Some historical sketches of the early development of froth flotation are presented. Flotation technology involves several aspects: chemical control of mineral hydrophobicity, selectivity in flotation, flotation kinetics, flotation machines, and process optimization and control. However, only some aspects of the regulation of mineral flotability by the addition of chemical collectors in some selected cases are discussed. The early contributions to flotation science by Langmuir, Gaudin, Wark, and Taggart are briefly outlined. With a firmer understanding of surface chemistry, electrochemistry, and the electrical double layer, progress has been made in understanding the fundamentals of flotation chemistry, although sound theoretical underpinnings still are needed in these very complex systems. Flotation chemistry is related very directly to the type of mineral being floated since the systems depend strongly on the chemical and physical characteristics of the minerals. Full discussion of chemical reagent phenomena would be in terms of the behavior of naturally flotable minerals, sulfides, oxides, silicates and alumino-silicates, and salt-type minerals. At this time, citing a few cases involving salt-type minerals and oxides, the dependence of their flotation surface chemistry will be discussed in terms of the role of adsorption, surface reaction, and the hydrophobic effect.

While sustainability itself needs to be redefined in a selfless way, methods of measuring and optimizing it also need to be reformulated. Gone are the days when we had the luxury of abundant resources and the freedom to extract values in self-centered ways. In the past, focus has been mostly on reagent performance, processing operations, and upgrading of tools to maximize rather than optimize value extraction from the earth's crust. Today we as extractors face a new set of challenges that include value separation from low quality resources including wastes, but within the energy, environment, and societal constraints. Development of such technology depends on understanding the role of entities and concepts such as bio-molecular interactions at surfaces, forces involved in inter-granular versus intra-granular fracture in new fragmentation methods, robotic in-situ or extraterrestrial mining, exploiting new membrane and nano technology, use of new sensors and actuators for detection and separation and computation capabilities for faster and economical processing. Equally importantly, we need to communicate with everyone what we foresee and anticipate when we extrapolate the type-performance-cost relationship of ores to the era ahead of us and establish viable schemes for ecological survival. The more efficient production and use of mineral resources is a major objective of our sustainability efforts. Resource characterization is a critical component for optimization of the mine-to-mill process, including innovative processing for sustainable growth. Such characterization is now referred to as geometallurgy, with advanced instrumentation including, for example, particle size analysis, XRF, XRD, NIR, automated SEM/EDAX analysis (QEMSCAN, MLA), and high resolution X-ray micro tomography. Geometallurgical information is important for exploration, deposit evaluation; mine planning, design and analysis of separation processes, etc. Characterization of mineral processing particles in 3D is now possible using high resolution X-ray micro tomography (HRXMT), and such HRXMT systems have been installed at several laboratories around the world. After review of principles, the features of such HRXMT analyses are presented including size/shape, damage state, mineral phase identification, and evaluation/isolation of trace mineral particles. With new algorithms for image analysis, quantitative data treatment is possible for construction of liberation-limited grade/recovery curves, for the determination of specific crack surface area, and for complex texture analysis including grain exposure. Finally, new tomographic characterization possibilities are discussed to provide the foundation for the development of advanced, innovative processing strategies for sustainable growth. Involvement of various indigenous microorganisms in extracellular and intracellular iron oxide formation is a convincing index for iron ore biogenesis. Biomineralization of various iron oxides such as hematite, magnetite, goethite and limonite with the participation of aerobic and anaerobic microorganisms is well established. Various aerobic and anaerobic bacteria such as Gallionella, Leptothrix, Acidithiobacillus, Thermoplasmales, Pseudomonas, Bacillus spp and Shewanella putrefaciens, which are implicated in the formation of higher and lower oxides of iron have been isolated from different iron ore deposits. Diversity of microbial life in iron ore deposits can be put to beneficial use such as selective removal of undesirable constituents such as silica, alumina, clays, phosphorous and calcite and also to bring about environmental detoxification. Role of microorganisms such as Paenibacillus polymyxa, Bacillus subtilis, Yeasts and a sulfate reducing anaerobe in the biobeneficiation