Beneficiation, in the context of this paper, has two distinct definitions. From an economic perspective, beneficiation relates to adding value to a mined raw material. From a metallurgy perspective, beneficiation relates to processes used to upgrade the mined raw material. Clearly then, ?economic beneficiation? is dependent on ?metallurgical beneficiation?. South Africa possesses the world?s largest mineral resources by value and is a significant global producer of many mined commodities. Significant metallurgical beneficiation of ores does occur in South Africa. The role of metallurgy in economic beneficiation will be examined in terms of current practice and the potential for expansion. South Africa?s main mining commodities will be covered ? namely gold, platinum, coal, iron ore, manganese, chromium, vanadium, copper, nickel, titanium, zirconium, uranium, and diamonds.

Konkola No 3 shaft experienced severe mining induced stress and time related deterioration in ground conditions in an area where an over-cut and bench (OCB) mining method was used to extract a shallow dipping wide orebody. This caused an unacceptable risk for safe mining operations to sustain the required levels of production. After a review of the conditions it was decided to change the mining method to CASCADE to recover ore in the affected area and modify the OCB method and use a modified over-cut and bench method (MOCB) for new mining sections. This paper describes the geotechnical criteria included to derive the mining standards for the MOCB. The geotechnical risks are identified and taken into account to develop stope design parameters, stoping sequences and support requirements. A monitoring programme to assess conditions as mining progresses is also discussed.

A shortage of technical skills in all areas of the mining industry is being experienced worldwide. This has significant consequences for design, operations, productivity and safety and, therefore, needs to be seriously addressed, both in the short and longer term. It is therefore both a strategic and a tactical issue. Importantly, however, since mining is a long-term business, the shortage of skills must be dealt with from a strategic point of view to ensure the supply of the necessary skills for future mining. This paper will deal specifically with the provision of high level technical skills, that is, university graduates in mining engineering, and the outlook for the institutions that are currently producing such graduates.

Mineral resource management (MRM) practice has developed in South Africa over the course of the last ten years, with the purpose of integrating previously isolated technical functions into a value chain aligned, process organization, responsible for mine planning and optimization. The implementation of MRM within various companies has met with varying degrees of success, often resulting in incremental improvements in the planning process and, conversely, often becoming the scapegoat for poor delivery on plans and projects. The reason for this has been, amongst others, a lack of a suitable metric to define the success rate of MRM in the business at hand, in terms of its contribution to the bottom line. This paper is the result of extensive research by the author into this subject, which has resulted in the conclusion that economic value added is an appropriate measure that will lead to real optimization and value creation in mining companies, if applied within a new, holistic model

Mintek together with Middelburg Steel & Alloys, developed the DC arc furnace process for the production of ferroalloys with the expressed objective of smelting ore fines (<1mm) without the need for agglomeration. In the case of ferrochrome production, the DC arc furnace, being a semi-open bath operation, loses radiant energy directly from the bath to the furnace roof and sidewalls above the melt. This energy loss is reflected in a higher electrical energy usage per ton of alloy than for a submerged-arc operation smelting lumpy ores or sintered pellets. The difference increases still further when pre-heated sintered pellet feed is used in a submerged-arc operation. This shortcoming of the DC arc furnace can however be overcome by preheating the feed to the furnace in a fluidized bed or flash reactor fuelled by cold furnace off-gas. In addition to fluidization and preheating testwork, various preheating flowsheets with associated mass and energy balances have been developed and compared from a techno-economic viewpoint. The three major advantages identified were: a) fluidized beds can preheat ores and fluxes up to 950°C without sticking and defluidizing, b) the open bath DC arc furnace does not require expensive coke or char to maintain the burden porosity and, c) the capital cost associated with the milling, pelletising and sintering plant falls away since ore fines are used directly.

