In recent years, due to advances in designing of various magnet assemblies, a wide range of magnetic materials with different properties can be concentrated. Jalal Abad iron ore beneficiation plant, which is located in Iran, Kerman province, is currently producing iron ore concentrate with the capacity of 0.8 Mt/a by having medium intensity magnetic separators (MIMS) with rougher and cleaner stages that finally leads to the production of an iron concentrate with the Fe grade of about 65 per cent. In this plant, the rougher tailings directly goes to the thickener as the final tailings and cleaner tailings feeds to the ball mill for regrinding. Since some hematite particles with weak magnetic properties cannot be recovered from only these two stages of magnetic separation, the obtained tailings from this concentration plant has approximately an iron grade of 25 per cent to 27 per cent. Accordingly, laboratory processing tests were conducted on the obtained representative sample of the final tailings. Based on the experimental results performed on final tailings, a new magnetic drum separator with a specific magnetic assembly was designed that could finally lead to product with iron grade range of 58 per cent to 60 per cent with relative and total weight per cent of 8.6 per cent and 3.86 per cent. Finally, it could be concluded that feeding of magnetite particles to the existing drum separators, due to their high magnetic field intensity, cannot efficiently lead to improvement of the grade of concentrate. Therefore, pilot magnetic separation tests were done on the final concentrate for evaluation of product upgrading probability. Consequently, by increasing another stage of cleaning and by decreasing the magnetic field intensity, the final product grade could be enhanced from 65 per cent to 67 per cent.

Red mud (RM) is a solid waste product generated during alumina refinery process, and is usually stored in SFs (SFs) because it canÆt be disposed of easily. In this paper, environment degradation caused by RM-SFs was systematically assessed by the method of single factor pollution index based on the analysis data of water, soil and atmosphere sampled around one newly-built and one decommissioned RM-SFs, which are managed by an alumina production company in China. The results revealed that the ambient environment around RM-SFs is seriously polluted by alkali and mercury (Hg). The pH value of RM leachate, surrounding surface water and groundwater are all higher than the limit of water quality standards in China. And as a possible result of overflowing of high alkaline leachate, soil pH value for the decommissioned SF decreases with increasing distance between the sample collection points and the closest side of RM storage facility (RM-SF). Total Hg concentrations in RM leachate, surrounding surface water and groundwater all exceed Grade III limits of ChinaÆs Environment Quality Standards for Surface Water and Groundwater. This is an integrated geology and plant improvement study arising from the heterogeneity seen in mineralogy and gold association at the Obuasi goldmine in Ghana. This heterogeneity comes from the two ore types mined, the one being a sulphide ore, mainly composed of gold-bearing arsenopyrites. This gold is refractory and exhibits a strong relationship between gold and As. The other is quartz veins, that are high grade and free milling. The installed circuit consists of comminution – Gravity -Flotation – BIOX – Leaching and Adsorption processes. The opportunity tested involved improved mass pull - related flotation recovery of Au in the Sulphide stream; while balancing the need for a minimum Sulphide grade for the Bio-oxidation process, occasioned by the removal of 25 to 30 % of the (quartz) stream through preconcentration by Ore sorting. The current circuit is then utilized for the sulphide route, while a smaller grind-gravity circuit is utilised for the quartz stream in a relatively inexpensive way, followed by a common leaching and adsorption circuit. Added advantages of the strategy includes faster recovery of gold from the quartz stream, with less consumption of reagents from saving on flotation and BIOX reagents for this stream. Screening and Ore sorting was successfully tested with laser technology, achieving over 98% separation of quarts (containing up to 40% of the gold). The plant schedule of Ore, the suggested circuit design for the Ore sorting, the results obtained from the different flotation regimes, as well as consequent financial modelling have been presented and discussed in this paper. This illustrates the opportunity that arises out of a detailed analysis of material versus installed circuits, even if the gains in pre-concentration do not necessarily involve rejection of gangue material. An added opportunity for future investigation, briefly discussed but not tested in this paper, would be to maintain current mass pulls but with increase in throughput (by the space created by the sorted material). This will of course require the mining ability. It could also add LOM value by altering the cut-off grade.

