Process optimisation and continuous improvement are usually acknowledged when making a process more effective, efficient and transparent. During the last few decades, thousands of companies around the world have used total quality concepts in order to establish a continuous improvement process in their companies. Typically these companies apply some kind of Kaizen-type tools and expect results in the short term; however, the great majority of companies are poorly implementing these continuous improvement programs.Usually the most common reasons for failure of the program are lack of commitment from leaders, lack of discipline and engagement from the team to follow process and lack of clear targets for the program. When the results do not come at the expected timeline, it is common to simply drop the current process and apply a different approach from another company or consulting firm.This paper will explore some successful cases of companies that have invested time and effort to establish a reliable and sustainable process of continuous improvement. The focus will be case studies of mines and smelters around the world that use the plan–do–check–act (PDCA) cycle to increase productivity with the best services and lowest costs. Large GDP increases in the Pacific Rim countries have been accompanied by similarly large increases in demand for oil products. In the case of residual fuels, this demand has been tempered by the substitution of other energy products such as coal or gas.In the region's developing and newly industrialised nations, it has not been possible to make the very large investements in infrastructure which allow other energy sources to be used for transportation. As a result, GDP growth has been mirrored in the demand growth for automotive fuels. Other non-sustitutable products such as lubricants have also benefitted by the region's GDP growth.The combination of a number of years of sustained growth, coupled with increasing quality requirements is now stretching the upgrading capacity of the region's refineries. If, as seems likely, the region continues to enjoy a high GDP growth rate, then this will be accompanied by increasing reliance on finished products coming out of the Middle East. The owners of the most simple form of refinery in which crude is simply distilled and the naphtha reformed into petrol will face major capital investments. If they decide not to bear this cost, they will face increasing problems in selling their surplus residual fuel oil at an economic price. Quality will become an increasingly important issue. Not only in the well publicised areas such as unleaded petrol, but also for products such as lubricants which play a major role in the efficiency of modem equipment. Quality of service such as hours of opening, ease of access, and service station facilities will also become increasingly important as the oil companies use these to attract customers and gain brand differentiation.

The movements of the major continental cratons and the distribution of the principal tectonostratigraphic terranes are reviewed in the Circum-Pacific region during Phanerozoic time. It is concluded that major periods of orogeny and consolidation of accreted terranes in the Circum-Pacific region is best correlated with periods of advance of cratonic blocks over the Pacific Ocean basin combined with relative convergent to transpressive motions between the cratons and the Pacific Ocean plates. Continental collisions and collision of terranes with continental margins has not been a significant geodynamic process in Circum-Pacific tectonic evolution. The permanency of the Pacific Ocean basin throughout 500 MA is remarkable. It appears no continental block or large continental fragment has ever entered or crossed the Pacific Ocean basin since early Paleozoic time. This area where no continent has entered for 500 MA is almost coincident with the present Pacific Ocean basin and seems associated with the 25 to 100 meter geoid high which dominates the present-day figure of the Earth.

The Early Permian Aldebaran Sandstone is the main hydrocarbon reservoir in the Denison Trough. Contained hydrocarbon gas has a wet gas index (C1/CI - C4) of between 0.87 and 0.97 (N=10), and constituent methane has 813CPDB values ranging from -51.5 to -36.2% (N=10). These values clearly indicate that the gas is thermogenic rather than biogenic. Considering the predominantly humic nature and maturity of all organic source material for the gas, the methane 813C values are anomalously low, with typical values for humic methane present in natural gas formed at similar maturity levels significantly higher at -26 ¦ 5%o. This suggests that, in addition to disseminated organic matter in underlying marine mudrocks of the Cattle Creek Formation, methane substantially more depleted in 13C was derived from coal seams of the Reids Dome beds, a thick coal measure sequence which underlies the Cattle Creek Formation and, in the south, the Aldebaran Sandstone. This methane is likely to have S13C values of between -75 and -40 oo, based on the known isotopic composition of dry gas trapped in humic coals of similar rank in the Sydney Basin and elsewhere in the Bowen Basin. In addition to the low methane S13C values, the contribution of coal seam methane would explain the fact that, (1) methane S13C values do not show the normal increase with decreasing gas wetness, and (2)013C%o (ethane-methane) values do not show the expected decrease with decreasing gas wetness. The presence of co-existing, isotopically heavy CO2 (S13C = +2.0 to +3.4%0, N=3) in the Glentulloch and Merivale Fields is consistent with the view that natural gas in the Aldebaran Sandstone is in part coal seam derived.

