MORE than 80 per cent. of the iron produced in the United States and over 30 per cent. of the world's annual production is obtained in the Lake Superior district. Though iron ore was discovered on the Marquette range in 1844, the poor transportation facilities retarded the development of this region for many years. The structure of the Lake Superior basin is essentially an east-west synclinorium with steep dips on the south side of the lake and considerably flatter ones on the north and west. The Upper Huronian series, which -is the iron-bearing one of the formation, on the south side of the lake dips north from 55' to 80°, and on the north side dips south from 8" to 200. The series has been subjected to local folding and faulting, which have influenced the development of the mining systems used.

IT SEEMS particularly appropriate that the Institute's Regional Meeting should be held in Minnesota this year. Whether we like it or not, we cannot help looking at things now in the light of the World War and the all-out effort we, as a nation, are making to defend our resources, our institutions, and our way of life. The ability to do this lies in large measure in the ability to forge weapons of defense-the machines of war. The basic ingredients of any defense system, or war machine, are the raw materials of industry-iron ore, providing steel for guns, shells, tanks, and warships; coal for stoking the nation's furnaces; oil to furnish power for war planes, ships, trucks, and mechanized weapons; and all the other materials that play a vital role in the operation of modern armies and navies. The tremendous requirements of full-scale defense programs are indicated by the large number of commodities that are now under priorities because the supply is not sufficient to meet both defense needs and all normal civilian consumption. But out of all these items two are of paramount importance-steel and petroleum. In this age no nation can hope to main¬tain a position as a first-class power in the world without a highly developed industry, particularly the heavy industries based on steel, and without access to the necessary resources for those industries. In 1918, 70 per cent of the iron and steel production of the United States was required for defense purposes. In 1940, 15 per cent of our iron and steel production was consumed for defense purposes, and with the acceleration of the defense program, it appears that the proportion of steel output required for defense purposes will reach 40

IT is indeed an honor to have been asked to participate in the program which celebrates the seventy-fifth birthday of the American Institute of Mining and Metallurgical Engineers. This great organization has occupied an important place in the professional and industrial life of this country-of the world. Its members have explored the far reaches of our globe and have played a great part in the discovery, extraction and utilization of the mineral resources upon which our civilization so largely depends. These engineers, together with the restless prospectors, on the one hand, and the scientists, on the other, have literally been the advance scouts of our modern way of life. As such, we owe them a deep and lasting debt of gratitude. May I, therefore, wish many happy returns to the American Institute of Mining and Metallurgical Engineers and express the hope that it may long continue to be of great service, as it has been in the past. The subject assigned to me-Iron Ore and the Steel Industry-is, indeed, important, as one considers the future of our world. I shall give as few figures as possible. Pertinent statistical data are included in the tables in this chapter, which, I think, will prove interesting. Many studies of iron-ore reserves have been -published and are available; hence I shall limit myself mainly to an interpretation of these figures. MOST of the iron ore smelted in Alabama blast furnaces is mined within Alabama, although deposits in the neighboring States of Georgia and Tennessee may be drawn upon when occasion requires. Of the four commercial kinds of iron ore, the anhydrous ferric oxide, hematite (Fe2O3) ; the hydrous ferric oxide, mostly the type commonly known as limonite (2 Fe2O33H2O) ; the carbonate, siderite (FeCO3) ; and the magnetic oxide, magnetite (Fe:3O4) ; the first two are found in abundance in Alabama, the third in less than commercial quantities, and the fourth only rarely. Both the hematite and the hydroxide are found in somewhat different forms according to their geologic environment. The Red Mountain hematite, of Silurian age, that crops out in well¬defined beds for 1.50 miles northeast-southwest and 40 miles northwest-southeast is the predominant source of ore. Only a small part of this area carries ore of commercial value; Birmingham and Gadsden are now the only centers of production. The ore is of sedimentary origin, probably altered from vast deposits of greensand mixed with calcareous, fossiliferous. marine debris. Other types of hematite not vet mined commercially are in metamorphosed rocks-red ore in slates in Columbiana Mountain and specular hematite (gray ore) in quartzite in the Talladega Hills.

MUCH has been said recently concerning the depletion of the Lake Superior iron ore re- serves. Estimates given indicate a total life of the present known reserves of twenty to thirty years. Some argue that there is no need to concern ourselves about the possible depletion of the Lake Superior iron ore supply because foreign ores can be brought in to this country at a lower price than rich agglomerated ore can be produced from the lean domestic ores. Some fear, as a result of this, a displacement of the steel business from present districts to the Atlantic seaboard. Others show that foreign ores will be brought to interior points via the projected Great Lakes-St. Lawrence waterway. Others believe that the South, given better freight rates, will extend its iron and steel market into northern territory.