Batch flotation tests were conducted on a haematite-bearing Sishen iron ore slimes sample from South Africa using reverse cationic flotation. The effect of grinding on flotation performance, the flotation response of various key impurities in the sample, and the feasibility of increasing metal recovery by refloating tailings in a scavenger flotation step were investigated. The test results indicate that reverse cationic flotation is effective in rejecting impurities from the iron ore sample tested. From a head grade assaying 6.4 per cent SiO2, 2.14 per cent Al2O3, 0.402 per cent K2O, 0.082 per cent P and 0.194 per cent TiO2, the levels of impurities were reduced to 1.83 per cent SiO2, 0.88 per cent Al2O3, 0.095 per cent K2O, 0.066 per cent P and 0.174 per cent TiO2 in the final concentrate at a Fe recovery of 74 per cent. The flotation response of SiO2, Al2O3 and K2O were found to be better than that of P and TiO2. The testwork demonstrated that grinding to 80 per cent passing about 49 microns is essential for upgrading the Sishen iron ore to produce >67 per cent Fe concentrate grade. This grind size corresponds to about 80 per cent liberation of haematite from the gangue minerals. Fe recoveries up to 76 per cent were obtained by refloating the rougher tailings in a scavenger stage, with little effect on the final concentrate grade. Size-by-size Fe recovery data obtained indicated that particles below ten microns were mostly lost in the desliming stage conducted prior to flotation whilst some reported to the froth by entrainment. Some of the coarser haematite-gangue composite particles reported to the froth product by genuine flotation.

The Newmont Boddington Gold (NBG) processing plant was designed for 35Mt/y with ball mills expected to deliver a combined new mill feed rate of 4837 tonnes/hr. Since beginning commercial production in late 2009, the plant has steadily increased throughput to meet design capacity in 2014 and reached 37 Mt/y in 2015. Through improved efficiencies, changes to the milling circuit have taken place since commissioning to take the plant beyond its design to an actual throughput of 39.0 Mt in 2017 and a budgeted throughput of 39.4 Mt/y this year.The NBG milling circuit has four parallel ball mills, each consisting of a 7.9 x 13.4 m ball mill with twin 7.5 MW fixed speed motors in closed circuit with twelve 650 mm cyclones. Each mill is fed by two wet screens with the undersize gravitating to a mill discharge hopper where it is combined with the ball mill discharge and pumped to hydrocyclones for classification. The cyclone underflow is re-ground to a target P80 of 150 µm.This paper will focus on process improvements made to the NBG milling circuit which include cyclone reconfiguration, fine screen panel redesign, implementation of an expert control system, mill power draw increase and grinding media changes to take NBG beyond its design throughput.CITATION:McCamley, C, Petrucci, P and Blay, K, 2018. Steelmaking has a significant contribution in producing greenhouse gases and there is a worldwide push towards decarbonising the process. One of the approaches to reduce CO2 emissions is to use hydrogen in the blast furnace (BF) as the reductant gas. However, hydrogen reduction is an endothermic reaction, bringing changes to the temperature distribution in the BF. Understanding iron ore sinter mineralogy and reducibility under a hydrogen atmosphere is essential to optimise the process. In this study, sinter analogues in the Fe3O4-CaO-SiO2 (FCS) ternary system together with industrial sinters were reduced in H2-rich and CO atmospheres and the resulting reducibility and associated mineralogical changes were observed. Results show that magnetite-lime-silica (MLS) sinter analogues had similar reduction rates under H2 and CO, and also higher reducibility than most of the industrial sinters, suggesting that magnetite sinters could be used efficiently in a conventional or hydrogen blast furnace.