Mt Kasi in Fiji is a high sulphidation style of gold deposit exposed at a high crustal level. Individual alteration centres are localised at the intersection of cross structures within a through-going structural corridor, the Mt Kasi Fault System. A two stage alteration/ mineralisation model suggests that much of the high sulphidation alteration is derived from the initial rapidly moving gas-rich portion of the hydrothermal fluid. The gradual cooling and neut-ralisation of hot acid fluids by mixing with oxygenated ground waters forms the characteristic zoned alteration assem-blages which grade from cores of residual silica through silica-alunite to peripheral clays. The liquid-dominated phase of the hydrothermal fluid brecciates the competent, altered rocks and deposits sulphide mineralise-ation within the breccia matrix. High gold grades occur in the matrix-rich breccias and decline from the hydro-thermal fluid upflow to outflow zones.CSAMT (controlled-source audio magneto-tellurics) geophysics has been used to define the geometry of the alteration centres while strike slip movement on the major structures accounts for the dilational structural environment in which the ore hosting breccias form.

Polish coal mines are well equipped with methane monitoring systems,nevertheless the worsening conditions force a continuous impro- vement in the field of environmental monitoring. Application of modern electronic components make it possible to design the new modular telemonitoring system incorporating the best features of the older systems,widely employed in Polish collieries, eliminating their weak points. Several new sensors and portable instru- ments for methane monitoring and early fire detection have been developed and tested in mining conditions.

Traditionally, the development of a mineral resource project goes through a fairly set pattern of decisions from what commodities to search for; where to look; how to locate; what are the reserves; how can they be exploited with optimum returns for all stakeholders; where are the markets and what will be the price received; what financing arrangments? However, due to the unique nature of most mineral resource properties, the relative significance of individual parameters on the ultimate development decision will vary from project to project. Sensitivity analysis in its formal sense is most frequently related to the economic analysis of a project particularly in conjunction with the ultimate development decision making process, and acknowledges the uncertainty of the actual values with their impact on the corporate decision making yardsticks. In many cases, this analysis merely adds more values to confuse the decision makers who may well opt for some subjective rationale to overcome the numeric confusion. However, sensitivity analysis should be used more frequently to exploit the development dollar to its maximum, THROUGHOUT the phases leading to the development decision. It is essential to identify the critical inputs to the various decision tiers in a project as early as possible and direct the funds to ensure that these parameters are determined as accurately as possible. Examples are used to illustrate the need for an even-handed quantification of the parameters which affect the outcome of decisions en route to the final one while minimising the risk in making an optimum assessment in relation to development funds Available.

High solids brown coal slurries have been prepared with concentrations approaching those achieved with bituminous black coals. The high inherent water content and macroporosity of Victorian brown coals have been reduced in a controlled manner by chemical and mechanical means. The hydrophobicity of the coal surface has been increased sufficiently to reduce the tendency for swelling and water uptake. This together with densification has allowed the solids content to be progressively improved from 25% solids with raw coal to 65% solids with modified coals. Both raw brown coal and modified brown coal suspensions show shear thinning behaviour resulting in lower viscosities at higher flow rates. All coal suspensions displayed a yield stress once sufficient solids concentration was achieved. This yield stress can be used in the prevention of solids settling. Under simple shear mixing the network structure that provides the yield stress quickly breaks down to a low viscosity fluid with reduced yield stress and a pumpable consistency. The time necessary for structural recovery is in the order of days permitting shut-down and start-up of fuel delivery systems.

