Incorporating an iron ore pelletising plant, a MIDREX'"' Direct Reduction Plant, and a mini mill, the conversion of iron ore fines to high- quality steel slabs in Western Australia is among the lowest cost routes in the world. The cost and availability of iron ore and natural gas, government support, and proximity to the growing Southeast Asian market all contribute to the competitive position of the area. Owing to the lead-time required, this is an ideal time to develop a new project to supply semi-finished steel to Asia for rolling to a finished product. A project contracted now will start up in about three years, when the market should have recovered.

Iron ore pellets made from concentrates produced from low grade iron ores are the primary iron bearing feedstock for iron making in North American blast furnaces. Steelmakers are demanding increasingly higher quality to provide for improved blast furnace productivity, efficiency, product quality and environmental compliance. Unfortunately, this higher quality iron ore product must be produced from the vast deposits of low grade iron ores that are becoming increasingly poorer in quality with regard to mineral liberation and ease of concentration. Since some of these low grade iron ores require grinding to as fine as 90% -500 mesh (25 microns) for liberation and since more of the silicious gangue and other minor undesirable constituents must be removed to provide the higher quality, we have come to depend on flotation to do the added work. Flotation technology and other preflotation unit operations must improve to meet these increasing demands. In many cases, flotation equipment, reagents and circuit operating performance have improved little during the last two to three decades. Mechanical flotation cells have grown from 14 cubic meters (500 cubic feet) to over 84 cubic meters (3000 cubic feet) to help reduce capital and operating costs; however, flotation metallurgical performance has not improved, Column flotation has only recently shown promise in improving metallurgical performance for iron ore rougher flotation. Previous column flotation success was mainly in scavenger and cleaner flotation steps for treating minerals other than iron ore. Although some new flotation chemicals have been developed for removal of silica and other minor constituents under widely varying mineralogical scenarios, recovery of iron mineral has not improved. The operation and control of flotation circuits have become more challenging because of the increasing workload on flotation. Better sensing, process control and operation of flotation circuits are essential as we go forward. Iron ore upgrading by flotation can be classified into either anionic or cationic methods. Anionic flotation of either iron oxide or silicious gangue is accomplished by collector type, pH control and selective chemical activation . Similarly, cationic flotation of silica or iron oxides is accomplished by collector type, activation and/or pH control. Removal of other minor constituents is achieved by using specialty chemicals under controlled conditions for preflotation, co-flotation or post flotation steps. Generally, anionic flotation is used for floating cleanly liberating crystalline oxidized iron ores such as hematite, specularite and martite. Earthy and hydrated oxides such as hematite and geothite can be upgraded with either anionic or cationic collectors after controlled dispersion of slimes or prior removal of slimes. Anionic flotation of silicious waste can be achieved by calcium activation of silica. For magnetic iron ores small amounts of locked silica particles (middlings) can be removed by cationic silica flotation, which is the only method in commercial use in North America today. Historically the efficiency of these iron ore flotation processes has been restricted by the loss of fine iron particles (minus 500 mesh) to the tailings product. New technology is required to overcome this loss and improve overall flotation performance. Development of technology for more selective separation of silica and other minor undesirable constituents from iron ore will provide both quality and cost benefits to the iron and steel producers. Development of future iron ore production in North America will face stiffer technical challenges. These new and undeveloped iron ore deposits are largely oxidized (non-magnetic) and by nature contain more slimes and other undesirable constituents. Unless other new technology evolves, flotation will be the major treatment process required to upgrade these difficult low grade iron ores.

In order for the North American iron ore industry to remain competitive with high-grade overseas sources, research on low-cost beneficiation methods that ensure high-quality and uniform-quality products must be maintained in order to prepare for ever-tightening specifications on iron making raw materials for blast furnaces and also for the future iron- and steelmaking processes that can directly utilize finely ground concentrates.