Mining operations have large power requirements. The biggest consumers of energy are the drives for the mills located in the concentrators. Assuming that the decision is made on how many mills are needed and how big these mills will be, it can be determined how these mills should be driven. The decision as to which drive should be applied depends on design limits for different mechanical or electrical drives, anticipated operation modes, capital expenditure optimisation and lifecycle cost optimisation.The task for the engineer specifying the drive equipment is to select a drive solution that can debottleneck the operation, avoid interruption of production and enhance the reliability of the process. At the same time, the engineer must choose a design that enables cost optimisation either in a single investment or in relation to the total cost of ownership (TCO).This paper outlines different mechatronic or electric drive alternatives for tube or horizontal mills applied in the mining industry, along with their advantages and disadvantages. The oolitic iron ore reserves in Lisakovsky, North Kazakhstan represent quite a challenging deposit both from a technological and from a resource point of view. The difficulties in processing such types of ore are connected with the extremely fine dissemination of phosphorus and gangue minerals inside the oolitic formations. The goethite crystals are cemented in their structure by aluminosilicates with quartz and other gangue minerals and dissemination is so fine that they are not separable by physical methods. The laboratory tests performed for dephosphorisation show that the combination of alkaline roasting followed by low intensity magnetic separation and acid leaching enables the obtaining of high grade iron concentrate. The magnetic separation performed ahead of leaching is effi cient as a means of buffering the high pH by washing out the soluble salts and the excess of base and after leaching facilitates the removal of secondary liberated gangue minerals in the non-magnetic fraction. As a consequence, phosphorous content is dropped to a more acceptable level for the ferrous metallurgy and iron grade and recovery reach 61.6 and 80.8 per cent respectively.

Open pit mining at Bingham Canyon commenced in 1904 and about two billion tonnes of ore have been extracted since then. There remain just under one billion tonnes of ore in the pit and this will be mined by 2015. Because the porphyry system extends below the ultimate pit limits, Kennecott Utah Copper Corporation initiated a study in 1997 to determine the viability of underground mining. The study was initiated at that time because the results were to be used to compare the economics of a further pit expansion to that of an underground mine. If a pit expansion was viable then overburden removal would have to start in the near future. This paper is a summary of the work that was carried out for the underground study. Block cave mining was determined to be the most appropriate method to mine the deposit. Two block cave areas have been planned with a total production rate of 72 500 tpd. Additional sources of ore will come from skarn orebodies that are associated with the porphyry deposit. The geology of the deposits is described together with the geotechnical techniques that were used to characterise the rock in the absence of more detailed data that are normally available. A general description of the mine plan is given along with the reasons for selecting the particular methodology used. The study was completed at the end of 1998 and demonstrated the viability of underground mining at Bingham Canyon. Funds have been approved for further drilling and technical studies, which will lead up to a feasibility study in 2004/5.

The purpose of this paper is to provide the rationale for decision making when considering the use of three heading gate roads in Australian underground coal mines.There are currently 30 underground longwall mines in Australia with all but two employing two heading gate road longwall layouts. The volumetric capacity of these two heading ventilation circuits is evidently viable in typical block lengths and in low to moderate gas regimes. However, in gassier regimes, potential longwall production rates of 10 Mt/a, and or where block lengths are being extended to well beyond historical norms, a conventional two heading U circuit may not be adequate. Other than seam gas emission, block length and production dependent heat loads together sealed area management requirements also have to be considered.The two mines currently employing three heading gate roads have the opportunity to revert to two headings at any time but, based on operational experience to date, have not done so due to the consequential reduction in gas management capacity and lower production rates associated with gas delays and limitations on tailgate access.Although there are a number of alternative two heading longwall circuits available and employed worldwide, the custom and practice of promoting inert goaf atmospheres in most Australian coal mines to mitigate the risk of catastrophic gas explosions and spontaneous combustion often prevents the use of gas loaded bleeder systems. In this respect, Australian underground coal mines may be considered the safest in the world.The current situation is that three heading gate roads have been proven successful in Australian conditions, albeit at additional cost, where two heading ventilation circuits cannot manage net seam gas emission to the ventilation system at the production rates required. Australians are at the forefront of exporting their mining expertise in a number of areas. Minerals education is just one example. The growing economies of Southeast Asia host some of the most prospective mineral fields in the world. Laos for example, hosts the world class Sepon and Phu Kham copper-gold deposits. The Philippines has the fifth largest global mineral resource inventory. These and other countries in the region lack the mining engineers, geologists and metallurgists required by international mining companies to ensure their operations are sustainable. This paper describes the author’s experience in working with mining schools in Southeast Asia and specifically the Philippines, Cambodia, Laos, Thailand and Vietnam. Various strategies to ensure sustainability and lessons learnt are presented.