"This paper outlines a simple methodology for iron ore characterisation. Iron ores commonly contain a range of iron oxides with varying iron content along with generally minor quantities of lighter silicate gangue phases, giving rise to density variations. Companies tend to rely on heavy liquid separation (HLS) in the evaluation of samples arising from exploration, mining or metallurgical processes. Heavy suspension separation (HSS), a simple laboratory technique of density fractionation, employing suspensions of fine tungsten carbide (WC) particles in lithium heteropolytungstate (LST) solutions, can be used in the evaluation of iron ore.As part of Arrium Mining’s program to improve its knowledge of ore types being processed in two hematite ore beneficiation plants (OBP), metallurgical evaluation of hematite feed and geometallurgical evaluation for the OBPs has become a major focus.Metallurgical evaluation of the hematite ore ultra-fine size fraction, formally treated as waste but now upgraded by HSS, is a part of Arrium’s program to improve recovery.The HLS method for iron ore characterisation is not generally used as part of routine iron ore feed metallurgical evaluation due to the expense, toxicity and time-consuming nature of the technique. Results show that the HSS method for iron ore characterisation can achieve low-cost, low-toxic separation and can be used on-site to improve turnaround time of results (Begelhole, Jasper and Koroznikova, 2013).Arrium have applied this technique successfully for the past three years to progress process improvement for the two OBP as well as to assist Arrium’s on-site laboratory services, Bureau Veritas in Whyalla.The main objective of this program has been to further develop the HSS procedures using a low-toxicity, high specific gravity (SG) suspension; LST and WC as the dense medium for metallurgical evaluation of ultra-fines.A suspension of a particular density will separate iron ore into two products: a sink fraction (denser iron oxide – hydroxide particles) and float fraction (silicate – iron ore composite particles). A theoretical grade and mass recovery can be calculated, and a grade – mass recovery curve can be constructed for iron.Metallurgical evaluation of the plant feed ultra-fine size fractions are used to improve efficiency of an upgrading plant process. The Queensland Department of Natural Resources and Mines (NR&M) accepted the environmental liability for the Mount Morgan minesite in 1991. This gold and copper mine located 38 km southwest of Rockhampton had been in operation for more than 100 years. Mining leases are still active while the feasibility of a reprocessing operation is carried out. From 1993, NR&M have operated a seepage interception pumpback system which has reduced the chronic load of acid rock drainage (ARD) to the adjacent Dee River, a tributary of the Fitzroy River system. In early-2000, it was recognised that a ten-year plan for rehabilitation of the mine, along with significant funding would be required if a long-term sustainable rehabilitation strategy was to be implemented at this minesite, ultimately making the seepage interception system redundant. A rehabilitation planning workshop coordinated by NR&M was held in May 2000. This workshop brought to the mine a range of technical expertise and key stakeholder groups. This workshop provided a technical forum for review of studies undertaken and to identify priority projects, which needed to be undertaken in the future to more clearly define contaminant sources on the mine site and to prioritise the rehabilitation program. Stakeholder consultation enabled the project team to be clear on community and other government (eg Environmental Protection Agency) expectations. It is clear that the future of the economically depressed community of Mount Morgan will be reliant on the careful management of the significant heritage values at the minesite for tourism, education and research. In the first year (2000), priority studies were initiated, which included whole of site studies on water balance, contaminant sources and a review of occupational health and safety and environment of the minesite and conservation and heritage scoping. Baseline vegetation and soil materials surveys were also initiated. The outcomes of these studies helped to shape the work program for the following year, while providing a basis for an additional funding application, which was granted. The second year of studies focused on building upon the existing baseline studies completed. In addition, studies focussed on addressing the priority issue of contingency planning for overflow from the open cut pit in accordance with best practice management of release water and river monitoring strategies were completed. Completion of these projects over the next six months will enable the optimal rehabilitation strategy to be defined in 2003. This optimal strategy may require the use of a water treatment plant for part of the ten-year program to provide space in the open cut pit for the deposition of ARD contaminant sources (eg waste dumps, tailings). It is envisaged that some sources will be rehabilitated insitu while others will be relocated to the open cut pit. Implementation of this strategy will be dependent on subsequent funding.