"Depressants play an important role in the selective separation of impurities from iron minerals by direct or inverse flotation. In this paper, sodium co-silicate (SCS) with chemical formula of Na4SiCO6, as a depressant with pH modifier features, has been synthesized and used for phosphorus bearing iron ore in anionic reverse flotation. In this process, phosphorus is floated while the iron oxides are depressed, using fatty acids as collector in an alkaline medium. Batch and pilot flotation tests were carried out to investigate the influence of SCS on the separation selectivity of phosphorus from iron oxides. Also the depression mechanism of SCS on hematite surface was investigated by microflotation tests and FTIR spectroscopy measurements. The flotation results indicated that without using a pH modifier, the pH of pulp could reach up to 10, when SCS was used as depressant. In this condition, a better depression performance was observed compared to sodium silicate (SS). Using the SCS, phosphorus and total iron content in iron concentrate was 0.046% and 66.29%, respectively, compared to SS where these values were 0.06% and 65.75%, respectively. As a result the weight recovery of iron concentrate was increase by around 4%, compare to SS. It was also found that 238 g/t of SCS could be used instead of 3 types of reagents collectively, including 32 g/t of NaOH, 151 g/t of Na2CO3 and 400 g/t of SS gel.INTRODUCTIONThe phosphorous presents in iron ore minerals is mainly in the form apatite mineral. The apatite is separated from iron ore minerals by magnetic and flotation methods (Ma, 2012). The reverse anionic flotation of iron is one of the most common method for removing phosphorus from iron concentrate (Araujo et al., 2005).Usually apatite minerals are readily floated using anionic collectors such as fatty acids (Ma, 2012). In this conditions the iron minerals are depressed and by modifying the pH in alkaline conditions, selective separation of phosphorus from iron concentrate can be achieved. Depressants including; sodium silicate (SS), starch, dextrin, guar gum and humic acids play an important role in the reverse flotation of iron ore (Kar et al., 2013; Ma, 2012; Turrer and Peres, 2010; Araujo et al., 2005). Studies have shown that SS has a better effect on iron recovery and phosphorous reduction, compared with other depressants (Tohry and Dehghani, 2016; Qi et al., 1992, Dho and Iwasaki, 1990). In most flotation processes, modifiers are used to adjust the pH. To achieve alkaline conditions, mainly pH modifiers such as carbon dioxide and sodium carbonate are used."

Locus Mining is working side-by-side with a prestigious iron ore company to evaluate the addition of Locus ESG-friendly green flotation reagents with the primary goal of improving recovery and grade. In this paper, we will focus on the cationic reverse flotation application. The most “established industry” reagents for cationic reverse flotation are amine as the collector, starch as the depressant, and in some cases frothers are also used (among them MIBC, pine oil, others). Here, we evaluate the synergies of different classes of eco-friendly biosurfactants and industry-standard reagents during the cationic reverse flotation method. Exploratory research was done first with an analog sample under different pHs, eight different biosurfactants with starch and no-starch, and a customized DOE was used to perform 145 microflotation tests. The results show Separation Efficiency from 20% (baseline) to 50% (biosurfactant), and Selectivity from 3.27 (baseline) to 5.67 (biosurfactant). Optimized result conditions were then applied to the iron ore samples received from our client to perform flotation tests on a Denver Lab cell. Similar results were obtained by improving Separation Efficiency and Selectivity, which corroborate with the previous work.

"The Sydvaranger magnetite mine closed in 1996 due to low iron ore prices and was reopened in 2009. The flowsheet has remained more or less as in the old plant, based upon two grinding steps followed by magnetic separation. The magnetite is free of harmful elements and should be attractive on the high quality market. This requires a concentrate containing less than 2% SiO2, which previously was achieved by amine flotation. Amine was preferred because it could be used with sea water. The use of amine is now restricted by the Norwegian Climate and Pollution Agency. Therefore, testwork to replace cationic with anionic flotation was done. Activation of quartz with Ca or Mg ions prior to anionic flotation was shown by research from 1960 to 1980 to be effective under laboratory conditions. The old research results have been followed up in order to make a commercial process for Sydvaranger. Calcium activation works excellently with all Sydvaranger ores, including the ones containing amphibole minerals, but Ca activation requires the high and not environmentally friendly pH of 12.4. Magnesium activation at pH 10.5 is a little more challenging, because the maximum concentration of MgOH+ is about 100 times lower than that of CaOH+. Fortunately, the major impurity in the main Bjornevatn orebody is quartz, which responds well to Mg activation. The process does not appear to depend much upon water quality, as the silicates may already be activated during grinding and magnetic separation in recycled water. The new process is environmentally friendly, as only well-known household reagents are used; oleic acid or tall oil, dextrin, sodium hydroxide and magnesium chloride at pH 10.5.IntroductionThe processing plant of Sydvaranger Gruve AS (SVG) is located in the port town of Kirkenes in the northernmost part of Norway, 10 km by rail from the high-grade deposit of Bjornevatn. This plant has been able to beneficiate magnetite ore to up to 99.5% purity, as described by Sandvik and Malvik (2001). Using the magnetic properties of the ore and making the most out of its enviable liberation characteristics, the original plant consisted of ball mills and 600-mm magnetic separators. The plant was shut down due to market conditions in 1996 but reopened in 2009."