of hematite is illustrated. Surface chemical changes brought about by bacteria - iron ore mineral interactions are discussed with respect to hydrophobcity, adsorption isotherms, zeta potential data and bioreagents generation. Bacterial adaptation to minerals such as hematite, quartz, alumina, calcite, apatite and clays results in secretion of mineral ? specific biosurfactants such as proteins and polysaccharides. Such bioreagents can be used as selective collectors, dispersants and flocculants in iron ore beneficiation. Research results are highlighted to demonstrate silica, alumina, phosphate, calcite and clay removal from hematite. Environmental friendliness of such biobeneficiation processes is demonstrated with respect to biodegradation of toxic amine collectors, utility of ?in situ? organisms in enhancing settlement of fines in tailing dams and water harvesting. Selection of mill size for reducing a feed material of a given size to the desired product size is generally based on the specific energy estimate obtained from Bond test. Over the last thirty years or so, an attempt has been made to develop a more accurate and powerful alternative approach based on the characterization of the particle breakage kinetics and material transport through the mill over a range of operating conditions of interest and correlating the degree of size reduction achieved with the net specific energy input to the mill. Particle breakage kinetics are described in terms of the specific grinding rate and breakage distribution parameters for the individual size fractions. Precise estimates of these parameters and the net energy input to the test ball mill (a laboratory or pilot scale mill) are important for development of desired energy-size correlations. In this context, three tasks are important: (a) preparation of the feed charge, (b) design of batch grinding experiments and (c) computational technique used for estimation of the breakage rate and breakage distribution parameters. This paper highlights several aspects of these three tasks that have been overlooked by researchers working in this field, and describes a more appropriate approach for estimation of model parameters and specific energy input. Several examples are included based on the data available in the literature and those generated in our laboratories to illustrate important points.

The air dense medium fluidized bed separator which has been developed for the dry beneficiation of coal is recognized as a low cost and high efficiency process. The success of this separator for beneficiating any specific coal, alone or in combination with other processing methods, mostly depends on the characteristics of run-of-mine coal. Therefore, a thorough knowledge of the mineralogical composition and washability characteristics of representative coal sample is highly essential for correctly and effectively assess the suitability of this process. Available literature conforms that although the characteristics of Indian non-coking coals are well known, the correlations between the particle compositions with its density are entirely lacking. In the present study the washability, proximate, ultimate and elemental analysis was conducted for four typical Indian high-ash non-coking coals and their elemental compositions were well correlated with the specific gravity of coal. The results obtained in this study provide some essential information to the coal-processing engineer for efficiently operate and control the process. Furthermore, the beneficiation potential of air dense medium fluidized bed was experimentally evaluated and compared with the results obtained from an operating wet beneficiation plant. Based on this comparative study the air dense medium fluidized bed is established to be a possible alternative to the conventional wet beneficiation method for beneficiating Indian coals with Ep values in the range of 0.03 to 0.06

The lecture is about the growing role and the evolution of advanced process control (APC) in the mining and mineral processing industry, taking into account major trends in Information Technology. It reflects the standpoint of a team, which has already successfully developed APC technology for more than 20 years. Advanced process control systems tend to rely on combinations of artificial intelligence techniques or algorithms that complement each other and cooperate. Each technique or algorithm makes it possible to use certain type of knowledge about the process, so that the advanced control systems benefit at any time from the combined knowledge of process and control engineers and plant operators, from knowledge derived from past research work and process modeling, from a considerable amount of data provided by advanced instrumentation in real time, and from knowledge that can be extracted automatically and at any time from past data and images. The lecture will first review and compare the role, merits and limitations of algorithms that are used for online decision making in mineral processing plants: expert systems, fuzzy logic, neural networks, soft sensors, optimizers, and MPC controllers. The lecture will also review