Cliffs Natural Resources Pty Ltd (CNR) operates iron ore mines in the Koolyanobbing region of Western Australia. Ore is mined from three locations, separated by many kilometres. The ore is stockpiled at these locations, according to an in-house ore classification system (based on grade and source) and then trucked to the crushing and screening plant at Koolyanobbing. Lump and fines products are railed to Esperance for ship loading and export to Asian customers. CNR prides itself on the relatively low inter-shipment grade variability of the products. The Koolyanobbing crusher is fed using a daily blend plan, generated to maintain lump and fines product grades within acceptable tolerance ranges around targets. Achieving low variability requires predicting lump and fines grades as accurately as practical from the estimated head grades of the ROM ores potentially going into the blend. The grade prediction model may be either a direct prediction of crushed lump and fines grades and lump percentage, or be split into two stages: the bias between blasthole estimated head grade and crusher head grade and then the lump-fines algorithm for splitting the head grade between lump and fines products. The lump-fines algorithm comprises the percentage of lump and the difference between the lump and fines grades. We describe a weighted least squares (WLS) regression model for predicting crusher grades and lump proportion from the estimated head grade for Fe, P, SiO2, Al2O3, Mn and S. The method is applied to CNR production data, where the regression model explains approximately 60 per cent of the variance in the crushed ore grade, for both lump and fines. A further small but significant improvement in prediction can be achieved by including the ore classification data in the model. The regression errors exhibit strong positive serial correlation, indicating trends in grade error across multiple blend records. To compensate for the longer-term error, an exponentially smoothed model was developed and applied to the daily grade blend errors. This gave an increase in the longer-term variance explained and therefore an improvement in grade prediction.

A major aspect in competitive ironmaking is to replace metallurgical coke by injecting alternative cheap fuels. Whereas in the past, heavy oil injection as well as on a lower scale natural gas injection have proved to be reliable, the progressing high price level of these fuels has prompted international interest in looking for alternative cheaper fuels, especially pulverized coal. Theoretical analysis and practical operations showed that for constant adiabatic flame temperature, potentially more coke may be replaced by injected coal than by heavy oil, because of less endothermic cracking of hydrogen components. Since about 1974, the ARBED-Group has been looking for alternative fuels and in 1976 came to conclusion to select for first trials pulverized lignite for the following reasons:

Recent drops in commodity prices and economic uncertainty have seen many businesses re-evaluate their operational expenditure to ensure mine profitability. The high capital and operational cost of truck and digger fleets has resulted in loading and hauling of material being a significant proportion of a mine’s expenses (Nel, Kizil and Knights, 2011), thus it is often one of the first areas to be considered for cost reduction. If an operation requires additional trucks to maintain or improve productivity, a robust justification is crucial due to the expenditure involved.Mining schedules form the basis of productivity and cost estimations for mining operations and therefore must have a significant level of confidence with regards to achievable quantities and rates. Traditionally, a mining schedule is produced without detailed consideration of the trucking capacity or requirements. Although some mine planning software incorporates haulage predictions into schedules, most cannot model the dynamic nature of dumping and haulage. Previous studies have shown that it is necessary to have detailed haulage analysis instead of the traditional mining block centroid to dump block centroid methods for more realistic mining schedules and cost estimation (Doig and Kizil, 2013).Recent developments in software have allowed the dynamic integration of haulage analysis with mining schedules. Engineers can now create mining schedules in conjunction with dumping schedules, allowing mining schedules to reflect the restrictions created by the number of available trucks, combined with dynamic consideration of available in-pit and out-of-pit dumping locations.A study has been completed producing a mining schedule in conjunction with a dumping schedule and haulage analysis. Multiple schedules were run with various haulage strategies (including minimising rehabilitation liability) and truck availability to identify the impacts on coal production, and hence revenue. A financial analysis was then completed where a net present value (NPV) was calculated for each scenario. The study showed that trucking shortfalls can significantly impact mining schedules and cost estimations, both in terms of cost as well as revenue lost when trucks cannot maintain forecast production rates, thus dumping schedules and haulage analysis should be completed simultaneously. If dumping and haulage is not considered when planning the mining schedule, a mining business is ignorant to the impacts trucking has on the mine production, closure risk and profitability.CITATION:Doig, P G, 2014. The removal of bismuth from liquid copper in a vacuum furnace was studied over a range of pressures. The rate determining step changes from diffusion in the gas at pressures above 0.2 Torr to approach the Langmuir evaporation rate at pressures of 10-2 Torr. Oxygen and sulphur were found to have a negligible effect on the rate. Bismuth removal from copper sulphide was found to be considerably slower than from copper. This is consistent with the known thermodynamic properties of ternary sulphide melts.

