiple systems are still necessary to accommodate large-scale applications, and this can be costly from a capital point of view. The cooling requirements are large, and can represent a considerable loss of electric energy. Shaft furnaces equipped with non-transferred-arc devices are suitable for the processing of materials that have volatile species, e.g. silica or manganese, or where the shaft is used to prereduce oxides that are amenable to gas-solid reactions. It is probably in the treatment of light and refractory metals that plasma technology will achieve its greatest development in the years to come. The energy requirements for the production of these metals are high, and very low oxygen potentials are necessary. These are factors that favour thermal plasma. Much developmental work is still needed in this interesting field. It should be remembered that electrically generated thermal energy is a unique temperature source that, in many instances, cannot be replaced technically or economically by the combustion of a fuel.