the role of online image analysis and sound analysis in process control. Recent developments in this area open new dimensions, in particular the ability for advanced process control algorithms to automatically explore the past, move back and forth in time in order to make better informed decisions, and the ability to cooperate with the operators for better performance. Applications will be presented. Recent progress in process simulation makes it possible to design, configure, check, and pre-tune APC systems before plant startup, opening new options for implementing APC. The Indian steel industry is growing at a rapid pace and expected to be the 2nd largest steel producer in the world after China. To cope up with this growth and to sustain it, the industry needs to focus on effective utilization of domestic metallurgical coals. While the importance of indigenous coal has increased, its supply from the domestic sources is declining. This is primarily due to high ash content in Indian coals leading to its difficulty in washing to a low level competitive to imported coals. Non-availability of a suitable beneficiation technology to bring down the ash to such a low level is the other reason. Effective utilization of current technologies has enabled Tata Steel to bring down the ash to 13-16% from its captive collieries. However, further lowering the ash using the conventional beneficiation technologies is difficult and unsustainable. New technologies should be developed for bringing down the ash further. A thrust area research program has been undertaken at Tata Steel for producing clean coal with 8% ash maintaining the yield currently achieved in its washeries. The technologies attempted are based on chemical beneficiation of coal. In leaching process, suitable chemicals are used for extracting ash minerals from the coal. As an alternative process, the combustible part of the coal is being extracted using a suitable organic solvent through an organo-refining process. Both the processes have been successfully developed in the laboratory and are being demonstrated in pilot scales. Various beneficiation processes practiced at Tata Steel including the efforts made for developing new processes for achieving clean coal with 8% ash have been discussed in this paper. "Slag foaming occurs in several pyrometallurgical processes. These processes include steelmaking in basic oxygen steelmaking furnaces and electric arc furnaces as well as various non-ferrous operations like sulphide smelting/converting and base metal slag cleaning. Although slag foaming in steelmaking processes has been extensively researched, little attention has been given to slag foaming in non-ferrous operations. Slag foaming phenomena are complex because often the system consists of three or more phases. With this in mind, factors previously identified as influencing slag foaming were investigated. These include the slag basicity, physical properties of the slag, namely viscosity, surface tension and density, the formation of particles due to undercooling of the slag and the FexO concentration in the slag.Slag foaming was investigated in a vertical tube furnace. The different slags were contained in alumina crucibles and bubbling argon gas through the molten slag induced foaming. The foam height was measured by using stainless steel probes and a voltmeter. The conductivity of the slags made it possible to measure the foam height from the position of the probes when the electrical circuit was completed. Slags were foamed at different temperatures to investigate the effect of solid precipitates.The effect of increasing FexO concentration was found to decrease the foam index due to lower viscosities, but higher surface tension depression appears to have led to increased foam index values at high FexO concentrations."

"Movement of mill charge in the centrifugal mill is essentially dissimilar from that in the vibration mill with circular path despite the apparently similar mode in the motion of mill body. This dissimilarity is the reason for the substantial advantage regarding the comminution intensity of the centrifugal mill over the conventional vibration mill accounting approximately to one order of magnitude.Bradley et al. (1983) developed a math model regarding the mill charge as a lump. This model is presented in a simple equation with which motion of the mill charge can be predicted in terms of the parameters describing the specification and the operation of the centrifugal mill. This equation can be used to explain the power draft of the mill as well as the stability of mill operation. More recently, on the other hand, a numerical simulation technology called discrete element method (DEM) has become a vital vehicle for estimating the motion of the grinding media in the mill. The authors developed a mill simulator called ‘Mill Solver’. Mill Solver is designed to simulate various types of mills including centrifugal and vibration mills. The principle of this simulator is to calculate individual kinetic events of interaction of balls in the mill in a minute time interval, hence the mill performance can be constructed for estimation."