Metallurgical accounting is key to the control and production planning process of any mining operation. This is even more crucial for complex operations involving mining, concentration, smelting, refining and marketing. The tracking of multiple metal product and contaminant components through the operation can improve process predictability and inventory management. Appropriate use can be made of æhigh quality dataÆ for strategic reserve utilisation, mining operations, milling operations, etc. This information enables the optimisation of all aspects of the mining and processing operations. This case study discusses a metal balance implementation for WMCÆs Olympic Dam operations; a large integrated mining, concentration and refining operation, which used an existing off the shelf statistical data reconciliation package developed for the oil industry. It was extended to track and balance the metal co-products across the entire integrated mining, mineral processing and refining plant. The key benefits discussed are tight integration with existing data collection systems, formalisation of previously informal processes, and leveraging the development and support available for a widely used package. The project provided a solution for the site metallurgical balance spanning the mine and processing plant. The solution facilitates a bridge between the planning and production worlds, using a common data model across the site.

WearApp provides expertise for assessing the degradation of removable screening media panels on vibrating screens right in a user’s pocket. Through the WearApp application, users can simply take a picture of a panel using their mobile, enter some basic information and have the application assess the wear to provide a recommendation for whether the panel needs to be replaced. Where traditional mechanisms for assessing panel wear only measure a few points across the panel face and rely on having personnel with specialised knowledge available to perform the assessment, WearApp uses deep learning models to analyse the entire panel face and support the user to make an informed decision. The application works through analysing a panel image and using a model to automatically detect the corners of the panel. Given the known dimensions of the panel, this enables the application to calibrate the pixel size against a known reference. A second set of models then detect the apertures and measure their dimensions. With the aperture dimensions defined the application assesses the wear of the panel through referencing a stored 3D model of the aperture. Finally, the data from each aperture is collated and the wear of the entire panel face defined. Since WearApp performs measurement of the entire panel face, it also allows the user to perform a more detailed analysis of the panel’s wear profile. Where typically, the panel wear is only measured in a few locations, WearApp’s analysis enables users to visualise the panel wear across the entire panel face, identifying areas of high wear that could be leading to premature panel replacement. Additionally, because the entire panel face is measured the change in screening efficiency can be calculated accurately for the worn panel, even taking into account the impact of aperture pegging by small rocks.

Three separate and unconfined aquifers occur in the Hilton area, named relative to position in relation to ore horizons: Footwall Aquifer in the east; Ore-Zone Aquifer within the ore-bearing Urquhart Shales; and the Hangingwall Aquifer in the west.It is the on-going strategy it Hilton to drain the Ore-Zone Aquifer which occupies structurally- and sulphide-controlled leached zones in the steeply west dipping strata. The aquifer affects considerable ore reserves to 480 m below the surface. Dewatering began in 1976, and is essentially completed to 4 level (240 m below surface). Dewatering efforts are now based on 8 level (480 m below surface).

The Bureau of Mineral Resources has been engaged in regional geological and geophysical field work in the Alligator River and Cobourg Peninsula area since 1971, following the discovery of major uranium deposits. Geophysical work commenced with a regional airborne magnetic and radiometric survey which was followed up by some helicopter and ground work in August 1973. The interpretation of the earlier radiometric work is presented in conjunction with the results obtained from the follow-up work. Analyses of 100 outcrop and drill core samples collected have provided basic information on the physical properties and concentrations of uranium and thorium in various rock types. The uranium determinations were made by X-ray fluorescence and delayed neutron analysis, good agreement being obtained between the two methods. X-ray fluorescence was the main analytical technique used because of its ability to produce both uranium and thorium determinations.

The flotation mechanism plays a key role in the flotation process. It is used to provide the contact between solid particles and bubbles and also the energy for these particles and bubbles to attach. The mechanism must therefore provide sufficient mixing to keep the solids in suspension so that they can be transported into the froth and recovered to the concentrate. The design of the mechanism is critical and over the past decade Outotec has developed and optimised a new mechanism design to improve metallurgical and energy performance. The FloatForce® mechanism consists of a rotor and stator arrangement and has been specifically designed to provide sustained mixing at higher air flows and lower power inputs.Over 500 FloatForce® mechanisms have been installed in existing and new operations. This paper outlines the technological aspects of the FloatForce® mechanism and provides metallurgical, operational and energy performance results from a number of flotation circuits in which these have been installed.