In the chlorination process for TiO2 pigment production, blends of titania feedstocks such as ilmenite, synthetic rutile (SR), natural rutile, upgraded slag, and chloride-grade slag are reacted with coke and chlorine at a temperature of around 1000°C to form TiCl4 (the main product) and other waste metal chlorides. The TiCl4 is the main feed material for the TiO2 pigment-making process. Feeding different titania materials to the chlorinator affects the amount of coke and chlorine required for the process, the amount of waste generated, waste disposal costs, the amount of TiCl4 produced, and bed build-up rates. These factors influence the value of the feedstock. Generally, a higher TiO2 feedstock is more valued since less waste is generated and less reagents are consumed. To quantify the impact of different feedstocks on the chlorinator, a techno-economic model was developed to describe the chlorination process and estimate process variables at steady state. This paper describes the development of the model and studies in which the model has been used to quantify effects of using different feedstocks.

Coal desulphurization by flotation is often difficult due to the surface oxidation of coal pyrite. Scanning electron microscope (SEM) and X-ray diffraction (XRD) were adopted to obtain detailed information about the surface oxidation of pyrite. Fresh pyrite surfaces were found to be hydrophilic, and to turn hydrophobic after initial oxidation, with oxidized products such as polysulphide FeSx and free sulphur. The oxidized products on the pyrite surface were reduced by an electrochemical method, returning the surfaces to a hydrophilic state and thus increasing the separating efficiency of coal from pyrite by flotation. Water represents 80?85% of the volume of mineral pulp processed in flotation circuits. Imperatives for a more detailed focus on circuit water quality and its control have come from increasing requirements to use relatively impure primary water supplies (e.g. high salinity, treated sewage) and high proportions of recycle from tailings dams, thickener overflows, dewatered and filter products. An integrated methodology for examining process water quality and its effect on minerals separation has been developed coupled with minerals surface chemistry across the complete processing circuit. Unrecognised factors, including varying proportions of water streams (daily or hourly), colloidal precipitation, highly variable pH and Eh, reaction and dissolution of minerals, minerals surface layer coatings, residual reagents and their reaction products, and microbiological activity have been studied in eight mineral processing circuits. The methodology combines: solution survey and modelling; microbiological surveys; minerals surface analysis and modelling; and process response. It has been possible to match the predicted (model) pulp chemistry with that measured from surveys of the solution and mineral surfaces. Treatment methods have included: monitored and balanced stream combinations; organic species removal; flocculation and aggregation; induced precipitation; dissolved air flotation; ageing (oxidation, UV exposure); and chemical surface conditioning of minerals. Some specific achievements from the methodology applied in plant and laboratory testing, with examples from case studies, will be described.

Historically bauxite-based refractories have been used in applications where andalusite-based refractories could work. Bauxite-based refractories were chosen over andalusite-based refractories mainly because of the availability of low-cost Chinese bauxite and also because many furnaces were designed by international companies that cannot easily access high-quality products. Currently, the availability of low-cost bauxite is under threat as a result of high export duties and tariffs as well as restrictions on the amount of material that China allows to be exported. South Africa is a major producer of andalusite, and this guarantees stability with respect to both availability and price. Refractories based on andalusite have an added economic advantage over bauxite-based refractories in that unlike bauxite, which requires high-temperature calcination before use, andalusite is used in its raw state. This paper constitutes a literature study of the merits, both technical and economic, of using refractories based on andalusite compared to bauxite-based refractories. This paper presents a novel holistic healthy human framework for C-suite executives and senior leaders in the minerals industry. The value-add of the framework centres around the integration of inner holistic health and interpersonal holistic health to support and enhance environment, social, and governance transformation, with a focus on the social enterprise. The framework unpacks key components of holistic health and their interlinkages to environment, social, governance, and stakeholder engagement. Insights were gleaned from interviews with 10 C-suite executives, each with over twenty years of experience in mining or business leadership. By applying the holistic healthy human framework, industry leaders can strengthen the social licence to operate and positively transform the industry's public image. Broader application to other sectors is underway.