To keep the net impact positive is critical for sustainable development. For mineral processing industry, the value of a mineral is in the actual value as perceived by the end user. The process designs, investments in technology development all have direct relationship with the value of use and making a net positive impact on our ecosystem The value proposition has shifted towards raw materials and is a big differentiator. The availability of good quality raw material is difficult or is available at a premium. The challenge today is to develop green technologies that make effective and efficient usage of low grade raw materials The low grade raw materials as available pose a significant opportunity for human race for delivering value. They offer an easier reach to a value as perceived in end use but the journey is full of challenges. The first challenge is development of technology for maximizing grade recovery as required by the downstream process. The second challenge is to make the technology viable so that it contributes value to end use and the third challenge is to keep the net impact of the process positive The mining and mineral processing fraternity, being at the beginning of this value chain is set to take the first step in this journey for a tryst with ultimate human well being. The significant capital and operating expenditure of size reduction operations have maintained comminution on the spotlight of mineral processing research during the last century and, more recently, the concerns about the impact of these operations on the sustainability of the minerals industry, will remain to do so in the 21st century. One of the most popular approaches that have been used to deal with these challenges is the application of simulation both to reduce the uncertainty in the design and improve the operation of size reduction operations. From the initially purely empirical approaches, including the energy size reduction ?laws? and the phenomenological approaches, of which the traditional population balance model is, arguably, the best example, comminution modeling now reached a point in which more fundamental and mechanistic models are sought. The paper analyzes some of the advances that now make multiscale modeling of comminution processes realizable. On the microscale, greater understanding of the phenomena involved in fracture and fragmentation of single particles under different stressing conditions now exists. Particle breakage testing methods are currently used in a routine basis by industry and good quantitative descriptions of different breakage mechanisms are now available, although research is still required to develop appropriate models for a couple of them. On the macroscale phenomena, the discrete element method (DEM) has been successfully used not only to provide insights but also quantitative information on the transfer of mechanical energy from the machine to the grinding media in mills and to particles in crushers, while smoothed particle hydrodynamics (SPH) and computational fluid dynamics (CFD) to describe fluid flow. The paper also analyzes the importance of modeling mesoscale phenomena in size reduction, which is the interaction of particles forming assemblies or beds of particles, demonstrating some of the areas requiring further attention. Examples of application of the multiscale modeling approach to the inadvertent comminution of ore lumps during handling, to the comminution in vertical impact crushers and tumbling mills are demonstrated. This presentation identifies how mineral (coal included) processing profession should look at the challenges (threats) being faced by mineral industry. Presently, the focus is more on supply and demand on minerals. In addition, the R&D activities in the chain of mine-to-metal are paying more attention (if not only on) the processes being adopted, development of new equipments and modeling and simulation. But the profession is grossly ignoring aspects such as impact of the processes on other resources, of the ways we extract, use and dispose them socio-economically and efficiently. A business model which may encompass all these dimensions are essential for the sustainable development of mineral industry and a possible approach in this direction is presented. To start with, for the sustainable growth and existence, the profession must be aware of the prospective impacts of their activities on critical factors such as ? political (changing government policies), geographical (environment, land, water and habitat), which have major bearing on the survival and growth of the industry. Mineral Processing professionals have to join hands with mining engineers to answer some relevant questions related to the impact of mineral industry on society. Mining can become economically viable only if mineral processing engineers come out with innovative solutions to reduce capital and operating costs. The solutions have to be adoptable and practically feasible so that industry looks at us for directions. In fact, we have to move towards beneficiation of nano particles striving towards zero waste. Some of the gaps in the knowledge of procedures being followed in the design and operation of processing plants are highlighted. Enhancing the knowledge base for solving unexplored possibilities, solutions to evolve sustainable development measures which demands innovation both at academic and practicing levels is the need of the future. Well-structured academic programmes are to be formulated so that the graduates of these programmes can make an effort to look at processes/concepts with a new insight and approach; the profession should excite the young brains with challenges. R&D funding agencies have to have a long-term perspective on mineral processing so that closer interactions between academic institutes, industry and R&D organizations are sustainable and that innovations are at least a few years ahead of needs of future challenges. The design of tumbling mills has progressed from the Bond work index concept of the 1950s to the population balance concept of the 1980s and then made a quantum leap forward with the discrete element method in the 1990s. The failure of a SAG mill at the Grasberg mine site set in motion the inquiry into the role of shell lifter geometry on the profile of the charge motion within