The use of amine has been restricted by the Norwegian pollution authorities during the time the mine was shut down. Test work to replace cationic with anionic flotation is therefore done. Research on activation of quartz with Ca or Mg ions prior to anionic flotation was shown by basic research in the period from 1960 to 1980 to be effective under simplified laboratory conditions. This old research has now been followed up from a practical/empirical point of view. The basic work was mainly done on quartz and iron minerals only. In this case, an actual feed containing a number of minerals common in iron ores is used, in order to demonstrate that a commercial process is possible. Calcium activation is shown to work excellently but requires too high pH to be environmentally and economically attractive. Magnesium activation is a more difficult process, because the maximum concentration of MgOH+, which was shown to be the activator, is about 100 times lower than the alternative CaOH+. Flotation success depends partly upon the ore, some amphibole minerals are more difficult to float than pure quartz. Ordinary batch flotation test work is time consuming. A South African microflotation test cell has shown promise, because work can be focused upon flotation of the more critical coarser fractions of the Sydvaranger ore. The steel industry is facing an unprecedented challenge. I would like to point out the role that flotation technology could play in meeting this challenge by providing high quality raw materials to the steel industry. Of all the technology available to a blast furnace operator, raw material preparation is by far the most important. Raw material preparation has been a key to the success of the Japanese steel industry. The foremost proponent of better raw material preparation was Professor Joseph at Minnesota. He gave a Howe memorial lecture to the AIME audience in the early 1950s, prepared from the lecture notes that he gave in his classes. At about that time he was invited to Japan. It is ironic that the Japanese steel industry listened and made it a success. In order for our steel industry to be competitive, first we must supply high quality and uniform quality raw materials to improve the efficiencies of our blast furnaces. Where does flotation fit in to the iron ore industry then? First, as a primary means for concentrating for oxidized iron ores. Second, to touch up magnetite concentrates for the removal of the last few percent of silica. And third, in the preparation of super-concentrates for direct reduction.

"Iron ore for alternate iron processes concerns alternate iron products designed for use in EAF (electric arc furnace) steelmaking processes. These alternate iron products include both DRI (direct reduced iron), HBI (hot briquetted iron) and merchant pig iron. Merchant pig iron can be produced in conventional blast furnaces, mini blast furnaces (including charcoal BF's) or novel processes such as RHF/SAF (rotary hearth furnace/submerged arc furnace) such as Iron Dynamics or RHF such as Mesabi Nugget. These novel processes are coal based and can use iron ore concentrates or recycled steel plant oxides. The blast furnace processes can use conventional feed materials: pellets, sinter, lump ore and coke. However, DRI and HBI processes are predominantly pellet based but require DR grade pellets that are low enough in acidic gangue (SiO2 and Al2O3) to avoid additional expense in the EAF process This paper will focus on the quality and availability of DR grade pellets for NAFTA DRI/HBI plants but also concentrates for fines based processes and feed materials for merchant pig iron production. INTRODUCTION This paper will outline alternative (to the blast furnace) competitive ironmaking processes and process routes. Within each section the types of iron ore to be utilized will be discussed. Before discussing some of the details of these processes, it may be appropriate to review some definitions and commonly used terms within this industry. DefinitionsDirect Reduction: Reduce iron oxide to metallic iron without melting. Unreduced ore compounds remain as undesirable oxides • Direct Reduced Iron: Iron oxide feedstock exits in same form as entered (pellets in, pellets out; lumps in, lumps out) • Hot Briquetted Iron: DRI that has been hot (1200°F, 650°C) briquetted to a high density pillow shaped briquette • Hot Metal: Molten iron in liquid form, above 2500°F, 1370°C • Pig Iron: Solid product of the iron blast furnace • Residuals: Undesirable elements such as copper, nickel, chromium, tin, sulfur, molybdenum and phosphorus • Gangue: Rock minerals in the iron ore such as silica (SiO2), alumina (A2O3), calcia (CaO), magnesia (MgO). These remain in the oxide form in DR processes. • Reduction: Fe2O3 + 3 CO = 2 Fe + 3CO2 2 Fe2O3 + 3 H2 = 2 Fe + 3H2O (Fe2O3 > Fe3O4 > FeO > Fe)"

