The transportation of men, material and rock in mechanization programmes is often neglected, or at least plays only a secondary function, as the primary focus is on proving the technology. This is despite recognition of the fact that mechanization is essential if gold mines are to remain competitive. However, the use of totally mechanized systems will require further research in the short to medium term before they become generally available. Thus, there is a real need to improve mechanized men, material and rock transportation systems as they are currently used. This applies to both reef horizons as well as to horizontal transport systems. The current commodity boom is depleting the ore bodies at a rate not seen in the past. As the existing ore bodies get depleted, only the more inferior bodies are left for exploitation. This places an emphasis on beneficiation to upgrade the lower grade ore to high-grade feedstock for downstream processes. This paper discusses the role of dense medium separation in this quest for high-grade feedstock for the future. It covers the production and utilization of ferrosilicon and gives a future perspective of the technology. It concludes about the way ahead and the challenges facing the processing fraternity and mining industry.

Gy's formula for the variance of the fundamental sampling error (FSE) is based on a model that assumes independent selections of particles. A generalization of this model, which can theoretically lead to more realistic representation of actual sampling processes, was, for the first time, experimentally verified by repeated sampling from a well-mixed batch consisting of particles of zirconium silicate of two different sizes. The predictions for the sampling variance made in Gy?s theory and in the more general model were compared with the experimentally observed sampling variance. During the experiment performed here, the variance prediction made in the theory of Gy ranges from 0.96 × 10?7(g2/g2) to 0.95 × 10?7(g2/g2), which is approximately a factor 60 lower than the experimentally observed variance (5.76 × 10?6(g2/g2)). The difference between the Gy prediction and the experimentally observed variance cannot be fully explained by the uncertainty in the experimentally obtained variance due to the finite number of degrees of freedom. Therefore, the difference is likely to be a significant effect. This shows that, under the experimental conditions, Gy?s formula for the variance of the FSE probably undervalues the sampling variance, unless an empirical correction factor for grouping and segregation is applied in the theory of Gy. The new theory resulted in a variance prediction of 6.00 × 10?6(g2/g2), which is much closer to the observed variance than the Gy prediction. This indicates that the generalization of Gy?s theory offers an outlook for providing a better variance prediction than the Gy predictor in the case of dependencies between particle selections. This paper describes the state of the art in backfilling techniques used on East Driefontein Gold Mine. Areas covered are the preparation plant, the distribution plant, the pipeline network and finally placement techniques. The in-situ performance of placed backfill has been assessed by the Chamber of Mines Research Organization, and results to date will be shared. Details of the backfill expansion programme that will enable this facility to be made available to all working places are included. Benefits obtained by the introduction of backfilling are described, together with certain management aspects to be considered in the control of quality and quantity of support supplied via a pipeline.

The main mineral components of the so-called heavy sands (or black sand) are the titanium, zirconium and iron-bearing minerals, rutile, zircon and illmenite, accompanied by various minor and trace amounts of silicates or phosphates, often present together with the rare earth elements. The investigated samples originated from Richards Bay Minerals (RBM) in South Africa, which is jointly owned by BHP Billiton and Rio Tinto, the largest titanium slag producer in the world. The present study focused on the characteristics of samples originating from various points in the separation plant. The heavy-mineral fractions and concentrates of a representative suite of samples were investigated using various analytical techniques to establish the differences in morphological and elemental compositions at the different points in the plant. These techniques included: reflected light microscopy, micro-raman spectrometry (MRS), scanning electron microscopy coupled with energy dispersive X-ray analysis (SEM/EDX) and structural and chemical analyser (SCA). All samples comprised a heterogeneous population of zircon and rutile grains with diverse physico-chemical properties, expressed by large differences in colour and trace element chemistry of single grains. The elemental composition proved the presence of the rare earth elements that appeared to coexist with both Ti and Zr minerals. The percentage of grains hosting inclusions, such as anatase, monazite, quartz, spessartine, augite, epidote and actinolite, varied for each sample and could be uniquely characterized by Raman investigations. The vast majority of the roughly 100 million rock anchors installed in mines in the USA each year use resin cartridges1. About 4.5 million of these bolts are installed using a mechanical shell in addition to the resin to create an active (pre-tensioned) bolt. Over 1 million of the bolts are passive cable bolts and typically have an effective grout length of 1.2 m, regardless of the cable length, which could be as long as 6 m. The successful performance of the resin grouted bolts depends on several parameters, including the annular gap between the bolt and hole wall, which should be relatively small, ideally from 3 mm to 5 mm. This requirement, combined with the high viscosity of the resin, produces a high back-pressure that can cause the bolt being installed to buckle or not be installed to standard. It is this back-pressure that limits the effective grout length with passive cable bolts and causes the mechanically anchored bolt failures (typically called ?spinners? where the mechanical shell does not anchor). This creates potentially unsafe conditions and wastes time and money. A purpose, built rig was used to mimic underground installations and record the back-pressures during full scale applications in the laboratory. This information was used, and is still being used, to reduce the failures and sub-standard installations by producing improved designs. In addition, a flow model was calibrated that can act qualitatively to estimate the back-pressures and can be used as a crude screening process before full scale prototypes are built and tested. To date, the results obtained have been used to stop the use of a mechanical shell due to the proven higher rate of failures. A new, improved mechanical shell is being field tested and another system is underdevelopment. The use of the rig is therefore ongoing to develop improved mechanical anchor systems. It is too early for real data; however, anecdotal evidence seems to indicate that significant improvements can and will be made.