the mill. Quickly, it became evident that this could only be accomplished by tracking individual motion of ore particles and grinding balls and not by study of en masse motion of the charge that had been established previously. The discrete element method (DEM) which was prevalent in the civil engineering literature at that time proved suitable to tackle this simulation problem. In 1991, the two dimensional simulation of laboratory scale mills was validated with the DEM. Later this simulation method evolved into ?MillSoft?? a simulation software package for the design of lifters in ball and SAG mills. MillSoft?simulations proved that cataracting charge motion is not conducive to the life of lifters. The old rule of thumb that the number of shell lifter rows should equal twice the diameter of mill in feet was shattered by simulation results. Instead, the number of rows equal to the diameter of the mill in feet, providing that the lead angle of lifter is around 25 degrees, was established as being more optimal. This bold design change was first implemented and tested by Mark Sherman at Alumbrera Mines in Argentina. Two 36-ft SAG mills responded extremely positively to the design change. This success was immediately repeated at Collahuasi, Pelambres and other mines in South America. The design change has so far exceeded expectation that there is not a single SAG mill around the world today that does not employ a relief angle on its shell lifter. The DEM method has advanced in the hands of the author, mining companies and universities, notably in Australia and South Africa. Today, three-dimensional simulation of charge profile and slurry transport is a standard in the design of mills. There is strong pursuit of a virtual comminution machine with DEM in Australia. In South Africa, an experimental method known as positron emission tracking is emerging as a method for tracking particles in grinding mills. The computational burden of computing with millions of particles in three-dimensional simulations has been eased to less than a day with a technique known as GPU computing. Today we see a paradigm shift in political, environmental, and economic trends, which are challenging the mining industries. It is very clear that these issues are reaching unparalleled scale and complexity. Cost efficiency and corporate social responsibility are the two primary drivers for the mining industry today. The current challenges facing the industry include: ? Due to deterioration of quality of ores, the scale of operations has become humongous which necessitates high degree of automation and remote operations ? Scarcity of skilled manpower and the necessity to minimize employment of humans at unsafe locations ? Automation of routine activities, improving the efficiency of operations and reducing the cost of production ? Land, water and energy have become scarce in most of the resource rich regions In the current macroeconomic conditions, it is obvious that the industry is under tremendous pressure and it is imperative that the industry embraces sustainability, enhanced energy efficiency, and improved resource allocation. Closely related sectors like energy and utilities have set an example by acknowledging the need to alter their business practices to meet the essentials of sustainability, adoption of new operating models, policy and regulation structures. There is a need to continuously optimize the operations across the entire process value chain as well as across geographies in order to meet the market demand while dealing with supply chain constraints. The goals of optimization could be enhancement in productivity, reduction of production costs, carbon footprint, etc. The gamut of operations is vast, starting from exploration to mining, mineral processing, smelting, refining, casting, rolling (deformation processing), heat treatment, and finally manufacturing of industrial products / components. Advances in information and communication technologies (ICT) in combination with modeling and optimization tools have made it possible to address these issues in a quantitative manner based on real life data. Manufacturing industry, for example, has successfully leveraged these technologies (ERP, PLM, MES, APC, etc.) to enhance productivity and quality. In this presentation, I would like to illustrate the benefits that could be derived by implementing ICT-leveraged solutions available today for the mining industries. I will focus on the following recent technological developments in the context of their applications in the mining and minerals industries: Mobility technologies: The industry is looking for strategically sustainable solutions that fit the working profile of mining engineers and which provide up-to-date information in real time. Mobile applications for iPhones and iPads are gaining popularity, which is helping mining engineers to work on-line as well as off-line. Mobility technologies have made it possible to provide data anywhere and anytime in a form you prescribe. This enables proactive responses to changing dynamics of the marketplace. For example, a plant engineer can access information about any critical process equipment, monitor its performance and do the needful as and when needed. Similarly, scheduling of operations can be optimized based on the market demand and on the availability of raw materials, labor, and status of equipment.

"INTRODUCTIONGoods and products, such as passenger vehicles, are manufactured by using a wide spectrum of different raw materials to meet highest consumer requirements during use. Due to the time-varying composition and complexity of multi-component products such as cars, recycling is complicated. It involves a network of interconnected processes and material and energy flows. Improving the efficiency of the material cycle of the car to comply with the recycling targets as imposed by EU legislation, requires insight into all aspects influencing the closing of the material cycle (dynamics, technology, economy, legislation, etc.) and their mutual relation. In order to define the link between recycling end-of-life products, their changing composition and design a dynamic model was developed for the resource cycle of cars. The model integrates the optimisation of the material cycle with the dynamic behaviour of recycling systems."