Premature coating failures of new and refurbished structural steelwork of clarifiers have been a common occurrence at power generation plant in recent years. Several of these failures have ended in disputes regarding which party was actually to blame for the early degradation of the coating system, i.e. quality of the power station?s water, poor application, substandard materials, outdated corrosion protection specifications, etc. Having investigated several of these premature failures, it is clear that the corrosion protection of clarifier steelwork is a highly complicated process and that the painting work needs to be closely monitored in order to ensure long-term protection by whichever product that is applied. The need for quality control inspections during the painting of the plant is often underrated during the project planning stage, also the importance of detailed corrosion protection specifications that consider not only the practical application of the materials, but also the quality control responsibilities of the Contractor, End User and Third Party Inspectorates that may be involved. This paper considers the application constraints of coatings to clarifier structural steelwork and importance of stringent quality control procedures in order to ensure the long-term performance of the corrosion protection systems.

Anglogold Ashanti?s Kopanang Gold Plant (previously No. 9 Gold Plant) treats ore from Kopanang and Tau Lekoa shafts. The plant is twin streamed and has dedicated treatment circuits, from milling to final product, for each shaft. Waste rock material is used to compensate for the mill gap on both streams. Each stream consists of three 4.85 m x9.15 m ROM mills in closed circuit with a single stage hydrocyclone, milling an average of 7 000 t per day. The liner configuration in each mill consists of six rows of 30 grid liners along with rectangular lifter bars. The topic of gold lock-up is not new and has been investigated and reported on many times, both within Anglogold Ashanti and the broader mining industry. Although the lock-up mechanism is understood, its measurement is neither practical nor precise. The initial lock-up in a new liner and the release as the liner wears down cannot be accurately quantified. Previous test work carried out on Kopanang Gold Plant (with a ?gold scanner?) measured the natural gamma radiation emitted by uranium. This radiation is in proportion to the mass of concentrate locked up in the grid liner pockets, as well as between the cast-on backing plate and the shell. The ratio of concentrate lock-up was estimated as 35% behind the liners and65% in the pockets. Mill gravity concentrates are recovered during routine relining operations from behind the grid liners at Kopanang Gold Plant. Prior to relining, the liners tend to release the concentrate from the pockets as the liners wear. Historical Kopanang data from actual ?mill gold? smelted indicates that an average of 29 kg gold is recovered from behind each row. This indicates a total lock-up of 250kg gold per mill. This locked-up gold should preferably be minimizedor eliminated for the following reasons: ?The cyclic build-up and release of gold in mills complicates accounting ?Gold concentrate arising from liners is a security risk and creates a major mechanism for gold theft ?Loss of interest on the value of 250 kg fine gold is significant and was a major driver for the project. These factors led to the need to develop techniques to eliminate or at least minimize the gold lock-up in the mills. Wave liners, with rubber inserts, have been successful in eliminating lock-up, and were tested at Kopanang Gold Plant in November 2000. However, due to increased load-slip and high wear rates associated with these liners, this option proved less economical in terms of liner wear. Grid liners, with rubber-filled pockets, demonstrated a very high wear life and eliminated pocket lock-up. This system was successfully trialed in January 2003, but unfortunately did not prevent lock-up behind the liners. Current developments have resulted in a system that eliminates both pocket and backing plate lock-up. The conventional grid liner design has been modified to remove its steel backing plate. Rubber inserts that are integrated onto a rubber backing plate, have been designed to be used with the newly modified grid. The backing plate and grid pockets are now completely occupied by rubber, thus completely eliminating concentrate build-up around the new grid liner system installed in November 2003. Results to date are promising and liner life is expected to exceed conventional performance.

Knowing the origin of the relevant and irrelevant components of the nugget effect is essential to optimize the process under study. This paper describes the causes of the nugget effect and, its dependency on the sample support, sampling density, and on the QA/QC procedures. Several examples of natural and ?human? nugget effect are given. A method to estimate the magnitude of the relevant and irrelevant components is suggested. Finally, the economic consequences of misunderstanding the nugget effect are analysed.