Of all the technology available to the iron blast furnace operator, raw materials preparation [(Fig. 1)] is by far the most important. Superior raw materials have been basic to the success of the Japanese steel industry, and they are just as essential to the American steel industry in winning its competitive battle against foreign government subsidized steel imports. Therefore, the mine operator and the ore beneficiation engineer must strive to produce the highest quality raw materials possible to meet the precise demands of the modem blast furnace and steel plant.

The Iron Ore Co. of Canada (IOC) has developed a computerized plan analysis method for its open-pit iron mining operations which will eliminate much of the tedious manual drafting of pit design plans performed by engineers and geologists at its two major operational areas near Schefferville, Que., and Labrador City, Nfld. The new technique permits analysis of section or bench plans for a specific ore body, based on drillhole information; preparation of a three-dimensional unit profit matrix for pit design purposes, and storage of extensive ore-block information for other applications. Other advantages include enhanced design accuracy through reduction of human errors normally associated with preparation of large data masses, and by elimination of errors inherent in planimeter-prepared ore block diagrams.

The Carol concentrator of the Iron Ore Company of Canada was completed in 1962 and through expansions .has become one of the largest iron ore beneficiation plants in the world with a new feed capacity of 147,000 It (149,350 mt) per day. The Carol ore contains specular hematite and magnetite having a bulk density of 166 lb/cu ft (2660 kg/m3) It is crushed to 7 in. (178 mm) for feeding to autogenous mills for subsequent concentration by Humphrey’s s spirals. Mine ore is loaded into 150 It (152 mt) trucks by 10 cu yd (7.65 m3) shovels and then, at a transfer station, is loaded into side-dump rail cars of 100 It (101.6 mt) capacity. Each train is composed of twenty cars and operates completely automatically as it hauls the ore to the primary crushing station, dumps its loads, and returns to the loading station, a 11.5 mile (18.5 km) round trip. The primary crushing station is composed of two 60 in. by 89 in. gyratories installed in 1962 and 1972. Neither crusher has a grizzly ahead of it. Rail cars are dumped into 300 It (305 mt) pockets which contain splitters for spider protection. What few oversize boulders which do not go through the crushers are drilled and blasted. Liners in the dump pocket and the crushed ore pokcet under the crusher are manganese steel. Both crushers are direct driven by 700 hp (5 15 kw) motors, and the hardness of the ore causes them to pull almost their full power. Crushed ore drops into a 160 It (163 mt) pocket equipped with radioactive level control units for low-intermediate, and high level indications. The low level unit stops and starts the apron feeder, the intermediate unit controls the feeder speed, and a high-level reading stops the car dumping. Apron feeders are 72 in. (1. 82 m) wide and are variable speed from 12 to 52 fpm (3. 7 to 15. 8 mpm). They discharge to 60 in. (1.52 m) wide takeaway belts. Crushing capacity, nominal and maximum for each crusher, is 4, 000 ltph (4. 064 mtph) and 4,600 ltph (4,674 mtph). The crusher eccentric is removed by a conventional cart which travels on removable rails. Mainshaft removal and maintenance is done by 65 and 75/10 ton cranes. Mainshaft replacement requires eight hours, a usual time, but concave replacement requires only sixteen hours, a result of a fine maintenance organization. Mantle relining is done at grade next to a repair track. Zinc is used for backing both mantles and concaves. Both the electrical rooms and the dust collectors are located below grade,

ALTHOUGH iron ores occur in many parts of Sweden the two principal deposits are those at Grängesberg (see accompanying map) and at Kiirunavaara-Gellivare. Both of these deposits are con-trolled by a holding company, Trajikaktiebolaget Grängesberg-Oxelösund, which sells annually about one-half of, the iron in ore traded in world markets and has a fleet of 24 seagoing ore boats, with a total dead weight capacity of 172,500 tons. Because of its pre-eminence in international iron ore trade a brief outline of its operations will be of interest. ORE DEPOSITS OF GRÄNGESBERG The Grängesberg deposits have been known since the Middle Ages, but up to the middle of the nineteenth century the ore was transported from the mines to the furnaces in winter in. sleighs. Railway building began in 1853, and in 1873 the complicated structure of capital investment was tottering, but the basic bessemer process created a demand for ore high in phosphorus, as this is, and refinancing on the initiative of Sir Ernest Cassel put the principal operation on a firm footing. There are numerous property owners in the district, but they are all controlled by a joint administration board, and 90 per cent of the ore is produced by a subsidiary of the Grängesberg company from proper-ties which it either owns or leases. The ore, a mixture of magnetite and specular hematite, is in lenticular bodies, dipping about 70 E. in. fine-grained gneiss, and contains about 61 per cent Fe and 1 per. cent. P. There are two principal veins; the total ore reserves to a depth of 500 meters are estimated at 150,000,000 tons. As seen in the accompanying illustration, the ores were first worked in open cuts, but eventually underground shrinkage stoping was adopted. Difficulties were encountered in the support of the workings and from the freezing of the ore in the stopes, so slicing was adopted, although block-caving is used in one place. Most of the mining is now done at a depth "of 150 to 190 meters. The present annual output is about 1,400,-000 tons of crude ore, which yields about 1,000,000 tons of concentrate after being subjected to magnetic con-centration and jigging.