The Karara Mine concentrator commenced operation in November 2012 to produce high-grade magnetite concentrate. The circuit consists of three stages of comminution plus magnetic separation at each stage for early gangue rejection. High-Pressure Grinding Rolls (HPGRs) are used for fine crushing, followed by ball mills and TowerMills in secondary and fine grinding duties respectively. In recent times, the plant throughput rate has had to exceed design by 18% to maintain the targeted concentrate productivity. Meanwhile, the ore hardness has increased by 25% to 15 kWh/t, leading to changes in the circuit operation and design. These changes led to coarser and harder feed to the TowerMill circuit that affects the subsequent separation processes. Nippon Eirich (the TowerMill manufacturer) has partnered with Karara Mining Limited (Karara) to optimise the TowerMill circuit operation to achieve a circuit product with an 80% passing (P80) of 35 µm. Several activities, including a TowerMill circuit audit and performance evaluation, multi-component analysis, modelling and simulation, were carried out as part of the optimisation exercise. The circuit audit results revealed that the TowerMill circuit feed size F80 had increased and ranged from 67–75 µm. The circuit product P80 ranged between 42–55 µm. The average circuit specific energy was 3.4 kWh/t. Moreover, the differences in density between magnetite and gangue minerals had affected the hydrocyclone performance where the efficiency curve exhibits coarse end deflection indicating that low-density coarse material was bypassing to the overflow stream. A multi-component analysis was carried out to further investigate the coarse end deflection of the hydrocyclone efficiency curve. The analysis showed that the magnetite and gangue minerals had different cut sizes of 32 and 64 µm respectively. Furthermore, 33% of the magnetite (below 35 µm) was being recycled back to the mill due to the density effect. Based on these findings, several recommendations for process improvement were identified and implemented including:• converting to a bottom feeding configuration to improve the grinding efficiency in the mill• additional grinding power in the fine grinding duty to compensate for the increase in plant throughput and ore hardness• improved classification efficiency by converting to smaller size hydrocyclones. Simulation studies carried out to evaluate the impact of these implementations had indicated that a P80 close to 35 µm with a steeper size distribution could be achieved by using the bottom feed configuration with additional grinding power. The TowerMill circuit was converted to bottom feed configuration and the performance was evaluated. The operating work index, size specific energy and circulating load were 30% lower than the top feed configuration, indicating that the bottom feed configuration had a higher grinding efficiency. Caval Ridge Mine (CVM) is one of the newly established open-cut coal mines of BHP in Queensland, where no tailings dam is planned to be built in order to minimise environmental impacts from mining activities. The waste streams from the Coal Handling and Processing Plant, including fine tailings dewatered by belt filter presses, coarse rejects, and mixed plant rejects, are co-disposed within waste dumps built with pre-strip and dragline spoils. Due to high rejects output (35 – 60% of feed) and low spoil to reject ratio (< 5) the large quantities of rejects bring significant geotechnical and operational challenges to CVM, which are exacerbated by increasing annual production rates and additional rejects from washing coal from an adjacent mine. Further in-house geotechnical review commenced in mid-2014 based on the initial geotechnical studies during the project stage of CVM between 2011 and 2013. The outcomes have enabled rejects disposal at CVM by constructing large belt filtered tailings cells, coarse rejects only dumps, and co-disposal of the mixed plant rejects at dump tip-heads. This paper presents the rejects disposal strategies at CVM from both technical and operational aspects. The Runruno Gold Project is located on the island of Luzon, approximately 200 miles north of Manilla in the Philippines. The mine is an open cut operation and uses the proven BIOX® and carbon-in-leach (CIL) processes to recover gold, and the ASTER™ process for detoxification of the CIL residue prior to