"A methodology was developed in the mid-1980’s to predict plant performance from standard laboratory flotation tests. The methodology incorporates a flotation simulation program “SUPASIM” which translates flotation performance from bench-scale tests to full-scale plant. The technique is based on a simple, empirical kinetics model, and is tailored for use by the practical metallurgist. Kelsall’s unmodified equation incorporating two rate terms describing slow and fast floating components is used as the basis of the method. The flotation behaviour of an ore is described by a set of numbers, which can be compared in the evaluation of ore types, mineralogy and operating conditions. In so doing a precise relationship is developed between metallurgical performance in terms of grade and recovery and flotation kinetics.To date the performance of more than 20 flotation plants has been predicted, encompassing copper, lead, zinc, nickel, phosphate, pyrite, graphite, cassiterite, platinum and various slags. In three cases, plants have treated more than one type of ore. The method has successfully been used to predict and design four flotation plants using data generated from bench-scale laboratory flotation testwork. All have since been commissioned, and have performed as predicted. In the last year alone it has been used to drive flowsheet development for at least seven new plants in South Africa and the Americas. It is also being used to assist in the optimisation of existing operating plants."

"This paper is concerned with the drainage behaviour of gangue mineral in the froth phase. Experiments were carried out in a continuous laboratory flotation cell in which froth depth and bubble size can be changed independently. The fraction of solids returning from the froth to the pulp zone was expressed using a rate constant by considering the appropriate froth regimes. A mixture of hydrophilic solids (silica) and floatable particles (glass ballotini) was used as a flotation feed. Samples of glass ballotini of different hydrophobicities were obtained, using controlled silanation. Three samples, with contact angles of 50, 66, 82 degrees, were used. The effect of the initial bubble size (pulp bubble size), concentration of gangue mineral in the froth zone, and froth depth on the drainage of silica, were also investigated.Typical results obtained from this study is shown in the figure given below. In this figure drainage rate constant for the entrained solids in the presence of particles of the three hydrophobicities is plotted against froth height. As observed, the drainage rate of the entrained solids increases considerably with an increase in the degree of hydrophobicity. Concerning the effect of pulp bubble size on the drainage rate of entrained solids, larger bubbles always give higher drainage rates due to formation of relatively loose froth structures which allows gangue particles to easily move down to the pulp zone. Conversely, smaller bubbles exhibit lower drainage rate constants, in particular at shallow froth depths."

"fElectrical disintegration (ED) by high voltage electrical pulse is a relatively new technique which was demonstrated by Tomsk and Mekhanobr in the 1960’s and has been investigated in detail by Andres in the 1990’s. In the ED, the electrodes should contact to the targeted material and the energy of high voltage pulse is charged directly to the material. It has been reported that the ED is quite efficient to improve liberation of composite materials, because electrical current passes often through the conductive part and/or along the phase boundaries. Theoretically, the energy required in the ED should be lower than in the other mechanical breakage methods, because breakage occurs basically by tensile strength in the ED while in the other mechanical methods it does mainly by compressive strength which is generally ten times or higher than tensile strength.Coal, involving many kinds of mineral matters, is considered to be one of the targets for the ED to apply to. In Japan, national “Hyper-Coal Project” is now running, in which ultra-clean coal (less than 200ppm of ash, 0.5ppm of Na and K, and 2ppm of Ca) is planned to produce by combining advanced coal preparation and liquefaction technologies for the purpose of direct injection of coal combustion gas to turbine. The ED is one of the major techniques to be developed in this project, since mineral matters must be liberated before introducing to the following advanced separation processes. Liberation is important also for the utilization of middling coals generated from usual coal preparation plants. The application of the ED to the middling coals is considered effective for upgrading these coals with higher liberation degree and less energy input."