In 1951 the first ton of iron was shipped from West Africa; ten years later the total export exceeded 4 million tons, and an optimistic forecast for 1970 indicates a production capacity of something around 40 to 50 million tons. The quality of the ore varies from normal hematitic concentrates, through naturally enriched hematitic direct shipping ores with comparatively high content of ore fines, to dense, hard, rich lump ores of magmatic character. West Africa is largely composed of folded Pre-cambrian rocks trending generally northeast to southwest. They are exposed over about one third of West Africa and are part of the vast continental plateau which has an average elevation of about 1300 ft in this area.

The steel industry is facing an unprecedented challenge. I would like to point out the role that flotation technology could play in meeting this challenge by providing high quality raw materials to the steel industry. Of all the technology available to a blast furnace operator, raw material preparation is by far the most important. Raw material preparation has been a key to the success of the Japanese steel industry. The foremost proponent of better raw material preparation was Professor Joseph at Minnesota. He gave a Howe memorial lecture to the AIME audience in the early 1950s, prepared from the lecture notes that he gave in his classes. At about that time he was invited to Japan. It is ironic that the Japanese steel industry listened and made it a success. In order for our steel industry to be competitive, first we must supply high quality and uniform quality raw materials to improve the efficiencies of our blast furnaces. Where does flotation fit in to the iron ore industry then? First, as a primary means for concentrating for oxidized iron ores. Second, to touch up magnetite concentrates for the removal of the last few percent of silica. And third, in the preparation of super-concentrates for direct reduction.

Still, the subject of iron ore is associated in peoples' minds mostly with the Lake Superior region and this is as it should be. The Minnesota Section meeting exposed the forces that over a period of two decades, 1950 to 1970, are revolutionizing the industry. The Lake Superior region has been at the center of these changes and has been deeply affected by them. The rise of foreign sources of iron ore that did not require beneficiation and taxation considerations were for a number of years a giant setback for the Lake Superior region and Minnesota in particular. However, the companies in this region have led the drive to improve the quality of ores which are culminating in the tailored pellet. This is a product in which iron content, silica, without significant impurities, is manufactured for optimum blast furnace performance. The oxide pellet does not seem to be the end as partially or prereduced pellets are closer at hand.

Dramatic changes have been effected since 1955 in the mode of iron ore shipments within the U.S. In 1955, less than one percent of ore consumed in domestic blast furnaces-approximately 125 million long tons-consisted of pellets. Five years later, in 1960, some 94.8 million tons of ore were consumed, 14% in the form of pellets. Projections for 1980 reinforce confidence in this most economic of blast furnace feeds, and set U.S. pellet consumption at 151.2 million tons. In the last decade, pellets caught fire in other countries. By 1969, world production reached 96 million tons. This compares strikingly with present world output of 154 million tons.

13.4-1. History. During the past ten years the mining and production of iron ores has been through a revolution. From 1939 through 1948, which included World War II, 561,000,000 tons of iron ore was mined and shipped from Minnesota's Mesabi Range to the blast furnaces of the United States for the production of iron and steel products (20, 28, 29). The iron mining industry, anticipating the exhaustion of this highly productive source of raw material, instigated a worldwide search for new sources of iron ores. This search was highly successful, both as to quantity and quality. Venezuela (38), Canada (17, 28, 42), Peru (19, 23, 50, 52, 54, 56) Chile, (1, 66, 75), Brazil, and Liberia were among the countries where enormous deposits of high quality iron ores were discovered. The exploitation of these deposits took away the monopoly held by the Lake Superior region for so many years and created a highly competitive market for high quality natural iron ores. 13.4-2. Exploration and Development Practices. SPECIFIC TO IRON MIN- ING. American industries are motivated to continue exploration because new ore discoveries often lead to an improved competitive position with respect to raw material supply. Exploration techniques have advanced rapidly in recent years, to a degree that potentially important iron ore reserves, stratigically located, may now be detectable by application of a combination of refined and diversified geophysical exploration methods. Since the days of the dip needle, iron ore people have placed greatest reliance on the magnetometer. Its successive stages of development progressed from the balance and the torsion type to the fluxgate, and then to the "sophisticated" magnetometers-conceived and developed in th field of atomic physics. By far the greatest advancement in magnetometer prospecting was made when the self-orienting fluxgate magnetometer took to the air. TRADITION tells us that the earliest use of Alabama iron was to make shoes for the horses of General Andrew Jackson and his men during the first part of the nineteenth century. The first recorded incident in the making of iron was the request of U. S. Indian Agent Benjamin Hawkins "that a crew of blacksmiths be sent to the Creek Nation in the lower Mississippi territory." These frontiersmen made up the first body of pioneer iron makers in the territory. The first known blast furnace was built by Joseph Heslip in 1818 at Russellville, named after Major William Russell, who was General Jackson's chief of scouts. The Tannehill furnace was built in 1830 in what is now Tuscaloosa County and its ruins, as shown above, can be seen today.