discharge to the Residue Storage Impoundment (RSI). Work to date has defined a mineral resource of 1.39 million ounces (Moz) of gold, and the operation will produce 96 700 oz of gold per annum over a mine life of 10.4 years. The BIOX circuit is designed to treat 140 000 t/y of concentrate with a design capacity of 404 t/d of concentrate at a design sulfide sulfur grade of 17% S2-.The Runruno BIOX Plant is the first application of the Outotec BIOX Generation III design principles, focussing on ease of operation and maintainability. During development and implementation, the project team focussed on identifying opportunities to optimise the capital efficiency while not compromising on the operability or overall efficiency of the process or the equipment. The BIOX plant also incorporates the latest developments in the design of the BIOX agitators for more efficient mixing and gas dispersion. This paper will discuss some of the critical aspects and decisions taken during the development and implementation of the BIOX Process at the Runruno Gold Project. The paper will highlight some of the factors affecting the commissioning process as well as the improvements seen through the introduction of the Generation III BIOX design principles. Waste blasting in iron ore operations can pose a number of technical challenges, including blasting through variable geology and blasting soft ground in wet conditions. Blast patterns are designed to be loaded with a specific range of explosives with unique characteristics and properties. Each explosive product will produce an optimal blast outcome for a given set of blast parameters and ground conditions. Sites characterised by softer rock typically require low-density, low-energy explosives. Historically, these products have contained a high ratio of porous ammonium nitrate prill and are only suitable for dry blastholes. When blastholes within a pattern are found to be unsuitable for such explosives due to wet, damp or muddy blasthole conditions, a new product is selected. While it is easy to switch products to match blasthole conditions, the different properties of the new non-ideal product can impact blast performance and increase loading times and costs.Flexigel™ is a solids-sensitised emulsion blend suitable for loading at variable densities and energies in dry, damp, muddy or wet blastholes. It is a universal product that can be loaded to match ground and blasthole conditions or complement other explosive products.At Fortescue Metals Group’s Cloudbreak site, Flexigel™ was trialled through a series of matched pair blasts in order to optimise blast outcomes in conditions that were non-ideal for existing explosive products and to reduce the overall cost of drill and blast operations. Flexigel™ yielded improved instantaneous dig rates and improved loading efficiency when compared to a traditional emulsion blend. The results also indicated that variable-density and variable-energy products afford greater flexibility for optimising blast outcomes across all ground and blasthole conditions trialled.Trials of Flexigel™ at Cloudbreak have shown that a variable-density solution is available for conditions where traditional explosive products are non-ideal. "Long-term strategic planning at BHP Billiton’s Western Australia Iron Ore business aims for sustainable value maximisation of its large, long-life, low-cost, expandable mineral inventory and supply chain infrastructure. While mine plans are key components of this value equation, this objective requires a whole-of-business approach through comprehensive consideration and optimisation of the full value chain. In 1999, the Mineral Development Centre of CVRD (CDM) acquired a flotation device referred to as Mini Pilot Plant (MPP), which is able to run continuous flotation tests with drill core samples. Since then this equipment has been used to define the flotation circuit and process conditions during the pre-feasibility phase of CVRDÆs copper sulfide projects. Until now, the MPP results had not been validated for an industrial flotation operation. The present work consists of a comparison and correlation of the results from a flotation MPP and an industrial plant. In order to make this comparison, an industrial plant was completely sampled and the feed ore was tested on bench scale and on a MPP. The metallurgical and mass balances of each test were used for the comparison.