About 90 per cent of the pre-mining BIF-hosted iron ore resource of the Hamersley Province of Western Australia is of the Phanerozoic supergene martite-goethite type. The remaining ten per cent formed as supergene deposits at ~2000 ¦ 200 Ma, and were later modified by burial to form the Proterozoic martite-microplaty hematite ores. The supergene-metamorphic segment of this general unified model has been challenged by three recently published hypogene-based genetic models for the hematite ores, all requiring meteoric oxidation to produce the ore. The most recent and detailed, by Taylor et al (2001), is based on data from the small Southern Batter and North deposits of the Mount Tom Price mine. The authors proposed that during Stage 1 æoverpressured bicarbonate-saturated basin brines from the dolomite aquifer of the Wittenoom FormationÆ at 150 - 250¦C, dissolved free silica from BIF to produce a stratigraphically thinned, magnetite-carbonate-silicate-apatite rock. In Stage 2, meteoric oxidation of siderite to secondary microplaty hematite + ankerite, and magnetite to martite, at unspecified elevated temperatures and pressures, was followed by carbonate leaching (Stage 3). Finally, during Stage 4, weathering with removal of apatite, produced the typical low-phosphorus, porous martite-microplaty hematite ores of the Tom Price-Whaleback type. However, evidence of both microplaty hematite and martite reduced to magnetite, and of infill silica, apatite, and ferroan chlorite, with late-stage pyrite, in the pore space of martite-microplaty hematite ore, shows that the hydrothermal activity at Mount Tom Price is a post-ore event. Neither pyrite nor ferroan chlorite could resist the oxidation required to form hematite ore. Recrystallisation of microplaty hematite in these infilled zones to a typically coarser form than present in most of the normal ores, is a further supporting factor. A more credible, post-ore alternative to the hypogene genetic model is suggested here. Re-exposure to leaching by ground water of the metamorphosed ore deposits in the Phanerozoic resulted in the partial removal of remnant goethite. Localised modifications in the porous BIF/ore contact zones were driven by exothermic oxygen/pyrite/carbon reactions in the footwall Mt McRae Shale. Cool descending oxygenated meteoric water in the permeable ore horizons, acted as one limb of a thermal convective cell. In the other limb, heated reducing solutions rose through the permeable contact zones, to produce the observed localised modifications of BIF and ore. Expelled silica from the carbonatised BIF invaded adjacent porous ore to form erratic silicified ore zones, and to produce the local quartz vein systems found in the associated overlying BIF.

A geometallurgical testing program was developed to anticipate ore behavior in the beneficiation plant and support production planning. Over 100 drill core samples from a major iron ore deposit were tested using bench-scale gravity and magnetic separation methods to assess variability in process responses. Results showed significant differences in key attributes such as iron grade, gangue content, slimes generation, and specific gravity, directly impacting concentrate grade, recoveries, and tailings quality. Correlation analysis and regression models were used to link feed properties to process outcomes, and a mass recovery estimation equation (Wrec) was developed for predictive use. The study proposes the integration of geometallurgical parameters—such as Fe, SiO2, Al2O3, LOI, ore type, size fractions, and slimes content—into the block model to support blending decisions and minimize operational risks. This work establishes a solid foundation for long-term mine-to-plant integration, with future phases aiming to expand testing and build a calibrated geometallurgical model.