Turkish iron and steel sector, the base of which was established in the 1930?s, plays an important role in the industrialization and development of the country?s economy. In Türkiye this sector is the major consumer of ferroalloys. There had been a great improvement in Turkish Iron and Steel industry, especially after the 1980?sand as a result, 20.9 million tons of yearly crude steel production placed Türkiye 11th in the global steel output and 3rd in Europe. 15 % of steel produced in Türkiye is flat products, while the long products make the rest. The product composition and the general characteristics of steel production process led to an increase in ferroalloy consumption. Domestically consumed ferroalloys are especially ferromanganese, silicomanganese, and ferrosilicon. As of today, ferroalloy production capacity of Türkiye is 173,800 tons/year; 161,500 tons of which is ferrochrome with high and low carbon grades, 7,300 tons of ferrosilicochrome and the rest is ferrosilicon (5,000 tons/year). Türkiye is one of leading ferrochrome producers in the world considering the above mentioned production figures. However, this production is mainly exported since Türkiye?s stainless steel production level is modest requiring low amounts of ferrochrome. The products of iron and steel industry in Türkiye require large quantities of other ferroalloys, which make Türkiye a major importer and exporter of ferroalloys. The aim of this work is to present production, consumption, import and export quantities of: ferrochrome, ferromanganese, ferrosilicon, ferromolybdenum, ferrotungsten, ferrotitanium and ferrovanadium of Türkiye, between 1990 and 2006.

A prototype weightometer soft sensor is under development at DebTech, De Beers in partnership with Venetia Mine. Its main function consists of an online data source; data validation; dynamic weightometer models; online detection of weightometer failure; alarming and replacing a weightometer when it fails. 31 dynamic models have been developed. All models with R2>= 85%are accepted as good models and they generally have satisfactory results with a daily error of less than 8% within 90% confidence level. By using those models, a set of soft sensors can be set up to cover all weightometers in the entire processes starting from primary crushing to the stock piles of dense medium separation (DMS). Some practical issues and concerns on model development are discussed, including data collection, data analysis, data pre-processing, variable selection, time delay, model training and model validation. When deploying the weightometer soft sensor system, the potential benefits could include: reduction in plant downtime; reduction in unplanned maintenance and even replacement of non-critical weightometers, particularly where nuclear weightometers are used. Production of ferro-chromium in the submerged-arc furnace is highly energy-intensive. Several process rates have been attempted to reduce the specific energy consumption in the production of this alloy. An exhaustive understanding of the thermo-chemical features of the production process can be used to reduce the specific power consumption significantly. The knowledge can be used to reduce the energy drain through undesired reactions in the process can be minimised. Plant trials have shown that specific energy consumption up to 100kWh/tonne of hot metal can be obtained by adopting this strategy. The process requires modification in operation practice and does not require any capital investment unlike other processes adopted for reducing power consumption. The principle of thermo-chemistry involved in this process development and results of plant trials are discussed in detail.