Project delivery in our current market is not as efficient as it could be. Industry at large (both client and consultant), is diligently following the engineer, procure, construct, manage (EPCM) or engineer, procure, construct (EPC) delivery models and not necessarily appreciating the underlying principles that make them the effective tools they were to start with. We often misinterpret project management with EPCM and end up with a literal and superficial interpretation instead of the disciplined risk reduction and business value capture exercise it is intended to be. One of these underlying principles is the project team as resource or commodity depending on which perspective we follow. Some of us understand this principle only too well and succumb to the temptation to take advantage of the imbalance in the understanding of EPCM by selling bodies and hours. Value and return on investment do not always come into the equation. The latecomers and aspirants are struggling with this as a barrier of entry into this lucrative market, since as we all know - people as commodity was becoming and still is a scarce resource. Clients are also waking up and asking why 1000 engineers on the floor are better than 100, when engineering design in all aspects of industry, new technology aside, is mature. Why is it that we start with a clean sheet of paper with every project or that neighbours in the same industry segment and location just happen to have completely unique conditions and circumstances that require totally original design (Local conditions aside)? The answers to this question appear when we explore the role of the project team and how it is structured. We will need to investigate team culture and levers for success. Then we will formulate a business case for a team to be able to follow traditional project management practices with EPCM delivery models but yet end up with an alternative look, feel and result. An outcome where more input is not necessarily better and the client and consultant both are aligned with success measured in dollars and a win-win outcome for both parties.

Spiral concentrators are gravity based separation devices used for the preparation of coal, iron and heavy mineral ores (Wills, 1992). Gravity concentration remains the main separation method for fine iron ore and is used extensively for treating many minerals. Gravity concentration methods separate minerals of different specific gravity by their relative movement in response to gravity and one or more other forces, the latter often being the resistance to motion offered by a viscous fluid such as water or air (Wills, 2006).The main operating variables for a spiral concentrator are the feed rate, the slurry concentration, the wash water addition and the position of the splitters used to separate the tailings, middlings and concentrate streams (Sadeghi, Bazin and Renaud, 2014). Wash water is an important control variable used to wash away entrapped light minerals from the concentrate stream (Burt, 1984; Bouchard, 2001). Sadeghi et al concluded the spiral operation to be sensitive to the wash water flow addition and resultant economic trade-off. Increasing the wash water flow rate increases the concentrate grade at the expense of the iron recovery.The paper addresses the effects of dripping wash water onto the concentrate stream of a spiral processing fine iron ore. The dripping wash water system offers a low flow alternative and could possibly provide a good balance between grade and recovery of valuable minerals without using excessive water. The Multotec SC20HC/7 WW spiral was used for the experimental test work. The spiral was tested at varying solids concentrations; the wash water rate and the splitter positions were kept constant.The use of wash water at 30 per cent, 35 per cent and 40 per cent solid concentration improved the Fe grade in the concentrate by about 1.5 per cent, six per cent and eight per cent respectively. The additional SiO2 rejected by the wash water is approximately three per cent, nine per cent, and 11 per cent at 30 per cent, 35 per cent and 40 per cent solid concentration respectively. Addition of wash water is shown to have minimum effect on grade at 30 per cent solid concentration, and Fe upgrades obtained with and without wash water were found to be similar. Notable upgrades were observed at 35 and 40 per cent solid concentration with wash water. The results obtained suggest that the additional SiO2 rejection by wash water increases with an increase in solid concentration. This suggests that the benefit of using the drip system is notable at higher solid concentration. It is believed that at lower solid concentration SiO2 particles are reasonably free to move around and are possibly less entrapped than at high solid concentration.The Fe grade/recovery and solid concentration relationship with wash water showed a non-linear correlation. The Fe grade increases with an increase in solid concentration up to a somewhat optimum point and then drops as solid concentration increases further. The recovery of Fe on the other hand follows a converse relationship with solid concentration, the recovery decreases from 30 per cent to 35 per cent solid concentration and then increases again at 40 per cent solid concentration. The increase in recovery at higher solid concentration could possibly be explained by the fact that the mass yield to concentrate also increases with solid concentration. Since recovery is a function of both grade and mass yield, the higher recovery at 40 per cent solid concentration is likely due to the high mass yield obtainable at 40 per cent solid concentration.The drip system could therefore possibly offer a safe guarding against grade and solid concentration variations without using excessive water, and possibly ensure that a product within specification is maintained.CITATION:Ramotsabi, C M, Erasmus, W and Bornman, F, 2015.