The properties of iron ore sinter – commonly defined by measures of tumble strength, reduction degradation and reducibility – have a major impact on blast furnace performance. These properties are largely influenced by raw material properties, in particular the bulk ore composition. Despite this importance, there is a lack of quantitative data on the impact of ore chemical composition on iron ore sintering. This is surprising since the levels of Fe, SiO2, Al2O3, P, MgO and other elements, together with the nature of the minerals in the fine ore, play a major role in determining the abundance and type of high-temperature bonding phases that form during sintering. It is the abundance and nature of the high-temperature bonding phase(s) that directly influences sinter quality. This study combines in situ diffraction experiments in model sinter systems with laboratory-based compact sinter tests using natural ores to examine the links between iron ore composition and sintering temperature and their effects on standard metallurgical sinter quality test methods. Results help to establish the critical compositional and thermal parameters that control the bonding phase chemistry, which in turn influences the physical characteristics of the sinter matrix. This information should enable operators to predict optimum sinter operating conditions based on the initial chemistry and mineralogy of the iron ore fines and recognise the chemical modifications to the original iron ore fines required to produce high-quality iron ore sinter.CITATION:Pownceby, M I, Webster, N A S, Manuel, J and Ware, N, 2015. Estimation of iron ore grade distribution has been attempted using geostatistics and artificial neural network (ANN) based models for a banded iron formation (BIF) type iron ore deposit of East India. Geologically, it is a supergene iron ore formation through an enrichment process of parent material (BIFs) by gradual leaching of impurities, namely SiO2 and Al2O3. As the degree of leaching differs spatially, distribution of Fe varies depending on local controls of ore formation. While geostatistical methods work on models based on spatial correlations of mineralisation parameters, ANN models a non-linear distribution and is widely used as a global approximator. Spatial distribution modelling of Fe values has been carried out employing ordinary kriging (OK) and sequential Gaussian simulation (SGS). Non-linear modelling has been performed using hybrid neural networks (HNN) that provided an alternative option for grade estimation. Classical statistical modelling revealed a negatively skewed 3-parameter lognormal Fe population having a mean of 60.49 per cent with a skewness of -0.08 and a kurtosis of 2.60. Semi-variography and geostatistical estimation employing OK procedure led to block-by-block kriged estimates with associated kriging variance, which provided an overall mean kriged estimate and kriging variance of Fe as 60.29 per cent and 7.76 (per cent)2 respectively. SGS procedure revealed a mean of 60.71 per cent and a standard deviation of 5.89 per cent with minimum and maximum values as 45.12 per cent and 68.70 per cent respectively in respect of Fe. HNN model provided values of mean squared error (MSE) and correlation coefficient (R2) as 12.33 and 0.61 respectively, thereby exhibiting the robustness of the model to sustain maximum heterogeneity within the target domain. A comparison of Fe grade estimates obtained by kriging, simulation and HNN models more or less maintain similar distribution patterns that are close to the sample data. It is thus opined to carry out the grade prediction exercise employing all these three modelling approaches to obtain alternative scenarios for improved mine planning and design exercises. "The developments of the 1950s and 1960s have seen Canada become an international source of iron ore, trading in all geographical areas and hemispheres. Canada's production will significantly increase in the next decade. However, although the outlook is bright, iron ore producers cannot be complacent. Instead, we must weigh the factors that have brought about the development of the Canadian iron ore industry and examine the probable changes for the next decade that will affect its growth.Looking ahead in the 1970s, competition will be severe. Pressure on prices will continue as new sources of supply bid for long-term contracts and as steel producers continue to develop mines around the world. Rising costs will make these pressures more severe. We must balance the growth of the world's steel makers with the emergence of new supplies of iron ore. The iron ore industry is now part of a new era in which demand and supply are intermeshed, and the developments around the world are acting on the Canadian iron ore industry's future."

"IRON ORE was first smelted in Canada about the year 1736 at Les Forges, Quebec -a most appropriate name for such a historic locale. During these early years of the 18th, 19th, and first quarter of this century, about six million tons of ore were mined and employed in the manufacture of items ranging all the way from kettles, stoves, and cannon for the early settlers to weapons of war for the allied armies of World War I.But this symposium on iron ore is not concerned with this early period. Instead, it is concerned with the iron ore industry of today -an industry which will soon be-come one of the two most valuable mineral industries in Canada.The subject in its broad geographic and economic aspects will be introduced by Mr. Buck; Dr. Harrison will describe the geology and origin of the principal iron ore deposits; Dr. Downes will go into beneficiation as it applies to iron ores; and Mr. Gertsman will discuss primary processing. The symposium will not deal with the steel end of the industry, because that phase itself could well form the subject of a symposium."