Changes in reductant and energy inputs which are required to adjust the slag composition in anilmenite smelter to a higher or lower FeO content are calculated. The calculated changes are based on the assumption that solidification equilibrium with the freeze lining constrains the slag composition to follow a eutectic groove in the TiO2-FeO-TiO1.5phase diagram. Calculated equilibrium conditions along the eutectic groove are presented, and form the basis of the calculations. The inputs of energy and carbon need to deviate strongly from the steady-state values to adjust the slag composition. The inputs required at any given time depend on the desired rate of change of the slag composition, and the current slag composition. The steady-state relationship of a change in energy input of 5 kWh corresponding to a 1 kg change in carbon input does also hold for the changed inputs during transient changes in FeO content. Traditionally the feed to coal preparation plants was de-slimed at 0,5 mm. The +0,5 mm size fraction was processed via dense-medium cyclones and the -0,5 mm size fraction was beneficiated with froth flotation, water-only cyclones or spirals. With the introduction of large diameter cyclones, the aperture sizes of de-sliming screens have progressively increased to about 3 mm in the belief that the larger cyclones are not able to effectively beneficiate coal which has a particle size below the ?breakaway? size. The efficiency of separation in the large dense-medium cyclones is improved by presenting a coarser feed to the units. At the same time, the capacity of the de-sliming screens is increased due to the larger screen apertures and in effect, the throughput capacity of the dense-medium section is increased. The 3 x 0,5 mm size fraction, which was previously processed in the dense-medium cyclones, is now added to the fine coal size fraction and processed by water-only methods such as Teetered Bed Separators (TBS) and spirals. Whether this practice is the most economical way to process the 3 x 0,5 mm size fraction requires further thought since the best processing route for the 3 x 0,5 mm size fraction will depend on a number of factors, amongst which are: o The washability of the coal and the amount of near-density material o Processing efficiency o Specification of the required product o The price paid by the customer for the product o The cost of processing the coal Breakaway size The ?breakaway? size is defined as the particle size below which the Epm of the smaller particles starts to decrease significantly. Bosman1 provides an approximate breakaway size versus cyclone diameter (Figure 1). It should be kept in mind though that the Epm of the small particles is a function not only of the cyclone diameter but also of feed pressure, medium density, medium viscosity, particle shape and density, top-size of particles in the feed, etc.

A procedure for optimizing the secondary cooling zone of continuous casters is proposed and illustrated by a billet caster example. The procedure consists of quantifying deviations from the required conditions of the secondary cooling zone?as far as temperatures, metallurgical length and reheating are concerned?by means of a ?cost function?. The optimal spray settings are then found by minimizing the total ?cost?. The billet caster examples serve to emphasize the importance of specifying the required conditions in a consistent manner. Some envisaged practical limitations of this approach are discussed.

Keywords: Pyrometallurgy, Pretoria University Substantial research in pyrometallurgy at the University of Pretoria started in 1980 with the appointment of Rian Dippenaar to the Iscor Chair, a position that he held until 1996, when Chris Pistorius became the leader of this pyrometallurgy group. This paper reviews the main research themes over the quarter-century from 1980 to 2005, as well as some of the industrial developments that have shaped the research approach. The main topics have been the use of electrochemical sensors for equilibrium measurements, ilmenite smelting, steel processing, and reduction.

Multiphase flow in the widely used Vanyukov furnace was numerically studied. An unsteady three-dimensional and three-phase flow model was firstly built using the computational fluid dynamics (CFD) software ANSYS FLUENT®, and then solved with the volume of fluid (VOF) and k - ??model. The results showed that the proposed model could be used to predict the multiphase movement, the slag/air fluctuation, the vortex formation, and effects of structural and operational parameters. By fast Fourier transform (FFT), the dominant frequency of density with time signal was calculated as 0.29 Hz. The analysis of different injection flow rates of enriched air indicated that this variable has a major effect on the mean slag velocity. The peak mean velocity increased from 2.17 to 4.99 m/s while the flow rate of enriched air varied from 70 to 160 m/s. The proposed model provides a method to optimize the furnace structure and operating conditions for the best furnace performance and lowest energy consumption.