SYNOPSIS A back-analysis procedure based upon 35 mm photography was developed on a laboratory scale for the pur¬pose of determining the percentage of oversize particles known to be present in heaps of fragmented rock. Eight simple blends of crushed stone containing varying percentages of oversize on a 1:40 modelled scale were examined. Simulated test conditions for the following were subjected to the photographic study: (1) a bench heap, (2) the surface exposure of a partially excavated heap, (3) a gravity-sorted surface as occurs on an apron dump, and (4) four quadrant views of an incrementally built conical heap of rock fragments. The best back-analysis determinations were obtained from (4), the cone, over all eight blends of fragments. The mean error was within -0,16 per cent of the true value, with a range of ± 1,872. This was for oversize contents of 5 to 20 per cent where a minimum 25 per cent of the photograph area was processed by digitizer. The worst results were from the apron dump at - 1,462 per cent for a mean error of ± 4,174 per cent. The intermediate results were from the undisturbed bench at -0,186 per cent with a mean error of ±2,862 per cent.

The organization and mechanized colliery management of a large by G. C. THOMPSON, B.Sc. (Min. Eng.) (Witwatersrand), M.B.L. (Member), and P. G. HENDERSON, B.Sc. (Min. Eng.) (Pretoria), M.B.A. (Member). Usutu Collieries Limited, at present the largest single producer of coal in South Africa, supplies Cam den power station. and produces 435 000 tonnes per month by conventional mechanized methods from bord-and-pillar workings in three mines. The thickness of the seams averages 2 metres, and the depth below surface varies from 15 to 150 metres. Each mine depends to a different extent on certain common facilities and services. Two of the mines are located on the same coalfield, and their rationalization would possibly be advantageous. Production policy is one of productivity with flexibility. The double-loader system is widely used, and one section at each mine is worked on single shift. Pillar extraction is practised where possible. In addition to lubrication and inspections, planned maintenance of mining equipment consists of sub-assembly replacements and overhauls. Conveyor and tractor/trailer transport is used underground. but trolley-wire locomotive haulage is being considered. The organization is such that co-ordination is relatively difficult, and certain changes could possibly improve the functioning of the engineering and mining departments. Technical and management training is carried out. Long-term planning will make use of a computer programme and will involve the investigation of other mining methods. Five-year and twelve-month plans are prepared, the planning of coal quality being based on the view that the mine and the power station together constitute a system. Control information systems make use of a remote computer terminal located at the mine. An improved integrated system is being investigated.

The separation of nickel and cobalt from calcium, magnesium and manganese by solvent extraction using synergistic mixtures of carboxylic acids was studied. Addition of certain viable synergists to commercially available tertiary branched carboxylic acids, such as Versatic 10 (Shell) or Neodecanoic acid (Exxon), produced large synergistic shifts (?pH50) in the pH50values for nickel, and small antagonistic shifts (negative ?pH50values) in the extraction of calcium. Under the initial test conditions used (0.50 M each of Neodecanoic acid and the Mintek synergist, in xylene) a large separation (pH50Ca? pH50Ni= 3.09 pH units) between nickel and calcium in their extraction from 1.00 M sodium nitrate solutions was obtained, compared with only 1.11 pH units in the absence of the synergist. The selectivity series for the extraction of divalent base metals from 0.333 M sodium sulphate solutions by 0.50 M Neodecanoic acid and 0.25 M of the Mintek synergist in C12-C13aliphatic diluent was found to lie in the order (with pH50values in parentheses): Cu(3.42) > Ni (5.08) > Zn (5.58) > Co (5.73) > Mn (6.62) > Ca (7.48) >Mg (8.25). In batch counter current experiments, a simulated leach liquor containing (in gL-1): Ni 5, Mg 5, Mn 2, Co 0.5, Ca 0.5, Cu 0.1and Zn 0.1 was contacted with the mixed extractant in three stages at unit phase ratio and an equilibrium pH of 5.9. The recovery of nickel was 99.9 per cent and that of cobalt was 84.7 per cent, whilst the co-extractions of manganese, calcium and magnesium were 2.7,1.5 and 0.04 per cent, respectively. The recovery of cobalt can be enhanced by employing a slightly higher pH, although this will also increase the extraction of manganese, calcium and magnesium somewhat. Nearly quantitative stripping (99 per cent) of nickel from the loaded organic phase was achieved in a single contact at an organic-to-aqueous phase ratio of 4 using a simulated spent electrolyte containing 39 gL-1sulphuric acid and 33 gL-1nickel,thereby producing an ?advance electrolyte? containing 57 gL-1nickelat pH 3.5. Loading of acid into the organic phase was very slight, amounting to only 0.002 M H+in contact with the above-mentioned spent electrolyte. Worldwide TiO2is extracted from natural ilmenite, rutile, and anatase minerals via the sulphateand chloride processes. The sulphate process generates large volumes of less toxic wastes, whereas the chloride process, including the ilmenite-chloride process of DuPont, yields much lower volume of wastes, which are highly toxic and hazardous. The treatment and disposal of such hazardous chloride wastes is both expensive and difficult in terms of long-term monitoring. Besides the waste management and disposal, there is also a shortage of high-grade titanium dioxide minerals in nature, which consequently yields much larger tonnages of sulphate and chloride wastes. In the present investigation we report the results of an alternative titaniferous mineral beneficiation process based on soda ash roasting of minerals. Compared to the conventional processes for beneficiation of TiO2- ores, the alkali roasting of titaniferous offers several advantages including the zero process wastes. In the soda ash roasting process, the mineral is mixed with sodium carbonate and heated above 1023 K in air. The oxidative roasting of ores yields several complex alkali compounds, some of which produce a liquid mixture above 1123 K. In this paper, we have attempted to characterize the composition and physical chemistry of alkali-rich liquid phase. The phase equilibria in the Ti-(M:Fe)-Na-O system are evaluated and compared with the phases formed as a result of roasting reaction. The experimental results revealed that the composition of complex alkali liquid at the reaction interface plays an important role in determining the transport of O2-ions and decomposition of ilmenite. The roles of the crystal structure of mineral phases and their energetics are also emphasized in controlling their decomposition during alkali roasting. The presence of molten alkali in controlling the partitioning of water-soluble alkali salts and insoluble sodium titanate is also explained. Milling circuits are known to be difficult to control. In order to address these difficulties, it was decided to develop and test a model predictive controller (MPC) for a milling circuit. A milling simulator was written using Microsoft Visual C++ and used to design and test the MPC controller. Due to the large number of tuning parameters in a controller of this type, an optimizing algorithm was written that automatically tunes the controller. Good, robust control was obtained when the controller was tuned using this algorithm. Control was further improved by combining feedback and feed forward control and by using quadratic programming in the MPC algorithm. The movement of the manipulated variables was reduced by using a novel technique that allows the controlled variable to vary within a specified region around the set point. An optimiser controller was also successfully implemented to control the circuit at its maximum throughput.