WARTIME depletion of the reserves of iron ore in the Lake Superior region of the grade and character now being shipped down the Lakes was serious. The time has come to take stock of the resources that remain in order to plan our future program of supply for our blast furnaces and protect, as far as possible. the tremendous investment made in the Lake Superior iron mining industry. Hugh M. Roberts and William H. Crago have estimated the reserves of the Lake Superior region in the United States at two billion long tons. These reserve figures are of direct-shipping ore and those concentrates produced by methods now in commercial use or those methods that may be expected in the near future. In their estimate they have assigned 392 million long tons to the Michigan ranges (all reserves in long tons) : 112 million tons for the Gogebic. 140 million tons for the Menominee, and 140 million tons for the Marquette.

AN interesting feature among the mining structures, on the Mesabi. iron range is the iron ore stacker erected in 1934 at the Mesabi Chief washing plant at Keewatin, Minn. It is built of structural steel, and carries a system of belt conveyors which collects the washed product of the plant and places it on a stockpile for subsequent shipment. Although the only one of its kind in the Lake Superior iron district, installations of similar nature have been used elsewhere in the handling of coal and gravel and in earthwork construction. The reasons for stocking Lake Superior iron ores may be as various and diversified as the methods used in building the piles. At the under¬ground mines the existence of the huge piles in evidence at each active shaft is due, principally, to climatic conditions in this north country where the shipping period is much shorter than the operating season. Conversely, at the washing. plants it may be desirable to stockpile washed ores because the shipping season is commonly of longer duration than the period during which the plants may be operated. JUST as 85 per cent of the total ore produced annually in the United States comes from the Lake Superior region, so does one of its six producing districts-the Mesabi --dominate that region both as to production and total reserves; also in ore Treatment, Mesabi practice is dominant. Therefore, in discussing future reserves or ore treatment one may visualize one big district with five smaller districts as so many satellites. In considering the future less thought need be given to processes than to, economic policies. For thirty years experimental work has now been in progress and every possible ore-treatment process now known has been given attention. This work was started when there was no recognizable danger of running short of ore because of rapid consumption. Thirty years ago the annual production had just progressed beyond the twenty-million bracket for the first time. Today fifty million tons is considered a small production, and last year the aim was for 65 million. At the recent rate of production the life of the estimated reserves of good ore is about 35 years. All who know the local terrain are convinced that, unlike thirty years ago, the chances for discoveries of new big deposits are nil; treatment of lean ores obviously is to become an all-important topic.

It must be evident to almost everyone by now that a massive transformation is occurring in our iron ore economy. Its equal has been seen only once before in the entire history of the North American steel industry, and not even once before within the personal memory of anyone now engaged in it. The lone precedent was the beginning of ore shipments from the Mesabi Range in October, 1892, which was before anyone still short of normal retirement age had been born. No younger observer, in the steel industry or in any other, has ever known anything else than that the Lake Superior region-in which the Mesabi is the giant-has supplied all but a small fraction of total North American blast furnace ore for the use of three generations of steelmakers. Directly or indirectly, it was the discovery of the Mesabi which created most of the prime and satellite companies that have since come to prominence in the various ore-consuming phases, and it was the same discovery that had broader effects on the entire spectrum of their technologies than any other single event that has ever happened since, although the advent of byproduct coke is a close runnerup. It affected every sector of the national economy and was a keystone in making our standard of living what it is today.

IRON ORE fields are situated in both the East and West of France (see maps). The eastern deposit is by far the most important from a tonnage point of view, not only in France, but in all Europe. The ores of this region are known as minette, and are situated in the Lorraine ore fields and the Briey plateau. The iron ores of the West are those of Normandy, Anjou and Brittany. Before the war, a large number of important German companies had acquired considerable interests in these western fields and a heavy trade with Westphalia had begun. Recently, however, conditions have changed and some of the mines of Brittany and Anjou are now idle. From a geological point of view, in Anjou and Brittany, a series of synclines extends from the northwest to the southeast, containing a number of seams of varying thickness and generally intercalated in Silurian and sometimes in Devonian formations. The ore is generally a hematite or a magnetite. The composition varies from 48 to 52 per cent of iron and from 8 to 12 per cent of silica. Con¬servative estimates indicate a con¬siderable tonnage of workable ores (150,000,000 metric tons).