After World War II Canada?s fledgling iron ore mining industry developed along the ill-defined Quebec / Labrador border near what became the town of Knob Lake and later renamed Schefferville. For about twenty-five years from 1954 to 1982 Schefferville was the epicenter of Canadian iron ore mining and the foundation of the Iron Ore Company of Canada. In about 1982 it all stopped, shut down, the miners moved away leaving behind a mining camp and a ghost town that have sat idle and almost deserted for the past twenty five years. The story looks set to change with new plans to re-establish the former mining operations in the historic mining camp. This paper outlines the proposal to reactivate the direct shipping iron ore operations in the Schefferville mining camp, and specifically the properties in Labrador owned or optioned by Labrador Iron Mines Limited (?LIM?), a wholly owned subsidiary of London Stock Exchange listed Anglesey Mining plc. The Schefferville mining camp is located about 1,000 km northeast of Montreal. There are no roads connecting the area to southern Labrador or to Quebec. Access to the area is by rail from Sept Iles to Schefferville, or by air from Montreal and Sept Iles.

Still, the subject of iron ore is associated in peoples' minds mostly with the Lake Superior region and this is as it should be. The Minnesota Section meeting exposed the forces that over a period of two decades, 1950 to 1970, are revolutionizing the industry. The Lake Superior region has been at the center of these changes and has been deeply affected by them. The rise of foreign sources of iron ore that did not require beneficiation and taxation considerations were for a number of years a giant setback for the Lake Superior region and Minnesota in particular. However, the companies in this region have led the drive to improve the quality of ores which are culminating in the tailored pellet. This is a product in which iron content, silica, without significant impurities, is manufactured for optimum blast furnace performance. The oxide pellet does not seem to be the end as partially or prereduced pellets are closer at hand.

"This paper will identify where the industry is heading with iron· ore in the next ten years. From a customer's point of view, an indication of the changing, yet expanding, market will be made. This will progress further into the most likely changes in chemical and physical requirements of the ore products. No definite target can be set for 1990, but the logic from the direction of the changes will be established.IntroductionThe tonnage and quality of iron ore produced in the eighties will be heavily influenced by energy and investment considerations. That's not a great pronouncement, but this paper will explain how these two factors are :(I) influencing a disproportionate growth of electric furnace capacity and a greater use of scrap for iron units, in place of Iron ore;(2) influencing chemistry specifications; and(3) causing extensive examination of ore agglomerate form. Inflating investment costs are emphasizing the need for more productive blast furnaces, and the iron ore burden is under heavy examination as to how it affects productivity and coke rate."

Dramatic changes have been effected since 1955 in the mode of iron ore shipments within the U.S. In 1955, less than one percent of ore consumed in domestic blast furnaces-approximately 125 million long tons-consisted of pellets. Five years later, in 1960, some 94.8 million tons of ore were consumed, 14% in the form of pellets. Projections for 1980 reinforce confidence in this most economic of blast furnace feeds, and set U.S. pellet consumption at 151.2 million tons. In the last decade, pellets caught fire in other countries. By 1969, world production reached 96 million tons. This compares strikingly with present world output of 154 million tons.

Reconciliation at large iron ore operations is a complex and time- consuming process. Often the volume of data and the large range of different stakeholders makes the process almost impossible. Up until recently geologists and engineers at these operations would spend hours cutting and pasting data in and out of monster spreadsheets, diligently comparing how resource/reserve models, grade control and survey pick-ups compare to what was actually produced. In 2003 the Sishen Iron Ore Mine in South Africa broke this cycle by implementing SnowdenÆs Reconcilor software. The implementation of a dedicated reconciliation system required a number of existing practices to be changed, with the involvement of stakeholders right across the mine. Data sources had to be clarified and validated, terminology had to be standardised, processes needed to be documented and some methodologies needed to be updated. This was a task that required significant effort by Kumba personnel so that the system could be successfully implemented. This paper provides a case study of the reconciliation system implementation at Sishen. It is a story of an operation that evolved from using a number of fragmented reconciliation processes to using a unified automated system. This paper outlines the key estimates and measurements that are used for reconciliation, details the characteristics of an automated web-based information management system to facilitate the process and provides some insights about the benefits that have been gained though the use of a rigorous reconciliation process.