A procedure for optimizing the secondary cooling zone of continuous casters is proposed and illustrated by a billet caster example. The procedure consists of quantifying deviations from the required conditions of the secondary cooling zone?as far as temperatures, metallurgical length and reheating are concerned?by means of a ?cost function?. The optimal spray settings are then found by minimizing the total ?cost?. The billet caster examples serve to emphasize the importance of specifying the required conditions in a consistent manner. Some envisaged practical limitations of this approach are discussed.

The current methodology to design stope support systems in South African gold and platinum mines is based upon the tributary area concept. The discontinuous nature of the hangingwall rock is not adequately addressed, and mechanisms leading to rock mass failures between adjacent support units are poorly understood. The work reported here aims to formulate a basis for quantifying support mechanisms and gain insights into the influence of rock discontinuities on stable hangingwall spans. Numerical models are used to qualitatively investigate the stress transfer from the support units to the discontinuous hangingwall. Stable hangingwall spans are quantified by considering two failure mechanisms, namely (i) beam buckling, and (ii) shear failure due to slip at the abutments. The output of the proposed design methodology is appropriate site specific support spacing, based on discontinuity spacing and orientation. The method is particularly suited to mines at intermediate and great depth, where typically the hangingwall is highly discontinuous due to face parallel mining induced fractures. Results of parametric studies show that with increasing in situ compressive hangingwall stress, beam thickness and friction angle, hangingwall stability is increased, leading to wider stable hangingwall spans between adjacent support units.

Open cast mining has been practiced in South Africa since the late1970s under near ideal geotechnical conditions. In the past decade, with the exhaustion of the traditional South African coal fields, geotechnical conditions have deteriorated. In addition, the nature of the open cast coal mining industry is changing from the conventional strip mining of virgin coal seams to the extraction of underground coal pillars by buffer blasted highwalls. These industry changes have resulted in the need to re-examine the manner in which geotechnical engineering is applied to highwall design. This paper proposes a geotechnical design rationale for open cast highwalls. Furthermore, the rationale takes cognizance of the various geotechnical hazards associated with conventional strip mining and pillar extraction by buffer blasted highwalls. The need to use geotechnical domain models and blasting geotechnics, as proactive tools for rock fall reduction, are also discussed.
